Description

EXPANDABLE RUBBER COMPOSITIONS AND PILLAR FILLERS THEREOF, AND METHODS OF USING SAMETechnical field

[0001] The present disclosure relates to expandable rubber compositions for low temperature curing, pillar fillers and assemblies thereof, along with related methods of using the same. The expandable rubber compositions and pillar fillers can be used, for example, in automotive industrial for sealing cavities.Background of the invention

[0002] In recent years, foamable resins have been developed in order to fill or seal hollow components such as vehicles and thereby silence and prevent vibration of such vehicles. For example, these foamable resins are used to make parts with a predetermined shape (sometimes known to those of ordinary skill in the art as sound baffles or cavity filler inserts) and are arranged in a hollow cavity of a car, after which the foamable resin will swell to fill or seal the cavity. Swellable resin formulations that have been developed for these applications are commonly referred to as pillar filler.

[0003] For the application of pillar filler, the material is typically supplied in extruded form on metal or plastic carriers, which are then clipped or attached in appropriately designed positions in the vehicle body. During subsequent electrocoat bake schedules, the material expands and cures to form a sound absorbing barrier to improve the noise, vibration, and harshness (NVH) performance of a vehicle or system. Thus, it needs high expansion rate to fill the cavities and good adhesion performance with metal to ensure it will not drop during the curing and foaming process. In addition, the pillar filler needs to provide excellent performance against typical corrosion conditions, such as salt spray and cyclic corrosion tests.

[0004] As some OEMs find the cavities are always at lower temperature than the e-coating temperature, and request for expandable compositions which have both fast-curing rate and high expansion rate at low temperature curing condition, then the rework caused by sagging can be reduced.Summary of the invention

[0005] It is therefore the object of the present invention to overcome the above-mentioned drawbacks by providing a high-performance expandable rubber-based pillar filler composition which has high curing rate and expansion rate, good foaming performance at a low curing temperature, excellent strength and bonding performance after curing. The pillar filler has good anti-corrosion property and can be used for cavity filling.

[0069] In some embodiments, suitable adhesion promoter comprises a maleic anhydride adduct of a low molecular weight 1, 4-cis polybutadiene which has succinic anhydride groups randomly distributed along the polymer chains.

[0070] Commercially available examples of adhesion promoter include LITHENE ULTRA AL-15MA from Synthomer, Polyvest MA 75 from Evonik.

[0071] Generally, the composition may contain greater than 1 parts by weight to about 10 parts by weight, or about 1.1 to about 8 parts by weight, or about 1.2 to about 6 parts by weight, or about 1.1 to about 5 parts by weight, or about 1.2 to about 5 parts by weight, of the adhesion promoter.

[0072] In some embodiments, adhesion promoter loadings may be at least 1.0 parts by weight, or at least 1.2 parts by weight, or at least 1.5 parts by weight, or at least 1.8 parts by weight, or at least 2.0 parts by weight, or at least 2.8 parts by weight, or at least 3.5 parts by weight, or at least 4.0 parts by weight, or at least 4.5 parts by weight.

[0073] Foaming agent

[0074] As another component essential to the present invention, the heat-expandable rubber composition according to the present invention comprises a heat-activatable foaming agent. Suitable heat-activatable foaming agents are in principle all known blowing agents, such as "chemical blowing agents" or "physical blowing agents" that decompose when subjected to heat treatment and release gas (in particular thermally expandable Hollow ball) . According to the present invention, chemical blowing agents are preferred.

[0075] According to the present invention, a chemical blowing agent is understood to mean a compound that decomposes when exposed to heat and thereby releases gas.

[0076] Examples of suitable chemical blowing agents are azo compounds, hydrazide compounds, nitroso compounds and carbachol compounds, such as azobisisobutyronitrile, azodicarbonamide (ADCA) , dinitrosopentamethylene Tetraamine (DNPT) , 4, 4'-oxybis (benzenesulfonyl hydrazide) (OBSH) , 4-methylbenzenesulfonyl hydrazide, azocyclohexyl nitrile, azodiaminobenzene, benzene-1, 3 -Sulfonyl hydrazide, benzene-4-sulfonyl hydrazide (BSH) , calcium azide, 4, 4'-diphenyl disulfonyl azide, diphenyl sulfone-3, 3'-disulfonyl hydrazide , Diphenyl ether-4, 4'-disulfonyl hydrazide, benzene-1, 3-disulfonyl hydrazide, trihydrazinotriazine, 5-phenyltetrazole (5-PT) , p-toluenesulfonyl hydrazide (TSH) and p-toluenesulfonyl semicarbazide (PTSS) .

[0077] Another type of suitable blowing agent is H-silane, which is sold by Huntsmann, for example, under the trade name Foaming Agent DY-5054.

[0078] In addition, the carbamates described in DE-A1-102009029030 are particularly suitable as chemically heat-activatable blowing agents within the meaning of the present invention.

[0079] Endothermic chemical blowing agents, especially selected from bicarbonates, solid optionally functionalized polycarboxylic acids and salts, and mixtures thereof, are also suitable. The advantage of these endothermic blowing agents is that they are neither harmful to health nor explosive, and they form less volatile organic compounds (VOC) during expansion. The decomposition products are mainly CO2 and water. In addition, the products produced with it have a more uniform foam structure in the entire process temperature range for curing. This can also result in lower water absorption. Finally, the decomposition temperature of the endothermic blowing agent (especially its mixture) is lower than that of the conventional exothermic blowing agent, so the process temperature can be lowered, and energy can be saved.

[0080] Suitable bicarbonates (bicarbonates) are those of the formula XHCO3, where X can be any cation, especially an alkali metal ion, preferably Na+ or K+, with Na+ being extremely preferred. Another suitable cation X+ can be selected from NH4+, 1 / 2Zn2+, 1 / 2Mg2+, 1 / 2Ca2+ and mixtures thereof.

[0081] Suitable polycarboxylic acids include, but are not limited to, solid organic di-, tri-or tetra-acids, especially hydroxyl-functional or unsaturated di-, tri-, tetra-or poly-carboxylic acids, such as citric acid, tartaric acid, apple Acid, fumaric acid and maleic acid. The use of citric acid is particularly preferred. Citric acid is therefore advantageous, especially because it is an ecologically sustainable blowing agent.

[0082] When polycarboxylic acids are used, carbonates may preferably also be used. Preference is given to a mixture of bicarbonate and carbonate and polycarboxylic acid, whereby different activation stages and decomposition reactions can be set in a targeted manner.

[0083] According to the invention, the chemically heat-activatable blowing agent is preferably contained in an amount of 0.1 to 20%by weight, in particular 0.2 to 15%by weight, more preferably 0.5 to 10.0% by weight, based on the total application formulation in each case. It is particularly preferred to comprise sulfonyl hydrazide (especially OBSH) and / or azodicarbonamide as at least one blowing agent; in each case based on the total weight of the formulation, the sulfonyl hydrazide and / or azodicarbonate.

[0084] According to the invention, it may be preferable to use a combination of at least one chemically heat-activatable blowing agent and at least one physically heat-activatable blowing agent in the heat-expandable formulation.

[0085] The amount of blowing agent is preferably selected such that the volume of the thermally expandable compound increases irreversibly by at least 10%, preferably at least 50%, especially at least 100%when heated to the activation temperature (or expansion temperature) . This means that, in addition to the normal and reversible thermal expansion according to the thermal expansion coefficient of the compound, the volume of the compound when heated to the activation temperature compared to the initial volume at room temperature (20℃) is such that it is cooled. After returning to room temperature, it increases irreversibly in such a way that it is at least 10%larger than before, preferably at least 50%, especially at least 100%. Therefore, the specified degree of expansion refers to the volume of the compound at room temperature before and after it is temporarily heated to the activation temperature.

[0086] The activation temperature in the compositions of present invention is preferably in the range of 120 to 220℃, or 140 to 210℃. The temperature should preferably be maintained for a period of time in the range of 10 to 50 minutes, or 15-50 minutes, or 15-40 minutes.

[0087] Preparing Method of the expandable rubber composition

[0088] Methods according to the present invention also include obtaining (e.g., manufacturing; purchasing; mixing components of a 1 K expandable rubber composition; etc. ) a pillar filler according to the  present invention and exposing the expandable rubber composition to conditions to partially or completely cure the epoxy adhesive composition to form a pillar filler.

[0089] Curing / Foaming Method of the expandable rubber composition

[0090] In some embodiments of the present invention, the expandable rubber composition is in liquid phase at room temperature before curing and foaming. The expandable rubber composition is preferably cured by steps of:

[0091] a) treating the cold rolled steel (CRS) sample.

[0092] b) applying the expandable rubber composition on the treated surface of the sample.

[0177] From the table, we can find the designed adhesion promoter and curing agent can help low temperature curing and foaming performance, for example, low temperature curing of at least 140℃for 15 mins, and the formulations have good expanding performances (>600%expansion rate) . Also, all cured and foamed compositions of E1 to E10 have good anti-sagging results, no corrosion, and no adhesion loss.

[0178] Compared with E1, CE1 comprise a low specific surface area zinc oxide filler, which has good expansion rate, but makes bad sagging, adhesion loss (CE1 in figure 1 shows obvious adhesion loss) and corrosion result.

[0179] CE2 comprises slightly excess amount of sulphur curing agent, the cured and foamed sample has low expansion rate at 140℃ and 200℃, the sagging, adhesion, and corrosion tests passed.

[0180] Compared with E1 and E2, CE3 employs a peroxide curing agent which has a half-life of 60 minutes greater than 130℃. The cured and foamed sample of CE3 shows low expansion rate at 140-150℃, the sagging, adhesion, and corrosion tests passed.

[0181] It can be seen from CE4, less amount of the adhesion promoter leads to not only bad sagging at 140-160℃, but low expansion rate at 140-150℃, adhesion loss and corrosion result.

[0182] Based on the result of CE6, it is found that less amount of the active zinc oxide filler leads to low expansion rate at 140℃.

[0183] In addition to insufficient amount of the adhesion promoter, CE5 also comprise slightly less amount of sulphur curing agent, which has worse sagging result at high temperatures of 170-200℃compared with CE4.

[0184] Insufficient amount of peroxide curing agent in CE7 leads to a low expansion rate at 140℃ to 150℃, bad sagging result, adhesion loss, and corrosion.

[0185] Slightly access mount of peroxide curing agent in CE8 leads to a low expansion rate at 140℃ to 150℃ and 200℃, but the sagging, adhesion, and corrosion tests passed.

[0186] In Examples 1 to 10, the expandable rubber compositions were prepared according to the formulations provided by the present invention. These formulations especially included the rubber, toughening agent, filler, designed adhesion promoter, curing agent and foaming agent. It can be seen that when the contents of the claimed components of the present invention are within certain ranges, the prepared rubber compositions could be cured and foamed at lower temperature (such as 140℃ to 150℃) . And the products of E1-E10 have good expanding performances (>600%expansion rate) , good anti-sagging results, no adhesion loss and no corrosion.
