SYNTHETIC MULTILAYER LEATHER COMPOSITE AND METHODS OF PREPARATION THEREOFTECHNICAL FIELD

[0001] This disclosure relates to a multilayer synthetic leather composite and methods of preparation thereof.BACKGROUND

[0002] Cellulose is a versatile material that finds a wide range of applications in the textile industry. Cellulose can be roughly divided into one of the following classes based on origin: natural cellulose, synthetic cellulose, and microbial cellulose. Natural cellulose mainly exists in the form of cellulose fiber, such as cotton, hemp, and linen. Natural cellulose is the most popular type of cellulose on the market due to its durability and comfort. However, natural cellulose in textiles can have limitations in certain industrial applications. One limitation is high moisture absorption and subsequent swelling and degradation, which can limit the material’s durability and application. Consequently, hydrophobic treated natural cellulose has attracted increasing attention in the textile industry. Synthetic cellulose is usually regenerated from dissolved wood pulp or short cotton fibers. Viscose, lyocell, and modal are the most common types of synthetic cellulose. Some fibers made of synthetic cellulose are similar to natural fiber, which are comfortable, soft and smooth. However, synthetic cellulose typically has a lower melting point relative to natural cellulose, which can make the material more susceptible to heat damage. As for microbial cellulose, some bacteria and algae also produce cellulose as a structural component for their cells. Among them, bacterial cellulose (BC) is drawing increasing attention due to its unique structure and excellent mechanical properties.

[0003] Despite its inherent hydrophilicity, cellulose can be modified to exhibit hydrophobic properties. There are two general approaches for producing hydrophobic cellulose. One is micrometer scale surface modification and the second is reducing the surface energy of cellulose by chemical modification.

[0004] Various methods are known for hydrophobic treatment of cellulose or cellulose-based materials. For example, in CN 107737529B a hydrophobic modified nanosilica solution was mixed with modified acetated cellulose and sprayed on a fabric surface separately to achieve water resistance. In CN105885096B, a fluorine-containing polymer is used as a low-surface-energy material in the hydrophobic treatment process. However, fluorine-containing polymers are typically not environmentally friendly. In US11421377B2, Pickering emulsion technology, involving the use of amphiphilic particles and low-surface-energy substances of silicon oil or  long-chain alkane compounds with carbon atom number n≥16, can be used to prepare durable superhydrophobic cellulose-based fabrics. In CN 110512428B and CN13737516B, short chain silanes alkyl and long chain alkyl silanes and silanes are used in a hydrophobic treatment of fabrics, however cellulose and cellulose-based materials are not included in the content.

[0005] BC is a biodegradable natural cellulose that is produced by bacterial cultures. BC has great mechanical strength, exhibits high crystallinity and hydrophilicity, and is relatively inexpensive to produce. BC has a variety of applications in various fields.

[0006] The leather industry has grown rapidly globally and demand for leather is still increasing dramatically. Conventional leather production includes soaking, unhairing and liming, fleshing and splitting, deliming and bating, pickling, tanning, neutralization, retaining, dying, fat liquoring, drying milling, and lastly finishing. Leather production generates toxic waste materials, such as chromium, and has high COD (chemical oxygen demand) and BOD (biochemical oxygen demand) level, and TDS (total dissolved solids) etc. Further, for industrial leather production, the raw material is supplied from the livestock industry, which is estimated to be responsible for 12-14.5%of global greenhouse gas emissions. As the leather industry is a by-product of the livestock industry, grazing lands are increasingly burnt down and deforested with the increasing need for leather.

[0007] With these concerns in mind, synthetic substitutes for leather have gained interest, especially plant-based vegan leather. Different from synthetic leather, plant-based vegan leather has become intriguing in the past decade. Currently in the market, raw materials for plant-based vegan leather production include mushroom (MuSkin) , pineapple (Pinatex) , mango (Fruitleather Rotterdam) , etc. However, these plant-based leather-like materials have limitations. For example, the cultivation of plants may use pesticide to ensure yield and quality, which can pose health and environmental concerns. On the other hand, plant-based fiber contains multiple impurities that may affect the performance of the final product, so pre-treatment or addition of chemicals to remove the impurities and improve the fiber properties. Some plant-based vegan leather is treated with polymers, such as polyurethane (PU) or polyvinyl chloride (PVC) to improve properties. But production of the polymers used to treat the plant-based vegan leather often times call for the use of hazardous starting materials. So, these plastic-based vegan leathers are still far from environmentally friendly.

[0008] In recent years, increasing attention has focused on BC as leather substitute due to its great mechanical properties. A major difference of BC when compared with plant cellulose is BC purity, which is free from hemicellulose, pectin and lignin. Due to its biodegradable and excellent physical properties, BC is regarded as a potential alternative to genuine leather. In  addition, BC cultivation does not require large amounts of space and BC production rate is even higher than plant-based cellulose. As a kind of biodegradable and sustainable cellulosic material, BC can be produced by different types of bacteria through fermentation processes.

[0009] Synthetic layers prepared from BC are known in the art. For example, in EP 3715110A1, purified dry BC layer is attached to a biobased and biodegradable plastic layer, polyhydroxyalkanoate (PHA) and polylactic acid (PLA) , to act as leather alternative. In WO 2022177529A1, two dyed BC layers are bonded together with yarns in between them, then drying and finishing of the bonded dyed BC layers is performed to make the bioleather. In CN 116641239A, CN 116603718A and CN 116656757A, BC film is combined with polyurethane or vulcanized latex, then poured onto another BC layer and dried to make bioleather.

[0010] In the context of the above, there remains in the art a need for improved synthetic leather composites and methods of preparation thereof.

[0011] Furthermore, other desirable features and characteristics will become apparent from the subsequent detailed description and the appended claims, taken in conjunction with the accompanying drawings and this background of the disclosure.SUMMARY

[0012] The present disclosure provides a finishing method for preparing hydrophobic cellulose and cellulose-based materials by using long chain silanes with or without grafting agent. With the water resistance property, the application area of cellulose and cellulose-based material can be expanded, such as in the functional textile and in the construction industry.

[0013] In order to achieve the above and other objectives, the present disclosure provides hydrophobic cellulose and cellulose-based materials by long chain silanes with or without grafting agent. Long chain silanes can include, but are not limit to, octyltrimethoxysilane, octyltriethoxysilane, decyltrimethoxysilane, decyltriethoxysilane, dodecyltrimethoxysilane, dodecyltriethoxysilane, tetradecyltrimethoxysilane, tetradecyltriethoxysilane, hexadecyltrimethoxysilane, hexadecyltriethoxysilane, octadecyltrimethoxysilane, octadecyltriethoxysilane, icosyltrimethoxysilane, and icosyltriethoxysilane. The grafting agents include, but not limited, to dopamine, polydimethylsiloxane, and stearic acid. The finishing method can be a dipping method, a padding method, a coating method, or a spraying method.

[0014] In a first aspect, the present disclosure provides a multilayer synthetic leather composite comprising: a first hydrophobic layer; a second hydrophobic layer; and a first adhesive layer disposed between the first hydrophobic layer and the second hydrophobic layer, wherein the first hydrophobic layer and the second hydrophobic layer independently comprise  a hydrophobic cellulose film comprising cellulose that has treated with a hydrophobic treatment agent selected from the group consisting of a trialkoxyalkylsilane, a binding agent and nanoparticles, and zinc stearate.

[0044] The methods described herein can be applied to prepare a hydrophobic BC leather-like film, which can act as the alternative for leather in fashion industry and leather industry. Based on the general rules of molecular level hydrophobic treatment method, not only the above method but also other two PFC-free hydrophobic treating methods are applied on BC. Through a sequence of modification, the hydrophobic BC leather-like film with excellent mechanical properties can withstand the humidity environment. Thus, the hydrophobic BC leather-like film can be applied in many products, such as shoes, bag, wallet, etc.

[0045] In certain embodiments, the preparation process of the BC leather-like film comprises:

[0046] (a) Cultivating the BC film

[0047] (b) Purifying and bleaching the BC film;

[0048] (c) Hydrophobic treatment for the BC film;

[0049] (d) Plasticizing the BC film;

[0050] (e) Drying the hydrophobic BC film in oven at 60° for 8-14 h;

[0051] (f) Bonding two layers of hydrophobic BC films with lining material in between them, or four layers of hydrophobic BC films without lining material in between them;

[0052] (g) Drying the BC leather-like film in room temperature for 4-8 h;

[0053] (h) Coloring and drying the BC leather-like film;

[0054] (i) Pressing the leather pattern on the BC leather-like film and perform the finishing process.

[0055] In the cultivation process, firstly, 10 g / L black tea leaf or 15 g / L green tea leaf act as nitrogen source and sucrose act as the carbon source for the microorganisms. The tea leaf water keeps boiling for 1 h. When the boiled tea water temperature drops below 30℃, the SCOBY medium is mixed with it and the volume ratio of tea water and medium is 1: 1 to 2: 1. The mixture is poured into a container and cultivated for around 14-21 days. BC is produced as a gelatinous film on the top of the mixture. Hydrophilicity and paper-like appearance limit the  application of BC in the fashion industry and the leather industry. To address these challenges, the following treatments are important for BC film.

[0056] Firstly, BC film is immersed into 1-5 wt%sodium hydroxide solution for purification. Secondly, long carbon chain material with or without grafting agent is introduced to bring about the hydrophobicity for the cellulose on molecular level. After that, plasticizers, such as glycerol or ethylene glycol (PEG) , are used to improve the tensile strength and elongation properties of BC. Then the BC film is dried in oven at 60 ℃ for around 8-14 h. Refer to ISO 2589, the general thickness of leather generally needs to be 1-2 mm. In this disclosure, there are two kinds of construction of BC leather-like film to fulfill the requirement. One is that two layers of dried hydrophobic BC films are bonded with natural adhesive, and the lining material is in between them. If necessary, more than two layers of BC films can be bonded at each side and lining material in between them. The other construction is to bond four layers of treated dried BC films with natural adhesive, and without lining material in between them. If necessary, more than four layers of treated dried BC films can be bonded with natural adhesive.

[0057] The lining material in between two layers of hydrophobic BC films is cellulosic fabric, including but not limited to gauze with different density, cotton fabric and felt. In the bonding process, a latex-based adhesive, a chitosan-based adhesive, a gelatin-based adhesive, or an epoxidized soybean oil (ESO) based adhesive can be applied.BRIEF DESCRIPTION OF THE DRAWINGS

[0164] A layer of BC film was obtained from the 14-21 days static cultivation with a mixture of bacteria medium and boiled tea water. 10 g black tea leaf or 15 g green tea leaf and 70 g sucrose were added to 1 L boiling water, kept boiling for 1 h, and then cooled. When the boiled tea water temperature drops below 30℃, the bacterial medium comprising Gluconobacter, Acetobacter, Zygosaccharomyces, Saccharomyces, and Schizosaccharomyces was added with it and the volume ratio of tea water and medium is 1: 1. Fermentation took 14-21 days at a temperature of 30±3℃. Then the BC film was taken, washed, and immersed in 1-5 wt%sodium hydroxide solution for about 8 h to remove non-cellulosic material. After that, the BC film was rinsed with deionized water until neutral.

1.A multilayer synthetic leather composite comprising:a first hydrophobic layer;a second hydrophobic layer; anda first adhesive layer disposed between the first hydrophobic layer and the second hydrophobic layer,wherein the first hydrophobic layer and the second hydrophobic layer independently comprise a hydrophobic cellulose film comprising cellulose that has treated with a hydrophobic treatment agent selected from the group consisting of a trialkoxyalkylsilane, a binding agent and nanoparticles, and zinc stearate.2.The multilayer synthetic leather composite of claim 1, wherein the cellulose is bacterial cellulose.3.The multilayer synthetic leather composite of claim 2, wherein the first adhesive layer comprises a latex-based adhesive, a chitosan-based adhesive, an epoxidized soybean oil-based adhesive, tannic acid modified gelatin, or a combination thereof.4.The multilayer synthetic leather composite of any one of claims 1-3 further comprising a first adhesive layer disposed between the first hydrophobic layer and the second hydrophobic layer.5.The multilayer synthetic leather composite of any one of claims 1-4, wherein the trialkoxyalkylsilane has the formula R1Si (OR2) 3, wherein R1 is C6-C20 alkyl and R2 is C1-C3 alkyl.6.The multilayer synthetic leather composite of any one of claims 1-5, wherein the octyltrimethoxysilane, octyltriethoxysilane, decyltrimethoxysilane, decyltriethoxysilane, dodecyltrimethoxysilane, dodecyltriethoxysilane, tetradecyltrimethoxysilane, tetradecyltriethoxysilane, hexadecyltrimethoxysilane, hexadecyltriethoxysilane, octadecyltrimethoxysilane, octadecyltriethoxysilane, icosyltrimethoxysilane, icosyltriethoxysilane, and a combination thereof.7.The multilayer synthetic leather composite of any one of claims 1-6, wherein the binding agent comprises a poly (dialkylsiloxane) , a bis (hydroxyalkyl) terminated poly (dialkylsiloxane) , a bis (aminoalkyl) terminated poly (dialkylsiloxane) , or a mixture thereof; and the nanoparticles comprise metal oxide nanoparticles, group IVA oxide nanoparticles, silicate nanoparticles, alumino-silicate nanoparticles, clay nanoparticles, diatomaceous earth nanoparticles, or a mixture thereof.8.The multilayer synthetic leather composite of any one of claims 1-7, wherein the binding agent comprises a poly (dimethylsiloxane) , a bis (3-aminopropyl) terminated poly (dimethylsiloxane) , or a mixture thereof; and the nanoparticles comprise silica.9.The multilayer synthetic leather composite of any one of claims 1-3, wherein the trialkoxyalkylsilane has the formula R1Si (OR2) 3, wherein R1 is C6-C20 alkyl; and R2 is C1-C3 alkyl; the binder comprises a poly (dialkylsiloxane) , a bis (hydroxyalkyl) terminated poly (dialkylsiloxane) , a bis (aminoalkyl) terminated poly (dialkylsiloxane) , or a mixture thereof; and the nanoparticles comprise metal oxide nanoparticles, group IVA oxide nanoparticles, silicate nanoparticles, alumino-silicate nanoparticles, clay nanoparticles, diatomaceous earth nanoparticles, or a mixture thereof.10.The multilayer synthetic leather composite of any one of claims 1-3, wherein the trialkoxyalkylsilane is selected from the group consisting of octyltrimethoxysilane, octyltriethoxysilane, decyltrimethoxysilane, decyltriethoxysilane, dodecyltrimethoxysilane, dodecyltriethoxysilane, tetradecyltrimethoxysilane, tetradecyltriethoxysilane, hexadecyltrimethoxysilane, hexadecyltriethoxysilane, octadecyltrimethoxysilane, octadecyltriethoxysilane, icosyltrimethoxysilane, icosyltriethoxysilane, and a combination thereof; the binding agent comprises a poly (dimethylsiloxane) , a bis (3-aminopropyl) terminated poly (dimethylsiloxane) , or a mixture thereof; and the nanoparticles comprise silica.11.The multilayer synthetic leather composite of any one of claims 2-10, wherein the bacterial cellulose present in at least one of the first hydrophobic layer and the second hydrophobic layer is treated with a grafting agent comprising polydopamine, polydimethylsiloxane, or zinc stearate prior to treatment with the hydrophobic treatment agent.12.The multilayer synthetic leather composite of any one of claims 1-11 further comprising:a lining material disposed between the first adhesive layer and the second hydrophobic layer; anda second adhesive layer disposed on a surface of the lining material disposed opposite the first adhesive layer;or further comprising:a substrate material disposed on a surface of the first hydrophobic layer opposite the first adhesive layer; anda third adhesive layer disposed between the substrate material and the first hydrophobic layer, wherein the lining material and the substrate material comprise a cellulosic material or felt.13.The multilayer synthetic leather composite of claim 12, wherein each of the second adhesive layer and the third adhesive layer independently comprise a latex-based adhesive, a chitosan-based adhesive, an epoxidized soybean oil-based adhesive, tannic acid modified gelatin, or a combination thereof.14.The multilayer synthetic leather composite of any one of claims 1-11 further comprising:a first plasticized hydrophobic layer disposed on a surface of the first adhesive layer opposite the first hydrophobic layer;a second plasticized hydrophobic layer;a fourth adhesive layer disposed between the first plasticized hydrophobic layer and the second plasticized hydrophobic layer; anda fifth adhesive layer disposed between disposed between the second plasticized hydrophobic layer and the second hydrophobic layer,wherein each of the first plasticized hydrophobic layer and the second plasticized hydrophobic layer independently comprises a hydrophobic cellulose film comprising bacterial cellulose that that has been optionally treated with a grafting agent comprising polydopamine, polydimethylsiloxane, or zinc stearate, treated with a hydrophobic treatment agent selected from the group consisting of a trialkoxyalkylsilane, a binding agent and nanoparticles, and zinc stearate, and treated with a plasticizer selected from the group consisting of glycerol and polyethylene glycol.15.The multilayer synthetic leather composite of claim 14, wherein each of the fourth adhesive layer and the fifth adhesive layer independently comprise a latex-based adhesive, a chitosan-based adhesive, an epoxidized soybean oil-based adhesive, tannic acid modified gelatin, or a combination thereof.16.The multilayer synthetic leather composite of claim 14 or 15, wherein the trialkoxyalkylsilane has the formula R1Si (OR2) 3, wherein R1 is C6-C20 alkyl; and R2 is C1-C3 alkyl; the binding agent comprises a poly (dialkylsiloxane) , a bis (hydroxyalkyl) terminated poly (dialkylsiloxane) , a bis (aminoalkyl) terminated poly (dialkylsiloxane) , or a mixture thereof; and the nanoparticles comprise metal oxide nanoparticles, group IVA oxide nanoparticles, silicate nanoparticles, alumino-silicate nanoparticles, clay nanoparticles, diatomaceous earth nanoparticles, or a mixture thereof.17.The multilayer synthetic leather composite of claim 14, wherein the bacterial cellulose present in at least one of the first hydrophobic layer and the second hydrophobic layer is treated with a grafting agent comprising polydopamine, polydimethylsiloxane, or zinc stearate prior to treatment with the hydrophobic treatment agent.18.The multilayer synthetic leather composite of any one of claims 14-17 further comprising:a lining material disposed between the second adhesive layer and the second plasticized hydrophobic layers; anda sixth adhesive layer disposed on a surface of the lining material disposed opposite the second adhesive layer;or further comprising:a substrate material disposed on a surface of the first hydrophobic layer opposite the first adhesive layer; anda seventh adhesive layer disposed between the substrate material and the first hydrophobic layer, wherein the lining material and the substrate material comprise a cellulosic material or felt.19.The multilayer synthetic leather composite of claim 18, wherein each of the sixth adhesive layer and the seventh adhesive layer independently comprises a latex-based adhesive, a chitosan-based adhesive, an epoxidized soybean oil-based adhesive, tannic acid modified gelatin, or a combination thereof20.A method of preparing the multilayer synthetic leather composite of claim 1, the method comprising:contacting the first hydrophobic layer, the second hydrophobic layer and the first adhesive layer thereby forming an uncured multilayer synthetic leather composite; andcuring the uncured multilayer synthetic leather composite thereby forming the multilayer synthetic leather composite.21.The method of claim 20 further comprising contacting bacterial cellulose with a hydrophobic treatment agent selected from the group consisting of trialkoxyalkylsilane, a binding agent and nanoparticles, and zinc stearate thereby forming an uncured treated bacterial cellulose; and curing the uncured treated bacterial cellulose thereby forming the hydrophobic cellulose film.22.The method of claim 21, wherein the step of contacting the bacterial cellulose with the hydrophobic treatment agent comprises:contacting the bacterial cellulose with a solution comprising 1-6%v / v trialkoxyalkylsilane;contacting the bacterial cellulose sequentially with a solution comprising 1-5%v / v polydimethylsiloxane, a suspension comprising 0.5-1%wt / wt silica, and a solution comprising 1-5%v / v polydimethylsiloxane; orcontacting the bacterial cellulose sequentially with a suspension comprising 1-5%wt / wt zinc hydroxide and a solution comprising 1-2%wt / wt stearic acid.23.The method of claim 20 further comprising contacting the bacterial cellulose with a grafting agent selected from the group consisting of polydopamine, polydimethylsiloxane, or zinc stearate and curing prior to treatment with the hydrophobic treatment agent.24.The method of claim 23, wherein the step of contacting the bacterial cellulose with the grafting agent comprising polydopamine comprises contacting the bacterial cellulose with a solution comprising 0.05-0.5%wt / wt dopamine under conditions that facilitate the oxidative polymerization of dopamine thereby forming polydopamine;the step of contacting the bacterial cellulose with the grafting agent comprising polydimethylsiloxane comprises contacting the bacterial cellulose with a solution comprising 1-5%v / v polydimethylsiloxane; andthe step of contacting the bacterial cellulose with the grafting agent comprising zinc stearate comprises contacting the bacterial cellulose sequentially with a suspension comprising 1-5%wt / wt zinc hydroxide and a solution comprising 1-2%wt / wt stearic acid.25.A method of preparing the multilayer synthetic leather composite of claim 13, the method comprising:contacting the first hydrophobic layer, the second hydrophobic layer, the first plasticized hydrophobic layer, the second plasticized hydrophobic layer, the first adhesive layer, the fourth adhesive layer, and the fifth adhesive layer, thereby forming an uncured multilayer synthetic leather composite; andcuring the uncured multilayer synthetic leather composite thereby forming the multilayer synthetic leather composite.26.The method of claim 25 further comprising sequentially contacting the bacterial cellulose with a hydrophobic treatment agent selected from the group consisting of trialkoxyalkylsilane, a binding agent and nanoparticles, and zinc stearate thereby forming an uncured treated bacterial cellulose; curing the uncured treated bacterial cellulose thereby forming the hydrophobic cellulose film; contacting the hydrophobic cellulose film with a plasticizer selected from the group consisting of glycerol and polyethylene glycol thereby forming an uncured plasticized hydrophobic cellulose film; and curing the uncured plasticized hydrophobic cellulose film thereby forming the first plasticized hydrophobic layer or the second plasticized hydrophobic layer.
