Abstract

The present invention relates to a novel thermoplastic polyurethane (TPU) staple fiber and a process for producing the same, and to the use of the TPU staple fiber in producing yarns for fabrics used in shoes upper, pants, T-shirt, chair mesh, watch band and hair band, or stuffing materials for down jacket, quilt and cushion, or nonwoven fabric for synthetic leather, apparel and shoe, or organo sheet.

Thermoplastic polyurethane (TPU) staple fiber, a process for producing the same, and the use of TPU staple fiberTECHNICAL FIELD

[0001] The present invention relates to a novel thermoplastic polyurethane (TPU) staple fiber and a process for producing the same, and to the use of the TPU staple fiber in producing yarns for fabrics used in shoes upper, pants, T-shirt, chair mesh, watch band and hair band, or stuffing materials for down jacket, quilt and cushion, or nonwoven fabric for synthetic leather, apparel and shoe, or organo sheet with combination of carbon staple fiber or aramid staple fiber.BACKGROUND

[0002] Thermoplastic polyurethane (TPU) materials are being massively used in manufacturing fibers, fabrics, and garments. Up to now, there is no disclosure involving staple fiber made from thermoplastic polyurethane.

[0003] EP 3081109B1 discloses thermoplastic polyurethane as base material for manufacturing shoes, without mentioning TPU staple fiber.

[0004] Generally, polyester and cellulose acetate are used for preparing staple fiber. Some patents disclose hybrid yarns such as polyester / spandex. However, traditional staple fibers such as PA staple fiber and PET staple fiber have limitations including: 1) no extensibility and flexibility, especially at low temperature, and no elasticity in both long and wrap directions; 2) not recyclable with other PU or TPU components.

[0005] Therefore, there is a continuous need to provide a novel staple fiber that has good extensibility and flexibility, and can also be recycled in a simple way.SUMMARY OF THE INVENTION

[0006] An object of this invention is to overcome the problem of the prior art discussed above.

[0007] Surprisingly, it has been found by the inventors that the above object can be achieved by a process for producing thermoplastic polyurethane (TPU) staple fibers, comprising:

[0008] (a) a pre-spinning stage, comprising the following steps:

[0009] (a1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;

[0010] (a2) quenching the TPU filaments; and

[0011] (a3) guiding the TPU filaments by at least one group of rollers to collect the pre-orientated continuous TPU filaments;

[0012] and

[0013] (b) a post-spinning stage, comprising the following steps:

[0014] (b1) drawing the pre-orientated continuous TPU filaments by at least two groups of rollers;

[0015] (b2) passing the drawn TPU filaments into a crimping machine;

[0016] (b3) heat-setting the crimped TPU filaments; and

[0017] (b4) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;

[0018] wherein the thermoplastic polyurethane has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1, preferably in the range from 68D to 90D, more preferably in the range from 70D to 80D.

[0019] In a further aspect, the invention relates to a process for producing thermoplastic polyurethane (TPU) staple fibers, comprising:

[0020] (c1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;

[0021] (c2) quenching the TPU filaments;

[0022] (c3) drawing the TPU filaments by at least two groups of rollers;

[0023] (c4) passing the drawn TPU filaments into a crimping machine;

[0024] (c5) heat-setting the crimped TPU filaments; and

[0025] (c6) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;

[0026] wherein the thermoplastic polyurethane has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1, preferably in the range from 68D to 90D, more preferably in the range from 70D to 80D.

[0027] In a further aspect, the invention relates to a thermoplastic polyurethane (TPU) staple fiber obtainable by the process according to the present invention.

[0028] In a still further aspect, the invention relates to the use of the TPU staple fiber of the present invention in producing yarns for fabrics used in shoes upper, pants, T-shirt, chair mesh, watch band and hair band, or stuffing materials for down jacket, quilt and cushion, or nonwoven fabric for synthetic leather, apparel and shoe, or organo sheet with combination of carbon staple fiber or aramid staple fiber.

[0029] It has been surprisingly found in this application that, the process as mentioned above makes it possible to produce a staple fiber showing good properties such as extensibility and flexibility, and also desirable crimps.BRIEF DESCRIPTION OF THE DRAWINGS

[0039] “Staple fiber” has an art-recognized meaning, and in an embodiment, refers to the short yarns cut down from man-made chemical filaments, as defined according to the standard GB / T 4146.2-2017. Generally, staple fiber has a length of from 30 to 110 mm, preferably from 40 to 80 mm.

[0040] “Hardness” refers to the quality of being difficult to bend, measured according to the standard DIN ISO 7619-1.

[0041] “Spinning speed” refers to the length of filament produced by melt-spinning per unit time.

[0042] “Linear speed” of a rotating object refers to a distance of a point on the rotating object that travels within a unit time.

[0043] “Total draw ratio” refers to the value of speed of the final group of rollers divided by speed of the first group of roller.

[0050] FIG. 1 and FIG. 2 illustrate a Pre-and Post-spinning production of staple fibers in the two-stage process for producing thermoplastic polyurethane (TPU) staple fibers according to the present invention.

[0051] Particularly, FIG. 1 illustrates a Pre-spinning production of pre-orientated continuous filaments. As shown in Figure 1, the apparatus for pre-spinning includes an extruder, a spinning pack, a quench air channel, guiding rollers and tow collectors.

[0052] Dried TPU pellets are melted in extruder 100 and then sent into spinning pack 110 to form TPU filaments. After quenching, four guiding rollers 120, 130, 140 and 150 pull the filaments out of the quench air channel, and the pre-orientated TPU filaments are collected in tow collector 160.

[0053] After pre-spinning, the pre-orientated continuous TPU filaments are sent to stage (b) to be drawn by at least two groups of rollers.

[0054] FIG. 2 illustrates a Post-spinning production of drawn crimped fibers.

[0055] Five groups of rollers 242, 244, 246, 248 and 250 are set with different linear speeds R1, R2, R3, R4 and R5 respectively. The following requirement is preferably satisfied: R2 is equal to R1, R3 is larger than R2, R4 is larger than R3, and R5 is equal to or smaller than R4. Any of the groups of rollers 242, 244, 246, 248 and 250 may include more than one roller, and preferably four rollers.

[0056] After the filaments move past the group of rollers 250, they are coated with finish oil in a finish oil tank and then sent into a crimping machine 260 to obtain a designed crimp level. The crimped filaments then enter a hot air oven 270 for heat-setting and are finally cut in a staple cutter 280 to form staple fibers.

[0057] FIG. 3 illustrates a one-stage spinning process for producing thermoplastic polyurethane (TPU) staple fibers according to the present invention.

[0058] Dried TPU pellets are melted in extruder 300 and then sent into spinning pack 310 to form TPU filaments. After quenching, the continuous TPU filaments are directly drawn by five groups of heat rollers. Five groups of rollers 342, 344, 346, 348 and 350 are set with different linear speeds R11, R21, R31, R41 and R51 respectively. The following requirement is preferably satisfied: R21 is larger than R11, R31 is larger than R21, R41 is larger than R31, and R51 is equal to or smaller than R41. Any of the groups of rollers 342, 344, 346, 348 and 350 may include more than one roller, and preferably four rollers. After the filaments move through the group of rollers 350, they are coated with finish oil in a finish oil tank and then sent into a crimping machine 360 to obtain a designed crimp level. The crimped filaments then enter a hot air oven 370 for heat-setting and are finally cut in a staple cutter 380 to form staple fibers.

[0059] Thermoplastic polyurethane (TPU)

[0060] The thermoplastic polyurethane of the present invention comprises a reaction product of (A) a polyol; (B) a diisocyanate; (C) a chain extender; and (D) optionally a catalyst and / or an auxiliary agent.

[0061] The thermoplastic polyurethane of the present invention may be obtained by allowing the polyol, the diisocyanate and the chain extender as the essential components to react with each other, optionally in the presence of a catalyst and / or an auxiliary agent. The reaction can be a one-stage reaction allowing the whole of the essential components to react with each other in one stage, preferably in the presence of optional components such as a catalyst and / or an aid (auxiliary agent) , or can be a reaction having a plurality of stages allowing some of the polyol and the diisocyanate to react with each other to form a prepolymer and then allowing the prepolymer and the rest of the essential components to react with each other, preferably in the presence of a catalyst and / or an aid (auxiliary agent) .

[0062] Examples of the catalyst in the reaction, if used, may be selected from iron compounds such as iron (III) acetylacetonate; tin compounds such as tin diacetate, tin dioctoate and tin dilaurate; and tin dialkyl salts of aliphatic carboxylic acids such as dibutyltin diacetate and dibutyltin dilaurate. The amount of the catalyst can be determined by a skilled person according to practical application.

[0063] Examples of the auxiliary agent may be selected from, without being particularly limited to, an antioxidant, a hydrolysis stabilizer, an ultraviolet absorber, a flame retardant, a plasticizer, a reinforcing agent or a flowability improver; one or more selected from these can be used. The amount of the auxiliary agent can be determined by a skilled person according to practical application.

[0064] The thermoplastic polyurethane of the present invention has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1. Preferably, the thermoplastic polyurethane has a Shore hardness of 68D to 90D, more preferably a Shore hardness of 70D to 80D, measured according to DIN ISO 7619-1.

[0065] The thermoplastic polyurethane of the present invention may have a weight-average molecular weight in a range of 50,000 to 400,000 g / mol, preferably 60,000 to 300,000 g / mol, more preferably 80,000 to 160,000 g / mol.

[0067] Polyols (A) useful for preparing the TPU described herein comprise all polyols known for this purpose. Suitable examples include polyester polyols, polyether polyols, polycarbonate polyol, polycaprolactone polyol and any mixture thereof.

[0068] Preferably, the functionality of the polyol used in the present invention is in the range from 1.9 to 2.1, for example 2.

[0069] The polyether polyols may be obtained by known methods, for example by polymerization of alkylene oxides with addition of at least one starter molecule which comprises from 2 to 8, preferably from 2 to 6, reactive hydrogen atoms in the presence of a catalyst. As the catalyst, it is possible to use alkali metal hydroxides such as sodium or potassium hydroxide, or alkali metal alkoxides such as sodium methoxide, sodium or potassium ethoxide or potassium isopropoxide or, in the case of cationic polymerization, Lewis acids such as antimony pentachloride, boron trifluoride etherate or bleaching earth as the catalyst. Furthermore, double metal cyanide compounds, known as DMC catalysts, can also be used as the catalyst.

[0085] In an aspect, the present invention provides a process for producing thermoplastic polyurethane (TPU) staple fibers, comprising:

[0087] (a1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;

[0088] (a2) quenching the TPU filaments; and

[0089] (a3) guiding the TPU filaments by at least one group of rollers to collect the pre-orientated continuous TPU filaments;

[0091] (b) a post-spinning stage, comprising the following steps:

[0092] (b1) drawing the pre-orientated continuous TPU filaments by at least two groups of rollers;

[0093] (b2) passing the drawn TPU filaments into a crimping machine;

[0094] (b3) heat-setting the crimped TPU filaments; and

[0095] (b4) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;

[0097] Stage (a) of the process of the present invention is not particularly limited and can be carried out by a skilled person. Melt-spinning is a technique in which a raw material composition in a molten state obtained by heating the raw material composition to a temperature equal to or higher than the melting point by using an extruder or the like is discharged from a spinneret into a quench air channel. The positioning of the spinneret is not limited. However, it is preferable to direct the spinneret downward so that the molten composition is discharged downward (drawn down) . The discharged multifilament is cooled and solidified in the quench air channel while being made fine, and then is taken up at a certain speed. There may be a multiplicity of spinnerets set in any group or pattern. When multiple spinnerets are used, the composition exiting the spinnerets may be guided to form an extruded filament. The number of the spinnerets is not limited.

[0098] The apparatus for producing a multi-filament by melt-spinning is not particularly limited and is known by a skilled person. An example of such apparatus is illustrated in figure 1. Generally, the apparatus for melt-spinning includes an extruder, a spinning pack, a quench air channel, guiding rollers and a tow collector. The spinning pack is known in the art, and primarily consists of melt reservoir and spinneret.

[0099] Preferably, in step (a1) , the thermoplastic polyurethane is melt-spun at a spinning speed of less than 500 m / min. In a preferable embodiment, in step (a1) , the thermoplastic polyurethane is passed through a spinneret operating under a spinning temperature, wherein the spinning temperature is more than 180℃, such as 190℃, 200℃, 210℃, 220℃, 225℃, 230℃ or 240℃, preferably in a range of 200℃ to 240℃, more preferably in a range of 220℃ to 230℃.

[0120] Optionally and preferably, after step (b1) and before step (b2) , the drawn TPU filaments need to be coated with finish oil in step (b11) . The oiling step could lubricate the filament; allow dissipation of the static charges generated. The filament may be oiled by any conventional finish oil.

1.A process for producing thermoplastic polyurethane (TPU) staple fibers, comprising:(a) a pre-spinning stage, comprising the following steps:(a1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;(a2) quenching the TPU filaments; and(a3) guiding the TPU filaments by at least one group of rollers to collect the pre-orientated continuous TPU filaments;and(b) a post-spinning stage, comprising the following steps:(b1) drawing the pre-orientated continuous TPU filaments by at least two groups of rollers;(b2) passing the drawn TPU filaments into a crimping machine;(b3) heat-setting the crimped TPU filaments; and(b4) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;wherein the thermoplastic polyurethane has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1, preferably in the range from 68D to 90D, more preferably in the range from 70D to 80D.2.A process for producing thermoplastic polyurethane (TPU) staple fibers, comprising:(c1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;(c2) quenching the TPU filaments;(c3) drawing the TPU filaments by at least two groups of rollers;(c4) passing the drawn TPU filaments into a crimping machine;(c5) heat-setting the crimped TPU filaments; and(c6) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;wherein the thermoplastic polyurethane has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1, preferably in the range from 68D to 90D, more preferably in the range from 70D to 80D.3.The process according to either of claims 1-2, wherein in step (a1) or step (c1) , the thermoplastic polyurethane is passed through a spinneret operating under a spinning temperature, wherein the spinning temperature is more than 180℃, preferably in a range of 200℃ to 240℃, more preferably in a range of 220℃ to 230℃.4.The process according to claim 1, wherein in step (a1) , the thermoplastic polyurethane is melt-spun at a spinning speed of less than 500 m / min.5.The process according to claim 2, wherein in step (c1) , the thermoplastic polyurethane is melt-spun at a spinning speed of higher than 500 m / min.6.The process according to any one of claims 1-2, wherein in step (b1) or step (c3) , the TPU filaments are drawn by 2-6 groups of rollers, preferably 3-5 groups of rollers.7.The process according to claim 6, wherein the total draw ratio of the filaments is in the range of 2 to 5, preferably 3 to 4.8.The process according to claim 1, wherein the groups of rollers in step (b1) comprise a first group of rollers, a second group of rollers, a third group of rollers, a fourth group of rollers and a fifth group of rollers positioned in series, whereinthe first group of rollers operates at a linear speed of 50-100 m / min;the second group of rollers operates at a linear speed of 50-100 m / min;the third group of rollers operates at a linear speed of 100-300 m / min;the fourth group of rollers operates at a linear speed of 100-300 m / min; andthe fifth group of rollers operates at a linear speed of 100-300 m / min.9.The process according to claim 8, whereinthe first group of rollers operates in a tank of hot water at a temperature of 50-90℃;the second group of rollers operates in a tank of hot water at a temperature of 50-90℃;the third group of rollers operates in a tank of hot water at a temperature of 90-100℃;the fourth group of rollers operates in a tank of hot water at a temperature of 90-100℃;the fifth group of rollers operates in a tank of hot water at a temperature of 90-100℃.10.The process according to claim 2, wherein in step (c3) , the groups of rollers are heated.11.The process according to claim 2, wherein the groups of rollers in step (c3) comprise a first group of rollers, a second group of rollers, a third group of rollers, a fourth group of rollers and a fifth group of rollers positioned in series, whereinthe first group of rollers operates at a linear speed of 500-1000 m / min;the second group of rollers operates at a linear speed of 1000-2000 m / min;the third group of rollers operates at a linear speed of 1500-2200 m / min;the fourth group of rollers operates at a linear speed of 2200-3200 m / min; andthe fifth group of rollers operates at a linear speed of 2000-3000 m / min.12.The process according to claim 11, whereinthe first group of rollers operates at a temperature of 50-80℃;the second group of rollers operates at a temperature of 70-100℃;the third group of rollers operates at a temperature of 90-120℃;the fourth group of rollers operates at a temperature of 110-140℃;the fifth group of rollers operates at a temperature of 60-90℃.13.The process according to either of claims 1-2, wherein in step (b2) or step (c4) , the TPU filament is crimped in the crimping machine to achieve a crimp level of 2 crimps per centimeter to 10 crimps per centimeter according to GB / T14338-2022, such as 5 crimps per centimeter.14.The process according to either of claims 1-2, wherein in step (b3) or step (c5) , the crimped TPU filaments are heat-set at 100 to 130℃ for 100 to 600 seconds.15.Thermoplastic polyurethane (TPU) staple fiber obtainable by the process of any one of claims 1 to 14.16.The staple fiber according to claim 15, wherein the staple fiber has a tenacity of higher than 1.8 cN / dtex according to ISO2062: 2009; and / orthe staple fiber has crimps of 2 crimps per centimeter to 10 crimps per centimeter according to GB / T14338-2022; and /
