Description

The invention relates to inductive components, in particular current-compensated chokes, and to methods for producing inductive components.Inductive components such as chokes are frequently used for suppressing interference from electrical and electronic circuits. Usually chokes have a core on which one or more turns of an electrical conductor, such as wire, are applied. Chokes are mainly used for interference suppression, which is why they are frequently also referred to as interference suppression chokes. A widely used subtype of interference suppression chokes, for example for suppressing interference currents occurring in the same direction in forward and return lines, are current-compensated chokes, which are also known as common mode chokes (common mode chokes). Current-compensated chokes are characterized by a plurality of windings, in particular an even number of windings through which the working current flows in opposite directions. As a consequence, in the case of ideal, mutually completely symmetrical windings with the same number of turns, the same sector and the same wire guide, the magnetic fields of the individual windings in the magnetic core of the inductor cancel one another out, with the result that the inductor for the working current has a low inductance, while the inductance of the inductor is high for the interference currents occurring in the same direction. Deviations from an ideal design, as is the case, for example, with windings that are not completely symmetrical, lead to undesired losses as the frequency of the working current increases. The design of current-compensated chokes is subject to a large number of boundary conditions. In order to keep the ohmic losses low, the wires used for the winding are designed as thick as possible. In order to achieve high inductances for interference currents in the same direction, the windings are frequently applied to an annular magnetic core (annular core). The toroidal core should be as small as possible for the purpose of saving space, but on the other hand the individual windings should have as many turns as possible, which requires a certain size. It is therefore desirable to achieve the highest possible packing density of the wires in an inner opening surrounded by the annular core, without adversely affecting the galvanic separation between the windings. In order to be able to position the individual windings better, U-shaped conductor bars are frequently used in conjunction with printed circuit boards, i.e. circuit boards having conductor tracks. In this case, the toroidal core is arranged on the printed circuit board and U-shaped, electrically conductive conductor bars, enclosing the toroidal core, are inserted into continuous openings (bores) in the printed circuit board and soldered to conductor tracks of the printed circuit board in a subsequent soldering process. The printed circuit boards can also have two- and multilayer conductor track structures with metallized sleeves in the bores instead of single-layer conductor track structures. Between the conductor bracket and the sleeve, a circumferential gap is required which is required on the one hand for the mounting of the conductor bracket and on the other hand for the passage of the solder during soldering. In addition, a certain minimum width of the conductor tracks is necessary, in particular in the region of the bores, which in turn requires a certain distance between the conductor brackets in the inner opening of the annular core.An inductive component constructed in this way is described, for example, in German laid-open specification DE 3 434 497 A1, in American patent specification U.S. Pat. No. 4103 267 A and in German utility model specification DE 20 2004 013 663 U1. From the publication DE 80 16 996 U1, conductor brackets with segments are known, wherein the segments are inserted around the core in such a way that the wire end of one segment is opposite the wire end of the next following segment and can be connected to it. As shown in FIG. 1 of German utility model specification DE 20 2004 013 663 U1, an annular core 101 can be partially surrounded, for example, by six U-shaped conductor brackets 102, the leg ends of which end in each case in soldering eyes 103 of a printed circuit board 104. A solder eye is understood to mean a section of a structured metallization layer on a printed circuit board, wherein the metallization extends as far as the bore and can also continue into the latter, such that it also completely or partially surrounds the bore wall. In the present example, solder pads 103 comprise bores which receive conductor end sections of the conductor bars 102, wherein the solder pads 103 are part of electrically conductive conductor track structures 105 located in or on the printed circuit board. In the example shown, two windings are realized with three turns each, i.e. a total of six conductor end sections, which are to be soldered on the printed circuit board 105 in the region of the inner opening of the toroidal core 101. The publication CH 290 733 A discloses a throttle valve having an iron core and a winding which consists of single-wire brackets which are connected to one another by webs to form a winding. The publication US 2010 / 0 253 459 A1 discloses an inductive component having a magnetic core and a plurality of interconnected wire elements. The wire elements have a first leg and a second leg running parallel to the first leg, wherein the second leg is radially offset with respect to the first leg The publication DE 10 2013 213 404 A1 discloses an inductive component with an annular magnetic core, which comprises soft magnetic material, a conductor wire, which is wound around the magnetic core forming a winding and has wire ends leading away from the winding, and a holding device, which is arranged in a fixed position relative to the magnetic core and is designed such that at least one of the wire ends is fixed in a positive-locking manner in three directions perpendicular to the longitudinal axis of the wire and is fixed in a positive-locking manner in the remaining fourth direction perpendicular to the longitudinal axis of the wire and in the longitudinal direction thereof.According to FIG. 2, the plan view of the unequipped printed circuit board illustrates how large the solder lands must be at least in order to enable the formation of sufficient solder meniscuses on the solder lands and how large the distance between the solder lands must be in order not to risk a short circuit between the individual solder lands, for example by a solder bridge during soldering. The required distance between two conductor bars in the inner opening of the toroidal core is often in the range of at least one bar diameter. As can be seen from this, in this arrangement the packing density of the wire brackets in the inner opening is very limited. There is therefore a desire to increase the packing density of conductor bars in the inner openings of toroidal cores. For this purpose, an inductive component is proposed which has an annular core made of soft magnetic material, which annularly surrounds an inner opening, at least two electrically conductive conductor pieces, which less than completely surround the annular core through the inner opening and each have two conductor end sections, and an electrically insulating carrier plate having bores and electrically conductive structures at least in the vicinity of the bores. The conductor end sections are led away from the toroidal core parallel to one another and perpendicular to the latter and electrically connected to one another forming at least one winding. The conductor end sections are arranged outside the inner opening and outside an imaginary extension of the inner opening in the axial direction. The ends of the conductor end sections of all conductor pieces are arranged along an imaginary, common circular line which lies outside the outer periphery of the toroidal core. The conductor end sections of the conductor pieces are guided through the bores of the carrier plate and electrically connected to one another via the electrically conductive structures of the carrier plate in order to form the winding.Furthermore, a current-compensated choke is proposed, which has an annular core made of soft magnetic material, annularly enclosing an inner opening, at least two electrically conductive conductor pieces, which enclose the annular core less than completely through the inner opening and each have two conductor end sections, and an electrically insulating carrier plate with bores and electrically conductive structures at least in the vicinity of the bores. The conductor end sections are led away from the toroidal core parallel to one another and perpendicular to the latter and electrically connected to one another forming two windings. The conductor end sections are arranged outside the inner opening and outside an imaginary extension of the inner opening in the axial direction. The ends of the conductor end sections of all conductor pieces are arranged along an imaginary, common circular line which lies outside the outer periphery of the toroidal core. The conductor end sections of the conductor pieces are guided through the bores of the carrier plate and electrically connected to one another via the electrically conductive structures of the carrier plate in order to form the winding.Furthermore, a method for producing an inductive component is proposed, comprising an annular core of soft magnetic material enclosing an inner opening in an annular manner, at least two electrically conductive conductor pieces enclosing the annular core less than completely through the inner opening, each having two conductor end sections, and an electrically insulating carrier plate having bores and electrically conductive structures at least in the vicinity of the bores, in which the conductor end sections are guided parallel to one another and away from the annular core perpendicularly thereto and are electrically connected to one another forming at least one winding, and the conductor end sections are arranged outside the inner opening and outside an imaginary axial extension of the inner opening, wherein the ends of the conductor end sections of all conductor pieces are arranged along an imaginary, common circular line which lies outside the outer periphery of the annular core. The conductor end sections of the conductor pieces are guided through the bores of the carrier plate and electrically connected to one another via the electrically conductive structures of the carrier plate in order to form the winding. The method comprises inserting conductor pieces bent in an S-shape toward one of the conductor end sections into the inner opening of the toroidal core, bending the conductor pieces to a U-shape toward the other of the conductor sections, and connecting the conductor end sections to the at least one winding. The invention is explained in more detail below with reference to the exemplary embodiments shown in the figures of the drawing, wherein the same reference numerals designate the same elements. It shows: FIG. 1 shows a three-dimensional representation of an inductive component which is not covered by the claims, with windings around an annular core formed from U-shaped wire brackets and a structured printed circuit board, FIG. 2 is a plan view of the circuit board used in the inductive component shown in FIG. 1, FIG. 3 shows a side view of an electrically conductive conductor piece bent in a U-shape, in which one leg is also bent in an S-shape in the direction of the other leg (Ω-shaped conductor piece), FIG. 4 is a plan view of the conductor piece shown in FIG. 3, in which the conductor end sections are spaced apart from one another in the radial direction of the toroidal core, FIG. 5 is a plan view of the conductor piece shown in FIG. 3, in which the conductor end sections are spaced apart from one another in the circumferential direction of the toroidal core, FIG. 6 is a plan view of a circuit board for use in combination with conductor pieces shown in FIGS. 3 to 5, FIG. 7 is a plan view of the underside of an exemplary arrangement covered by the claims, with an annular core and six conductor pieces shown in FIGS. 3 to 5 for insertion into the printed circuit board shown in FIG. 6, FIG. 8 is a side view of the arrangement shown in FIG. 7, FIG. 9 is a top view of the top side of the arrangement, the bottom side of which is shown in FIG. 7, FIG. 10 shows an alternative arrangement in plan view with U-shaped and Ω-shaped conductor pieces, which is not covered by the claims, FIG. 11 is a side view of the arrangement shown in FIG. 10, FIG. 12 shows a side view of the arrangement shown in FIG. 11 rotated through 90° about the axis of the toroidal core, FIG. 13 shows a side view of a U-shaped and an Ω-shaped conductor piece, FIG. 14 shows a three-dimensional representation of an inductive component with encapsulated toroidal core, FIG. 15 shows an alternative arrangement, which is covered by the claims, in a plan view, with a cross section of the conductor pieces in the inner opening of the toroidal core, which cross section is not in the shape of a segment of a circle compared to FIG. 7, and on the two end sides with a view to the wire ends (from below) FIG. 16 is a side view of the arrangement shown in FIG. 15 , FIG. 17 is a plan view of the arrangement shown in FIG. 15 with a non-circular cross section of the conductor pieces with a view of the brackets (from above) FIG. 18 shows a side view of an Ω-shaped conductor piece with different conductor cross sections.FIG. 3 shows an electrically conductive conductor piece 301 formed in a U-shape, each having two conductor end sections 302 and 303, of which one conductor end section 302 is to be arranged on its outer circumference after mounting on an annular core and the other conductor end section 303 which is to be guided through the inner opening of an annular core (not shown) is bent in an S-shape in the direction of the conductor end section 302. This means that the part of the conductor end section 303 to be inserted into a bore in a printed circuit board (not shown) runs substantially parallel to the conductor end section 302, which means a displacement of the respective conductor end section and thus of an associated solder eye towards the outer periphery of the toroidal core. The offset of the respective conductor end section can extend on a line in the radial direction away from the center point of the toroidal core, as shown in FIG. 4. The parallel conductor end sections 302 and 303 are spaced apart from one another in the radial direction of the toroidal core. Alternatively or additionally, the conductor end sections 301 and 302 can be spaced apart from one another in the circumferential direction of the toroidal core. Moreover, mixed forms of the forms shown in FIGS. 4 and 5 are also possible. The shapes shown in FIGS. 3 to 5 and modifications thereof are also referred to below as Ω-shaped conductor pieces. The arrangement of the conductor end sections 302 and 303 shown in FIG. 5 allows a very economical arrangement of the solder pads as is shown in FIG. 6 for two windings of a current-compensated inductor. Conductor structures are applied to a printed circuit board 601, which in the case shown have connecting lines leading to corresponding solder pads 602 to 605 on mutually opposite edges of the printed circuit board 601. Furthermore, solder pads 606 to 613 are provided, which, like the solder pads 602 to 605, are arranged along an imaginary circular line. Beginning with the solder pad 602, which in conjunction with the corresponding conductor structure forms one of the connection lines of a winding, two solder pads 606 and 607 which are electrically connected to one another and electrically insulated therefrom the solder pads 608 and 609 which are electrically connected to one another then follow at approximately the same distance along the imaginary circular line. It is electrically insulated therefrom and correspondingly spaced apart therefrom is the solder eye 603 which forms the other connection line. The lands 602, 603 and 606 to 609 occupy half of the imaginary circular line. The other half of the circle is correspondingly formed and comprises the lands 604, 605 and 610 to 613. As can be seen, the imaginary circular line is significantly larger in diameter than the (imaginary axial extension of) the inner opening of an exemplary toroidal core, shown as dot-dash line 614, which offers a greater circumference and thus more clearance for the positioning of the solder lands. A conductor piece 301 as shown in FIG. 5 would then be inserted into the printed circuit board 601, for example, in such a way that the conductor end section 302 is inserted into the bore of the solder boss 602 and the conductor end section 303 is inserted into the solder boss 606. Further conductor pieces 301 are inserted into the pairs of lands 607 and 608, and 609 and 603, respectively. The second winding is constructed in the same manner.Fig. 7 shows a magnetic core 701 covered by the claims, equipped with six conductor pieces 702 to 707 for use with a printed circuit board 601 as shown in Fig. 6. The conductor pieces 702 to 707 are substantially designed as shown in FIG. 5. As can be seen from FIG. 7, the two conductor end sections of a respective conductor piece 702 are arranged outside the outer periphery of the toroidal core 701 and thus allow a higher packing density in the inner opening 708 of the toroidal core 701 compared to the arrangement shown in FIGS. 1 and 2. In addition, in the example shown in FIG. 7, the conductor pieces 702 to 707 are fixed with at least one latching hook (alternatively eyelet, nose, etc.). For example, two different types of latching hooks 709 and 710 are used, of which one 709 is attached to the circumference of the annular core 701 and the other 710 is attached to the end face of the annular core 701 facing the printed circuit board 601. In FIG. 8, the arrangement shown in FIG. 7, which can be used as a current-compensated choke, is illustrated in the side view.FIG. 9 shows the arrangement shown from below in FIG. 7. As can be seen, for example, the conductor pieces 702 to 707 can run outward exactly in the radial direction on the end side (top) facing away from the printed circuit board 601, while in the lower side shown in FIG. 7 they can run outward at a certain angle to the exactly radial direction. In FIG. 10 a further alternative arrangement of conductor pieces is shown, which is not covered by the claims and in which two U-shaped brackets 1001 and 1002 as well as four Ω-shaped brackets 1003 to 1006 are used. The Ω-shaped brackets 1003 to 1006 are designed in this case like the conductor pieces shown in FIGS. 3 and 5. An alignment of the two types of conductor pieces is shown in Fig. 13. FIG. 11 is a side view of the arrangement shown in FIG. 10 looking at the conductor piece 1001. FIG. 12 shows a view rotated through 90° to the right with respect to FIG. 11 with respect to the longitudinal axis of the toroidal core 1007. The entire arrangement uses an encapsulated magnetic core 1007 which is inserted, for example, into two half shells 1401 and 1402. At the seam 1403 of the two half shells, these may overlap and are guided in a form-fitting manner by the toroidal core (not shown), as is shown in a three-dimensional representation in FIG. 14.A further alternative of a current compensated choke covered by the claims is shown in Figures 15 to 17. In this case, six Ω-shaped brackets are provided with an embossing in certain regions in order to further increase the packing density and / or reduce the external dimensions, with the result that the cross section of the conductor pieces in the inner opening of the toroidal core 1501 is formed as a segment of a circle (pie-piece shape) and is flattened above and below the toroidal core, that is to say on the two end faces of the toroidal core. This allows an even better utilization of the inner opening with conductor pieces, which allows a smaller inner hole of the core for the same conductor cross section. The flats on the faces reduce the height of the entire assembly, resulting in an overall smaller size of the choke. The conductor pieces 1502 to 1507 can be aligned on one side (for example at the bottom) again at a specific angle to the radial direction away from the ring core center point, as shown in FIG. 15, and on the other side (for example at the top), but exactly radially aligned, as shown in FIG. 17. Naturally, the conductor pieces are electrically insulated in such a tight packing, for example by a lacquer layer (such as for example copper lacquer wire) or a plastic sheath.A detailed representation of an Ω-shaped conductor piece 1801 with cross-sectional modifications, such as can be used in the arrangement shown in FIGS. 15 and 16, is shown in FIG. 18. The conductor piece 1801 has two conductor end portions 1802 and 1803, of which the conductor end portion 1802 is bent in an S shape, so that the two conductor end portions 1802 and 1803 are arranged parallel to each other. The two conductor end sections 1802 and 1803 are spaced apart in such a way that after mounting on the toroidal core they are spaced apart from one another both in the circumferential direction of the toroidal core and in the radial direction of the toroidal core. In addition, the cross section of the conductor piece 1801 is formed in the area 1804 of the inner opening of an annular core (not shown) in the shape of a sector of a circle. Furthermore, the cross section of the conductor piece 1801 in the region 1806 of the U-shaped bend, which in the assembled state comes to lie on the end face of the toroidal core facing away from the printed circuit board, is flattened outwards. In addition, the cross section of the conductor piece 1801 is flattened on both sides in the region 1805 of the S-shaped bend between the two bends. The cross section in the region of the conductor end sections 1802 and 1803, on the other hand, can be round, such as in the region of the solder lands, but can taper (approximately) to a point for better insertion into the bores of the solder lands. In further alternatives, the annular core can be enclosed by a plastic housing, on which, for example, fastening eyes, guide lugs, latching hooks, etc., also those as shown in FIGS. 10, 15 and 17 are used. The mounting or bending of the conductor pieces can take place in different ways. On the one hand, the conductor pieces can be formed in a straight line and then individually inserted through the inner hole of the toroidal core and bent to the final shape by subsequent bending steps. Once all the conductor pieces are bent to the final shape, they can be aligned and snapped into the mounting lugs. Alternatively, any preformed conductor pieces can be used. For example, U-shaped conductor pieces may be mounted and then the conductor piece may be formed into the desired S-shape toward the inner conductor end portion. Another possibility is to use conductor pieces preformed in an S-shape towards a conductor end section, which are inserted through the inner opening and then brought into the final shape via a U-bend. Suitable tools can be attached to the toroidal core for bending. When used in a current-compensated choke, a soft magnetic toroidal core with high permeability is preferably used in order to enable high attenuation with few turns. For this purpose, permeabilities of μ≥40 000, for example, also >80 000, are used. The combination of the advantages of a ironing solution with very thin protective layers (for example core trough made of insulating material) on the toroidal core with the displacement of the connection point to the outer periphery of the toroidal core and the associated minimization of the core inner hole leads to a very small magnetic core, that is to say a core with a small volume, low weight and low cost, and consequently to a smaller choke and shorter wire lengths, which in turn results in smaller copper resistances. This allows the wire diameter to be reduced, which in turn allows for a somewhat smaller core, less weight and lower cost. The winding direction can be changed by simply changing the bracket arrangement or the bending pattern of the individual conductor brackets with the otherwise identical circuit board. By additionally changing the geometry or the contour or the cross section of the conductor pieces, for example, the space in the inner opening of the toroidal core can be optimally utilized. Thus, the circular segment-shaped configuration of the conductor end section provided for the inner opening of the annular core results in a significantly higher packing density than can be achieved with round wires. Instead of mechanical fastening means, a plastic potting or adhesive can also be used for fixing and guiding the wires in the inner toroidal core hole. The winding forces required with strong wires require a high strength of the core coverings used (for example troughs), which should deliver the pressure as little as possible to the soft magnetic core. This requires greater wall thicknesses and / or stronger materials, which results in larger and more expensive components overall. The above-described brackets can significantly reduce the forces occurring during winding and thus achieve volume and cost advantages. The sheath made of non-conductive, non-magnetic material can consist of a molten plastic powder, for example of thermoplastic or thermosetting plastic, or can comprise such a plastic. Furthermore, dipping or spraying methods can also be used for the sheathing in conjunction with epoxy resins, lacquers, etc., which offer a smaller volume of the insulating layer and / or fixing layer compared to a trough.Although predominantly current-compensated chokes have been considered above, the findings presented thereby apply in the same or similar manner to all types of inductive components having a magnetic toroidal core.
