Abstract

Description

ADHESIVE COMPOSITIONFIELD

[0001] The present invention relates to an adhesive composition comprising (i) an aqueous dispersion comprising a specific multistage polymer and (ii) a polyacid polymer. The adhesive composition is particularly suitable for textile and nonwoven applications.

[0002] INTRODUCTION

[0003] Incumbent polymer binders used in textile and nonwoven (TNW) applications typically incorporate 2%to 5% (by weight relative to total monomer weight) of N-Methylolacrylamide (NMA) as a functional monomer to improve water resistance (wet strength) of the binders after cured. However, binders derived from NMA release formaldehyde upon heating.

[0004] There have been many efforts to develop formaldehyde-free solutions for TNW applications. One approach is to replacing monomers such as NMA with hydroxyl group-containing alkyl (meth) acrylate. The obtained binders can provide acceptable dry strength, thus affording desired hand feeling. However, there is still room to further improve water resistance of articles prepared from these binders, which will help binders expand their applications in more challenging conditions.

[0005] It is therefore desirable to provide an adhesive composition, particularly, suitable for use in TNW applications, which provides improved water resistance.SUMMARY

[0006] The present invention solves the problem of discovering a novel adhesive composition affording improved wet strength without compromising dry strength. The adhesive composition of the present invention comprises a novel combination of (i) an aqueous dispersion comprising a specific multistage polymer and (ii) a polyacid polymer. Such composition is particularly suitable for use in textiles and / or nonwoven applications with improved water resistance.

[0007] In a first aspect, the present invention is an adhesive composition comprising:

[0008] (i) an aqueous dispersion comprising a multistage polymer,

[0009] wherein the multistage polymer has a weight average molecular weight of 10,000 to 500,000 g / mol and comprises (a) a first-stage polymer and (b) a second-stage polymer at a weight ratio of the first-stage polymer to the second-stage polymer greater than 70: 30 to 95: 5;

[0010] wherein the first-stage polymer (a) comprises, by weight based on the first-stage polymer weight,

[0011] (a1) structural units of an α, β-ethylenically unsaturated dicarboxylic acid, an anhydride thereof, or mixtures thereof;

[0012] (a2) from 0 to less than 1.5%of structural units of an acetoacetyl functional monomer; and

[0013] (a3) structural units of an alkyl (meth) acrylate;

[0014] wherein the second-stage polymer (b) comprises, by weight based on the second-stage  polymer weight,

[0016] (b2) structural units of an alkyl (meth) acrylate;

[0017] wherein the multistage polymer comprises, by weight based on the multistage polymer weight, from 0.5%to 8%of structural units of the α, β-ethylenically unsaturated dicarboxylic acid, the anhydride thereof, or mixtures thereof; and the total concentration of structural units of an acid monomer in the multistage polymer is 0.5%to 20%, by weight based on the multistage polymer weight; and

[0018] (ii) a polyacid polymer comprising, by weight based on the polyacid polymer weight, (ii-a) from 25%to 100%of structural units of an ethylenically unsaturated carboxylic acid, an anhydride thereof, or mixtures thereof; and (ii-b) from 0 to 75%of structural units of an additional ethylenically unsaturated monomer;

[0019] wherein the polyacid polymer is present in an amount of from 0.1%to less than 5%, by weight based on the total dry weight of the multistage polymer and the polyacid polymer.

[0020] In a second aspect, the present invention is an article comprising fibers bonded with an adhesive, wherein the adhesive is a cured product of the adhesive composition of the first aspect.

[0029] “Multistage polymer” herein means a polymer prepared by sequential addition of two or more different monomer compositions including a monomer mixture (A) and a monomer mixture (B) , which, after polymerization, form a first-stage polymer and a second-stage polymer, respectively. That is, the multistage polymer comprises at least two polymers, i.e., the first-stage polymer and the second-stage polymer. By “first-stage polymer ” and “second-stage polymer” mean these polymers having different compositions and formed in different stages (i.e., in the first stage and in the second stage, respectively) of multistage free-radical polymerization in preparing the multistage polymer. Each stage is sequentially polymerized and different from the immediately preceding and / or immediately subsequent stage by a difference in monomer composition. A polymer that is formed in the first stage of the multistage free-radical polymerization refers to as “first-stage polymer” . By “second-stage polymer” herein is meant a polymer which is formed in the presence of the “first-stage polymer. ” However, the first-stage polymer may be formed in the presence of a previously formed dispersed polymer at a concentration of 0 to 20%by weight, based on the weight of the first-stage polymer, sometimes known as a seed polymer, of a composition that can be the same as that of the first-stage polymer where the weight the seed polymer is counted into the first-stage polymer. “Weight of multistage polymer” in the present invention refers to the dry weight of the multistage polymer.

[0039] The first-stage polymer may comprise (a3) structural units of structural units of one or more alkyl (meth) acrylates ( “monomer (a3) ” ) . “Alkyl (meth) alkylates” refers to alkyl esters of  (meth) acrylic acid containing a linear, branched, or cyclic alkyl group. The alkyl (meth) acrylates can be a C1-C24-alkyl (meth) acrylate (i.e., an alkyl (meth) acrylate having an alkyl with from 1 to 24 carbon atoms) , desirably, a C1-C8-alkyl (meth) acrylate such as a C1-C2-alkyl (meth) arylate, a C4-C8-alkyl (meth) arylate, or mixtures thereof, desirably, C1-C4-alkyl (meth) acrylate. Examples of suitable alkyl (meth) acrylates include methyl acrylate, methyl methacrylate (MMA) , butyl acrylate (n-butyl acrylate, BA) , ethyl methacrylate, ethyl acrylate (EA) , 2-ethylhexyl acrylate (2-EHA) ; butyl methacrylate (n-butyl methacrylate, BMA) , t-butyl methacrylate, 2-ethylhexyl methacrylate; cycloalkyl (meth) acrylates such as cyclohexyl (meth) acrylate, methcyclohexyl (meth) acrylate, dihydrodicyclopentadienyl (meth) acrylate, trimethylcyclohexyl (meth) acrylate, and t-butyl cyclohexyl (meth) acrylate; or mixtures thereof. Desirably, the monomer (a3) comprises, or consists of, MMA, BA, EA, or mixtures thereof. In addition to structural units of the monomers (a1) and (a3) described above, and optionally, other structural units of the monomer (a2) above, the monomers (a4) , and / or (a5) described herein below) , the remainder of the first-stage polymer can be structural units of the alkyl (meth) acrylate. For example, the total concentration of structural units of the alkyl (meth) acrylate in the first-stage polymer can be in a range of 90%to 99.5%, and can be 91%to 99%, 92%to 98.5%, 93%to 98%, desirably, 95%to 98%, by weight based on the weight of the first-stage polymer. Desirably, the first-stage polymer comprises, by weight based on the first-stage polymer weight, from 10%to 20%structural units of BA, from 5%to 25%structural units of MMA, and from 60%to 80%of structural units of EA.

[0040] The first-stage polymer may comprise, or can be free of, (a4) an additional acid monomer other than monomer (a1) described above, hereinafter referred to as “monomer (a4) ” . The additional acid monomer (a4) may be selected from an α, β-ethylenically unsaturated monocarboxylic acid; a phosphorous acid monomer, a salt thereof, or mixtures thereof; or combinations thereof. Examples of suitable α, β-ethylenically unsaturated monocarboxylic acids include an acid-bearing monomer such as methacrylic acid (MAA) , acrylic acid (AA) , or mixtures thereof; or a monomer bearing an acid-forming group which yields or is subsequently convertible to, such an acid group such as (meth) acrylic anhydride. The phosphorous acid monomer can be dihydrogen phosphate esters of an alcohol in which the alcohol contains or is substituted with a polymerizable vinyl or olefinic group. Examples of suitable phosphorous acid monomers and / or salts thereof may include phosphoalkyl (meth) acrylates such as phosphoethyl (meth) acrylate, phosphopropyl (meth) acrylate, phosphobutyl (meth) acrylate, salts thereof, and mixtures thereof; CH2=C (Rp1) -C (O) -O- (Rp2O) q-P (O) (OH) 2, wherein Rp1=H or CH3, Rp2=alkylene, such as an ethylene group, a propylene group, or a combination thereof; and q=1-20; phosphoalkoxy (meth) acrylates such as phospho ethylene glycol (meth) acrylate, phospho di-ethylene glycol (meth) acrylate, phospho tri-ethylene glycol (meth) acrylate, phospho propylene glycol (meth) acrylate, phospho di-propylene glycol (meth) arylate, phospho tri-propylene  glycol (meth) acrylate, salts thereof, or mixtures thereof.

[0041] The concentration of structural units of the additional acid monomer (a4) may be in a range of from zero to 10%and can be less than 5%, less than 1%, or even less than 0.5%, by weight based on the first-stage polymer weight.

[0054] Types and levels of the monomers described above may be chosen to provide the multistage polymer with a glass transition temperature (Tg) suitable for different applications. For example, the multistage polymer may have a Tg in a range of -20 to 20℃, and can be -15 ℃ or higher, -10 ℃ or higher, -5 ℃ or higher, even 0 ℃ or higher while at the same time is typically 15 ℃ or lower, and can be 10 ℃ or lower, or even 5 ℃ or lower, desirably, -10 to 10 ℃. Tg values herein can be measured by differential scanning calorimetry (DSC) (further details may refer to the DSC Test in the Examples section below) .

[0080] Synthesis of Aqueous Polymer Dispersion 2 ( “PD-2” )

[0084] The batch was then held at 84 ℃ for 15 minutes. During the 15-minute hold, a monomer emulsion 2 (ME 2) was prepared by mixing the following components with an overhead mechanical stirrer: 150 g of DI water, 5 g of sodium lauryl sulfate, 300 g of methyl methacrylate, and 100 g of AAEM. After the hold, with the flask temperature at 82-84℃, a promoter (0.02 g ferrous sulfate heptahydrate dissolved in 5 g DI water) was charged and start ME 2 was feed for 30 minutes and a chase oxidant (7.84 g t-butyl hydroperoxide (70%) dissolved in 51 g DI water) and a chase reductant (3.68 g Bruggolite FF-6 dissolved in 50.32 g DI water) were then fed to the flask over 60 minutes. At the completion of the feeds, the ME 2, the chase oxidant, and the reductant lines were rinsed with 100 g of DI water, 5 g of DI water, and 5 g of DI water, respectively. At the end of the chase, the batch  was held at 60 ℃ for 15 minutes. After the hold, the resulting emulsion was then cooled to a temperature lower than 40℃ and filtered through a 100-mesh bag. The solids content of the obtained aqueous dispersion of PD-2 was adjusted to 50%.

[0126] Dry Strength and Wet Strength Test

[0127] A piece of WHATMAN paper 28 centimeters (cm) × 46 cm was dipped into 300 mL formulated adhesive composition. The treated paper was padded by Mathis padder and then dried and cured at 150 ℃ for 3 minutes. The add-on of polymers from the adhesive composition on paper was controlled between 12-16%by weight of the obtained final article weight. The cured article was cut into specimen pieces of 1 inch × 4 inch wherein the 4 inch direction is the cross-machine (CD)  direction of the paper. The tensile strength of specimens was tested on Instron, either directly without treatment, denoted as “dry strength” , or after treatment, i.e., 30-minute immersion in 0.1%TRITONTM X-100 Surfactant / water solution, denoted as “wet strength” ) . The wet strength reflects the resistance of binder to water.

[0128] As shown in Table 3, all IEs 1-4 adhesive compositions that contain the specified multistage polymer and the specified polyacid polymer at a concentration of 0.1%to less than 5%, upon curing, provided comparable dry strength (that is, comparable hand feeling) and more than 25%improvement on wet strength, as compared to CE-Athat does not contain the specified amount of the polyacid polymer. CE-B sample that contains too much polyacid polymer failed to provide significant improvement on the wet strength (only 7%increase than CE-A) . As compared to CE-C sample, CE-D that also contains a one-stage polymer (instead of the specified multistage polymer) and further contains the specified polyacid polymer showed no significant improvement over wet strength, but significantly increased dry strength (higher than 9 kgf / inch) (that is, compromised hand feeling) . As compared to CE-E, IE-4 adhesive composition upon curing, showed 27.5%increase on wet strength. CE-F sample that contains a multistage polymer using AAEM in the first stage and not in the second stage showed lower wet strength as compared to IEs samples.

Claims

1.An adhesive composition comprising:(i) an aqueous dispersion comprising a multistage polymer,wherein the multistage polymer has a weight average molecular weight of 10,000 to 500,000 g / mol and comprises (a) a first-stage polymer and (b) a second-stage polymer at a weight ratio of the first-stage polymer to the second-stage polymer greater than 70: 30 to 95: 5;wherein the first-stage polymer (a) comprises, by weight based on the first-stage polymer weight,(a1) structural units of an ɑ, β-ethylenically unsaturated dicarboxylic acid, an anhydride thereof, or mixtures thereof;(a2) from 0 to less than 1.5%of structural units of an acetoacetyl functional monomer; and(a3) structural units of an alkyl (meth) acrylate;wherein the second-stage polymer (b) comprises, by weight based on the second-stage polymer weight,(b1) from 10%to 70%of structural units of an acetoacetyl functional monomer, and(b2) structural units of an alkyl (meth) acrylate;wherein the multistage polymer comprises, by weight based on the multistage polymer weight, from 0.5%to 8%of structural units of the ɑ, β-ethylenically unsaturated dicarboxylic acid, the anhydride thereof, or mixtures thereof; and the total concentration of structural units of an acid monomer in the multistage polymer is 0.5%to 20%, by weight based on the multistage polymer weight; and(ii) a polyacid polymer comprising, by weight based on the polyacid polymer weight, (ii-a) from 25%to 100%of structural units of an ethylenically unsaturated carboxylic acid, an anhydride thereof, or mixtures thereof; and (ii-b) from 0 to 75%of structural units of an additional ethylenically unsaturated monomer;wherein the polyacid polymer is present in an amount of from 0.1%to less than 5%, by weight based on the total dry weight of the multistage polymer and the polyacid polymer.2.The adhesive composition of claim 1, wherein the polyacid polymer comprises 10%to 100%of structural units of maleic anhydride, by weight based on the polyacid polymer weight.3.The adhesive composition of claim 1 or 2, wherein the acetoacetyl functional monomer is selected from acetoacetoxyethyl methacrylate, acetoacetoxyethyl acrylate, acetoacetoxypropyl methacrylate, acetoacetoxybutyl methacrylate, 2, 3-di (acetoacetoxy) propyl methacrylate, allyl acetoacetate, or mixtures thereof.4.The adhesive composition of any one of claims 1-3, wherein the first-stage polymer comprises, by weight based on the first-stage polymer weight, from 0.5%to 10%of (a1) structural  units of the ɑ, β-ethylenically unsaturated dicarboxylic acid, the anhydride thereof, or mixtures thereof.5.The adhesive composition of any one of claims 1-4, wherein the ɑ, β-ethylenically unsaturated dicarboxylic acid and / or the anhydride thereof are selected from itaconic acid, maleic anhydride, or mixtures thereof.6.The adhesive composition of any one of claims 1-5, wherein the weight ratio of the first-stage polymer to the second-stage polymer is in a range of 75: 25 to 90: 10.7.The adhesive composition of any one of claims 1-6, wherein the concentration of the polyacid polymer is in a range of 0.5%to 3.5%, by weight based on the total dry weight of the multistage polymer and the polyacid polymer.8.The adhesive composition of any one of claims 1-7, wherein the multistage polymer has a Tg in a range of -20 to 20 ℃.9.The adhesive composition of any one of claims 1-8, wherein the first-stage polymer comprises, by weight based on the first-stage polymer weight, (a1) 1%to 5%of structural units of the ɑ, β-ethylenically unsaturated dicarboxylic acid, the anhydride thereof, or mixtures thereof; (a2) from 0 to less than 1%of structural units of the acetoacetyl functional monomer; (a3) 95%to 98%of structural units of the alkyl (meth) acrylate; andthe second-stage polymer comprises, by weight based on the second-stage polymer weight, (b1) from 15%to 60%of structural units of the acetoacetyl functional monomer and (b2) from 40%to 85%of structural units of the alkyl (meth) acrylate.10.The adhesive composition of any one of claims 1-9, wherein the ɑ, β-ethylenically unsaturated dicarboxylic acid (a1) is itaconic acid; the alkyl (meth) acrylate (a3) is selected from methyl methacrylate, n-butyl acrylate, ethyl acrylate, or mixtures thereof; the acetoacetyl functional monomers (a2) and (b2) are each independently selected from acetoacetoxyethyl methacrylate; and the alkyl (meth) acrylate (b2) is methyl methacrylate.11.An article comprising fibers bonded with an adhesive, wherein the adhesive is a cured product of the adhesive composition of any one of claims 1-10.12.A method of making an article, comprising the steps of:I) applying the adhesive composition of any one of claims 1-10 to fibers; andII) curing, or allowing to cure, the adhesive composition;thereby forming the article.
