Description

PROCESS FOR TREATING A METAL SUBSTRATE AND TREATED METAL OBTAINED BY THE SAMERelated Application

[0001] This application claims priority of PCT / CN2024 / 104592 filed on July 10, 2024, the whole content of this application being incorporated herein by reference for all purposes.Field of the Invention

[0002] The present invention is in the field of surface treatment methods. In particular, the present invention relates to a process for treating a metal substrate, and also to a treated metal obtained by the same.Background of the Invention

[0003] Metal surfaces are prone to corrosion. As methods for rust preventing the surface of a metal, there has been known a zinc or zinc alloy-plating method. However, it is not possible to ensure sufficient corrosion resistance of the metal by such plating alone. For this reason, there has widely been adopted, in this industrial field, the treatment with chromic acid containing hexavalent chromium or the so-called chromate treatment after the plating. However, hexavalent chromium is widely documented and listed as a known carcinogen and hazardous waste material by several agencies and industry groups. Chromium trioxide and chromic acid are listed by REACH as a Substances of Very High Concern (SVHC) . REACH places a restriction or ban on supply chain usage of chemicals that produce hexavalent chromium.

[0004] Trivalent chromium (Cr (III) ) passivation agents and chromium-free passivation agents (mainly using Zr / Ti to replace Cr) are commonly used to protect some metal substrates, such as electro-galvanized steel, hot-dip-galvanized steel, etc. These passivation agents can form a protection layer on metal substrates after a series of treatments.

[0005] De-embrittlement is a heat treatment process carried out after electroplating, where hydrogen embrittlement is likely to take place, to reduce the chance of fracturing under stress. The temperature and time of heat treatment shall be well controlled to achieve good effect.

[0006] Due to the hydrogen embrittlement occurring to some metals, like electro-galvanized (zinc-coated) steel, it may cause critical damage to products. Hence, the current production process is “HtP” process (high-temperature baking before pre-treatment) , i.e., have to bake the zinc-coated products at a high temperature of 110 –220 ℃ for hours (de-embrittlement baking) before applying additional protection coatings, like passivation / conversion coating, sealing, etc. In this process, two heating steps (de-embrittlement baking and drying) interrupted by a coating step will induce more inter-process logistics and energy costs.

[0007] Thus, a “PHt” process wherein a de-embrittlement baking-drying step is carried out after the application of passivation / conversion coating has been proposed by passivation agent formulation manufacturers. For this process, a last-step baking-drying is conducted after applying the additional protection coatings. It will be beneficial for higher productivity and energy saving. However, the last-step baking-drying will induce the reduction of the corrosion resistance of the passivation / conversion coating, which limits the wide application of this process.

[0008] It is known that the addition of polymers to the passivation layer can bring some advantages, such as enhancement of coating adhesion. US 8394208B2 discloses a composition for treating metal surfaces. Said composition comprises at least one copolymer synthesized from monomers comprising aa) (meth) acrylic acid or salts and ab1) a carboxylate-containing monomer or its salts, esters, anhydrides, very preferably maleic acid, fumaric acid, itaconic acid, crotonic acid or their salts, esters, anhydrides. The invention further provides a passivation layer on a metal surface, obtainable by contacting the metal surface with the composition above mentioned. It is indicated that the passivation layer retains its corrosion-inhibiting action at high temperatures. However, it is not clear that corrosion-inhibiting action can be retained after the heating treatment of de-embrittlement.

[0009] Therefore, to realize the PHt process requires the formed passivation layer to be of good corrosion resistance after withstanding hours of high-temperature baking for de-embrittlement, such as 110 -220 ℃ for hours.

[0010] Thus, there is a need for solutions to achieve that the passivation layer formed can withstand a high temperature for de-embrittlement and provide sufficient corrosion resistance.Summary of the Invention

[0011] An aim of the present invention is to develop a solution to realize the PHt process wherein the passivation layer formed can withstand high-temperature baking for de-embrittlement and preserve good corrosion resistance.

[0012] The inventors of the present invention have unexpectedly discovered that copolymers comprising units from compounds represented by formula (I) and units from (meth) acrylic acid or its salt can greatly improve the thermal resistance of passivation layers applied on metal surfaces for corrosion protection. The present invention is based on such a discovery.

[0013] Thus, in a first aspect, the present invention provides a process for treating a metal substrate, comprising: i) applying a passivation solution comprising a M1-M2 copolymer and a  passivation agent on a surface of the metal substrate to form a passivation layer; and ii) subjecting the metal substrate to a heating treatment at a temperature  between 110 ℃ and 220 ℃ for 2-24 hours for de-embrittlement and drying; wherein the M1-M2 copolymer is prepared from the monomers  comprising: a) a monomer M1 being (meth) acrylic acid or its salt; and b) a monomer M2 being a compound of formula (I) ; wherein: - R and R' are selected from H or a methyl group, provided at least one  of R or R'is H, preferably both are H; - R1 and R2 are, independently from one another, H or the compound  of formula (I) is in the form of a salt, with R1 and / or R2 being selected from the group consisting of alkali metals, alkaline earth metals, and quaternary ammonium +NR34, wherein R3 are independently from one another H or methyl or ethyl; - n is an integer ranging from 1 to 4; - m is an integer ranging from 0 to 4; -Ra, Rb and Rc are, independently from one another, selected from  H, a -COOR4 group, an aryl group that may be bearing a sulfonic or sulfonate group or a C1-C4 linear alkyl group that may be bearing a -COOR4 group, with R4 having the same definition as the one of R1 and R2, preferably H; provided when Ra, Rb and / or Rc is an aryl group that may be bearing a sulfonic or sulfonate group or a C1-C4 linear alkyl group that may be bearing a -COOR4 group, then at least one of Ra, Rb or Rc is H, preferably at least two of Ra, Rb or Rc are H.

[0014] In a second aspect, the present invention provides a treated metal obtainable by the process according to the first aspect of the present invention.

[0015] In a third aspect, the present invention provides the use of said M1-M2 copolymer for improving the thermal resistance of a passivation layer on a metal substrate.

[0016] In a fourth aspect, the present invention provides a method for improving the thermal resistance of a passivation layer on a metal substrate, by applying a passivation solution comprising said M1-M2 copolymer and a passivation agent on the surface of the metal substrate.

[0017] With the incorporation of said M1-M2 copolymer in a passivation solution, the passivation layer obtained can perform good corrosion resistance after withstanding high-temperature baking for hours, for example, 110 -220 ℃ for 2 -24 hours. Therefore, the de-embrittlement baking and drying step can be merged into one last step, (i.e., a de-embrittlement baking-drying step) such that to realize the “PHt” process.

[0018] Other subjects and characteristics, aspects, and advantages of the present invention will emerge even more clearly on reading the detailed description and the examples that follow.Detailed description of the Invention

[0061] Preferably, the M1-M2 copolymer is obtained by radical copolymerization of a monomer mixture comprising: - about 2 to 90 mole %, e.g., about 2 to 80 mole %of (meth) acrylic acid, - about 10 to 98 mole %, e.g., about 20 to 98 mole %of itaconic acid.

[0062] The M1-M2 copolymer may have a weight average molecular weight of about 5,000 to 150,000 g / mole, preferably about 7,000 to 120,000 g / mole, more preferably about 8,000 to 110,000 g / mole, most preferably about 10,000 to 40,000 g / mole.

[0064] As used herein, the passivation agent is not particularly limited and can be any of those commercially available. The passivation agent, normally in the form of a concentrated solution, can be a Cr-containing passivation agent or a Cr-free passivation agent, for example a Zr-Ti passivation agent. Preferably, the passivation agent is a trivalent chromium passivation agent, well known in the art and commercial available on the market.

[0065] The passivation solution used for metal treatment is generated from a passivation agent by dilution, comprising water and chromium (III) ; the chromium (III) being present in the form of at least one chromium (III) complex. The passivation solution preferably substantially contains chromium (III) as a passivating component.

[0066] The chromium (III) complex preferably is selected from complexes with chromium (III) and at least one chelate ligand is selected from the group consisting of dicarboxylic acids, tricarboxylic acids, hydroxycarboxylic acids, acetylacetone, urea, urea derivatives, mixtures thereof, among each other as well as in mixed complexes with inorganic anions and water.

[0072] The passivation solution may also include one or more components selected from the group consisting of metal compounds of Na, Ag, Al, Co, Ni, Fe, Ga, In, La, Ce, Pr, Nd, Pm, Sm, Eu, Gd, Tb, Dy, Ho, Er, Tm, Yb, Lu, Zr, Sc, Ti, V, Mn, Cu, Zn, Y, Nb, Mo, Hf, Ta, and W, chloride ions, sulfate ions, phosphate ions, diphosphate ions, linear and cyclic oligophosphate ions, linear and cyclic polyphosphate ions, hydrogen phosphate ions and silicate anions.

[0073] Advantageously, the passivation solution preferably contains trivalent-chromium ions of about 100 -10,000 ppm, more preferably 1,000 -8,000 ppm.

[0074] Advantageously, the M1-M2 copolymer used in the present invention is soluble in water, preferably with a M1-M2 copolymer concentration of about 1 -10,000 ppm, preferably 100 -5,000 ppm, more preferably 100 -3,000 ppm in the passivation solution.

[0075] Advantageously, in the passivation solution, the weight ratio of the M1-M2 copolymer to the passivation agent is 0.005 -500 g / l, preferably 0.02 -200 g / l, more preferably 0.1 -100 g / l, even more preferably 0.5 -50 g / l.

[0077] In some embodiments, the passivation solution is prepared by diluting a commercially available trivalent chromium passivation agent with the addition of a M1-M2 copolymer, for example, the passivation agent is diluted with deionized water at a volume ratio from 2: 98 to 10: 90, and a M1-M2 copolymer is added at a concentration of 100-1,000 ppm.

[0078] The inventors have found unexpectedly that with the addition of the M1-M2 copolymer, the passivation solution can contain less than 0.1 g / l of cobalt salt, even can be free of cobalt salt, while the passivation layer formed can effectively resist high-temperature heating without greatly losing its corrosion resistance, for example, from 120℃ to 200 ℃ for 24 hours.

[0079] Thus, in some embodiments, the passivation solution contains less than 0.1 g / l of a cobalt salt. Preferably, the passivation solution is free or substantially free of cobalt salt.

[0082] The foregoing substrate maybe coated with zinc or a zinc alloy according to the usual method. The zinc-coated layer may be deposited on the substrate using either of baths, for instance, melted zinc, acidic zinc plating baths such as a sulfuric acid bath, an ammonium chloride bath and a potassium chloride bath, and alkaline zinc plating baths such as an alkaline non-cyanide bath and an alkaline cyanide bath.

[0083] In addition, examples of zinc alloy plating are zinc-iron alloy plating, zinc-nickel alloy plating having a rate of nickel-co-deposition ranging from 5 to 20%by mass, zinc-cobalt alloy plating, and tin-zinc alloy plating.

[0084] The thickness of the zinc or zinc alloy plating to be deposited on the substrate may arbitrarily be selected, but it is desirably not less than 1 μm and preferably 5 μm to 100 μm.

[0085] Advantageously, the passivation layer has a thickness ranging from 20 nm to 1,000 nm.

[0088] During application, the temperature of the passivation solution is preferably about 20 ℃ to 80 ℃, more preferably about 25 ℃ to 60 ℃.

[0089] The application of the passivation solution can be carried out by many methods, for example, immersing the metal substrate directly into the passivation solution.

[0090] Generally, the metal substrate is treated in the passivation solution for preferably 5 to 120 seconds, more preferably 10 to 60 seconds.

[0091] In some embodiments of the first aspect of the present invention, the metal substrate, on a surface of which the passivation solution was applied, was subjected to heating at a temperature between 120 ℃ and 200 ℃ for 5-24 hours for de-embrittlement and drying.Treated metal

[0094] For example, the passivation layer formed on the treated metal can effectively resist corrosion in a neutral salt spray test for more than 48 hours, even 72 hours, after being heated at 120℃ to 200 ℃ for 5-24 hours.Use of a M1-M2 copolymer

[0123] Electro-galvanized steel panels from the same batch with those used in comparative example 1 were subjected to alkaline cleaning with a formulation containing Addikleen T6 KS (from the company Syensqo, a surfactant combination, 0.15 wt. %) and with a pH of 12 at 45 ℃ for 5 minutes, then subjected to flow rinsing with tap water and Reverse Osmosis (RO) water, then subjected to acid activation with 0.5%HNO3 aqueous solution at room temperature for 30 seconds, then subjected to flow rinse with RO water, then subjected to passivate with the passivation solution of pH of 2 prepared by diluting the commercially available Cr (III) passivation agent used in comparative example 1 (containing 11 wt. %Cr (NO3) 3, 3.5 wt. %Co (NO3) 2, etc. ) with deionized water by a volume ratio of 5: 95 in combination with AA-IA copolymers comprising 90 mole%of itaconic acid and 10 mole%of acrylic acid (500 ppm) for 30 seconds, then subjected to dip rinsing three times with RO water. Lastly, the passivated panels were subjected to heating at 248 ℃ for 5 hours for drying or de-embrittlement, and then cooled to room temperature, to obtain sample N. The corrosion resistance test results are summarized in Table 7. Evaluation

[0124] All of samples A -N were hung in the air at room temperature (20 ± 3 ℃) for over 24 hours and then put into a neutral salt spray chamber for a corrosion test according to ISO 9227. Images were recorded by screening every 24 hours until red rust appeared during the test.

[0125] The white rust percentage of each sample was calculated by dividing the white rust area with the whole panel area.

[0126] The lower the white rust percentage after the same testing duration, the better corrosion resistance the sample possessed.

[0127] The white rust percentages of samples A and B at different time point were summarized in Table 2. Table 2

[0128] It can be seen from Table 2 that sample C has the worst corrosion resistance behavior and sample B has a worse corrosion resistance behavior, as compared with sample A. This proves the negative influence of high-temperature treatment for hydrogen de-embrittlement after passivation on the corrosion resistance. This is also a critical barrier to the evolution from the HtP process to the PHt process.

[0129] The white rust percentages of samples B and D at different time points were summarized in Table 3. Table 3

[0130] It can be seen from Table 3 that sample D has better corrosion resistance behavior, as compared with sample B.

[0131] The white rust percentages of samples C and E at different time points were summarized in Table 4. Table 4

[0132] It can be seen from Table 4 that sample E has better corrosion resistance behavior, as compared with sample C. Table 5

[0133] It can be seen from Table 5 that samples F -L having a weight average molecular weight of 10,000 to 110,000 g / mole all have good corrosion resistance behavior. In particular, samples G -I having a weight average molecular weight of 10,000 to 30,000 g / mole and a molar ratio of units from monomer M1 to units from monomer M2 between 10: 90 and 30: 70 show the best behavior. Table 6

[0134] It can be seen from Table 6 that sample M has better corrosion resistance behavior, as compared with sample C. Table 7

[0135] It can be seen from Table 7 that sample G has better corrosion resistance behavior, as compared with sample N, which was treated at a temperature higher than 220 ℃.

[0136] It can be concluded that adding the M1-M2 copolymer to a passivation agent brings a great improvement on the thermal resistance of the passivation layers obtained.

[0137] The same results were observed for many time repeats, indicating such improvement is of good repeatability.

[0138] The present invention may be embodied in other specific forms without departing from its spirit or essential characteristics. The described embodiments are to be considered in all respects only as illustrative and not restrictive. The scope of the invention is, therefore, indicated by the appended claims rather than by the foregoing description. All changes which come within the meaning and range of equivalency of the claims are to be embraced within their scope.
