Description

[0001] The invention relates to a power electrical device according to claim 1.

[0002] Control units with housing feedthrough are known.

[0003] From DE 10 2020 121 323 A1 a device for sealing a passage of an electrical line with respect to a housing element and a method for producing the device are known.

[0004] It is an object of the invention to provide an improved power electrical device with an improved load support for supporting forces from electrical cables.

[0005] This object is achieved by means of a power electrical device according to claim 1. Advantageous embodiments are specified in the dependent claims.

[0006] It has been recognized that an improved power electrical device can be provided by having a housing, a housing feedthrough, and a first busbar. The housing encloses at least a portion of a housing interior and has a housing opening. The housing feedthrough has an insert and a first connecting element, wherein the insert has a plate-shaped closure section and a first carrier section, wherein the closure section closes the housing opening and the first carrier section extends inclined away from the closure section on a side of the closure section facing away from the housing interior, wherein the first busbar is arranged at least in sections on the first carrier section and is guided through the closure section into the housing interior, wherein the first connecting element is embedded at least in sections in the first carrier section next to the first busbar and is integrally connected to the first carrier section. The housing feedthrough also has a second connecting element, wherein the closure section has an outer contour which is formed at least in sections corresponding to the housing opening, wherein the first carrier section projects laterally beyond the closure section with an overhanging section, wherein the second connecting element is arranged in the overhanging section, wherein the second connecting element is arranged laterally offset from the first connecting element in the overhanging section and is at least partially embedded in the overhanging section.

[0007] This configuration has the advantage that the power electrical device is particularly simple and cost-effective to manufacture. Furthermore, automatic assembly of the power electrical device is ensured. The integral connection of the first connecting element to the first support section further ensures that the first connecting element has a defined alignment with the first support section. The first connecting element can be used in particular to electrically and mechanically connect the first busbar, for example, to a first contact element of an electrical cable.

[0008] Furthermore, undercuts on the insert can be avoided, ensuring particularly good flow around the first connecting element and the second connecting element in the mold and thus a particularly good mechanical connection between the first and second connecting elements on the one hand and the first support section on the other. Furthermore, this design has the advantage that a contour or area where a fluid can penetrate into the housing interior via the housing opening is kept particularly small.

[0009] In a particularly advantageous embodiment, the first connecting element can be designed, for example, as a sleeve or threaded bolt. In particular, a threaded sleeve is particularly suitable for being arranged in the first support section and being integrally connected to the first support section.

[0010] Furthermore, the power electrical device has a second busbar arranged on the first support section, wherein the second busbar is fastened to an outer side of the housing, wherein the second busbar is arranged laterally offset from the first busbar on the overhanging section. This configuration has the advantage that a particularly compact connection of the power electrical device is ensured by means of the two busbars. Furthermore, the second connecting element can be used to support forces from the connection to the first connecting element from the housing feedthrough on the housing and thereby prevent unwanted tilting of the insert, in particular of the closure section, in the housing opening.

[0011] In a further embodiment, a first recess is arranged in the first support section on the side facing the first busbar. The first recess is formed, at least in sections, corresponding to the first busbar. The first busbar engages in the first recess. This configuration has the advantage that the housing feedthrough is particularly compact.

[0012] In a further embodiment, the power electrical device has a first receptacle in the first support section. The first connecting element is arranged in the first receptacle. On the first support section, the insert has a first reinforcement section which is arranged on a side of the first support section facing away from the first busbar and is connected to the first support section. The first receptacle extends through the first support section and the first reinforcement section. The first reinforcement section can, for example, be annular and enclose the first receptacle on the circumferential side. Due to the first reinforcement section, the first support section can be particularly slim and only locally stiffened by the reinforcement section. As a result, very little material is required to produce the insert.

[0013] In a further embodiment, the first connecting element has a first projection on a first outer side, wherein the first projection engages the first support section and connects the first connecting element to the first support section in a form-fitting manner. This ensures an additional, particularly rigid and mechanically strong connection between the first connecting element and the first support section in addition to the integral connection.

[0014] In a further embodiment, the housing and / or the busbar and / or the first connecting element comprises an electrically conductive first material, wherein in particular the housing and / or the busbar and / or the first connecting element comprises one of the following electrically conductive first materials: aluminum, iron, copper, steel, in particular stainless steel.

[0015] In a further embodiment, the insert comprises an electrically non-conductive second material, wherein in particular the insert comprises one of the following electrically non-conductive second materials: plastic, in particular thermoset, thermoplastic, in particular polyvinyl chloride, polyethylene, polypropylene, polyamide.

[0016] The power electrical device designed as described above can be provided particularly simply and cost-effectively by providing a mold, the first busbar and the first connecting element being inserted into the mold, the second material and / or at least a first precursor of the second material or a mixture of a first precursor and a second precursor being introduced into the mold and enclosing the first busbar and the first connecting element at least in sections. The second material and / or the first precursor of the second material and / or the mixture is cured to form the insert and forms a material-to-material connection to the first connecting element, the insert being inserted into the housing opening with the closure section.

[0017] The invention is explained in more detail below with reference to the figures. These show: Fig. 1 a perspective view of a power electrical device according to a first embodiment; Fig. 2 a sectional view along a Fig. 1 shown section plane AA through the Fig. 1 power electrical device shown; Fig. 3 an exploded view of the first busbar and the housing feedthrough; Fig. 4 a further perspective view of the first busbar and the housing feedthrough; Fig. 5 shows a section of a perspective view of a power electrical device according to a second embodiment; and Fig. 6 a perspective view of the insert with the first busbar of the Fig. 5 shown power electrical device.

[0018] The following figures refer to a coordinate system. The coordinate system has, for example, an x-axis (longitudinal direction), a y-axis (transverse direction), and a z-axis (height direction). For example, the coordinate system is designed as a right-hand system.

[0019] Fig. 1 shows a perspective view of a power electrical device 10 according to a first embodiment.

[0020] The power electrical device 10 according to the first embodiment serves for explanation purposes. The inventive features of the power electrical device will be discussed in more detail in the context of the second embodiment (cf. Fig. 5 and Fig. 6) have been received.

[0021] The power electrical device 10 can be designed in particular as a control unit in a motor vehicle. The power electrical device 10 has a housing 15 (only partially shown in Fig. 1), a housing feedthrough 20 and at least one first busbar 25.

[0022] The housing 15 encloses a housing interior 30, which is fluid-tightly sealed from the environment 35 of the power electrical device 10. The housing 15 can be made, for example, from an electrically conductive first material, in particular from a metallic and electrically conductive first material. In particular, the housing 15 can comprise at least one of the following first materials: aluminum, iron, steel, in particular stainless steel, copper. The housing 15 can be manufactured, for example, by die-casting. Another design or manufacturing method of the housing 15 is also conceivable.

[0023] For example, a control device for controlling a power electrical component of the motor vehicle can be arranged in the housing interior 30. The housing feedthrough 20 is provided to electrically connect the power electrical component in the fluid-tight housing interior 30 within the vehicle. The control device can be electrically connected, for example, to the first busbar 25. Furthermore, the control device can be electrically connected to the inside of the housing 15.

[0024] The housing 15 has at least one housing opening 40, wherein the housing opening 40 extends through a wall of the housing 15 and opens into the housing interior 30 on the inside and outside at the surrounding area 35 of the power electrical device 10. In the embodiment, the housing opening 40 is closed in a fluid-tight manner by the housing feedthrough 20.

[0025] The housing feedthrough 20 has at least one insert 45 and at least one first connecting element 50. The insert 45 preferably comprises a second material. The second material is electrically non-conductive. It is particularly advantageous if the insert 45 comprises at least one of the following second materials: plastic, in particular thermoset, thermoplastic, in particular polyvinyl chloride (PVC), polyethylene (PE), polypropylene (PP), polyamide (PA).

[0026] The insert 45 has at least one plate-shaped closure section 55 and at least one first support section 60. Additionally, the insert 45 can have a second support section 65. The closure section 55 has an outer contour 70, wherein the outer contour 70 is configured to correspond to the housing opening 40. The outer contour 70 of the closure section 55 rests fluid-tight against the housing opening 40.

[0027] In the exemplary embodiment, the closure section 55 is plate-shaped and extends substantially in a yz plane. The closure section 55 can be arranged flush with a first side surface 75 of the housing 15, which is arranged on the outside of the housing 15 and in which the housing opening 40 is arranged. A through-opening 80 is arranged in the closure section 55. The through-opening 80 is formed corresponding to a cross section of the first busbar 25, which extends through the through-opening 80.

[0028] The first support section 60 is inclined, in Fig. 1, for example, perpendicular to the closure section 55 and is connected to the closure section 55 at one end. The first support section 60, for example, has a substantially plate-like basic shape. The first support section 60 is arranged, for example, on a side facing away from the housing interior 30 and extends away from both the closure section 55 and the housing 15. The first support section 60 and the closure section 55 are preferably formed in one piece and from the same material.

[0029] Additionally, as already explained above, the insert 45 can have the second support section 65, wherein the second support section 65 is arranged in the housing interior 30 of the housing 15. The second support section 65 can have a different cross-section than the first support section 60. The second support section 65 extends at an angle, preferably perpendicular, to the closure section 55 into the housing interior 30. In the z-direction, the first and second support sections 60, 65 can be arranged at the same height on the closure section 55 on two opposite sides of the closure section 55.

[0030] The first support section 60 has, for example, a first recess 85. The first recess 85 is arranged on a second side surface 90 of the first support section 60. In this embodiment, the first recess 85 extends as far as the closure section 55. The through-opening 80 opens into the first recess 85 on the side facing the first support section 60. The first recess 85 can also be omitted in a further development.

[0031] A first connection section 95 of the first busbar 25 is arranged in the first recess 85. The first connection section 95 can be plate-shaped and extend, for example, in an xy plane. Furthermore, the first busbar 25 extends through the through-opening 80 with the first connection section 95. In the first connection section 95, the first busbar 25 has a first connection opening 100.

[0032] Fig. 2 shows a sectional view along a Fig. 1 shown section plane AA through the Fig. 1 shown power electrical device 10.

[0033] Furthermore, a first receptacle 105 is arranged in the first support section 60. The first receptacle 105 can be designed as a through-opening and can be open on the side facing away from the second side surface 90. The first receptacle 105 can also be closed on the side facing away from the second side surface 90, for example, as a blind hole.

[0034] The first connecting element 50 is arranged in the first receptacle 105 and is received by the first receptacle 105. In this embodiment, the first receptacle 105 opens, for example, at the first recess 85 on the side facing the second side surface 90. If the first recess 85 is omitted, the first receptacle 105 can open, for example, at the second side surface 90. The first receptacle 105 is designed to correspond to a first outer side 110 of the first connecting element 50.

[0035] In the exemplary embodiment, the first connecting element 50 is designed as a threaded sleeve with an internal thread 115. Of course, other configurations of the first connecting element 50 are also possible. In particular, for example, the first connecting element 50 can also be designed as a fastening bolt, stud bolt, threaded bolt, rivet, screw nut, or rivet sleeve.

[0036] The first busbar 25 and / or the first connecting element 50 may comprise the first material. In particular, it is possible for the first material of the first connecting element 50 to be selected to be identical to the first material of the first busbar 25 in order to prevent corrosion between the first connecting element 50 and the first busbar 25. This is particularly avoided when the first connecting element 50, as in Fig. 2, rests on the first busbar 25 on the side facing away from the second side surface 90.

[0037] In the embodiment, the first connecting element 50 has at least one first projection 120 on the first outer side 110. The first projection 120 can be arranged circumferentially or interrupted in the circumferential direction on the first outer side 110 of the first connecting element 50. Of course, the first projection 120 can also extend in the circumferential direction only over a partial section of the first outer side 110.

[0038] In the embodiment, the first connecting element 50 additionally has, for example, a second projection 125, wherein the second projection 125 is arranged offset from the first projection 120 in the axial direction with respect to a main extension direction of the first connecting element 50.

[0039] Additionally, the insert 45 can have a first reinforcement section 130. The first reinforcement section 130 is arranged on a third side surface 131 of the first support section 60, which is arranged opposite the second side surface 90. The first reinforcement section 130 can be annular. On the inside, the first receptacle 105 can extend partially into the first reinforcement section 130.

[0040] With the first projection 120 and optionally the further, second projection 125, the first connecting element 50 engages the first support section 60 and / or the first reinforcement section 130, thereby establishing a positive connection between the first connecting element 50 and the first support section 60 and / or the first reinforcement section 130. In particular, a secure positive connection is provided at least in the axial direction (in the z-direction).

[0041] In the assembled state of the power electrical device 10, for example, a first electrical cable 135 is connected to the power electrical device 10. The first electrical cable 135 has a Fig. 2 and, for example, a first fastening means 145. The first fastening means 145 has at least one shaft 150, wherein the shaft 150 engages in the first connecting element 50 and is connected to the first connecting element 50. The first fastening means 145 fastens the first contact element 140 to the first carrier section 60 of the first busbar 25 and ensures a mechanical and electrical connection between the first busbar 25 and the first contact element 140. Furthermore, on the side facing away from the second side surface 90, the first busbar 25 is pressed onto the end face of the first connecting element 50. In the embodiment, the first fastening means 145 is designed, for example, as a screw whose shaft 150 is screwed into the internal thread 115 of the first connecting element 50. The shaft 150 passes through the first connection opening 100 and engages the internal thread 115.

[0042] The first projection 120 and optionally a further second projection 125 ensure a secure fastening of the first busbar 25, but also of the first contact element 140 and the first fastening means 145 to the first connecting element 50, and an electrical contact resistance between the first contact element 140 and the first busbar 25 can also be kept low.

[0043] Fig. 3 shows an exploded view of the first busbar 25 and the housing feedthrough 20.

[0044] It is clear in Fig. 3 the design of the first receptacle 105 corresponding to the outer side 110 can be seen in order to receive the projection 120, 125 of the first connecting element 50 and thereby ensure a good form-fitting connection between the first connecting element 50 and the first support section 60 and optionally additionally to the first reinforcement section 130.

[0045] In the embodiment, the first busbar 25 has, for example, an L-shaped configuration and, in addition to the first connection section 95, further comprises a second connection section 155, wherein the second connection section 155 is inclined, preferably perpendicular, to the first connection section 95. At the second connection section 155, for example, the first busbar 25 can engage in a circuit board (not shown) of the power electrical device 10 and form an electrical connection to the circuit board. The second connection section 155 can be arranged in the housing interior 30 of the housing 15.

[0046] In the fully assembled state of the power electrical device 10, in this embodiment, the plate-shaped first connection section 95 extends through the through-opening 80 in addition to engaging in the first recess 85. In the housing interior 30, the first connection section 95 can abut the second support section 65. In particular, in this embodiment, the second support section 65 is arranged circumferentially around the first connection section 95 of the first busbar 25 in order to ensure a particularly good and stable hold of the first connection section 95 on the insert 45.

[0047] As an alternative to the circumferentially encompassing design of the second carrier section 65, it would also be possible to design the second carrier section 65 analogously to the first carrier section 60, wherein in this case too, the first connection section 95 of the first busbar 25 preferably at least in Fig. 3 rests on the underside of the second support section 65, so that the first connection section 95 of the first busbar 25 is supported on both sides of the feedthrough through the through opening 80.

[0048] Fig. 4 shows a further perspective view of the first busbar 25 and the housing feedthrough 20.

[0049] In Fig. 4 clearly shows the exemplary hollow body-like configuration of the first reinforcement section 130. Furthermore, the first connecting element 50 extends completely on the side facing away from the second side surface 90 up to one end of the first reinforcement section 130. As a result, the first connecting element 50 is particularly long in the z-direction, ensuring a good hold of the first fastening means 145 on the first connecting element 50.

[0050] The hollow body-like design of the second support section 65 ensures bilateral support of the first connection section 95 of the first busbar 25. In the longitudinal direction, the second support section 65 is, for example, shorter than the first support section 60. Of course, a different design of the second support section 65 is also possible.

[0051] In order to produce the power electrical device 10, in a first method step the first busbar 25 is produced, for example, by stamping and bending from a sheet metal material.

[0052] In a second method step, the first connecting element 50 is placed together with the first busbar 25 into a mold, for example an injection mold, and oriented relative to one another in the mold such that, for example, the first connecting element 50 rests against the first connection section 95 of the first busbar 25, so that the first connection opening 100 is aligned in alignment with the first connecting element 50, in particular in alignment with the internal thread 115 of the first connecting element 50.

[0053] In a third method step, the second material, preferably in liquid form, and / or a first precursor of the second material and / or a mixture of a first precursor of the second material and a second precursor of the second material is introduced into the mold, for example by injection. The liquid second material and / or the first precursor and / or the mixture flows around the first busbar 25 and the first connecting element 50 at least in sections. The first connecting element 50 forms the first receptacle 105 with the first outer side 110, and the first connection section 95 forms the first recess 85 and the through-opening 80 on the circumferential side.

[0054] In a third method step, the liquid second material and / or the first precursor and / or the mixture is cured. In the process, the liquid first material and / or the first precursor and / or the mixture of the first and second precursors crosslinks to form the second material and solidifies. In addition, the second material and / or the first precursor and / or the mixture can form a material-to-material connection with the first busbar 25 and / or the first outer side 110. This provides, in addition to the positive connection, an additional mechanical material-to-material connection for fastening the first connecting element 50 to the insert 45 and an additional material-to-material connection for fastening the first connecting section 95 of the first busbar 25.

[0055] By overmolding or flowing around the first busbar 25 in the region of the first connection section 95, the through-opening 80 is formed in the mold in the closure section 55. A fluid-tight seal is achieved, in particular by forming the material-to-material connection between the closure section 55 and the first connection section 95 of the first busbar 25.

[0056] The housing 15 can, for example, be manufactured in a separate fourth process step independently of the housing feedthrough 20, for example in a die casting from the first material.

[0057] In a fifth method step, the housing feedthrough 20 is mounted together with the first busbar 25 in the housing opening 40 such that the housing opening 40 is closed in a fluid-tight manner by the closure section 55.

[0058] In a sixth method step, the first contact element 140 of the first electrical cable 135 on the first busbar 25 can be connected both mechanically and electrically to the first connection section 95 of the first busbar 25 by means of the first fastening means 145 by passing the shaft 150 through the first connection opening 100 and inserting the shaft 150 into the first connecting element 50. In particular, for example, the shaft 150 can be screwed into the first connecting element 50. The materially bonded connection of the first connecting element 50 to the first support section 60 and, if applicable, the first reinforcement section 130 prevents unwanted twisting of the first connecting element 50 in the first receptacle 105.

[0059] The first fastening means 145 can be designed to be so long in the longitudinal direction of the first connecting element 50 and the first connection opening 100 that, due to the open design of the first receptacle 105 and the first connecting element 50, the shaft 150 protrudes from the first connecting element 50 on the side facing away from the first busbar 25.

[0060] Fig. 5 shows a section of a perspective view of a power electrical device 10 according to a second embodiment.

[0061] The power electrical device 10 according to the second embodiment is essentially identical to the one shown in the Fig. 1 to 4. In the following, only the differences of the power electrical device 10 will be discussed. Fig. 5 shown power electrical device 10 according to the second embodiment compared to the one shown in the Fig. 1 to 4 shown configuration of the power electrical device 10 according to the first embodiment.

[0062] As already mentioned in Fig. 1, the housing opening 40 has, for example, a trapezoidal configuration. In addition, the housing 15 can have a housing web 160 around a wide contact surface of the outer contour 70 on the housing 15 for fluid-tight sealing of the housing interior 30, which web delimits the housing opening 40 at least in sections in the circumferential direction. On the underside (in Fig. 5 shown in dashed lines) the power electrical device 10 may have a housing cover 165 which closes the housing 15 in Fig. 5 closes at the bottom, so that Fig. 5 the housing interior 30 is sealed fluid-tight.

[0063] Deviating from Fig. 1, in which the first carrier section 60 is slimmer in the transverse direction than the closure section 55, in the second embodiment the first carrier section 60 projects laterally in the transverse direction (y-direction) over the outer contour 70 of the closure section 55 with an overhanging section 170. The overhanging section 170 is additionally in Fig. 5 compared to the Fig. 1 shown embodiment of the insert 45, in particular of the first carrier section 60, in Fig. 5. Furthermore, the overhanging portion 170 also protrudes beyond the housing web 160 in the transverse direction.

[0064] Furthermore, compared to the first embodiment, the second embodiment additionally has a second busbar 175. The second busbar 175 is arranged on an outer side 180 of the housing 15 and is mechanically connected to the housing 15. Preferably, the second busbar 175 and the housing 15 are formed integrally and from the same material as the first material. This ensures a reliable mechanical and electrical connection between the second busbar 175 and the housing 15. In particular, it is also possible for the second busbar 175 to be manufactured together with the housing 15. For example, a ground pole of the vehicle can be connected to the second busbar 175.

[0065] Fig. 6 shows a perspective view of the insert 45 with the first busbar 25 of the Fig. 5 shown power electrical device 10.

[0066] In the overhanging section 170, the housing feedthrough 20 has a second connecting element 185. The second connecting element 185 can be configured identically to the first connecting element 50. It is also conceivable that the second connecting element 185 is configured to correspond to the first connecting element 50, but is geometrically scaled larger or smaller.

[0067] Furthermore, a second receptacle 190 is arranged in the overhanging section 170, wherein the second connecting element 185 is arranged in the second receptacle 190. The second receptacle 190 is arranged laterally offset in the transverse direction from the first receptacle 105. The second receptacle 190 can be designed to correspond to a second outer side 195 of the second connecting element 185. The second connecting element 185 is, for example, designed like a hollow body and can, for example, have an internal thread, like the first connecting element 50. The second connecting element 185 can also be designed, for example, as a fastening bolt, stud bolt, threaded bolt, rivet, screw nut, or rivet sleeve.

[0068] Furthermore, a second reinforcement section 132 (in Fig. 6 indicated by dashed lines), which is, for example, ring-shaped and extends away from the third side surface 131 in the z-direction in the direction facing away from the second side surface 90.

[0069] Furthermore, a second recess 200 can be arranged in the first support section 60, in particular in the overhanging section 170. The second recess 200 can, for example, have a rectangular configuration and be formed laterally by an edge of the first support section 60. In the embodiment, the second receptacle 190 opens at the second recess 200.

[0070] In the assembled state, the second connecting element 185 is arranged in the second receptacle 190. Furthermore, the second busbar 175 is arranged on the first carrier section 60 such that a second connection opening 205 arranged in the second busbar 175 is aligned with the second connecting element 185.

[0071] In assembled condition ( Fig. 5), the second connection opening 205 and the second connecting element 185 are aligned with each other. In order to connect a further, second electrical cable 210 (in Fig. 5 shown in dashed lines) with a second contact element 215 to the second busbar 175, a second fastening means 220 (only in Fig. 5) is guided through the second connection opening 205 in the z-direction and fastened in the second connecting element 185. In particular, for example, if the second fastening means 220 is designed as a screw, the second fastening means 220 can be screwed into the second connecting element 185 designed as a threaded sleeve and the second contact element 215 can be pressed against the second busbar 175, thus ensuring a low contact resistance between the second contact element 215 and the second busbar 175.

[0072] Furthermore, the design has the advantage that the first support section 60 is pressed against the second busbar 175 in the z-direction via the second connecting element 185, thereby ensuring good load transfer of a load, for example resulting from a heavy first electrical cable 135, via the second busbar 175 on the first housing 15. Furthermore, this ensures that tilting of the first support section 60 about the y-axis and thus unwanted deformation or unwanted mechanical stress on the connection of the second connection section 155 of the first busbar 25 is avoided. This ensures reliable electrical contact over a long service life of the second connection section 155, for example on the circuit board.

[0073] By supporting loads from the first electrical cable 135 via the first support section 60 and the second busbar 175 on the housing 15, a secure hold of the closure section 55 in the housing opening 40 is further ensured. In particular, this prevents unintentional tilting of the closure section 55 in the housing opening 40, so that the fluid tightness of the housing interior 30 can be ensured over a long service life.

[0074] Furthermore, the design of the power electrical device 10 shown in the figures has the advantage that the power electrical device 10 can be manufactured particularly easily and cost-effectively. Furthermore, cost-effective standard parts can be used. In particular, the power electrical device 10 can be manufactured fully automatically.
