Abstract

[0001] AEROSOL-GENERATING SUBSTRATE

[0002] The present invention relates to an aerosol-generating substrate. More particularly, the present invention relates to a porous aerosol-generating substrate. The present invention also relates to an aerosol-generating article comprising the porous aerosol-generating substrate. The present invention also relates to an aerosol-generating system comprising an aerosol-generating device, for example an aerosol-generating device comprising a heating element, for example a dielectric or microwave heating element, and an aerosol-generating article comprising the porous aerosol-generating substrate. The present invention also relates to a method of manufacturing the porous aerosol-generating substrate.

[0003] A typical aerosol-generating system comprises an aerosol-generating device and an aerosol-generating article comprising an aerosol-generating substrate. In use, the aerosolgenerating device is arranged to heat a heating element that is positioned near, or in contact with, the aerosol-generating substrate which causes the aerosol-generating substrate to heat up and release volatile compounds. These volatile compounds are then entrained in air that is drawn through the aerosol-generating article. As the volatile compounds cool, they condense to form an aerosol that can be inhaled by a consumer.

[0004] A typical aerosol-generating article may appear similar and have similar dimensions to a conventional cigarette. For example, such an aerosol-generating article may be substantially cylindrical and comprise an aerosol-generating substrate in addition to other components such as mouthpiece filter element and a cooling element, which are arranged in the form of a rod and wrapped in a cigarette paper.

[0005] However, a significant portion of the aerosol-generating substrate in these cylindrical aerosol-generating articles may not be sufficiently heated to form an aerosol during use. This is undesirable since the insufficiently heated portion of the aerosol-generating substrate contributes to the cost of manufacture and transport of the aerosol-generating article but does not contribute to the aerosol delivered to the consumer. Moreover, the components of these cylindrical aerosolgenerating articles normally need to have the same or very similar outer diameters so that they can be brought together, accurately positioned in axial alignment and wrapped in a cigarette paper. This can lead to increased cost and complexity of manufacture.

[0006] Substantially planar aerosol-generating articles having a thickness that is less than 50 percent of both a length and a width of the aerosol-generating article have been designed. Advantageously, a smaller thickness provides a small temperature gradient or difference across the thickness of the aerosol-generating substrate during heating. Advantageously, this may allow heating of a greater proportion of the aerosol-generating substrate to a temperature at which an aerosol is released whilst minimising the risk of burning the hottest portion of the aerosol- generating substrate closest to the heater. Advantageously, this may also reduce a time required to heat the aerosol-generating substrate sufficiently to release an aerosol.

[0007] It is an objective of the present disclosure to provide an aerosol-generating substrate that further increases the proportion of the aerosol-generating substrate that is heated to a temperature at which an aerosol is released. The aerosol-generating article may be used with, for example inserted into, an aerosol-generating device including a heating element. The aerosol-generating device may be configured to heat the aerosolgenerating substrate within the aerosol-generating article. The aerosol-generating device may be configured to heat the aerosol-generating substrate within the aerosol-generating article by any suitable means. The resulting porous aerosol-generating substrate may be heated, for example, using different heating methods, such as conductive heating, convective heating, induction heating, dielectric or microwave heating, or any combination thereof.

Claims

CLAIMS1. A porous aerosol-generating substrate for an aerosol-generating article, the porous aerosol-generating substrate comprising: a particulate plant material; at least 10 percent by weight of an aerosol former, on a dry weight basis; and at least 1 percent by weight of a binder, on a dry weight basis; wherein the porous aerosol-generating substrate is formed as a one-piece unit having a length, a width and a thickness; wherein each of the length, the width and the thickness is at least 1 millimetre; and wherein at least one of the length, the width and the thickness is at least 3 millimetres.

2. The porous aerosol-generating substrate of claim 1, wherein the particulate plant material comprises tobacco.

3. The porous aerosol-generating substrate of claim 1 or claim 2, wherein the particulate plant material comprises a non-tobacco particulate plant material, for example wherein the nontobacco particulate plant material comprises one or more of: tea (such as black tea), rosehip seeds, apple fibres, lemon balm stems, coffee, star anise, rooibos, lavender, clove, peppermint, chamomile, rosemary, eucalyptus, ginger, dill seed, thyme, oregano and cumin.

4. A porous aerosol-generating substrate for an aerosol-generating article, the porous aerosol-generating substrate comprising: an active agent and / or a flavourant; a particulate cellulose based strengthening agent; at least 10 percent by weight of an aerosol former, on a dry weight basis; and at least 1 percent by weight of a binder, on a dry weight basis; wherein the porous aerosol-generating substrate is formed as a one-piece unit having a length, a width and a thickness; wherein each of the length, the width and the thickness is at least 1 millimetre; and wherein at least one of the length, the width and the thickness is at least 3 millimetres.

5. The porous aerosol-generating substrate of claim 4, wherein the active agent comprises nicotine.

6. The porous aerosol-generating substrate of claim 4 or claim 5, wherein the particulate cellulose based strengthening agent comprises a microcrystalline cellulose (MCC), cellulose powder or a mixture of microcrystalline cellulose and cellulose powder.

7. The porous aerosol-generating substrate of any one of claims 1 to 6, wherein the aerosol former content is at least 20 percent by weight, on a dry weight basis.

8. The porous aerosol-generating substrate of any one of claims 1 to 7, wherein the aerosol former content is at least 30 percent by weight, on a dry weight basis.

9. The porous aerosol-generating substrate of any one of claims 1 to 8, wherein the aerosol former comprises glycerin or propylene glycol, or a mixture of glycerin and propylene glycol.

10. The porous aerosol-generating substrate of any one of claims 1 to 9, wherein the aerosolgenerating substrate has an average bulk density that is less than or equal to 0.55 grams per cubic centimetre.

11. The porous aerosol-generating substrate of any one of claims 1 to 10, wherein the binder comprises one or more of hydroxypropyl methylcellulose (HPMC), methylcellulose (MC), ethylcellulose (EC), hydroxyethyl methyl cellulose (HEMC), hydroxyethyl cellulose (HEC), carboxymethyl cellulose (CMC) and hydroxypropyl cellulose (HPC).

12. The porous aerosol-generating substrate of any one of claims 1 to 11, wherein the binder comprises one or more of agar, guar gum, xanthan gum, Arabic gum, locust bean gum, pectin, carrageenan, starch and alginate.

13. The porous aerosol-generating substrate of any one of claims 1 to 12, having a porosity of at least 60 percent.

14. A method of manufacturing the porous aerosol-generating substrate of any one of claims 1 to 3 or claims 7 to 13, when dependent on any one of claims 1 to 3, the method comprising: mixing the binder and the aerosol former; adding water to the mixture comprising the binder and the aerosol former to form a slurry; adding the particulate plant material to the slurry; and drying the slurry comprising the particulate plant material to form a one-piece unit of porous aerosol-generating substrate.

15. A method of manufacturing the porous aerosol-generating substrate of any one of claims 4 to 6 or claims 7 to 13, when dependent on any one of claims 4 to 6, the method comprising: mixing the binder and the aerosol former; adding water to the mixture comprising the binder and the aerosol former to form a slurry; adding the active agent and / or the flavourant, and the particulate cellulose based strengthening agent to the slurry; and drying the slurry comprising the active agent and / or the flavourant, and the particulate cellulose based strengthening agent to form a one-piece unit of porous aerosol-generating substrate.
