APPARATUS AND PROCESS FOR PRE-TENSIONING AND SPLICING WEBSBACKGROUND

[0001] The manufacture of products such as disposable absorbent articles often involves the use of elastic materials (e.g., fully elastic materials or composite materials having one or more elastic zones and one or more non-elastic zones) . During manufacturing, elastic materials are typically unwound from rolls and subsequently processed and combined with other materials to form an end product (e.g., a disposable absorbent article) . When material rolls expire, it can be advantageous to splice a new roll of material to an expiring roll. To maintain a continuous process, the splicing process should ideally occur rapidly and with high consistency.

[0002] Accordingly, there is an on-going need in the art for apparatuses and methods for splicing rolls of elastic material reliably and consistently.SUMMARY

[0003] Various implementations relate to a method of splicing composite material rolls. The method includes providing on a first unwinding device a first roll of a first composite material having one or more elastic zones. The method further includes providing on a second unwinding device a second roll of a second composite material having one or more elastic zones. The method further includes unwinding the first roll in a machine direction using the first winding device and, as the first composite material advances in the machine direction, maintaining the first composite material at an operating tension. The method further includes securing a portion of the second composite material to a splicing device and maintaining the second composite material in a taping position and with a taping tension, the taping tension being less than the operating tension. The method further includes applying a splicing tape to a first side of the second composite material while maintaining the second composite material in the taping position and with the taping tension. The method further includes advancing the second composite material to a splicing position and increasing the tension of the second composite material from the taping tension to the operating tension. The method further includes splicing the second composite material to the first composite material using the splicing device, wherein the second composite material and first composite material are each maintained at the operating  tension during splicing. The method further includes unwinding the second roll in the machine direction using the second unwinding device and, as the second composite material advances in the machine direction, maintaining the second composite material at the operating tension.

[0026] Disposable absorbent articles, such as diapers, incontinent products, menstrual pad products, and the like, are often manufactured using elastic materials. In many instances, disposable absorbent articles make use of composite materials having one or more elastic zones.  For example, FIG. 1 shows a composite material 10 having intermittent elastic zones 12 separated by a plurality of non-elastic zones 14. In various implementations, the elastic zones 12 may be comprised of a material exhibiting elastic properties, such as elastane, spandex, nylon, mesh, or neoprene material. In various implementations, non-elastic zones 14 may be comprised of a material that is non-elastic or an elastic material that exhibits substantially less elasticity than the material used in the intermittent elastic zones 12. For example, the non-elastic zones 14 may be comprised of nonwoven fabric (e.g., spunbond fabric, meltblown fabric, through air bonded carded fabric, or laminates or combinations of the same) .

[0027] As shown in FIG. 1, the elastic zones 12 extend along the length of the composite material in a machine direction. Likewise, the non-elastic zones 14 are joined along their longitudinal edges to the elastic zones 12, thereby resulting in a composite material 10 having intermittent elastic zones 12. In certain implementations, the non-elastic zones 14 may be formed with corrugations so that the non-elastic zones 14 (despite being formed from a non-or less-elastic material) may expand and contract with the elastic zones 12.

[0032] Unwinding and Splicing Apparatus

[0033] FIG. 2 is a side elevation view of an unwinding and splicing apparatus 100 according to one implementation. As shown in FIG. 2, the apparatus 100 includes a first unwinding device 102, a second unwinding device 104, a tension detection device 112, and a splicing device 110. The splicing device 110 includes, among other elements, two stretching devices 106a, b, and two retention devices 108a, b.

[0038] FIG. 3 shows the splicing device 110 in greater detail according to one implementation. As depicted in FIG. 3, the second composite material 120 is threaded first through the splicing device 110 from the second side 110b. Next, the second composite material 120 is threaded through the second retention device 108b and towards the second stretching device 106b in a direction transverse to the machine direction. The second composite material 120 is then coupled to the second stretching device 106b (e.g., via one or more hooks 142 on the shaft 130 of the second stretching device 106b) . Once secured to the second stretching device 106b, the second composite material 120 can be stretched to prepare for a splicing operation (e.g., to be spliced to the first composite material 116 just before the first roll 114 is exhausted) . As will be further described below, the second composite material 120 can be stretched via the second stretching device 106b and maintained at a taping tension that is less than the operating tension (e.g., the tension of the first composite material 116 as it unwound from the first roll 114 and advanced into the production line) . A splicing tape may be applied to a first side 121 of the second composite material 120 at the taping tension, and then the second composite material 120 can be stretched and advanced to the operating tension, matching the tension of the first composite material 116.

[0039] FIG. 4 shows a rotary stretching device 106. In various implementations, each of the stretching devices 106a, b depicted in FIGS. 2 and 3 may have the configuration of the rotary stretching device 106 shown in FIG. 4. As shown in FIG. 4, the rotary stretching device 106 includes a frame 128 supporting a shaft 130, a handwheel 132, and a locking device 134. The shaft 130 is configured to rotate upon an input from the handwheel 132 coupled thereto. The locking device 134 is coupled to each of the shaft 130 and the handwheel 132 and is configured to selectively lock the rotary stretching device 106 in place. The locking device 134 includes an index plunger 136 configured to lock into one of many circumferentially arranged holes 138 on a disc 140. The index plunger 136 is spring loaded and may be moved between an extended state and a retracted state. In the retracted state, the disc 140, along with the handwheel 132 and the shaft 130, can freely rotate. In the extended state, the index plunger 136 extends into one of the holes 138 to lock the disc 140 in place, locking the handwheel 132 and the shaft 130 as well.

[0049] A method is disclosed herein for processing and splicing together rolls of composite materials having intermittent elastic zones. In operation, a manufacturing line is provided for processing composite materials having intermittent elastic zones (e.g., a diaper manufacturing line) . As explained below, the splicing method disclosed herein includes: advancing a first composite material in a machine direction at an operating tension, stretching a second composite material to a taping tension that is less than the operating tension, applying a splicing tape to the second composite material, stretching out the second composite material to the operating tension (matching that of the first composite material) , splicing the second  composite material to the first composite material, and advancing the second composite material in a machine direction at the operating tension.

1.A method of splicing composite material rolls, the method comprising:providing on a first unwinding device a first roll of a first composite material having one or more elastic zones;providing on a second unwinding device a second roll of a second composite material having one or more elastic zones;unwinding the first roll in a machine direction using the first winding device and, as the first composite material advances in the machine direction, maintaining the first composite material at an operating tension;securing a portion of the second composite material to a splicing device and maintaining the second composite material in a taping position and with a taping tension, the taping tension being less than the operating tension;applying a splicing tape to a first side of the second composite material while maintaining the second composite material in the taping position and with the taping tension;advancing the second composite material to a splicing position and increasing the tension of the second composite material from the taping tension to the operating tension;splicing the second composite material to the first composite material using the splicing device, wherein the second composite material and first composite material are each maintained at the operating tension during splicing; andunwinding the second roll in the machine direction using the second unwinding device and, as the second composite material advances in the machine direction, maintaining the second composite material at the operating tension.2.The method of claim 1, wherein the first composite material’s one or more elastic zones comprise at least two elastic zones separated by at least one non-elastic zone, andwherein the second composite material’s one or more elastic zones comprise at least two elastic zones separated by at least one a non-elastic zone.3.The method of claim 2, wherein, during splicing of the second composite material to the first composite material using the splicing device, the at least two elastic zones of the first composite material and the at least two elastic zones of the second composite material are each maintained at the operating tension.4.The method of claim 1, wherein the step of advancing the second composite material to the splicing position and increasing the tension of the second composite material comprises stretching the second composite material from the taping position to the splicing position, thereby increasing the tension of the second composite material from the taping tension to the operating tension.5.The method of claim 1, wherein the splicing device includes a stretching device, andwherein the step of advancing the second composite material to the splicing position and increasing the tension of the second composite material comprises coupling a portion of the second composite material to the stretching device and rotating the stretching device to stretch the second composite material from the taping position to the splicing position, thereby increasing the tension of the second composite material from the taping tension to the operating tension.6.The method of claim 1, wherein the splicing device includes a pressing device, andwherein the step of splicing the second composite material to the first composite material using the splicing device comprises the steps of:joining the first composite material with the first side of the second composite material having the splicing tape using the pressing device, andcutting one or both of (i) an end of the first composite material and (ii) an end of the second composite material.7.The method of claim 1, wherein the splicing device includes a retention device, andwherein the step of securing the portion of the second composite material to the splicing device comprises retaining an end of the second composite material using the retention device.8.The method of claim 1, further comprising:directing the second composite material through a tension detection device positioned between the second unwinding device and the splicing device, the tension detection device comprising at least one tension sensor configured to measure a tension value of the second composite material.9.The method of claim 1, wherein the step of securing a portion of the second composite material to the splicing device comprises increasing the tension of the second composite material until the tension value detected by the at least one tension sensor indicates that the second composite material is at the taping tension.10.The method of claim 1, further comprising:detecting, via the first unwinding device, when the first roll has been unwound to a threshold level; andwhen the first roll has been unwound to the threshold level, initiating via a controller the step of splicing the second composite material to the first composite material using the splicing device.11.An apparatus for splicing composite material rolls, the apparatus comprising:a first unwinding device configured for receiving a first roll of a first composite material having one or more elastic zones and unwinding the first roll in a machine direction and at an operating tension;a second unwinding device configured for receiving a second roll of a second composite material having one or more elastic zones and unwinding the second roll in a machine direction and at an operating tension; anda splicing device comprising:at least one stretching device configured to (i) secure a portion of the second composite material, (ii) maintain the second composite material in a taping position and with a taping tension, the taping tension being less than the operating tension, and (iii) advance the second composite material to a splicing position and increase the tension of the second composite material from the taping tension to the operating tension; andat least one pressing device configured to splice the second composite material to the first composite material, wherein the second composite material and first composite material are each maintained at the operating tension during splicing.12.The apparatus of claim 11, wherein the at least one stretching device is configured to maintain the second composite material in a taping position with access for a splicing tape to be applied to a taping portion of the second composite material.13.The apparatus of claim 11, wherein the at least one stretching device comprises a rotary stretching device configured to selectively secure the second composite material in place on a shaft of the rotary stretching device or advance the second composite material to increase the tension thereof.14.The apparatus of claim 11, wherein the pressing device comprises opposing faces selectively movable towards each other to cause the first composite material to abut the first side of the second composite material having the splicing tape.15.The apparatus of claim 11, wherein the splicing device further comprises:a knife configured to cut one or both of (i) an end of the first composite material and (ii) an end of the second composite material.16.The apparatus of claim 11, wherein the splicing device further comprises:at least one retention device configured to secure a portion of the second composite material in a taping position.17.The apparatus of claim 16, wherein the at least one retention device is configured to maintain a tension value of the second composite material and release the portion of the second  composite material while or after the second composite material is spliced to the first composite material.18.The apparatus of claim 11, further comprising:a tension detection device positioned between the second unwinding device and the splicing device, the second composite material being directed through the tension detection device, wherein the tension detection device comprises at least one tension sensor configured to measure a tension value of the second composite material.19.The apparatus of claim 11, further comprising:a controller coupled to each of the first unwinding device, the second unwinding device, and the splicing device,wherein, when the first roll has been unwound to a threshold level, the controller is configured initiate the splicing device.20.The apparatus of claim 11, wherein the first composite material’s one or more elastic zones comprise at least two elastic zones separated by at least one non-elastic zone, andwherein the second composite material’s one or more elastic zones comprise at least two elastic zones separated by at least one a non-elastic zonewherein, during splicing of the second composite material to the first composite material using the splicing device, the at least two elastic zones of the first composite material and the at least two elastic zones of the second composite material are each maintained at the operating tension.
