[0009] Exemplary embodiments of the present invention are described with reference to the drawings. In the drawings referred to below, identical or equivalent components are given the same reference numerals.
[0010] Fig. Figure 1 is a diagram that schematically represents a functional roof according to an embodiment of the present disclosure. Fig. 2 is a cross-sectional view along a line II-II in Fig. 1. The functional roof 1 is preferably used on a vehicle.
[0011] As in Fig. 1 and Fig. As shown in Figure 2, the functional roof 1 has a functional layer 10, a sealing layer 20, a material protecting the front surface 30, a hard layer layer 35, a material protecting the rear surface 40, a barrier layer 50 and a shielding section 70.
[0012] Functional layer 10 has a predetermined function. Examples of predetermined functions include power generation, light control, and display. If the predetermined function is power generation, functional layer 10 is formed from a photovoltaic solar panel. If the predetermined function is light control, functional layer 10 is formed from a light control film (a film capable of adjusting light transmittance by applying a voltage). If the predetermined function is display, functional layer 10 is formed from a display (an LED, an organic electroluminescent material, a liquid crystal, or the like).
[0013] As in Fig. As shown in Figure 2, the functional layer 10 is shaped like an approximately flat plate. The functional layer 10 has a first main surface 10a, a second main surface 10b, and an end surface 10c. The first main surface 10a is a surface located on one side of the functional layer 10 (the upper side in Figure 2). Fig. 2) in their thickness direction (the top-and-bottom direction in Fig. 2) is formed. The first principal surface 10a is formed to be essentially flat. The second principal surface 10b is a surface formed on the other side in the thickness direction of the functional layer 10. The second principal surface 10b is formed to be essentially flat. The end surface 10c connects the first principal surface 10a and the second principal surface 10b and is adjacent in a ring-like manner.
[0014] The sealing layer 20 seals the functional layer 10. Specifically, the sealing layer 20 seals the entire region of the first main surface 10a, the entire region of the second main surface 10b, and the entire region of the end surface 10c of the functional layer 10. The sealing layer 20 is formed from a resin with light transmission. The sealing layer 20 is formed from, for example, ethylene-vinyl acetate (EVA), polyolefin, silicone, or an ionomer. The sealing layer 20 is formed by heating the layers made of the aforementioned resins (sealing layer-forming materials) in a stacked state.
[0015] The sealing layer 20 has a front surface S1, a rear surface S2, and a surrounding end surface S3. The front surface S1 is located on one side of the functional layer 10 in the thickness direction of the functional layer 10 and is formed by a main surface on that side of the sealing layer 20. The rear surface S2 is located on the other side of the functional layer 10 in the thickness direction of the functional layer 10 and is formed by a main surface on the other side of the sealing layer 20. The surrounding end surface S3 connects the front surface S1 and the rear surface S2 and surrounds the perimeter of the functional layer 10 in a ring-like fashion.
[0016] The material 30 protecting the front surface protects the front surface S1 of the sealing layer 20. The material 30 protecting the front surface is attached to one side of the sealing layer 20 (the upper side in Fig. 2) provided, wherein a front-side barrier layer 50A and a front-side adhesion layer 50C, which will be described later, are arranged between them. The material 30 protecting the front surface is made of a resin with a light transmittance. The material 30 protecting the front surface is made of, for example, polycarbonate (PC), polymethyl methacrylate (PMMA), polyethylene terephthalate (PET), or polypropylene (PP).
[0017] The hard layer 35 is provided on a front surface of the material 30 that protects the front surface. The hard layer 35 is made of a material that has a higher hardness than the material of the material 30 that protects the front surface and covers the front surface of the material 30 that protects the front surface. The hard layer 35 is made of a material with a light transmittance.
[0018] The material 40 protecting the rear surface protects the rear surface S2 of the sealing layer 20. The material 40 protecting the rear surface is located on the other side of the sealing layer 20 (the lower side in Fig. 2) provided, wherein a rear barrier layer 50B and a rear adhesion layer 50D, which will be described later, are arranged between them. The outer shape of the rear surface-protecting material 40 in a plan view is approximately the same as the outer shape of the rear surface S2 of the sealing layer 20 in a plan view. The thickness of the rear surface-protecting material 40 is less than the thickness of the front surface-protecting material 30. The flexural stiffness of the front surface-protecting material 30 is higher than the flexural stiffness of the rear surface-protecting material 40. If the functional layer 10 is formed from a light-controlling film, the rear surface-protecting material 40 is formed from a material with light transmission. The rear surface-protecting material 40 is formed from, for example, polycarbonate (PC), ABS resin, or a composite material of these.
[0019] The barrier layer 50 covers the sealing layer 20. The barrier layer 50 is made of a material (such as a resin) that prevents the passage of gas or water vapor. The barrier layer 50 is formed as a film (a thin film). As in Fig. As shown in Figure 2, the barrier layer 50 has the front barrier layer 50A, the rear barrier layer 50B, the front adhesion layer 50C and the rear adhesion layer 50D.
[0020] The front barrier layer 50A is located between the sealing layer 20 and the material 30 protecting the front surface. The front barrier layer 50A is made of a material with light transmission. The front barrier layer 50A has a section 51 covering the front surface and a front extension section 54.
[0021] The section 51 covering the front surface covers the entire region of the front surface S1 of the sealing layer 20. The outer shape of the section 51 covering the front surface in a plan view corresponds essentially to the outer shape of the front surface S1 of the sealing layer 20 in a plan view.
[0022] The front extension section 54 extends from an edge section of the section 51 covering the front surface and is joined to the material 30 protecting the front surface. That is, the front extension section 54 is formed in a position where the front extension section 54 does not overlap with the sealing layer 20 in the thickness direction of the functional roof 1 (the top-and-bottom direction). Fig. 2) overlaps.
[0023] The front adhesion layer 50C is provided across the entire region of a front surface of the front barrier layer 50A and causes the front barrier layer 50A to adhere to the material 30 protecting the front surface. The front adhesion layer 50C is made of a translucent material (such as a synthetic resin). The external shape of the front adhesion layer 50C is essentially the same as the external shape of the front barrier layer 50A.
[0024] The rear barrier layer 50B is located between the sealing layer 20 and the material 40 protecting the rear surface. If the functional layer 10 is formed from a light-controlling film, the rear barrier layer 50B is formed from a material with a certain light transmittance. The rear barrier layer 50B has a section 52 covering the rear surface and a rearward projecting section 53.
[0025] The section 52 covering the rear surface covers the entire region of the rear surface S2 of the sealing layer 20. The outer shape of the section 52 covering the rear surface in a plan view essentially corresponds to the outer shape of the rear surface S2 of the sealing layer 20 in a plan view.
[0026] The rear projecting section 53 extends beyond an edge section of the rear surface-covering section 52. The rear projecting section 53 is located away from the material 40 protecting the rear surface. The rear projecting section 53 is joined to the front barrier layer 50A in such a way that it covers the surrounding end surface S3 of the sealing layer 20. The rear projecting section 53 has an end-surface-covering section 53a and a rear layer end section 53b.
[0027] The end-surface-covering section 53a is adjacent to the edge section of the rear-surface-covering section 52 and covers the surrounding end surface S3 of the sealing layer 20. A space may be formed between the end-surface-covering section 53a and the surrounding end surface S3.
[0028] The rear layer end section 53b is joined to the front barrier layer 50A. In the present embodiment, the rear layer end section 53b is joined to the front extension section 54.
[0029] The backside adhesion layer 50D is provided across the entire region of a back surface of the backside barrier layer 50B and causes the backside barrier layer 50B to adhere to the material 40 protecting the back surface. If the functional layer 10 is designed as a light-controlling film, the backside adhesion layer 50D is formed from a material with light transmittance (such as a synthetic resin). The external shape of the backside adhesion layer 50D is essentially the same as the external shape of the backside barrier layer 50B.
[0030] The shielding section 70 is formed from a black material (such as a ceramic). In the present embodiment, the shielding section 70 is provided on a rear surface of the material 30 that protects the front surface. Specifically, the material 30 protecting the front surface has a flange section 32 that projects outwards from a section that overlaps the sealing layer 20 in the thickness direction, and the shielding section 70 is provided on a rear surface of the flange section 32.
[0031] A manufacturing process for the functional roof 1 will be described next with reference to Fig. 3 described. This manufacturing process includes a stack-forming step, a joining step and a hot pressing step.
[0032] In the stacking step, a stack is formed by stacking the material 30 protecting the front surface, the front barrier layer 50A, the multitude of sealing layer-forming materials that constitute the sealing layer 20, the functional layer 10 located within the multitude of sealing layer-forming materials, the rear barrier layer 50B, and the material 40 protecting the rear surface. Specifically, in the stacking step, a stack is formed by stacking the material 30 protecting the front surface, which is provided with the hard layer 35, the front adhesion layer 50C, the front barrier layer 50A, the multitude of sealing layer-forming materials, the functional layer 10, the rear barrier layer 50B, the rear adhesion layer 50D, and the material 40 protecting the rear surface.
[0033] In the stack-forming step, prior to the formation of the stack, the material 30 protecting the front surface, which is provided with the hard layer 35, the front adhesion layer 50C, and the front barrier layer 50A can be pre-united by heating. Similarly, prior to the formation of the stack, the material 40 protecting the back surface and the section 52 of the back barrier layer 50B covering the back surface can be pre-united by heating.
[0034] In the joining step, the sealing layer 20, which seals the functional layer 10, is formed by heating the stack and thus softening the multitude of sealing layer-forming materials, and the barrier layer 50, which covers the sealing layer 20, is formed by joining the front barrier layer 50A and the rear barrier layer 50B. As in Fig. As shown in Figure 3, in the joining step the stack is joined, for example, by creating a vacuum in the space between a plate-like component 101 and a layer 102, in a state where the stack is placed against the heated plate-like component 101 and the stack is covered by the rubber layer 102. In the joining step, the front extension section 54 of the front barrier layer 50A and the rear end section 53b of the rear barrier layer 50B are joined together. Thus, the end-covering section 53a is formed, which covers the surrounding end surface S3 of the sealing layer 20.
[0035] The hot pressing step is carried out after the joining step. In the hot pressing step, the hard layer layer 35, the front surface protective material 30, the sealing layer 20, the barrier layer 50, and the rear surface protective material 40 are pressed while heated, so that the hard layer layer 35, the front surface protective material 30, the sealing layer 20, the barrier layer 50, and the rear surface protective material 40 have a shape that is bent to protrude on one side in the stacking direction, specifically from the rear surface protective material 40 towards the front surface protective material 30.
[0036] As described above, in the functional roof 1 of the present embodiment, the barrier layer 50 has the section 51 covering the front surface, the section 52 covering the rear surface and the section 53a covering the end surfaces, and consequently, the occurrence of air bubbles in the sealing layer 20 caused by gas or water vapor penetrating the sealing layer 20 is suppressed.
[0037] Additionally, since the rear projecting section 53 is located away from the material 40 protecting the rear surface, the outer shape of the material 40 protecting the rear surface can be made smaller in a plan view to be approximately the same size as the outer shape of the rear surface S2 of the sealing layer 20 in a plan view.
[0038] Next, variations of the above embodiment will be described. (First variation)
[0039] As in Fig. As shown in Figure 4, the rear layer end section 53b can be located between the section 51 covering the front surface and the sealing layer 20. In this case, the front extension section 54 can be omitted, and the front barrier layer 50A can consist solely of the section 51 covering the front surface. In this example, the front barrier layer 50A and the rear barrier layer 50B are joined together, with the rear adhesion layer 50D positioned between them, thus increasing airtightness. (Second variation)
[0040] As in Fig. As shown in Figure 5, the rear layer end section 53b can be located between the section 51 covering the front surface and the sealing layer 20, and the shielding section 70 can be provided on a rear surface of the material 40 protecting the rear surface. In this example as well, the front extension section 54 can be omitted, and the front barrier layer 50A can consist solely of the section 51 covering the front surface. Furthermore, in this example, the flange section 32 of the material 30 protecting the front surface can be omitted. (Third variation)
[0041] As in Fig. As shown in Figure 6, the rearward projecting section 53 can be omitted in the rear barrier layer 50B, and the front barrier layer 50A can have a frontward projecting section 55 instead of the frontward extension section 54. The frontward projecting section 55 projects from the edge section of the section 51 covering the front surface and is located away from the material 30 protecting the front surface. The frontward projecting section 55 is joined to the rear barrier layer 50B in a state of covering the surrounding end surface S3. The frontward projecting section 55 has an end-surface-covering section 55a and a front layer end section 55b.
[0042] The end-surface-covering section 55a is adjacent to the edge section of the front-surface-covering section 51 and covers the surrounding end surface S3 of the sealing layer 20. A space may be formed between the end-surface-covering section 55a and the surrounding end surface S3.
[0043] The front layer end section 55b is joined to the rear barrier layer 50B. In this example, while the material 40 protecting the rear surface has a flange section 42 projecting outwards from a section overlapping the sealing layer 20 in the thickness direction, the rear barrier layer 50B has a rear extension section 56 extending from the edge section of the rear surface-covering section 52 and joined to the flange section 42, and the front layer end section 55b is joined to the rear extension section 56. (Fourth variation)
[0044] As in Fig. As shown in Figure 7, the front layer end section 55b can be located between the section 52 covering the rear surface and the sealing layer 20. In this case, the rear extension section 56 can be omitted, and the rear barrier layer 50B can consist solely of the section 52 covering the rear surface. In this example, the front barrier layer 50A and the rear barrier layer 50B are joined together, with the front adhesion layer 50C positioned between them, thus increasing airtightness in the same way as in the first variation. (Fifth variation)
[0045] As in Fig.As shown in Figure 8, the front layer end section 55b can be located between the section 52 covering the rear surface and the sealing layer 20, and the shielding section 70 can be provided on the rear surface of the material 40 protecting the rear surface. In this case as well, the rear extension section 56 can be omitted, and the rear barrier layer 50B can consist solely of the section 52 covering the rear surface. Furthermore, in this example, the flange section 32 of the material 30 protecting the front surface can be omitted. [Aspects]
