When such a range is expressed, another embodiment includes from the one particular value and / or to the other particular value. Similarly, when values are expressed as approximations, by use of the antecedent "about," it will be understood that the particular value forms another embodiment. It will be further understood that the endpoints of each range are both significant relative to the other endpoint, and independent of the other endpoint.

[0014] Unless otherwise expressly stated, it is not intended that any method described herein be interpreted as requiring that its steps be performed in a particular order, nor as requiring any particular orientation of any device. Therefore, if a method claim does not actually recite the order in which its steps are to be followed, or any device claim does not actually recite the order or orientation for each component, or if the claim or specification does not otherwise expressly state that the steps are limited to a particular order, or if a particular order or orientation of device components is not recited, then it is not intended to imply an order or orientation in any way. This applies to any possible non-explicit basis for interpretation, including: logical issues regarding step arrangement, operational flow, component order, or component orientation; plain meaning derived from grammatical organization or punctuation, and; the type or number of embodiments described in the specification.

[0015] As used in the specification and the appended claims, the singular forms "a, an," and "the" are intended to include the plural forms as well, unless the context clearly indicates otherwise. Thus, for example, a recitation of "a component" includes aspects having two or more of those components, unless the context clearly indicates otherwise.

[0016] As used herein, unless otherwise indicated, the term "weight % (wt%)" refers to the weight fraction of each reactant of the following formulation, the formulation being used to produce a reaction product comprising the dynamic vulcanization composition. For simplicity, "weight % (wt%)" will refer throughout the text to the amount based on the total weight of the dynamic vulcanization composition.

[0017] As used herein, the term "Shore D hardness" refers to the hardness of a material as measured according to ASTM D2240.

[0018] As used herein, the term "tensile modulus" refers to the ratio of stress along an axis relative to strain along the axis, as measured according to ASTM D638 at 23°C and a strain rate of 8.5 mm / s.

[0019] As used herein, unless otherwise specified, the term "notched Izod impact stiffness" refers to the kinetic energy required to initiate a fracture and continue the fracture until an article formed from the polymer blend described herein is broken, as measured at 23°C and 5J according to ASTM D256.

[0020] As used herein, the term "melt flow rate" refers to the ability of a material's melt to flow under pressure, as measured according to ASTM D1238 at a given temperature and a given weight.

[0022] As used herein, the “glass transition temperature” or “T g ”Measured according to ASTM D4440.

[0023] As used herein, the term "improved impact resistance" or "improved notched Izod strength" means that the notched Izod strength is at least 125% higher than a similar composition that is identical to the dynamically vulcanized composition except that the similar composition does not include a low odor crosslinking compound.

[0024] As used herein, the term "maintained or improved stiffness" or "maintained or improved tensile modulus" means that the tensile modulus is at least 65% of that of a similar composition, or the tensile modulus is greater than the tensile modulus of a similar composition, which is identical to the dynamically vulcanized composition except that the low odor cross-linking compound is not included.

[0025] Thermoplastic vulcanizates comprising aliphatic polyketones may have desired mechanical properties, or may be modified to achieve such properties using, for example, impact modifiers. However, conventional impact modifiers for thermoplastic vulcanizates may be incompatible with aliphatic polyketones. In addition, adding an impact modifier generally reduces the tensile modulus of the composition.

[0026] Disclosed herein is a dynamic vulcanization composition, which alleviates the above-mentioned problems. Specifically, the dynamic vulcanization composition disclosed herein comprises the reaction product of the following materials: about 50% by weight to about 97.5% by weight of aliphatic polyketone, about 3% by weight to about 50% by weight of functionalized rubber, and about 0.1% by weight to about 5.0% by weight of a low-odor cross-linking compound, based on the total weight of the dynamic vulcanization composition, which obtains the following dynamic vulcanization composition, which has improved impact tolerance (i.e. improved notched Izod impact strength) while providing a maintained or improved stiffness (i.e. maintained or improved tensile modulus). The low-odor cross-linking compound is included so as to crosslink, improve the miscibility (miscibility) between the aliphatic polyketone and the functionalized rubber, thereby improving the impact tolerance of the resulting dynamic vulcanization composition, and maintaining or improving the stiffness of the resulting dynamic vulcanization composition.

[0027] The dynamically vulcanized compositions disclosed herein can be generally described as the reaction product of an aliphatic polyketone, a functionalized rubber, and a low odor crosslinking compound.

[0028] Aliphatic polyketone

[0029] The dynamic vulcanization composition described herein comprises an aliphatic polyketone. It will be appreciated by those skilled in the art that an aliphatic polyketone comprises a polymer prepared from carbon monoxide and at least one olefin. In some embodiments, the molar ratio of carbon monoxide to olefin in the aliphatic polyketone may be in the range of 1.2:1 to 1:1.2, 1.1:1 to 1:1.1, or 1.05:1 to 1:1.05. Suitable olefins for use in an aliphatic polyketone include ethylene and propylene. In some embodiments, the aliphatic polyketone is a copolymer of carbon monoxide and ethylene. In some embodiments, the aliphatic polyketone is a copolymer of carbon monoxide, ethylene, and a second olefin having at least 3 carbon atoms. In some embodiments, the aliphatic polyketone is a copolymer of carbon monoxide, ethylene, and propylene. The low odor cross-linking compound can react with the ketone group of the aliphatic polyketone and the functional group of the functionalized rubber. Therefore, the low odor cross-linking compound can form crosslinks between aliphatic polyketones, between functionalized rubbers, and between functionalized rubber and aliphatic polyketones. As described herein, the low odor cross-linking compound improves the miscibility between the aliphatic polyketone and the functionalized rubber, improves the impact tolerance of the resulting dynamic vulcanization composition, and maintains or improves the rigidity of the resulting dynamic vulcanization composition. Without being bound by theory, the low odor cross-linking compound can also serve as a compatibilizer.

[0047] Since the dynamic vulcanization composition described herein is obtained from relatively fast crosslinking (e.g., in an extruder), a low-odor crosslinking compound having a relatively high average molecular weight (e.g., greater than or equal to about 200 g / mol) can be used. Compounds with relatively high average molecular weights may be relatively less volatile at processing temperatures. In some embodiments, the average molecular weight of the low-odor crosslinking compound may be greater than or equal to about 200 g / mol, greater than or equal to about 250 g / mol, greater than or equal to about 300 g / mol, greater than or equal to about 350 g / mol, or even greater than or equal to about 400 g / mol. In some embodiments, the average molecular weight of the low-odor crosslinking compound may be less than or equal to about 1200 g / mol, greater than or equal to about 1100 g / mol, greater than or equal to about 1000 g / mol, greater than or equal to about 900 g / mol, or even greater than or equal to about 800 g / mol. In some embodiments, the low odor cross-linking compound may have an average molecular weight of about 200 g / mol to about 1200 g / mol, about 250 g / mol to about 1100 g / mol, about 300 g / mol to about 1000 g / mol, about 350 g / mol to about 900 g / mol, about 400 g / mol to about 800 g / mol, or any subranges and all subranges formed by any of these endpoints.

[0048] In some embodiments, the low odor cross-linking compound may be selected from the group consisting of diamines, triamines, multifunctional amines, diols, triols, multifunctional alcohols, dithiols, thiols, carboxylic acids, zwitterionic salts, olefins, and conjugated dienes.

[0049] In some embodiments, the low odor cross-linking compound may be a bifunctional cross-linking compound. For example, in some embodiments, the low odor cross-linking compound may be defined by formula (I):

[0051] wherein each R may be independently selected from a hydrogen atom or a methyl group, x may be 4 to 120, and each Y may be independently selected from a functional group selected from the following: an amine, an alcohol, a thiol, a carboxylic acid, an olefin, and a conjugated diene. For example, in some embodiments, the low-odor cross-linking compound may be defined by formula (II):

[0052]

[0053] Where x can be from 4 to 120.

[0054] In some embodiments where the low odor cross-linking compound is defined by formula (I) or formula (II), x may be 4 to 120, 4 to 100, 4 to 80, 4 to 60, 4 to 40, 4 to 20, 4 to 10, 5 to 120, 5 to 100, 5 to 80, 5 to 60, 5 to 40, 5 to 20, 5 to 10, 6 to 120, 6 to 100, 6 to 80, 6 to 60, 6 to 40, 6 to 20, or even 6 to 10, or any and all subranges formed by any of these endpoints.

[0055] In some embodiments, the low odor cross-linking compound may be a multifunctional cross-linking compound comprising three or more functional groups. For example, in some embodiments, the low odor cross-linking compound may be defined by formula (III):

[0056]

[0057] wherein each R may be independently selected from a hydrogen atom or a methyl group, each x may be 1 to 40, and the total number of x units may be 3 to 120, and each Y may be independently a functional group selected from the following: amine, alcohol, thiol, carboxylic acid, olefin, and conjugated diene. For example, in some embodiments, the low odor cross-linking compound may be defined by formula (IV):

[0058]

[0059] Each x may be from 1 to 40, and the total number of x units may be from 3 to 120.

[0060] In some embodiments wherein the low odor cross-linking compound is defined by formula (III) or formula (IV), each x may be 1 to 40, 1 to 30, 1 to 20, 1 to 10, 2 to 40, 2 to 30, 2 to 20, 2 to 10, 4 to 40, 4 to 30, 4 to 20, 4 to 10, 6 to 40, 6 to 30, 6 to 20, or even 6 to 10, or any and all subranges formed by any of these endpoints. In some embodiments wherein the low odor cross-linking compound is defined by formula (III) or formula (IV), the total number of x units may be 3 to 120, 3 to 90, 3 to 60, 3 to 30, 6 to 120, 6 to 90, 6 to 60, 6 to 30, 12 to 120, 12 to 90, 12 to 60, 12 to 30, 18 to 120, 18 to 90, 18 to 60, or even 18 to 30, or any and all subranges formed by any of these endpoints.

[0061] In some other embodiments where the low odor cross-linking compound may be a multifunctional cross-linking compound including three or more functional groups, the low odor cross-linking compound may be defined by formula (V):

[0062]

[0063] wherein n may be from 1 to 50. In some embodiments wherein the low odor cross-linking compound is defined by formula (V), n may be from 1 to 50, 1 to 40, 1 to 30, 1 to 20, 1 to 10, 1 to 5, or even 1 to 3.

[0064] The dynamic vulcanization composition may include at least 0.1% by weight of a low-odor cross-linking compound to ensure miscibility between the aliphatic polyketone and the functionalized rubber. The amount of the low-odor cross-linking compound may be limited (e.g., less than or equal to about 5% by weight) to ensure that the properties of the dynamic vulcanization composition are due to the cross-linking of the aliphatic polyketone and / or the functionalized rubber, rather than due to the relatively large amount of the low-odor cross-linking compound. Therefore, in some embodiments, the dynamic vulcanization composition may include about 0.1% by weight to about 5% by weight of a low-odor cross-linking compound, based on the gross weight of the dynamic vulcanization composition. In some embodiments, the amount of the low-odor cross-linking compound in the dynamic vulcanization composition may be greater than or equal to about 0.1% by weight, or even greater than or equal to about 0.25% by weight, based on the gross weight of the dynamic vulcanization composition. In some embodiments, the amount of the low odor cross-linking compound in the dynamically vulcanized composition may be less than or equal to about 5 wt %, less than or equal to about 4 wt %, less than or equal to about 3 wt %, less than or equal to about 2 wt %, less than or equal to about 1 wt %, or even less than or equal to about 0.5 wt %, based on the total weight of the dynamically vulcanized composition. In some embodiments, the amount of the low odor cross-linking compound in the dynamically vulcanized composition can be from about 0.1 wt % to about 5 wt %, from about 0.1 wt % to about 4 wt %, from about 0.1 wt % to about 3 wt %, from about 0.1 wt % to about 2 wt %, from about 0.1 wt % to about 1 wt %, from about 0.1 wt % to about 0.5 wt %, from about 0.25 wt % to about 5 wt %, from about 0.25 wt % to about 4 wt %, from about 0.25 wt % to about 3 wt %, from about 0.25 wt % to about 2 wt %, from about 0.25 wt % to about 1 wt %, or even from about 0.25 wt % to about 0.5 wt %, or any and all subranges formed from any of these endpoints, based on the total weight of the dynamically vulcanized composition.

[0065] In some embodiments, one low odor cross-linking compound may be used to prepare the dynamic vulcanization composition. In some other embodiments, two or more low odor cross-linking compounds may be used. For example, two or more low odor cross-linking compounds selected from Formula I, II, III, IV, and V may be used.

[0066] Some suitable commercial embodiments of the low odor crosslinking compound are available from Huntsman under the JEFFAMINE brand, such as polyetheramine grade T-403 or polyetheramine grade D-400.

[0093] As shown in Table 2, Examples E1 to E3, dynamically vulcanized compositions comprising an aliphatic polyketone (M630S), greater than or equal to 3 wt. % functionalized rubber (HYTEMP AR212HR), and a low odor crosslinking compound (JEFFAMINE T-403), have greater notched Izod impact strength than Comparative Examples C1 and C2, which are compositions comprising an aliphatic polyketone, 0 wt. % and 2.48 wt. % functionalized rubber, respectively, and a low odor crosslinking compound. As shown in Comparative Examples C1 and C2 and Examples E1 to E3, crosslinking an aliphatic polyketone and at least 3 wt. % functionalized rubber using a low odor crosslinking compound results in a dynamically vulcanized composition having higher impact resistance than a composition having less than 3 wt. % functionalized rubber. While not wishing to be bound by theory, improved notched Izod impact strength is not observed in compositions having less than 3 wt. % functionalized rubber because the resulting rubber phase is too small or poorly distributed. In other words, less than 3 weight percent of functionalized rubber will result in insufficient crosslinking of the rubber, no matter how well the rubber is dispersed.

[0094] Comparative Examples C3 to C5 are similar compositions that are identical to Examples E1 to E3, respectively, except that they do not include a low odor crosslinking compound. As shown in Table 2, Examples E1 to E3 have a notched Izod impact strength that is at least 125% higher than the notched Izod impact strength of Comparative Examples C3 to C5, respectively, and a tensile modulus that is at least 65% of the tensile modulus of Comparative Examples C3 to C5. As shown in Comparative Examples C3 to C5 and Examples E1 to E3, crosslinking aliphatic polyketones and functionalized rubbers using a low odor crosslinking compound provides a dynamically vulcanized composition with improved impact resistance while maintaining or improving tensile modulus.
