Abstract
Description
Packaging materials and packaging methods
[0001] The present disclosure relates to a packaging material and a packaging method, and more particularly to a packaging material and a packaging method for packaging an air conditioning apparatus.
[0002] In indoor units of air conditioners, important parts such as terminal blocks are located in locations that are unlikely to be subjected to shocks during transportation, or in locations that will not be subjected to loads even if shocks are received during transportation. Patent Document 1 proposes a packaging member that allows such indoor units to be easily assembled and packaged on a manufacturing line.
[0003] Japanese Patent Application Laid-Open No. 2005-206225
[0004] Depending on the model of air conditioning device, there may be severe space constraints, making it impossible to place important components in the optimal location, i.e., a location that can protect them from shocks or loads during transport. In this case, if the air conditioning device is packaged using the packaging material described in Patent Document 1, shocks may be applied to the important components during transport, causing the air conditioning device to malfunction or fail.
[0005] The present disclosure has been made to solve the above-mentioned problems, and aims to provide packaging materials and a packaging method that can protect air conditioning units that are subject to space constraints from impacts during transportation.
[0006] The packaging material disclosed herein is a packaging material for packaging an air conditioning device having a main body and including a first component arranged on a side of the main body, and includes: a bottom plate-shaped component having a bottom surface facing the main body and a plurality of raised surfaces extending from each side of the bottom surface and covering one side of the main body; a first cushioning material arranged on the bottom surface for protecting the main body; and a second cushioning material arranged on a first raised surface of the plurality of raised surfaces that is positioned opposite the first component when folded for protecting the first component.
[0007] In addition, the packaging method of the present disclosure includes an arrangement process in which a first cushioning material for protecting the main body of the air conditioning unit is placed on the bottom surface of a bottom plate-shaped part, the main body is placed on the first cushioning material, and a second cushioning material for protecting a first component placed on the side of the main body is fixed to a first raised surface extending from the bottom surface of the bottom plate-shaped part, a portion of the main body is temporarily placed on the second cushioning material, and wiring is connected to the first component; and an assembly process in which, after the arrangement process, the first component is fixed to a portion of the main body and a portion of the main body is fixed to the main body.
[0008] According to the packaging member and packaging method disclosed herein, in addition to a first cushioning material that protects the main body of the air conditioning unit, a second cushioning material is provided that protects the first component, which is an important part located on the side of the main body. Therefore, air conditioning units that are limited in space can be protected from shocks during transport.

[0010] A packaging member according to this embodiment will be described below. Note that the size relationships between the components in the following drawings may differ from those in reality. In addition, in the following drawings, components with the same reference numerals are the same or equivalent, and this applies throughout the entire specification. Furthermore, the shapes of the components shown in the entire specification are merely examples and are not limited to these descriptions.
[0011] Fig. 1 is a perspective view of an indoor unit 100 of an air conditioner packaged in a packaging material according to this embodiment. Fig. 2 is an exploded perspective view of the indoor unit 100 of Fig. 1. As shown in Figs. 1 and 2, the indoor unit 100 is composed of a housing 1, a design panel 12, an electrical component box 4, a terminal block 5, a fan 6, a heat exchanger 7, a drain pump 8, a float switch 9, a drain pan 10, and a fan protection net 11. The indoor unit 100 is an example of a main body.
[0012] Here, the terminal block 5 is the first component in the present disclosure. The first component is an important component in the air conditioning apparatus that may affect operation or function when subjected to an impact. In the following, the terminal block 5 is described as an example of the first component, but the first component is not limited to the terminal block 5. The first component may be, for example, a circuit board (not shown) connected to the electrical component box 4, or a component necessary for operating the indoor unit 100, such as the fan 6, the fan motor 6b to which the fan 6 is attached, or the drain pan 10.
[0013] The names of directions used below are as shown in Figures 1 and 2. That is, the X direction, which is the right direction when viewed from the front of the design panel 12, is referred to as the right side, and the opposite direction is referred to as the left side. The Y direction, which is the direction from the center of the exterior of the design panel 12 toward the design panel air inlet 12b, is referred to as the rear side, and the opposite direction is referred to as the front side. The Z direction, which is the direction from the design panel 12 toward the center of the housing 1, is referred to as the upward side, and the opposite direction is referred to as the downward side.
[0014] The housing 1 is a box-shaped component that covers five sides except the bottom, and is made up of a group of components constructed from sheet metal. A separator 2 is provided in the center of the housing 1 in the front-to-rear direction, dividing the space of the housing 1 into two. The separator 2 is a component that forms an air flow path.
[0015] The design panel 12 is made of, for example, a molded plastic resin material and is attached so as to close off the bottom of the housing 1. The indoor unit 100 is installed, for example, by hanging the housing 1 from anchor bolts (not shown) attached to the ceiling and attaching the design panel 12 to its underside so that it forms the design surface. The indoor unit 100 is installed, for example, so that the surface of the design panel 12 faces the indoor space and the housing 1 faces inside the ceiling. A design panel air outlet 12a is formed in front of the underside of the design panel 12. A design panel air inlet 12b is formed behind the underside of the design panel 12.
[0016] The electrical component box 4 is a box-shaped component that houses a circuit board (not shown) used in the indoor unit 100. The terminal block 5 receives power from a main power supply (not shown) of the indoor unit 100 and transmits power to the wired remote control, and is an essential component for operating the indoor unit 100. The terminal block 5 is fixed to a component (not shown) that is used to fix the terminal block 5.
[0017] The fan 6 is attached to a fan motor 6b (see Figure 3) and rotates in response to a signal from a circuit board housed in the electrical component box 4. The fan 6 takes air into the indoor unit 100 through the design panel intake port 12b and discharges the air from the design panel outlet 12a after heat exchange in the heat exchanger 7.
[0018] The drain pan 10 is a container-shaped component that collects drain water generated by air cooled by the heat exchanger 7 during cooling operation. The drain pump 8 pumps up the drain water collected in the drain pan 10 to discharge it outside the indoor unit 100 through a drain hose (not shown). The drain pump 8 operates upon receiving a signal from a circuit component in the electrical component box 4. The float switch 9 detects an abnormal level of the drain water collected in the drain pan 10. The float switch 9 prevents drain water from overflowing from the drain pan 10 by stopping the indoor unit 100 in the event of a malfunction of the drain pump 8. The fan protection net 11 is a component that covers the fan 6, a moving component, to prevent fingers from getting caught in the fan 6 when the decorative panel suction port 12b side is opened.
[0019] Figure 3 is a bottom view of the indoor unit 100 of Figure 1 with the decorative panel 12 removed. Figure 3 shows the indoor unit 100 of Figure 1 placed upside down compared to its use state. As shown in Figure 3, a fan 6 is placed inside the housing 1. The fan 6 is located at the rear of the housing 1, with the separator 2 as the boundary, i.e., in the center on the side of the decorative panel intake port 12b.
[0020] A fan motor fixing part 6a is provided on the top surface of the housing 1 at the position where the fan 6 is attached, and a fan motor 6b is fixed to the fixing part 6a. The fan 6 is fixed to shafts (not shown) on both sides of the fan motor 6b. The fan motor 6b is covered by a fan cover 6c. The fan cover 6c forms a flow path that takes in air that flows in from the design panel intake port 12b to the fan 6 and flows it to the heat exchanger 7.
[0021] The air blown by the fan 6 passes through the fan cover 6c, passes through a flow path in the separator 2 connected to a hole on the outlet side of the fan cover 6c, and flows to the heat exchanger 7. The air that has flowed to the heat exchanger 7 exchanges heat in the heat exchanger 7 to become conditioned air, which is then discharged into the room where the indoor unit 100 is located, thereby performing air conditioning by the air conditioner.
[0022] FIG. 4 is a perspective view of the packaging member 13 according to this embodiment. FIG. 5 is an exploded perspective view showing the indoor unit 100 packaged in the packaging member 13 according to this embodiment, as viewed from the rear of the indoor unit 100. As shown in FIGS. 4 and 5 , the packaging member 13 is composed of a bottom cardboard component 14, a first bottom polystyrene foam component 15a, a second bottom polystyrene foam component 15b, component cushioning material 16, a top polystyrene foam component 17, and a top cardboard component 18. The packaging member 13 is secured with PP bands 113 made of polypropylene. In the packaged state, the indoor unit 100 is upside down compared to the in-use state, i.e., in the state shown in FIG. 3 .
[0023] The bottom cardboard part 14 covers the housing 1 side of the indoor unit 100 and constitutes the bottommost surface of the packaging member 13. The bottom cardboard part 14 is a rectangular plate-like member. The bottom cardboard part 14 has a bottom surface 114 and a plurality of raised surfaces 124 extending upward from each side of the bottom surface 114. The plurality of raised surfaces 124 extending from each side are each raised by folding along the crease of each side. The bottom cardboard part 14 is an example of a bottom plate-like part. The bottom plate-like part may be made of a material other than cardboard, and is not particularly limited.
[0024] The first bottom surface Styrofoam part 15a and the second bottom surface Styrofoam part 15b are arranged on the bottom surface 114 of the bottom surface cardboard part 14 so as to be located between the bottom surface cardboard part 14 and the indoor unit 100. The first bottom surface Styrofoam part 15a and the second bottom surface Styrofoam part 15b protect the indoor unit 100 from impacts applied to the housing 1 side of the indoor unit 100.
[0025] The first bottom surface Styrofoam part 15a and the second bottom surface Styrofoam part 15b are arranged so as to be located at both ends in the left-right direction of the indoor unit 100. The first bottom surface Styrofoam part 15a and the second bottom surface Styrofoam part 15b each have a shape that covers the housing 1 side, including the front-to-rear end of the indoor unit 100. The indoor unit 100 is sandwiched between the first bottom surface Styrofoam part 15a and the second bottom surface Styrofoam part 15b, thereby positioning and fixing the indoor unit 100 inside the bottom surface cardboard part 14. The first bottom surface Styrofoam part 15a and the second bottom surface Styrofoam part 15b are an example of a first cushioning material.
[0026] The component cushioning material 16 is fixed to a first rising surface 124a of the rising surfaces 124 of the bottom cardboard component 14. When the bottom cardboard component 14 is bent and raised, the first rising surface 124a faces the terminal block 5 and is located directly to the side of the terminal block 5. The component cushioning material 16 is a cushioning material for protecting the terminal block 5. The component cushioning material 16 is, for example, elongated and arranged so that its longitudinal direction is along the long side of the first rising surface 124a. The component cushioning material 16 is fixed, for example, with an adhesive. The component cushioning material 16 is an example of a second cushioning material.
[0027] The first and second cushioning materials may both be made of polystyrene foam, but are not particularly limited and may be made of materials other than polystyrene foam, such as resin parts or cardboard.
[0028] The upper surface polystyrene foam part 17 protects the indoor unit 100 from impacts on the design panel 12 side of the indoor unit 100. The upper surface polystyrene foam part 17 has a shape that covers the four corners of the indoor unit 100 on the design panel 12 side and the sides extending downward from the four corners. Like the first and second cushioning materials, the upper surface polystyrene foam part 17 may be made of a material other than polystyrene foam, such as a resin part or cardboard, and is not particularly limited.
[0029] The top cardboard part 18 is arranged on the design panel 12 side of the indoor unit 100 via the top polystyrene foam part 17. The top cardboard part 18 is a rectangular plate-like member, similar to the bottom cardboard part 14. The top cardboard part 18 has four raised surfaces 118 bent along each side, similar to the bottom cardboard part 14. The top cardboard part 18 covers the design panel 12 side of the indoor unit 100, with the raised surfaces 118 partially overlapping the raised surfaces 124 of the bottom cardboard part 14.
[0030] In the packaged state, the indoor unit 100 is surrounded by the top surface Styrofoam part 17, the first bottom surface Styrofoam part 15a, the second bottom surface Styrofoam part 15b, and the part cushioning material 16. In addition, the bottom surface cardboard part 14 and the top surface cardboard part 18 are arranged on the enclosed indoor unit 100, and the packaged indoor unit 100 is thus completed.
[0031] Fig. 6 is a perspective view of the component cushioning material 16 according to this embodiment. As shown in Fig. 6, a groove 16a and a notch shape 22 are formed on a first surface 116, which is the surface opposite to the surface that contacts the first raised surface 124a of the component cushioning material 16. The groove 16a and the notch shape 22 are recessed from the first surface 116 of the component cushioning material 16 toward a second surface 216 that is the back surface of the first surface 116, i.e., the surface that contacts the first raised surface 124a.
[0032] The groove 16a is formed to protect the terminal block 5 from impact. The groove 16a has a three-dimensional shape that matches the outer shape of the component to which the terminal block 5 is fixed. The groove 16a is formed by carving out the first surface 116 by the amount of the protruding portion of the component to which the terminal block 5 is fixed. The groove 16a extends, for example, in a direction along the longitudinal direction of the component cushioning material 16.
[0033] The cutout shapes 22 are formed to prevent interference with a driver 21 (see FIG. 11 ) used in the manufacturing process of the indoor unit 100. The cutout shapes 22 extend, for example, in a direction along the short side of the component cushioning material 16. For example, a pair of cutout shapes 22 are formed on both ends of the component cushioning material 16 in the longitudinal direction.
[0034] 7 is a perspective view showing the position of the component cushioning material 16 attached to the packaging member 13 according to this embodiment. As shown in FIG. 7, the component cushioning material 16 is fixed to the bottom cardboard part 14 with a positioning receiving portion (not shown) formed on the second surface 216 engaging with a positioning shape 14a formed on the first raised surface 124a of the bottom cardboard part 14. The positioning receiving portion is, for example, a protrusion or a raised portion, and is formed in pairs, for example. The shape of the positioning receiving portion is not particularly limited.
[0035] The positioning shape 14a is, for example, a rectangular hole formed in the first raised surface 124a of the bottom cardboard component 14. The positioning shape 14a may also be a cutout formed by a portion of the first raised surface 124a. The shape of the positioning shape 14a is not particularly limited as long as it can engage with a positioning receiving portion formed on the second surface 216 of the component cushioning material 16. The positioning shape 14a positions the component cushioning material 16 in an optimal position to protect the terminal block 5, thereby protecting the terminal block 5, which is an important component.
[0036] 8 is a perspective view illustrating the molding stage of the component cushioning material 16 according to this embodiment. As shown in FIG. 8, the component cushioning material 16 is molded simultaneously and integrally with the first and second bottom surface polystyrene foam components 15a and 15b during the molding stage. The component cushioning material 16 is molded together with the first and second bottom surface polystyrene foam components 15a and 15b using a single mold. The component cushioning material 16 is molded in a state where it is disposed between the first and second bottom surface polystyrene foam components 15a and 15b.
[0037] After molding, the component cushioning material 16 is separated and divided from the first bottom surface polystyrene foam component 15a and the second bottom surface polystyrene foam component 15b, and is used as a part of the packaging member 13. Therefore, the provision of the component cushioning material 16 does not affect the cost of manufacturing the packaging member 13, and a structure is obtained that can protect the terminal block 5 while suppressing an increase in the cost of the indoor unit 100.
[0038] 9 is a schematic diagram illustrating the effect of the component cushioning materials 16 of the packaging material 13 according to this embodiment. Arrow A indicates the direction of impact. As shown in FIG. 9, in the packaged state, the component cushioning materials 16 are arranged adjacent to the terminal block 5.
[0039] In particular, in air conditioning systems with limited space, the terminal block 5 is located behind the indoor unit 100 and is disposed close to the rear sheet metal part 19 that covers the rear surface of the indoor unit 100. In this case, an impact applied to the indoor unit 100 in the direction of arrow A passes through the rear sheet metal part 19 and acts directly on the terminal block 5, raising concerns that the terminal block 5 may malfunction or be damaged, affecting the functionality of the indoor unit 100. By disposing the component cushioning material 16 in the packaging material 13, the component cushioning material 16 absorbs the impact applied to the indoor unit 100 in the direction of arrow A, thereby reducing the impact on the terminal block 5. This protects the terminal block 5 and maintains the functionality of the indoor unit 100 even if the indoor unit 100 is subjected to an impact in the direction of arrow A during transportation.
[0040] In particular, by providing grooves 16a in the component buffer material 16, excessive force is not applied to the protruding portion of the component to which the terminal block 5 is fixed when an impact in the direction of arrow A occurs, and the terminal block 5 is protected from the impact.
[0041] Fig. 10 is a perspective view illustrating the arrangement step in the packing work of the indoor unit 100 using the packing material 13 according to this embodiment. Fig. 11 is a perspective view illustrating the assembly step in the packing work of the indoor unit 100 using the packing material 13 according to this embodiment. Figs. 10 and 11 show the indoor unit 100 as seen from the rear. The packing work of the indoor unit 100 includes an arrangement step and an assembly step that is carried out after the arrangement step. The packing work of the indoor unit 100 is carried out simultaneously with the manufacturing process.
[0042] 10 , in the placement process, the first bottom polystyrene foam component 15a and the second bottom polystyrene foam component 15b are placed on the bottom surface 114 of the bottom cardboard component 14. Then, the indoor unit 100 is placed upside down from its use state, with the back sheet metal component 19, which is a part of the indoor unit 100, removed. The back sheet metal component 19 is a component that is attached to the back of the indoor unit 100. At this time, the raised surface 124 of the bottom cardboard component 14 has not yet been folded.
[0043] In the placement process, component cushioning material 16 is fixed to first raised surface 124a of bottom cardboard component 14, and rear sheet metal component 19 is temporarily placed and fixed on top of it in a state where it is opened from housing 1 and laid down. Component cushioning material 16 is used as a jig on which rear sheet metal component 19 is temporarily placed. With rear sheet metal component 19 temporarily fixed to first surface 116 of component cushioning material 16, the work of connecting wiring 20 to terminal block 5 is performed.
[0044] During assembly, the indoor unit 100 is assembled on a line with the first bottom polystyrene foam component 15a and the second bottom polystyrene foam component 15b placed on the bottom cardboard component 14. At this time, the component cushioning material 16 placed on and fixed to the first raised surface 124a of the bottom cardboard component 14 also serves as a jig, eliminating the need to provide a jig on the production line for temporarily placing or temporarily fixing components. Eliminating the need for a jig reduces the manufacturing cost of the indoor unit 100.
[0045] Furthermore, if there is a jig that is used only for line assembly and is not packaged with the product, the work of attaching and detaching the jig occurs during the assembly process, which increases work time and reduces work efficiency.By using the part cushioning material 16, which is part of the packaging material 13, as a jig, the work of attaching and detaching the jig during the assembly process does not occur, and work efficiency is improved.
[0046] During packaging, the indoor unit 100 is placed upside down relative to its use state, and the heat exchanger 7 or fan 6 is installed inside in this state. At this time, the indoor unit 100 is fixed by the first bottom surface polystyrene foam part 15a and the second bottom surface polystyrene foam part 15b, so that the work of installing components inside the indoor unit 100 can be carried out safely.
[0047] 11 , in the assembly process, the terminal block 5, to which the wiring 20 is connected, is screwed and fixed to the rear sheet metal part 19, which is temporarily placed on the component cushioning material 16, and the rear sheet metal part 19, which was laid down, is then stood up and attached to the housing 1. The rear sheet metal part 19 is screwed and fixed using a screwdriver 21 applied to the cutout shape 22 of the component cushioning material 16. This completes the manufacturing process for the indoor unit 100.
[0048] The screwdriver 21 used to fasten the screws can pass through the cutout shapes 22 in the component cushioning material 16, so work with the screwdriver 21 can be done smoothly even if the component cushioning material 16 is fixed to the first raised surface 124a of the bottom cardboard component 14. By forming the cutout shapes 22 in the component cushioning material 16, the component cushioning material 16 fixed to the first raised surface 124a of the bottom cardboard component 14 does not get in the way during the assembly process, preventing a deterioration in workability during the assembly process.
[0049] The cutout shape 22 may have a depth and diameter that do not interfere with the driver 21 used in the assembly process of the indoor unit 100. The cutout shape 22 is cut out, for example, to a width that is greater than the diameter of the driver 21. The cutout shape 22 may be formed in a position that will not interfere with the driver 21 of the component cushioning material 16 during the assembly process, and the shape of the cutout shape 22 is not particularly limited.
[0050] Following the manufacturing process, the rising surface 124 of the bottom cardboard part 14 is folded, and then the top cardboard part 18 is attached to the top via the top polystyrene foam part 17. This completes the packaging work, with the indoor unit 100 being packed in the packing material 13.
[0051] According to the packaging member 13 of this embodiment described above, the first rising surface 124a of the bottom cardboard part 14, which is the surface that faces the terminal block 5 when folded, is provided with component cushioning material 16 to protect the terminal block 5. Therefore, even if the indoor unit 100 has space constraints and the terminal block 5 cannot be placed in a location where it will not be subjected to load due to impact, the presence of the component cushioning material 16 reduces the impact or load on the terminal block 5 and protects the terminal block 5 from impact during transportation.
[0052] Furthermore, the component cushioning material 16 is molded integrally with the first and second bottom surface polystyrene foam components 15a and 15b using the same mold, so that even if components are added, the cost of the product is not increased and a structure capable of protecting the terminal block 5 can be obtained.
[0053] Furthermore, the component cushioning material 16 has a groove 16a formed on a first surface 116, which is the surface opposite to the surface that contacts the bottom cardboard component 14, that has a shape that matches the outer shape of the component to which the terminal block 5 is fixed. Therefore, even if an impact is applied to the indoor unit 100 through the back sheet metal component 19, the impact is not excessively applied to the protruding portion of the component to which the terminal block 5 is fixed, and the terminal block 5 can be protected from the impact.
[0054] In addition, the component cushioning material 16 is aligned to a position that can protect the terminal block 5 by the positioning shape 14a formed on the first raised surface 124a of the bottom cardboard component 14, so that the component cushioning material 16 is positioned in the optimal position on the bottom cardboard component 14.
[0055] Furthermore, during the manufacturing process, the rear sheet metal part 19, which is part of the indoor unit 100, can be temporarily placed on the part cushioning material 16, and it also functions as a jig during the assembly process. In other words, the part cushioning material 16 is used not only as a cushioning material that can protect from impact, but also as a jig during the assembly process. Therefore, it is possible to reduce the manufacturing cost of the indoor unit 100 while eliminating the need for jigs on the manufacturing line.
[0056] Furthermore, since the wiring 20 connected to the terminal block 5 can be temporarily fixed to the component cushioning material 16 during the manufacturing process, no jigs are required on the manufacturing line, and the manufacturing costs of the indoor unit 100 can be reduced.
[0057] Furthermore, cutout shapes 22 are formed in the component cushioning material 16, which prevent interference with the driver 21 when attaching the rear sheet metal component 19 to the indoor unit 100 during the manufacturing process. Therefore, the component cushioning material 16 does not get in the way of assembly on the line, preventing a deterioration in workability.
