Nonwoven fabric, organo sheet, and a process for producing the same

[0004] Organo sheets are used for manufacturing lightweight and strong parts in numerous applications. They are usually made by impregnation molding technique, which embeds the continuous reinforcement fiber such as carbon, glass or aramid fiber in a polymer matrix that can be thermoplastic such as PC, PA, PET or thermoset such as epoxy.

[0005] Compared with conventional polymer resins, Thermoplastic polyurethane (TPU) material is more difficult to process by impregnation molding technique due to its high melt viscosity, slow solidification speed and high stickiness. Thus, the defect content and product quality of TPU organo sheet will be difficult to control if TPU is processed by impregnation molding technique.

[0006] Therefore, there is a continuous need to provide a novel process for producing TPU organo sheet that can overcome the above-mentioned problem.SUMMARY OF THE INVENTION

[0007] An object of this invention is to overcome the problem of the prior art discussed above.

[0008] Surprisingly, it has been found by the inventors that the above object can be achieved by providing a nonwoven fabric, comprising TPU staple fiber and reinforcing fiber, wherein the TPU staple fiber is produced by a process comprising:

[0009] (a) a pre-spinning stage, comprising the following steps:

[0010] (a1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;

[0011] (a2) quenching the TPU filaments; and

[0012] (a3) guiding the TPU filaments by at least one group of rollers to collect the pre-orientated continuous TPU filaments;

[0013] and

[0014] (b) a post-spinning stage, comprising the following steps:

[0015] (b1) drawing the pre-orientated continuous TPU filaments by at least two groups of rollers;

[0016] (b2) passing the drawn TPU filaments into a crimping machine;

[0017] (b3) heat-setting the crimped TPU filaments; and

[0018] (b4) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;

[0019] wherein the thermoplastic polyurethane has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1, preferably in the range from 68D to 90D, more preferably in the range from 70D to 80D.

[0070] Particularly, FIG. 1 illustrates a Pre-spinning production of pre-orientated continuous filaments. As shown in Figure 1, the apparatus for pre-spinning includes an extruder, a spinning pack, a quench air channel, guiding rollers and tow collectors.

[0071] Dried TPU pellets are melted in extruder 100 and then sent into spinning pack 110 to form TPU filaments. After quenching, four guiding rollers 120, 130, 140 and 150 pull the filaments out of the quench air channel, and the pre-orientated TPU filaments are collected in tow collector 160.

[0072] After pre-spinning, the pre-orientated continuous TPU filaments are sent to stage (b) to be drawn by at least two groups of rollers.

[0078] FIG. 4 illustrates a process for producing nonwoven fabric according to the present invention. TPU staple fiber and reinforcing fiber (such as carbon staple fiber) are mixed together in a specific weight ratio. The mixture is then fed into a carding machine to form a loose web structure. This loose web is subsequently integrated through mechanical entanglement, such as needle punching, to create a nonwoven fabric, which is finally wound up for further processing.

[0081] The thermoplastic polyurethane of the present invention comprises a reaction product of (A) a polyol; (B) a diisocyanate; (C) a chain extender; and (D) optionally a catalyst and / or an auxiliary agent.

Claims

1.Nonwoven fabric, comprising TPU staple fiber and reinforcing fiber, wherein the TPU staple fiber is produced by a process comprising:(a) a pre-spinning stage, comprising the following steps:(a1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;(a2) quenching the TPU filaments; and(a3) guiding the TPU filaments by at least one group of rollers to collect the pre-orientated continuous TPU filaments;and(b) a post-spinning stage, comprising the following steps:(b1) drawing the pre-orientated continuous TPU filaments by at least two groups of rollers;(b2) passing the drawn TPU filaments into a crimping machine;(b3) heat-setting the crimped TPU filaments; and(b4) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;wherein the thermoplastic polyurethane has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1, preferably in the range from 68D to 90D, more preferably in the range from 70D to 80D.2.Nonwoven fabric, comprising TPU staple fiber and reinforcing fiber, wherein the TPU staple fiber is produced by a process comprising:(c1) melt-spinning a thermoplastic polyurethane to obtain continuous TPU filaments;(c2) quenching the TPU filaments;(c3) drawing the TPU filaments by at least two groups of rollers;(c4) passing the drawn TPU filaments into a crimping machine;(c5) heat-setting the crimped TPU filaments; and(c6) passing the heat-set crimped TPU filaments into a staple cutter to obtain TPU staple fibers;wherein the thermoplastic polyurethane has a Shore hardness of higher than 65D measured according to DIN ISO 7619-1, preferably in the range from 68D to 90D, more preferably in the range from 70D to 80D.3.The nonwoven fabric according to claim 1 or 2, wherein the reinforcing fiber is selected from the group consisting of carbon staple fiber, aramid staple fiber and glass fiber.4.The nonwoven fabric according to claim 3, wherein the amount of carbon staple fiber is in the range from 20wt%to 70wt%, preferably 30wt%to 70wt%, more preferably 40wt%to 60wt%, based on the total weight of the nonwoven fabric.5.A process for producing the nonwoven fabric of any one of claims 1-4, comprising:(E1) mixing TPU staple fibers and reinforcing fibers to obtain a mixture;(E2) feeding the mixture into a carding machine to form a web structure; and(E3) integrating the web through mechanical entanglement to create the nonwoven fabric.6.The process according to claim 5, wherein in step (E3) , the mechanical entanglement is conducted by needle punching.7.Organo sheet, obtained by hot compression molding of the nonwoven fabric according to any one of claims 1-4 or the nonwoven fabric produced according to the process of either of claims 5-6.8.The organo sheet according to claim 7, wherein the organo sheet has a flexural strength of 150-600 MPa, preferably 200-600 MPa, more preferably 250-500 MPa; a flexural modulus of 8-40 GPa, preferably 13-40 GPa, more preferably 20-35 GPa; a tensile strength of 100-350 MPa, preferably 150-350 MPa, more preferably 200-300 MPa; and / or a density of 1.30-1.70 g / cm3, preferably 1.35-1.60 g / cm3, more preferably 1.40-1.60 g / cm3.9.A process for producing the organo sheet of either of claims 7-8, comprising:(F1) cutting the nonwoven fabric into pieces, and placing into a mold;(F2) pre-heating the mold to a temperature above the melting point of the TPU staple fibers;(F3) compressing the composite material under high pressure; and(F4) cooling and removing the molded organo sheet from the mold.10.The process according to claim 9, wherein in step (F3) , vacuum extraction is conducted to remove air from the mold to prevent the formation of bubbles inside the molded organo sheet.11.The process according to claim 9, wherein in step (F2) , the mold is pre-heated to 170-250℃, preferably 210-230℃.12.The process according to claim 9, wherein in step (F2) , the pre-heating is carried out for 1-15 min, preferably 5-10 min.13.The process according to claim 9, wherein in step (F3) , the pressure is held at 30-70 kgf / cm2, preferably 40-60 kgf / cm2.14.The process according to claim 9, wherein in step (F3) , the pressure is held for 3-10 min.15.Use of an organo sheet produced according to the process of any one of claims 9 to 14 or the organo sheet of either of claims 7 to 8 in producing shank of shoe, suitcase, and battery pack cover.
