Abstract
Description
Wire harness
[0001] The present invention relates to a wire harness.
[0002] A pair of high-power shielded bus bars is known, as disclosed in Patent Document 1. The pair of high-power shielded bus bars is made of a rigid solid-core extrusion, such as aluminum or copper. Each end of the pair of high-power shielded bus bars is provided with a receiver for electrical connection. Thus, each end of the pair of high-power shielded bus bars is held by a receiver that commonly secures the two bus bars.
[0003] Special Publication No. 2023-517714
[0004] Such high-rigidity shielded bus bars are bent to fit the wiring path in the vehicle body. However, depending on the shape of the bend, the processing tolerances can be large. For this reason, when assembling the high-rigidity shielded bus bar to the vehicle body, the high-rigidity shielded bus bar must be positioned with great force. This raises concerns that the assembly process will be time-consuming and labor-intensive.
[0005] Furthermore, if a highly rigid high-power shielded busbar is forcibly aligned to account for machining tolerances and then assembled to the vehicle body, a large amount of stress is placed on the receiver of the high-power shielded busbar. This raises concerns about the receiver's durability. Furthermore, when a single receiver is used to hold the ends of a pair of high-power shielded busbars, the single receiver must support the machining tolerances of each high-power shielded busbar. This places a large amount of stress on the receiver from the pair of high-power shielded busbars, which also raises concerns about the receiver's durability.
[0006] An object of the present disclosure is to provide a wire harness that can improve assembly workability.
[0007] A wire harness that solves the above problem comprises a first wire unit in which a plurality of flexible wires extend from a first connector, and a second wire unit having a plurality of solid-core wires formed by uniting each of the plurality of flexible wires into a single wire and each having a second connector at one end, wherein each of the plurality of flexible wires is electrically connected by assembling a first connection portion provided at the tip of the plurality of flexible wires to a second connection portion provided at the other end of each of the solid-core wires.
[0008] The present disclosure can improve the efficiency of assembly work.
[0009] Fig. 1 is a perspective view showing the appearance of a wire harness according to one embodiment. Fig. 2 is a perspective view showing an example of the structure of a first connecting portion and a second connecting portion. Fig. 3 is a perspective view showing an example of the structure of the first connecting portion and a second connecting portion. Figs. 4(a) and 4(b) are procedural diagrams showing an overview of assembling a protector. Fig. 5 is a process diagram showing an assembling procedure of a wire harness. Fig. 6 is an explanatory diagram showing an example of combining a first electric wire unit and a second electric wire unit.
[0010] First, embodiments of the present disclosure will be described below. [1] A wire harness according to the present disclosure includes a first electric wire unit including a plurality of flexible electric wires extending from a first connector, and a second electric wire unit including a plurality of solid-core electric wires each formed by unitizing the plurality of flexible electric wires into a single wire and each having a second connector at one end, wherein each of the plurality of flexible electric wires is electrically connected by assembling a first connection portion provided at a tip of the plurality of flexible electric wires to a second connection portion provided at the other end of each of the solid-core electric wires.
[0011] According to this configuration, since the wire harness has a divided structure of the flexible wire and the solid-core wire, when the wire harness is attached to an object, the processing tolerances and manufacturing tolerances of the solid-core wire can be absorbed by the flexure of the flexible wire. Therefore, when the wire harness is attached to an object, it is not necessary to position the solid-core wire with a large force, and the wire harness can be easily attached. This improves the workability of the assembly.
[0012] [2] In the above [1], the plurality of flexible electric wires are twisted wires. With this configuration, twisted wires that are easily flexible are used as the flexible electric wires, which makes it easier to absorb positional variations when assembling the solid core electric wire to an assembly target. This makes it easier to position the solid core electric wire. This further contributes to improving the workability of the assembly.
[0013] [3] In the above [1] or [2], the first connecting portion and the second connecting portion are assembled using a structure in which they are fixed by a fastening mechanism. With this configuration, the first connecting portion and the second connecting portion can be firmly fixed by the fastening mechanism.
[0014] [4] In the above [1] or [2], a male-female connector pair is used to assemble the first connecting portion and the second connecting portion. With this configuration, the first connecting portion and the second connecting portion can be connected by the simple operation of mating the male-female connector pair.
[0015] [5] In any one of the above [1] to [4], the wire harness includes a protector that houses the first connection portion and the second connection portion to protect them. With this configuration, it is possible to protect the connection portion of the first connection portion and the second connection portion from damage, adhesion of water droplets, etc.
[0016] [6] In the above [5], the protector has a position adjustment mechanism that absorbs positional variations when the protector is attached to the object. With this configuration, the position adjustment mechanism of the protector can absorb positional variations when the protector is attached to the object. Therefore, it is possible for the protector to absorb processing tolerances, manufacturing tolerances, etc. that exist in the solid-core electric wire.
[0017] [7] In any one of the above [1] to [6], the diameter of the solid-core electric wire is formed to be larger than the diameter of the flexible electric wire. According to this configuration, even if the diameter of the flexible electric wire cannot be increased, by increasing the diameter of the solid-core electric wire, it is possible to achieve a sufficient heat dissipation effect in the wire harness.
[0018] [8] In any one of the above [1] to [7], the first connector is a charging inlet connector to which an external charging cable is connected, the first connection portion of the flexible electric wire of the charging inlet connector is connected to the second connection portion of the solid-core electric wire, and the second connector of the solid-core electric wire is connected to a battery provided as an assembly target. This configuration makes it possible to improve the workability of assembling a wire harness that connects the charging inlet connector and the battery.
[0019] [Details of the Embodiments of the Present Disclosure] Specific examples of the present disclosure will be described below with reference to the drawings. Note that the present invention is not limited to these examples, but is defined by the claims, and is intended to include all modifications within the meaning and scope equivalent to the claims. In each drawing, for the convenience of explanation, some components may be exaggerated or simplified. Furthermore, the dimensional proportions of each part may differ from the actual ones.
[0020] (Wire Harness 1) As shown in Fig. 1 , the wire harness 1 includes a first wire unit 4 having a plurality of flexible wires 3 extending from a first connector 2, and a second wire unit 6 having a plurality of solid-core wires 5. The wire harness 1 is used, for example, in a vehicle. The first connector 2 provided at one end of the wire harness 1 is, for example, a charging inlet connector to which an external charging cable (not shown) is connected. The other end of the wire harness 1 is electrically connected to a battery (not shown) installed in the vehicle. In this way, the wire harness 1 is a charging wire harness for a vehicle.
[0021] (First electric wire unit 4) As shown in Fig. 1 , the first electric wire unit 4 has a first connector 2 at one end of the flexible electric wire 3 and a first connection portion 9 at the other end of the flexible electric wire 3. In the present example, the first electric wire unit 4 has two flexible electric wires 3. The first electric wire unit 4 has a first connection portion 9 at the tip of each flexible electric wire 3, so that the first electric wire unit 4 has a total of two first connection portions 9. A positive voltage is applied to one of the flexible electric wires 3, and a negative voltage is applied to the other of the flexible electric wires 3. The first electric wire unit 4 is, for example, an inlet wire harness to which a charging cable is connected and through which a charging current flows.
[0022] (Flexible Electric Wire 3) As shown in Fig. 1 , the flexible electric wire 3 is, for example, a twisted wire. The flexible electric wire 3 is made of, for example, copper or aluminum. The flexible electric wire 3 has the property of being easily bendable, and in the case of a twisted wire, the flexibility is particularly high. Note that the flexible electric wire 3 may be either an electric wire in which the surface of the twisted wire is covered with an insulating coating, or an electric wire in which the surface of the twisted wire is not covered with an insulating coating.
[0023] (Second electric wire unit 6) As shown in Fig. 1 , the second electric wire unit 6 has a solid-core electric wire 5 formed by uniting each of a plurality of flexible electric wires 3 into a single wire. A plurality of solid-core electric wires 5 (two in this example) are provided so as to form pairs with the flexible electric wires 3. A positive voltage is applied to one of the solid-core electric wires 5, and a negative voltage is applied to the other solid-core electric wire 5. In other words, in the second electric wire unit 6, the solid-core electric wires 5 to which positive and negative voltages are applied are provided separately, so that the two solid-core electric wires 5 are monopolar. The second electric wire unit 6 is, for example, a rigid wire harness having high rigidity.
[0024] (Solid Core Electric Wire 5) The solid core electric wire 5 has a second connector 10 at one end and a second connection portion 11 at the other end. The solid core electric wire 5 is, for example, a single-core wire, and specifically, is preferably an aluminum single-core wire. The solid core electric wire 5 is a wire with high rigidity. The solid core electric wire 5 is electrically connected to the flexible electric wire 3 via the second connection portion 11. The solid core electric wire 5 is electrically connected to a battery (not shown) via the second connector 10. The solid core electric wire 5 may be, for example, a cylindrical bus bar.
[0025] The second connector 10 may be, for example, a connector that is connected by male-female mating. The second connector 10 may also be a terminal that is fixed to a mating part by a bolt. In addition, in the case of a male-female mating connector, the second connector 10 may have a structure that allows it to be positioned and fixed to a mating part by a bolt, a screw, or the like.
[0026] 2 , the first connecting portion 9 and the second connecting portion 11 may be assembled using, for example, a structure in which they are fixed by a fastening mechanism 13. The fastening mechanism 13 includes, for example, a bolt 14 and a nut 15. Note that the fastening destination of the bolt 14 is not limited to the nut 15, and any location to which the threaded portion of the bolt 14 can be screwed may be used.
[0027] 3, the first connecting portion 9 and the second connecting portion 11 may be assembled using, for example, a male-female connector pair (male connector 16, female connector 17). For example, the first connecting portion 9 may be or include the male connector 16, and the second connecting portion 11 may be or include the female connector 17, or vice versa.
[0028] 4( a) and 4(b), the wire harness 1 includes a protector 19 that protects the first connection portion 9 and the second connection portion 11 by accommodating them therein. The protector 19 of this example is fixed to an assembly target 18, for example, to position the wire harness 1 at the connection portion of the first electric wire unit 4 and the second electric wire unit 6.
[0029] The protector 19 has a protector body 20 that houses the first connection portion 9 and the second connection portion 11, and a pair of caps 21 that close openings on both sides of the protector body 20. The caps 21 include a first cap 21a that closes the opening in the protector body 20 through which the flexible wire 3 is inserted, and a second cap 21b that closes the opening in the protector body 20 through which the solid-core wire 5 is inserted. The protector 19 is fixed to the object 18 to be assembled by, for example, fastening portions 22. The fastening portions 22 are, for example, bolts or the like.
[0030] The protector 19 includes a position adjustment mechanism 23 that absorbs positional variations when the protector 19 is attached to the attachment object 18. In this way, when the wire harness 1 is attached to the attachment object 18, the protector 19 absorbs positional variations at the connection portions of the first connection portion 9 and the second connection portion 11, thereby enabling the wire harness 1 to be attached to the attachment object 18.
[0031] The position adjustment mechanism 23 includes, for example, an engaging piece 24 formed on the protector body 20 for engaging the fastening portion 22, and an elongated hole 26 provided on the engaging piece 24 and for inserting the shaft portion 25 of the fastening portion 22. The engaging piece 24 is formed, for example, in a plate shape. The fastening portion 22 is fastened to a fastened portion 27 formed on the assembly object 18. The fastened portion 27 is, for example, a screw hole formed in the assembly object 18. In this way, the protector 19 holds the connection portions of the flexible electric wire 3 and the solid-core electric wire 5 and absorbs positional variations when they are assembled to the assembly object 18.
[0032] Next, the operation of the wire harness 1 of this embodiment will be described. (Assembly Procedure of the Wire Harness 1) As shown in Fig. 5 , in step 101, first, a second electric wire unit 6 is prepared. That is, a pair of solid-core electric wires 5 to be assembled to a vehicle body are prepared. The solid-core electric wires 5 are formed into a desired bent shape, for example, by previously bending a highly rigid single-core wire along a wiring path. As described above, since each solid-core electric wire 5 is a member formed by bending a highly rigid single-core wire, there is currently a large processing tolerance caused by the bending process.
[0033] In step 102, after preparing the second wire unit 6, the second connector 10 of the solid core wire 5 is connected to a battery (not shown). In step 103, after connecting the second connector 10 of the solid core wire 5, the solid core wire 5 is fixed to the vehicle body with a clip (not shown). For example, it is preferable to fix the solid core wire 5 to the vehicle body with multiple clips. In addition, various clip structures can be used, such as a structure in which a protrusion is inserted into a hole or a structure in which the solid core wire 5 is fixed with a bolt.
[0034] In step 104, the first electric wire unit 4 is fixed to an assembly object 18 (e.g., a vehicle body). The attachment of the first electric wire unit 4 is preferably performed, for example, in a separate process from the attachment of the second electric wire unit 6. Specifically, when the first electric wire unit 4 is attached to a vehicle, for example, the first connector 2 of the first electric wire unit 4 is fixed to a power supply port (not shown) of the vehicle body.
[0035] In step 105, after the first electric wire unit 4 and the second electric wire unit 6 are attached, the second connection portion 11 of the solid core electric wire 5 is connected to the first connection portion 9 of the flexible electric wire 3 of the first electric wire unit 4, and this connection point is fixed to the assembly object 18 (e.g., a vehicle body) via the protector 19. In this example, the protector 19 is fixed to the assembly object 18 by the fastening portion 22. At this time, the fastening portion 22 is inserted into the elongated hole 26 of the protector 19. Therefore, when the solid core electric wire 5 is fixed to the assembly object 18, processing tolerances in the bending of the solid core electric wire 5 are absorbed by adjusting the position of the fastening portion 22 in the elongated hole 26. Furthermore, manufacturing tolerances of the solid core electric wire 5 are also absorbed.
[0036] (Advantages of the Wire Harness 1) As shown in Fig. 1 and other figures, the wire harness 1 of this example is divided into the flexible wires 3 and the solid-core wires 5. Therefore, the flexible wires 3 can absorb variations in bending of the solid-core wires 5 during assembly. This eliminates the need to forcibly align the highly rigid solid-core wires 5 to a target position with a large force, thereby improving the workability of assembling the wire harness 1. In particular, when the flexible wires 3 are stranded wires, the flexible wires 3 are easily bent, which makes it possible to effectively absorb variations in bending.
[0037] Furthermore, since each of the plurality of solid-core electric wires 5 is a single wire (single-polarity), it is possible to individually absorb variations in bending process that occur in each of the solid-core electric wires 5. This also contributes to improving the workability of assembling the wire harness 1. Furthermore, since a single connector structure that electrically connects the plurality of solid-core electric wires 5 to a single connector member is not used, stress from each solid-core electric wire 5 is not concentrated on a single connector.
[0038] Furthermore, the wire harness 1 includes a protector 19 that protects the connection portions of the first connection portion 9 and the second connection portion 11. In particular, the protector 19 of this example has a structure in which the shaft portion 25 of the fastening portion 22 that fixes the protector 19 to the assembly object 18 is inserted into the elongated hole 26, thereby absorbing positional variations when fixing the protector 19 to the assembly object 18. Therefore, even if there is variation in bending of the solid core electric wire 5, this variation can be absorbed by adjusting the attachment position of the protector 19. This further contributes to improving the ease of assembly.
[0039] Furthermore, processing tolerances due to bending of the solid-core electric wire 5 can be absorbed by aligning the protector 19. Therefore, the solid-core electric wire 5 is not fixed to the assembly object 18 with excessive force applied. Therefore, excessive stress is not applied from the solid-core electric wire 5 to the protector 19, and there is little concern about the durability of the protector 19.
[0040] 4A, it is preferable that the diameter Wb of the solid-core electric wire 5 is larger than the diameter Wa of the flexible electric wire 3. This is because, for example, when considering the heat dissipation performance of the wire harness 1, even if the diameter Wa of the flexible electric wire 3 cannot be increased, the diameter Wb of the solid-core electric wire 5 can be increased to ensure a necessary amount of heat dissipation.
[0041] (Combination of First Electric Wire Unit 4 and Second Electric Wire Unit 6) As shown in Fig. 6, the first electric wire unit 4 and the second electric wire unit 6 can be freely combined. The shape of the first connector 2 varies depending on the specifications of the shipping destination. In this example, for example, suppose there are a first electric wire unit 4a having a first connector 2 of specification A, a first electric wire unit 4b having a first connector 2 of specification B, and a first electric wire unit 4c having a first connector 2 of specification C.
[0042] Furthermore, it is assumed that there are a plurality of second electric wire units 6 depending on, for example, the type of vehicle to be assembled 18. In this example, it is assumed that there are, for example, second electric wire units 6a, 6b, and 6c depending on the type of vehicle. In this case, it is possible to freely combine one of the three types of first electric wire units 4 with one of the three types of second electric wire units 6. This makes it possible to keep manufacturing costs lower than when wire harness types are manufactured for each specification.
[0043] (Effects of the Embodiment) According to the configuration of the above embodiment, the following effects can be obtained: (1) The wire harness 1 includes a first electric wire unit 4 in which a plurality of flexible electric wires 3 extend from a first connector 2, and a second electric wire unit 6 in which the plurality of flexible electric wires 3 are united into a single wire and which includes a plurality of solid-core electric wires 5, each of which is provided with a second connector 10 at one end. Each of the plurality of flexible electric wires 3 is electrically connected by assembling a first connection portion 9 provided at the tip of the plurality of flexible electric wires 3 to a second connection portion 11 provided at the other end of each of the solid-core electric wires 5.
[0044] According to this configuration, the wire harness 1 has a divided structure of the flexible wire 3 and the solid-core wire 5, so that when the wire harness 1 is assembled to the assembly object 18, the processing tolerances and manufacturing tolerances of the solid-core wire 5 can be absorbed by the flexure of the flexible wire 3. Therefore, when the wire harness 1 is assembled to the assembly object 18, it is not necessary to position the solid-core wire 5 with a large force, so that the wire harness 1 can be assembled easily. This improves the workability of the assembly.
[0045] (2) The flexible wires 3 are twisted wires. With this configuration, twisted wires that are easily flexible are used as the flexible wires 3, which makes it easier to absorb positional variations when assembling the solid-core wire 5 to the assembly target 18. This makes it easier to position the solid-core wire 5. This further contributes to improving the workability of the assembly.
[0046] (3) The first connecting portion 9 and the second connecting portion 11 are assembled using a structure in which they are fixed by the fastening mechanism 13. With this configuration, the first connecting portion 9 and the second connecting portion 11 can be firmly fixed by the fastening mechanism 13.
[0047] (4) A male-female connector pair (male connector 16, female connector 17) is used to assemble the first connection portion 9 and the second connection portion 11. With this configuration, the first connection portion 9 and the second connection portion 11 can be connected by simply fitting the connectors together.
[0048] (5) The wire harness 1 includes the protector 19 that houses and protects the first connection portion 9 and the second connection portion 11. This configuration can protect the connection portion of the first connection portion 9 and the second connection portion 11 from damage, water droplets, and the like.
[0049] (6) The protector 19 has a position adjustment mechanism 23 that absorbs positional variations when the protector 19 is attached to the attachment object 18. According to this configuration, the position adjustment mechanism 23 of the protector 19 can absorb positional variations when the protector 19 is attached to the attachment object 18. Therefore, the protector 19 can also absorb processing tolerances, manufacturing tolerances, and the like that the solid-core electric wire 5 has.
[0050] (7) The diameter Wb of the solid-core electric wire 5 is larger than the diameter Wa of the flexible electric wire 3. According to this configuration, even if the diameter of the flexible electric wire 3 cannot be increased, the diameter of the solid-core electric wire 5 can be increased to sufficiently achieve the heat dissipation effect of the wire harness 1.
[0051] (8) The first connector 2 is a charging inlet connector to which an external charging cable is connected. The first connection portion 9 of the flexible wire 3 of the charging inlet connector is connected to the second connection portion 11 of the solid core wire 5. The second connector 10 of the solid core wire 5 is connected to a battery provided in the assembly target 18. This configuration improves the ease of assembly of the wire harness 1 that connects the charging inlet connector and the battery.
[0052] (9) When the wire harness 1 is divided, improvement in productivity, improvement in packaging, and improvement in transportation efficiency can be expected compared to when the wire harness 1 is integrated. (Other Embodiments) Note that this embodiment can be implemented with the following modifications. This embodiment and the following modifications can be implemented in combination with each other within a range that does not cause technical contradiction.
[0053] The number of flexible wires 3 extending from the first connector 2 is not limited to two and may be three or more. In this case, the second wire unit 6 has the same number of solid-core wires 5 as the number of flexible wires 3.
[0054] The first connector 2 may be changed to a connector other than a charging inlet connector. The first electric wire unit 4 is not limited to a charging inlet wire harness, and may be any connector that can be electrically connected to the second electric wire unit 6.
[0055] The flexible wire 3 is not limited to a twisted wire, and may be any wire having high flexibility. The first connector 2 and the second connector 10 may be of various shapes, such as a rectangular connector, a circular connector, or a stepped connector.
[0056] The second wire unit 6 is not limited to a rigid wire harness, and may be any high-rigidity wire harness. The solid-core wire 5 may be any high-rigidity wire, such as the single-core wire or bus bar described above.
[0057] The first connecting portion 9 and the second connecting portion 11 may be connected by welding or crimping, for example. The flexible wire 3 and the solid-core wire 5 may have the same diameter.
[0058] The position adjustment mechanism 23 is not limited to a structure in which the hole through which the shaft portion 25 of the fastening portion 22 passes is the elongated hole 26. For example, the position of the protector 19 may be optimized by providing a protrusion on the protector 19 and providing a plurality of engagement holes on the assembly target 18, and engaging the protrusion with the one of the plurality of engagement holes that best fits the position.
[0059] The protector 19 may be fixed to the assembly target 18 using, for example, tape. In this case, the protector 19 can be attached at a position with more flexibility. Therefore, even with this structure, the processing tolerances and manufacturing tolerances of the solid-core electric wire 5 can be accommodated.
[0060] The protector 19 may be omitted from the wire harness 1. In this case, the bending of the flexible wire 3 can absorb processing tolerances and manufacturing tolerances of the solid-core wire 5. The wire harness 1 may be used in devices other than vehicles.
[0061] The fastening mechanism 13 ( FIG. 2 ) and the male-female connector pair (male connector 16, female connector 17) ( FIG. 3 ) in the illustrated non-limiting embodiment are both examples of a detachable wire coupler for detachably connecting the flexible electric wire 3 and the solid-core electric wire 5. For example, as in the illustrated non-limiting embodiment, the wire harness 1 may include a single first connector 2, a plurality of second connectors 10, a plurality of flexible electric wires 3 connected to the first connector 2, a plurality of solid-core electric wires 5 connected to the second connectors 10, a plurality of first connection portions 9 provided on the flexible electric wires 3, respectively, a plurality of second connection portions 11 provided on the solid-core electric wires 5, and a plurality of detachable wire couplers (13, 14, 15, 16, 17) for detachably connecting the plurality of first connection portions 9 and the plurality of second connection portions 11, respectively. The plurality of detachable wire couplers, as shown in FIG. 6, is advantageous in improving the versatility of the wire harness.
[0062] While the present disclosure has been described with reference to the embodiments, it is understood that the present disclosure is not limited to the embodiments or structures. The present disclosure also encompasses various modifications and modifications within the scope of equivalents. In addition, various combinations and forms, including only one element, more than one element, or less than one element, are also within the scope and spirit of the present disclosure.
