Description

TWO-COMPONENT ACRYLIC STRUCTURAL ADHESIVE COMPOSITIONS, AND ARTICLES AND ASSEMBLIES THEREFROMTechnical field

[0001] The present disclosure relates to two-component acrylic structural adhesive compositions suitable for structural adhesive applications, articles, and assemblies therefrom, especially structural adhesive compositions with good anti-cracking performance and good adhesion strength at high temperature. The two-component acrylic structural adhesive compositions can be used, for example, in magnet bonding application.Background of the invention

[0002] Magnets are everywhere and so is magnet bonding. It is an application used in a wide range of industries, including electrical machinery, power tools, the automotive industry, audio and video equipment, household appliances and other fields. Innovative magnet bonding goes beyond traditional methods, offering a reliable way to harness the power of magnetism while ensuring strong and durable adhesion. Whatever in manufacturing, electronics, automotive, or even creative projects, magnet bonding adhesives provide a unique way to create versatile connections that combine the strength of magnets with the versatility of adhesives.

[0003] To meet our customers' manufacturing and application needs, choosing a suitable adhesive is crucial. For example, the magnet bonding adhesive used in a speaker must be strong, durable, and heat-resistant, as speakers operate at high temperatures and are subject to significant internal stress during use. Speaker adhesive typically has a high-temperature resistance, which means it can withstand elevated temperatures without losing its adhesive properties. Epoxies and cyanoacrylates are common choices because they have high modulus which can offer high bond strength and resistance to temperature fluctuations.

[0004] But vibration resistance is also essential to ensure the speaker remains in one piece and maintains sound quality over time. A speaker structural adhesive glue with good vibration resistance will keep the bond intact even under the most strenuous conditions. But, under the action of external force, adhesives with high modulus will generate internal stress, and excessive internal stress will cause the ferrite magnetic steel bonded to the structural adhesive to break / crack.

[0005] Besides, advanced speaker manufacturing process calls for higher productivity which requires the adhesive to have faster fixture time and low viscosity which epoxies are very hard to meet.

[0006] Acrylic adhesives are known for their fast fixture and flexibility, making them ideal for applications where magnets must withstand stress and vibration. But how to balance the thermal resistance and flexibility of such resin is still a big challenge.

[0007] Thus, development of an acrylic structural adhesive composition with high-temperature resistance, vibration resistance and low modulus to improve the anti-cracking of bonded magnetic substance at fluctuate temperature is demanding.Summary of the invention

[0008] It is therefore the object of the present invention to overcome the above-mentioned drawbacks by providing an acrylic structural adhesive composition with excellent thermal resistance (high bonding strength at high working temperature of greater than 100℃, e.g., 150℃) , good flexibility that would not lead to magnet cracking / shrinking / shifting during thermal shock, short fixture time (reach 0.1 MPa shear strength within 1 minute) , and low viscosity. In addition, the acrylic structural adhesive composition has good resistance to moisture and heat aging.

[0009] It has been surprisingly found that two-component acrylic structural adhesive composition, prepared from at least a (meth) acrylate monomer, a toughening agent, a radical initiator, a catalyst, and an internal plasticizer being a (meth) acrylate monomer having a heterocyclic ring with two or more oxygen atoms as ring-constituting atoms, provides very good balance between the high temperature resistance and anti-crack performance at fluctuate temperature.

[0104] Internal plasticizer

[0105] The composition according to the present invention comprises an internal plasticizer. The suitable internal plasticizer for use in the present invention is an acrylate monomer having a heterocyclic ring with at least two oxygen atoms as ring-constituting atoms. It is surprisingly found that the addition of heterocyclic ring with at least two oxygen atoms as ring-constituting atoms can significantly reduce the modulus of adhesive while maintaining similar heat resistance, thus the adhesive has better anti-thermal shock (anti cold and hot shock) property, and especially better anti-cracking and anti-shifting performance during thermal shock test which regards to be more reliable.

[0106] In some embodiments, the internal plasticizer comprises an acrylate monomer having a heterocycle having two or more oxygen atoms such as dioxolane ring, dioxane ring, caprolactone ring, dioxepane ring, trioxane ring, crown ether ring. Among these heterocycles, a heterocycle having two or more oxygen atoms as ring member atoms is preferable, and / or a heterocycle having at least five atoms as ring member atoms is preferable. Further, a monocyclic heterocycle is preferable to the condensed heterocycle, and an aliphatic heterocycle is preferable to the aromatic heterocycle. More specifically, a dioxolane ring and a dioxane ring are particularly preferable.

[0107] If the internal plasticizer is the one contains only one oxygen as ring-constituting atom, the internal plasticizer can't provide adequate plasticizing performance. If the ring-constituting atom number of heterocyclic molecules is below 5, the heterocyclic ring is poorly stabilized for present invention. When the ring-constituting atom number of heterocyclic molecules is greater than 8 or greater than 7, it may lead to the reduction of thermal strength or adhesion.

[0108] By including the internal plasticizer or present invention in the adhesive composition, the oxygen-containing heterocyclic ring can effectively plasticize and soften, which leads the adhesive have a better thermal stability and thermal aging performance at the similar modulus.

[0109] Specific examples of the compound (A) include (2-methyl-2-ethyl-1, 3dioxolan-4-yl) methyl (meth) acrylate, (2, 2-dimethyl-1, 3-dioxolan-4-yl) methyl (meth) acrylate, (2-Methyl-2-isobutyl-1, 3-dioxolan-4-yl) methyl (meth) acrylate, (5-Ethyl-2, 2-dimethyl-1, 3-dioxan-5-yl) methyl acrylate, Cyclohexanespiro-2- (1, 3-dioxale-4-yl) methyl (meth) acrylate5-ethyl-1, 3-dioxane-5 (meth) acrylate, (2-oxo-1, 3-dioxolan-4-yl) methyl (meth) acrylate, 1, 3-dioxan-2-one-5-yl (meth) acrylate, ethyl 3- [ (2'R) -spiro [1, 3-dioxolane-2, 4'-2, 3-dihydro-1 H-naphthalene] -2'-yl] prop-2-enoate, , and the like, and (2-methyl-2-ethyl-1, 3 dioxolan-4-yl) methyl (meth) acrylate and 5-ethyl-1, 3-dioxan-5-ylmethyl (meth) acrylate are preferable because they are excellent in a wide temperature range from high temperature to low temperature.

[0110] In some preferred embodiments, the internal plasticizer comprises cyclotrimethylolpropane methyl acrylate (CTFA) and 2-methyl-2-ethyl-1, 3 dioxolan-4-yl) methyl acrylate (Medol-10) .

[0111] The internal plasticizer may be present in the composition according to the present invention from greater than 3 to less than 30 parts by weight, or 4 to 28 parts by weight, or 5 to 25 parts by weight, or 6 to 20 parts by weight, or 5 to 20 parts by weight, in the component B of the composition.

[0112] The internal plasticizer may be present in the composition according to the present invention or from greater than 1.5 wt. %to less than 15 wt. %, or from 2 wt. %to 14 wt. %, or from 2.5 wt. %to 12.5 wt. %, or from 3 wt. %to 10 wt. %, or from 2.5 wt. %to 10 wt. %, based on the total weight of the composition.

[0113] It was found that the above-mentioned ranges of internal plasticizer provide fast curing speed, good resistance to high moisture and high temperature aging, good anti-crack property during thermal shock, high working temperature.

[0118] Preparing Method of the two-component acrylic structural adhesive composition

[0119] The two-component acrylic structural adhesive compositions are formulated by simple mixing of the various components of component A and component B separately. Whilst the order of mixing of the components is not intended to be limited, it may be prudent to keep the initiator and catalyst / reducing agent in different components.

[0120] The present invention also relates to use of the two-component acrylic structural adhesive composition according to the present invention as a structural adhesive in speaker magnet bonding, e-motor structural bonding and metal component bonding.

[0121] The present invention relates to a method of bonding two substrates comprising a following steps:

[0122] 1) applying component A of a two-component acrylic structural adhesive composition according to the present invention to a first substrate to be bonded;

[0123] 2) applying component B of a two-component acrylic structural adhesive composition according to the present invention to a second substrate to be bonded;

[0124] 3) overlaying the first substrate on the second substrate or overlaying the second substrate on the first substrate; and

[0125] 4) bonding the first substrate to the second substrate by mixing the component A and the component B of the two-component acrylic structural adhesive composition and curing the composition.

[0126] The compositions according to the present invention may be applied to a variety of magnet substrates to perform with the desired benefits and advantages described herein. For instance, appropriate substrates may be constructed from AINiCo magnets, ferrite magnets, sintered neodymium magnets, steel, zinc dichromate coated steel, zinc chromate coated steel, nickel, nickel coated steel, galvanised steel, zinc phosphate coated steel, zinc-flake coated steel, and mixtures thereof.

[0127] Prior to applying the compositions, the relevant surfaces don’ t need any pre-treatments. The compositions are then applied to the preferably pre-treated, optionally primed surfaces of the substrate by conventional application methods such as: dispensing; printing methods; and, spraying methods, including but not limited to air-atomized spray, air-assisted spray, airless spray, and high-volume low-pressure spray.

[0128] The thickness of the applied adhesive in the present invention may be adjusted such that the final cured composition is effective in achieving thermal shock resistance and adhesion strength to the desired extent. In many instances, the compositions will be applied to a wet film thickness of from 0.05 to 0.5 mm. The application of thinner layers within this range is more economical and provides for a reduced likelihood of deleterious thick cured regions. However, great control must be exercised in applying thinner coatings or layers so as to avoid the formation of discontinuous cured films.

[0129] The curing of the compositions of the invention typically occurs at temperatures in the range of from 10℃ to 40℃, from 20℃ to 30℃, preferably from 23℃ to 27℃. The temperature that is suitable depends on the specific compounds present and the desired curing rate and can be determined in the individual case by the skilled artisan, using simple preliminary tests if necessary.

[0174] *All raw materials are directly used without any special treatment.

[0175] Example 1

[0176] <Preparation of two-component acrylic structural adhesive composition>

[0177] Compositions of the invention comprise the following raw materials at the indicated levels. The compositions were obtained by first adding the Acrylate monomers to a vessel and mixing at 5℃-25℃ for 5-20 minutes. The toughening agent and anti-shrinking agent were then added and mixed at 20-40℃ until a smooth homogeneous liquid was obtained. The plasticizer and adhesion promoter were then added at 10-40℃ for 5-15 minutes. The catalyst and initiator were then added at 5-25℃ for 5-10 minutes. Vacuum is preferred during mixing to reduce the trapped air bubbles.

[0178] <Curing of two-component acrylic structural adhesive composition >

[0179] The compositions were applied to the substrate by Dispensing. The thickness was controlled from about 0.05 mm to about 0.5 mm. After application on the substrate, the composition was typically cured at ambient temperature for at least about 0.5 minute, more typically from about 0.75 to about 1.5 minutes.

[0180] Example 2-11, and CE1-CE8

[0181] The compositions of E2 to E11, CE1 to CE8 were prepared in reference to Example 1. The composition of E2 to E11 and CE1 to CE8 were cured in reference to Example 1. More details are listed in below result part. For E2 to E11, CE1 to CE8, the curing of the compositions was performed at ambient temperature for 0.5-5 minutes.

[0182] Test Methods

[0183] <Hot Strength test>

[0184] The hot strength test was carried out by Instron universal testing machine, and the test method was in accordance with ASTM D1002-2010. The substrate was galvanized steel with the size of 101.6mm×25.4mm×2.0mm. The adhesive was used to bond two pieces of above substrate with the area of 322.6 mm2 and cured for at least 24 hrs. Before testing, the samples and testing machine were heated up to 130 ℃ and maintaining for 30 minutes. The hot strength (shear strength) test was then carried out under 130℃. The test results are shown in below Tables.

[0185] Hot strength results are recorded and ranked as follows:

[0186] - Not pass: at a temperature of 130℃, the shear strength is less than 1.5 Mpa;

[0187] - Pass: at a temperature of 130℃, the shear strength is equal to or greater than 1.5 Mpa.

[0188] <Modulus and Elongation test>

[0189] The modulus and elongation test were carried out by Instron universal testing machine, and the test method was in accordance with ASTM D638-22. Methods of preparing test specimen included injection molding and die cutting. The die cutting mold in this case was type III mold according to ASTM D638-22. Before testing, measured the width and thickness of each specimen to the nearest 0.025mm using the applicable methods in ASTM D5947. The modulus and elongation test were then carried out at 50mm / min and the data would be calculated automatically by the testing machine. The test results are shown in below tables.

[0190] Modulus results are recorded and ranked as follows:

[0191] - Not pass: the Modulus is greater than 400 Mpa;

[0192] - Pass: the Modulus is equal to or less than 400 Mpa;

[0193] - Good: the Modulus is equal to or less than 350 Mpa.

[0194] Elongation results are recorded and ranked as follows:

[0195] - Not pass: the elongation is less than 50%;

[0196] - Pass: the Modulus is equal to or greater than 50%;

[0197] <Retention rate test>

[0198] The retention rate test was carried out to determine the reliability of the structural adhesive. The adhesive was used to bond zinc coated steel with ferrite steel and then cured for 24hrs. The size of zinc coated steel was Φ45mm × 5mm and the ferrite steel was Φ60mm × 15mm with a hollow of Φ15mm × 15mm. The push force test was carried out to determine the force required to separate zinc coated steel and ferrite steel by Instron universal testing machine. The retention rate was calculated by the following equation under different aging conditions:

[0199] Retention rate = Push force after aging  / Initial push force × 100%

[0200] - Initial push force: The push force before aging test.

[0201] - Push force after aging: The push force value after aging test.

[0202] The aging conditions are shown as below respectively:

[0203] <Thermal shock test>

[0204] The test specimens were put into a thermal shock environmental test chamber. The temperature of upper chamber was set to 85℃ and the temperature of lower chamber was set to -40℃ relatively. The specimens were stayed in upper chamber for 30 minutes, and then in lower chamber for another 30 minutes. This was recorded as one cycle. The specimen must be transferred from one chamber to another within 15 seconds. After 300 cycles, the aging test was finished. More strictly, the temperature of upper chamber was set to 95℃ and the residence time in each chamber was extended to 1 hour. After 200 cycles, the aging was finished.

[0205] Thermal shock test results are recorded and ranked as follows:

[0206] - Not pass: the sample is dislocated (shift) or chipping-off or formed deep cracks down to the substrate, or the retention rate is less than 70%;

[0207] - Pass: no shifting, no cracking, and the retention rate is equal to or greater than 70%;

[0208] - Good: no shifting, no cracking, and the retention rate is equal to or greater than 75%;

[0209] - Excellent: no shifting, no cracking, and the retention rate is equal to or greater than 90%.

[0210] <High temperature aging test>

[0211] The test specimens were put into an oven with a setting temperature of 150℃. After 336 hrs., the aging was over.

[0212] High temperature aging results are recorded and ranked as follows:

[0213] - Not pass: the retention rate is less than 70%;

[0214] - Pass: no shifting, no cracking, and the retention rate is equal to or greater than 70%;

[0215] - Good: no shifting, no cracking, and the retention rate is equal to or greater than 80%.

[0216] <HTHH (High Temperature High Humidity) aging test>

[0217] The test specimens were put into an environmental testing chamber with a setting temperature of 60℃ and humidity of 90%. After 168 hrs., the aging was over. In stricter test, the aging test would last for 500 hrs.

[0218] High Temperature High Humidity aging results are recorded and ranked as follows:

[0219] - Not pass: the retention rate is less than 30%;

[0220] - Pass: no shifting, no cracking, no red rust, and the retention rate is equal to or greater than 30%.

[0221] - Good: no shifting, no cracking, no red rust, and the retention rate is equal to or greater than 50%.

[0222] <Fixture time test>

[0223] The fixture time test was to determine the time at which an adhesive bond developed handling strength. In this test, a sufficient quantity of adhesive was applied to the prepared surface of one lap-shear specimen such that when the mating lap-shear specimen was placed on top of the adhesive a 322.6 mm2 (0.5 in. 2) area would be completely covered. Then clamped the assembly on each side of the bond area approximately 6.4mm and let the adhesive cure for some certain periods. After that, a 3kg object was hung on the lap shear specimen and lifted the lap shear specimen up for 5 seconds. If the mating lap shear specimen did not separate, recorded the result as “Pass” . Recorded the minimum time to pass such test as the ultimate “fixture time” of the adhesive.

[0224] If the fixture time is equal to or less than 90 minutes, mark the result as “Pass” ; if the fixture time is equal to or less than 60 minutes, mark the result as “Good” ; fixture time is equal to or less than 50 minutes, mark the result as “Excellent” .

[0227] Table 2.

[0228] Table 2 shows testing results of the structural adhesive compositions E1-E5 and E11.

[0229] Table 3.

[0230] Table 3 shows the structural adhesive compositions of E1, E6-E10.

[0231] Table 4.

[0232] Table 4 shows testing results of the structural adhesive compositions E1, E6-E10.

[0233] In Examples 1 to 11, the structural adhesive compositions were prepared according to the formulations provided by the present invention. These formulations especially included the (meth) acrylate monomer, toughening agent, specific internal plasticizer, initiator, and catalyst. It can be seen that when the contents of the claimed components of the present invention are within certain ranges, especially the internal plasticizer, the structural adhesive samples have improved anti-crack performance during thermal shock test, good thermal strength performance and good anti-aging performance.

[0234] The sample of E2 show good anti-crack performance improved in the thermal shock test, but it failed in stricter thermal shock test. E3-E4 show that the anti-crack performances in the stricter thermal shock test were improved with the increase of the internal plasticizer. E5 passed the thermal shock test but failed in stricter thermal shock test due to absence of anti-shrinking agent. E11 shows that using rubber as toughening agent can make the composition pass thermal shock test too.

[0235] It can be seen from E6-E8, the structural adhesive compositions comprise a urea acrylate monomer passed stricter high temperature and high humidity (HTHH) resistance test. The urea (meth) acrylate monomer works together with the specific internal plasticizer to further improve the thermal aging resistance and high temperature and high humidity (HTHH) resistance. For ensuring good high temperature, high humidity (HTHH) resistance and short fixture time, the structural adhesive composition comprises a urea acrylate monomer in an amount of at most 5 parts by weight in component A, or less than 2.5 wt. %based on the total weight of the composition. Excessive amount of urea acrylate monomer also has negative impact on fixture time.

[0236] Table5.

[0237] Table 5 shows the structural adhesive compositions of CE1-CE8.

[0238] Table 6.

[0239] Table 6 shows testing results of the structural adhesive compositions CE1-CE8.

[0240] In comparative example CE1, the amount of internal plasticizer is higher than the desired amount. Excess amount of the internal plasticizer has negative impact on hot strength, anti-thermal shock performance in thermal shock test (shifting occurred) and high temperature and high humidity resistance. Without the internal plasticizer, the sample of CE2 has overhigh modulus and bad anti-thermal shock performance in thermal shock test. The amount of internal plasticizer in comparative example CE4 is less than desired amount, and the aqueous acoustic damping composition with insufficient amount of internal plasticizer can’t pass the thermal shock tests, and it failed in thermal aging test too.

[0241] CE3 comprises a polyether-based urethane (meth) acrylate oligomer as toughening agent, the composition has a suitable modulus value, and the retention rate is qualified, but the sample is dislocated after thermal shock test (shifting occurred) . In addition, CE3 didn’ t pass stricter thermal shock test nor thermal aging test. As for CE3, the instantaneous thermal strength, that is, hot strength, is improved by introducing high-Tg acrylate monomers, but there is still hard to improve the thermal aging performance. CE3 is very difficult to achieve excellent performance in both thermal shock and thermal aging at the same time. If a high Tg oligomer is used, whatever it is polyester or polyether urethane (meth) acrylate oligomer, it will be very difficult to pass the hot and thermal shock test unless a large amount of internal plasticizer is added. But such large amount of internal plasticizer leads to poor thermal strength performance. In this case, it’s preferred to use polyester urethane (meth) acrylate oligomer due to its better thermal stability. Claimed internal plasticizer and urea-based monomers can make up for the shortcomings of polyester in thermal shock while maintaining thermal stability and improve the hydrolysis resistance.

[0242] CE5 comprises a plasticizer having a heterocyclic ring with only one oxygen atom as ring-constituting atom. CE6 comprises a plasticizer with polyether group. It can be seen from the thermal shock tests results of CE5 and CE6, absence of claimed (meth) acrylate monomer having a heterocyclic ring with two or more oxygen atoms as ring-constituting atoms leads to failed anti-crack results.  CE7 and CE8 employed a plasticizer with a long carbon chain, which has visible plasticization performance. But this plasticizer has a negative impact on hot strength and anti-shock property, which is not suitable for such high temperature working environment and thermal shock environment. With the increase of plasticizer having a long carbon chain in the composition, fixture time increases. Compared the fixture time values of CE1 and CE8, the conventional plasticizer with long carbon chain could increase the fixture time and decrease the production efficiency.
