Description

POLYURETHANE FOAMING SYSTEM, THERMALLY RECYCLABLE POLYURETHANE FOAM, AND METHODS THEREOFTechnical Field

[0001] The present invention belongs to the field of polyurethane foams and relates to a polyurethane foaming system, a thermally recyclable polyurethane foam, a preparation method thereof, and a recycling method thereof. Background

[0002] Most polymer materials currently used such as plastics are non-degradable under natural conditions, causing significant damage to the environment. As environmental crises, such as the greenhouse effect and pollution, have increasingly worsened, environmental protection is of great urgency. Many countries have made laws restricting the use of non-degradable single-use plastics and advocated the use of biodegradable polymers or products made from recycled polymers.

[0003] Due to its unique structure and excellent performance, polyurethane is widely used in various fields including building materials, transportation, and consumer goods in the form of foams, elastomers, adhesives, etc. Generally, polyurethane foam has a thermosetting property due to the presence of higher-level cross-linking in its structure.

[0004] Existing methods for recycling polyurethane include physical recycling, recycling by incineration, and chemical recycling. Physical recycling is suitable for thermoplastic polyurethane, including foamed thermoplastic polyurethane. Common non-thermoplastic polyurethane foam, due to its thermosetting property, is difficult to recycle by a physical recycling method, for example, thermal melting. On the other hand, if it is recycled by incineration, a large amount of carbon dioxide will be generated. Moreover, due to the presence of large numbers of chemical cross-links in polyurethane foam, its chemical degradation consumes a lot of energy and takes a long time.

[0005] WO 2022194985 A1 discloses a two-step process of generating partially cross-linked polyurethane-containing foam.

[0006] WO 2022096599 A1 discloses a water-blown foam containing polyurethane-polyurea, which has an apparent density measured according to ISO 845 of 30-700 kg / m3 and a ratio of tensile strength (measured according to DIN 53504) to apparent density of at least 10 kPa m3 / kg.

[0007] US 20220363858 A1 discloses a reactive mixture and method for preparing thermoplastic polyurethane soft foam, the foam having a structure mainly composed of open pores (the open pore content on the basis of the total volume of foam and measured according to ASTM D6226-10 is ≥ 50%by volume) and an apparent density of smaller than 200 kg / m3.

[0008] Therefore, it is necessary to develop a polyurethane foam recyclable by thermal treatment.Summary of the Invention

[0038] The present invention will be described in detail below. It should be understood that the present invention is implementable in many different manners and should not be construed as being limited to the embodiments described herein.

[0039] The scientific and technical terms used herein have the meanings as commonly understood by those of ordinary skill in the art, unless otherwise specified. The following terms used herein have the meanings assigned thereto below, unless otherwise specified.

[0040] As used herein, the article “a” and “akind of” refer to one or more (that is, at least one) grammatical objects of an item or assembly.

[0041] As used herein, the terms “comprising” and “containing” may be used interchangeably and should be interpreted in a non-restrictive and open manner. In other words, for example, other components or elements may be present. The expression “composed of …” or “substantially composed of …” or a word cognate therewith may be included in “comprising” or a word cognate therewith.

[0042] Unless otherwise specified, all the percentages (%) are weight percentages.

[0043] Unless otherwise specified, the molecular weight of each component or polymer is a number average molecular weight (Mn) .

[0044] In the present invention, the molecular weight of each component is determined by gel permeation chromatography (GPC) in accordance with GB / T 21863-2008.

[0045] The terms “polyurethane system” and “polyurethane foaming system” refer to a combination of reactive compounds used to prepare polyurethane, such as polyurethane foam, in which the isocyanate component is usually stored in one or more containers different from the isocyanate-reactive component.

[0046] The term “polyurethane” is not limited to polymers containing only carbamate. Those of ordinary skill in the field of polyurethane fully understand that polyurethane may further contain urea bonds, allophanate, carbodiimide, uretidinedione, and other bonds except carbamate bonds. Polyurethane also comprises polyurethane-urea.

[0047] The term “thermoplastic” is defined as a property of a polymer. A thermoplastic polymer can melt or soften at high temperatures before being processed into products of different shapes in multiple heating-cooling processes without undergoing any significant degradation or chemical reactions.

[0048] The term “thermosetting” is defined as a property of a polymer. A thermosetting polymer, when heated, undergoes a chemical reaction, for example, degradation or deterioration. This characteristic makes it almost impossible to reprocess them at the melting temperature.

[0049] The term “melt-emulsifiable” is defined as another means of dispersion, where a preformed polymer is melted and then the molten polymer is mixed with polyols under shear. The shear disperses broken components of the molten polymer into small droplets in the polyol phase.

[0050] In the present invention, the “apparent functionality” of the isocyanate-reactive component refers to the average functionality of each molecule in the component, namely the average number of isocyanate-reactive groups (such as hydroxyl groups) in each molecule.

[0051] In the present invention, the “apparent functionality” of the isocyanate component refers to the average functionality of each molecule in the component, namely the average number of isocyanate groups per molecule.

[0052] “NCO content” or “isocyanate content” , calculated as a weight percentage, refers to the weight of isocyanate groups (NCO) in the total weight of the isocyanate component. The NCO content is measurable in accordance with DIN EN ISO 14896 by titration or other method.

[0053] The term “isocyanate-reactive hydrogen atom” refers to the total number of active hydrogen atoms in the hydroxyl and amine groups of the isocyanate-reactive component. As an example, one hydroxyl group is considered to contain one reactive hydrogen atom, one primary amino group is considered to contain one reactive hydrogen atom, and one water molecule is considered to contain two active hydrogen atoms.

[0054] In the present invention, the “isocyanate index” of the polyurethane system is defined as the ratio of the total number of isocyanate groups in the isocyanate component used in the reaction to the total number of isocyanate reactive hydrogen atoms in the isocyanate-reactive component, expressed as a percentage. An isocyanate index of 100 means that for each isocyanate group in the isocyanate component, there is one active hydrogen atom in the compound and chain extender with at least two isocyanate reactive hydrogen groups, which means that there is one functional group reactive to isocyanates. An isocyanate index higher than 100 indicates that there are more isocyanate groups than isocyanate reactive groups.

[0055] Unless otherwise specified, the term “average” refers to number average.

[0056] Polyurethane foaming system

[0057] A polyurethane foaming system of the present invention is a multi-component reactive system comprising an isocyanate component and isocyanate-reactive component, and in some cases, may further comprise a third component. Before use, the components of the polyurethane foaming system are stored in different containers such as tanks, fluid baths, or tankers. When polyurethane foam needs to be prepared, the components are mixed to react to form polyurethane.

[0058] In the polyurethane foaming system, the isocyanate-reactive component and the isocyanate component preferably have isocyanate indices of 70-120, such as 75, 80, 85, 90, 95, 100, 105, 110, and 115; more preferably, they have isocyanate indices of 80-110, such as 85, 90, 95, 100, and 105.

[0059] Isocyanate component

[0060] In the present invention, the components used to form polyurethane may include an isocyanate component with an average functionality of 1.9-2.4. The isocyanate component contains polyisocyanate and / or a prepolymer terminated with isocyanate groups, and the  prepolymer is prepared by reacting polyisocyanate with a compound containing active hydrogen atoms. The ratio of the weight of tricyclic polymethylene polyphenylene isocyanate to the total weight of polyisocyanates in the isocyanate component is not higher than 5.00%, preferably not higher than 3.75%, and more preferably not higher than 2.50%. When the isocyanate component contains a prepolymer prepared by reacting polyisocyanates with a compound containing active hydrogen atoms, the total weight of polyisocyanates should be calculated solely from the weight of the starting material containing the isocyanate group, rather than considering the weight of compounds containing active hydrogen atoms.

[0061] Isocyanates may include all known isocyanates used in the production of polyurethane. These isocyanates include aliphatic, alicyclic, aromatic, and / or aromatic isocyanates, such as tris-, tetra-, penta-, hexa-, hepta-, and / or octamethylene diisocyanate, 2-methylpentamethylene 1, 5-diisocyanate, 2-ethylisobutylene 1, 4-diisocyanate, 1, 5-pentamethylene diisocyanate, 1, 4-butylene diisocyanate, 1-isocyanato-3, 3, 5-trimethyl-5-isocyanatomethylcyclohexane (isophorone diisocyanate, IPDI) , 1, 4-and / or 1, 3-bis (isocyanatomethyl) cyclohexane (HXDI) , 1, 4-cyclohexane diisocyanate, 1-methylcyclohexane 2, 4-and / or 2, 6-diisocyanate and / or dicyclohexylmethane 4, 4'-, 2, 4'-and 2, 2'-diisocyanate, diphenylmethane diisocyanates (MDIs) including diphenylmethane 2, 2'-2, 4'-and / or 4, 4'-diisocyanates, polymethylene polycyanol isocyanates (polymeric MDIs) including tricyclic / tetracyclic polymethylene polycyanol isocyanates (tricyclic polymeric MDIs and tetracyclic polymeric MDIs) , 1, 5-naphthalene diisocyanates (NDIs) , 2, 4-and / or 2, 6-toluene diisocyanates (TDIs) , 3, 3'-dimethyldiphenyl diisocyanates, 1, 2-diphenylethane diisocyanates and / or phenyldiisocyanate, carbodiimide-modified isocyanate, or a mixture thereof.

[0065] Polymeric diisocyanates typically have high apparent functionalities, which can lead to higher levels of cross-linking in polyurethane.

[0066] Preferably, the weight ratio of tricyclic polymethylene polyphenylene isocyanate to tetracyclic polymethylene polyphenylene isocyanate in the isocyanate component is (2-4) : 1.

[0067] Isocyanate-reactive component

[0068] The isocyanate-reactive component has an average functionality of 1.7-2.4, which comprises one or more polyols with a molecular weight higher than 500 g / mol;

[0075] Within the isocyanate-reactive component, the content of polyols with a functionality of 4 or above is preferably not higher than 80%by weight, more preferably not higher than 60%by weight, and further preferably not higher than 40%by weight, based on the total weight of the isocyanate-reactive component.

[0076] Preferably, water accounts for 1%by weight to 5%by weight, such as 1.0%by weight, 1.5%by weight, 2.0%by weight, 2.5%by weight, 3.0%by weight, 3.5%by weight, 4.0%by weight, 4.5%by weight, and 5.0%by weight, of the isocyanate-reactive component; more preferably, water accounts for 2%by weight to 4%by weight of the isocyanate-reactive component.

[0132] The polyurethane foam preferably has a ball rebound degree of not lower than 50%, measured in accordance with ASTM D3574.

[0133] The polyurethane foam preferably has a recovery time of 1-30 s and an indentation hardness of 30-150 N at a deflection of 25%, both measured in accordance with ASTM D3574.

[0134] High-resilience polyurethane foam disclosed herein is particularly suitable for transportation, sports, and furniture. For example, high-resilience polyurethane foam may be used in seats in various vehicles, such as cars, off-road vehicles, trucks, tractors, military vehicles, trains, and ships. Alternatively, high-resilience polyurethane foam may be used for soles, midsole or insoles of sports shoes, hiking shoes, boots and other shoes, sofas, and mattresses. High-resilience polyurethane foam improves the comfort and running experience provided by shoes, especially sports shoes.

[0135] Viscoelastic polyurethane foam of the present disclosure is particularly suitable for transportation, such as seats in various vehicles or means of delivery, such as cars, off-road vehicles, trucks, tractors, military vehicles, trains, and ships. For a typical automotive seat application, a thin (0.5-2.0 cm) layer of moulded or sheet viscoelastic polyurethane foam, and moulded high-resilience foam underneath, are used. Other seat foam applications include co-moulding with high-resilience foam layers, wherein viscoelastic polyurethane foam components may be sprayed or poured out. The viscoelastic polyurethane foam layer improves the comfort and pressure relieving capability of a car seat.

[0136] However, viscoelastic polyurethane foam of the present disclosure is not limited to use in transportation. As an example, the viscoelastic polyurethane foam is particularly suitable for furniture such as a sofa, a mattress, or a pillow.

[0137] Recycling methods

[0138] Recycling method of a thermally recyclable polyurethane foam comprises:

[0139] a) providing a thermally recyclable polyurethane foam;

[0140] b) performing a thermal treatment to the thermally recyclable polyurethane foam.

[0141] The thermal treatment includes a number of methods in which the polyurethane foam provided by the present invention is recyclable, such as melting emulsification, hot pressing.

[0142] Polyurethane foam is recyclable by melting emulsification. In some cases, polyurethane foam to be recycled may be sent to a heated organic liquid phase (for example, polyether polyol, polyester polyol, polycarbonate polyol or a mixture of any two or three thereof) through a feeding funnel, feeding screw or another device, melted and dispersed. A surfactant may exist in the organic liquid phase. The process of melting emulsification may be accompanied by mechanical stirring, centrifugation, and other operations. Melting emulsification may be carried out in a rotor-stator device so that the droplets formed by foam melting become smaller and mix evenly with the liquid phase. After polyurethane foam is melted and fully emulsified, the dispersion system formed may be cooled to resolidify the polyurethane in the form of droplets, forming a mixture of polyurethane particles dispersed in polyols. This mixture contains recycled content, which may be used for the subsequent synthesis of polyurethane.

[0143] In some other cases, polyurethane foam provided by the present invention is recyclable by hot pressing. At a temperature higher than the melting temperature of polyurethane foam, for example,  a foamed polyurethane product (for example, a soft foam mattress or hard foam insulation material) may be compressed to convert the foamed polyurethane into dense polyurethane. The pressure applied to compress polyurethane foam can exceed 1 atmospheric pressure. For example, polyurethane foam may be melted at 180℃ under the pressure of 0.7 MPa. Alternatively, polyurethane foam may be melted at 160℃ under the pressure of 1.0 MPa. Hot pressing may last, for example, 60 seconds, 120 seconds, 180 seconds, 240 seconds, or 300 seconds. Dense polyurethane may be used for synthetic leather or any other application that requires a polyurethane product having a higher density.

[0144] As another possibility, polyurethane foam may be pelletised and mixed with newly synthesised thermoplastic polyurethane particles, and the final products containing recycled content may be produced by moulding processes (such as injection moulding, blow moulding, compression moulding, and extrusion moulding) .
