Abstract

Description

ARTIFICIAL LEATHERFIELD

[0001] The present disclosure relates to an artificial leather, particularly a polyolefin elastomer (POE) artificial leather.BACKGROUND

[0002] Polyolefin elastomer (POE) artificial leather is thought to be an eco-friendly and sustainable leather product. Compared with incumbent Polyvinyl chloride (PVC) leather, POE artificial leather is free of halogen and phthalate like plasticizer. Compared with another incumbent conventional polyurethane (PU) leather, no solvent (e.g. a harmful N, N-dimethylformamide (DMF) ) is needed during the POE leather manufacturing process. Thus, POE artificial leather production is more environmentally friendly, which causes minimal water / air / soil pollution. Although waterborne polyurethane (PUD) and solvent-free PU is becoming popular most recently, POE artificial leather still has the advantage of easy recyclability due to its thermoplastic nature. From the viewpoint of performance, POE has excellent weatherability and low temperature flexibility, and would not cause issues of hydrolysis and yellowing. Besides, POE artificial leather can more easily meet the lightweight trend in luggage / bag, shoe and auto applications because POE density is much lower than PVC and PU.

[0003] As shown in Fig. 1, conventional POE artificial leather comprises PU topcoat, POE layer and backing fabric. However, there is a whitening phenomenon occurred for the PU topcoat during the Bally flex test when the PU coating was applied on a soft POE layer. This whitening problem was caused by the delamination between the PU topcoat and POE layer. On a hard POE layer, there was no such delamination problem, but the softness of the leather was sacrificed, since hand feel is a most critical requirement for artificial leather, which requires a soft POE resin for the desired good hand feel.

[0004] Hence, there is an urgent request for a unique artificial leather exhibiting improved Bally flex resistance of PU topcoat while maintaining softness / hand feel of the artificial leather.SUMMARY

[0005] After persistent exploration, the inventors have surprisingly developed a novel artificial leather which can exhibit a Bally flex resistance of PU topcoat greater than 100K (i.e., 100,000)  cycles while maintaining a softness greater than 4.0 by a two-layer structure: a thin hard POE top layer + a relatively thick and soft POE middle layer, thereby effectively solve trade-off between PU topcoat whitening issue and leather softness.

[0006] In a first aspect of the present disclosure, it provides a composite comprising:

[0007] (1) a top layer comprising a polyolefin elastomer, which has a hardness of Shore A 70-90 and a thickness of 0.005 mm to 0.15 mm;

[0008] (2) a middle layer comprising a polyolefin elastomer, which has a hardness of Shore A < 70 and a thickness of 0.1 mm to 0.6 mm; and

[0009] (3) a backing fabric layer.

[0023] In embodiments of the present disclosure, the top layer comprises, substantially consists of or consists of a polyolefin elastomer (POE) . In some embodiments, the POE comprises propylene / ethylene interpolymers and copolymers, propylene / alpha-olefin interpolymers and copolymers, ethylene-propylene copolymer and ethylene-alpha olefin copolymer.

[0024] In some embodiments of the present disclosure, the ethylene-propylene copolymer is selected from ethylene propylene monomer (EPM) and ethylene propylene diene monomer (EPDM) . In some embodiments, the ethylene / alpha olefin copolymer is selected from ethylene / alpha olefin random copolymer and ethylene / alpha olefin block copolymer (OBC) .

[0036] In embodiments of the present disclosure, the middle layer comprises, substantially  consists of or consists of a polyolefin elastomer (POE) . In some embodiments, the POE comprises ethylene-propylene copolymer and ethylene-alpha olefin copolymer.

[0037] The POE used for the middle layer is similar to that for the top layer, except that the POE can make the middle layer have hardness of Shore A <70 by the common means known by those skilled in the art, for example, via adjusting ethylene units of the POE for the middle layer, depending on the monomer type of alpha olefin, e.g., to at most 87%mole percent of the whole copolymer; that is, ethylene units are at most 87 mole percent of the whole polymer. More preferably ethylene units are at most 84 mole percent, at most 82 mole percent, or at most 80 mole percent, with the substantial remainder of the whole polymer comprising at least one other comonomer that is preferably an alpha-olefin having three or more carbon atoms. The POE used for the middle layer is not limited, as long as it can make the middle layer have hardness of Shore A <70, so as to maintain desired softness or hand feel of the composite or the artificial leather.

[0055] In some embodiments of the present disclosure, the top layer and / or the middle layer may include one or more optional additives. Nonlimiting examples of suitable additives include fillers, oils, antioxidants, curing agents, cross linking co-agents, boosters and retardants, processing aids (e.g., zinc stearate) , ultraviolet absorbers or stabilizers, antistatic agents, nucleating agents, slip agents, plasticizers, blowing agents (e.g., AC and OBSH) , lubricants, viscosity control agents, tackifiers, anti-blocking agents, surfactants, acid scavengers, pigments and / or dyes, and metal deactivators. When present, the additive (s) is present in the amount from 0.01 wt %to less than 10 wt %, or from 0.1 wt%to less than 5 wt%, or from 0.1 wt%to less than 1.0 wt %, based on the total weight of each individual layer--the top layer and / or the middle layer.

[0071] 1. Composition compounding by twin-screw extruder and compression molding

[0072] The POE pellets were firstly dry blended with 0.2%antioxidant. The compounding was then done at a Coperion's ZSK twin-screw extruder with a 18 mm screw at a temperature of 160 ℃.

[0073] The obtained compounds were compression molded into 3.0 mm thick plaques at 160 ℃. The compounds were preheated at 160 ℃for 5 min and then degassed, followed by another 2 min pressing process at 160 ℃. The plaques were taken out from the mold after ramping down to room temperature. The obtained plaques were stored at room temperature for 2 days before Shore A hardness measurement.

[0074] 2. Extrusion lamination for multilayer POE leather preparation

[0075] The multilayered POE leather was obtained by co-extrusion of POE compound dry blended with 1%carbon black masterbatch. The thickness of different layers was controlled by adjusting the relative screw speed of different extruders. Temperature set in screw barrel were as follows: 200℃ / 215℃ / 230℃ / 230℃ / 230℃ and 230℃ for die. The draw rate was 1.2-2.0 m / min to obtain the desired total thickness. The lamination of co-extruded POE layers (still in melting state) with fabric was realized by pressing of two rollers.

[0076] 3. Application of PU top coating

[0077] The POE layer surface was firstly treated by corona (Equipment details: Nanjing Suman Electronics Co., Ltd; PLASMA GENERATOR (High performance computerized plasma and corona discharge experiment generators) to increase surface energy. Voltage was set at 180V and current was set at 1.8A. The corona brush was moved quickly above the POE layer four times to make sure that a high surface energy (~42 dyn / cm) can be achieved.

[0078] After corona treatment, the PU topcoat was spread on the POE layer using a wire rod, wherein the PU topcoat comprises 95%PUD coating (Permute WF-77-307 P77062 from Stahl  or PU topcoat from Warren) and 5%curing agent (aliphatic polyisocynate,  XR-48-920 from Stahl) , which were stirred for 5 min. The coated samples were quickly transferred into the oven at 130 ℃ for drying and curing for two minutes. The thickness of the resulting top coating is about 10 μm.

[0087] As shown in Table 2, CE1 comprised a POE layer of Shore A 78.2 and 0.3 mm thick, which delivered good Bally flex 100k, but had a low leather softness of 3.7. CE2 comprised a POE layer of Shore A 60 and 0.3 mm thick, which delivered poor Bally flex 20k and relatively high leather softness of 4.3. IE 1 and IE2 comprised two-layer structure, i.e., a thin &hard top  layer  / athick &soft middle layer, which achieved good Bally flex and high leather softness (Note: for the value, the higher, the softer) at the same time. In the two-layer structure, the hard top layer can be as thin as 0.04 mm. CE3, IE3 and CE4 were based on another PU topcoat, demonstrating again the advantage of the two-layer structure (athin &hard top layer  / athick &soft middle layer) in terms of Bally flex resistance and leather softness.

[0096] As shown in Table 3, in CE5, CE6, IE4, IE5 and IE6, another hard POE composition (Shore A 76.8) was used and another two POE compositions (Shore A 59 and ~40) were employed. Clearly, IE4, IE5 and IE6 significantly outperformed CE5 and CE6 in terms of achieving both good Bally flex resistance and leather softness. For the inventive examples (IE) , the workable Shore A of middle layer can be at least ~40 and the workable thickness of thin top layer can be 0.03 mm. Results of CE7 and CE8 indicated that hardness in Shore A 66.6 of top layer was not high enough for good Bally flex resistance, and hardness in Shore A 73.1 was sufficiently high for excellent Bally flex resistance. CE9 demonstrated that the upper limit of Shore A hardness of top layer for good Bally flex resistance was at least 85.

[0098] 1. Bally Flex Test

[0099] The Bally Flex test determines the durability of artificial leather by repeatedly flexing the test specimen. Here, each leather sample (inventive and comparative examples) was subjected to repeated flexing. The test conforms to ASTM D6182-00 at room temperature (23℃) . The Bally Flexometer conformed to DIN 53351, and operated at a rate of 100 cycles / min. The end of the test was determined by the number of cycles, at which the whitening phenomenon or crack / damage was observed for the PU topcoat and was reported as the Bally Flex result. Results are reported in the number of cycles. Two specimens were tested for each composition, and the average value was reported. If no whitening or crack / damage was observed after 100,000 cycles for the two specimens, the result was reported as "greater than 100,000 or >100k" .

[0100] 2. Shore A Hardness

[0101] Shore A hardness was measured in accordance with ASTM D2240. The load was 0.5 kg, and the duration time was 5 seconds. Two 3 mm thick plaques were stacked together for the test.

[0103] The test conforms to ISO 17235-2002. The diameter of metal ring is 25 mm. Three tests were conducted on a leather sample and the average of the three values is reported as the softness. For the value, the higher, the softer. The softness tester: model GT-303 is from GOTECH TESTING MACHINES CO., LTD.

1.A composite comprising:(1) a top layer comprising a polyolefin elastomer, which has a hardness of Shore A 7a-90 and a thickness of 0.005 mm to 0.15 mm;(2) a middle layer comprising a polyolefin elastomer, which has a hardness of Shore A < 70 and a thickness of 0.1 mm to 0.6 mm; and(3) a backing fabric layer.2.The composite according to claim 1, wherein the top layer has a hardness of Shore A 72-88 and a thickness of 0.01 mm to 0.10 mm.3.The composite according to claim 1, wherein the middle layer has a hardness of Shore A 30-65 and a thickness of 0.2 mm to 0.4 mm.4.The composite according to claim 1, wherein the middle layer comprises a foamed layer and optional compact layer having a hardness of Shore A < 70.5.The composite according to claim 1, wherein the composite further comprises optional polymer layer between the middle layer and the backing fabric layer.6.The composite according to claim 5, wherein the optional polymer layer comprises ethylene-polar monomer copolymer, MAH-g-PE copolymer or tie resin.7.The composite according to claim 1, wherein the top layer and the middle layer further comprise at least one of inorganic fillers, oils, tackifiers, antioxidants, color masterbatches, processing aids and blowing agents.8.The composite according to claim 1, wherein the top layer and / or the middle layer are free of any tackifiers and oils.9.The composite according to claim 1, wherein the composite exhibits Bally flex resistance equal to or greater than 100K cycles and a softness greater than 4.0.10.Use of the composite according to claim 1 as an artificial leather.
