Description

[0001] The present invention relates to a solid-pole rotor for an electrical machine, in particular for an electrically excited synchronous machine, wherein the solid-pole rotor has a rotor body with a plurality of poles, wherein at least two winding receptacles are provided for each pole in the rotor body, running through the rotor body from a first end face to a second end face of the rotor body, wherein the winding receptacles have an elongated cross section, wherein a plurality of shaped bars are arranged in each winding receptacle of a pole, wherein ends of the shaped bars projecting beyond the first end face and the second end face are electrically conductively connected to one another, so that the shaped bars of the pole form a pole winding.

[0002] Furthermore, the present invention relates to a method for producing a solid pole rotor for an electrical machine.

[0003] Electrical machines, especially electrically excited synchronous machines, are used in automotive engineering, among other applications. Common electrically excited synchronous machines usually have a salient-pole rotor. The poles of the salient-pole rotor are wound with round copper wires. Due to the use of round wires, the fill factors or copper fill factors are comparatively low. Furthermore, significant thermal heating occurs during operation of an electrical machine with a salient-pole rotor wound with round wires. The manufacture of the pole windings of a salient-pole rotor is technically complex and requires a significant production time. Furthermore, the centrifugal force protection for round wire windings is very complex.

[0004] DE 10 2021 122 045 A1 discloses a rotor for an electric machine for a motor vehicle, a current-excited synchronous machine equipped therewith, and a motor vehicle equipped therewith. The rotor is designed as a solid-pole rotor with multiple slots per pole and at least one winding element arranged therein. The at least one winding element occupies at least two slots of the respective pole. The slots assigned to the respective pole extend inwardly parallel to one another from an outer surface of the rotor, so that the at least one winding element assigned to the respective pole can be inserted into the slots in the radial direction.

[0005] DE 10 2016 222 356 A1 discloses a rotor for an electric machine, comprising a rotor core with a center line forming an axis of rotation, wherein the rotor core can be divided by a plurality of imaginary radial planes extending radially from the axis of rotation at regular angular intervals; wherein at least one pair of winding slots is formed per radial plane, which extend through the rotor core on both sides of the radial plane with the latter as a plane of symmetry, wherein in each pair of winding slots, in winding receiving regions of the winding slots, a winding is arranged, which extends through the two winding slots of the pair, wherein each winding slot is delimited in its winding receiving region on the side facing the associated radial plane by a side surface which continues without projections, in the sense of projections in the direction away from the radial plane, from the winding receiving region to the radially outer end of the winding slot.

[0006] DE 10 2020 214 895 A1 discloses a stator core for a stator of an electrical machine, comprising a rotor receiving space which penetrates the stator core along an axial direction, and a plurality of slots which are formed successively in the circumferential direction in the stator core and axially penetrate the stator core from a first end face to an opposite second end face of the stator core, and each having a receiving portion in which a stator winding of the stator can be received, and a slot opening which is formed at a radial position between the receiving portion and the rotor receiving space and has relative angular positions offset from one another along the axial direction with respect to the receiving portion.

[0007] From DE 10 2021 129 198 B3, a rotor for an electrically excited drive machine is known, comprising a coil per rotor pole, each with a first energizable coil unit, and a rotor core for holding the coils of the rotor poles, wherein the coils per rotor pole each have at least one second energizable coil unit and the rotor has an interconnection device which is designed to interconnect the at least two coil units per coil as a function of an operating point of the electric drive machine in order to set a number of turns of the coil and to electrically connect the coils of the rotor poles to form a rotor winding with a total number of turns that depends on the number of turns of the coils, and wherein the at least two coil units of a coil are arranged radially next to one another on a pole shaft of the rotor core.

[0008] The present invention is based on the object of improving the electrical efficiency and the thermal efficiency of an electrical machine and reducing the manufacturing time for a rotor of an electrical machine.

[0009] To achieve the object underlying the invention, a solid-pole rotor for an electrical machine, in particular for an electrically excited synchronous machine, is proposed, wherein the solid-pole rotor has a rotor body with a plurality of poles, wherein for each pole in the rotor body at least two winding receptacles are provided which run through the rotor body from a first end face to a second end face of the rotor body, wherein the winding receptacles have an elongated cross section, wherein a plurality of shaped bars are arranged in each winding receptacle of a pole, wherein ends of the shaped bars projecting beyond the first end face and the second end face are electrically conductively connected to one another, so that the shaped bars of the pole form a pole winding, wherein it is further provided that the at least two winding receptacles of each pole are not aligned parallel to one another.

[0010] The winding receptacles have a substantially elongated cross-section. The cross-section is defined with respect to a sectional plane oriented perpendicular to a rotor axis of the rotor body. The cross-section can also be defined as the shape of the winding receptacles as seen in a plan view along the rotor axis of the rotor body toward one of the end faces.

[0011] The cross-section has a length and a width, with the length being substantially greater than the width. For example, the length can be greater than the width by a factor of at least 2, preferably at least 5. The elongated cross-section has a main extension direction defined along the length of the cross-section.

[0012] The ends of the shaped rods that extend beyond the first and second end faces are electrically connected to one another, so that the shaped rods of the pole form a pole winding. The electrically connected ends of the shaped rods are each ends of shaped rods that are arranged in different winding receptacles of the respective pole.

[0013] According to the invention, it is provided that the at least two winding receptacles of each pole are not aligned parallel to each other.

[0014] In particular, this may mean that the at least two winding receptacles of each pole are not aligned parallel to each other with respect to the main extension direction of their elongated cross sections and / or that the main extension directions of the cross sections of the at least two winding receptacles of each pole are not aligned parallel to each other.

[0015] A non-parallel alignment of the winding receptacles of each pole has the advantage of improving the thermal and electromagnetic efficiency of the solid-pole rotor, particularly during operation of an electrical machine equipped with such a solid-pole rotor.

[0016] Furthermore, the mechanical stability and centrifugal force protection of the pole windings is also improved. Since for each pole, shaped rods from two different winding receptacles are electrically connected to each other at their ends, and the respective winding receptacles are not aligned parallel to each other, the diameter of the pole coils formed by the electrically connected shaped rods increases outwardly in a radial direction of the rotor. As a result, the pole windings formed by the shaped rods are already protected against centrifugal forces by the rotor body itself.

[0017] The shaped rods can also be designed as shaped wires.

[0018] It can be advantageous for the winding receptacles to be grooves.

[0019] In particular, the grooves can extend from a circumferential surface of the rotor body from the outside to the inside into the rotor body.

[0020] The slots can be designed to be open, in particular, along their peripheral surface. The slots can have a narrowed opening in the peripheral surface, thereby providing additional centrifugal force protection for the pole windings arranged in the slots and formed by the shaped bars. Optionally, end wedges can be provided in the openings of the slots to provide additional centrifugal force protection for the pole windings formed by the shaped bars.

[0021] It is advantageous that at least four, preferably exactly four, winding receptacles are provided for each pole in the rotor body.

[0022] This allows the pole windings of a pole to have different geometries or diameters. Furthermore, thermal and electrical efficiency can be further increased.

[0023] It is particularly advantageous that the winding receptacles are aligned in a radial direction of the rotor body.

[0024] In other words, the winding receptacles of each pole run radially in the rotor body with respect to their main direction of extension.

[0025] It can be further advantageously provided that in each winding receptacle the shaped bars of the winding receptacle are arranged in a row and / or are arranged adjacently as seen in the radial direction of the rotor body.

[0026] When viewing an individual winding receptacle, the shaped bars arranged in the winding receptacle are thus adjacent to one another, starting from the rotor axis of the rotor body, and arranged one behind the other in the radial direction outward toward the circumferential surface of the rotor body. In a plan view of the first or second end face of the rotor body, the shaped bars of the winding receptacle are arranged in a row, with the row preferably aligned along the radial direction.

[0027] In principle, it is also possible for the winding receptacles, which are not aligned parallel to each other, to be oriented in the radial direction of the rotor body. In other words, in this case, an imaginary intersection point of the main extension directions of the winding receptacles does not lie on the rotor axis. For example, in this case, an intersection point of the main extension directions of the winding receptacles may lie behind the rotor axis, as seen from the position of the winding receptacles.

[0028] If a pole has four winding receptacles which form two pairs of winding receptacles, it can also be provided that the winding receptacles of a first pair are aligned in the radial direction and that the winding receptacles of a second pair are not aligned in the radial direction.

[0029] It can further be provided that at least two rows of shaped bars are arranged in at least one winding receptacle of a pole, wherein the at least two rows are arranged adjacent to one another in a direction perpendicular to the radial direction.

[0030] By arranging at least two, preferably exactly two, rows of shaped bars in at least one winding receptacle of a pole, the thermal and electrical efficiency of the solid-pole rotor can be further increased.

[0031] In particular, it can be provided that at least one of the at least two rows has a smaller radial length than another of the at least two rows.

[0032] If exactly two rows of shaped bars are provided in a winding receptacle of a pole, the first row has a shorter length relative to the radial direction of the rotor body than the second row. This can be achieved, for example, by having fewer shaped bars in the first row than in the second row.

[0033] Advantageously, it can be provided that the at least one winding receptacle has a rectangular cross-section.

[0034] This is particularly advantageous when only one row of shaped bars is provided in the corresponding winding receptacle. Furthermore, a rectangular cross-section of the winding receptacle can also be advantageous when multiple rows of shaped bars are arranged in the winding receptacle, wherein the multiple rows have the same radial length when viewed in the radial direction.

[0035] In addition, however, it can also be provided that the at least one winding receptacle has an approximately T-shaped cross-section or an approximately L-shaped cross-section.

[0036] A T-shaped cross-section or an L-shaped cross-section of the winding receptacle is advantageous when two rows of shaped bars are arranged in the corresponding winding receptacle, wherein one of the rows of shaped bars has a greater radial length than the other row.

[0037] Depending on the relative position of the first row to the second row, the cross section of the winding holder can be T-shaped or L-shaped.

[0038] It is further advantageous that one shaped bar of a first winding receptacle of a pole and one of a second winding receptacle of the pole are arms of a hairpin.

[0039] The two shaped rods, designed as arms of a hairpin, can thus be handled together. This is particularly advantageous for the production of the solid-pole rotor. By inserting or plugging a hairpin or the arms of the hairpin into two of the winding receptacles, two shaped rods are inserted into the winding receptacles simultaneously. Furthermore, the shaped rods, i.e., the arms of the hairpin, only need to be electrically connected to one end of the rotor body.

[0040] It can also be provided that the shaped bars have a rectangular, in particular square, cross-section. By designing the shaped bars with a rectangular, in particular square, cross-section, the fill factor can be significantly increased.

[0041] The shaped bars can be made of aluminum and / or copper, for example.

[0042] It is further advantageous that the rotor body has a circumferential surface, wherein the circumferential surface has a periodic contour, in particular a sinusoidal contour.

[0043] By providing the circumferential surface with a periodic, in particular sinusoidal, contour, the running behavior of a solid-pole rotor during operation in an electrical machine equipped with the solid-pole rotor can be adjusted, in particular optimized.

[0044] A further solution to the problem underlying the invention consists in a method for producing a solid pole rotor for an electrical machine, in particular for an electrically excited synchronous machine, comprising the steps - Providing a rotor body, in particular a rotor body of a previously described solid-pole rotor, with a plurality of poles, wherein at least two winding receptacles are provided for each pole in the rotor body, extending through the rotor body from a first end face to a second end face of the rotor body, wherein the winding receptacles have an elongated cross-section, wherein the at least two winding receptacles of each pole are not aligned parallel to one another, - Inserting shaped bars through the first end face into the winding receptacles of a pole - Connecting ends of the shaped bars of the pole which project at least beyond the second end face, so that the shaped bars of the pole form a pole winding.

[0045] All configurations, features and advantages explained with regard to the above-described full-pole rotor can also be transferred in a correspondingly analogous manner to the method for producing a full-pole rotor.

[0046] The insertion of the shaped bars through the first end face into the winding receptacles can also be referred to as plugging.

[0047] In particular, shaped bars are inserted into the winding receptacles of each pole.

[0048] If necessary, the step of connecting ends of the shaped bars projecting beyond the first end face may also be provided.

[0049] It is preferably provided that the connection is welding, in particular laser welding, or soldering.

[0050] In other words, the shaped bars are inserted through the first end face into each winding receptacle of a pole until the ends of the shaped bars protrude from the second end face. The ends protruding beyond the second end face are then electrically connected to each other by welding or soldering.

[0051] Preferably, it can be provided that the insertion of shaped rods through the first end face into the winding receptacles of a pole comprises the provision of hairpins, wherein two shaped rods of a pole are designed as arms of the hairpin, and further comprises the insertion of the arms of the hairpin into a first winding receptacle of the pole and into a second winding receptacle of the pole.

[0052] In other words, in the method for producing a solid pole rotor, hairpins are inserted from the first end face into the winding receptacles of a pole, wherein the two arms of the hairpin each form a shaped rod, and wherein one of these shaped rods is inserted or plugged into one of the winding receptacles of the pole.

[0053] Since in this case the shaped rods are already electrically connected to one another at the ends projecting beyond the first end face due to their design as arms of a hairpin, it is only necessary to electrically connect the ends of the shaped rods projecting beyond the second end face of the rotor body, i.e. the ends of the arms of the hairpins, for example by laser welding, to one another in an electrically conductive manner in order to form the pole winding.

[0054] Furthermore, the method may comprise potting the solid pole rotor, in particular the pole windings, with a potting compound, in particular resin.

[0055] A further solution to the problem underlying the invention consists in providing an electrical machine comprising a stator and a previously described solid-pole rotor.

[0056] Yet another solution consists in providing a motor vehicle comprising an electric machine as described above.

[0057] The invention is explained in more detail below with reference to the accompanying figures. Fig. 1a a side view of a first full-pole rotor, Fig. 1b a plan view of an end face of the first full-pole rotor, Fig. 2 a plan view of a pole of a second full-pole rotor, Fig. 3 a plan view of a pole of a third full-pole rotor, Fig. 4 a plan view of a pole of a fourth full-pole rotor, Fig. 5 a flow chart for a method for manufacturing a solid pole rotor, and Fig. 6 a full-pole rotor during a process step of the process for producing a full-pole rotor.

[0058] Fig. 1a shows a solid pole rotor 100 for an electrically excited synchronous machine in a side view. Fig. 1b shows the full-pole rotor 100 in a top view.

[0059] The full-pole rotor 100 has a rotor body 10 with a plurality of poles 11a, 11b, 11c, 11d, 11e, 11f. For each pole 11a, 11b, 11c, 11d, 11e, 11f, at least two winding receptacles 14a, 14b are provided in the rotor body 10, which run through the rotor body 10 from a first end face 12 to a second end face 13 of the rotor body 10, which are arranged in Fig. 2 are shown as an example for a first pole 11a of the rotor body 10. The winding receptacles 14a, 14b are designed in the form of slots 15. The winding receptacles 14a, 14b have an elongated cross-section 16, i.e., they have a length 17 and a width 18, with the length 17 being significantly greater than the width 18.

[0060] In each winding receptacle 14a, 14b of each pole 11a, 11b, 11c, 11d, 11e, 11f, several shaped bars 19 are arranged. As in Fig. 1a, the ends 19a, 19 of the shaped rods 19 projecting beyond the first end face 12 and the second end face 13 are electrically conductively connected to one another, so that the shaped rods 19 of the respective pole 11a, 11b, 11c, 11d, 11e form a pole winding 20.

[0061] Returning to the Fig. 1b, the winding receptacles 14a, 14b of each pole 11a, 11b, 11c, 11d, 11e are not aligned parallel to each other, but along a radial direction 21 of the rotor body 10. The shaped bars 19 are arranged one behind the other, forming rows 22a, 22b, viewed outward in the radial direction 21 of the rotor body 10.

[0062] With the full pole rotor 100 according to Fig. 1b, two rows 22a, 22b are arranged in each of the winding receptacles 14a, 14b. The shaped bars 19 have a substantially rectangular cross-section 30, thus achieving a particularly high fill factor. The two rows 22a, 22b of shaped bars 19 per winding receptacle 14a, 14b have the same radial length 23a, 23b.

[0063] Fig. 2 shows another full-pole rotor 100. The full-pole rotor 100 according to Fig. 2 has a rotor body 10 with several poles 11a, 11b, 11c, 11d, 11e, of which only one pole 11a is shown to simplify the illustration. The pole 11a comprises four winding receptacles 14a, 14b, 14c, 14d. The winding receptacles 14a, 14b, 14c, 14d are arranged symmetrically with respect to a central axis 24 of the pole 11a. The radial length 17a of the two inner winding receptacles 14c, 14d is shorter than the radial length 17b of the two outer winding receptacles 14a, 14b. Accordingly, a larger number of shaped bars 19 are arranged in the longer outer winding receptacles 14a, 14b than in the shorter inner winding receptacles 14c, 14d. The solid pole rotor 100 is arranged in a stator 25 of an electrical machine 300, which is also only shown in part.

[0064] Another variant of a full pole rotor 100 is in Fig. 3. In the case of the full-pole rotor 100 according to Fig. 3, the inner winding receptacles 14c, 14d each have two rows 22a, 22b of shaped bars 19, however, a first row 22a is shorter and accordingly comprises fewer shaped bars 19 than the second row 22b. The inner winding receptacles 14c, 14d therefore have an approximately T-shaped cross-section 16. In addition, the solid-pole rotor 100 has a circumferential surface 26 with a periodic contour 27. In the variant according to Fig. 3, the two outer winding receptacles 14a, 14b are aligned in the radial direction 21 of the rotor body 10. The two inner winding receptacles 14c, 14d are also not aligned parallel, but unlike the two outer winding receptacles 14a, 14b, they are also not aligned in the radial direction 21. Rather, two inner winding receptacles 14c, 14d are aligned to an imaginary point behind the rotor axis.

[0065] Fig. Figure 4 shows a further variant of a full-pole rotor 100, where, to simplify the illustration, only one pole 11a is shown. In the variant according to Fig. 4, four winding receptacles 14a, 14b, 14c, 14d are also provided for each pole 11a, with two rows 22a, 22b of shaped bars 19 being arranged in the inner winding receptacles 14c, 14d. The two rows 22a, 22b have the same number of shaped bars 19 and thus also the same radial lengths 23a, 23b. As in the variant according to Fig. 3 are also in the variant according to Fig. 4 the two outer winding receptacles 14a, 14b are aligned in the radial direction 21 of the rotor body 10, whereas the two inner winding receptacles 14c, 14d are not aligned in the radial direction 21.

[0066] Based on the Fig. 5 and Fig. 6, a method 200 for manufacturing a solid pole rotor 100 is described. Fig. 5 shows a flowchart for the method 200. Fig.6 shows a pole 11a of a solid-pole rotor 100 during a method step of the method 200. In a first method step S1, a rotor body 10 with a plurality of poles 11a, 11b, 11c, 11d, 11e is provided, wherein for each pole 11a, 11b, 11c, 11d, 11e in the rotor body 10, at least two winding receptacles 14a, 14b, 14c, 14d are provided, which run through the rotor body 10 from a first end face 12 to a second end face 13 of the rotor body 10, wherein the winding receptacles 14a, 14b, 14c, 14d have an elongated cross section 16, wherein the at least two winding receptacles 14a, 14b, 14c, 14d of each pole 11a, 11b 11c, 11d, 11e are not arranged parallel to each other.

[0067] In a second method step S2, shaped rods 19 are inserted through the first end face 12 into the winding receptacles 14a, 14b, 14c, 14d of a pole 11a, 11b, 11c, 11d, 11e. The shaped rods 19 are designed in the form of arms 28 of a hairpin 29. The hairpins 29, or the arms 28 forming the shaped rods 19, are inserted into the winding receptacles 14a, 14b, 14c, 14d in such a way that the ends 19a, 19b of the shaped rods 19, i.e., the arms 28 of the hairpins 29, protrude beyond the second end face 13.

[0068] In a third method step S3, the ends 19a, 19b projecting beyond the second end face 13 are electrically connected to one another, for example by laser welding, so that the shaped rods 19 form a pole winding 20.
