Description

[Background technology]

[0001] Current state-of-the-art electric bicycles have an electric motor that drives the front or rear wheel, or even the pedals. These motors have a reduction gearbox or chain or belt drive system that reduces the output rpm of the motor shaft to best match the speed of the bicycle's pedals or wheels when the bicycle is traveling at normal speed. For geared reduction gearboxes, a planetary arrangement of gears is most often used and is well understood.

[0002] In the case of electric bicycles where the motor gearbox is mounted directly to the front wheel, the motor gearbox is mounted within the hub of the bicycle's front wheel. This hub is generally similar to a conventional motorless front wheel hub in that it has an axle mounted thereon suitable for mounting to a double leg fork and has holes in the hub flanges for receiving the spokes of the bicycle wheel. The axle is rigidly mounted to the end of the front wheel fork, allowing torque to be transferred from the motor to the bicycle fork through a connection to the central axle, allowing the rider and bicycle to accelerate using the power of the motor.

[0003] However, some bicycles and e-bikes have wheels that are mounted only from one side. A distinct advantage of this single-sided wheel arrangement is that the user can change a tire in the event of a flat without removing the wheel from the bicycle, as must be done with bicycles with traditional double-sided wheel designs. However, a disadvantage of the single-sided front wheel design is that there is a twisting moment on the front axle due to the cantilever mounting arrangement. As such, a single-sided front wheel requires a front axle that is significantly larger in diameter than the axle found in traditional double-sided designs.

[0004] When mounting an electric motor and reduction gearbox on the front wheel of a bicycle with a single-sided mounting wheel, it is impossible to fix a conventional double-sided mounting electric bicycle front wheel hub motor to the front wheel fork only from one side, because the diameter of the through axle is not large enough to withstand the cantilever bending force. If the diameter of the shaft is increased to take into account the cantilever bending force, the diameter of the motor and planetary gears and hub will be excessively large and heavy, which is undesirable and commercially unfeasible. This is because when the sun gear of the front wheel hub electric drive is cut into the axle and the diameter of the axle is increased, the planetary gears and ring gear of the planetary gearbox will also need to be increased in size to maintain the same gear reduction ratio.

[0005] Some existing side-mounted front wheel electric motor drives house the planetary gears and motor within a large diameter front axle, and mounted on the outer diameter of the axle are two rolling bearings that facilitate the rotation of the front wheel hub and wheel. The motor drive is connected to this outer wheel hub through the end of a larger oversized axle with a one-way type bearing connection. A limitation of this arrangement is that the sun gear, planetary gears, and ring gear must be relatively small, and a drawback of this design is that these small gears may be limited in their ability to handle sufficiently high torque.

[0006] Designers can overcome this by using high strength materials, but a drawback of this solution is that the gears will have a higher noise level. Another drawback of these designs is that the rotary bearings mounted on the oversized shafts tend to be large, heavy, and expensive relative to the cost criteria of electric bicycle components. This is because the shaft diameter must be large enough to accommodate the planetary gear drive. This is especially evident when the planetary gear drive is designed to exhibit low noise, which typically requires the use of plastic gears, and these gears must be large enough in diameter to be able to transmit sufficient torque. As a result, existing side-mounted front wheel electric motor drives can be either small and light but noisy, or quiet but large, heavy, and expensive due to the oversized bearings required to fit around the planetary gearbox.

[0007] Another drawback of existing single-sided front wheel hub electric drives is that the distance between the two front wheel hub bearings is generally limited between the single-sided fork mounting arm and the wheel spokes to maintain the shortest lateral width of the front wheel motor drive. When using disc brakes, this distance is further limited, which can result in less than optimal wheel hub bearing spacing, which can cause front wheel runout and wobble to exceed acceptable limits or require excessive precision and cost to maintain acceptable runout and wobble. Summary of the Invention

[0008] According to a first aspect of the present invention, there is provided a drive system for a side-mounted wheel, the drive system comprising: a wheel hub for mounting the side-mounted wheel; a motor drive for driving the side-mounted wheel, the motor drive comprising an electric motor and a planetary gear reduction assembly positioned at least partially within the wheel hub and comprising one or more planetary gears; and a rotating wheel hub bearing rotatably coupling the wheel hub to the motor drive, the rotating wheel hub bearing being positioned laterally between the electric motor and the planetary gears.

[0009] The hub bearing and shaft mounting arrangement of the present invention addresses shortcomings of current side-mounted wheel drive electric vehicle designs. Locating the rotating wheel hub bearings in the area between the planetary gear system and the motor components, as compared to known arrangements that instead have rotating bearings located around the periphery of the planetary gearbox, facilitates the use of modest sized hub bearings and allows for a sufficiently large diameter planetary gear design that allows for the use of quiet plastic gears. This configuration utilizes the available space around the naturally small diameter motor pinion sun gear, which also has the advantage of allowing a larger distance between the front wheel hub bearings to provide more optimal spacing.

[0010] In use, the side-mounted wheels may be coupled to the wheel hub, for example using a threaded connection or the like, such that the wheel hub is coaxial with the axis of rotation of the wheel.

[0011] The planetary gear reduction assembly may be completely enclosed within the wheel hub or may have a portion thereof exposed.

[0012] The motor may be connected to a battery or similar power source.

[0013] Preferably the rotating wheel hub bearing is coaxial with the wheel rotation axis of the side mounted wheel.

[0014] Preferably, the inner diameter of the rotating wheel hub bearing is smaller than the outer diameter of the stator of the electric motor. Optionally, the outer diameter of the rotating wheel hub bearing may also be smaller than the outer diameter of the stator of the electric motor.

[0015] Preferably, the inner diameter of the rotating wheel hub bearing is smaller than the outer diameter of the planetary gear reduction assembly. If desired, the outer diameter of the rotating wheel hub bearing may also be smaller than the outer diameter of the planetary gear reduction assembly.

[0016] Preferably, the inner diameter of the rotating wheel hub bearing is smaller than the outer diameter of the planetary input flange of the planetary gear reduction assembly. Optionally, the outer diameter of the rotating wheel hub bearing may also be smaller than the outer diameter of the planetary input flange of the planetary gear reduction assembly.

[0017] Preferably, the motor drive further comprises a planetary input flange coaxial with the wheel rotation axis of the side mounted wheel, and a motor output flange, the planetary input flange and the motor output flange sharing a common interface with an inner surface of the rotating wheel hub bearing.

[0018] Optionally, the rotating wheel hub bearing may be a first rotating wheel hub bearing, and the drive system may further comprise a second rotating wheel hub bearing rotatably coupling the wheel hub to the motor drive.

[0019] Preferably, the second rotating wheel hub bearing is located on an opposite side of the planetary gear reduction assembly to the first rotating wheel hub bearing.

[0020] According to a second aspect of the invention there is provided a cycle comprising a side-mounted wheel mounted on a wheel hub of the drive system of the first aspect.

[0021] Optionally, the side-mounted wheels may be front-mounted wheels. Alternatively, the side-mounted wheels may be rear-mounted wheels.

[0022] Optionally, the cycle is a pedal-powered cycle.

[0023] According to a third aspect of the present invention there is provided an electric vehicle comprising a side mounted wheel mounted to a wheel hub of the drive system of the first aspect.

[0024] Optionally, the electric vehicle may be an electric scooter.

[0025] Examples of the invention will now be described in detail with reference to the accompanying drawings. [Brief description of the drawings]

[Diagram 2] FIG. 2 is a right side perspective view showing the front wheel fork assembly and the front wheel motor assembly. [Diagram 3] FIG. 3 shows a vertical cross-sectional view of the front wheel motor assembly of FIGS. 1 and 2; DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS

[0027] FIG. 1 shows a preferred embodiment of a single-sided, front-wheel motor-driven bicycle 1 with a front-mounted motor assembly 2 .

[0028] FIG. 2 shows an alternative view of the single-sided mounted front wheel motor driven bicycle 1 of FIG. 1 having a front single-sided cantilevered fork member 3 facilitating rigid mounting of a front mounted motor assembly 2 and a front wheel brake caliper 6 for slowing the front wheel disc brake rotor 5, which is rigidly connected to the front single-sided wheel assembly 4.

[0029] Figure 3 is a vertical cross-sectional front view of the front mounted motor assembly 2 of Figures 1 and 2 taken through the front wheel rotation axis 7. The front mounted motor assembly 2 comprises a front wheel motor output housing 15 attached by adhesive, press fit, screw or bolt type fasteners to a front single sided cantilever fork member 3 capable of receiving a front wheel motor housing 9.

[0030] The front wheel motor housing 9 is formed to house a front wheel motor stator 10 and a front wheel motor pinion outer bearing 14 which rotatably supports a front wheel motor pinion 12 which is rigidly mounted to a front wheel motor magnet rotary 11. The interaction and control of the front wheel motor stator 10 with the front wheel motor magnet rotary 11 is of a known and understood electric machine type.

[0031] The front motor pinion 12 is rotatably supported by a front motor pinion outer bearing 14 and a front motor planet inner bearing 13 which is rotatably mounted to a front motor planet carrier 25. The front motor planet carrier is in turn supported by a front motor planetary gearbox input flange 22 through a front motor planet carrier inner bearing 27. The front motor planetary gearbox input flange 22 is rigidly attached to the front motor output housing 15 using a number of front motor fasteners 16.

[0032] The front motor planetary gearbox input flange 22 is rigidly attached to the front motor planetary gearbox output flange 23 by means of a number of front motor planetary gearbox output flange fasteners 24. The interface and connection between the front motor planetary gearbox input flange 22 and the front motor planetary gearbox output flange 23 can also be a threaded connection.

[0033] The nature of the engagement and fit between the front wheel motor output housing 15 and the front wheel motor planetary gearbox input flange 22 is such that the front wheel motor output housing 15 and the front wheel motor planetary gearbox input flange 22 share a common interface received by the inner diameter of the front wheel hub inner bearing 20.

[0034] The front motor planetary carrier 25 supports a front motor planetary gear shaft 29 and a front motor planetary gear 26 in a planetary gear arrangement for meshing with the front motor pinion 12 and the front motor planetary gearbox input flange 22 through a front motor planetary ring gear tooth component 31, so that the output rotational speed of the front motor planetary carrier 25 is reduced by a factor of 2 to 10 relative to the input rotational speed of the front motor pinion 12.

[0035] The material nature of the front motor planetary gear 26 is preferably plastic or low noise composite material. The material nature of the front motor pinion 12 is ideally metal, such as stainless steel. The material nature of the front motor planetary gearbox input flange 22 can be ferrous metal or stainless steel metal or metal alloy. The configuration and material nature of the front motor planetary ring gear tooth component 31 can be of many different kinds, such as the front motor planetary ring gear tooth component 31 being an integral part, being of the same material as the front motor planetary gearbox input flange 22, and being constructed through a gear hobbing process, or the front motor planetary ring gear tooth component 31 can be of a different material than the front motor planetary gearbox input flange 22, such as plastic, being constructed through an overmolding and keyed injection molding connection, and being attached to the front motor planetary gearbox input flange 22.

[0036] The front motor planetary carrier 25 is further rotatably supported by a front motor planetary carrier outer bearing 28 housed within the front motor planetary gearbox output flange 23. The front motor planetary carrier 25 is rotatably connected to the front hub outer 18 by a front motor one-way clutch 30, which may be, for example, a one-way sprag-type clutch, so that rotation of the front hub outer 18 about the front wheel rotation axis 7 is only possible in one direction relative to the front motor planetary carrier 25.

[0037] The front single-sided wheel assembly 4 is rigidly mounted on one side to the front wheel hub outer 18 using the front wheel assembly fasteners 8. The front wheel hub outer 18 is rotatably mounted to the front wheel motor planetary gearbox output flange 23 with the front wheel hub outer bearing 21 and is rigidly connected to the front wheel hub inner 17 by the front disc rotor fasteners 19 passing through the front wheel disc brake rotor 5.

[0038] A front wheel hub inner 17 is rotatably mounted to the front wheel motor output housing 15 and a front wheel motor planetary gearbox input flange 22 by a front wheel hub inner bearing 20. A front wheel brake caliper 6 is disposed in a known manner around the front wheel disc brake rotor 5 and provides braking force to the front single sided wheel assembly 4.

[0039] As shown in FIG. 3, the position of the front wheel hub inner bearing 20 is generally on one side of the front wheel motor planetary gear 26 and on one side of the front wheel motor stator 10 and front wheel motor magnet rotary 11, so that the front wheel hub inner bearing 20 is positioned laterally between the electric motor and the planetary gear system, with at least a portion of the electric motor on one side, for example the front wheel motor stator 10, and at least a portion of the planetary gear system on the other side, for example the planetary front wheel motor planetary gear 26 or the front wheel motor planet carrier 25.

[0040] The front wheel hub inner bearing 20 is coaxial with the front wheel rotating shaft 7 and is located in the region between the planetary gear system, the front wheel motor stator 10 and the front wheel motor magnet rotary 11, so that the inner diameter of the front wheel hub inner bearing 20 is smaller than the outer diameters of the front wheel motor stator 10 and the front wheel motor planetary gearbox input flange 22. In other words, the wheel hub inner bearing 20 is located axially between the front wheel motor stator 10 and the front wheel motor planetary gear 26, and radially within the respective peripheries defined by the radial outer surfaces of the front wheel motor stator 10 and the front wheel motor planetary gearbox input flange 22.

[0041] Compared to known arrangements which instead have a rolling bearing positioned around the outer periphery of the front motor planetary gearbox input flange (i.e. radially superior to and substantially axially aligned with the front motor planetary gearbox input flange), locating the front hub inner bearing 20 in the area between the planetary gear system and the motor components has the above-mentioned advantages of facilitating the use of a moderately sized hub bearing whilst allowing the use of quiet plastic gears in sufficiently large diameter planetary gearbox designs, and also has the advantage of increasing the distance between the front hub bearings to provide more optimal spacing.

[0042] Although the above description has been made in relation to a pedal-driven bicycle with a front-mounted motor-driven wheel, alternative embodiments are envisaged in which the same motor assembly is used in other vehicles. For example, the motor assembly can be used in one or more of a non-pedal-driven cycle, as a motor for a rear-mounted motor-driven wheel, such as a small motorcycle (also called a moped) that may have a drive system built into the rear suspension swing arm, an assistance vehicle for disabled users, and / or a wheeled vehicle configured for use in an upright position, or as a side-mounted front or rear wheel motor for an electric scooter.
