Abstract

AQUEOUS COATING COMPOSITIONFIELD

[0001] The present invention relates to an aqueous coating composition, particularly suitable for use on oil-contaminated surfaces.

[0002] INTRODUCTION

[0003] Surface tolerant coatings are widely used in rust, moisture, or oil-contaminated metallic surfaces, which can dramatically reduce labor costs for treatment of metal surface before painting. Incumbent surface tolerant coatings for oil-contaminated surfaces are typically made from epoxy-based solvent borne compositions as they can provide good compatibility with the oily surface and adhere well to a substrate. However, directly applying waterborne coating composition to the oily surface is particularly challenging due to poor wetting and adhesion of waterborne coatings to the substrate. Large amounts of surfactants are generally needed for aqueous coating compositions to provide good wetting on oil-contaminated surfaces, but these hydrophilic surfactants would lead to decrease in adhesion and water resistance, and / or corrosion resistance properties, especially for one-component waterborne coating compositions.

[0004] Therefore, it is desirable to provide an aqueous coating composition that shows tolerance to oil-contaminated metal surfaces, at the same time, provides coatings made therefrom with improved early water resistance, water resistance, and adhesion properties.SUMMARY

[0005] The present invention provides a novel aqueous coating composition comprising: (A) a specific emulsion polymer, and (B) a specific polybutadiene, described herein below. The aqueous coating composition can be directly applied to an oil-contaminated metallic surfaces, while providing coatings made therefrom with good adhesion to the substrate as indicated by adhesion classification of “3B” or better according to ASTM D 3359, good early water resistance as indicated by blister ratings of “8M” or better, and good water resistance as indicated by blister ratings of “8F” or better. These properties can be measured according to the test methods described in the Examples section below.

[0006] In a first aspect, the present invention is an aqueous coating composition comprising,

[0007] (A) an emulsion polymer comprising, by weight based on the weight of the emulsion polymer, (i) from 0.1%to 3.2%of structural units of an ethylenically unsaturated phosphorus-containing monomer, (ii) from 0.5%to 10%of structural units of a monomer containing a keto group, (iii) from 10%to 80%of structural units of a vinyl aromatic monomer, (iv) from 10%to 80%of structural units of a C1-C24-alkyl ester of (meth) acrylic acid, and (v) from 0.1%to 5%of structural units of an α, β-ethylenically unsaturated carboxylic acid; and

[0008] (B) from 0.3%to 7.0%, by weight based on the weight of the aqueous coating composition,  of a polybutadiene; wherein the polybutadiene is free of maleic anhydride and hydroxyl functional groups and has a number average molecular weight of from 900 to 15000 grams per mole, as measured by gel permeation chromatography using polystyrene standards.

[0009] In a second aspect, the present invention is a method of preparing a coating. The method comprises: a) applying the aqueous coating composition of the first aspect directly on a corrosion susceptible substrate, and b) drying, or allowing to dry, the applied aqueous coating composition, thereby forming the coating on the substrate.DETAILED DESCRIPTION

[0019] The aqueous coating composition of the present invention comprises one or more emulsion polymers (component (A) ) , typically in the form of an aqueous dispersion. The emulsion polymer comprises structural units of an ethylenically unsaturated phosphorus-containing monomer (monomer (i) ) . The monomer (i) can be dihydrogen phosphate esters of an alcohol in which the alcohol contains or is substituted with a polymerizable vinyl or olefinic group. The ethylenically unsaturated phosphorus-containing monomer may include phosphoalkyl (meth) acrylates such as phosphoethyl (meth) acrylate, phosphopropyl (meth) acrylate, phosphobutyl (meth) acrylate, salts thereof, and mixtures thereof; CH2=C (Rp1) -C (O) -O- (Rp2O) q-P (O) (OH) 2, wherein Rp1=H or CH3, Rp2=alkylene, such as an ethylene group, a propylene group, or a combination thereof; and q=1-20, such as SIPOMER PAM-100, SIPOMER PAM-200, SIPOMER PAM-300, SIPOMER PAM-600 and SIPOMER PAM-4000 all available from Solvay; phosphoalkoxy (meth) acrylates such as phospho ethylene glycol (meth) acrylate, phospho di-ethylene glycol (meth) acrylate, phospho tri-ethylene glycol (meth) acrylate, phospho propylene glycol (meth) acrylate, phospho di-propylene glycol (meth) acrylate, phospho tri-propylene glycol (meth) acrylate, salts thereof, or mixtures thereof. Desirably, the monomer (i) is selected from phosphoethyl methacrylate (PEM) , phosphoethyl acrylate, allyl ether phosphate, phosphopropyl methacrylate, phosphobutyl methacrylate, or mixtures thereof; more desirably, phosphoethyl methacrylate. The emulsion polymer may comprise, by weight based on the weight of the emulsion polymer, structural units of monomer (i) at a concentration of from 0.1%to 3.2%, and can be 0.3%or more, 0.5%or more, 0.7%or more, 0.8%or more, 0.9%or more, 1.0%or more, 1.1%or more, 1.2%or more, 1.3%or more, 1.4%or more, even 1.5%or more while at the same time is generally 3.2%or less, and can be 3.0%or less, 2.8%or less, 2.5%or less, 2.2%or less, 2.0%or less, 1.9%or less, 1.7%or less, or even 1.6%or less, desirably, from 0.3%to 2.1%, more desirably, from 0.7%to 2.1%, alternatively, from 0.8%to 1.9%, most desirably, 1.1%to 1.7%.

[0020] The emulsion polymer useful in the present invention may comprise structural units of a monomer containing a keto group (monomer (ii) , hereinafter referred to as “keto-functional monomer” ) . The keto-functional monomer may be diacetone (meth) acrylamide, or an acetoacetoxy or acetoacetamide functional monomer. Suitable acetoacetoxy or acetoacetamide functional monomers may include, for example, acetoacetoxyalkyl (meth) acrylates such as acetoacetoxyethyl methacrylate (2- (methacryloyloxy) ethyl acetoacetate, AAEM) , acetoacetoxyethyl acrylate, acetoacetoxypropyl methacrylate, acetoacetoxybutyl methacrylate, and 2, 3-di (acetoacetoxy) propyl  methacrylate; allyl acetoacetate; vinyl acetoacetate; acetoacetamidoalkyl (meth) acrylates such as acetoacetamidoethyl methacrylate and acetoacetamidoethyl acrylate; or combinations thereof., or mixtures thereof. Desirably, the keto-functional monomer is acetoacetoxyethyl methacrylate or diacetone (meth) acrylamide (DAAM) , more desirably, diacetone acrylamide (DAAM) . The emulsion polymer may comprise structural units of the keto-functional monomer at a concentration of from 0.5%to 10%, and can be 0.7%or more, 0.8%or more, 1.0%or more, 1.1%or more, 1.2%or more, 1.3%or more, 1.4%or more, 1.5%or more, 1.6%or more, 1.7%or more, even 1.75%or more while at the same time is generally at a concentration of 10%or less, and can be 8%or less, 6%or less, 5%or less, 4.0%or less, 3%or less, 2.9%or less, 2.8%or less, 2.7%or less, 2.6%or less, 2.5%or less, 2.45%or less, 2.3%or less, 2.2%or less, 2.1%or less, 2.0%or less, 1.9%or less, 1.8%or less, or even 1.75%or less, desirably, from 0.5%to 3.0%, more desirably, from 0.7%to 2.8%, most desirably, from 1.1%to 2.5%, by weight based on the weight of the emulsion polymer.

[0021] The emulsion polymer useful in the present invention may comprise structural units of one or more vinyl aromatic monomers (monomer (iii) ) . Suitable vinyl aromatic monomers may include, for example, styrene and substituted styrene such as . alpha. -methyl styrene, p-methyl styrene, t-butyl styrene, trans-beta-methylstyrene, 2, 4-dimethylstyrene, ethylstyrene, o-, m-, and p-methoxystyrene; p-trifluoromethylstyrene, or mixtures thereof. Desirably, the vinyl aromatic monomer is styrene. The emulsion polymer may comprise structural units of monomer (iii) the vinyl aromatic monomer at a concentration of from 10%to 80%, and can be 15%or more, 20%or more, 30%or more, 35%or more, 40%or more, 45%or more, 50%or more, even 55%or more while at the same time is generally at a concentration of 80%or less, and can be 75%or less, 70%or less, 65%or less, or even 60%or less, desirably, 40%to 65%, by weight based on the weight of the emulsion polymer.

[0022] The emulsion polymer useful in the present invention may comprise structural units of one or more C1-C24-alkyl ester of (meth) acrylic acids (monomer (iv) ) that are other than the monomer (i) above. The monomer (iv) contains an alkyl group having from 1 to 24 carbon groups, and can be 1 to 20, 4 to 12, 4 or 10, or 4 to 8 carbon atoms. The alkyl group herein can be a linear, branched or cyclic alkyl. Examples of suitable alkyl (meth) acrylates for monomer (iv) include methyl (meth) acrylate; ethyl (meth) acrylate; C4-C12-alkyl (meth) acrylates such as 2-ethylhexyl (meth) acrylate, butyl (meth) acrylate, tert-butyl (meth) acrylate, lauryl (meth) acrylate, stearyl (meth) methacrylate, dibutyl itaconate, or mixture thereof; cycloalkyl (meth) acrylates; diethyl itaconate; or mixtures thereof. Suitable cycloalkyl (meth) acrylates may include, for example, cyclohexyl (meth) acrylate, methcyclohexyl (meth) acrylate, isobornyl methacrylate, isobornyl acrylate, dihydrodicyclopentadienyl (meth) acrylate, trimethylcyclohexyl (meth) acrylate, t-butyl (meth) cyclohexyl acrylate, or mixtures thereof. Desirably, the cycloalkyl (meth) acrylate is  cyclohexyl methacrylate, cyclohexyl acrylate, or a mixture thereof. The monomer (vi) may comprise a C4-C12-alkyl (meth) acrylate, a cycloalkyl (meth) acrylate, or mixtures thereof. Desirably, the monomer (iv) comprises butyl acrylate, 2-ethylhexyl (meth) acrylate, or mixtures thereof. The monomer (iv) may comprise or be free of structural units of the cycloalkyl (meth) acrylate. The concentration of the structural units of the cycloalkyl (meth) acrylate in the emulsion polymer may be, by weight based on the weight of the emulsion polymer, in a range of from zero to less than 40%, can be 5%or more, 10%or more, even 15%or more while at the same time can be 35%or less, 30%or less, 25%or less, or even 20%or less, alternatively, from zero to less than 5%, alternatively from 5%to less than 40%, desirably 10%to 30%. Alternatively, the monomer (vi) comprises a mixture of the C4-C12-alkyl (meth) acrylate and the cycloalkyl (meth) acrylate. The emulsion polymer may comprise from 10%to 30%of structural units of the cycloalkyl (meth) acrylate and from 20%to 40%of structural units of the C4-C12-alkyl (meth) acrylate, by weight based on the weight of the emulsion polymer.

[0023] The emulsion polymer may comprise, by weight based on the weight of the emulsion polymer, from 10%to 80%of structural units of the monomer (iv) , and can be 15%or more, 20%or more, 25%or more, 30%or more, 35%or more, even 40%or more while at the same time is generally at a concentration of 80%or less, and can be 75%or less, 65%or less, 60%or less, 55%or less, 50%or less, 45%or less, or even 40%or less.

[0024] The emulsion polymer useful in the present invention may comprise or be free of structural units of one or more α, β-ethylenically unsaturated carboxylic acids (monomer (v) ) . Suitable α, β-ethylenically unsaturated carboxylic acids may include, for example, acrylic acid, methacrylic acid, maleic acid, itaconic acid, crotonic acid, fumaric acid, 2-carboxyethyl acrylate, or mixtures thereof. The α, β-ethylenically unsaturated carboxylic acids also include monomers bearing an acid-forming group which yields or is subsequently convertible to, such an acid group (such as anhydride, (meth) acrylic anhydride, or maleic anhydride) . Desirably, the α, β-ethylenically unsaturated carboxylic acid is selected from acrylic acid, methacrylic acid, itaconic acid, 2-carboxyethyl acrylate, or mixtures thereof. The emulsion polymer may comprise structural units of the α, β-ethylenically unsaturated carboxylic acid at a concentration of from 0.1%to 5%, and can be 0.3%or more, 0.5%or more, 1.0%or more, 1.2%or more, 1.5%or more, 1.75%or more, even 2%or more while at the same time is generally at a concentration of 5%or less, and can be 4.5%or less, 4%or less, 3.5%or less, 3.2%or less, 3.0%or less, 2.8%or less, 2.5%or less, 2.2%or less, or even 2.0%or less, desirably, from 0.3%to 4%, more desirably, from 1.75%to 2.5%, by weight based on the weight of the emulsion polymer.

[0060] The present invention relates to a method of preparing a coating. The method comprises the steps of: a) applying the aqueous coating composition directly on a corrosion susceptible substrate, and b) drying, or allowing to dry, the applied aqueous coating composition, thereby forming the base coat on the substrate. The corrosion susceptible substrate is typically a metal substrate including, for example, ferrous metals such as cast iron, weld seams, and carbon steel. Particularly, the aqueous coating composition can be directly applied onto the substrate, whole surface has been contaminated by oil (hereafter referred to “oil-contaminated substrate” ) , such as lubricating oil typically introduced during steel production. Thus, the method of preparing the coating usually does not require (i.e., is  free of a step of removal of oil from metal surfaces (e.g., by cleaning or pretreating the surface of the oil-contaminated substrate) , prior to applying the aqueous coating composition. Applying the aqueous coating composition to the substrate can be conducted by incumbent means including brushing, dipping, rolling and spraying. The aqueous coating composition is preferably applied by spraying. The standard spray techniques and equipment for spraying such as air-atomized spray, air spray, airless spray, high-volume low-pressure spray, and electrostatic spray such as electrostatic bell application, and either manual or automatic methods can be used. After the coating composition has been applied to a substrate, the composition can be dried, or allowed to dry, to form a coating (also referred to as “coating film” ) at temperatures ranging from 0 to 35 ℃, or at an elevated temperature, for example, greater than 35 to 60 ℃. The coating may have a film thickness of 40 micrometers (μm) to 50 μm. Surprisingly, even when applied on the oil-contaminated substrate, the coating has the following properties, including good early water resistance as indicated by blister ratings of “8M” or better, desirably “8F” , more desirably “10” ; good adhesion to the substrate as indicated by adhesion classification of “3B” or better, desirably, “4B” , more desirably “5B” , according to ASTM D 3359; and good water resistance as indicated by blister ratings of “8F” or better, desirably “10” . These properties can be measured according to the test methods described in the Examples section below.

[0097] The Coated Panels prepared above were then dried at 23 ℃ and 50%R. H. for 2 hours, and then partially immersed into DI water for 4 days at 23 ℃. Then the surface of the panels after immersion was visually observed and then blister ratings were conducted in accordance with ASTM D714-02 (2009) comprising a number and / or one or more letters, as shown in Table A. The letter F, M, MD, or D is a qualitative representation of the density of blisters. The number refers to the size of the blister, whereby 2 is the largest size, 8 is the smallest size, and 10 is no blister. The bigger the number, the smaller the size of blister. Panels with blister ratings of “8M” or better (desirably, “8F” or “10” ) are acceptable, indicating good early water resistance.

[0103] Aqueous Acrylic Coating Compositions IEs 1-9 and CEs 1-10

[0104] The aqueous polymer dispersions prepared above were used as binders for preparing direct-tometal one-component acrylic coating compositions. A pigment grind was prepared by mixing the following ingredients sequentially, including water (42.00 g) , OROTANTM 681 Dispersant (7.80 g) , SURFYNOLTM TG Wetting Agent (2.00 g) , aqueous ammonia (28%, 2.00 g) , TEGOTM Airex 902W Defoamer (0.46 g) , Ti-PURETM R-706 Pigment (209.24 g) and water (42.00 g) , using a high-speed grinder at 1500 revolutions per minute (rpm) for 20 min. A binder (536.00 g) was premixed with water (50.00 g) and aqueous ammonia (28%, 4.00 g) to adjust pH above 8.5 to obtain a premix. Then the grind was added into the premix, followed by addition of TEXANOLTM ester alcohol (45.48 g) and a liquid unsaturated polymer if any. Types and loadings of liquid unsaturated polymers are given in Table 3 below. Then water and ACRYSOLTM RM-8W a Rheology Modifier (2.10 g) were added to adjust viscosities of the obtained coating compositions to 80 kreb units (KU) , as measured by using BROOKFIELDTM KU-2 Viscometer at room temperature with the total weight as 1000 g.

[0105] Properties and characterization of paint films obtained from the acrylic coating compositions are given in Table 3. As shown in Table 3, IEs 1-9 coating compositions comprising specific emulsion polymer comprising structural units of DAAM and PEM with specific amounts of LPB polymers having different molecular weights provided improvement on properties of paints on oil-contaminated surfaces, including no visible cracking or shrinkage on the surfaces of paint films, sufficient adhesion to the panels (≥3B) , good early water resistance (better than or equivalent to 8M) , and good water resistance (better than or equivalent to 8F) .

[0106] In contrast, a conventional waterborne acrylic coating composition of CE1 could not be applied smoothly on the oil-contaminated surface, due to poor wettability, resulted in cracking and shrinkage of paint films, and poor adhesion and early water resistance properties. Addition of PM-4 and N4-5000 LPBs into CE1 composition, respectively, still provided paint films with significant shrinkage as well as poor adhesion and early water resistance properties (CEs 2 and 3) . It is worthy to note that, as compared to CE1, the combination of PD8 binder with PM-4 LPB could improve  water resistance after paint films completely dried, but early water resistance was still not satisfactory (CE2) . The coating composition of CE4 comprising DAAM / PEM-containing PD2 binder free of the specified LPB failed to meet all the required properties for paint films, therefore, not suitable for oil-contaminated surfaces. CE5 sample comprising maleic anhydride-modified oligomer other than the specified LPB such as PM-4 LPB provided paint films with poor adhesion to the panel. Addition of other liquid unsaturated oil derivatives (e.g., castor oil-based polyols) instead of the claimed liquid polybutadiene showed slightly improved adhesion, but still not satisfactory early water resistance (CEs 6 and 7) . The coating composition of CE8 comprising 0.25%of PM-4 LPB showed compromised shrinkage and early water resistance properties, though meeting the requirements for adhesion and water resistance properties. Addition of too much PM-4 LPB (8%in CE9) led to unsatisfactory water resistance. The coating composition using PD6 binder in the absence of the specified LPB showed paint film shrinkage and poor adhesion to oil-contaminated surfaces (CE10) .

1.An aqueous coating composition comprising,(A) an emulsion polymer comprising, by weight based on the weight of the emulsion polymer,(i) from 0.1%to 3.2%of structural units of an ethylenically unsaturated phosphorus-containing monomer,(ii) from 0.5%to 10%of structural units of a monomer containing a keto group,(iii) from 10%to 80%of structural units of a vinyl aromatic monomer,(iv) from 10%to 80%of structural units of a C1-C24-alkyl ester of (meth) acrylic acid, and(v) from 0.1%to 5%of structural units of an α, β-ethylenically unsaturated carboxylic acid; and(B) from 0.3%to 7.0%, by weight based on the weight of the aqueous coating composition, of a polybutadiene;wherein the polybutadiene is free of maleic anhydride and hydroxyl functional groups and has a number average molecular weight of from 900 to 15000 grams per mole, as measured by gel permeation chromatography using polystyrene standards.2.The aqueous coating composition of claim 1, wherein the polybutadiene has a viscosity of from 500 to 10000 as measured according to DIN 53018 at 25 degrees Celsius.3.The aqueous coating composition of claim 1, wherein the polybutadiene has a number average molecular weight of from 1500 to 6000 grams per mole.4.The aqueous coating composition of any one of claims 1-3, wherein the polybutadiene comprises from 10 to 55 mol%of 1, 2 units of formula (b-I) and from 45 to 90 mol%of 1, 4 units of formula (b-II) or (b-III) , based on the total moles of 1, 2 and 1, 4 units: 5.The aqueous coating composition of any one of claims 1-4, wherein the emulsion polymer comprises from 0.3%to 2.1%of structural units of the ethylenically unsaturated phosphorus-containing monomer.6.The aqueous coating composition of any one of claims 1-5, wherein the monomer containing a keto group is a diacetone (meth) acrylamide or an acetoacetoxy or acetoacetamide functional monomer.7.The aqueous coating composition of claim 6, wherein the emulsion polymer comprises from 0.7%to 3.0%of structural units of the diacetone (meth) acrylamide.8.The aqueous coating composition of claim 6, wherein the emulsion polymer is a multistage polymer comprising a polymer A and a polymer B at a weight ratio of polymer A to polymer B in a range of from 50: 50 to 90: 10;wherein the polymer A comprises, by weight based on the weight of the polymer A,from 0.3%to 2.4%of structural units of the ethylenically unsaturated phosphorus-containing monomer,from 1%to 6%of structural units of the diacetone (meth) acrylamide, andfrom 10%to 75%of structural units of the vinyl aromatic monomer;wherein the polymer B comprises, by weight based on the weight of the polymer B,from 0 to 2.5%of structural units of the ethylenically unsaturated phosphorus-containing monomer;from 0 to 2.5%of structural units of the diacetone (meth) acrylamide, andfrom 10%to 100%of structural units of the vinyl aromatic monomer; andwherein at least one of the polymer A and polymer B further comprises structural units of the C1-C24-alkyl (meth) acrylate.9.The aqueous coating composition of claim 6, wherein the emulsion polymer comprises, by weight based on the weight of the emulsion polymer,(i) from 0.3%to 3.2%of structural units of the ethylenically unsaturated phosphorus-containing monomer;(ii) from 0.8%to 5%of structural units of the acetoacetoxy or acetoacetamide functional monomer;(iii) from 20%to 60%of structural units of styrene;(iv) from 30%to 75%of structural units of a C4-C12-alkyl (meth) acrylate, a cycloalkyl (meth) acrylate, or mixtures thereof; and(v) from 0.5%to 4%of structural units of acrylic acid, methacrylic acid, or mixtures thereof.10.The aqueous coating composition of any one of claims 1-9, wherein the ethylenically unsaturated phosphorus-containing monomer is selected from the group consisting of phosphoethyl methacrylate, phosphoethyl acrylate, allyl ether phosphate, phosphopropyl methacrylate, phosphobutyl methacrylate, and mixtures thereof.11.The aqueous coating composition of any one of claims 1-10, wherein the emulsion  polymer has a glass transition temperature of from -10 ℃ to 50 ℃ as calculated by a Fox equation.12.The aqueous coating composition of any one of claims 1-11, wherein the emulsion polymer has a number average molecular weight of from 8000 to 80000 grams per mole as measured by gel permeation chromatography.13.The aqueous coating composition of any one of claims 1-12, further comprising a polyfunctional carboxylic hydrazide containing at least two hydrazide groups per molecule.14.A method of preparing a coating, comprising:a) applying the aqueous coating composition of any one of claims 1-13 directly on a corrosion susceptible substrate, andb) drying, or allowing to dry, the applied aqueous coating composition, thereby forming the coating on the substrate.
