Description

USE OF SULFATED ETHOXYLATED C8-11 BRANCHED ALKANOLS IN EMULSION POLYMERIZATION AND METHOD FOR PREPARING POLYMER LATEXTechnical Field

[0001] The invention relates to use of sulfated ethoxylated C8-11 branched alkanols in an emulsion polymerization for producing a polymer latex, a method for preparing a polymer latex by emulsion polymerization in the presence of an anionic surfactant selected from sulfated ethoxylated C8-11 branched alkanols, and also to the polymer latex obtained or obtainable by the emulsion polymerization using an anionic surfactant selected from sulfated ethoxylated C8-11 branched alkanols.Background

[0002] In CASE (i.e., Coatings, Adhesives, Sealants, Elastomers) applications, low VOC formulations attracted more and more attention from both manufacturers and end customers, as the awareness of environmental protection increases and stricter environmental regulations are enforced. Development of suitable water-borne polymer emulsions or dispersions (also called polymer latexes) in place of conventional solvent-borne polymer emulsions or dispersions useful for CASE has been a challenge in recent years.

[0003] For preparation of polymer latex, emulsion polymerization is generally used, in which monomers (e.g., (meth) acrylics, vinyls, etc. ) are polymerized in a water-based medium in the presence of free radicals. In the emulsion polymerization, an emulsifier is required and essential to stabilize the system during polymerization and the dispersed polymer particles formed. It is rather important to choose suitable emulsifiers for an emulsion polymerization process to deliver a latex with desirable particle size and stability for an intended application.

[0004] Anionic and nonionic surfactants are widely used as the emulsifier in the emulsion polymerization process for providing polymer latexes useful for CASE applications. Usually, an anionic surfactant alone or a combination of an anionic surfactant with a nonionic emulsifier is used. Typical anionic emulsifiers are sodium, potassium or ammonium salts of fatty acids and C12-16 alkyl sulfates. Typical nonionic emulsifier is, for example fatty alcohol alkoxylates. Typical protective colloides are for example poly (ethylene oxide) , poly (vinyl alcohol) and hydroxyethyl cellulose.

[0005] High solid content is one of the main targets as pursued for polymer latexes and production thereof, due to the fact that the production time per unit volume of materials, and the shipping and storage costs can be reduced due to the high solid content. However, production of high solid content polymer latexes entails many difficulties, for example in control of particle size, particle size distribution and viscosity of the product. Additionally, polymer latexes with a high solid content, especially an ultra-high solid content generally have a high viscosity which makes handling and subsequent application of the polymer latexes, for example dilution, difficult.

[0006] There is a need to provide a method for preparing a polymer latex with a high or ultra-high solid content by emulsion polymerization whereby the polymer latex may have a low viscosity, and preferably large particle size.Summary of Invention

[0007] It is an object of the present invention to find an anionic surfactant useful in an emulsion polymerization process for providing polymer latexes having a high or ultra-high solid content and a low viscosity, and preferably a large particle size and / or a narrow particle size distribution.

[0008] It was found by the inventors that the object can be achieved by using sulfated ethoxylated C8-11 branched alkanols, particularly sulfated ethoxylated C8 Guerbet alcohols or sulfated ethoxylated C10 Guerbet alcohols, as the anionic surfactant for emulsion polymerization.

[0020] The singular forms “a” , “an” and “the” include plural referents unless the context clearly dictates otherwise. The terms “comprise (s) ” , “comprising” , etc. are used interchangeably with “contain (s) ” , “containing” , etc. and are to be interpreted in a non-limiting, open manner. That is, e.g., further components or elements can be present. The expressions “consist (s) of” or “consisting of” or cognates can be embraced within “comprise (s) ” or “comprising” or cognates. The terms “include (s) ” , “including” , etc. are to be interpreted in a non-limiting, open manner.

[0021] Herein, the term “high solid content” is intended to refer to a solid content of at least 35%by weight and up to 50%by weight, as determined by drying polymer latex at 115 ℃ for 2 hours, for example in an oven.

[0022] Herein, the term “ultra-high solid content” is intended to refer to a solid content of more than 50%by weight, for example up to 70%by weight, as determined by drying polymer latex at 115 ℃ for 2 h hours, for example in an oven.

[0024] In some embodiments, the present invention provides use of a sulfated ethoxylated C8-11 branched alkanol as an anionic surfactant in an emulsion polymerization for producing a polymer latex having a high solid content, i.e., a polymer latex having a solid content of 35%to 50%by weight.

[0025] In some other embodiments, the present invention provides use of a sulfated ethoxylated C8-11 branched alkanol as an anionic surfactant in an emulsion polymerization for producing a polymer latex having an ultra-high solid content, i.e., a polymer latex having a solid content of more than 50%and up to 70%by weight.

[0026] Sulfated ethoxylated C8-11 branched alkanols may also be referred to sulfated C8-11 branched alkanol ethoxylates or C8-11 branched alkanol ethoxylate sulfates. Typically, suitable C8-11  branched alkanols for deriving the sulfated ethoxylated C8-11 branched alkanols may be 2-alkyl-1-alkanol having 8 to 11 carbon atoms, particularly Guerbet alcohols.

[0027] Herein, the sulfated ethoxylated C8-11 branched alkanol (s) or any specific concepts or species that may be encompassed by “sulfated ethoxylated C8-11 branched alkanol (s) ” may also be referred to as the anionic surfactant according to the present invention.

[0028] In some embodiments, the sulfated ethoxylated C8-11 branched alkanol may be sulfated ethoxylated C8-11 Guerbet alcohol, particularly sulfated ethoxylated C8 Guerbet alcohol or C10 Guerbet alcohol.

[0029] Preferably, the sulfated ethoxylated C8-11 branched alkanol has a number-average degree of ethoxylation in the range of 2 to 8, for example 2.5 to 6, particularly 3 to 6, more particularly 3 to 5.

[0037] Suitable sulfated ethoxylated C10 Guerbet alcohols for the present invention may be prepared from corresponding ethoxylated C10 Guerbet alcohol by sulphonation via any conventional process. Examples of commercially available ethoxylated C10 Guerbet alcohols with a degree of ethoxylation of 3, 4 or 5 are known and under  XP30,  XP40 and  XP50 from BASF SE, Ludwigshafen, Germany.

[0038] In some specific embodiments of the present invention, the sulfated ethoxylated C8-C11 Guerbet alcohol may further comprise additional alkoxylate group (s) , for example, propoxylate groups. In some specific embodiments of the present invention, the sulfated ethxoyalted C10 Guerbet alcohol may further comprise additional alkoxylate groups, for example, propoxylate groups.

[0039] It can be contemplated that the anionic surfactant according to the present invention may be useful for emulsion polymerization to producing various types of polymer latex, for example based on one or more monomers selected from styrenic monomers, conjugated diene monomers, vinyl monomers, (meth) acrylic monomers, or any combinations thereof.

[0040] The anionic surfactant according to the present invention may be used in the emulsion polymerization at any emulsifier usages known for emulsion polymerization, for example 0.5%to 5%based on the total weight of monomers.

[0041] In some embodiments, the present invention particularly provides use of a sulfated ethoxylated C8-11 branched alkanol as an anionic surfactant in an emulsion polymerization for producing a polymer latex having a high or ultra-high solid content from the following monomers,

[0071] The initiator may be any initiators known for use in emulsion polymerization, such as ammonium, sodium or potassium persulfate, or a redox system which generally comprises an oxidant and a reductant. Customary redox initiator systems are described for example in Progress in Polymer Science 24 (1999) , 1149-1204. The initiator may be supplied into the reactor as an aqueous solution in step i) .

[0072] In step i) , a part of the initiator may be initially charged into water in the reactor, and the remaining part of the initiator may be fed into the reactor in parallel with the supplying of the aqueous emulsion of the monomers and the anionic surfactant.

[0073] Alternatively, in step i) , a part of the aqueous emulsion of the monomers and the anionic surfactant and a part of the initiator may be initially charged in sequence into water in the reactor and reacted to provide a seeding latex. Then, the remaining part of the aqueous emulsion of the monomers and the anionic surfactant and the remaining part of the initiator will be fed into the reactor in parallel to carry out the main polymerization.

[0074] The period of feeding may vary depending on the feeding speed and the feeding amounts, and can be determined by the skilled person. The polymerization is generally carried out at room temperature or at an elevated temperature, for example under heating. Any known temperatures for emulsion polymerization may be applied, depending on the monomers, initiator, etc.

[0075] In step ii) , after the period of feeding in step i) , the polymerization was maintained at the same temperature as in step i) for a period of time for post-polymerization to ensure complete polymerization.

[0076] Optionally, after the polymerization is completed, i.e., in step (iii) , an anti-settling agent and / or surfactant is added into the aqueous polymer dispersion as resulted from step ii) .

[0077] The anti-settling agent / surfactant may be selected from substances known as nonionic surfactants and anionic surfactants, preferably anionic surfactants which may be same as or different from the anionic surfactant according to the present invention used for the emulsion polymerization. Exemplary anti-settling agent / surfactant may include, but are not limited to, salts of alkyl sulfates, sulfonates, phosphates, phosphonates, particularly salts of alkyl ether sulfates, for example salts of C8-22 alkyl ether sulfate. The anti-settling agent / surfactant is generally used to improve the stability such as shelf stability of the polymer latex as obtained.

[0078] The anti-settling agent / surfactant may also be added all upfront prior to polymerization, added during the polymerization process, or added to the post-polymerization emulsion. For example, the anti-settling agent / surfactant may be added continuously during the polymerization, partly before and then during polymerization, or after polymerization starts and progresses for a while.

[0079] Optionally but preferably, in step iv) , a redox initiator system for monomer chasing is added to the aqueous polymer dispersion as resulted from step ii) or from step iii) if it is carried.

[0080] As known in the art, the term “monomer chasing” refers to removal of residual amounts of monomers in the aqueous polymer dispersion using a redox initiator system, which generally comprises at least one oxidant and at least one reductant. Suitable oxidants and reductants may be selected from those described within the context of the redox initiator system in US20020099156A1.

[0081] Particularly, suitable oxidants of the redox initiator system may include for example peroxides, hydroperoxides and mixtures thereof, such as t-butyl peroxide, lauryl peroxide, tert-butyl hydroperoxide, tert-amyl hydroperoxide, cumyl hydroperoxide, or any combinations thereof. Suitable reductants of the redox initiator system may include for example formaldehyde sulfoxylates and salts thereof, such as sodium formaldehyde sulfoxylate.

[0082] The oxidant and reductant of the redox initiator system may be added into the aqueous polymer dispersion in parallel over a period of feeding. The monomer chasing in step iv) may be carried out at a temperature lower than the temperature for polymerization in steps i) and ii) , if the polymerization is carried out at a high temperature.

[0083] In step v) , conventional post-treatments may be applied to provide the polymer latex, for example neutralization, addition of desirable additive (s) , and filtration.

[0084] In some embodiments, the present invention provides a method for producing a polymer latex having a solid content of 35%to 50%by weight, by emulsion polymerization in the presence of  an anionic surfactant selected from sulfated ethoxylated C8-11 branched alkanols. Particularly, the method according to these embodiments includes the steps i) , ii) , iv) and v) . For polymer latexes having a solid content of 35%to 50%by weight, the anti-settling agent is not necessary and thus step iii) may not be included in the method.

[0085] In some other embodiments, the present invention provides a method for producing a polymer latex having a solid content of more than 50%and up to 70%by weight, by emulsion polymerization in the presence of an anionic surfactant selected from sulfated ethoxylated C8-11 branched alkanols. Particularly, the method according to these embodiments includes steps i) , ii) , iii) , iv) and v) .

[0086] In the third aspect, the present invention provides a polymer latex having a solid content of at least 35%by weight, obtained or obtainable by emulsion polymerization using an anionic surfactant selected from sulfated ethoxylated C8-11 branched alkanols.

[0088] In some embodiments of the third aspect, the present invention provides a polymer latex having a solid content of 35%to 50%, which has an average particle size of higher than 200 nm, for example higher than 300 nm, as measured with dynamic light scattering (DLS) method, for example using Malvern Zetasizer Nano S90. Additionally, the polymer latex has a particle size distribution (PDI) of less than 0.2 as measured with dynamic light scattering (DLS) method, for example using Malvern Zetasizer Nano S90. Further, the polymer latex in those embodiments has a viscosity of no higher than 40 centipoises (cP) , preferably no higher than 35 cP, more preferably no higher than 30 cP, as measured by Brookfield rotational viscometer with spindle 5#at 100 rpm at 23℃.

[0089] In some other embodiments of the third aspect, the present invention relates to a polymer latex having a solid content of more than 50%and up to 70%by weight, which has an average particle size of higher than 200 nm, as measured with dynamic light scattering (DLS) method, for example using Malvern Zetasizer Nano S90. Additionally, the polymer latex has a particle size distribution (PDI) of less than 0.2 as measured with dynamic light scattering (DLS) method, for example using Malvern Zetasizer Nano S90. Further, the polymer latex in those embodiments has a viscosity of no higher than 3000 cP, preferably no higher than 2000 cP, more preferably no higher than 1800 cP, as measured by Brookfield rotational viscometer with spindle 5#at 100 rpm at 23℃.

[0155] The preparation was carried out by the same process as described in Example 4, except that 32.84 g of surfactant AIS-iso C11 7EO for monomer emulsion instead of 13.43g of surfactant AIS-C10-4EO.

[0156] The characterization of the polymer latex as obtained is shown in Table 1.

[0157] Table 1 Feed Formulations for Ultra-high Solid Content Emulsion Polymerization and Characterization of Polymer Latexes

[0158] * measured by Brookfield rotational viscometer with spindle 5#at 100 rpm at 23℃

[0159] ** measured by DLS with Malvern Zetasizer Nano S90

[0160] It can be seen that the emulsion polymerization under an ultra-high solid content by using the anionic surfactant according to the present invention (Ex. 1 and Ex. 4) could provide polymer latexes with a much lower viscosity, a comparable or larger particle size and a narrower particle size distribution, compared with the emulsion polymerization using other anionic surfactants. The PDI indicates that the large particle of the polymer latex is not be attributed to agglomeration.

[0161] It can also be seen that the anionic surfactant used during the emulsion polymerization is crucial for obtaining the polymer latex with a low viscosity and a high particle size under an ultra-high solid content, while the surfactant added as the anti-settling agent has a little influence on the polymer latex particle size and viscosity (Ex. 3 vs. Ex. 4) .

[0162] Example 5

[0163] In a reaction vessel with an anchor stirrer, 318.91g of demineralized water was introduced, and heated to 85 ℃. Then, 44.5g of the monomer emulsion as shown in Table 2 and 17.38g of an ammonium persulfate solution (8.3%concentration) were added in sequence and the system was stirred for 20 min. When the exotherm was over, the residual monomer emulsion feed and the initiator feed as shown in Table 2 were added over the course of 4h at 85 ℃. Then reaction was hold for 1 h post-polymerization at 85 ℃. Afterwards, the system was cooled to 73-75 ℃, and residual monomer chasing was started by commencing the feed 3 and the feed 4 as show in Table 2 over 30 min in parallel. Thereafter, the resulted system was cooled to below 40 ℃, followed by addition of ammonia to adjust PH, a mineral oil defoamer, a CIT / MIT mixture biocide, and then filtration over 200-mesh screen.

[0167] The characterization of the polymer latex as obtained is shown in Table 2.

[0170] The characterization of the polymer latex as obtained is shown in Table 2.

[0171] Example 8

[0172] In a reaction vessel with an anchor stirrer, 318.91g of demineralized water was introduced, and heated to 85 ℃. Then 44.5g of the monomer emulsion as shown in Table 2 and 17.38g of an ammonium persulfate solution (8.3%concentration) were added in sequence and the system was stirred for 20 min. When the exotherm was over, the residual monomer emulsion feed and the initiator feed as shown in Table 2 were added over the course of 4h at 85 ℃. Then the reaction was hold for 1 h post-polymerization at 85 ℃. Afterwards, the system was cooled to 73-75 ℃, and residual monomer chasing was started by commencing the feed 3 and the feed 4 as shown in Table 2 over 30 min in parallel. Thereafter, the resulted system was cooled to below 40 ℃, then feed ammonia to adjust PH, a mineral oil defoamer, a CIT / MIT mixture biocide, and then filtration over a 200-mesh screen.

[0173] Example 8.1

[0174] The preparation was carried out by the same process as described in Example 8, except that AIS-iso C11-7EO is used as surfactant instead of AIS-C12 / 14-30EO.

[0175] The characterization of the polymer latex as obtained is shown in Table 2.

[0176] Table 2 Feed Formulations for High Solid Content Emulsion Polymerization and Characterization of Polymer Latexes

[0179] ***accounting for about 7.5%of the total monomer emulsion

[0180] It can be seen that the emulsion polymerization under a high solid content by using the anionic surfactant according to the present invention (Ex. 5) could provide a polymer latex with a much lower viscosity and a much larger particle size, compared with the emulsion polymerization using other anionic surfactants.

[0181] Example 9

[0182] The process same as Example 5 was repeated except that 11.81g of the monomer emulsion and 17.38g of an ammonium persulfate solution (8.3%concentration) were added in sequence for providing seeding. The monomer emulsion for seeding accounts for about 2%of the total monomer emulsion.

[0183] The characterization of the polymer latex as obtained is shown in Table 3.

[0184] Example 10

[0185] The process same as Example 5 was repeated except that 76.77g of the monomer emulsion and 17.38g of an ammonium persulfate solution (8.3%concentration) were added in sequence. The monomer emulsion for seeding accounts for about 13%of the total monomer emulsion.

[0186] The characterization of the polymer latex as obtained is shown in Table 3.

[0187] Table 3 Characterization of Polymer Latexes

[0188] * measured by Brookfield rotational viscometer with spindle 5#at 100 rpm at 23℃

[0190] *** percents of the monomer emulsion accounting for the total monomer emulsion

[0191] For the emulsion polymerization under a high solid content in the presence of the anionic surfactant according to the present invention, polymer latexes with low viscosity and large particle size were obtained with various dosages of the monomer emulsion for seeding.

[0192] Example 11 Measurement of Stability

[0193] The polymer latexes as obtained from Examples 5 to 8 were stirred at 2500 rpm for 30 min respectively. After filtration with 200-mesh sieve and drying, the obtained coagulum of each sample was observed for comparison. Less coagulum indicates higher stability of the polymer latex. The photos of the coagulum from each polymer latex are shown in Figure 1. It can be clearly  seen that much less coagulum was resulted from the polymer latex of Example 5 according to the present invention, indicating significantly improved stability of the polymer latex, compared with other polymer latexes.

[0194] Although the invention herein has been described with reference to particular embodiments, it is to be understood that these embodiments are merely illustrative of the principles and applications of the present invention. It will be apparent to those of skill in the art that various modifications and variations can be made to the method and apparatus of the present invention without departing from the spirit and scope of the invention. Thus, it is intended that the present invention include modifications and variations that are within the scope of the appended claims and their equivalents.
