Description

Interior / exterior building panels using recycled fibers with enhanced flame retardancy

[0001] The present invention relates to an architectural interior / exterior panel using recycled fibers with enhanced flame retardancy that satisfies waterproofness, semi-fireproofness, flame retardancy, and sound absorption, and more specifically, to an architectural interior / exterior panel using recycled fibers with enhanced flame retardancy, which comprises a flame retardant board having a plurality of sound wave inducing holes formed therein that can primarily cancel out sound waves by diffuse reflection, and a sound-absorbing sheet attached to the other surface of the flame retardant board to enable secondary absorption of sound waves, and wherein the sound-absorbing sheet is impregnated with a melamine-based flame retardant aqueous solution.

[0002] In general, panels are made by filling insulation materials such as polyurethane foam that impart internal support stress between surface members such as steel plates that impart support stress. These architectural panels are receiving attention for their excellent insulation and heat retention effects, as well as for their energy saving, strong strength, economical construction costs, and hygienic environment maintenance.

[0003] However, the above-mentioned construction panel is not only used as a singer panel, but especially when used in auditoriums, gymnasiums, various factories, parking lots, etc. where noise is particularly generated, the noise generated indoors causes a sound wave and resonance phenomenon to occur on the inner surface members of the construction panel, resulting in a significant deterioration in indoor workability and comfort, and in particular, there was a problem that it was very vulnerable to fire.

[0004] Recently, panels used as building materials and interior furniture panels are being manufactured from non-combustible or semi-combustible materials to prevent fire. Non-combustible panels are made from materials such as vermiculite, cement, and yellow clay. However, these materials used to enhance non-combustibility are heavy, difficult to construct, difficult to cut and process, and often contain harmful substances.

[0005] Accordingly, panels using semi-combustible materials are being developed to secure evacuation time in the event of a fire. While these panels utilize materials containing flame retardants, the flame retardant treatment is often inadequate, failing to provide sufficient flame retardant protection.

[0006] In Korean Patent Publication No. 10-2018-0107524, a semi-combustible fiber board is manufactured by impregnating a flame retardant-containing impregnating composition with a flame retardant. However, there is a problem in that it is difficult to secure sufficient flame retardancy because the flame retardant component is not sufficiently contained in the impregnation process.

[0007] In addition, Korean Patent Publication No. 10-0776377 describes obtaining a flame retardant effect by impregnating and coating a silicone flame retardant composition onto fabrics, panels, boards, nonwoven fabrics, etc., but even in this case, there is a limit to improving flame retardancy because the flame retardant component is not sufficiently contained in the substrate through the impregnation process.

[0008] The present invention has been devised in consideration of the above-mentioned problems, and the first object of the present invention is to provide a building interior / exterior panel using recycled fibers with enhanced flame retardancy that satisfies semi-incombustibility, flame retardancy, and sound absorption, wherein a flame retardant board having a plurality of sound-inducing holes formed therein that can primarily cancel out sound waves through diffuse reflection, and a sound-absorbing sheet attached to the other surface of the flame retardant board to secondary absorb sound waves and enhance sound absorption performance.

[0009]

[0010] The second object of the present invention is to provide an architectural interior / exterior panel using recycled fibers with enhanced flame retardancy and durability, which satisfies semi-combustibility, flame retardancy, and sound absorption by including an improved impregnation composition in which the flame retardant component is highly dispersed.

[0011] According to the features for achieving the above-mentioned object, the first invention relates to an architectural interior / exterior panel using recycled fibers with enhanced flame retardancy that satisfies semi-combustibility, flame retardancy, and sound absorption, comprising: a flame retardant board having a plurality of sound-inducing holes formed therein for inducing sound waves; and a sound-absorbing sheet attached to the other surface of the flame retardant board for absorbing sound waves introduced through the sound-inducing holes; wherein the flame retardant boards are configured by stacking a plurality of pieces, and the sound-inducing holes of the flame retardant boards arranged at the bottom have a structure that is larger in size than the sound-inducing holes arranged at the top, and the sound-absorbing sheet is characterized in that it is formed by impregnating a nonwoven fabric with a melamine-based flame retardant aqueous solution so as to impart flame retardancy.

[0012]

[0013] The second invention is characterized in that the shape of the sound wave induction hole is any one of a square, a triangle, a pentagon, a hexagon, a heptagon, an octagon, and a circle.

[0014]

[0015] The third invention is characterized in that, in the first invention, the flame-retardant board is made of a papermaking and impregnation composition manufactured using a fiber material including waste fibers, wherein the impregnation composition is a flame retardant composed of 20 to 30 wt% of triphenyl phosphate (TPP), 50 to 60 wt% of aluminum hydroxide (Al(OH)3) and 10 to 20 wt% of decabromodiphenyl ethane (DBDPE); and 80 to 90 mol% of a copolymer (poly(n-buthylacrylate)-b-poly(methylmethacrylate), PBA-PMMA) composed of 10 to 20 wt% of polybutylacrylate and 80 to 90 wt% of polymethyl methacrylate, and 10 to 20 mol% of silica particles, and is made of surface-treated silica.

[0016]

[0017] The fourth invention is characterized in that, in the third invention, the fiber material is made of fiber material polished through a beating process, and the flame-retardant board is manufactured by impregnating the paper with the impregnating composition and then thermally pressing it.

[0018] According to the architectural interior / exterior panel using recycled fibers with enhanced flame retardancy that satisfies the semi-combustibility, flame retardancy, and sound absorption properties of the present invention, there is an effect of enhancing sound absorption performance by secondary absorption of sound waves through a flame retardant board having a plurality of sound wave inducing holes formed therein that can primarily cancel out sound waves through diffuse reflection, and a sound absorbing sheet attached to the other surface of the flame retardant board.

[0019] In addition, the flame retardant board has the effect of improving the flame retardancy of the paper panel because the flame retardant component contained in the impregnation composition is sufficiently impregnated into the paper.

[0020] In addition, the sound-absorbing sheet has the effect of enhancing flame retardancy by impregnating a nonwoven fabric with an aqueous solution containing tetraorthosilicate (TEOS) and 1N hydrochloric acid as an acid catalyst, and then impregnating the dried nonwoven fabric again with an aqueous solution of a melamine-based flame retardant so that silica and a flame retardant are distributed in the nonwoven fabric.

[0027] Hereinafter, a detailed description will be given of an architectural interior / exterior panel using recycled fibers with enhanced flame retardancy according to the present invention, together with the attached drawings.

[0028] FIG. 1 is a perspective view of an interior / exterior building panel using recycled fibers with enhanced flame retardancy according to the present invention, FIG. 2 is a perspective view showing a flame retardant board extracted from FIG. 1 and a bottom perspective view showing the bottom, FIG. 3 is a configuration diagram showing sound wave induction holes of various examples, FIG. 4 is a conceptual diagram showing sound wave cancellation according to a cross-section, and FIG. 5 is a photograph showing the results of a direct flame combustion test on a test body manufactured using a membrane panel (a), a flame retardant board of the present invention (b), and a wood panel (c).

[0029] As illustrated in FIGS. 1 to 5, the present invention relates to a building interior / exterior panel (100) using recycled fibers with enhanced flame retardancy that satisfy semi-incombustibility, flame retardancy, and sound absorption, which comprises a flame retardant board having a plurality of sound-inducing holes formed therein that can primarily cancel out sound waves through diffuse reflection, and a sound-absorbing sheet attached to the other surface of the flame retardant board to enable secondary absorption of sound waves, wherein the sound-absorbing sheet is impregnated with a melamine-based flame retardant aqueous solution.

[0030] The interior / exterior building panel (100) using recycled fiber with enhanced flame retardancy of the present invention is largely composed of two parts: a flame retardant board (10) that induces sound waves and then cancels the sound waves by diffuse reflection, and a sound-absorbing sheet (20) that is attached to the other surface of the flame retardant board (10) and absorbs sound waves.

[0031] [Flame retardant board]

[0032] As shown in FIGS. 1 and 2, the flame-retardant board (10) has a structure in which a plurality of sound wave inducing holes (11) that induce sound waves are formed.

[0033] At this time, the above flame retardant board (10) is configured by stacking multiple pieces, and the sound wave induction hole (11) of the flame retardant board arranged at the bottom is structured to be larger in size than the sound wave induction hole (11) arranged at the top.

[0034] Since the flame retardant boards (10) laminated in this way have different sizes of sound wave induction holes (11), " " is a structure in which an internal space (12) in the form of a protruding shape with steps formed is formed.

[0035] Accordingly, as shown in Fig. 4, when sound waves are introduced through a small sound wave induction hole (11), irregular reflections occur in the internal space (12) in the form of a stepped iron, and the sound waves are canceled as they are converted into heat energy.

[0036] In addition, as shown in Fig. 3, the shape of the sound wave induction hole (11) formed on the flame retardant board (10) is a square shape, but it is obvious that in other embodiments, it may be formed in any one of a triangle, a pentagon, a hexagon, a heptagon, an octagon, and a circle.

[0037] In addition, the above flame retardant board (10) can be provided with structural features that can increase mechanical properties, flexural strength, and durability through sound wave induction (11).

[0038] In addition, the above flame retardant board (10) can have an additional function of implementing an interior effect through a sound wave induction hole (11).

[0039] Meanwhile, the above flame retardant board (10) is made of a paper and impregnation composition manufactured using a fiber material including waste fibers.

[0040] At this time, the impregnating composition comprises a flame retardant composed of triphenyl phosphate (TPP), aluminum hydroxide (Al(OH)3) and decabromodiphenylethane (DBDPE); and silica surface-treated with a copolymer of polybutylacrylate and polymethylmethacrylate (poly(n-buthylacrylate)-b-poly(methylmethacrylate), PBA-PMMA).

[0041] In general, a paper sheet is manufactured by a papermaking process in which paper is manufactured using fiber materials, and then the paper obtained by the papermaking process is impregnated with an impregnation composition and then thermocompression molded. In order to impart flame retardancy, a flame retardant may be added to the impregnation composition and processed.

[0042] The flame retardant board (10) of the present invention has a technical feature that the flame retardant component is highly dispersed in the paper sheet by optimizing the components of the impregnation composition for manufacturing the conventional paper sheet, thereby improving the flame retardancy.

[0043] The flame retardant contained in the above impregnation composition is a flame retardant composed of three components: triphenyl phosphate, aluminum hydroxide, and decabromodiphenyl ethane. It was found that the flame retardant performance of the paper sheet can be improved by combining the flame retardants.

[0044] In particular, since the compatibility with the components of the flame retardant composition can be increased by mixing each component of the flame retardant in an appropriate ratio, it was shown that the impregnation process was carried out smoothly even if the flame retardant content was increased, and it was shown that a larger amount of flame retardant could be impregnated compared to a general impregnation process.

[0045] The flame retardant constituting the above impregnation composition is specifically a flame retardant composed of 20 to 30 wt% of triphenyl phosphate, 50 to 60 wt% of aluminum hydroxide, and 10 to 20 wt% of decabromodiphenyl ethane. Through this, it is possible to secure good dispersibility during the impregnation process without causing agglomeration due to triphenyl phosphate, a phosphorus-based flame retardant, or decabromodiphenyl ethane, a brominated flame retardant.

[0046] In addition, aluminum hydroxide, which constitutes the above flame retardant, not only has a flame retardant effect, but also increases the hydrophilicity of the fiber material constituting the paper, thereby improving the bonding strength.

[0047] It is preferable to classify each component constituting the above flame retardant into particle sizes of 50 to 150 μm and use them. This is in consideration of dispersibility within the fiber material constituting the paper. If the particle size is too small, the amount of unreacted powder that is not dispersed within the fiber material during the impregnation process increases, and if the particle size is too large, sufficient impregnation is not achieved. Therefore, it is preferable to classify and use them within the above size range.

[0048] In addition, the impregnating composition contains silica, and in particular, by using silica surface-treated with a copolymer of polybutylacrylate and polymethylmethacrylate, the dispersibility and moldability of the flame retardant are improved.

[0049] The above polymethyl methacrylate copolymer is graft copolymerized with silica particles to form surface-treated silica particles. These surface-treated silica particles act as a type of dispersant, and the hydrophilicity of the silica bound to the ends of the copolymer allows the flame retardant to be rapidly dispersed within the fiber material constituting the paper, thereby promoting adsorption.

[0050] It is known that a copolymer of polybutylacrylate and polymethylmethacrylate can be used as a coating agent when the copolymer contains butylacrylate and methylmethacrylate in a weight ratio of 1:1, and can be used as an adhesive when the butylacrylate content is 90 wt% or more. That is, the physical properties of the copolymer can vary depending on the composition ratio of the copolymer.

[0051] In the present invention, a copolymer of polybutylacrylate and polymethylmethacrylate is used, which is composed of 10 to 20 wt% of polybutylacrylate and 80 to 90 wt% of polymethylmethacrylate. In addition, in order to form a graft copolymer by adding silica to the copolymer, the copolymer and silica particles are mixed so that 10 to 20 mol% of silica particles having a size of 0.1 to 0.5 μm are added to 80 to 90 mol% of the copolymer of polybutylacrylate and polymethylmethacrylate, and a graft copolymer is formed to produce surface-treated silica.

[0052] That is, the impregnating composition can be manufactured by including a step of manufacturing a copolymer of polybutylacrylate and polymethylmethacrylate, a step of manufacturing surface-treated silica by mixing silica particles into the copolymer, and a step of mixing a flame retardant into the silica.

[0053] In addition, the impregnation composition is composed of 30 to 40 parts by weight of a polybutylacrylate and polymethylmethacrylate copolymer, 10 to 20 parts by weight of surface-treated silica, and 50 to 60 parts by weight of a flame retardant, and 50 to 200 parts by weight of water is added to form an aqueous solution for use to facilitate smooth impregnation. In addition, an inorganic pigment may be added during the process of manufacturing the impregnation composition to impart color to the flame retardant board (10).

[0054] The above surface-treated silica particles can be produced by reacting polybutylacrylate and silica particles in the presence of copper bromide (CuBr2) and ascorbic acid to produce silica particles surface-treated with polybutylacrylate, and then adding methyl methacrylate to the silica particles and reacting them in the presence of copper bromide to obtain silica in the form of a polybutylacrylate and polymethyl methacrylate copolymer surface-treated silica particles. Thereafter, a flame retardant is added to the produced silica and stirred to obtain an impregnating composition.

[0055] The impregnation composition obtained as described above is used to impregnate the paper, and the paper can be obtained by applying a conventional paper manufacturing process using a fiber material including waste fibers.

[0056] Korean Patent Publication No. 10-2018-0107524 describes a process for manufacturing semi-combustible paperboard by mixing a papermaking composition containing a flame retardant with fiber materials during the papermaking process, and then impregnating the manufactured paper with an impregnating composition containing a flame retardant. While these two steps of introducing flame retardants can increase the flame retardant content within the paperboard, the inclusion of flame retardants during the papermaking process reduces the durability of the paperboard itself, leading to process defects.

[0057] Unlike the conventional processes, the present invention manufactures paper using conventional papermaking processes, and then introduces a flame retardant into the paper fibers through an impregnation process alone. Furthermore, the components and content of the impregnation composition for the impregnation process are optimized to achieve sufficient flame retardancy through this process alone.

[0058] The above-mentioned fiber material utilizes waste fibers. The waste fibers may be selected from natural fibers or synthetic fibers such as cotton, pulp, polyester, and polypropylene, and may be used alone or as a mixed fiber. Furthermore, waste fibers and general fibers may be mixed and used.

[0059] Additionally, prior to performing the sintering process using the fiber material, the fiber material may be ground through a beating process. In the beating process, the fiber material is ground into a fine powder and then placed in a tank for grinding for 2 to 3 hours.

[0060] Using the fiber material that has been polished in this way, paper is manufactured. This is a process of dehydrating and drying the fiber material, and conventional papermaking processes such as layer formation, pressing and dehydration, drying, and surface treatment can be applied. That is, the fiber material ejected from the head box is introduced into the wire section to be formed into paper, then goes through a pressing and dehydration process in the pressing section, and the residual moisture is evaporated in the drying section, and then the thickness of the paper is adjusted in the calendar to complete the paper.

[0061] The above-mentioned paper can be manufactured to have a thickness of 1 to 5 mm. If the thickness of the paper is too thick, the impregnation of the flame retardant will not proceed smoothly in the subsequent impregnation process, and if the thickness is too thin, the paper may be damaged in the subsequent process. Therefore, it is preferable to manufacture the paper to have a thickness within the above range.

[0062] The above impregnation process can be performed by placing the paper into an impregnation tank containing the impregnation composition, impregnating the paper while passing it through a compression guide roller installed in the impregnation tank, and then pressurizing it with a steel compression roller, thereby reducing the moisture content of the paper. In addition, the impregnation can be performed by applying pressure using a roller made of engraved and embossed guide rollers so that the components of the impregnation composition can penetrate into the fibers constituting the paper, and a process of drying the flame-retardant flame-retardant board (10) obtained after the impregnation process can be performed.

[0063] In addition, the flame retardant board (10) can be thermo-compression molded using a thermo-compression machine. The thermo-compression molding is a flat thermo-compression molding, and through this, the smoothness and stability of the fibers constituting the paper can be maintained. When performing the thermo-compression molding process, a mold can be attached to the upper end of the thermo-compression machine to mold the first and second sound wave inducing holes (11, 12) and the tapered surface (13) of the flame retardant board (10).

[0064] A laminated flame-retardant board (10) can be manufactured by performing a thermal compression molding process or a lamination process of laminating two or more sheets of dried flame-retardant paper sheets.

[0065] The upper layer lamination process can laminate 2 to 6 sheets depending on the intended use of the flame-retardant board (10). At this time, an adhesive can be applied to the surface of the flame-retardant paper sheets to be laminated and then laminated and bonded. By performing the lamination process in this manner, a flame-retardant board (10) having a thickness of 2 to 30 mm can be completed.

[0066] The effects of the flame-retardant board manufactured through the following examples are described.

[0067] [Example]

[0068] To manufacture a flame-retardant board, waste cotton fibers with an average length of 40 mm were crushed, and 100 parts by weight of the crushed material was placed in a tank and a beating process was performed for 2 hours.

[0069] The obtained waste fibers were fed into a head box, and the waste fibers ejected from the head box formed a layer in the wire section. After being pressed and dehydrated in the pressurizing section, the residual moisture was evaporated in the drying section, and then passed through a calender to produce paper having a width of 1,000 mm, a length of 2,500 mm, and a thickness of 2 to 2.5 mm.

[0070] The above-mentioned paper was placed in an impregnation tank where an impregnation composition was stored, and was pressed by a steel compression roller through a guide roller installed in the impregnation tank to produce a paper sheet and then dried for the first time. The first-dried flame-retardant paper sheet was thermally pressed at a temperature and pressure of 180°C and 200 kg / cm2 for 3 minutes to obtain a flame-retardant board (10) having a thickness of 2 mm.

[0071] At this time, the impregnating liquid was prepared by mixing an impregnating composition composed of 60 parts by weight of a flame retardant, 15 parts by weight of silica, and 35 parts by weight of a copolymer of polybutylacrylate and polymethylmethacrylate with 100 parts by weight of water.

[0072] At this time, the flame retardant was used by mixing 24 wt% of triphenyl phosphate, 58 wt% of aluminum hydroxide, and 18 wt% of decabromodiphenyl ethane, and as the butylacrylate / methyl methacrylate copolymer, a copolymer composed of 15 wt% of BA and 85 wt% of MMA was used.

[0073] [Comparative example]

[0074] For comparison, the same impregnation process as in the example was performed, but a composition containing 80 parts by weight of liquid potassium silicate, 30 parts by weight of ultracarb, and 20 parts by weight of diatomaceous earth mixed with 100 parts by weight of water was used as the impregnation composition.

[0075] A direct flame combustion test was conducted on a flame-retardant board (10) according to an embodiment and a comparative example and a conventional wood panel. As a result, as shown in Fig. 5(b), the flame-retardant board (10) according to the embodiment did not combust even when sprayed with direct flame, indicating excellent flame retardancy. In contrast, the flame-retardant board (10) according to the comparative example showed flame retardancy as shown in Fig. 5(a), and the degree of ignition was weaker than that of the conventional wood panel (Fig. 5(c)), but was more severe than that of the embodiment. It was determined that these results were due to the inclusion of a large amount of flame retardant components in the flame-retardant board by the impregnation process of the present invention.

[0076] It is judged that the comparative example experiment will satisfy the requirements of semi-combustibility and flame retardancy.

[0077]

[0078] [Sound-absorbing sheet]

[0079] The above sound-absorbing sheet (20) can be configured by being attached to the other surface of the flame-retardant board (10) through heat bonding or adhesive.

[0080] The above sound-absorbing sheet (20) is made by laminating nonwoven fabric impregnated with a melamine-based flame retardant solution to enhance flame retardancy.

[0081] More specifically, it can be manufactured by the steps of impregnating a nonwoven fabric with an aqueous solution containing tetraorthosilicate (TEOS) and 1N hydrochloric acid as an acid catalyst, drying the impregnated nonwoven fabric so that silica particles are distributed within the fiber structure, impregnating the dried nonwoven fabric again with an aqueous solution of a melamine-based flame retardant so that silica and a flame retardant are distributed in the nonwoven fabric, taking it out, and drying it, and laminating three or more sheets of the dried nonwoven fabric to form a sheet.

[0082] The sound-absorbing sheet (20) manufactured in this way has the function of absorbing and then canceling out sound waves introduced through the sound wave induction hole (11) using the pores of the nonwoven fabric.

[0083] In addition, the above sound-absorbing sheet (20) has the function of absorbing some of the sound waves introduced into the sound wave induction hole (11) and reflecting some of them, as shown in FIG. 4.

[0084] In addition, the above sound-absorbing sheet (20) has an additional function of reflecting a portion of sound waves by silica particles, and inducing the sound waves thus reflected to be converted into heat energy by generating irregular diffuse reflection through the internal space (12).

[0085] As described above, the interior / exterior building panel (100) using recycled fibers with enhanced flame retardancy of the present invention can implement an interior effect through the first sound wave inducing hole formed on one side of the flame retardant board, and thus can be used as an exterior material for the ceiling and walls inside a building, and can also be used as a sound-absorbing panel for inter-floor noise by installing it as an interior material under the floorboards inside a building.

[0086]

[0087] [Other usage examples]

[0088] Figure 6 is a conceptual diagram showing another example of use of an interior / exterior building panel using recycled fibers with enhanced flame retardancy of the present invention.

[0089] As shown in (a) of Fig. 6, the interior / exterior building panel (100) using the recycled fiber with enhanced flame retardancy of the present invention can be manufactured into a door panel or wall panel that satisfies flame retardancy, semi-flammability, flame retardancy, and sound absorption by attaching it to both sides of a honeycomb panel made of urethane and gypsum.

[0090] In addition, as shown in (b) of Fig. 6, the interior / exterior building panel (100) of the present invention can be attached to both sides of an MDF or wood panel, and an LPM or HPM sheet can be attached to the surface to be used as a furniture panel.

[0091]

[0092] The embodiments described in this specification and the configurations illustrated in the drawings are only the most preferred embodiments of the present invention and do not represent all of the technical ideas of the present invention. Therefore, it should be understood that there may be various equivalents and modified examples that can replace them at the time of filing this application.
