[0036] First, the embodiments of the present invention will be listed and described.
[0037] (1) An insert molded body according to an embodiment of the present invention is an insert molded body having a resin component and a metal component. The resin component has a thick-walled portion and a thin-walled portion thinner than the thick-walled portion. At least a part of the metal component is disposed on the outer surface of the resin component along the thick-walled portion or the thin-walled portion. The metal component has a direction-changing portion, and the extending direction on the outer surface changes at the direction-changing portion. The resin component and the metal component are fixedly connected to each other at the direction-changing portion.
[0038] When manufacturing an insert molded body in which a metal component is disposed on a resin component, the metal component sometimes floats in the thickness direction (the direction perpendicular to the outer surface of the resin component). In addition, when cooling the metal component, forces that contract with different vectors are generated at the direction-changing portion, so the direction-changing portion is particularly likely to float. In the insert molded body of the present embodiment, the direction-changing portion of the metal component is fixedly connected to the resin component, so that the floating of the metal component can be reduced.
[0039] (2) In the above (1), it is also possible that at least a part of the metal component is disposed along the thin-walled portion.
[0040] In the insert molded body of the present embodiment, the metal component is disposed at the top of the convex portion of the molding die provided for forming the thin-walled portion during molding. For example, if the metal component is disposed along the convex portion (top) of the lower molding die during insert molding and then the resin material is laminated from above and compression molded, the metal component is disposed along the bottom of the thin-walled portion (concave portion) when it becomes the insert molded body.
[0041] (3) In the above (1), it is also possible that at least a part of the metal component is arranged along the thick-walled portion.
[0042] In the insert-molded body of the present embodiment, the metal component is arranged in a groove provided in the molding die for forming the thick-walled portion during molding. Therefore, the positioning of the metal component becomes easy and molding is facilitated. For example, if the metal component is arranged along the concave portion (groove portion) of the lower molding die and then the resin material is laminated from above and compression molded during insert molding, when it becomes an insert-molded body, the metal component is arranged along the top of the thick-walled portion (protrusion).
[0043] (4) In any one of the above (1) to (3), it is also possible that the metal component has a first portion extending in the first in-plane direction and a second portion extending in a second in-plane direction different from the first in-plane direction, and the bending portion connects the first portion and the second portion.
[0044] The bending portion that connects the first portion and the second portion extending in different directions is particularly likely to float. According to the insert-molded body of the present embodiment, since such a bending portion is fixed, floating can be effectively reduced.
[0045] (5) In the above (4), the first in-plane direction and the second in-plane direction may be perpendicular to each other.
[0046] The insert-molded body according to the present embodiment has a shape in which the bending portion is bent vertically, and the effect of reducing floating by fixing the bending portion is particularly good. In addition, the degree of freedom in arranging the metal component is high.
[0047] (6) In any one of the above (1) to (5), it is also possible that the resin component is formed of a fiber-reinforced composite material,
[0048] The fiber volume ratio Vfa of the thick-walled portion is smaller than the fiber volume ratio Vfb of the thin-walled portion.
[0049] The insert-molded body of the present embodiment can use a flat material as the resin material before molding and can be manufactured by a simple method.
[0050] (7) In any one of the above (1) to (6), it is also possible that the resin component is formed of a fiber-reinforced composite material,
[0051] The resin component has a first resin layer and a second resin layer arranged closer to the metal component side than the first resin layer,
[0052] The fiber volume ratio Vf1 of the first resin layer is larger than the fiber volume ratio Vf2 of the second resin layer.
[0053] An insert molded body having a thick wall portion and a thin wall portion is prone to warping during cooling in the molding process.
[0054] On the other hand, in the case where the insert molded body has resin layers with different fiber volume ratios, the shrinkage rate varies according to the fiber volume ratio. Therefore, due to the difference in the shrinkage rates of the respective resin layers, a warping force is generated during cooling. The insert molded body according to the present embodiment can cancel out the warping caused by the shape and the warping caused by the difference in the shrinkage rates of the resin layers by laminating the first resin layer and the second resin layer with different shrinkage rates in a prescribed order, and can suppress warping as a whole.
[0055] (8) In any one of the above (1) to (7), it may also be that the resin member is formed of a fiber-reinforced composite material.
[0056] The weight-average fiber length of the reinforcing fibers contained in the resin member is 100 mm or less.
[0057] The fiber length contained in the resin member of the insert molded body of the present embodiment is short, whereby the warping of the resin member generated during cooling in the molding process can be reduced.
[0058] (9) In the above (2) or (3), it may also be that when the direction perpendicular to the outer surface of the resin member is set as the thickness direction, the thickness difference between the thick wall portion and the thin wall portion is greater than or equal to the thickness of the metal member.
[0059] In the case where at least a part of the metal member is arranged along the thin wall portion, in the insert molded body of the present embodiment, if the thickness difference between the thick wall portion and the thin wall portion is greater than or equal to the thickness of the metal member, the metal member arranged in the molded product is not likely to shift.
[0060] In the case where at least a part of the metal member is arranged along the thick wall portion, in the insert molded body of the present embodiment, the depth of the groove provided in the molding die to form the thick wall portion is 2 times or more the thickness of the metal member. Therefore, the positioning of the metal member is easy and molding is easy. As described above, for example, when a metal member is arranged along the concave portion (groove portion) of the lower molding die during insert molding and then a resin material is laminated from above and compression molded, when it becomes an insert molded body, the metal member is arranged along the top of the thick wall portion (protrusion). At this time, if it is designed such that the thickness difference between the thick wall portion and the thin wall portion is greater than or equal to the thickness of the metal member, the metal member is not likely to shift from the concave portion (groove portion) of the lower molding die during molding.
[0061] (10) In any one of the above (1) to (9), it may also be that in a cross-sectional view perpendicular to the outer surface of the resin member, the thick wall portion and the thin wall portion are alternately arranged.
[0062] According to the insert-molded body of the present embodiment, a metal component can be uniformly arranged on a resin component.
[0063] (11) In the above (10), it may also be that at least a part of the metal component is arranged along the thick-wall part or the thin-wall part, and the relationship between the flatness Fa of the resin component and the thickness difference h between the thick-wall part and the thin-wall part is 0 < Fa / h < 1.3.
[0064] According to the insert-molded body of the present embodiment, the floating of the metal component from the resin component can be further reduced, and it is easy to be combined with other components.
[0065] (12) The battery tray or the protective cover of the battery tray according to an embodiment of the present invention includes the insert-molded body according to any one of the above (1) to (11), and the metal component is a circuit for impact detection.
[0066] According to the battery tray or the protective cover of the battery tray of the present embodiment, the fire of the battery can be prevented by detecting an impact.
[0067] (13) The inverter box according to an embodiment of the present invention includes the insert-molded body according to any one of the above (1) to (11), and the metal component is a circuit.
[0068] The circuit and the resin component are fixedly connected to the inverter box of the present embodiment, and the floating of the circuit is reduced.
[0069] (14) The manufacturing method of the insert-molded body according to an embodiment of the present invention is a manufacturing method of an insert-molded body having a resin component and a metal component, wherein the resin component has a thick-wall part and a thin-wall part thinner than the thick-wall part, and at least a part of the metal component is arranged on the outer surface of the resin component along the thick-wall part or the thin-wall part,
[0070] The metal component has a direction-changing part whose extending direction changes on the outer surface, and the manufacturing method of the insert-molded body includes a step of fixedly connecting the resin component and the metal component to each other at the direction-changing part.
[0071] According to the manufacturing method of the insert-molded body according to the present embodiment, by fixedly connecting the direction-changing part of the metal component, an insert-molded body with reduced floating of the metal component can be provided.
[0072] (15) In the above (14), it may also be that the insert-molded body further has a sealing layer for sealing the metal component,
[0073] The manufacturing method of the insert-molded body includes a step of molding the sealing layer together with the resin component and the metal component.
[0074] According to the manufacturing method of the insert molding body of the present embodiment, the insert molding body can be protected and insulation can be imparted without other processes.
[0075] Hereinafter, an insert molding body and a manufacturing method of the insert molding body according to an embodiment of the present invention will be described with reference to the accompanying drawings. However, the present invention is not limited to these examples. The dimensions, positions, etc. of the respective components in the drawings are schematic and do not intend to limit the dimensions, positions, etc. of the components in the actual product.
[0076] [Insert molding body]
[0077] Figure 1 FIG. is a top view of the insert molding body 1 according to the first embodiment of the present invention. The insert molding body 1 of the present embodiment can be used, for example, as an impact detection sensor disposed at the bottom of a vehicle. As Figure 1 shown, the insert molding body 1 includes a resin member 10 and a metal member 20, and the metal member 20 is disposed on the outer surface of the resin member 10. Figure 2 is Figure 1 a cross-sectional view taken along line A-A of Figure 3 is Figure 1 a cross-sectional view taken along line B-B of
[0078] (Resin member)
[0079] The resin member 10 has a substantially flat plate shape. As Figure 2 shown, the resin member 10 has a thick wall portion 11 and a thin wall portion 12 thinner than the thick wall portion 11. On one main surface of the resin member 10 ( Figure 2 the upper surface in Figure 2 ) a convex portion corresponding to the thick wall portion 11 is provided, and the other main surface (
[0080] the lower surface in
[0081] Examples of the thermoplastic resin include vinyl chloride resins, vinylidene chloride resins, vinyl acetate resins, polyvinyl alcohol resins, polystyrene resins, acrylonitrile-styrene resins (AS resins), acrylonitrile-butadiene-styrene resins (ABS resins), acrylic resins, methacrylic resins, polyethylene resins, polypropylene resins, various thermoplastic polyamide resins, polyacetal resins, polycarbonate resins, polyethylene terephthalate resins, polyethylene naphthalate resins, polybutylene naphthalate resins, polybutylene terephthalate resins, polyarylate resins, polyphenylene ether resins, polyphenylene sulfide resins, polysulfone resins, polyethersulfone resins, polyetheretherketone resins, and polylactic acid resins.
[0082] The thermoplastic resin may be a crystalline resin or an amorphous resin. In the case of a crystalline resin, specific examples of the preferred crystalline resin include polyamide resins such as nylon 6, polyethylene terephthalate resins, polybutylene terephthalate resins, polyethylene resins, polypropylene resins, polyacetal resins, and polyphenylene sulfide resins. Among them, polyamide resins, polybutylene terephthalate resins, and polyphenylene sulfide resins are preferably used because of their excellent heat resistance and mechanical strength.
[0083] The thickness of the resin member 10 is not particularly limited and is, for example, 0.5 mm to 10.0 mm, preferably 1.0 mm to 8.0 mm. The thickness of the resin member 10 here is the thickness of the thickest part, and more specifically, the maximum thickness of the thick wall portion 11.
[0084] (Metal member)
[0085] The metal member 20 is a metal plate disposed on the outer surface of the resin member 10. As Figure 1 shown, the metal member 20 is disposed in a corrugated shape on the main surface of the resin member 10 and is configured to widely cover the main surface of the resin member 10. At least a part of the metal member 20 is disposed on the outer surface of the resin member 10 along the thick wall portion 11 or the thin wall portion 12. In the Figure 1 insert molding 1, the metal member 20 is disposed along the thick wall portion 11 of the resin member 10, and more specifically, on the thick wall portion 11.
[0086] As Figure 1As shown, the metal component 20 has a deflecting portion 23, and the orientation extending on the outer surface changes at the deflecting portion 23. More specifically, the metal component 20 has a first portion 21 extending in the vertical direction of the paper surface (hereinafter referred to as the first in-plane direction) and a second portion 22 extending in the left-right direction of the paper surface (hereinafter referred to as the second in-plane direction), and the first portion 21 and the second portion 22 are connected at the deflecting portion 23. In the present embodiment, a rectangular range in which a portion obtained by extending the first portion 21 overlaps a portion obtained by extending the second portion 22 can be regarded as the deflecting portion 23.
[0087] The metal material constituting the metal component 20 is not particularly limited, and various metals or alloys can be used according to the required characteristics. Examples of the metal material include copper, aluminum, iron, chromium, nickel, manganese, or their alloys.
[0088] The shape of the metal component 20 is not limited to a plate shape and can be appropriately changed according to the use and structure. Specifically, the metal component 20 can be a metal wire having a substantially circular cross section, or a bundle of metal wires stacked or aggregated.
[0089] The thickness of the metal component 20 is not particularly limited and can be appropriately changed according to the use and structure. The thickness of the metal component 20 can be, for example, 0.01 mm to 10 mm, or 0.05 mm to 1.0 mm, or 0.10 mm to 0.50 mm. When the metal component 20 is a metal wire, the maximum diameter in the cross section of the metal wire along the thickness direction is regarded as the thickness.
[0090] (Bonding of resin component and metal component)
[0091] The resin component 10 and the metal component 20 are fixedly connected to each other at the deflecting portion 23 of the metal component 20. Specifically, the insert molded body 1 has a riveting portion 30 at the deflecting portion 23 of the metal component 20 for fixedly connecting the resin component 10 and the metal component 20. Figure 3 is Figure 1 A cross-sectional view taken along the line B-B, showing the case where the resin component 10 and the metal component 20 are fixedly connected by the riveting portion 30. A hole is provided at a position of the metal component 20 corresponding to the riveting portion 30. The riveting portion 30 is formed by extruding a resin material from the hole provided in the metal component 20 during compression molding. Therefore, the riveting portion 30 is made of the same resin material as the resin component 10.
[0092] The insert molded body 1 is manufactured by being heated during molding and then cooled to room temperature. Therefore, each component constituting the insert molded body 1 shrinks during cooling. When the insert molded body 1 has a resin component 10 and a metal component 20, generally, the coefficient of thermal expansion of the metal component 20 is greater than that of the resin component 10. Therefore, compared with the resin component 10, the metal component 20 shrinks more. Particularly in the direction-changing portion 23 where the extending direction in the metal component 20 changes, forces that contract with different vectors are generated during contraction. As a result, the direction-changing portion 23 of the metal component 20 is particularly likely to float from the resin component 10.
[0093] In the insert molded body 1 of the present embodiment, in the direction-changing portion 23 that is likely to float, the resin component 10 and the metal component 20 are fixedly connected to each other through a riveting portion 30. Thereby, the floating of the metal component 20 can be reduced.
[0094] (Reduction of floating caused by warping of the resin component)
[0095] At least a part of the metal component 20 is arranged along the thick wall portion 11 or the thin wall portion 12. In a cross-sectional view perpendicular to the outer surface of the resin component 10, when the thick wall portion 11 and the thin wall portion 12 are alternately arranged, the relationship between the flatness Fa of the resin component 10 and the thickness difference h between the thick wall portion 11 and the thin wall portion 12 is preferably 0 < Fa / h < 1.3. The flatness Fa is defined according to the following steps 1 to 5.
[0096] (Step 1) The resin component 10 is placed stationary with the surface of the thick wall portion 11 on which the metal component 20 is arranged (hereinafter, sometimes simply referred to as the "arrangement surface") being on the lower side.
[0097] (Step 2) Observe the cross-section of the resin component 10 in a cross-sectional view where the thick wall portion 11 and the thin wall portion 12 alternately exist. Cut out the observation range of the resin component 10 so that the length Ly along the direction in which the thick wall portion 11 and the thin wall portion 12 alternately exist is 40 cm.
[0098] (Step 3) Focus on the arrangement surface of the thick wall portion 11 or the thin wall portion 12 on which the metal component 20 is arranged.
[0099] (Step 4) Draw two parallel ideal straight lines with the minimum necessary vertical width in a manner that includes all the arrangement surfaces.
[0100] (Step 5) Define the distance between the two ideal straight lines drawn in Step 4 as the flatness Fa.
[0101] Use Figure 9A 、 Figure 9B to illustrate Steps 1 to 5. In addition, Figure 9A 、 Figure 9B and Figure 10is drawn on the premise that the metal component 20 is arranged in the thick-walled portion 11.
[0102] Figure 9A It shows the resin component 10 placed with the placement surface of the thick-walled portion 11 facing downward. Along the Figure 9A Y-axis direction of, the thick-walled portions 11 and the thin-walled portions 12 are alternately arranged. The Z-axis direction is the thickness direction of the resin component 10. Figure 9A It is a view (step 2) of observing the cross-section of the Y-Z plane by cutting out the observation range of the resin component 10 in such a way that the length Ly along the Y-axis direction is 40 cm. The placement surface of the metal component 20 in the thick-walled portion 11 refers to the Figure 9B area shown in 902 (step 3). Two parallel ideal straight lines are exemplified by Figure 9A 901. The two parallel ideal straight lines 901 are drawn in such a way that the distance between them is minimized, in other words, the two parallel ideal straight lines 901 are drawn with the necessary minimum vertical width.
[0103] In addition, in the present invention, the method of turning the molded body of Figure 9A upside down and observing and measuring in a state where the surface of the thin-walled portion 12 is in contact with the tabletop is not adopted.
[0104] When the flatness Fa varies according to the observation range, as long as there is a part where 0 < Fa / h < 1.3 is satisfied, it is regarded as satisfying 0 < Fa / h < 1.3 in the placement surface of the thick-walled portion 11.
[0105] The thickness difference h between the thick-walled portion 11 and the thin-walled portion 12 is as Figure 10 shown in the example, which refers to the depth of the groove when observing the cross-section where the thick-walled portion 11 and the thin-walled portion 12 alternately exist. When the height h of the resin component 10 varies according to the measurement position, if h at at least one measurement position satisfies 0 < Fa / h < 1.3, it is regarded as satisfying 0 < Fa / h < 1.3 in the placement surface of the thick-walled portion 11.
[0106] When Fa / h = 0, the placement surface of the thick-walled portion 11 where the metal component 20 is arranged becomes a completely flat plane, that is, an ideal plane. When the placement surface of the thick-walled portion 11 satisfies 0 < Fa / h, it means that the resin component 10 warps in a convex manner toward the metal component 20. If 0 < Fa / h, the metal component 20 can be stretched in the plane direction of the resin component 10 ( Figure 9A Y direction), and the floating of the metal component 20 from the resin component 10 can be further reduced.
[0107] If Fa / h < 1.3, it is easy to combine with other components, for example, the assembly of an automobile is easy. More preferably, 0 < Fa / h ≤ 1.0, further preferably 0 < Fa / h ≤ 0.7, still further preferably 0 < Fa / h ≤ 0.4, and most preferably 0 < Fa / h ≤ 0.1.
[0108] The preferred value of Fa is 0 mm or more and less than 30 mm, more preferably greater than 0 mm and less than 20 mm, further preferably greater than 0 mm and less than 15 mm, still further preferably greater than 0 mm and less than 10 mm, and most preferably greater than 0 mm and less than 5 mm.
[0109] The preferred value of h is greater than 0 mm and less than 30 mm, more preferably greater than 0 mm and less than 20 mm, further preferably greater than 0 mm and less than 15 mm, still further preferably greater than 0 mm and less than 10 mm, and most preferably greater than 0 mm and less than 5 mm.
[0110] In addition, in the insert molding body 1 of the present embodiment, the metal component 20 is arranged along the thick wall portion 11. The insert molding body 1 having such a structure can be manufactured by arranging the metal component 20 in the groove provided in the molding die 40 and performing molding. Since the metal component 20 is arranged in the groove of the molding die 40, the positioning of the metal component 20 becomes easy and molding is easy. In addition, it is not necessary for the whole of the metal component 20 to be arranged along the thick wall portion 11, and as long as at least a part of the metal component 20 is arranged along the thick wall portion 11, the positioning becomes easy.
[0111] In addition, in the insert molding body 1 of the present embodiment, the in-plane direction of the first surface and the in-plane direction of the second surface of the metal component 20 are perpendicular to each other. If the in-plane direction of the first surface and the in-plane direction of the second surface in the metal component 20 are perpendicular to each other, the turning portion 23 where the first portion 21 and the second portion 22 are connected is particularly likely to float. Therefore, by fixing the resin component 10 and the metal component 20 to the turning portion 23, the floating of the metal component 20 can be effectively reduced. In addition, when it is desired to widely cover the outer surface of the resin component 10 with the metal component 20, by making the in-plane direction of the first surface and the in-plane direction of the second surface perpendicular to each other, the degree of freedom in arranging the metal component 20 can be improved.
[0112] When the resin member 10 is formed of a fiber-reinforced composite material, it is preferable that the fiber volume ratio Vfa of the thick-walled portion 11 is smaller than the fiber volume ratio Vfb of the thin-walled portion 12. In this case, as the resin material placed on the molding die 40, a resin material with two flat main surfaces (so-called plate-shaped resin material) can be used, and thus it can be manufactured by a simple method. The specific description is as follows. When the resin material placed on the molding die 40 is a resin material with two flat main surfaces (so-called plate-shaped resin material), the thin-walled portion 12 is compressed by the molding die 40 during molding. At this time, the resin component in the thin-walled portion 12 flows toward the thick-walled portion 11, and on the other hand, the fibers contained in the resin material remain in the thin-walled portion 12. As a result, the fiber volume ratio Vfa of the thick-walled portion 11 is smaller than the fiber volume ratio Vfb of the thin-walled portion 12.
[0113] The fiber volume ratio Vfa of the thick-walled portion 11 is, for example, 25% to 45%, preferably 30% to 40%. The fiber volume ratio Vfb of the thin-walled portion 12 is, for example, 30% to 50%, preferably 35% to 45%. The difference (Vfb - Vfa) between the fiber volume ratio Vfa of the thick-walled portion 11 and the fiber volume ratio Vfb of the thin-walled portion 12 is, for example, 1% to 15%, preferably 3% to 12%.
[0114] When the resin member is formed of a fiber-reinforced composite material, it is preferable that the resin member 10 has a first resin layer 13 and a second resin layer 14 disposed closer to the metal member 20 side than the first resin layer 13, and the fiber volume ratio Vf1 of the first resin layer 13 is greater than the fiber volume ratio Vf2 of the second resin layer 14. By making the resin member 10 have the first resin layer 13 and the second resin layer 14 that satisfy the relationship of the above fiber volume ratios, warping of the resin member 10 can be suppressed. Hereinafter, the reason will be described.
[0115] Figure 4 It is a cross-sectional view showing an enlarged part of a resin member 110 that does not have resin layers with different fiber volume ratios (i.e., resin layers corresponding to the first resin layer 13 and the second resin layer 14). The resin member 110 is a member molded in such a manner that a thick-walled portion 111 and a thin-walled portion 112 are provided by compressing a plate-shaped resin material using a molding die. As Figure 4As shown, the resin component 110 has regions 110A (region A), 110B (region B), and 110C (region C) with different fiber orientations and fiber volume fractions. Region A is the region above the thick-walled portion 111 and is the part that protrudes upward in the cross-sectional view. Region B is the region corresponding to the thin-walled portion 112. Region C is the region below the thick-walled portion 111 and is the part located below region A. The differences in fiber orientation and fiber volume fraction in each region are caused by the flow pattern of the fibers during compression molding being different in each region due to the uneven shape of the resin component 110. Figure 4 The multiple dashed lines F in [figure reference] schematically represent the orientation and density of the fibers in each region. In addition, the dashed lines F are marked for ease of explanation and do not represent the accurate position, orientation, density, etc. of the fibers contained in the resin component 110. As Figure 4 shown, the fiber orientation along the thickness direction in region A is relatively strong, so even when cooled, region A hardly shrinks. The fiber volume fraction in region B is high and thus the coefficient of linear expansion is small, so the amount of shrinkage during cooling is small. The fiber volume fraction in region C is low and the coefficient of linear expansion is large, so it is most likely to shrink during cooling. Thus, due to regions A - C, there are differences in the shrinkage rate during cooling, so in the case of an insert molding body 1 having an uneven shape like the thick-walled portion 11 and the thin-walled portion 12 and not having resin layers with different fiber volume fractions, warping is likely to occur during cooling in the molding process.
[0116] Figure 5 is a cross-sectional view for explaining the first resin layer 13 and the second resin layer 14. In the case where the insert molding body 1 has resin layers with different fiber volume fractions, a warping force is generated during cooling due to the different shrinkage rates of each resin layer. If as Figure 5 shown, the first resin layer 13 and the second resin layer 14 are laminated, and the fiber volume fraction Vf1 of the first resin layer 13 is larger than the fiber volume fraction Vf2 of the second resin layer 14, then it is possible to cancel out the warping caused by the differences in fiber orientation in Figure 4 regions A - C respectively and the warping caused by the different shrinkage rates of the resin layers. Thus, warping can be suppressed overall.
[0117] The fiber volume fraction Vf1 of the first resin layer 13 is, for example, 25% - 45%, preferably 30% - 40%. The fiber volume fraction Vf2 of the second resin layer 14 is, for example, 15% - 35%, preferably 20% - 30%. The difference (Vf1 - Vf2) between the fiber volume fraction Vf1 of the first resin layer 13 and the fiber volume fraction Vf2 of the second resin layer 14 is, for example, 3% - 20%, preferably 5% - 15%.
[0118] The fiber volume fraction of the resin component 10 can be obtained, for example, by the following method.
[0119] A sample of 100 mm × 100 mm was cut out from the resin component 10, and
[0120] (i) The weight of the resin component was measured.
[0121] (ii) In an electric furnace (FP410 manufactured by Yamato Scientific Co., Ltd.) heated to 550 °C, it was heated for 4 hours in a nitrogen atmosphere to burn off organic substances such as the matrix resin, and the weight was measured.
[0122] By weighing the weights of (i) to (ii), the weights of the resin and the reinforcing fiber were calculated. Then, using the specific gravity of each component, the volume ratio of the reinforcing fiber was calculated from the following formula (1).
[0123] Fiber volume ratio = 100 × reinforcing fiber volume / (reinforcing fiber volume + resin volume) (1)
[0124] When the resin component 10 is formed of a fiber-reinforced composite material, the weight-average fiber length of the reinforcing fiber contained in the resin component 10 is preferably 100 mm or less. If the weight-average fiber length is 100 mm or less, the warpage of the insert molding 1 having the thick wall portion 11 and the thin wall portion 12 can be reduced. The weight-average fiber length of the reinforcing fiber contained in the resin component 10 is preferably 50 mm or less, more preferably 30 mm or less, and still more preferably 20 mm or less. The lower limit of the weight-average fiber length is not particularly limited, for example, it is 1 mm or more.
[0125] The weight-average fiber length of the reinforcing fiber contained in the resin component 10 is obtained, for example, by the following method. Using a vernier caliper or the like, the fiber lengths of 100 fibers randomly extracted from the resin component 10 are measured to the unit of 1 mm. If the fiber length of each reinforcing fiber is set to L i and the number of measured fibers is set to j, the weight-average fiber length (Lw) is obtained by the following formula (a).
[0126] [Equation 1]
[0127]
[0128] When the thickness direction of the insert-molded body 1 of the present invention is set to the direction perpendicular to the outer surface of the resin member 10, it is preferable that the thickness difference between the thick-walled portion 11 and the thin-walled portion 12 is greater than or equal to the thickness of the metal member 20. If the thickness difference between the thick-walled portion 11 and the thin-walled portion 12 is greater than or equal to the thickness of the metal member 20, the depth of the groove provided in the molding die 40 to form the thick-walled portion 11 is more than twice the thickness of the metal member 20. Therefore, the positioning of the metal member 20 is easy and it is easy to mold. In the case of laminating or aggregating the metal members 20, if the thickness difference between the thick-walled portion 11 and the thin-walled portion 12 is greater than or equal to the thickness of each metal member 20, the above-mentioned effect can be obtained, but it is more preferably greater than or equal to the total thickness of the laminated or aggregated metal members 20.
[0129] In the insert-molded body 1 of the present invention, it is preferable that the thick-walled portion 11 and the thin-walled portion 12 alternate in a cross-sectional view perpendicular to the outer surface of the resin member 10. As shown in Figure 2 , in the cross-sectional view perpendicular to the outer surface of the resin member 10, the thick-walled portion 11 and the thin-walled portion 12 alternate. Since the metal member 20 is arranged along the thick-walled portion 11 or the thin-walled portion 12, with such a structure, the metal member 20 can be arranged on the resin member 10 without warping. It should be noted that the "cross-section perpendicular to the outer surface of the resin member 10" is not uniquely determined, but the case where the thick-walled portion 11 and the thin-walled portion 12 alternate in any cross-sectional view perpendicular to the outer surface of the resin member 10 is regarded as "the thick-walled portion 11 and the thin-walled portion 12 alternate in the cross-sectional view perpendicular to the outer surface of the resin member 10". More preferably, in all cross-sectional views perpendicular to the outer surface and passing through the center of gravity of the resin member 10, the thick-walled portion 11 and the thin-walled portion 12 are alternately arranged.
[0130] In addition, in the insert-molded body of the present invention, the metal member may be arranged along the thin-walled portion instead of along the thick-walled portion. Regarding such a configuration, reference can be made to the Figure 12 shown manner. The insert-molded body having such a structure can be manufactured, for example, by arranging the metal material on the convex portion instead of the concave portion in the Figure 6 shown molding die 40. In addition, it is not necessary to arrange the entire metal member along the thin-walled portion. As long as at least a part of the metal member is arranged along the thin-walled portion, the position of the metal portion in the molded product is not likely to shift.
[0131] (Impact detection sensor)
[0132] The battery tray or the protective cover of the battery tray of the present invention includes the insert-molded body of the present invention. In the battery tray or the protective cover of the battery tray including the insert-molded body of the present invention, the metal member is, for example, a circuit for impact detection. Figure 11An example of a protective cover 1102 for a battery tray mounted on a vehicle 1101 is shown. The protective cover 1102 of the battery tray is provided with a circuit 1103 for impact detection.
[0133] The battery of an electric vehicle is heavy and is arranged under the vehicle floor protected by the vehicle structure in order to achieve a low center of gravity. During high-speed driving, the battery mounted on the vehicle may be damaged by flying stones or the like, and during low-speed driving, it may also come into contact with the ground during parking operations and cause damage. Therefore, sometimes the battery tray of an electric vehicle is made strong, or a battery tray protective cover is installed under the battery tray to protect the battery box from below. In this case, in the event of an impact, in the past, the driver had to judge whether the vehicle needed to be inspected at a repair shop. However, since it is difficult to see under the vehicle and expert eyes are required to correctly identify the damage, it is difficult to estimate the exact degree of impact.
[0134] Therefore, by using the metal component in the present invention as a circuit for impact detection, it is possible to detect the impact, classify the degree of the impact, and warn the driver when it is completely damaged. Thus, by opening holes in the battery tray or the protective cover of the battery tray, it is possible to prevent the battery from catching fire. Further, the damaged area can be more specifically determined by the circuit, and the battery cells in the damaged area can also be emptied through battery management to prevent the risk of fire.
[0135] (Inverter box)
[0136] The inverter box of the present invention includes the insert molding body of the present invention. In the inverter box including the insert molding body of the present invention, the metal component is, for example, a circuit. An inverter is a device that converts direct current (DC) supplied from a battery into alternating current (AC), and an inverter box is a box for housing the inverter. In the inverter box of the present invention, it is preferable that the current circuit is insert molded in a thin wall portion (recessed portion), and a metal component is arranged therein and fixed to a resin component. Figure 12 A cross-sectional view of an insert molding body 1201 used in an example inverter box is shown. The insert molding body 1201 has a thick wall portion 1203 and a thin wall portion 1204 made of resin, and a circuit 1202 is buried in the thin wall portion 1204 (recessed portion).
[0137] [Manufacturing method of insert molding body]
[0138] Next, a manufacturing method of an insert molding body 1 according to an embodiment of the present invention will be described. Figure 6 It is a view showing a molding die 40 for manufacturing the insert molding body 1. The molding die 40 is composed of an upper die 41 and a lower die 42.
[0139] Figure 6 An example of a molding die for manufacturing an insert molding body 1 in which at least a part of a metal component is arranged along the thick wall portion is illustrated. AsFigure 6 As shown, a groove is provided in the lower mold 42, and the metal material 50 is placed in a manner of being embedded in the groove of the lower mold 42. The metal material 50 typically has the same shape as the formed metal component 20. That is, the metal material 50 has a deflecting portion 23, and a hole for forming the riveting portion 30 is provided in the deflecting portion 23. Next, after placing a flat thermoplastic resin material (not shown) between the upper mold 41 and the lower mold 42, the molding die 40 is heated to 150 °C, and the molding die 40 is closed for compression molding. In this compression molding process, the resin material flows into the groove of the lower mold 42 to form the thick wall portion 11. In addition, the resin material is extruded from the hole provided in the deflecting portion 23 of the metal material 50 to form the riveting portion 30. Then, by cooling the molding die 40 to room temperature, the insert molded body 1 in which the metal component 20 and the resin component 10 are integrated is obtained. At this time, the metal component 20 and the resin component 10 are fixedly connected to each other through the formed riveting portion 30.
[0140] The insert molded body 1 formed in this way has a resin component 10 and a metal component 20. The resin component 10 has a thick wall portion 11 and a thin wall portion 12 thinner than the thick wall portion 11. At least a part of the metal component 20 is arranged on the outer surface of the resin component 10 along the thick wall portion 11 or the thin wall portion 12. The metal component 20 has a deflecting portion 23, and the extending direction on the outer surface changes at the deflecting portion 23. In addition, the resin component 10 is located on the upper side of the metal component 20. However, if the obtained molded body is turned upside down, it is Figure 2 consistent with the structure of the insert molded body 1 shown. Regarding the detailed structure of the insert molded body 1, the above description can be cited, and repeated content is omitted.
[0141] The manufacturing method of the insert molded body 1 of the present invention includes a process of fixedly connecting the resin component 10 and the metal component 20 to each other at the deflecting portion 23. The specific manner of the fixing process is not particularly limited as long as the situation where the metal component 20 floats from the resin component 10 at the deflecting portion 23 can be reduced. As in the above embodiment, it is preferable to fixedly connect the resin component 10 and the metal component 20 to each other at the deflecting portion 23 simultaneously with the molding of the insert molded body 1.
[0142] In the manufacturing method of the insert molded body 1, preferably, the insert molded body 1 further has a sealing layer for sealing the metal component 20, and the above manufacturing method includes a process of molding the sealing layer together with the resin component 10 and the metal component 20. For example, as Figure 6As shown, by placing the sealing material 60, which is the material for the sealing layer, together with the metal material 50 and performing molding, the sealing layer can be molded together with the resin member 10 and the metal member 20. Thus, it is possible to protect the insert molded body 1 and impart insulation properties using the sealing layer without going through other processes. The sealing layer can function as a sealant for the metal material. For example, it can be a layer for the purpose of electrical insulation, preventing corrosion caused by contact with water or gas, and preventing damage caused by vibration. The material of the sealing layer is not particularly limited, and various materials such as metals like iron, metal oxides, inorganic materials such as silica, inorganic mineral particles, and resin compositions can be used according to the purpose. Additionally, epoxy resin, silicone resin, and thermoplastic resin can be used as the matrix resin, and optionally, organic substances such as various stabilizers and absorbents, and non-conductive metal bodies such as iron oxide can be included.
[0143] In addition, Figure 6 The manner of placing the sealing material 60 together with the metal material 50 on the lower mold 42 is shown, but the manufacturing method of the insert molded body 1 having a sealing layer is not limited to this manner. The method of molding the sealing layer can be injection molding or compression molding, and can be appropriately selected according to the manufacturing equipment, the shape of the sealing layer, the material, etc. In addition, Figure 6 An example of the method of manufacturing an insert molded body having a sealing layer is shown, but the manufacturing method of the insert molded body of the present invention can also be applied to an insert molded body without a sealing layer. That is, the sealing material 60 is not essential.
[0144] In the case of molding the sealing layer by injection molding, for example, a supply path for supplying the injection material is provided in the lower mold 42. By injecting the injection material into the inside of the mold during insert molding, an insert molded body 1 having a sealing layer can be obtained.
[0145] In the case of molding the insert molded body 1 by compression molding, the filling rate of the resin material is preferably 90% or more, more preferably 95% or more, and even more preferably 99% or more. The upper limit of the filling rate is not particularly limited and can exceed 100%, but in order to reduce the amount of waste material, it is preferably 100% or less. The filling rate of the resin material during compression molding refers to the ratio (A2 / A1) of the area A2 of the resin material placed in the molding die 40 before molding to the area A1 of the insert molded body 1 when viewed from above. If the filling rate is high, the in-plane flow of the matrix resin is suppressed, so the unevenness of the fiber ratio of the resin member 10 after molding can be reduced. Thus, the workability of the insert molded body 1 is improved.
[0146] Above, the present invention has been described according to specific embodiments, but the present invention is not limited to these contents.
[0147] Other modes of the deflecting portion 23 of the metal component 20 will be described with reference to the accompanying drawings. Figure 7 FIG. shows the insert molded body 1 according to the second embodiment of the present invention. In Figure 7 the insert molded body 1 shown, the metal component 20 has a first portion 21 extending in the vertical direction on the paper surface and a second portion 22 extending in the horizontal direction on the paper surface, and is connected by a deflecting portion 23 extending in a direction that is 45 degrees different from both the first portion 21 and the second portion 22. In the first embodiment, the first portion 21 and the second portion 22 intersect and are connected directly perpendicular to each other, but in the second embodiment, the first portion 21 and the second portion 22 do not intersect directly, but are indirectly connected via the deflecting portion 23. In the present embodiment, the portion extending in a direction that is 45 degrees different from both the first portion 21 and the second portion 22 can be regarded as the deflecting portion 23 as a whole.
[0148] Figure 8 FIG. shows the insert molded body 1 according to the third embodiment of the present invention. In Figure 8 the insert molded body 1 shown, the metal component 20 has a first portion 21 extending in the vertical direction on the paper surface and a second portion 22 extending in the horizontal direction on the paper surface, and the first portion 21 and the second portion 22 are connected by a quarter circular arc portion 231. In this case, the quarter circular arc portion 231 as a whole can be regarded as the deflecting portion. That is, not only a shape that extends linearly like the deflecting portions in the first and second embodiments, but also a shape that continuously changes its orientation like the present embodiment, the portion where the orientation changes can be regarded as the deflecting portion 23 as a whole. In addition, in the present embodiment, the first portion 21 and another first portion 21 extending in parallel with the first portion 21 are connected by a semi-circular arc portion 232.
[0149] In this case, the semi-circular arc portion 232 as a whole can also be regarded as the deflecting portion 23.
[0150] In addition, in the insert molded body 1 of the above embodiment, the resin component 10 and the metal component 20 are fixed by a riveting portion 30 formed of a resin material, but it is not limited to this method. For example, the resin component 10 and the metal component 20 can also be fixed at the deflecting portion 23 after the insert molded body 1 is taken out from the molding die 40. As a fixing method, it can be mechanically fixed by bolts, rivets, etc., or an adhesive can be used. However, from the viewpoint of manufacturing efficiency, it is preferable to perform the fixing in the molding process.
[0151] In addition, in the insert molded body 1 of the above-described embodiment, the first in-plane direction and the second in-plane direction are perpendicular to each other. However, the first in-plane direction and the second in-plane direction may not be perpendicular as long as they extend in different directions from each other. The angle formed by the first in-plane direction and the second in-plane direction is preferably 10 degrees or more and 170 degrees or less, more preferably 20 degrees or more and 160 degrees or less, and still more preferably 45 degrees or more and 135 degrees or less. The angle formed by the first in-plane direction and the second in-plane direction here refers to the angle formed by a vector starting from the turning portion 23 and facing the first portion 21 and a vector starting from the turning portion 23 and facing the second portion 22 in the first portion 21 and the second portion 22 connected to each other through the turning portion 23. The angle formed by the first in-plane direction and the second in-plane direction is set within the range of 0 degrees or more and 180 degrees or less.
[0152] In addition, in the description of the insert molded body 1 of the above-described embodiment, the positions of the first portion 21 and the second portion 22 are determined with reference to the drawings. However, the first portion 21 and the second portion 22 can be set to any portion where the metal member 20 extends. That is, the first portion 21 and the second portion 22 shown in the drawings are merely examples, and other portions can also be set as the first portion 21 or the second portion 22. Along with this, the first in-plane direction and the second in-plane direction can also be set to any direction in which the metal member 20 extends. If the angle formed at at least one of the combinations of the first in-plane direction and the second in-plane direction that can be set is within the above range, it can be said that "the angle formed by the first in-plane direction and the second in-plane direction is within this range".
[0153] In addition, in the manufacturing method of the insert molded body 1 of the above-described embodiment, the form of compression molding of the resin material is described, but it can also be formed by other molding methods such as injection molding. As long as it is a molding method in which the material is heated to a temperature higher than room temperature during molding, the effects of the present invention can be obtained.
[0154] Industrial Applicability
[0155] The insert molded body and the manufacturing method of the insert molded body of the present invention can be applied to various components of moving bodies, industrial machines, etc. For example, they can be applied to vehicle impact detection sensors, coils, planar heating elements, etc.
