Description

[0001] Battery holder unit with wiring harness for an electric bicycle and assembly method

[0002] Description

[0003] The proposed solution concerns in particular a battery holder unit for an electric bicycle.

[0004] Electric bicycles are widely known in practice. An electric bicycle typically comprises an electric drive unit with one or two electric motors for generating externally powered assistance to propel the electric bicycle. Assistance is typically generated by the electric drive unit in addition to the muscular power applied to a bottom bracket shaft. The electric drive unit is supplied with electrical energy via a battery unit, which typically contains at least one (rechargeable) battery and is attached to a frame of the electric bicycle. The battery unit is usually attached to a seat tube or down tube of the bicycle frame.

[0005] To secure the battery unit to the bicycle frame, for example, to the seat tube or down tube, a battery holder is provided, which can be used to lock the battery unit to the bicycle frame. The battery holder is typically a separate component that must be mounted separately to the frame of the electric bicycle when assembling a drive system that includes the electronic drive unit.

[0006] The wiring is also typically mounted separately on the bicycle frame and battery holder. Such wiring usually contains several individual cables, e.g., for connecting the battery unit to the electric motor drive unit of the electric bicycle. The assembly of the battery holder and wiring is done by hand and is comparatively time-consuming, especially for installing and routing the wiring within the frame.

[0007] Against this background, the proposed solution is based on the task of facilitating the assembly of a battery holder and a wiring harness on an electric bicycle.

[0008] This object is achieved both with a battery holder unit of claim 1 and with an assembly method of claim 17.

[0009] A proposed battery holder unit for an electric bicycle comprises a battery holder for a frame of the electric bicycle, to which a battery unit can be detachably connected when the battery holder unit is mounted on the electric bicycle. The battery unit, which is to be secured to the battery holder and detachably connected thereto, is intended to supply an electric motor drive unit of the electric bicycle with electrical energy. A proposed battery holder unit is designed in the present case with the battery holder and a cable harness having at least one cable for connection to the drive unit as a preassembled unit, which is intended for mounting on the frame of the electric bicycle.

[0010] A battery holder unit is therefore proposed which is designed as a structural unit pre-assembled for mounting on the frame of the electric bicycle, said unit comprising at least the battery holder and the wiring harness having at least one cable for connection to the drive unit. The battery holder and the wiring harness, which may include several cables, are thus pre-assembled on the battery holder unit and can thus be mounted together on the frame of the electric bicycle in a single operation. This can significantly shorten assembly time, and not just in terms of length. Pre-assembling the wiring harness as part of the pre-assembled battery holder unit also makes it more reliable to ensure that the wiring harness is already laid in a predetermined manner with respect to the battery holder, in particular at least partially along the battery holder, before the battery holder is mounted on the frame of the electric bicycle.

[0011] The wiring harness of a battery holder unit designed as a preassembled unit can be designed with at least one, two, or more plug connectors at one end of one or more cables (bundled in the wiring harness). The wiring harness can thus be easily connected to the electronics of the electric bicycle, and in particular to the electric motor drive unit, for example, by plugging it into the bicycle-side plug connector (before or after the preassembled battery holder unit is mounted on the frame and, for example, housed and secured in a battery compartment of the frame).

[0012] In principle, the wiring harness can be attached to the battery holder to form the pre-assembled unit. The wiring harness is therefore not a separate component that is subsequently attached to the battery holder after the battery holder has been mounted to the frame of the electric bicycle. This includes, for example, at least one cable of the wiring harness being permanently connected to a connector on the battery holder, which is provided for an electrical connection to the battery unit attached to the battery holder. The battery unit attached to the battery holder is electrically contacted and connected to the wiring harness via a connector connected to at least one cable of the wiring harness in order to supply electrical energy to a consumer connected to the wiring harness, such as the electric motor drive unit.If necessary, a control unit for controlling the electric motor drive unit and / or at least one lighting element on the electric bicycle can be connected to the battery unit for supplying electrical energy via the connection connector and the cable harness.

[0013] The cable harness of the proposed battery holder unit can further comprise, in addition to at least one cable for transmitting electrical energy, at least one cable for signal transmission, for example at least one cable for transmitting input and / or control signals generated by the user on an operating part of a drive system of the electric bicycle and / or for transmitting sensor signals indicative of a driving speed of the electric bicycle.

[0014] In the battery holder unit designed as a preassembled structural unit, at least one cable of the cable harness can be secured to at least one fastening region of the battery holder provided for the at least one cable. At least one fastening region is thus provided on the battery holder, to which at least one cable of the cable harness is secured, such that the at least one cable is located in a predefined position on the battery holder and is held thereon before assembly to the frame of the electric bicycle. The battery holder can generally comprise an elongated part, the inner side of which faces an elongated attachment location for the battery unit, defined by the battery holder, and which extends between a first longitudinal end and a second longitudinal end of the battery holder.Battery units intended for electric bicycles are typically designed to be elongated, so that they can be easily integrated, for example, into a seat tube or down tube of the electric bicycle's frame. An elongated (central) part of a battery holder can span the entire length of the attachment point in order to, on the one hand, facilitate the fixation of the battery holder to the frame and, on the other hand, to hold the battery unit securely thereto when installed on the frame as intended. In particular, the elongated part can border the attachment point for the battery unit. In principle, it is not mandatory that the part extending between the longitudinal ends also encompasses the longitudinal ends of the battery holder. At one longitudinal end, for example, an end piece of the battery holder can be provided that is connected to the elongated part and optionally formed integrally therewith.

[0015] In one embodiment, in the battery holder unit designed as a preassembled structural unit, at least one cable of the cable harness is routed along the elongated part. A fastening region provided for securing the at least one cable can thus be formed in particular on the elongated part of the battery holder. Thus, after assembly of the battery holder unit, a cable of the cable harness no longer needs to be routed along the battery holder itself. If necessary, at least two cables of the cable harness can also be routed along the elongated part of the battery holder. In particular, at least one cable can be routed along an outer side of the elongated part facing away from the inner side. Accordingly, the at least one fastening region can then also be provided precisely on this outer side.

[0016] The at least one cable of the cable harness provided on the pre-assembled battery holder unit can, in principle, protrude with a first end beyond the first longitudinal end of the battery holder and with a second end beyond the second longitudinal end of the battery holder. At the protruding (cable) ends, the respective cable of the cable harness can thus be easily connected to the electronics of the electric bicycle, while the cable has already been pre-assembled on the battery holder and is and remains laid there as intended. In one embodiment, a first end piece is provided on the first longitudinal end of the battery holder, which is configured for a connection to the battery unit. Alternatively or additionally, a second end piece of the battery holder can be provided on the second longitudinal end, which is (likewise) configured for a connection to the battery unit.For example, one of the end pieces can be provided with the aforementioned connector for electronically connecting a battery unit attached to the battery holder. Another end piece can, in turn, be provided with a locking device, by means of which the battery unit attached to the battery holder is locked to the battery holder (and thus, in the properly mounted state, to the frame of the electric bicycle), thus preventing unauthorized removal of the battery unit from the battery holder (and thus from the frame of the electric bicycle).

[0017] The first and / or second end piece of the battery holder can extend substantially perpendicular to the elongated (central) part of the battery holder. The battery holder can thus be U-shaped or C-shaped in cross-section, particularly with the first end piece, the elongated part, and the second end piece. In particular, the battery holder can be designed as a U-shaped or C-shaped frame part, in particular made of metal.

[0018] In principle, an elongated part of the battery holder can provide at least one attachment point for securing the battery holder unit, pre-assembled with the wiring harness, to the frame of the electric bicycle. The attachment points on the elongated part thus determine where the battery holder unit is secured to the frame of the electric bicycle, for example, within a battery compartment of a seat tube or down tube of the frame.

[0019] Part of the proposed solution is also an electric bicycle with a variant of a proposed battery holder unit.

[0020] Furthermore, the proposed solution comprises a method for mounting a battery holder and a cable harness to a frame of an electric bicycle. When mounted on the electric bicycle, a battery unit is to be detachably connected to the battery holder, which is intended to supply an electric motor drive unit of the electric bicycle with electrical energy. At least one cable of the cable harness, in turn, serves for the connection to the drive unit. In the course of a proposed method, it is now provided to pre-assemble a battery holder unit with the battery holder and the cable harness, and to

[0021] Battery holder unit to be mounted to the frame of the electric bike.

[0022] As with one embodiment of a proposed battery holder unit, in one embodiment of the proposed assembly method, the wiring harness is pre-assembled together with the battery holder, allowing the two components to be mounted together as part of the battery holder unit to the frame of the electric bicycle in a single operation. For example, the pre-assembled battery holder unit can be housed and secured in a battery compartment on a frame tube, in one embodiment, for example, on a seat tube or in a down tube of the frame.

[0023] In one embodiment, it is additionally provided that the wiring harness is modularly assembled from at least two wiring harness modules and then mounted on the battery holder for pre-assembly of the battery holder unit. In such an embodiment, it is thus provided, for example, that two or more wiring harness modules are selected from a plurality of combinable wiring harness modules, and the selected wiring harness modules are connected to one another and secured to the battery holder. For example, one and the same battery holder can be used for different bicycle models that differ from one another in terms of their electronic connection to the electronics of the electric bicycle. A set of movable wiring harness modules can be provided for this purpose.Depending on the bicycle model, a battery holder unit tailored to the respective bicycle model can be easily pre-assembled using one and the same type of battery holder. By selecting suitable wiring harness modules and attaching them to the battery holder, at least two suitable wiring harness modules, specified for the respective bicycle model, are thus selected, for example, from a wiring harness module kit, assembled, and then mounted on the battery holder. The pre-assembled battery holder unit is then mounted on the frame of the respective electric bicycle.

[0024] A variant of a proposed assembly method can be readily implemented with a variant of a proposed battery holder unit. Accordingly, the advantages and features of variants of a proposed battery holder unit explained above and below also apply to variants of a proposed assembly method, and vice versa. The attached figures illustrate possible variants of the proposed solution by way of example.

[0025] Here we show:

[0026] Figure 1 shows a perspective view of an embodiment of a proposed battery holder unit, with a battery holder which is C-shaped in cross section and has a holding frame to which a cable harness is attached;

[0027] Figure 2 shows the battery holder unit of Figure 1 in a mounted on a down tube of a

[0028] Frame of an electric bicycle mounted state, wherein a battery unit to be attached to the battery holder is additionally shown;

[0029] Figure 3 shows the down tube of Figure 2 with the battery unit attached to it;

[0030] Figure 4 shows a flow diagram for an embodiment of a proposed assembly method;

[0031] Figure 5 shows schematically and in side view an electric bicycle with the

[0032] Battery unit mounted on the down tube.

[0033] Figure 5 shows an electric bicycle 1 with an electric motor drive unit A. The electric bicycle 1 has a frame 10, which here, for example, comprises a top tube 10.1, a down tube 10.2 and a seat tube 10.3 and to which the drive unit A is fastened in the region of an intersection point of the seat tube 10.3 and the down tube 10.2. Part of the drive unit A are control electronics SE and a sensor device 15, for example designed with a torque sensor and a position sensor, for sensorically detecting a torque introduced by muscle power at a drive shaft in the form of a bottom bracket shaft AT of the drive unit A. The sensor device 15 can alternatively or additionally comprise a speed sensor, via which the speed of the bottom bracket shaft AT can be detected.

[0034] An output element of the drive unit A, for example, a hollow output shaft mounted coaxially with the bottom bracket shaft AT, is connected to a rear wheel 12 of the electric bicycle 1 via a belt or chain 13 as a power transmission link in order to drive the electric bicycle 1. A wheel sensor 14 for determining the driving speed of the electric bicycle is assigned to this rear wheel 12, for example. Of course, the wheel sensor 14 can instead be provided on a front wheel 11 of the electric bicycle 1.

[0035] The drive unit A is part of a drive system of the electric bicycle 1, which further comprises a control unit 2. The control unit 2 is mounted in Figure 5, for example, in the area of a handlebar of the electric bicycle 1 and is connected to the control electronics SE of the drive unit A, typically via one or more cables 41.1 41.2.

[0036] 2, a user input can be detected and used to control the drive unit A. For example, the control unit 2 further comprises at least one display to inform a user of the electric bicycle 1 about

[0037] - the current operating status of the drive unit A, for example with regard to a set support level,

[0038] - a charge state of a battery unit 3 supplying the drive unit A with electrical energy, which contains at least one (rechargeable) battery, and / or

[0039] - to inform about a set gear which specifies the ratio with which a drive torque introduced by muscle power at the bottom bracket shaft AT is transmitted to the output element of the drive unit A.

[0040] For connecting the battery unit 3 to the control unit 2 as well as for signal transmission between the control unit 2 and the control history SE of the drive unit A, cables 41.1 and 41.2 are shown schematically in Figure 5. These cables 41.1 and 41.2 are part of a cable harness 41, which is connected to a battery holder 40 for the battery unit.

[0041] 3 forms a preassembled battery holder unit 4. Figure 1 shows an exemplary embodiment of such a battery holder unit 4 designed as a preassembled unit.

[0042] The battery holder 40 of the illustrated battery holder unit 4 is designed here with a C-shaped holding frame and accordingly has an elongated central part 402, which is connected at its longitudinal ends to two first and second end pieces 401, 403, each oriented perpendicularly thereto. The battery holder 40 defines a mounting location for a battery unit 3 between the two end pieces 401 and 403, so that the battery unit 3, which is properly attached and locked to the battery holder 40, is connected to both end pieces 401, 403. For this purpose, a connection connector 4030 is provided on a second end piece 403, for example, on a side of the second end piece 403 facing the opposite, first end piece 401. The battery unit 3 can be plugged into this connection connector 4030 in order to establish an electrical connection between the at least one battery of the battery unit 3 and the cable harness 41.A locking device 42 is provided on the other, first end piece 401. This locking device 42 serves to mechanically lock the battery unit 3, which is mounted as intended on the battery holder 40.

[0043] If a battery unit 3, which is cuboid-shaped and elongated here, for example (see Figures 2 and 3), is attached and locked to the battery holder 40 as intended, the battery unit 3 extends parallel to the elongated central part 402 of the battery holder 40. In this case, the elongated central part 402 not only has several fastening points 4022a, 4022b, 4022c, and 4022d for securing the battery holder 40 to the down tube 10.2 of the frame 10. Rather, at least one cable harness fastening area 4020, 4021 is also provided on the elongated central part 402. In this case, two cable harness fastening areas 4020 and 4021 are provided on an outer side of the central part 402, for example. This outer side faces away from an inner side of the central part 402, which borders the mounting location for the battery unit 3.The outer side is thus located in the present case on a rear side of the central part 402, which, when the battery holder 40 is installed as intended on the down tube 10.2, faces away from an opening in the down tube 10.2 through which the battery unit 3 can be attached to the battery holder 40. A cable harness fastening area 4020, 4021 can, for example, be formed with a tab for clamping and / or positively securing a section of a cable 41.1 or 41.2.

[0044] In this case, at least two cables 41.1 and 41.2 of the cable harness 41 are already secured to the battery holder 40 via the two externally provided cable harness fastening areas 4020 and 4021 and routed along the elongated central section 402 before the battery holder 40 is mounted to the down tube 10.2. In addition, cables of a cable harness 41.3 of the cable harness 41 (and thus a bundle of several cables) are connected to the connection connector 4030 and secured thereto. The cable harness 41 thus forms, together with the battery holder 40, the preassembled battery holder unit 4, which can be mounted to the down tube 10.2 of the frame 10 in a single operation. In the present case, connector sections 410a, 410b, 411a and 411b are provided at the ends of the respective individual cables 41.1 and 41.2 as well as at one end of the cable harness 41.3 (which comprises one cable end of the one cable 41.2).Via these connector sections 401a, 401b, 411a and 410b, the cable harness 41, which has already been laid at least partially along the battery holder 40 as intended, can be quickly and easily connected to corresponding bicycle-side connectors in order, in particular, to connect the connection connector 4030 to an electronics unit of the electric bicycle 3 and, in this case, in particular, to the control electronics SE of the drive unit A - before or after the battery holder unit 4 is mounted on the down tube 10.2.

[0045] Figure 2 shows the state of the battery holder unit 4 mounted on the down tube 10.2. Here, the battery holder unit 4 is inserted into a battery compartment 1020 of the down tube 10.2 and thus accommodated within a cavity of the down tube 10.2 that is open on one side. The battery holder unit 4 is fixed within the down tube 10.2 at the fastening points 4022a to 4022d of the battery holder 40. The battery unit 3 can then be inserted into the battery compartment 1020 via the down tube 10.2, which is open on one side - in this case, for example, on an underside. The battery unit 3 is first plugged into the connection connector 4030 with one end face and then mechanically locked to the locking device 42 with its opposite end face.

[0046] A key 420 is provided for closing and opening the locking device 42, which can be inserted into a lock cylinder of the locking device 42. This lock cylinder is accessible from the outside via a lock opening 1021 on the down tube side when the battery holder unit 4 is properly mounted in the down tube 10.2.

[0047] As can be seen from both Figure 2, in which the battery unit 3 is not yet fully mounted on the down tube 10.2, and from Figure 3, in which the battery unit 3 is fully inserted into the battery compartment 1020 and is locked and secured to the battery holder 40, the cables 41.1 and 41.2 of the cable harness 41 run along the battery holder 40 when the battery holder unit 4 is mounted on the frame 10 in the same way as before the battery hall holder unit 4 was mounted on the down tube 10.2. The route of the cables 41.1 and 41.2 on the battery holder 40 is thus already determined during the pre-assembly of the battery holder unit 4. Only the cable ends projecting beyond the longitudinal ends of the battery holder 40 must be connected to the electronics of the electric bicycle 1 via the connector sections 410a, 410b, 411a and 411b and accommodated within the down tube 10.2.This considerably simplifies assembly compared to a separate and sequential attachment of a battery holder 40 on the one hand and a cable harness 41 on the other hand to a down tube 10.2 of the frame 10.

[0048] In this context, Figure 4 uses a flow chart to illustrate by way of example the sequence of a possible assembly method that can be implemented when assembling the battery holder unit 4 of Figures 1 to 3.

[0049] In the assembly method illustrated by the flowchart in Figure 4, a first step S1 provides for mounting the cable harness 41 to the battery holder 40 before the battery holder is mounted to the (bicycle) frame 10. Here, the cables 41.1, 41.2 of the cable harness 41 are routed and secured along the battery holder 40 via the cable harness fastening areas 4020 and 4021 on the battery holder side. The battery holder 40 with the cable harness 41 is then mounted to the frame 10 as a preassembled unit, namely as battery holder unit 4, in a subsequent step S2, for example, in a seat tube 10.3 of the frame 10 or—according to Figures 2 and 3—in a down tube 10.3 of the frame 10.After the intended assembly and, in particular, fixation of the battery holder unit 4 to the frame 10, the battery unit 3 and thus at least one battery for supplying the drive unit A with electrical energy can be inserted into the battery holder 40 in a step S3. According to Figures 2 and 3, it can be provided that the battery unit 3 is inserted into a cavity in the down tube 10.2 of the frame 10, which cavity defines a battery compartment 1020.

[0050] To further increase the flexibility of assembly and simplify the use of a battery holder unit 4 with identically designed battery holders 40 for different models of electric bicycles 1, it can be provided that a set of different, combinable wiring harness modules is provided to form different variants of wiring harnesses 41. In a step S1a preceding the formation of the preassembled battery holder unit 4, it can then first be provided to select at least two wiring harness modules for the respective bicycle model, connect them to one another, and then secure them to the battery holder 40.
