Description

[0001] Electrical cable with parallel conductors

[0002] The present invention relates to an electrical cable. In particular, the present invention relates to a cable for use in the automotive sector, for example, a data cable.

[0003] Electrical cables are used in a wide variety of applications. Examples of electrical cables include charging cables and data cables. Data transmission cables (or data lines for short) are used in a wide variety of technical applications. A data cable is a medium for transmitting signals; in other words, data is usually transmitted using signals as data signals. In principle, transmission can be electrical (electrical data cable), optical (optical data cable), or a combination of both (usually referred to as a hybrid cable, sometimes also called a combination cable).

[0004] Electrical data cables for use in the automotive sector usually have two cores, each consisting of a conductor made of copper or an alloy material with a cylindrical sheath made of a plastic suitable for high frequencies. The usual process involves twisting these two cores together. This serves, on the one hand, to press the cores firmly together, since the distance between the two conductors is crucial for many high-frequency properties. On the other hand, the twists in the stranding ensure force and strain compensation under mechanical stress such as bending of the cable. Such cables (or wires) with twisted cores usually have a cylindrical outer shape. In the automotive sector, several cables are often arranged in a vehicle in the form of a wiring harness.

[0005] There are also data cables for use in data centers, such as computer centers or server farms. These data cables typically have two cores with a copper conductor, which is covered with a suitable plastic sheath and provided with a cylindrical outer sheath. These data cables also usually have a cylindrical outer shape.

[0006] Document DE 11 2020 000 425 T5 discloses a shielded communication cable including a parallel electrical cable containing a pair of insulated wires arranged parallel to each other without being twisted. The shielded communication cable includes a parallel electrical cable containing a pair of insulated wires arranged parallel to each other. Each of the insulated wires includes a conductor and an insulating coating covering the conductor. A braided shield containing intertwined elementary wires and a foil-shaped shield containing a metal foil are arranged on an outer periphery of the parallel electrical cable.

[0007] Regardless of their precise design, electrical cables are typically subjected to severe mechanical stress, such as bending or torsion. These mechanical stresses can lead to deterioration of the cable's properties, such as electrical or radio-frequency characteristics, or even damage or breakage.

[0008] There is a need for an improved, particularly more flexible and / or more durable, electrical cable.

[0009] According to a first aspect of the present invention, an electrical cable is proposed. The electrical cable has a first core, a second core, a first foil, a second foil, a wire shield, and a sheath. The first core has a first electrical conductor and a first insulation surrounding the first electrical conductor. The second core has a second electrical conductor and a second insulation surrounding the second electrical conductor. The first core and the second core run parallel to one another. The first foil surrounds the first core and the second core, in particular circumferentially. The second foil is applied to the first foil. The wire shield is applied to the second foil. The sheath surrounds the wire shield circumferentially.

[0010] The first core and the second core can each have separate insulation. In other words, the first insulation (first insulation) and the second insulation (second insulation) can be separate from one another or can be formed as separate insulations. Alternatively, the first insulation and the second insulation can be formed by a common insulation. In other words, the first electrical conductor and the second electrical conductor can be surrounded by a common insulation as the first insulation and the second insulation. Regardless of the exact design of the first and second insulation, the first core and the second core can form a core pair or be formed as a core pair. The first core and the second core can run parallel to one another in the longitudinal direction of the electrical line. The first core and the second core can run parallel to each other along their entire length and / or along the entire length of the electrical line. The parallel arrangement of the first core and the second core can achieve (very) high torsional stability. A core pair with two cores running parallel in the longitudinal direction of the electrical line is often referred to as a parallel pair or, in technical terms, a parallel pair. The length of the first foil and / or the second foil and / or the wire shield and / or the sheath can correspond at least almost to the length of the first core and / or the second core and / or the electrical line. Regardless of the exact design, the core pair can be configured for data transmission.

[0011] The wire shield can be a braided shield, a braided shield, or a spiral shield. The wire shield can be a braided shield, a braided shield, or a spiral shield.

[0012] The first electrical conductor can be a solid conductor or a stranded conductor. For example, the first electrical conductor can be a solid copper conductor. Such a conductor has very good high-frequency properties, particularly in terms of attenuation. Alternatively, the first electrical conductor can be a stranded copper conductor, a solid alloy conductor, a solid Copper Clad Steel (CCS) conductor, a stranded CCS conductor, or a stranded alloy conductor. These conductors are more flexible than the previously mentioned conductor with a solid copper conductor. Alternatively, the first electrical conductor can be a stranded CCS conductor or a stranded alloy conductor. Such a conductor can be even more flexible depending on the alloy and / or strands used.Depending on the design and / or the alloy used, solid-core CCS conductors or solid-core alloy conductors can also be very flexible. CCS conductors consist of a steel core coated with a thin layer of copper.

[0013] The second electrical conductor can be a solid conductor or a stranded conductor. For example, the second electrical conductor can be a solid copper conductor. This conductor has very good high-frequency properties, particularly in terms of attenuation. Alternatively, the second electrical conductor can be a stranded copper conductor, a solid alloy conductor, a solid CCS conductor, a stranded CCS conductor, or a stranded alloy conductor. These conductors are more flexible than the previously mentioned conductor with a solid copper conductor. Alternatively, the second electrical conductor can be a stranded CCS conductor or a stranded alloy conductor. Such a conductor can be even more flexible depending on the alloy and / or strands used.Depending on the design and / or alloy used, single-wire CCS conductors or single-wire alloy conductors can also be very flexible.

[0014] The first and / or second insulation can be arranged / formed in a cylindrical shape around the first and / or second electrical conductor. In other words, the two electrical conductors can each be provided with a cylindrical insulation layer. The insulation layer can have a plastic as the dielectric or be formed by a plastic. The plastics used can be selected based on their high-frequency properties. For example, polyethylene (PE), polypropylene (PP), or fluoroethylenepropylene (FEP) can be used in solid or multi-layered form, in solid form or as foam layers. The choice of using solid or foamed insulation materials can be made according to the respective mechanical requirements of the finished cable. The two wires can, within the limits of technical possibilities, be manufactured with at least almost the same properties and / or dimensions.

[0015] The first foil can surround the first core and the second core circumferentially. This allows the first foil to hold the first core and the second core even when the electrical cable is subjected to mechanical stresses or strains, such as bending or torsion.

[0016] The first foil may have a metal layer, in particular an aluminum layer. Accordingly, the first foil may be formed as a metal-clad foil, in particular as an aluminum-clad foil. The metal layer may be arranged on an inner side of the first foil, as viewed in the radial direction of the electrical line.

[0017] The first foil can have an additional metal layer. The additional metal layer can be formed on an outer side of the first foil. In this case, the first foil can be formed as a double-sided metal-clad foil. The first foil can be in direct contact with the first insulation, at least in sections. The first foil can be in direct contact with the second insulation, at least in sections.

[0018] As described, the two cores run parallel to each other. To apply the first foil, the two cores can be fed into a taping machine in parallel without any stranding. In the taping machine, a meta II laminated foil can be applied as the first foil. The first foil can also be referred to as the inner foil because, from a radial perspective, it is the foil located furthest inside the electrical cable structure. As mentioned, the first foil can be designed as a single-sided laminated foil. In the case of a single-sided laminated foil, the metal side can be oriented inwards, towards the cores. In this case, the metal side of the first foil is separated from the wire shield at least by the second foil. Alternatively, the first foil can be designed as a double-sided laminated foil, with one metal layer - from a radial perspective - on the inside and one metal layer on the outside.

[0019] The first film can be applied in a first lay direction. The width and pitch of the first film can be selected accordingly. The first lay direction can be a so-called "S" lay direction (S-lay) or a "Z" lay direction (Z-lay).

[0020] The second film can be designed without a metal layer. For example, the second film can be made of a plastic, in particular polyethylene terephthalate (PET) or polypropylene (PP). The second film can be applied in the taping machine, like the first film. The second film can be designed as a non-metallically laminated film. The second film can be arranged as an insulating layer between the first film and the wire shield if the first film has a metal-laminated film.

[0021] The second film can be in direct contact with the first film, at least in sections. The second film can be applied directly to the first film, particularly after the first film has been applied.

[0022] The second foil can be applied in a second lay direction. The second lay direction can differ from the first lay direction. The second lay direction can run opposite to the first lay direction. Foils with opposite lay directions (the oppositely banded foils) ensure that the wires remain largely (always) fixed.

[0023] The second foil can be taped with a second lay direction that is opposite to the first lay direction. For example, if the first foil is applied in a "Z" lay direction, the second foil can be taped in an "S" lay direction. The second foil has an overlap of at least 20%. In other words, individual, at least partially overlapping turns or coils of the second foil can overlap each other by at least 20%. This creates a continuous insulating layer against the metal-clad first foil, even in the event of bending.

[0024] The second foil may contain one or more carbon-containing elements or materials. This can increase shielding effectiveness.

[0025] As described, a wire shield, for example, a braided shield, can be applied over the first and second foils. The wire shield can optionally also be designed as a reversible shield. A sheath can be extruded over the wire shield, for example, the braided shield. The wire shield can be applied or arranged directly on the second foil.

[0026] The sheath can be applied or arranged directly on the wire shield. Alternatively, a separating element or separating agent can be provided between the wire shield and the sheath. In other words, the electrical line can have a separating element or separating agent that can be provided between the wire shield and the sheath. Thus, a separating element or separating agent can be used as needed between the wire shield, e.g., the braided shield, and the sheath. The separating element can, for example, be designed as a film or comprise a film. The separating agent can, for example, be in powder form.

[0027] The shell can have a wall thickness that is at least nearly uniform or constant along its entire circumference. In other words, the shell can be designed or manufactured with a wall thickness that is uniform over its entire circumference.

[0028] The sheath may have an oval cross-section. The resulting electrical conductor (the resulting cable) may therefore have an oval and / or flattened cross-section instead of a round one. The electrical conductor may have a height-to-width ratio of at least approximately 1:2.

[0029] The first electrical conductor can have an outer diameter in a range from 0.30 mm to 0.62 mm inclusive. The second electrical conductor can have an outer diameter in a range from 0.30 mm to 0.62 mm inclusive. The first wire can have an outer diameter in a range from 0.78 mm to 1.60 mm inclusive. The second wire can have an outer diameter in a range from 0.78 mm to 1.60 mm inclusive. An inner side of the jacket can have dimensions in height and width in a range from 1.50 mm x 2.50 mm to 2.5 mm to 4.3 mm inclusive.

[0030] The present invention will be further explained with reference to a figure. This figure schematically shows:

[0031] Figure 1 shows a possible design of an electrical line according to an embodiment.

[0032] In the following, specific details are set forth, without being limited thereto, in order to provide a thorough understanding of the present disclosure. However, it will be apparent to one skilled in the art that the present disclosure may be used in other embodiments that may differ from the details set forth below. For example, specific configurations and embodiments of an electrical line are described below, which are not to be regarded as limiting. Furthermore, various fields of application of the electrical line are conceivable. Purely by way of example, use in offices, public facilities or various means of transport and vehicles may be mentioned here. A specific exemplary field of application of an electrical line described in more detail below is in the automotive industry (often also referred to as automotive). In this area, it is often the case that a data line is routed from a central control unit to a socket located on or in the vehicle.

[0033] Automotive data cables are often cut to length after production, fitted with connectors, and then inserted into a wiring harness on a mounting board (a flat structure) and bundled with neighboring cables running in the same location. This creates a wiring harness. During vehicle assembly, the wiring harness is inserted into the bodyshell, unfolded there, and pushed through openings. The originally flat wiring harness has a complex, three-dimensional, nested structure in its final position. The wiring harness is therefore subject to bending and torsional stress.

[0034] In the current state of the art, data lines / data cables in the automotive sector are made of stranded (twisted) wires, the stranded pairs. The outer shape of such a prior-art cable is round. The twists applied to the cable during production and assembly at random frequency and in random directions lead, in such a standard prior-art design, to the two wires of the data pair moving apart, thereby destroying the high-frequency properties.

[0035] Figure 1 schematically shows a cross-section of an electrical line 1 according to an exemplary embodiment. The electrical line 1 has a first core 10a, a second core 10b, a first foil 20, a second foil 30, a wire shield 40, and a sheath 50. The first core 10a has a first electrical conductor 12a and a first insulation 14a surrounding the first electrical conductor 12a. The second core 10b has a second electrical conductor 12b and a second insulation 14b surrounding the second electrical conductor 12b. The first core 10a and the second core 10b run parallel to one another. The first foil 20 circumferentially surrounds the first core 10a and the second core 10b. The second foil 30 is, for example, applied directly to the first foil 20. The wire shield 40 is, for example, applied directly to the second foil 30.The sheath 50 surrounds the wire shield 40 circumferentially and is in particular in direct contact with the wire shield.

[0036] The wire shield 40 is described with reference to Figure 1 as a braided shield, for example, and is thus also referred to as a braided shield 40. As an alternative to the braided shield, the wire shield 40 can also be designed as a braided shield or as a spiral shield.

[0037] The first wire 10a and the second wire 10b can form a wire pair or be designed as a wire pair. Such a wire pair is often also referred to as a parallel pair. The first wire 10a and the second wire 10b can run parallel to one another in the longitudinal direction of the electrical line 1. The first wire 10a and the second wire 10b can run parallel to one another along their entire length and / or along the entire length of the electrical line 1. The length of the first foil 20 and / or the second foil 30 and / or the wire shield 40 and / or the sheath 50 can correspond at least almost to the length of the first wire 10a and / or the second wire 10b and / or the electrical line 1.

[0038] The first wire 10a and the second wire 10b can each be formed as a single wire. The two single wires 10a, 10b can form a wire pair. Alternatively, the wire pair can be formed by two parallel, adjacent wires 10a, 10b, each with an electrical conductor 12a, 12b and a common sheath / insulation 14a, 14b made of insulating material, wherein the insulations 14a, 14b can be integrally connected to one another and applied to the wire pair / conductor pair, for example, by a common extrusion. The first insulation 14a and the second insulation 14b therefore do not have to be separate insulations, but can be formed by a common insulation. In this case, the common insulation can be one piece. The common sheath of the two electrical conductors 12a, 12b can be achieved by a web-like connection of the insulations 14a, 14b.Alternatively, the common sheath can be formed by two overlapping circles (in cross-section). This design with two overlapping circles achieves a (slightly) larger distance from the shield, which has a positive effect on attenuation (similar to an intermediate sheath).

[0039] As shown in Figure 1, the wire pair, for example the data pair, has exactly two wires 10a, 10b. In other words, in the embodiment shown in Figure 1, the wire pair—as its name suggests—consists of two wires 10a, 10b.

[0040] Different materials can be used for the electrical conductors 12a, 12b depending on the application environment or area of use. In the automotive environment, there are three flexibility classes: "Standard," "Flexible," and "Highly Flexible." These class designations encompass various requirements for durability against mechanical stress. For example, a single-wire, round copper conductor can be used for the "Standard" flexibility class. This conductor has excellent high-frequency properties, particularly in terms of attenuation. For the "Flexible" flexibility class, copper strands, single-wire alloy conductors, single-wire CCS conductors, or stranded CCS or alloy conductors can be used. For the "Highly Flexible" flexibility class, single-wire CCS or alloy conductors can also be used. Stranded CCS conductors or alloy strands may be even more suitable.

[0041] Purely by way of example, it should be mentioned here that the first electrical conductor 12a and / or the second electrical conductor 12b can be formed from copper or an alloy. For example, a copper-silver alloy, a copper-magnesium alloy, or a copper-tin alloy can be used as the alloy.

[0042] The first conductor 12a and / or the second conductor 12b may have a cross section in a range of 0.057 mm 2 up to and including 0.22 mm 2 The first conductor 12a and / or the second conductor 12b can be formed as a single-wire conductor or a multi-wire conductor, e.g., a seven-wire conductor. The conductor diameter of the first conductor 12a and / or the second conductor 12b can each be in a range from 0.30 mm to 0.62 mm inclusive.

[0043] The first electrical conductor 12a and the second electrical conductor 12b of the electrical line 1 are each provided in Figure 1, for example, with an insulation 14a, 14b, also designed as a cylindrical insulation layer made of plastic. The plastics used can be selected based on their high-frequency properties. For example, PE, PP, or FEP can be used in solid or multi-layer versions with solid and foam layers. The precise selection of whether solid or foamed insulation materials are used can be made, for example, based on the mechanical requirements of the finished line 1. The two wires 10a, 10b from Figure 1 are manufactured with at least almost identical properties and dimensions within the scope of technical possibilities. The wire diameter of the first wire 10a and / or the second wire 10b can range from 0.78 mm to 1.60 mm.

[0044] The two cores 10a, 10b are fed in parallel without any stranding into a taping machine. In the taping machine, an internal, metal-clad foil is applied as the first foil 20. When a single-sided laminated foil is used as the first foil 20, the metal side faces inwards, i.e., oriented towards the cores 10a, 10b. For example, a section of the inside of the first foil 20 is in direct contact with an outside of the first core 10a, more precisely the first insulation 14a. Furthermore, a section of the inside of the first foil 20 is in direct contact with an outside of the second core 10b, more precisely the second insulation 14b. As the first foil 20, a double-sided (inside and outside of the foil 20) laminated foil can also be used as the single-sided laminated metallic foil.

[0045] The first foil 20 is / will be applied in a first lay direction. More precisely, the first foil 20 is applied around the two wires 10a, 10b in a first lay direction.

[0046] The lay direction typically refers to the orientation in which one element is wound around another. In this case, the lay direction can therefore be understood as the direction in which the first foil 20 is banded or wound around the wire pair formed by the first wire 10a and the second wire 10b. The (foil) pitch can be considered the product advance per complete turn parallel to the longitudinal axis of the electrical cable 1.

[0047] The width and pitch of the foil can be selected according to the desired cable properties and / or cable construction. The first lay direction can be "S" or "Z". The lay direction is often indicated with the capital letter "S" for left-hand stranding and the capital letter "Z" for right-hand stranding. The name derives from the similarity to the letters S and Z in which the windings run. With an S-lay, the turns of the first foil 20 run from the top left over the wire pair to the bottom right, as in the letter S. With a Z-lay, the turns run from the top right over the wire pair to the bottom left, as in the letter Z. Therefore, instead of an S-lay, one can also speak of left-handedness. Instead of a Z-lay, one can also speak of right-handedness. The designation of the helicity follows that of the winding direction (helicity). The helix is left-handed (S-beat) when it winds counterclockwise around the pair of wires (as viewed away from the viewer) and right-handed (Z-beat) when it winds clockwise around the pair of wires (as viewed away from the viewer).

[0048] Subsequently, the second, non-metallically laminated foil 30 is applied to the first foil 20. The second foil 30 is banded with a second lay direction that is opposite to the first lay direction. If the first foil 20 is applied in a "Z-lay," the second foil 30 is banded with an "S-lay" on the first foil 20. The second foil 30 has an overlap of at least 20%. In other words, one turn of the second foil 30 overlaps a following turn of the second foil 30 by at least 20%, viewed in a width direction or transverse direction of the second foil 30. In this way, a closed insulation layer against the metal-clad first foil 20 is created or manufactured, even in the event of possible bending. The insulation layer formed by the second foil 30 insulates the wire mesh 40 from the first, metal-clad foil 20 and vice versa.

[0049] The first film 20 and / or the second film 30 can be formed in the form of a, in particular flat, strip or film. The strip- or film-shaped second film 30 can be wound in a counter-lay with respect to the lay direction of the strip- or film-shaped first film 20. Counter-lay here means that the lay direction of the first film 20 does not coincide with the lay direction of the second film 30, but is opposite. The strip or film of the second film 30 can be wound around the strip or film of the first film 20 such that the strip or film extends along a strip / film extension direction and has a width that is orthogonal to this strip / film extension direction. Adjacent turns of the strip or film can overlap in the width direction. The individual turns of the second film 30 can each have an overlap area of at least 20%.

[0050] The second foil 30 can have insulating properties. The second foil 30 can be coated with one or more carbon-containing materials, such as carbon black, and thus colored black. This makes the second foil 30 non-conductive, but the carbon can dissipate radio-frequency (RF) energy and increase shielding effectiveness.

[0051] A braided shield 40 is applied or braided over the first foil 20 and the second foil 30 as a wire shield 40. Alternatively, a reversible shield can be applied as the wire shield 40. A sheath 50 is extruded over the braided shield 40. The sheath 50 can be applied directly to the braided shield 40.

[0052] Alternatively, the sheath 50 can be applied indirectly to the braided shield 40. For example, a separating element or separating agent can be provided between the braided shield 40 and the sheath 50. The separating element can be in the form of a film. The separating agent can be in powder form. The sheath 50 is produced with a uniform wall thickness over the entire circumference of the electrical cable 1. The electrical cable 1 produced in this way therefore does not have a round, but rather a flattened, oval cross-section. The result is an electrical cable 1 with a height-to-width ratio of at least approximately 1:2. The inner sheath diameter of the electrical cable 1 can range from 1.50 x 2.5 mm up to and including 2.5 x 4.3 mm (height x width, since it is rounded rather than round).

[0053] A specific embodiment of the electrical cable 1 can be summarized as follows with reference to Figure 1. The first foil 20, as a foil that is particularly metal-clad on one side, can form a first shield (= inner shield) or a first shield. In this case, the metal side is oriented inwards. The inner shield is insulated by a second, non-metal-clad foil 30 from an outer shield formed by the braided shield 40. The inner shield can be operated in a floating / unearthed / groundless manner. The cable structure described as an example with reference to Figure 1 creates a combination of an insulated inner shield and an oval sheath geometry. Furthermore, there are two oppositely banded foils 20, 30, in which the inner (first) foil 20 is metal-clad.

[0054] The cable structure shown as an example in Figure 1 can achieve several advantages. Due to the oval shape and / or the constant sheath thickness, approximately 50% of the sheath material can be saved. This results in lower copper consumption for the cores 10a, 10b due to the elimination of stranding / pair twisting. The required amount of copper can be reduced by approximately 0.5-1%. Furthermore, core material can be saved equal to the copper savings. At least one production step can be eliminated: the twisting of the core pair. A (very) high torsional stability can be achieved through the longitudinal cores 10a, 10b. Thanks to the foils 20, 30 taped in opposite directions, the cores 10a, 10b remain largely (always) fixed. The special, flattened oval shape of the electrical cable 1 enables sufficient stability under alternating bending conditions. When subjected to a bending test across the wide axis of the cross-section, the cable twists onto its narrow side. This minimizes the stretching of the outer conductor / cable area and increases durability. The insulation from the (floating) inner shield to the braided shield, using the second foil 30, acts as a protective or sliding layer during bending. Wear of any metal layer, e.g., an aluminum layer, on the first foil 20 is prevented, and the shielding attenuation remains stable longer than with standard cables.

[0055] The electrical cable 1 described herein is, in particular, not round, but can be described as "flat with rounded narrow sides," or elliptical or oval. Furthermore, the wire pair, for example, the data pair, is not stranded; rather, the two involved wires 10a, 10b lie parallel to one another, held by the shield 20, 30. This flat outer geometry of the electrical cable 1 can be incorporated into the cable assembly of the cable harness during cable harness production and fixed there. The twists that are applied to the cable with random frequency and direction during production and assembly lead, in a standard design, to the two wires of the data pair moving apart, thereby destroying the high-frequency properties.

[0056] The electrical cable 1 described herein has no twist due to the parallel wires 10a, 10b. Consequently, it would be negatively affected by the torsional loads that inevitably occur during installation and use. The second foil 30, among other things, is advantageous and provided for this purpose. Furthermore, in the electrical cable 1 described, the first foil 20 can be an internal, laminated foil with one lay direction and the second foil 30 can be an overlying foil with an opposite lay direction. This ensures that, regardless of the direction in which the cable 1 is twisted, one of the two foils 20, 30 always twists (is pulled tighter) and the wire pair, for example the data pair, therefore retains its good properties. In other words, it is guaranteed that one of the two foils 20, 30 always twists and holds the two parallel wires 10a, 10b firmly pressed together. The bend is not critical for the shielding. However, the conformal outer sheath 50 is advantageous for bending. Thanks to the conformal outer sheath 50, the electrical line 1 (the cable) always lays in such a way that the force is evenly distributed and the bend occurs along the narrow side.
