Description

Field of the Invention

[0001] The invention relates to a method of manufacturing a loudspeaker housing and to a loudspeaker housing produced by such a method. Background Art

[0002] When manufacturing a speaker housing for accommodating a speaker, it is conventional to install an audio cable that passes from the outside of the speaker housing to the inside of the speaker to transmit an electrical signal to the speaker installed in the speaker hole in the speaker housing. The speaker is generally configured to produce audio corresponding to the electrical signal transmitted by the audio cable.

[0003] When installing audio cables, it is often important to seal the cable channel along which the audio cable exits the speaker housing. An inadequate airtight seal will result in sound waves escaping from the speaker housing. This is known to cause undesirable blowing and / or whistling sounds.

[0004] Two common methods of sealing cable passages in loudspeaker housings are: using adhesives and using sealing rubber.

[0005] refer to Figure 1 , the inventors have contemplated a method of manufacturing a speaker housing P1, comprising joining a first portion P2 of the speaker housing to a second portion P3 of the speaker housing. The joining of the first portion P1 and the second portion P3 of the speaker housing intentionally leaves a space for forming a cable channel P9, in which the audio cable is located. The first portion and the second portion of the speaker housing are bonded together by sealing the opening of the cable channel using an adhesive in a bonding area P19.

[0006] One problem with this approach is that the adhesive must be applied to the outside of the speaker housing. This means that if the audio cable moves flexibly, the adhesive must move with the audio cable. The result is that a flexible adhesive must be used to seal the opening of the cable channel, otherwise the seal may easily break. An adhesive that the inventors considered for this purpose is silicone. However, silicone is difficult to dry, typically requiring 24 hours to dry and form a seal. Maintaining stable conditions over such a long period of time would be difficult, and it is therefore known that seals formed by silicone are poor and sound waves leak through the poor seal. Furthermore, if the adhesive used is flexible, such as silicone, the adhesive lacks the tensile strength to provide strain relief to the audio cable inserted into the cable channel when the cable is in a stretched state.

[0007] With reference to FIG2 , an alternative method for manufacturing a loudspeaker housing P1 conceived by the inventors comprises joining a first part P2 of the loudspeaker housing to a second part P3 of the loudspeaker housing. The joining of the first and second parts of the loudspeaker housing intentionally leaves a space forming a cable passage P9 into which the audio cable P4 is inserted. The opening P17 of the cable passage is sealed by inserting a sealing rubber P20 which completely occupies any empty space between the first and second parts of the loudspeaker housing at the opening of the cable passage.

[0008] Typically, the audio cable P4 will be connected to the speaker P6 to deliver the electrical signal to the speaker. The speaker is configured to produce audio corresponding to the electrical signal delivered by the audio cable.

[0009] and Figure 1 One advantage of this method shown in Figure 2 over the method shown in Figure 3 is that the sealing rubber has the tensile strength required to provide strain relief for the cable P4 inserted into the cable channel P9 when the cable is in tension. Therefore, the sealing rubber can be called a "strain relief" element.

[0010] However, one problem with this approach is that sealing the opening of the cable duct using a sealing rubber is an expensive and technically demanding process, which requires custom machining to produce the sealing rubber for the opening of the cable duct.

[0011] The present invention is designed based on the above considerations. Summary of the invention

[0012] In a first aspect, the present invention provides:

[0013] A method for manufacturing a loudspeaker housing, the method comprising:

[0014] A pioneer speaker housing is provided, the pioneer speaker housing comprising:

[0015] a cable channel extending from a cable opening in an outer wall of the housing to an interior space within the housing, wherein a cable is located in the cable channel such that the cable located in the cable channel extends from an exterior of the housing and through the cable channel to the interior space within the housing;

[0016] First port;

[0017] Second port;

[0018] an adhesive channel extending from the first port to the second port along an adhesive channel path extending around a cable positioned in the cable channel, wherein the adhesive channel is defined in part by an outer surface of the cable;

[0019] injecting unhardened adhesive into the first port such that the unhardened adhesive is forced along the adhesive passageway such that the unhardened adhesive contacts an outer surface of the cable; and

[0020] The adhesive is cured, thereby attaching the cable to the housing and sealing the cable passageway.

[0021] In this way, a wide range of adhesives can be used to effectively seal the cable channel, i.e., it is not necessary to use expensive flexible adhesives such as silicone, because the cable outlet is provided by the cable outlet in the outer wall of the housing, rather than by glue. This allows the use of cheaper and less flexible adhesives, such as AB glue, water-based gel, UV glue. In addition, by injecting adhesive into the first port, for example until some excess adhesive reaches or flows out of the second port, a seal can be formed more easily.

[0022] When the adhesive injected into the first port has hardened, the speaker housing may be considered to be made of a pioneer speaker, or further steps may be required before the pioneer speaker housing is considered to be a speaker housing.

[0023] The step of hardening the adhesive may include leaving the unhardened adhesive until it hardens, or performing a more active step of applying some treatment (eg, a curing treatment) to the unhardened adhesive to harden it. Various curing methods are known in the art.

[0024] The pioneer speaker housing preferably includes a speaker hole, which is constructed to have a speaker installed therein, so that a first side of the speaker installed in the speaker hole is constructed to direct sound into the space around the housing, and a second side of the speaker installed in the speaker hole directs sound into an interior space within the speaker housing.

[0025] The method may include mounting a speaker in a speaker hole such that a first side of the speaker mounted in the speaker hole is constructed to direct sound into a space surrounding the housing, and a second side of the speaker mounted in the speaker hole directs sound into an interior space within the speaker housing.

[0026] By “sealing the cable passage” it is intended to mean forming a seal in the cable passage, the seal serving to block sound within the interior space from reaching the outside of the housing via the cable passage, preferably by substantially preventing air from flowing through the cable passage.

[0027] Preferably, unhardened adhesive is injected into the first port such that the unhardened adhesive fills an adhesive cavity located within the cable passage. The adhesive cavity may be an area of the cable passage configured to accommodate the unhardened adhesive injected into the first port, wherein filling the adhesive cavity seals the cable passage, for example by substantially preventing air from flowing through the cable passage.

[0028] Preferably, unhardened adhesive is injected into the first port so that the unhardened adhesive reaches the second port as this will inform the user injecting adhesive into the first port that the adhesive has filled the adhesive cavity.

[0029] Preferably, the pioneer speaker housing comprises:

[0030] a first housing portion; and

[0031] a second housing portion configured to be attached to the first housing portion;

[0032] Wherein, the first shell part includes the first port and the second port.

[0033] By having a two-part housing, it is easier to position the cables in the cable channels (and mount the speakers in the speaker apertures) before attaching the first housing part to the second housing part.

[0034] Thus, the method may include:

[0035] positioning the cable in the cable channel;

[0036] After positioning the cable in the cable channel, the first housing portion is attached to the second housing portion.

[0037] For similar reasons, the first housing portion may be attached to the second housing portion after the speaker is installed in the speaker aperture.

[0038] Note that the step of positioning the cable in the cable channel may be considered as part of the step of providing the forerunner loudspeaker housing (as the forerunner loudspeaker housing is defined above as having the cable located in the cable channel).

[0039] Of course, while it may be preferred to position the cables in the cable channel before attaching the first housing portion to the second housing portion, this is not required by the present invention, as these steps may be reversed. For example, the cables may be positioned in the cable channel after the first housing portion and the second housing portion are connected together (e.g., installing the speaker as the last step).

[0040] Preferably, the second housing portion defines at least a portion of the adhesive channel (whereby the adhesive path preferably extends into and back from the second housing). In this way, the hardened adhesive can provide attachment between the first housing portion and the second housing portion.

[0041] Preferably, the second housing portion defines at least a portion of the cable channel (in some embodiments, the entire cable channel) and at least a portion of the cable opening (in some embodiments, the entire cable opening). Preferably, at least a portion of the cable channel in the second housing portion (in some embodiments, the entire cable channel) is open before the first housing portion is attached to the second housing portion. This makes it easier to position the cable in the cable channel before the first housing portion and the second housing portion are connected together.

[0042] The first housing portion and / or the second housing portion may each include a groove configured to receive a sealing foam for providing a seal between an interior space within the housing and an exterior of the housing when the first housing portion and the second housing portion are attached together. The groove may be located between an outer wall of the housing and one or more inner walls of the housing. The hole in the sealing foam may define a portion of the cable channel.

[0043] The second housing portion may be a container including a cavity, and the first housing portion may be a cover configured to cover the cavity in the second housing portion when the second housing portion is attached to the first housing portion, thereby providing an interior space within the housing.

[0044] The cable channel and the adhesive channel may be at least partially formed by a standoff region in the second housing portion, wherein the standoff region extends from a bottom of the second housing portion toward the first housing portion when the first housing portion and the second housing portion are attached together.

[0045] The first port may be configured to receive a distal end of a glue gun, and the method may include injecting unhardened adhesive into the first port using the glue gun with the distal end received in the first port.

[0046] The cable channel may extend from the cable opening along a cable channel path to an interior space within the housing.

[0047] Preferably, in a first region of the cable channel path (located on a side of the adhesive channel proximal to the cable opening), the cable channel is sized and shaped to fit the cable tightly, preferably such that unhardened adhesive injected into the first port is substantially prevented from entering the first region (whereby the adhesive may escape from the housing via the first region of the cable channel path and the cable opening in the outer wall of the housing).

[0048] Preferably, in a second region of the cable channel path (located on a side of the adhesive channel away from the cable opening), the cable channel is sized and shaped to fit the cable tightly, preferably so that unhardened adhesive injected into the first port is substantially prevented from entering the second region (whereby the adhesive can escape into the interior space within the housing via the second region of the cable channel path).

[0049] Preferably, in the middle region of the cable channel path between the first region and the second region, the size and shape of the cable channel does not closely match the cable, thereby providing an adhesive cavity configured to receive unhardened adhesive injected into the first port, thereby allowing the unhardened adhesive to coat the outer surface of the cable in this region. Such an adhesive cavity has been discussed above.

[0050] Preferably, the cable opening is spaced at least X mm from the adhesive channel (e.g., by a first region of a suitably long cable channel), where X is preferably 2 mm or more. X may also be 3 mm or more, or 4 mm or more. For most loudspeaker applications, X is preferably in the range of 2-10 mm, more preferably in the range of 2-5 mm.

[0051] The cable may be a multicable comprising a plurality of sub-cables, each sub-cable having one or more wires surrounded by an outer jacket, wherein the plurality of sub-cables are connected together by their outer jackets.

[0052] A second aspect of the invention relates to a loudspeaker housing manufactured according to the method of the first aspect of the invention.

[0053] Therefore, the second aspect of the present invention can provide:

[0054] A speaker housing, comprising:

[0055] a cable channel extending from a cable opening in an outer wall of the housing to an interior space within the housing, wherein a cable is located in the cable channel such that the cable located in the cable channel extends from the exterior of the housing and through the cable channel to the interior space within the housing;

[0056] First port;

[0057] Second port;

[0058] an adhesive channel extending from the first port to the second port along an adhesive channel path extending around a cable positioned in the cable channel, wherein the adhesive channel is defined in part by an outer surface of the cable;

[0059] wherein the adhesive channel contains a hardened adhesive that contacts an outer surface of the cable, attaches the cable to the housing and seals the cable channel.

[0060] A loudspeaker housing according to the second aspect of the invention may comprise any of the features described, or any of the features resulting from the method steps described in combination with the first aspect of the invention.

[0061] The present invention includes any combination of the described aspects and preferred features unless such a combination is expressly impermissible or explicitly avoided. BRIEF DESCRIPTION OF THE DRAWINGS

[0074] Aspects and embodiments of the present invention will now be discussed with reference to the accompanying drawings. Other aspects and embodiments will be clear to those skilled in the art. All documents mentioned herein are incorporated herein by reference.

[0075] FIG3 shows an exemplary method of manufacturing a speaker housing 1 according to some embodiments of the present invention. FIG3(a) shows a glue gun 5 for injecting an unhardened adhesive into the speaker housing 1 to seal the cable channel opening 17 of the cable channel 9 of the speaker housing. FIG3(b) is a plan view of the speaker housing 1. FIG3(c) is a cross-section of the speaker housing 1 viewed in plane AA shown in FIG3(b).

[0076] The speaker housing 1 comprises a first housing part 2 , a second housing part 3 , a speaker hole (in which a speaker 6 has been mounted, as described below), a first port 7 , a second port 8 , a cable channel 9 , and an adhesive channel 10 .

[0077] The first housing part 2 comprises a first port 7 and a second port 8 .

[0078] The second housing portion 3 is attached to the first housing portion 2. In addition, the second housing portion 3 defines a portion of the cable channel 9 and a portion of the cable channel opening 17, such that the portion of the cable channel 9 defined by the second housing portion 3 is completely open before the first housing portion 2 is attached to the second housing portion 3. The second housing portion 3 also defines a portion of the adhesive channel 10, such that when the hardened adhesive is contained within the adhesive channel 10, the hardened adhesive provides attachment between the first housing portion 2 and the second housing portion 3.

[0079] The second shell part 3 is a container (an open box in this case) including a cavity, and the first shell part 2 is a cover, which covers the cavity in the second shell part 3 when the first shell part 2 and the second shell part 3 are attached together. The cover covering the cavity defines an internal space 12 in the shell, and the outer wall of the first shell part and the outer wall of the second shell part define an outer wall 11 of the shell.

[0080] The second housing part 3 further comprises a standoff region 13 which extends from a bottom 14 of the second housing part towards the first housing part 2 when the first housing part 2 and the second housing part 3 are attached together. The standoff region 13 forms part of the cable channel 9 and part of the adhesive channel 10.

[0081] The speaker housing 1 constructed from the first housing portion 2 and the second housing portion 3 requires less processing than the exemplary speaker housing shown in FIG. 2 because less processing is required just to connect the two parts to each other than in the example using sealing rubber.

[0082] A speaker 6 is mounted in the speaker hole 1. In this example, the speaker 6 has a diaphragm in a corrugated form such as described in WO2005 / 015950. A first side of the speaker 6 guides sound into the space surrounding the speaker housing 1, while a second side of the speaker 6 mounted in the speaker hole guides sound into the interior space 12 within the speaker housing.

[0083] To manufacture the speaker housing 1, the first port 7 accommodates the distal end of the glue gun 5, which is used to inject unhardened adhesive into the first port 7. The first port 7 is the end of the adhesive channel 10 close to the insertion position of the glue gun 5. The second port 8 is the end of the adhesive channel 10 away from the insertion position of the glue gun 5.

[0084] The cable channel 9 extends from the cable opening 17 in the outer wall 11 of the housing to the internal space 12 in the housing along the cable channel path. The cable 4 is located in the cable channel 9 so that the cable 4 extends from the outside of the speaker housing 1 and passes through the cable channel 9 to the internal space 12 in the housing. In this example, the cable 4 is connected to the speaker 6 and transmits the electrical signal to the speaker 6. The speaker 6 produces audio, i.e., sound, corresponding to the electrical signal transmitted by the cable 4. The cable 4 is a multiple cable including multiple sub-cables. These sub-cables include one or more cables surrounded by an outer sleeve, and the multiple sub-cables are connected together by their outer sleeves. In this example, the cable 4 is a multiple cable including eight sub-cables.

[0085] The adhesive channel 10 extends along an adhesive channel path from the first port 7 to the second port 8. The adhesive channel path extends around the cable 4 located in the cable channel 9, such that the adhesive channel 10 is partially defined by the outer surface of the cable 4. The adhesive channel 10 is further defined by one or more inner walls 19 of the housing. In this example, the adhesive channel path is generally orthogonal to the cable channel path.

[0086] When the speaker housing 1 is made, the distal end of the glue gun 5 is inserted into the first port 7, and unhardened adhesive is injected into the first port 7. The unhardened adhesive is forced along the adhesive passage 10 by the pressure applied by the glue gun 5 injecting the unhardened adhesive into the first port 7. As the unhardened adhesive is forced along the adhesive passage 10, the unhardened adhesive comes into contact with the outer surface of the cable 4. In this example, the glue gun 5 is used to continuously inject the unhardened adhesive into the first port 7 until the amount of unhardened adhesive injected into the first port 7 is sufficient to push the unhardened adhesive completely through the adhesive passage 10, so that the unhardened adhesive is squeezed out of the second port 8. In this way, it is ensured that the cable 4 will be sealed in place in the cable passage 9.

[0087] According to the method of the invention, the unhardened adhesive in the adhesive channel 10 is hardened, thereby attaching the cable 4 to the loudspeaker housing 1 and sealing the cable channel 9 .

[0088] Before the adhesive hardens, the housing 1 is considered to be a precursor loudspeaker housing.

[0089] FIG. 4 shows a cross section of a portion of a cable channel 9 according to some embodiments of the present invention. FIG. 4( a) is a cross section of the cable channel 9 observed in plane BB as shown in FIG. 3( a), showing a groove 16 between the outer wall 11 of the housing and the inner walls 19 a, 19 b of the housing. FIG. 4( b) is a perspective view of FIG. 4( a). FIG. 4( c) is a perspective view corresponding to FIG. 4( b), in which the groove 16 has been filled with a sealing foam 18.

[0090] When the sealing foam is present as shown in FIG. 4( c ), the sealing foam 18 provides a seal between the interior space 12 within the housing and the exterior of the housing when the first housing portion 2 and the second housing portion 3 are attached together. In some examples, the sealing foam 18 is glued in place. In other examples, the sealing foam 18 is fixed in place by an additional or alternative process (e.g., heat welding).

[0091] In some examples, sealing foam 18 includes holes that form a portion of cable channel 9 .

[0092] As can be seen in FIG4 , the cable opening 17 is separated from the adhesive channel 10 by a predetermined distance. In some examples, the predetermined distance is 2 mm or more, 3 mm or more, 4 mm or more, preferably in the range of 2 mm to 10 mm, or most preferably in the range of 2 mm to 5 mm. In some examples, the groove 16 occupies at least a portion of the predetermined distance separating the cable opening 17 and the adhesive channel 10.

[0093] As shown in FIG. 4 , the cable channel path can be considered to have various regions. The first region of the cable channel path is located on one side of the adhesive channel 10 near the cable opening 17. The cable channel 9 in the first region of the cable channel path has a size and shape that fits the cable 4 tightly, thereby substantially preventing the unhardened adhesive injected into the first port 7 from entering the first region of the cable channel path (the adhesive can be selected to have a viscosity that is conducive to this when it is in an unhardened form). In the example shown in FIG. 4 , there is an adhesive channel 10 on the same side as the groove 16. In some examples, a tight fit cable 4 means that the cable channel 9 has a negative tolerance relative to the cable 4. The negative tolerance here means that the cable channel 9 is smaller than the cable 4, so that the cable channel 9 clamps the cable 4. In some examples, the cable channel 9 has a zero or slight positive tolerance relative to the cable 4. For example, the tolerance of the cable channel 9 relative to the cable 4 can be in the range of -0.2mm to +0.2mm, more preferably in the range of -0.1mm to +0.1mm, or most preferably in the range of -0.2mm to 0mm.

[0094] The second region of the cable channel path is located on the side of the adhesive channel 10 away from the cable opening 17. The size and shape of the cable channel 9 in the second region of the cable channel path is configured to fit tightly to the cable 4 so that unhardened adhesive injected into the first port 7 is substantially prevented from entering the second region of the cable channel path (the adhesive can be selected to have a viscosity that is favorable for this when in unhardened form). In the example shown in Figure 4, there is an opposite side of the adhesive channel 10 to the groove 16. In some examples, fitting tightly to the cable 4 means that the cable channel 9 has a negative tolerance relative to the cable 4. The negative tolerance here means that the cable channel 9 is smaller than the cable 4, so that the cable channel 9 clamps the cable 4. In some examples, the cable channel 9 has a zero or slight positive tolerance relative to the cable 4. For example, the tolerance of the cable channel 9 relative to the cable 4 is in the range of -0.2mm to +0.2mm in at least one transverse dimension, more preferably in the range of -0.1mm to +0.1mm in at least one transverse dimension, or most preferably in the range of -0.2mm to 0mm in at least one transverse dimension (transverse dimension = dimension transverse to the cable direction).

[0095] The middle area of the cable channel path is between the first area and the second area of the cable channel path. The size and shape of the cable channel 9 in the middle area of the cable channel path are configured to leave an empty space between the cable 4 and the wall of the cable channel 9. The empty space between the cable 4 and the cable channel 9 forms an adhesive cavity 15.

[0096] The adhesive cavity 15 receives the unhardened adhesive injected into the first port 7 so that the unhardened adhesive injected into the first port 7 coats the outer surface of the cable 4 in the middle region of the cable passage path.

[0097] Figure 5 is a flow chart describing a method of manufacturing a loudspeaker housing 1 according to the present invention.

[0098] In a first step, the cable 4 is inserted into the cable channel 9 of the pioneer speaker housing. In some embodiments, the first part 2 of the housing is then attached to the second part 3 of the housing to form the interior space 12 of the housing. Next, unhardened adhesive is injected into the first port 7 of the speaker housing 1 and pushed toward the second port 8 of the speaker housing 1 through the adhesive channel 10 so that the unhardened adhesive contacts the cable 4. The adhesive is then hardened, thereby attaching the cable 4 to the speaker housing 1 and sealing the cable channel 9.

[0099] In some examples, the speaker housing 1 includes a first housing portion 2 and a second housing portion 3 and a speaker hole to which the speaker 6 is mounted before attaching the first housing portion 2 to the second housing portion 3 .

[0100] In some examples, the cable 4 may be placed in the cable channel 9 after the first housing portion 2 and the second housing portion 3 are attached together.

[0101] The adhesive does not need to be a flexible adhesive. For example, the adhesive can be AB glue, water-based gel, or UV glue.

[0102] In some embodiments, when the unhardened adhesive is injected into the first port 7 , the unhardened adhesive fills the adhesive cavity 15 located within the cable channel 9 .

[0103] In some examples, some unhardened adhesive injected into first port 7 and pushed through adhesive passage 10 will reach second port 8 , thereby notifying the user who injected adhesive into first port 7 that adhesive has filled adhesive cavity 15 .

[0104] For example, hardening the adhesive may include leaving the unhardened adhesive until it hardens, or treating the unhardened adhesive to harden it. The treatment may be, for example, a curing treatment.

[0105] Sealing the cable channel 9 includes forming a seal in the cable channel 9 that blocks sound within the interior space 12 from reaching the outside of the housing through the cable channel 9. In some examples, this is achieved by substantially preventing air from flowing through the cable channel 9.
