Modes for Carrying Out the Invention
[0011] Hereinafter, embodiments of the present disclosure will be described. Note that the present disclosure is not limited to the following embodiments. The following embodiments are only a part of various embodiments of the present disclosure, and various modifications can be made according to the design as long as the object of the present disclosure can be achieved.
[0012] (Overview) In recent years, with the widespread distribution of EV vehicles (electric vehicles) and hybrid vehicles, miniaturization has been demanded for inverters aiming at motor control. Therefore, miniaturization has also been demanded for capacitors such as film capacitors, which are components of inverters.
[0013] As a method for miniaturizing a capacitor while maintaining its performance, thinning the dielectric layer in the capacitor can be mentioned.
[0014] However, thinning the dielectric layer is highly difficult to process, and dielectric breakdown is also likely to occur due to the thinning.
[0015] Therefore, the inventor conducted research and development to enable an increase in the dielectric constant of the dielectric layer without or with very little thinning, to achieve an increase in the capacitance of a capacitor provided with the dielectric layer, and to make it difficult for dielectric breakdown to occur in the dielectric layer. As a result, as a polymer compound according to this embodiment, a polymer compound having a dielectric constant higher than that of conventional polymers (generally 2.0 to 3.0), for example, a dielectric constant of 3.5 or more, was developed.
[0016] The polymer compound according to this embodiment has a structural unit (U) having a heterocyclic ring, a carbonyl group, and a substituent bonded to the heterocyclic ring, and the substituent contains at least one group selected from the group consisting of a halogen group, a hydroxyl group, an aldehyde group, a carboxyl group, an alkyl group, a halogenated alkyl group, and a hydroxyalkyl group.
[0017] According to this embodiment, there are provided a polymer compound having a high dielectric constant, a molding composition containing this polymer compound, a film containing this polymer compound, and a capacitor provided with a dielectric layer containing this polymer compound. Note that the use of the polymer compound according to this embodiment is not limited to the production of the dielectric layer in a capacitor, and the polymer compound can be applied to various uses.
[0018] (Details) (1) (Polymer compound) A more specific configuration of the polymer compound according to this embodiment will be described.
[0019] As described above, the polymer compound according to this embodiment has a structural unit (U) having a heterocyclic ring, a carbonyl group, and a substituent bonded to the heterocyclic ring, and the substituent contains at least one group selected from the group consisting of a halogen group, a hydroxyl group, an aldehyde group, a carboxyl group, an alkyl group, a halogenated alkyl group, and a hydroxyalkyl group. That is, the polymer compound is a compound having a structural unit (U) containing one or more of a heterocyclic ring to which a substituent is bonded and a carbonyl group, respectively.
[0020] A heterocyclic ring is a ring having atoms of at least two different elements in the ring. The heterocyclic ring has, for example, a carbon atom. In addition to a carbon atom, the heterocyclic ring has a heteroatom such as nitrogen, oxygen, or sulfur. Among these atoms, in order to obtain a polymer compound having a higher dielectric constant, it is preferable that the heterocyclic ring has a nitrogen atom. That is, it is preferable that the heterocyclic ring is a nitrogen-containing heterocyclic ring. The heterocyclic ring may be any of a three-membered ring, a four-membered ring, a five-membered ring, a six-membered ring, and a ring having seven or more members. Among these, in order to stably obtain a polymer compound having a high dielectric constant, it is preferable that the heterocyclic ring is a five-membered ring or a six-membered ring.
[0021] A carbonyl group is a functional group having a structure represented by -C(=O)-.
[0022] In the structural unit (U), it is preferable that a carbonyl group is directly bonded to the heterocyclic ring. In this case, a polymer compound having a higher dielectric constant can be obtained. Also, an atom such as an oxygen atom may be contained between the heterocyclic ring and the carbonyl group. That is, the carbon constituting the heterocyclic ring and the carbon of the carbonyl group may be bonded via another atom such as an oxygen atom.
[0023] That a carbonyl group is directly bonded to the heterocyclic ring means that an atom constituting the heterocyclic ring and the carbon of the carbonyl group are covalently bonded.
[0024] As described above, the substituent contains at least one kind of group selected from the group consisting of a halogen group, a hydroxyl group, an aldehyde group, a carboxyl group, an alkyl group, a halogenated alkyl group, and a hydroxyalkyl group. In this case, a high dielectric constant polymer compound can be obtained. The substituent more preferably contains at least one selected from the group consisting of F, Cl, Br, OH, CHO, COOH, CH3, C2H5, CH2F, CHF2, CF3, CH2Cl, CHCl2, CCl3, CH2Br, CHBr2, CBr3, and CHOHCH2OH.
[0025] The structural unit (U) preferably contains at least one selected from the group consisting of the following structural unit (UA), structural unit (UB), structural unit (UC1), and structural unit (UC2). In this case, the dielectric constant of the polymer compound is more likely to increase.
[0026] The structural unit (UA) has a structure represented by the following chemical structural formula (A).

[0062] Examples 1 to 215 of the film according to this embodiment are shown in Tables 1 to 10. In the column of "chemical structural formula" in each table, the chemical structural formula of the polymer compound contained in the film of each example is described.
[0063] In the column of "molecular weight" in each table, the molecular weight of the polymer compound contained in the film of each example is described.
[0064] The molecular weight of the polymer compound was measured as follows.
[0065] First, the polymer compound of each example was dissolved in hexafluoropropanol to prepare a measurement sample. Next, the prepared measurement sample was passed through a column "GPC HFIP-805" (manufactured by Showa Denko K.K.) using gel permeation chromatography (GPC) to separate the polymer compound in the measurement sample according to the molecular weight. Then, the separated polymer compounds were caused to flow into a differential refractive index detector "2414 RI detector" (manufactured by Waters Japan K.K.) in the order of separation, and measurement results reflecting the molecular weight distribution of the polymer compound were obtained. Based on the obtained measurement results, the molecular weight of the polymer compound was calculated. In the present disclosure, the method for measuring the molecular weight of the polymer compound is not limited to the above method.
[0066] In the columns of "dielectric constant" and "capacitance" in each table, the dielectric constant of the film of each example and the capacitance of the capacitor produced from the film of each example were described.
[0067] Also, the "dielectric constant" and "capacitance" were measured as follows. First, the polymer compound of each example was put into the extruder of a casting molding machine and heated to 180°C or higher and 270°C or lower to be melted. After this melted polymer compound was extruded from the extruder, it was cooled by the cooling roll of the casting molding machine to form a sheet. Subsequently, this sheet was stretched in the direction in which the sheet moved by a longitudinal stretching device and in a direction orthogonal to the direction in which the sheet moved by a transverse stretching device, and then cut to obtain a film. The thickness of the film was 3.0 μm.
[0068] Next, a wound capacitor (area of the dielectric layer: 92 m 2 ) having this film as a dielectric layer was produced. The details of the wound capacitor according to this embodiment will be described in "(4) (Capacitor)".
[0069] Using a parameter analyzer "HP4284A" (manufactured by Hewlett-Packard), the capacitance of the wound capacitor was measured under the measurement conditions of room temperature (25 °C), a frequency of 1 kHz, and an applied voltage of 450 V. Also, the dielectric constant (relative permittivity) of the film was calculated from the capacitance of this capacitor, the area of the above dielectric layer, and the thickness of the dielectric. In the present disclosure, the measurement methods of "dielectric constant" and "capacitance" are not limited to the above methods.

[0371] When describing the synthetic routes of polymer compounds having structural units (UA) and polymer compounds having structural units (UB), by following various reaction methods for introducing substituents as described, monomer (MC2_A) and monomer (MC2_B) as starting materials can be used to obtain monomer (MC2_A-X-Y) and monomer (MC2_B-X-Y) each having a heterocyclic ring to which a substituent is bonded, respectively. It is preferable to be classified for appropriately recovering the desired monomer. Here, X of monomer (MC2_A-X-Y) represents a substituent bonded to the heterocyclic ring of (MC2_A). X of (MC2_B-X-Y) represents a substituent bonded to the heterocyclic ring of (MC2_B). Also, Y of monomer (MC2_A-X-Y) represents the numbers assigned to each isomer according to the position and number of the substituents bonded to the heterocyclic ring in order to distinguish each isomer generated during the reaction. Y of monomer (MC2_B-X-Y) represents the numbers assigned to each isomer according to the position and number of the substituents bonded to the heterocyclic ring in order to distinguish each isomer generated during the reaction.

[0465] [Chemical Formula]
[0466] (2) (Forming Composition) The forming composition according to this embodiment contains the polymer compound described above. For example, when a film is formed from the forming composition, the percentage of the polymer compound in the forming composition is preferably 90% by mass or more. In this case, a film having a high dielectric constant is likely to be formed. More preferably, the percentage of the polymer compound in the forming composition is 95% by mass or more. The forming composition may contain at least one selected from the group consisting of components other than the polymer compound, such as a solvent such as water, a polymerization initiator, a polymerization inhibitor, and a curing agent.
[0467] (3) (Film) The film according to this embodiment will be described.
[0468] The film according to this embodiment contains the polymer compound described above. In this case, a film having a high dielectric constant can be obtained.
[0469] When producing a film from the forming composition, the forming composition described above preferably contains a solvent. In this case, the coatability of the forming composition when forming the film can be improved.
[0470] The film according to this embodiment can be obtained by drying and curing a molding composition and then forming the film, and can also be obtained by forming the molding composition containing the above solvent into a film.
[0471] The film according to this embodiment can be obtained, for example, by applying a molding composition to a carrier film, then drying and curing it to form the film. In this case, the solvent contained in the molding composition is, for example, water or the like. Also, as the carrier film, a film with good peelability such as a PET film is used. Furthermore, when the film is formed, it is necessary to dry the molding composition. At this time, heating may be performed to dry the molding composition.
[0472] The film according to this embodiment can also be obtained by methods other than the above. For example, the film can be obtained by extrusion molding the molding composition.
[0473] The film according to this embodiment is formed to an appropriate thickness according to the purpose of use. For example, when the film is used as the dielectric layer of a capacitor, the thickness of the film is preferably 1.0 μm or more and 6.0 μm or less, and more preferably 2.3 μm or more and 3.0 μm or less. Also, if the film is used as the dielectric layer of a capacitor, the withstand voltage of the film is preferably 0.9 kV or more.
[0474] (4) (Capacitor) The capacitor according to this embodiment will be described.
[0475] The capacitor 10 according to this embodiment includes a dielectric layer 1 containing the above-described polymer compound.
[0476] The dielectric layer 1 includes the film described above. In other words, the dielectric layer 1 is a film containing the polymer compound according to this embodiment.
[0477] The capacitor 10 includes a dielectric layer 1 as a dielectric layer. The capacitor 10 includes a pair of electrodes 2 and a dielectric layer 1 disposed between the two electrodes (see FIG. 1).
[0478] The electrode 2 may be a thin film electrode layer formed by vapor depositing a metal, or may be a metal foil. The metal constituting the electrode 2 contains at least one selected from the group consisting of, for example, aluminum, zinc, copper, tin, and alloys thereof. The metal constituting the electrode 2 is preferably aluminum or an aluminum alloy.
[0479] The larger the electrode area of the capacitor 10, the higher the capacitance. Also, the higher the dielectric constant of the dielectric layer, the higher the capacitance. Furthermore, the smaller the distance between the electrodes, the higher the capacitance. Since the capacitor 10 according to the present embodiment uses a dielectric layer 1 formed from a polymer compound having a high dielectric constant according to the present embodiment, the capacitance of the capacitor can be increased.
[0480] When manufacturing the capacitor 10 according to the present embodiment, polymerizing the polymer compound in the film after the molding composition is formed into a film and vapor depositing a metal on the film to form an electrode may be performed in the same process. In this case, forming a dielectric layer from the film and forming a vapor deposited electrode can be performed efficiently.
[0481] Also, the capacitor according to the present embodiment may be either a wound type (hereinafter also referred to as a winding type) capacitor or a multilayer type capacitor. The winding type capacitor 100 includes a wound body 41 having a structure including a pair of electrodes 11 and a dielectric layer 21 disposed between the pair of electrodes 11 as shown in FIG. 2. Also, the multilayer type capacitor 10 includes a laminate having a structure including a pair of electrodes 2 and a dielectric layer 1 disposed between the pair of electrodes 2 as shown in FIG. 1.
[0482] The wound capacitor 100 can be manufactured, for example, as follows. First, a film containing a polymer compound according to this embodiment is used as the dielectric layer 21, and an electrode layer containing aluminum, zinc, magnesium, etc. is formed on one surface of the dielectric layer 21 by vapor deposition, sputtering, etc. to form the electrode 11, thereby manufacturing the metallized film 31. In this case, the metallized film 31 is provided with a margin portion 22 where the electrode 11 is not formed along one long side.
[0483] Next, a pair of normal metallized films 31 are overlapped with their long sides aligned, and the wound capacitor is wound so that the long sides where the margin portions 22 of the metallized films 31 are formed are opposite to each other and the electrodes 11 face each other through the dielectric layer 21. By winding the pair of overlapped metallized films 31 in this way, a cylindrical wound object can be obtained, and the side surface of this wound object can be pressed from both sides to obtain a wound body 41 having an oval cross-section.
[0484] Subsequently, by forming external electrodes 51 and 52 on both ends of the wound body 41 by metallikon (metal spraying method), the wound capacitor 100 can be obtained. The external electrodes 51 and 52 are formed of, for example, aluminum, zinc, magnesium, an alloy containing these, etc. Each of the external electrodes 51 and 52 is electrically connected to each of the pair of electrodes 11, and the pair of electrodes 11 constitute a pair of internal electrodes. Then, by electrically connecting external connection terminals 61 and 62 to each of the external electrodes 51 and 52 by soldering, the capacitor 100 shown in FIG. 2B can be manufactured. In this way, in the capacitor 100, the capacitance of the capacitor 100 can be made larger while maintaining the thickness of the dielectric layer 21. And while maintaining the capacitance of the capacitor 100, miniaturization of the capacitor 100 can be achieved. The dielectric constant and capacitance values of "Examples 1 to 215" of the present disclosure are values measured using the wound capacitor 100 manufactured based on the above method.
[0485] Also, the capacitance of the capacitors 10 and 100 according to this embodiment is, for example, 8.0×102 is above μF and 1.0×10 3 is preferably above μF, and 1.2×10 3 is more preferably above μF, and 1.4×10 3 is even more preferably above μF. Also, although the upper limit of the capacitance of capacitors 10 and 100 is not particularly limited, for example, it is below 2.0×10 3 μF.
[0486] (5) (Modification example) The polymer compound according to this embodiment can be contained not only in films and capacitors but also in various products. Further, the molding composition containing the polymer compound according to this embodiment is used when producing various products.
[0487] The molding composition according to this embodiment is used when producing dielectric mirrors, heat conductive members, printed wiring boards, semiconductor encapsulation materials, etc. Note that the molding composition can have an appropriate composition according to the application or purpose of use. For example, the molding composition according to this embodiment may contain components other than solvents such as water used when producing a film, polymerization initiators, and curing agents according to the application or purpose of use.
[0488] A dielectric mirror is produced by laminating a plurality of dielectric layers by forming a plurality of layers of a film containing the polymer compound according to this embodiment on a glass substrate in a layered manner.
[0489] A heat conductive member is produced by pressing a sheet obtained by cutting a molded body produced by curing a heat conductive resin composition containing the polymer compound according to this embodiment and a heat conductive filler into a sheet shape.
[0490] A printed wiring board is produced by forming a conductor on the surface of a resin substrate produced using a film containing the polymer compound according to this embodiment.
[0491] The semiconductor encapsulation material is obtained by adding a polymer compound, an inorganic filler, and a curing agent according to the present embodiment into an organic solvent, mixing and dispersing them to prepare an adhesive varnish for encapsulating a semiconductor connection portion, applying the varnish onto a base film, and drying the organic solvent by heating to obtain a film-shaped adhesive. When adjusting the adhesive varnish for encapsulating the semiconductor connection portion, a curing accelerator may be added as a catalyst. Further, other additives may be added.
