Abstract
Description
[Technical field]
[0001] The present invention relates to a method for manufacturing a component for a technological device and to a component for a technological device. [Background technology]
[0002] Technical devices, such as machines, apparatus or systems, or their individual components, are often exposed to high loads during operation. For example, in components of technical devices through which fluids flow, high loads can occur due to the fluids being guided through the components. For example, process media for carrying out heat exchange are supplied and discharged by the headers of heat exchangers, for example brazed plate-fin heat exchangers. Such components or their walls therefore often have to withstand high pressures, stresses and further loads. For example, the walls of pressure vessels can also be exposed to such high loads, for example in vessels for storing substances under positive or negative external or internal pressure.
[0003] For dimensioning such a component, for example, a location of highest load on the component can be assumed. The wall thickness of the component at this location can be selected such that the walls are able to withstand the high load at that location. In conventional manufacturing methods, this location with the highest load defines the wall thickness of the entire component.
[0004] However, it is also possible to manufacture a simple base structure of the component with a minimum required wall thickness and to particularly reinforce or strengthen said base structure in certain locations exposed to increased mechanical stresses by applying material by an additive manufacturing process. The same is disclosed in the applicant's WO 2022 / 073640. The areas or locations of the base structure to be reinforced can be determined by optimization methods or algorithms.
[0005] WO 2016 / 001360 proposes providing prefabricated components for automobiles with additively manufactured reinforcing structures at specific locations, thus preventing or deflecting deformations in the event of an accident. WO 2017 / 021440 also proposes the additional application of reinforcing structures to prefabricated components, the components being held in a mold to prevent deformations during the additive manufacturing process. In contrast, the manufacture of components by purely additive manufacturing is known, for example from US Pat. No. 11,022,967.
[0006] In other words, a base structure may be provided for manufacturing a component and supplemented by an additive manufacturing process with a support structure, which is applied to the base structure by the additive manufacturing process and thereby integrally connected to the base structure.
[0007] The object of the invention is to improve the production of components which is carried out in a corresponding manner, partly by additive manufacturing processes.
[0008] Disclosure of the Invention Against this background, the invention proposes a method for manufacturing a component for a technological device and a component for a technological device with the features of the independent claims, each of the embodiments being the subject of the dependent claims and the following description.
[0009] During the manufacture of a component in the manner described at the beginning, i.e. in which a base structure is provided and supplemented by an additive manufacturing process with an auxiliary structure which is applied to the base structure by an additive manufacturing process and thereby integrally joined to the base structure, deformations of the material may occur due to the additive manufacturing process (especially in the case of processes in which heat input is made to the base structure, for example applied welding methods), which require complex post-processing following the additive manufacturing process in order to achieve the target shape or to compensate for the deformations.
[0010] The invention is based on the discovery that the deformations caused by additive manufacturing can be predicted and the corresponding post-processing can be avoided if the shape of the component existing before performing additive manufacturing (hereinafter also referred to as initial shape) and the method of the additive manufacturing process are selected such that the component has a target shape after the additive manufacturing process. The component provided with the auxiliary structures and the target shape can be placed in a configuration of which it is a part, i.e. in particular without further deformation of the component. An embodiment of the invention therefore also includes the manufacture of a configuration using the component.
[0011] Thus, in contrast to the methods of the prior art, deformations of the components in the additive manufacturing process are explicitly allowed and are not minimized or prevented in a complex manner. Deformations are therefore an integral part of the manufacturing method in order to achieve the desired final shape. Thus, unlike the methods described, for example, in WO 2017 / 021440, no holders are required whose shape prevents deformations during the additive manufacturing process, must withstand significant deformation forces and therefore be manufactured with sufficient stability. Manufacturing is overall simpler and more cost-effective.
[0012] Overall, the invention proposes a method for manufacturing a component for a technological device having a base structure and one or more auxiliary structures. The one or more auxiliary structures are applied to the base structure by additive manufacturing, the base structure being subjected to a deformation during the additive manufacturing process, whereby the base structure comprises a starting shape selected such that the deformation results in a desired target shape of the base structure. The deformation may in particular be a stress deformation caused by thermal stresses in the additive manufacturing process.
[0013] In the context of the method proposed here, the base structure of the component (in the following, for simplicity, only the singular form is used, the corresponding description also relates to a plurality of existing components) can be manufactured with a predefined wall thickness. At least one area of the component (for convenience, at least one reinforced area) can be determined or identified or located by an optimization method. In this at least one area, a reinforcing structure can be applied to the base structure by an additive manufacturing method. In the terminology used below, this reinforcing structure is a support structure, since it supports the base structure accordingly. Thereby, the (voltage) deformations caused by the additive manufacturing process can be influenced by the (further) support structure in a desired way. The latter, which do not have or do not need to have a reinforcing effect, are structures that only serve to compensate for the deformations. In the following, they are also called compensation structures. As mentioned above, all elements can be present in plurality, but in the following they are described singly for simplicity.
[0014] The base structure conveniently denotes a base volume or a first material volume. The reinforcing structure in particular denotes an additional volume or a second material volume. The reinforcing structure in particular denotes a further additional volume or a third material volume. The entire component or the total volume of the component is thus formed by the base structure or base volume and the reinforcing structure applied thereto, as well as the compensation structure or its additional volume.
[0015] The base structure may or may not be additively manufactured, and the proposed method may include the manufacture of the base structure. It may be manufactured, for example, by a manufacturing method by primary molding or remolding. Thus, in the normal understanding of a person skilled in the art, primary molding is understood to mean a group of manufacturing methods in which a solid body having a geometrically defined shape is manufactured from a shapeless substance. Primary molding is used to generate the initial shape of the solid body and create a material cohesion. In particular, primary molding may be performed from a liquid or plastic state, in particular by casting methods such as gravity casting, pressure casting, low pressure casting, centrifugal casting or continuous casting, or by compression molding or stretch molding. Remolding may in particular include hot or cold forming, or sheet metal or bulk forming, or compression, tension-compression, bending or shear forming. The present invention is not limited to a specific non-additive manufacturing process.
[0016] In this case, non-additive is a corresponding manufacturing method, in particular if the stepwise material application does not take place in more than, for example, 2, 3, 4, 5 or 10 steps, but rather the manufacturing takes place in particular by providing a component or a part component that has substantially already the desired final shape (or the shape that exists before deformation), but a succession of method steps, such as primary shaping and subsequent reshaping, or joining of different corresponding workpieces, for example by welding or pressing, is not excluded. In particular, non-additive manufacturing processes are carried out in several layers without melting or powder application.
[0017] For example, in the course of the proposed method, the entire wall defining the component can be manufactured as a single piece, likewise, the individual partial walls can be manufactured separately, for example by a manufacturing method, such as primary moulding or remolding, and then combined, for example by a joining method, for example a welding method, to form all the walls of the component.
[0018] In particular, the wall thickness of the base structure can be predefined as small as possible, in particular as a minimum wall thickness, which is expediently designed for low loads acting on the component or which at least requires the base structure to be able to withstand the acting loads. The base structure is then particularly reinforced by the support structure at locations with higher loads, so that the component can also withstand higher loads acting on these locations. Thus, the reinforcing structure can be applied in a targeted manner to particularly stressed locations of the component, which can be individually adapted to the load case in question. As mentioned above, the compensation structure serves in particular only to compensate for deformations, but does not necessarily provide a fixing effect.
[0019] In other words, in an embodiment of the present invention, a plurality of auxiliary structures can be applied to a base structure by an additive manufacturing process, the plurality of auxiliary structures including one or more reinforcing structures and one or more compensating structures, where as mentioned above, a reinforcing structure specifically refers to an auxiliary structure that increases the stability of the component in one or more respects, and a compensating structure specifically refers to an auxiliary structure that does not necessarily increase the stability but causes a desired deformation. Thus, a reinforcing structure is applied based on the specified strength of the component, and a compensating structure is applied based on a deformation prediction. More generally, a "first" and a "second" auxiliary structure are also referred to in this context.
[0020] Additive manufacturing methods allow the precise application of reinforcing or first auxiliary structures and compensating or second auxiliary structures, thus producing precise local reinforcement and influence on deformation of the base structure. Additive manufacturing is a manufacturing method for producing three-dimensional objects or structures by successively adding material layer by layer. One after the other, a new layer of material is applied, solidified and firmly bonded to the underlying layer, for example by laser, electron beam or electric arc.
[0021] In the context of the method, the area or point where the reinforcing structure or the first auxiliary structure or the compensation structure or the second auxiliary structure should be applied to the base structure may be determined or identified or located by an optimization method or a corresponding optimization algorithm. Generally speaking, an optimization method or optimization is generally understood to be an analytical or numerical calculation method for finding optimized, in particular minimized or maximized, parameters of a complex system.
[0022] In one embodiment of the present invention, a prediction method can be used to predict deformations while obtaining prediction data, and material application during the additive manufacturing process can be performed based on the prediction data. In such a configuration, the present invention allows for specifically targeted and accurate material application.
[0023] The prediction methods may in particular involve the use of finite element methods and / or optimization algorithms. Corresponding methods may also be implemented to determine the required material application for the reinforcement structure.

[0025] Particularly advantageously, the optimization method can be carried out as a function of the numerical solution, in particular using the aforementioned finite element method. The finite element method is a numerical method based on the numerical solution of a complex system of partial differential equations. The base structure or the different components are divided into a finite number of sub-domains of simple shape, i.e. into finite elements whose physical or thermo-hydraulic behavior can be calculated based on their simple geometric shape. In each of the finite elements, the partial differential equations are replaced by simple differential or algebraic equations. The system of equations thus obtained is solved to obtain an approximate solution of the partial differential equations. During the transition from one element to the neighboring element, the physical behavior of the entire body is simulated by the given continuity conditions. Such a finite element method is particularly advantageous for carrying out the optimization method. For example, in the context of the present method, it can be checked for each of the individual finite elements whether they should be filled with the corresponding material as part of the base structure or the support structure.
[0026] Advantageously, the optimization method is carried out in response to a simulation of the base structure and the additive manufacturing process, in particular by means of a numerical simulation. In particular, a static or dynamic simulation, for example a thermo-mechanical strength simulation, can be carried out. By means of the simulation, the component or the entire technological device can be theoretically reproduced together with the component. The behavior of the component during additive manufacturing and the stresses, loads, etc. acting on the component can be simulated. In particular, the amount and the position of the material applied as compensation structure can be changed in the course of the simulation in order to investigate the behavior of the component under different conditions. In this way, the component can be divided into a number of individual regions as part of the optimization method, and it can be determined for these regions individually whether material should be applied to each of these regions by additive manufacturing.
[0027] The method offers the advantageous possibility of producing partially additively manufactured components. The base structure can be manufactured non-additively in a cost-effective and material-saving manner. The use of additive manufacturing methods can be reduced, so that costs and material can also be saved in this regard. The component can be manufactured cost-effectively, saving material and reducing weight, and can be optimally adapted to the subsequent application and its area of use. The application of compensation structures makes it possible in particular to dispense with subsequent post-processing for achieving the target shape and for reverse reshaping.
[0028] In one embodiment of the present invention, the reinforcing structure or at least one of the reinforcing structures and the compensating structure or at least one of the compensation structures, or in other words the first auxiliary structure(s) and the second auxiliary structure(s) can be applied simultaneously or alternately by an additive manufacturing process. In particular, in the case of alternate application, after application of the reinforcing structure or at least one of the reinforcing structures, i.e. the first auxiliary structure(s), the deformation can be determined, and the application of the compensating structure or at least one of the compensating structures, i.e. the second auxiliary structure(s) can be performed accordingly. This allows to accurately respond to the deformation that actually occurs.
[0029] According to a particularly preferred embodiment, the auxiliary structure(s) are applied to the base structure by wire arc additive manufacturing (WAAM). In the course of this method, the individual layers are produced by means of a consumable wire and an arc. For this purpose, for example, a welding torch for gas-shielded metal arc welding can be used, in which an arc burns between the welding torch and the component to be manufactured. The corresponding material is continuously supplied, for example in the form of a wire or strip, and melted by the arc. This results in the formation of molten droplets, which are transferred onto the workpiece to be manufactured and firmly connect to it. The particular material can be supplied, for example, as a consumable wire electrode of the welding torch, and an arc burns between this wire electrode and the component. It is also conceivable to supply the material in the form of an additional wire, which is melted by the arc of the welding torch.
[0030] Alternatively or additionally, further additive manufacturing methods can be used, during which the support structure or additional volumes of material are applied, for example in powder form or in the form of wires or strips, and are applied by laser and / or electron beam. In this way, the material can undergo, for example, a sintering or melting process to solidify. After producing a layer, the next layer can be produced in a similar manner. Additive manufacturing methods of this type include, for example, selective laser sintering (SLS), selective laser melting (SLM), electron beam melting (EBM), stereolithography (SL) or fused deposition modeling (FDM), or fused filament manufacturing (FFF).
[0031] Alternatively or additionally, additive manufacturing methods that do not use a laser beam, an electron beam or an arc can also be used. Preferably, the support structure can be applied to the base structure by cold spray (CS) or gas dynamic cold spray. During this process, the material is applied at high speed, for example in powder form. For this purpose, a process gas such as nitrogen or helium heated to several hundred degrees can be accelerated to supersonic speed, for example by expansion. Powder particles of the material can be injected into the gas jet so that they are accelerated to high speed and form a tightly adhering layer on impact with the base structure.
[0032] In embodiments of the invention, the base structure, the reinforcing structure, and the compensating structure (or portions of these components) can be made from the same material, for example aluminum or an aluminum alloy. Furthermore, the base structure, the reinforcing structure, and the compensating structure (or portions of two of these components) can also be made from different materials. The materials for the base structure, the reinforcing structure, and the compensating structure can each be selected, for example, based on their particular material properties and / or based on particular component requirements, or based on particular loads acting on and deformations of the component.
[0033] In an embodiment of the present invention, the base structure, the reinforcing structure, and the compensation structure (or parts of these components) can be made of similar or dissimilar types of materials, in particular aluminum materials or aluminum alloys. A "similar type" or "same type" material should be understood to be in particular a material having the same or similar structure and / or the same or similar thermal expansion, which, in contrast, is not the case for a "dissimilar type" or "different type" material. A similar type of material is, for example, different carbon steels. In contrast, carbon steel and stainless steel are dissimilar types, for example, due to different material structures (structure and thermal expansion). The term "similar type of material" can also be understood to mean various aluminum alloys, which, due to the diversity of possible alloys, lead to large differences in mechanical and thermal properties. An example of a dissimilar type of material can be the joining of an aluminum material to a (stainless) steel material, which is generally understood to be "mismatched". Thus, for convenience, it is possible to specifically use the same or different types of materials with other properties to construct the base structure, the reinforcing structure, and the compensation structure (or two of these components). In particular, the material of the auxiliary structure, in particular the compensation structure, may be a material with known or particularly advantageous deformation properties.
[0034] In an embodiment of the invention, the component is a component of a process engineering apparatus, a pressure vessel or a lightweight component of a land vehicle or an aircraft. The invention is suitable for many different fields of application and for the manufacture of components for various technical devices used in process engineering, regulation engineering and / or control engineering. In the context of the invention, a technical device is to be understood in particular as a unit or a system of different units for carrying out a technological process, in particular a process, regulation and / or control engineering process. The technical device can advantageously be designed as a machine, i.e. in particular as a device for energy or force conversion, and / or as an apparatus, i.e. in particular as a device for substance or material conversion. Furthermore, the technical device can also be designed in particular as a system, i.e. in particular as a system of several components, each of which may for example be a machine and / or an apparatus.
[0035] According to one embodiment, the component is a component of the technical device through which or through which a fluid can flow. Preferably, the component is a component for a pressure vessel or is itself a pressure vessel. Such a pressure vessel can in particular be provided for storing substances under positive or negative internal or external pressure. The pressure vessel can be exposed to high and alternating pressure loads.
[0036] Although initially reference is made to process engineering equipment such as heat exchangers and pressure vessels, embodiments of the invention are not limited to use in the corresponding technical fields but are fundamentally applicable in the manufacture of other components, in particular structural components, for example in the construction of equipment and vessels, but also in other fields where additive manufacturing is used, for example for lightweight construction in the construction of aircraft or vehicles.
[0037] In one embodiment of the present invention, the component is a plate-fin heat exchanger (PFHE), for example a header with nozzles of an aluminum soldered plate-fin heat exchanger (brazed aluminum plate-fin heat exchanger, PFHE, name according to the German and English versions of ISO 15547-2:3005). This type of plate heat exchanger has a number of stacked partition plates and lamellae, as well as cover plates, edge strips or side bars, distributors or headers. Furthermore, pipe sections or pipelines are provided for supplying and discharging the individual media. Such elements can be exposed to high loads during operation of the heat exchanger, for example high temperatures or temperature differences, as well as high pressures and mechanical stresses, and are therefore particularly suitable to be manufactured according to the present method.
[0038] The base shape may be an uncomplicated and easily manufacturable shape, in particular selected from cylindrical, spherical, hemispherical, dome, plate and part shapes thereof. The manufacturing is particularly simple due to the combined manufacturing. The base shape may also be selected in particular from a circular or polygonal tube or a solid profile that can be deformed in a targeted manner by the corresponding material application.
[0039] A component for a technical device is also the subject of the invention, which comprises a base structure and one or more auxiliary structures, the base structure being not additively manufactured, the one or more auxiliary structures being applied to the base structure by an additive manufacturing process, the base structure being subjected to a deformation during additive manufacturing. The base structure was provided with a starting shape selected such that the deformation results in a desired target shape of the base structure. The auxiliary structures include one or more reinforcing structures and one or more compensation structures.
[0040] In addition to the method for manufacturing a component, the invention therefore further relates to a component for technical devices, in particular manufactured according to this method, the embodiments of which according to the invention can likewise be derived from the above description of the method according to the invention.
[0041] Further advantages and embodiments of the invention arise from the description and the accompanying drawings.
[0042] It is to be understood that the features mentioned above and those further described below may be used not only in the specific combination specified but also in other combinations or alone without departing from the scope of the present invention.
[0043] The invention is represented diagrammatically in the drawings using an exemplary embodiment and will be explained in detail below with reference to the drawings. [Brief description of the drawings]
[0044] [Figure 1] FIG. 1 shows a heat exchanger in a simplified isometric view. [Figure 2A] 1 illustrates an embodiment of the present invention. [Figure 2B] 1 illustrates an embodiment of the present invention. [Figure 2C] 1 illustrates an embodiment of the present invention.
[0045] In the drawings, components that functionally or structurally correspond to one another are indicated by the same reference numerals and will not be described repeatedly for clarity only. Descriptions relating to method steps likewise relate to device features and vice versa. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0046] Figure 1 is a schematic diagram of a heat exchanger, indicated with 100. The heat exchanger, in particular the individual elements or components of the heat exchanger 100 through which the fluids flow, in particular its header 7 and nozzle 6, represent a technological device which is manufactured in a particularly advantageous manner according to an embodiment of the invention.
[0047] The heat exchanger 100 shown in Fig. 1 is a brazed plate-fin heat exchanger (PFHE) made of aluminum (name according to the German and English versions of ISO 15547-2:3005) that can be used in many systems at very different pressures and temperatures. For example, they are used in cryogenic air separation, natural gas liquefaction, and ethylene production plants. It is understood that "aluminum" can also mean aluminum alloys.
[0048] An aluminum brazed plate-fin heat exchanger is shown and described in FIG. 2 of the above-mentioned ISO 15547-2:3005, as well as in the ALPEMA publication "The Standards of the Brazed Aluminum Plate-Fine Heat Exchanger Manufacturers' Association", Third Edition, 2010, p. 5. This FIG. 1 substantially corresponds to the figure in the aforementioned ISO standard and is described below to provide background to the present invention.
[0049] The plate heat exchanger 100, which is shown partially open in Fig. 1, is used in the example shown for the heat exchange of five different process media A to E. For the heat exchange between the process media A to E, the plate heat exchanger 100 comprises a number of separating sheets 4 (in the aforementioned publication, to which the subsequent references in brackets also refer, these are called "dividing sheets") arranged parallel to one another, between which heat exchange passages 1 defined by structural sheets with laminae 3 ("fins") are formed in each case for one of the process media A to E, by which they can exchange heat with one another.
[0050] As also shown in FIG. 1 of ISO 15547-2:3005, the structural sheet with laminae 3 is typically folded or corrugated, with flow channels being formed by each fold or corrugation. The provision of a structural sheet with laminae 3 offers the advantages of improved heat transfer, more targeted fluid conduction, and increased mechanical (tensile) strength compared to plate heat exchangers without laminae. In the heat exchange passage 1, the process media A-E flow, in particular separated by the separating sheet 4, but in the case of a perforated structural sheet, can selectively pass through the separating sheet with laminae 3.
[0051] The structural sheet with the individual passages 1 or lamellae 3 is surrounded on each side by what are known as side bars 8, which, however, leave free space for the supply and discharge openings 9. The side bars 8 hold the separating sheet 4 at a certain distance and ensure mechanical reinforcement of the pressure chamber. A particularly reinforced cover sheet 5 ("cap sheet") is arranged parallel to the separating sheet 4 and is in particular used to close at least two side surfaces.
[0052] By means of so-called headers 7 with nozzles 6 the process media A-E are fed and discharged via feed and discharge openings 9. In the inlet region of the passage 1 there are further structural sheets with what are known as distribution lamellae 2 ("distribution fins"), which ensure a uniform distribution over the entire width of the passage 1. As seen in the flow direction, further structural sheets with distribution lamellae 2 can be arranged at the ends of the passage 1, which guide the process media A-E from the passage 1 to the headers 7, where they are collected and withdrawn via the corresponding nozzles 6.
[0053] The heat exchanger block 20, here a rectangular parallelepiped, is formed as a whole by the structural sheet with the lamellae 3, the further structural sheet with the distribution lamellae 2, the side bars 8, the separating sheet 4 and the cover sheet 5, the "heat exchanger block" being to be understood here as the above mentioned elements without the interconnected headers 7 and nozzles 6. Although not shown in Fig. 1, the plate heat exchanger 100 can be formed from a number of corresponding interconnected rectangular parallelepiped heat exchanger blocks 20, in particular for manufacturing reasons.
[0054] The corresponding plate heat exchanger 100 is brazed from aluminum. The individual channels 1 with the structural sheet with the lamellae 3, the further structural sheet with the distribution lamellae 2, the cover sheet 5 and the side bars 8 are in this case each provided with solder, stacked on top of each other or arranged accordingly and heated in an oven. The headers 7 and the nozzles 6 are welded to the heat exchanger block 20 thus produced.
[0055] The headers 7 are manufactured in a conventional manner, for example using semi-cylindrical extrusion profiles, which are brought to the required length and then welded to the heat exchanger block 20. In this case, the headers 7 are often manufactured with a constant wall thickness, which is directed towards the location of highest utilisation.
[0056] In contrast to this, the method of the invention makes it possible, for example, to manufacture in a cost-effective and material-saving manner a header 7 with a nozzle 6 having a varying wall thickness that is particularly adapted to the case of individually present loads. This is achieved by partial additive manufacturing, the deformations being particularly advantageously compensated for as will be explained below.
[0057] 2A to 2C show an embodiment of the invention, in which in each case a header, indicated above by 7, with a nozzle 6 is shown. The header is designed at least in part in the shape of a semicircular tube. This part can in particular be manufactured consistently of the same material, with a constant wall thickness.
[0058] However, in the terminology used here, the tubular component forming the nozzle 6 is a base structure which, according to an embodiment of the invention, must be a different component. A supplementary structure in the form of a reinforcing structure 6.1 is applied by an additive manufacturing process to the base structure, i.e., in this example, the header 6. As further shown, the header 7 itself is also provided with a corresponding reinforcing structure 7.1 in order to stabilize it.
[0059] Figures 2A and 2B in particular show different stages of a multi-stage manufacturing method. As can be seen from the overview of Figures 2A and 2B, a further auxiliary structure in the form of the above-mentioned compensation structure 6.2 which induces deformations is applied in the example shown after the application of the reinforcing structure 6.1 which also induces deformations. The type, position and material of the compensation structure 6.2 are selected such that the deformations caused by the application of the reinforcing structure 6.1 are compensated by its application and the target shape is achieved.
[0060] As can again be seen from figures 2B and 2C, in overview, the compensation structure 6.2 can be provided by an additive manufacturing process on the periphery and within (here indicated as 6.3) of the base structure, i.e. the nozzle 6. Figure 2C shows the nozzle 6 from above.
