Abstract
Description
Technical Field
[0001] The present disclosure generally relates to coating compositions comprising at least one non-aqueous dispersion (NAD) acrylic alkyd polymer, at least one non-aqueous dispersion (NAD) acrylic polymer, or a combination thereof, and at least one siloxane. Also disclosed are methods of preparing the coatings and articles comprising the coatings. Background Art
[0002] Recently, clear coatings, stains and colored coatings (including water-based and solvent-based coatings) have been used in many applications, including but not limited to applications in general industry, building materials, homes and commerce, wood, composite materials and other goods that can be coated. However, due to the requirements for coatings with lower or zero volatile organic compounds (VOC), these types of coatings are often difficult to meet the required performance characteristics. In addition, environmental regulations may limit the ability to achieve lower or zero VOC, especially when some solvents lose their exemption status. In addition, consumers who use products with lower or zero VOC may still prefer older products that do not comply with current environmental requirements. Achieving VOC compliance (usually <250g / l VOC) together with performance characteristics has been a well-known industrial challenge.
[0003] For customers with new decks made of wood, composite materials, or a combination of both, coatings may be used to protect the substrate. These coatings may include solvent-based stains or water-based stains. Solvent-based stains are generally easier to apply to wood than water-based stains. Solvent-based stains can penetrate the wood, reducing fold marks and future peeling. In particular, low-solid stains can penetrate into weathered wood substrates. However, stains with high solids content, especially those with greater than about 75% non-volatile matter (NVM), may not penetrate into weathered wood substrates like low-solid stains and may remain on the surface of the substrate. However, solvent-based stains contain higher VOCs and fail due to erosion, where the dry film coating slowly decomposes over time after weathering. In addition, they tend to serve as a food source for mold, mildew, and algae, especially in the case of solvent-based stains containing linseed oil. For example, long oil alkyd resins have been used in high-solid wood stains. Additionally, product performance of coatings containing long oil alkyds suffers from slow drying times and stickiness, especially in the case of solvent-based stains containing long oil alkyds with mineral oil. To overcome these challenges, water-reducible alkyd technology has been developed to achieve low VOC goals, but the high polarity of alkyds reduces their performance properties, including weatherability.
[0004] Alternatively, water-based acrylic stains generally offer improved UV resistance and color retention. Although water-based acrylic stains have improved drying times, they are more difficult to apply. In addition, water-based acrylic stains may not penetrate into weathered wood substrates as well as solvent-based stains and remain on the substrate surface. Since they have a harder time penetrating the wood, they also have the potential to peel if the coating is over-applied due to loss of adhesion to the wood substrate. Water-based acrylic stains may also be difficult to re-apply if the coating has peeled inconsistently.
[0005] Furthermore, lower VOCs in solvent-based coatings generally result in thicker coatings and provide film build that may not be desirable. Additionally, coatings with higher VOCs and water-based coatings may have difficulty penetrating into substrates such as wood. Ease of application may also be affected by VOC variations within the coating as well as folding.
[0006] Manufacturers and consumers are increasingly demanding these specific performance requirements for such coatings, especially wood coatings. Manufacturers and consumers are constantly looking for coatings that exhibit these performance requirements, such as weatherability, abrasion resistance, adhesion, applicability, and mold, mildew, and algae resistance, while having reduced VOCs and without sacrificing other properties and applicability. In view of these challenges to many conventional coatings, there remains a need for improved coatings with binders that can provide weatherability, abrasion resistance, adhesion, lower VOCs, and other improved properties, as well as other advantages. These representations may adopt some of the various ways of one or more aspects. When considered, other aspects, advantages and novel features of the present disclosure will become apparent from the following detailed description. DETAILED DESCRIPTION
[0011] Aspects of the present disclosure are disclosed in the following descriptions related to specific embodiments. Alternative embodiments may be designed without departing from the scope of the present disclosure. In addition, well-known embodiments of the present disclosure may not be described in detail or will be omitted so as not to obscure the relevant details of the present disclosure. Further, to facilitate understanding of the present specification, several terms used herein are discussed below.
[0012] As used herein, the word "exemplary" means "serving as an example, instance, or illustration." The embodiments described herein are not limiting, but merely exemplary. It should be understood that the described embodiments are not necessarily to be construed as preferred or advantageous over other embodiments. Furthermore, the term "embodiment" does not require that all embodiments include the discussed features, advantages, or modes of operation.
[0013] The present disclosure as a whole relates to coatings that provide advantageous improvements over current coatings. It has been discovered that the use of a specific coating composition comprising at least one non-aqueous dispersion (NAD) acrylic alkyd polymer, at least one non-aqueous dispersion (NAD) acrylic polymer, or a combination thereof, and at least one siloxane can surprisingly result in improved performance properties, i.e., drying time and tack, application, when used in a coating, while having reduced VOCs and without sacrificing other performance properties, such as weatherability, abrasion resistance, adhesion, and mold, mildew, and algae resistance, among other advantages. Specifically, a coating composition comprising at least one non-aqueous dispersion (NAD) acrylic alkyd polymer, at least one non-aqueous dispersion (NAD) acrylic polymer, or a combination thereof, and at least one siloxane can have improved properties with the addition of both reactive and non-reactive diluents. Additionally, siloxanes can reduce film building for higher solid systems where the NAD has an NVM of at least 70%. Siloxanes can reduce film building for higher solid systems where the NAD has an NVM of at least 65%. In one embodiment, the siloxane can reduce film building in higher solids systems where the NAD has a NVM of at least 70%.
[0014] Non-aqueous dispersions (NADs) are well known in the art and generally consist of a dispersion of an addition polymer in a relatively non-polar, non-aqueous liquid. High solids NADs, especially those of at least 70% NVM, have lower VOCs of less than 250 g / l and provide stability, filterability, low particle size, acceptable viscosity, and tack-free and drying times when formulated into coatings.
[0015] The method for preparing NAD comprising alkyd acrylic polymer comprises using at least one alkyd resin as a dispersion medium for polymerization of monomers that are primarily insoluble in the alkyd medium. In some embodiments, the alkyd resin can be prepared according to any of the conventional methods for preparing alkyd resins readily available in the art, or the alkyd resin can be prepared such as by esterification of fatty acids or alcoholysis of drying oils followed by reaction with dibasic or tribasic acids. In other embodiments, the alkyd resin can be prepared in a two-step process, wherein the first step comprises an acidolysis reaction of a triglyceride oil with a trifunctional carboxylic acid or a trifunctional anhydride, and the second step comprises reacting the product of the first step with a polyfunctional alcohol. To form the alkyd resin, the triglyceride oil is first reacted with a trifunctional carboxylic acid (such as trimellitic acid, trimesic acid, 1,3,5-pentanetricarboxylic acid, citric acid) or a trifunctional anhydride (such as trimellitic anhydride, trimesic anhydride, or a mixture of such acids and / or anhydrides) via an acidolysis reaction. The intermediate from the acidolysis step is further reacted with a trifunctional alcohol (selected from trimethylolpropane, trimethylolethane, glycerine, trishydroxyethyl isocyanurate or a combination thereof) alone or in combination with a difunctional alcohol (selected from ethylene glycol, propylene glycol, cyclohexanedimethanol or a combination thereof). In addition, dimethylolpropionic acid can be used in combination with the trifunctional alcohol. Trifunctional alcohols are particularly preferred due to the degree of branching they allow. If used, the difunctional alcohol is preferably used as a minor component in combination with the trifunctional alcohol. Depending on the desired molecular weight and viscosity, a portion of the monofunctional alcohol or monoacid such as soybean fatty acid, linseed oil fatty acid or crotonic acid (which is up to about 20% by weight of the total alkyd resin) can be added with the multifunctional alcohol to control the molecular weight and act as a chain terminator. The triglyceride oil for forming the alkyd resin can be selected from linseed oil, soybean oil, coconut oil, cottonseed oil, peanut oil, rapeseed oil, corn oil, safflower oil, sunflower oil, dehydrated castor oil, fish oil, perilla, lard, walnut oil, tung oil or a combination thereof. Particularly preferred are those oils having unsaturation in the glyceride chain. Particularly preferred are soybean oil, dehydrated castor oil and linseed oil.
[0016] In some embodiments, the alkyd resin can be a modified alkyd resin. The alkyd resin can be used alone or in combination with some small amounts of hydrocarbon solvents, aromatic compound solvents, polar solvents, ketone solvents, ester solvents or alcohol solvents, or in combination with other small amounts of alkyd resins, modified alkyd resins or hydrocarbon dispersion media.

[0018] When using the above-mentioned novel alkyd resin to prepare non-aqueous dispersions, monomers should be selected from monomers that can prepare polymers that are mainly insoluble in alkyd resin media via free radical addition reaction mechanisms. In many embodiments, at least one monomer in the monomer contains hydroxyl functional groups. In many embodiments, the monomer charge between about 5% by weight and 45% by weight comprises hydroxyl functional monomers. Suitable monomers can be selected from esters of acrylonitrile, methacrylonitrile, acrylic acid, methacrylic acid and these acids, especially hydroxyethyl acrylate and hydroxyethyl methacrylate, hydroxypropyl acrylate and hydroxypropyl methacrylate, methyl acrylate and methyl methacrylate, ethyl acrylate and ethyl methacrylate, butyl acrylate and butyl methacrylate, lauryl acrylate and lauryl methacrylate, etc., trimethylolpropane triacrylate and trimethylolpropane trimethacrylate, diacrylate hexanediol ester, acrylamide and methacrylamide. Other monomers are also envisioned. In some embodiments, in addition to pure monomers, preformed polymers and polymer intermediates may also be included in the reaction charge.
[0019] For NADs comprising acrylic polymers, the monomers should be selected from monomers that can generate a polymer in an insoluble medium via a free radical addition reaction mechanism. Suitable monomers can be selected from acrylonitrile, methacrylonitrile, acrylic acid, methacrylic acid, and esters of these acids, especially hydroxyethyl acrylate and methacrylate, hydroxypropyl acrylate and methacrylate, methyl acrylate and methacrylate, ethyl acrylate and methacrylate, butyl acrylate and methacrylate, lauryl acrylate and methacrylate, etc., trimethylolpropane triacrylate and trimethylolpropane trimethacrylate, hexanediol diacrylate, acrylamide, and methacrylamide. [0039] Experimental Results
[0040] The following samples were prepared in Table 1 below and the results are provided below.
[0041] Table 1: Stain preparation and test results
[0042]
[0043] Several samples were prepared in which a conventional high solid (HS) alkyd resin (in the control formulation) was combined with other formulations (Samples 1-4) to which different levels of NAD alkyd acrylic polymer and at least one siloxane were added. In Sample 5, the conventional high solid (HS) alkyd resin was completely replaced by NAD alkyd acrylic polymer and at least one siloxane.
[0044] For testing, EPA M24 was used to measure volatile organic compounds (VOC) and recorded in grams per liter. ASTM D1475 was used to measure weight per gallon and recorded in pounds per gallon. ASTM D562 was used to measure viscosity and recorded in Krebs units (KU). For non-tack measurements on Leneta charts (both sealed and unsealed sides were pure white), coatings were applied to Leneta charts and tested at their respective time intervals. ASTM D523 was used to measure gloss at 60 °.
[0045] From Table 1, replacing a conventional high solids (HS) alkyd resin (control) with NAD alkyd acrylic polymer and volatile methylsiloxane (also referred to as VMS) (Sample 5) provides a lower calculated VOC (in grams per liter). In addition, the calculated VOC of the NAD alkyd acrylic polymer and VMS (Sample 5) is also less than those samples where some (Sample 2) or all (Sample 4) of the conventional high solids (HS) alkyd resin is replaced with NAD. In addition, the use of the NAD alkyd acrylic polymer and VMS (Sample 5) provides improved tack-free results over the conventional high solids (HS) alkyd resin (control) and partial replacement of the conventional high solids (HS) alkyd resin (control) with the NAD alkyd acrylic polymer (Samples 2 and 3). In addition, the viscosity of the NAD alkyd acrylic polymer and VMS (Sample 5) is acceptable.
