Description

[0001] Method for producing a fiber composite component and fiber composite hollow component and wind turbine therefor

[0002] The invention relates to a method for producing a fiber composite component, wherein the fiber composite component has a base section, at one end of which is a connecting section with a curved cross-section, which has connecting elements for fastening the fiber composite component to a superordinate structure. The invention also relates to a method for producing a fiber composite hollow component.

[0003] Furthermore, the invention relates to a wind turbine with a plurality of rotor blades.

[0004] Due to their high weight-specific strength, fiber composite components exhibit the property of exhibiting particularly high strength and rigidity in the direction determined by the fiber arrangement of the fiber material, while remaining relatively lightweight. Therefore, such fiber composite components are particularly suitable for lightweight construction, thus conserving energy resources. The use of fiber composite components is therefore gaining increasing popularity not only in the aerospace industry, but also in the automotive industry and in renewable energy technologies, such as wind turbines. For example, the rotor blades of wind turbines are manufactured from fiber composite materials.

[0005] Fiber composite components are manufactured from a fiber composite material comprising a fiber material and a matrix material. The fiber material is embedded in the matrix material, so that curing of the matrix material forms an integral unit with the fiber material. Carbon fibers or glass fibers are particularly used as the fiber material, while thermoplastic and thermosetting matrix plastics are particularly used for matrix materials. Fiber composite materials can contain other materials in addition to the fiber material and the matrix material. A fiber composite material within the meaning of the present invention also includes, in particular, fiber composite hybrid materials that, for example, have additional metal layers or metal foils (e.g., GLARE).

[0006] The fundamental disadvantage of fiber composite components is that their strength and rigidity are only optimal in the fiber direction, and connection arrangements with forces orthogonal to the fiber direction can quickly lead to failure of the connection arrangement. Bolted connections are generally subject to three-dimensional stress states, so fiber composite components are also subjected to significant stresses orthogonal to the fiber direction and in the thickness direction. As a result, fiber-reinforced plastic composites have a lower hole bearing strength than components made of isotropic materials. To achieve optimal strength in the connection areas, the connection area would have to be thickened with additional layers of fiber material, which entails higher manufacturing costs and also contradicts the concept of lightweight construction.

[0007] EP 1 082 217 B1 discloses a composite material having a reinforced connecting zone. The connecting zone consists of several layers of a fiber material, with one or more layers of a reinforcing material, such as titanium, interposed between them. This can increase the hole bearing strength when openings are introduced into the connecting zone as connecting elements. A similar material structure with alternating layers of fiber material and metal II materials can be found, for example, in DE 102010 035 324 A1.

[0008] Particularly in wind turbines, a secure connection technology is required to connect the rotor blades at their blade roots to the hub of the wind turbine (blade connection) or to connect two blade segments together. In practice, a T-bolt connection is often used. This consists of a longitudinal bolt and a transverse bolt that are bolted together. The transverse bolt transfers the load via hole bearing to a corresponding hole in the laminate (cured matrix material with embedded fiber material) of the rotor blade in the connection area. However, the hole bearing strength of conventional laminates made of glass fiber reinforced plastic (GRP) is low, so thick walls are required in the blade root connection area to safely transmit the high loads.

[0009] It is now possible, similar to the suggestions from EP 1 082 217 B1 and DE 10 2010 035 324 A1, to provide for the local use of fiber-metal hybrid materials in the connection area of the blade root of a rotor blade in order to increase the load-bearing capacity of the blade root in order to achieve a significantly higher hole bearing strength than conventional laminate due to the metal content.

[0010] The disadvantage, however, is that such fiber-metal hybrid materials with thick metal sheets are difficult to reliably form into a curved shape. If a fiber layer is to be replaced with a metal layer made of a metal material in the connection area, corresponding layer thicknesses of at least 0.5 mm are required. However, such metal layers (metal sheets) have a relatively high flexural rigidity, which makes deposition into a curved shape difficult. The pressure that compresses the layers in the vacuum infusion process may no longer be sufficient to achieve the curved shape. In addition, pressure equalization takes place during the infusion itself, and a springback of the metal sheets is to be expected.While the problem of the high flexural rigidity of the metal layers in fiber-metal hybrid materials could be addressed by using a closed mold or by employing many thin metal sheets, this would result in significantly higher manufacturing costs. A closed mold has significantly higher tooling costs, while the use of many thin metal sheets also requires the use of thinner fiber layers, which would impede resin flow and allow only short infusion paths.

[0011] A further disadvantage is that the holes required for connection in large, curved components made of the fiber-metal hybrid material are difficult to drill in the relevant areas, which complicates the manufacturing process. Therefore, the object of the present invention is to provide an improved method for producing a fiber composite component curved in the connection area, which has a particularly high reveal strength.

[0012] The object is achieved according to the invention with the method according to claim 1. Advantageous embodiments of the invention can be found in the corresponding subclaims.

[0013] According to claim 1, a method for producing a fiber composite component is proposed, wherein the fiber composite component has a base section, at one end of which is a connecting section with a curved cross-section, which has connecting elements for attaching the fiber composite component to a superordinate structure. The method comprises the following steps:

[0014] - Providing a plurality of elongated fiber-metal hybrid segments formed from alternating superimposed fiber material layers comprising a fiber material and metal layers comprising a metal material,

[0015] - Inserting the individual elongated fiber-metal hybrid segments into a mold in the connecting section of the fiber composite component to be produced in such a way that the end faces of the fiber-metal hybrid segments form a cross-sectional plane of the fiber composite component to be produced,

[0016] - Introducing fiber material into the mold, and

[0017] - Curing of the matrix material infused into the fiber material.

[0018] Accordingly, it is proposed that a plurality of elongated fiber-metal hybrid segments be initially provided, which are formed from alternating layers of fiber material comprising a fiber material and metal layers comprising a metal material arranged one above the other. Each of these segments consists of alternating layers of fiber material and metal material and exhibits a particularly high hole bearing strength. These segments are then used to form the connecting section of the fiber composite component to be produced. For this purpose, the individual segments are introduced into a mold at the position where the connecting section of the fiber composite component to be produced is located.Furthermore, a fiber material of a fiber composite material, which comprises a fiber material and a matrix material embedding the fiber material, is introduced into the mold to produce a fiber preform from the fiber material and the segments in the connecting section. Subsequently, a matrix material infused into the fiber material is cured to produce the fiber composite component. It is particularly preferred that the segments be embedded in a fiber material on both sides, i.e., both on the outside and inside of the component.

[0019] The individual segments are non-curved, in particular in width, and in a preferred embodiment are already cured, ie a matrix material infused into the fiber material of the fiber material layers of the segments is cured.

[0020] The segments form the curvature in the connecting section, with the end faces of the segments forming the cross-sectional plane in the connecting section. The elongated side surfaces each face the adjacent segments, with the lower surface facing the outside of the fiber composite component, while the upper surface faces the inside of the fiber composite component.

[0021] Adjacent segments can directly border each other via their elongated side surfaces or can be filled with a corresponding filling material in between, for example with matrix material of the fiber composite material or with wedges (e.g. made of a plastic material such as PET, PU or also in the form of foam wedges made of such plastic materials).

[0022] Segmentation allows the individual segments to be manufactured without any curvature, particularly in their width, thus eliminating the problem of the high flexural rigidity of the metal layer of the fiber-metal hybrid material. For example, metal layers with a thickness of at least 0.5 mm can be used.

[0023] The fiber material of the fiber composite used to manufacture the fiber composite component can be dry fiber material or pre-impregnated fiber material. With a dry fiber material, the required matrix material of the fiber composite is infused into the fiber material that forms the fiber preform at a later time. The infusion can be performed using a vacuum infusion process, for example. However, the use of pre-impregnated fiber materials (so-called prepregs) is also conceivable, in which the fiber material is already impregnated with matrix material.

[0024] It is conceivable that the same fiber composite material is used for the fiber-metal hybrid segments as is used for the production of the entire fiber composite component with the segments. However, it is also conceivable that only a different matrix material is used for the segments. It is also conceivable that a different fiber material is used for the segments. For example, it is conceivable that the segments are made of fiberglass layers, while the rest of the component is made of carbon fibers.

[0025] A steel material is particularly suitable for the metal layer. For wind energy applications, the combination of GRP and steel is particularly advantageous due to its good cost-benefit ratio. Alternatively, titanium can be used, albeit at a higher cost and with improved properties. The combination of CFRP and steel, or CFRP and titanium, is also worth highlighting.

[0026] According to one embodiment, the elongated fiber-metal hybrid segments are provided by alternately arranging the fiber material layers and the metal layers one above the other in each individual segment and curing a matrix material infused into the fiber material.

[0027] This means that before manufacturing the fiber composite component, the required elongated fiber-composite hybrid segments are produced, for example, by alternately inserting the individual fiber material layers and metal layers into a mold, followed by curing the matrix material of the fiber material layers. Both pre-impregnated fiber materials and dry fiber materials with a subsequent infusion process can be used.

[0028] According to one embodiment, it is provided that the elongated fiber-metal hybrid segments are provided by first producing at least one flat, non-curved fiber-metal hybrid plate, in which the fiber material layers and the metal layers are arranged alternately one above the other and a matrix material infused into the fiber material is cured, wherein after the fiber-metal hybrid plate has been produced, it is divided into the plurality of individual elongated fiber-metal hybrid segments.

[0029] Accordingly, it is proposed that a flat, non-curved fiber-metal hybrid plate is first produced from a fiber-metal hybrid material, which is then divided into several individual elongated fiber-metal hybrid segments (segments for short).

[0030] The cutting process is preferably carried out using waterjet cutting. Cutting metal layers by milling or sawing has the disadvantage that the matrix material contained in the fiber composite (e.g., epoxy resin) is at risk of degradation due to the heat generated during cutting of the metal layer.

[0031] Dry or pre-impregnated fiber materials from a fiber composite can also be used in the production of the fiber-metal hybrid plate. If dry fiber materials are used, the stack of fiber layers and metal layers must then be infused with a matrix material, with particular emphasis on impregnating the fiber layers. Here, too, it is conceivable to use pre-impregnated fiber materials as the fiber layers.

[0032] It is conceivable that the same fiber composite material is used for the fiber-metal hybrid plate as is used to manufacture the entire fiber composite component with the segments. However, it is also conceivable that only a different matrix material is used for the hybrid plate. It is also conceivable that a different fiber material is used for the hybrid plate. For example, it is conceivable that the segments are made of fiberglass layers, while the rest of the component is made of carbon fiber.

[0033] According to one embodiment, the connecting elements are either introduced or arranged in the individual segments or are introduced or arranged before the at least one fiber-metal hybrid plate is divided. Such a connecting element can, for example, be an opening in the respective segment. The opening serves to attach the component to a higher-level structure using bolts. The openings can be introduced either in the already divided segments or before the hybrid plate is divided. The introduction of such openings in the segments or in the hybrid plate can be carried out, for example, using waterjet cutting.

[0034] According to one embodiment, it is provided that before the fiber-metal hybrid segments are introduced into the molding tool, at least one fiber material layer is introduced into the molding tool in the connecting section, wherein the fiber-metal hybrid segments are then placed on this at least one fiber material layer.

[0035] These, preferably multiple, fiber material layers, which originate from the fiber composite material for the component, thus form the outer layer of the fiber composite component. The segments are then arranged on this outer layer formed from the fiber material layers, so that they become an integral part of the fiber composite component to be manufactured. Openings already present in the segments can be recessed at the appropriate locations in the fiber material layers of the outer layer.

[0036] According to one embodiment, it is provided that after the fiber-metal hybrid segments have been introduced into the molding tool, at least one fiber material layer is introduced into the molding tool in the connecting section, wherein this at least one fiber material layer is placed on the fiber-metal hybrid segments.

[0037] These, preferably multiple, fiber material layers, which originate from the fiber composite material for the component, thus form the inner layer of the fiber composite component. In combination with the previous embodiment, the segments are thus embedded between the fiber material layers of the outer layer and the fiber material layers of the inner layer and can thus become an integral part of the fiber composite component. According to one embodiment, the fiber-metal hybrid segments are divided in such a way that at least some of the fiber-metal hybrid segments have a trapezoidal cross-section.

[0038] This is particularly advantageous for a round or oval-curved cross-sectional shape, as adjacent segments fit snugly together with their side surfaces. For this purpose, the lower edge of the end face of the segments facing the outside is longer than the upper edge of the end face of the segments facing the inside, so that the adjacent segments follow the specified curvature in the connecting section. Adjacent segments that abut each other via their respective side surfaces thus adjoin each other at an angle, allowing the curvature in the connecting section to be approximated by the segments.

[0039] To achieve such a trapezoidal cross-section, the segments of the hybrid sheet are cut at a specific angle. This means that the cutting of the hybrid sheet, for example, by waterjet cutting, is carried out in such a way that the cutting element (saw blade or water jet) is positioned transversely to the cutting direction at an angle other than 90°. This angle depends on the specified curvature in the connecting section and the number of segments.

[0040] According to one embodiment, at least one opening is introduced into at least some of the fiber-metal hybrid segments as connecting elements. This can be done, for example, using waterjet cutting.

[0041] It is conceivable that the openings in the segments are initially cut to undersize and only cut or milled to their final dimensions after the fiber composite component has been manufactured or after the matrix material has been infused into the fiber material of the fiber composite component. This has the advantage that possible component distortions, which may arise despite positional fixation during production, can be compensated for by the high manufacturing accuracy of the cutting or milling process. Alternatively, it is also conceivable that the openings are first pre-cut, for example using waterjet cutting, and then milled to their final dimensions before they are integrated into the fiber composite component. This has the advantage that the holes are already made in the segments with high precision, thus increasing positioning accuracy during infusion.In addition, milling the small, flat segments is easier than milling the large, curved fiber composite component.

[0042] According to one embodiment, a sleeve is inserted into at least one opening of the fiber-metal hybrid segments. This sleeve serves to improve the hole bearing strength when a corresponding bolt is used for connection to the structure.

[0043] According to one embodiment, it is provided that a molding tool is provided in which a plurality of positioning bolts are arranged in the molding tool surface, which protrude from the molding tool surface, wherein when the fiber-metal hybrid segments are introduced into the molding tool, these positioning bolts engage in the openings of the fiber-metal hybrid segments for fixing the position of the fiber-metal hybrid segments on the molding tool.

[0044] These positioning pins in the mold surface serve to fix the individual segments in their respective specified positions within the mold to achieve high manufacturing accuracy. These positioning pins protrude from the mold surface and engage the opening in the respective segment when the segment is inserted into the mold.

[0045] According to one embodiment, it is provided that the fiber composite component to be produced is a half shell of a rotor blade, in particular for wind turbines, or a rotor blade, in particular for wind turbines.

[0046] According to one embodiment, a scarf joint is applied to the end of the segments facing the base section of the fiber composite component in order to improve the bonding to the remaining fiber materials of the fiber composite component, in particular the bonding to the inner layer. This scarf joint can be applied either subsequently for each individual segment or during the production of the hybrid plate.

[0047] According to one embodiment, a flange is provided in the area of the segment openings. Bolted connections with a flange support the laminate in the thickness direction and thus suppress failure-initiating delamination, allowing higher loads to be transmitted. However, this requires flat flange surfaces that are perpendicular to the bore axis. To avoid subsequent milling of the flange surfaces, circular recesses are provided in the base and cover layers so that the segments, which can be manufactured with high precision as a flat component, form the flange surfaces. To prevent the flange surfaces from filling with resin during the infusion of the fiber composite component, flanges are arranged there and removed again after infusion.

[0048] Also included in the inventive concept is a method for producing a fiber composite hollow component with the steps:

[0049] - producing a plurality of individual fiber composite shells each according to the method according to one of the preceding claims,

[0050] - Joining the two fiber composite half-shells to form the fiber composite hollow component.

[0051] The fiber composite shells can, for example, be two fiber composite half shells or four fiber composite quarter shells, which are then assembled to form a fiber composite hollow component.

[0052] Also encompassed by the inventive concept is a wind turbine with a plurality of rotor blades manufactured according to the method described above. The rotor blades can be manufactured either as a single unit or from two or more half-shells that are then joined together. The invention is explained in more detail using the accompanying figures. They show:

[0053] Figure 1 schematic representation of the production of the segments;

[0054] Figure 2 schematic cross-sectional view of a segment;

[0055] Figure 3 Representation of the segments arranged in the connecting section;

[0056] Figure 4 schematic representation of the insertion of the segments into the mold;

[0057] Figure 5 shows a cross-sectional view of a segment with a connecting arrangement; Figure 6 shows a schematic representation of trapezoidal segments.

[0058] Figure 1 shows a schematic representation of the production of fiber-metal hybrid segments, or segments for short. First, a fiber-metal hybrid plate 10 is produced from a fiber-metal hybrid material, as can be seen on the left side of Figure 1. The hybrid material consists of alternating fiber layers and metal layers, whereby a metal layer does not necessarily have to follow each fiber layer, or a fiber layer does not necessarily have to follow each metal layer. Rather, it is conceivable that several fiber layers or metal layers are arranged one after the other, and only then is the material changed.

[0059] As can be seen, the fiber-metal hybrid plate 10 is manufactured according to the invention in such a way that a scarf region 12 with a scarf adjoins a main region 11, so that in this scarf region 12 the flat, non-curved plate 10 is beveled towards its underside.

[0060] After the fiber-metal hybrid plate 10 has been manufactured, this hybrid plate 10 is divided into a plurality of fiber-metal hybrid segments 20 using waterjet cutting (or another method, such as sawing or laser cutting). Before or after the division, openings 21 are created in the segments 20 in the main region 11, which has no scarf joint. These openings serve to attach the fiber composite component to be manufactured to a higher-level structure during subsequent intended operation. The creation of the openings 21 can also be carried out using waterjet cutting. Figure 2 shows a detailed cross-sectional view of a segment 20. The segment 20 is divided according to the regions of the previously manufactured hybrid plate 10, namely a main region 11, which includes a transition region 11a, and a scarf joint region 12.The main area 11 contains the fiber layers 30 and the metal layers 32, which are arranged alternately in layers. The main area 11 also contains the opening 21, which has a particularly high hole bearing strength due to the metal layers 32.

[0061] In the transition area 11a, it can be seen that the metal layers 32 can have different lengths in order to spatially distribute stress peaks within the component. These stress peaks occur at material transition points, i.e., at the points where the metal layer ends and is continued by a fiber material layer. It is recommended to spatially separate the material transition points to prevent overlap and thus aggravation of the individual stress peaks.

[0062] When producing such a segment from a hybrid plate, the hybrid plate is formed in such a way that individual fiber layers 30 are replaced by a metal layer 32, so that the fiber material 30 is adjacent to the end points of the metal layers 32.

[0063] Figure 3 shows how the segments 20 with their openings 21 are arranged in the connecting section of the fiber composite component to be manufactured. For illustrative purposes, the remaining fiber materials of the entire fiber composite component are not shown in Figure 3. The segments are arranged such that they follow the curvature of the component to be manufactured in the connecting section, so that the entire connecting section is ultimately made of a fiber-metal hybrid material, so that the openings 21 required in the connecting section have a high hole bearing strength.

[0064] Figure 4 shows how the segments are inserted into a mold 40. On the left, an exploded view is shown showing the mold 40 separated from the preform 50 with the segments, while on the right, the inserted socket is shown. Positioning pins 42 are located in the surface 41 of the mold 40. These engage in the openings of the individual segments when they are inserted, thus securing the respective segment in the designated position.

[0065] The preform 50 thus produced in the mold 40 has an outer layer 51 formed from a fiber material of a fiber composite material, and an inner layer 52, which is also formed from a fiber material of a fiber composite material. First, the fiber material of the outer layer 51 is introduced into the mold, and then the individual segments are inserted into the mold. Subsequently, the segments and parts of the outer layer 51 are covered by the inner layer 52 made of fiber material.

[0066] Figure 5 shows a detailed example of position fixation in the tool. A sleeve 60 with a flange 61 is first inserted into the opening 21. The sleeve 60 is conical on its inner wall and tapers downwards, allowing the insertion of a metal bolt 62, which is also conical and corresponds to the inner wall of the sleeve 60. The metal bolt 62 has an opening into which a screw 63 or a bolt can be inserted for fastening. Both the sleeve and the bolt serve exclusively to position the segments during production and are subsequently removed.

[0067] To avoid subsequent milling of the flange surfaces, circular recesses are provided in the base and cover layers so that the segments, which can be manufactured with high precision as a flat component, form the flange surfaces. To prevent the flange surfaces from filling with resin during the infusion of the fiber composite component, flanges 61 are arranged there, which are removed again after infusion.

[0068] Figure 6 shows an embodiment in which the segments have a trapezoidal shape in cross-section. Figure 6 shows the end faces 22 of three segments 20, which have a trapezoidal shape. Here, the segments were divided at an angle so that when adjacent elongated side surfaces 23 adjoin one another, the adjacent segments have a curved surface. The lower edge 24 of the end face 22 of a segment, which faces the outer layer, has a longer edge length than the upper edge 25, which faces the inner layer.
