Abstract
Description
Bed mattress cover body and manufacturing method thereof
[0001] The present invention relates to an improvement in a bed mattress cover and a sewing method therefor.
[0002] The bed mattress comprises a cushioning inner material and a cover that covers the inner material. It is preferable that the cover be detachable from the inner material to facilitate washing and to easily change the design. Please refer to Patent Document 1 for a document disclosing technology related to the present invention.
[0003] Japanese Patent Application Laid-Open No. 2020-81382
[0004] The cushioning properties of a mattress filling are adjusted in various ways depending on the desired usage of the mattress. However, when a mattress filling is required to be soft, the following problem arises. To prevent wrinkles from forming on the surface of the cover, the entire filling is typically tightly covered with a cover. If the mattress filling is soft, the cover compresses the filling in its thickness direction, deforming the mattress's sides. A mattress with a flat filling should have a flat top and side surfaces. However, if the filling is soft, it is compressed by the cover, causing the sides of the filling to bulge outward or wrinkle, disrupting its flatness. As a result, the straightness of the boundary between the top (or bottom) and side surfaces, or the edge of the boundary between the side surfaces, at the corners of the mattress may be impaired, potentially hindering the intended design.
[0005] By preparing multiple pieces of fabric, sewing their edges together to form a cover, and then aligning the sewn edges with the edges of the filling, the linearity of the portion of the cover facing the edge can be ensured. However, sewing multiple pieces of fabric together is time-consuming, and if there are sewn sections in the corner covering section of the cover, when it is aligned with the corner of the filling, the corner covering section cannot perfectly fit the corner of the filling, resulting in a small gap between the two. This gap can potentially impair the design of the corner of the bed mattress.
[0006] In covers that completely cover the filling, ensuring linearity of the area facing the filling edge is also required for covers that cover the top and side surfaces of the filling but leave the bottom open (see Figure 5). This type of cover body 30 has linear elastic material such as rubber sewn into the edges 34 of the side fabric portions 32L, 32S that face the sides of the filling 10 (the edges facing the bottom edge of the filling 10), which can cause the filling 10 to compress in its thickness direction. This type of cover body 30 also has the problem of slippage relative to the filling 10. That is, when a user turns over while sleeping, as shown in Figure 5(B), the cover body 30 may slip as the user moves. Increasing the elastic force of the linear elastic material at the edges 34 to prevent slippage would increase the compressive force in the thickness direction of the filling 10, promoting deformation of the filling 10. Therefore, a certain limit is imposed on the elastic force of the linear elastic material.
[0007] The present invention has been made to solve the above-mentioned problems, and its first aspect is defined as follows: A cover body that entirely covers a filling material of a bed mattress, wherein corner portions of the filling material comprise a pair of vertically arranged flat portions and an edge portion between the pair of flat portions, the cover body comprises corner covering portions that cover the corner portions of the filling material, the corner covering portions comprise a continuous fabric, and the corner covering portions have variable portions that face the edge portions of the filling material and sheet portions that face the flat portions, and the variable portions have lower shape retention than the sheet portions.
[0008] With this cover, the adjustable portion of the corner covering portion faces the edge of the corner of the filling material, and the sheet portion of the corner covering portion faces the flat portion of the filling material, so that the corner covering portion faces the corner of the filling material without any gaps. This is because the corner covering portion is made of a continuous piece of fabric, which makes it difficult for gaps to form between the cover and the filling material, and / or because the adjustable portion facing the edge of the filling material has low shape retention, so it deforms first. In other words, stress from the cover is concentrated in the adjustable portion, suppressing deformation of the sheet portion.
[0009] By suppressing deformation of the sheet portion in the corner covering portion of the cover body, deformation of the side, top, and bottom surfaces of the bed mattress is suppressed, and its flatness is maintained. By suppressing deformation of the side, top, and bottom surfaces of the mattress, the straightness of the edges connecting these flat surfaces is also maintained. Deformation of the corner covering portion is concentrated on the variable portion with low shape retention. In other words, even if the variable portion with low shape retention deforms, it does not deform the edges of the inner material, but rather deforms solely to follow and fit the edges. Therefore, the straightness of the edges of the inner material is maintained.
[0010] A second aspect of the present invention provides a cover body as follows. In the cover body according to the first aspect, the sheet portion of the corner covering portion is formed by folding and sewing a portion of the continuous fabric. According to the cover body of the second aspect, the shape retention of the sheet portion is enhanced by folding and sewing the fabric. Because the fabric, including the deformed portion, constitutes the corner covering portion, the number of components of the cover body can be minimized. This reduces the manufacturing cost of the cover body.
[0011] A third aspect of the present invention provides a cover as follows: In the cover as provided in the first aspect, the sheet portion at the corner is reinforced with another member. According to the cover of the third aspect thus provided, the shape retention of the sheet portion can be increased by reinforcing the sheet portion with another member. The degree of reinforcement of the sheet portion can be adjusted as desired by selecting the material of the other member.
[0012] In the case where the cover body is a type that covers the top and side surfaces of the inner material and leaves the bottom surface open, another aspect (sixth aspect) of the present invention is defined as follows: That is, a cover body that covers the top and side surfaces of the inner material of a bed mattress and leaves the bottom surface open, wherein corner portions of the inner material have a pair of vertically arranged side surfaces and an edge portion between the pair of side surfaces, the cover body has corner covering portions that cover the corner portions of the inner material, the corner covering portions have variable portions that face the edge portions of the inner material, first and second side abutment portions that face each of the pair of side surfaces, and a bottom abutment portion that faces the bottom surface of the inner material, and the variable portions have lower shape retention than the first and second side abutment portions.
[0013] According to the sixth aspect of the cover, the presence of the variable section ensures the linearity of the portion facing the edge. Furthermore, even if force is applied to the top surface of the cover due to the user's movement, the bottom abutment provided on the corner covering section abuts the bottom surface of the inner material, suppressing its movement. This prevents the cover from shifting relative to the inner material.
[0014] The variable portion of such a cover body can be configured as follows (seventh aspect): That is, the first side abutment and the second side abutment are connected by the bottom abutment, and the variable portion is configured by opening the portion facing the edge or by disconnecting the edges of the first side abutment and the second side abutment that face each other.
[0015] An eighth aspect of the present invention is defined as follows: The cover body defined in the sixth aspect includes an upper fabric portion facing the upper surface of the inner material, a side fabric portion facing the side surface of the inner material, and a corner fabric portion constituting the corner covering portion. The cover body defined in the eighth aspect thus includes three independent fabric portions, namely, the upper fabric portion, the side fabric portion, and the corner fabric portion, which improves the design freedom of each fabric portion. Furthermore, portions of the upper fabric portion and the side fabric portion can be made of the same continuous fabric.
[0016] A ninth aspect of the present invention is defined as follows: That is, in the cover defined in the eighth aspect, in the corner fabric portion, the fabric of the first side abutment portion and the second side abutment portion has higher shape retention than the fabric of the side fabric portion. With the cover defined in the eighth aspect, the shape retention of the first and second side abutment portions of the corner fabric portion is enhanced in the fabric facing the side of the filling material. This makes it possible to suppress deformation of the filling material due to compression.
[0017] Any method can be used to enhance the shape retention of the first and second side portions of the corner fabric portion. For example, as defined in the tenth aspect, overlapping the corner fabric portion with the side fabric portion can be employed. This method increases the rigidity of the overlapping portions between the side fabric portion and the first and second side portions, thereby enhancing their shape retention. The overlapping portions can be stitched together to further improve their shape retention. A reinforcing sheet can also be applied to the overlapping portions. The first and second side portions of the corner fabric portion may be continuously connected to the side fabric portion. In this case, applying a reinforcing sheet to the first and second side portions improves their shape retention. The material of the reinforcing sheet is not particularly limited, as long as it is more rigid than the side fabric portions. A thin sheet of flexible polymer material, such as foam, can be used.
[0018] Another aspect (thirteenth aspect) of the present invention is defined as follows: A cover body that covers the top surface and side surfaces of a filling material of a bed mattress and leaves the bottom surface open, wherein corner portions of the filling material have a pair of vertically arranged side surfaces and an edge portion between the pair of side surfaces, the cover body comprises a single piece of original fabric that has an upper fabric portion facing the top surface of the filling material, side fabric portions facing the side surfaces, and corner fabric portions facing the corner portions, the side fabric portions that are continuous with each side of the rectangular upper fabric portion of the original fabric are arranged so that adjacent ones intersect at right angles, the corner fabric portions are arranged between adjacent side fabric portions and are mountain-folded so that ridge lines extending outward from the corner portions of the upper fabric portion follow the edges of the corner portions, the mountain-folded ridge lines form variable portions, and the folded portions of the corner fabric portions other than the ridge lines are sewn together to have higher shape retention than the variable portions.
[0019] The cover body of the thirteenth aspect thus defined provides the same effect as the cover body of the first aspect. Furthermore, since the cover body is formed from a single piece of original fabric, effective use of the fabric is promoted, and cost reduction can be achieved.

Fig. 9 is a bottom perspective view of the cover body of Fig. 8 covering the inner material, and shows a corner covering part of another embodiment. Fig. 10 shows a corner covering part of another embodiment, with Fig. 10(A) being a rear perspective view and Fig. 10(B) being a developed view. Fig. 11 is a bottom perspective view showing an example of a cover body having a bottom fabric part.
[0021] An embodiment of the present invention will be described below. Fig. 1 shows a core 10 and a cover 20. Fig. 1A shows the core 10, Fig. 1B shows the cover 20, and Fig. 1C shows a bed mattress 1 in which the core 10 is covered with the cover 20.
[0022] The inner material 10 is a plate-shaped cushioning material. The cushioning material can be selected as desired depending on the intended use and usage of the bed mattress. For example, a filament three-dimensional bonded body (product name: Airfiber manufactured by Airweave Co., Ltd.), polyurethane foam, etc. can be selected. The inner material 10 may be formed entirely from the same material, or different materials (materials, degree of foaming) may be used in the thickness direction and / or width direction to adjust the hardness and resilience. The shape of the inner material 10 can be designed as desired depending on the underlying bed, but a rectangular thin plate shape is common.
[0023] Therefore, the core material 10 has an upper surface (flat surface 11) and side surfaces (flat portions 12, 13) that are orthogonal to each other, with adjacent flat portions having vertically linear edges 15, and the flat surface 11 and adjacent flat portions 12, 13 having horizontally linear edges 16 and 17. A corner is formed by at least one pair of flat portions and edges. For example, corner 19 is formed by flat portions 12 and 13 and edge 15. In this example, the core material 10 is a three-dimensional filament bonded body having a height of 10 to 600 mm, a width of 300 to 2500 mm, and a length of 1000 to 2500 mm.
[0024] The cover body 20 is made of cloth and is a bag body having the same outer diameter as the outer dimensions of the inner material 10. One side can be opened and closed with a linear zipper to store the inner material 10. Reference numeral 21 in the figure denotes a corner covering portion, which faces the corner portion of the inner material 10. In the following explanation, we will focus on the corner portion 19 where the side surface (flat portion 12) and the side surface (flat portion 13) of the inner material 10 are connected by the edge portion 15, and the corner covering portion 21.
[0025] FIG. 2A shows the detailed configuration of the corner covering portion 21 of the cover body 20. This corner covering portion 21 is made of a single piece of fabric 25 and includes a variable portion 22 and a sheet portion 23. The variable portion 22 is sandwiched between the sheet portions 23, and the fabric 25 is not folded in any way in the variable portion 22; it is a single piece. In the sheet portion 23, the fabric 25 is folded downward from the variable portion 22, folded three times, and sewn with reinforcing thread 27. With this corner covering portion 21 configured in this manner, the fabric 25 is continuous on the decorative surface (top surface). This allows the corner covering portion 21 to have a unique design. For example, it becomes easy to form patterns on this corner covering portion 21.
[0026] In the example of Figure 2(B), the edge of the sheet portion 23 (the edge opposite the variable portion 22) extends partway up the flat portion 12 or the flat portion 13. As long as the corner covering portions 21 of the cover body 20 function properly and do not deform the corner portions 19 of the core material 10, allowing them to follow their original shape, the design of the bed mattress will not be impaired. Of course, the sheet portion of the cover body 20 may be provided so as to face the entire surface of the flat portions 12 and 13 of the core material 10, or the relatively short sheet portions 23 shown in Figure 2(A) may be arranged repeatedly.
[0027] The degree of folding (overlapping) of the fabric 25 in the sheet portion 23 is selected as desired in accordance with the shape retention required for the sheet portion 23, taking into consideration the bendability of the fabric 25 itself, the density of the stitching, etc. In order to pull out the edge of the fabric 25 from the sheet portion 23, the fabric 25 is folded an odd number of times, three or more. As long as sufficient shape retention can be ensured for the sheet portion 23, the density of the stitching can also be selected as desired.
[0028] The stitching pattern can be any desired pattern, and by adopting a general-purpose sashiko pattern, any desired design can be imparted to the sheet portion 23. The color and thickness of the reinforcing thread 27 can also be selected freely. For ease of stitching, it is preferable to sew the sheet portion 23 with a single reinforcing thread 27, but it is also possible to sew the fabric of one sheet portion 23 using multiple reinforcing threads 27, each of which may be a different color or may be formed into a sashiko pattern.
[0029] The cover body 20 shown in Figure 2 can be formed as follows. A continuous piece of fabric 25 is prepared. The width of the fabric 25 is at least three times the combined width of the flat portions 12 and 13 of the inner material 10. Next, the portion facing the edge of the inner material 10, i.e., the variable portion 22, is defined. At this time, on both sides of the variable portion 22, there is fabric with a width at least three times the width of the flat portions 12 and 13. Next, the portions of fabric 25 on both sides of the variable portion 22 are folded in three layers and temporarily secured with a needle, tape, or the like. The folded portions are sewn together with a stab stitch.
[0030] In the cover body 20 formed in this way, the shape retention of the variable portion 22, which has one layer of fabric 25, is smaller than that of the sheet portion 23, which has three layers of fabric 25 and is reinforced with sewn stitches. As a result, when the cover body 20 tightly covers the inner material 10, the variable portion of the corner covering portion of the cover body deforms to fit along the edge of the inner material 10, maintaining its linearity, while the sheet portion, which has high shape retention, faces the flat portion of the inner material and maintains its flatness.
[0031] Figure 3 shows a corner covering portion 121 of a cover body according to another embodiment. Elements that are the same as those in Figure 2 are given the same reference numerals, and their description will be omitted. This corner covering portion 121 has a structure in which a variable portion 122 is sandwiched between sheet portions 123, 123, and the sheet portions 123, 123 and the variable portion 122 are connected by a continuous piece of fabric 25. A reinforcing sheet 130 is attached to the back surface of the sheet portion 123 (the surface facing the inner material 10), making the shape retention of the sheet portion 123 greater than that of the variable portion 122.
[0032] By attaching the reinforcing sheet 130 to the back surface of the sheet portion 123, a continuous plain fabric 25 is exposed on the surface of the corner covering portion 121. This gives the corner covering portion 121 a simple design. In the above example, the reinforcing sheet 130 is attached to the back surface of the sheet portion 123, but it is also possible to provide a bag in the sheet portion 123 and insert the reinforcing sheet into it. This does not prevent the reinforcing sheet 130 from being sewn to the fabric of the sheet portion 123. The material of the reinforcing sheet 130 is not particularly limited as long as it is a material that is more rigid than the fabric 25. A thin plate of a flexible polymer material such as a foam material can be used.
[0033] Figure 4 shows a corner covering portion 221 of a cover body according to another embodiment. The same elements as those in Figure 2 are designated by the same reference numerals and their description will be omitted. This corner covering portion 221 has a structure in which a variable portion 222 is sandwiched between sheet portions 223, 223, and the sheet portions 223, 223 and the variable portion 222 are connected by a continuous piece of fabric 25.
[0034] In this example, a short second folded portion 2231 is provided in the portion of the sheet portion 223 that connects to the variable portion 222. The fabric 25 is also folded in this second folded portion 2231, but the stitching density with the reinforcing thread 27 is smaller than that of the main body portion 2233 of the variable portion 222, and the shape retention is set to the size between the main body portion 2233 and the variable portion 222. This allows for smooth deformation between the variable portion 222 and the sheet portion 223.
[0035] Providing the second folded portion 2231 can further narrow the width of the variable portion 222. The width of the second folded portion 2231 is not particularly limited, but can be the same as or twice as wide as the width of the variable portion 222.
[0036] Figure 6 shows a cover body 30A of another embodiment. This cover body 30A has a conventional cover body main body 30 with a corner covering portion 40 superimposed thereon. Note that the same elements as those in Figures 1 and 5 are designated by the same reference numerals and their description will be omitted. The cover body main body 30 includes an upper fabric portion 31 and side fabric portions 32L and 32S. In this example, a long strip-shaped side fabric portion 32L and a short strip-shaped side fabric portion 32S are prepared, and one edge of each is sewn to the periphery of the rectangular upper fabric portion 31 to form the bottomless, box-shaped cover body main body 30. In this case, the opposing edges of the side fabric portion 32L and the side fabric portion 32S may or may not be sewn together.
[0037] The corner fabric portion cut out in the developed view shown in Fig. 7(B) is folded along the dotted lines to form the three-dimensional corner covering portion 40 shown in Fig. 7(A). The first side abutment portion 41 and the second side abutment portion 42 are overlapped with the side fabric portion 32L and the side fabric portion 32S, respectively, and sewn together with fine interlocking stitches. In this example, the inner edge 411 of the first side abutment portion 41 and the inner edge 412 of the second side abutment portion 42 are sewn together.
[0038] In this state, the shape retention of the first side abutment 41 and the second side abutment 42, which are overlapped and sewn to the side fabric portions 32L and 32S, respectively, is higher than the shape retention of the connecting portion between the inner edge 411 of the first side abutment 41 and the inner edge 412 of the second side abutment 42. The linear portion obtained by sewing the inner edge 411 of the first side abutment 41 and the inner edge 412 of the second side abutment 42 together becomes a variable portion that faces the edge 15 of the padding 10.
[0039] If the opposing edges of the side fabric portion 32L and the side fabric portion 32S are connected, the stitching between the inner edge 411 of the first side abutment portion 41 and the inner edge 412 of the second side abutment portion 42 may be omitted. The material for forming the corner covering portion 40 is not particularly limited, but it is preferable to use the same or similar fabric material as the cover body main body 30. The widths of the first side abutment portion 41 and the second side abutment portion 42 are preferably equal, but they may also be different. These widths may be 1 / 4 to 1 / 1 of the thickness of the padding 10.
[0040] With the cover body 30A configured in this manner, the bottom abutments 43 of the corner covering portions 40 arranged at each corner of the core 10 abut against the bottom surface of the core 10. Therefore, even if a force parallel to the top surface of the core 10 is applied, the cover body 30A will not shift relative to the core 10. Furthermore, the shape retention of the first side abutment 41 and the second side abutment 42 is greater than the shape retention of the linear portion (variable portion) where the inner edge 411 of the first side abutment 41 and the inner edge 422 of the second side abutment 42 abut. This allows the variable portion to easily fit along the edge 15 of the core 10, ensuring its linearity. Furthermore, even if the cover body 30A compresses the core 10, the shape of the side surface can be prevented from collapsing.
[0041] Figure 8 shows a cover body 30B according to another embodiment. Elements in Figure 8 that are the same as those in Figure 6 are designated by the same reference numerals, and their description will be omitted. This cover body 30B is formed from a single piece of fabric (original fabric) as shown in Figure 8(B). This original fabric comprises a rectangular upper fabric portion 31, side fabric portions 32L, 32S, and corner fabric portions 50. Long strip-shaped side fabric portions 32L, 32L are continuous with a pair of long edges of the upper fabric portion 31, and short strip-shaped side fabric portions 32S, 32S are continuous with a pair of short edges thereof.
[0042] The corner fabric portion 50 is fan-shaped and is formed continuously between the side fabric portion 32L and the side fabric portion 32S. The corner fabric portion 50 also continues into the corner of the upper fabric portion 31. The corner fabric portion 50 is folded as follows: a mountain fold is made along the ridge line 51 that divides the corner fabric portion 50 from the corner of the upper fabric portion 31 outward, and a valley fold is made along the ridge line 53 that divides the ridge line 51 into ridge lines 55, 55 that define the edges of the side fabric portions 32L and 32S, so that the ridge lines 51 and 55 overlap. The overlapped fabric portions are sewn together in this state to form a bottomless, box-shaped cover body 30B, as shown in FIG. 8(A).
[0043] Figure 9 shows the state in which the inner material 10 is covered with the cover body 30B of Figure 8. In this example, corner covering portions 140 are attached to each corner of the cover body 30B (see Figure 10). The attachment is performed by sewing the first side abutment portion 141 and the second side abutment portion 142 to the side fabric portion 32L and the side fabric portion 32S, respectively. In this corner covering portion 140, the first side abutment portion 141 and the second side abutment portion 142 are connected by a bottom abutment portion 143. The inner edge 1411 of the first side abutment portion 141 and the inner edge 1421 of the second side abutment portion 142 are spaced apart.
[0044] 7, the bottom abutment 143 is shifted toward the center when viewed from the corner of the inner material 10, and its area is also larger, making it more difficult for the cover body 30B to shift relative to the inner material 10. In this corner covering part 140, the space between the first side abutment 141 and the second side abutment 142 constitutes a variable part.
[0045] Figure 11 shows a cover body 30C according to another embodiment. In Figure 11, elements identical to those in Figure 6 are designated by the same reference numerals, and their description will be omitted. This cover body 30C includes a bottom fabric portion 35. This bottom fabric portion 35 is sewn to the side fabric portions 32L and 32S, and a circular opening is formed in the center of the bottom fabric portion 35 to expose the bottom surface of the padding 10. A linear elastic material such as rubber is sewn into the periphery 134 of this opening. The shape of this opening is not particularly limited, but the padding 10 can be inserted into and removed from the cover body 30C through this opening.
[0046] The present invention is not limited to the above-described embodiments and examples, and various modifications within the scope of the claims and within the scope that can be easily conceived by a person skilled in the art are also included in the present invention.
