Abstract
Description
[0001] The present disclosure relates to a method for producing a plastic glazing, and more particularly to a method for producing a highly reliable plastic glazing by forming a coating layer with high hardness. Description of the state of the art
[0002] Polycarbonate (PC) is a representative thermoplastic material with a heat distortion temperature of 135°C or higher. Polycarbonate exhibits an excellent balance of physical properties such as transparency, impact resistance, self-extinguishing ability, dimensional stability, and heat resistance, making it widely used in a variety of applications, including electrical and electronic products, office equipment, automotive parts, and more.
[0003] Polycarbonate is widely used as a glazing material due to its excellent impact resistance, transparency, and formability. In particular, research is actively being conducted into the application of polycarbonate as a replacement for metal and glass in the construction and automotive industries. Polycarbonate offers new application possibilities in the construction and automotive industries due to its excellent impact resistance, optical transmittance, and formability, which can be applied to a variety of designs.
[0004] In particular, in the construction industry, when plastic glazing using polycarbonate replaces a glass product, the plastic glazing is not easily damaged and is easy to manufacture due to its light weight, and safety accidents caused by damage can be prevented.
[0005] Furthermore, in the automotive industry, when polycarbonate plastic glazing replaces glass products in a vehicle, the vehicle's center of gravity is lowered, enabling safer driving. Since vehicle weight reduction also improves fuel efficiency, significant economic benefits can be achieved.
[0006] However, polycarbonate, which is considered as an alternative material to glass, is easily scratched.
[0007] Therefore, to replace glass products with polycarbonate, efforts are needed to improve scratch resistance, abrasion resistance, chemical resistance and light resistance. [0036] Hereinafter, detailed embodiments of the present invention are described with reference to the accompanying drawings.
[0037] Fig. 1 is a cross-sectional view schematically showing a plastic glazing produced by a method for producing a plastic glazing according to the embodiment of the present invention. Fig. 2 and Fig. 3 schematically show the process for producing a plastic glazing. [0038] Fig. 12 is a flow chart schematically showing the process for manufacturing a plastic glazing. Fig. 13 is a flow chart schematically showing the process for producing the coating film in the process for producing plastic glazing. Fig. 14 is a flowchart schematically showing the process for manufacturing a molded product using the plastic glazing.
[0039] Referring to the Fig. 1 to 14, the method for manufacturing a plastic glazing according to the embodiment of the present invention includes a base material layer supply step S110 for supplying a base material layer 110 made of polycarbonate (hereinafter referred to as PC) resin, an adhesive supply step S120 for applying an adhesive 130a to at least one side of the base material layer 110, a coating film supply step S130 for placing a coating film 120 on top of the adhesive 130a applied to the base material layer 110, and attaching steps S140 and S150 for pressing the supplied coating film 120 and attaching it to the base material layer 110.
[0040] The base layer supply step S110 is for continuously supplying a previously formed PC film on the base material layer 110. Needless to say, although not shown in the drawings, the base material layer may be continuously supplied by injection molding.
[0041] The adhesive supplying step S120 is for supplying the adhesive 130a between the base material layer 110 and the coating film 120 to bond the coating film 120 to the base material layer 110.
[0042] For example, in the adhesive supply step S120, a predetermined amount of the adhesive can be supplied by a discharge pump 213 from a reservoir 212 in which the adhesive 130a is stored to a discharge device 211, which applies the adhesive 130a to a surface of the base material layer 110. That is, since the base material layer 110 is continuously provided, a predetermined amount of the adhesive 130a can be continuously supplied to an upper surface of the base material layer 110.
[0043] In addition, the method may include a step of recycling adhesive into the reservoir 212 by a recycling pump 215 from a recycling tub 214 that stores the adhesive 130a flowing down from the base material layer 110. That is, as shown in Fig. As shown in Figure 7, when the adhesive 130a is applied to the base material layer 110 by the discharge device 211, the coating film 120 is placed on top of the applied adhesive 130a and then pressed by a first roller 221. At this time, the adhesive 130a can flow down to both sides of the base material layer 110. The adhesive thus flowing down falls into the recovery tub 214 and is stored there. The adhesive that has fallen into the recovery tub 214 and is stored there can be discharged into the storage tank 212 by the recovery pump 215 and stored there. Accordingly, the adhesive that flows down to both sides of the base material layer 110 by the pressing force after being sufficiently supplied to the base material layer 110 can be recovered and recycled.
[0044] The attaching steps S140 and S150 are for attaching the coating film 120 to the base material layer by pressing the coating film 120 supplied on top of the adhesive 130a.
[0045] Here, the attachment steps S140 and S150 include a pressing step S140 in which a plurality of rollers 221, 222, and 223 press the coating film 120, and a curing step S150 for curing the adhesive 130a by irradiating the coating film 120 with UV light.
[0046] The pressing step S140 includes a first moving step for moving the applied adhesive in a first direction by pressing with the first roller 221 and for removing contained bubbles, a second moving step for controlling a thickness of the adhesive by moving the adhesive, which has been moved in the first direction, in a second direction by pressing the adhesive with a second roller, and a smoothing step for smoothing the adhesive by pressing the adhesive with a third roller
[0047] More precisely, in the first movement step, as in the Fig. 4 to 6, the first roller 221 is formed to have a convex shape whose diameter increases toward the center, so that the first roller 221 can move the applied adhesive toward the outside of the base material layer 110, that is, in the first direction. Since the adhesive 130a discharged from the discharge device 211 can be applied only to the central region of the base material layer 110, the first roller 221 is provided in a convex shape, thereby moving the adhesive applied only to the central region outward, that is, toward both side ends of the base material layer 110.
[0048] When the adhesive is moved outward by the first roller 221, the bubbles contained in the adhesive can also be removed, so that uneven bonding due to the bubbles can be prevented.
[0049] As such, the first roller 221 can be used by changing a deviation of an outer diameter of the first roller with respect to a center diameter of the first roller in response to a thickness of an adhesive layer.
[0050] For example, when the thickness of the adhesive layer 130 is 50 to 100 μm, it is desirable that the outer diameter of the first roller be 4 to 10 mm smaller than the center diameter of the first roller. That is, when the thickness of the adhesive layer 130 is 50 μm, the thickness of the adhesive layer 130 becomes thinner, so the outer diameter of the first roller 221 can be 10 mm smaller than the center diameter of the first roller 221, allowing the adhesive distributed in the center to move more outward.
[0051] Furthermore, in the second moving step, the second roller 222 is provided to have a concave shape decreasing in diameter toward its center, so that the adhesive that has been moved outward, ie, in the first direction, can be moved inward, ie, in the second direction, ie, into the central region of the base material layer 110.
[0052] Here, it is desirable to use the second roller 222 whose outer diameter is 0.2 to 0.4 mm larger than a center diameter of the second roller. That is, the second roller 222 moves a portion of the adhesive distributed on the outer side of the base material layer 110 into the center region of the base material layer 110, so that the adhesive can be distributed fairly evenly over the entire surface of the base material layer 110. Accordingly, the second roller 222 is designed so that there is no large deviation between the outer diameter and the center diameter.
[0053] The smoothing step is a step in which the adhesive evenly distributed by the second roller 222 is smoothed by being pressed by the third roller 223, which has a smooth shape with the same diameter.
[0054] Here, the third roller 223 serves to smooth the adhesive while pressing the coating film 120 with a constant force. Therefore, the third roller 223 is made of a silicone material to have elastic force and can have a hardness of 60 to 80 so that the pressing force can be applied.
[0055] In this way, as in Fig. 6, when the adhesive is moved in a wave pattern, a movement path L of the adhesive must be completely evenly distributed so that the bubbles are removed. That is, the bubbles contained in the adhesive can be removed by moving the adhesive outward by the first roller 221, evenly distributing the adhesive to a certain extent, while the adhesive is moved back to the center by the second roller 222. Subsequently, the adhesive can be evenly distributed by being smoothed by the third roller 223.
[0056] In addition, a first spreading of the adhesive occurs while the adhesive is moved outward by the first roller 221 and the second roller 222, and a second spreading of the adhesive occurs while the adhesive is moved inward again. Thus, the adhesive strength of the adhesive can be improved by such an adhesive spreading phenomenon.
[0057] In addition, the first roller 221 may be provided as a heating roller heated to a temperature of 80 to 100 °C.
[0058] That is, when the adhesive 130a is provided in a solvent-based form and at least one of methyl ethyl ketone, methyl isobutyl ketone, ethyl acetate, or butyl acetate is used as the solvent, the solvent is evaporated by the first roller 221, which serves as a heating roller, so that the adhesive 130a is quickly cured in the subsequent curing step. Of course, the adhesive 130a may also be provided in a solvent-free form.
[0059] Furthermore, not only the first roller 221, but also the second roller 222 and the third roller 223 can be provided and heated as a heating roller.
[0060] The curing step S150 is to form the adhesive layer by curing the adhesive by a curing device 240 that irradiates the coating film 120 with UV light in the state where the adhesive is applied between the base material layer 110 and the coating film 120.
[0061] Here, the curing step S150 can be carried out to cure the adhesive by irradiating it with ultraviolet rays with a wavelength of 200 to 300 nm at a light quantity of 3000 to 4000 mJ / cm 2 Of course, the curing condition of the adhesive is not limited thereto, and the curing condition of the adhesive may be changed depending on the thickness and process environment conditions of the adhesive layer and the coating film 120.
[0062] Furthermore, the application steps S140 and S150 may include a preheating step for preheating the coating film 120 before the curing step S150 after the pressing step S140. In the preheating step, the coating film 120 may be preheated so that the surface temperature of the coating film 120 is 70 to 80°C by a heater 230. This allows the adhesive to be cured more quickly in the curing step S150. That is, when the adhesive 130a is provided in a solvent type and at least methyl ethyl ketone, methyl isobutyl ketone, ethyl acetate, or butyl acetate is used as the solvent, the solvent is volatilized by the preheating step, so that the adhesive 130a is quickly cured in the subsequent curing step S150. Of course, the adhesive 130a may also be provided in a solvent-free form.
[0063] The coating film supplying step S130 serves to supply the coating film 120 onto at least one side of the base material layer 110. The coating film can, as in Fig. 2, on one side of the base material layer 110 by coating film supply rollers 321 and 322 on which the previously prepared coating film 120 has been applied, or the coating film 120 may, as shown in Fig. 3, on both sides of the base material layer 110, or the coating film 120 may be provided as shown in Fig. 10, are continuously provided during the production of the coating film 120.
[0064] More specifically, the coating film supplying step S130 may include a base layer supplying step S131 for supplying a base layer 121 made of a PC film or a polymethyl methacrylate (PMMA) film, and a coating layer forming step S132 for forming a coating layer 122 by coating an organic-inorganic hybrid compound on one side of the base layer 121.
[0065] In the base layer supply step S131, the base layer 121 may be supplied by a base layer supply roller 310 on which the previously prepared base layer 121 has been applied all around. Here, the base layer 121 may be formed from a single PC film or a PMMA film, or it may be formed by stacking a plurality of the PC films or a plurality of PMMA films, or it may be formed by stacking the PC film and the PMMA film.
[0066] In the coating layer forming step S132 as shown in Fig. As shown in Figure 8, a coating solution comprising an organic-inorganic hybrid compound is applied to one side of the base layer 121 continuously fed by the base layer feed roller 310 using a gravure printing device 331. Then, the coating solution is cured while passing through a curing device 350, so that the coating layer 122 is formed. Furthermore, the film in which the coating layer 122 is formed on the base layer 121 is coated around a coating film feed roller 321.
[0067] The organic-inorganic hybrid compound can also be formed by chemically combining silica (Si) with an epoxy resin. Here, as the silicon dioxide content increases, hardness increases and flexibility decreases, while as the epoxy resin content increases, flexibility increases and hardness decreases. Therefore, the epoxy resin and silicon dioxide content can be adjusted depending on the application.
[0068] Here, the organic-inorganic hybrid compound can be formed by chemically combining the epoxy resin and silica instead of simply mixing them.
[0069] A mixture of epoxy resin and silica has the advantage of being easy to produce. However, the mixture has disadvantages such as poor light transmission, low surface hardness, poor lightfastness, poor weather resistance, and poor chemical resistance.
[0070] In comparison, the chemical combination of epoxy resin and silica is difficult to manufacture. However, it can achieve a transmittance of 89% or more, excellent hardness and flexibility, as well as outstanding light, weather, and chemical resistance. Furthermore, diffuse reflection and refraction are eliminated.
[0071] Accordingly, in the plastic glazing according to the embodiment of the present invention, the coating solution obtained by chemically combining the epoxy resin and the silica is formed as a coating layer.
[0072] In addition, the coating film supplying step S130 may include a pattern layer forming step S133 for forming a specific pattern layer 123 on the other side of the base layer 121.
[0073] For example, in the pattern layer forming step S133, a pattern as shown in (a) of Fig. 9, using a gravure printing device 332. That is, the coating film 120 is continuously fed by the coating film feed roller 321, on which the coating layer 122 is formed and applied all around to one side of the base layer 121, and ink is applied to the other side of the base layer 121 of the fed coating film 120 via the gravure printing device 332. Subsequently, the ink is cured by passing through the curing device 350, so that the pattern layer 123 is formed and applied all around to another coating film feed roller 322.
[0074] Alternatively, in the pattern layer forming step S133, a pattern as shown in (b) of Fig. 9, using a screen printer or a digital dot printer (DDP) 340. That is, the base layer 121 is fed through the coating film feed roller 321, on which the coating layer 122 is formed on one side of the base layer 121 and applied all around, and ink is applied to the other side of the base layer 121 of the fed coating film 120 via the screen printer or the DDP 340. Subsequently, the ink is cured by passing through the curing device 350, so that the pattern layer 123 is formed and applied all around to another coating film feed roller 322.
[0075] UV-curable ink or resin can be used as the ink. This means that color bleeding may occur if general ink is used instead of UV-curable ink.
[0076] After the pattern layer 123 has been formed and applied all around on the coating film supply roller 322, the coating film is further applied in the coating film supply step S130 as shown in Fig. 2, the base material layer 110. Alternatively, the coating layer 122, as shown in Fig. 10, formed and cured on one side of the continuously fed base material layer 110 without being separately applied all around on the coating film supply roller, and then the coating film 120 may be continuously fed to the base material layer 110 so that the pattern layer 123 is placed on the base material layer 110.
[0077] In the coating film supply step S130, the coating film 120 is also supplied so that the pattern layer 123 faces the base material layer 110. That is, the pattern layer 123 is superimposed on the base material layer 110, and the coating layer 122 is stacked to be arranged in the outermost position.
[0078] The curing device 350 can be designed, for example, as a device for curing resin by irradiation with ultraviolet rays (UV).
[0079] The plastic glazing 100 manufactured by the method for manufacturing the plastic glazing according to the embodiment of the present invention can be manufactured in four shapes, for example.
[0080] More precisely, as in (a) of Fig. As shown in Figure 1, a coating film consisting of the base layer 121 on which the PC film and the PMMA film are stacked, and the coating layer 122 stacked on the base layer 121, is stacked on the base material layer 110 via the adhesive layer 130, so that the plastic glazing 100 can be manufactured. Here, the base layer 121 of the coating film is attached to the adhesive layer 130, and the coating layer 122 is stacked to be placed outside. Although not shown in the drawings, the coating film can be stacked on both sides of the base material layer 110.
[0081] As in (b) of Fig. 1, the base layer 121 on which the PC film and the PMMA film are stacked, and the coating film formed by stacking the coating layer 122 on one side of the base layer 121 and by stacking the pattern layer 123 on the other side, are also stacked on the base material layer 110 by the adhesive layer 130, so that the plastic glazing 100 can be manufactured. Here, the pattern layer 123 of the coating film 120 is attached to the adhesive layer 130, and the coating layer 122 is stacked to be arranged outside. As shown in (d) of Fig. 1, the coating film 120 can be stacked on both sides of the base material layer 110.
[0082] As in (c) of Fig.1, the coating film on which the pattern layer 123 is formed is stacked on one side of the base material layer 110 through the adhesive layer 130, and the coating film on which the pattern layer is not formed is stacked on the other side of the base material layer 110 through the adhesive layer 130, so that the plastic glazing 100 can be manufactured.
[0083] A method for manufacturing a molded product using the plastic glazing manufactured by the above method includes a sheet cutting step S210 of cutting the plastic glazing 100 manufactured by a continuous process to a predetermined size, a sheet preheating step S220 of preheating the cut plastic glazing sheet S with a heater 410, and a molding step S230 of molding by pressing the preheated plastic glazing sheet S in a mold 420.
[0084] In the sheet preheating step S220, when the plastic glazing sheet S is pressed into the mold 420, the surface temperature of the plastic glazing sheet S is maintained at a temperature of 200 to 250 °C so that mold deformation can be easily performed without cracking.
[0085] In order to further prevent the plastic glazing sheet S from being cooled by the mold 420 while the mold 420 is pressing the plastic glazing sheet S, the plastic glazing sheet S may also be molded in the molding step S230 by pressing it for 45 to 60 seconds in a state where the mold 420 is heated so that the temperature of the mold 420 is maintained at a temperature of 60 to 100°C.
[0086] Furthermore, the method for manufacturing a molded product using the plastic glazing according to the embodiment of the present invention may further comprise a pattern forming step.
[0087] In the pattern forming step S240, the molded plastic glazing sheet S is vacuum-suctioned onto a lower mold 432, and then an upper mold 431 is pressed to form a specific pattern.
