Description

[0001] Externally excited electrical machine

[0002] The invention relates to a separately excited electric machine, in particular for a motor vehicle, comprising an inductive excitation device with a primary device and a secondary device arranged at least partially in a rotor shaft of the electric machine, which has a control device designed for rectifying an electrical signal transmitted from the primary device to the secondary device, in particular a rectifier device, and a cooling device associated with the control device.

[0003] Separately excited electric machines with secondary equipment designed for inductive transmission in inductive excitation devices for separately excited electric machines, specifically in applications as drive units for motor vehicles, are generally known from the prior art. It is known that such secondary equipment includes a control device configured to rectify the electrical signal transmitted to the secondary equipment via the inductive excitation device, i.e., transmitted from the primary to the secondary side, in order to subsequently supply it to the rotor windings of the electric machine.

[0004] The described control device incorporates rectifier elements, such as rectifier diodes, for rectifying the electrical signal. These rectifier elements, or more generally, the electronic components of the control device, should be exposed to as few harmful influences as possible during the assembly or manufacturing process of the electric machine. For example, it is known that high temperatures or temperature changes occur during rotor manufacturing, such as when joining the laminated core to the rotor shaft and during the curing of potting compound that encloses the rotor windings. If the secondary device for this process step is already located in the rotor shaft, these temperatures and temperature changes also affect the electronic components of the control device. However, since the secondary device must be connected to the rotor windings, it is not easily possible to insert the secondary device into the rotor shaft after the rotor has been manufactured.

[0005] The invention is based on the objective of providing an improved externally excited electric machine in which, in particular, the mounting of the secondary device in the rotor shaft is improved.

[0006] The problem is solved by a separately excited electrical machine with the features of claim 1. Advantageous embodiments are the subject of the dependent claims.

[0007] As described, the invention relates to a separately excited electric machine, specifically for a motor vehicle. The separately excited electric machine is designed, in particular, as a drive unit for the motor vehicle. This means that the separately excited electric machine can provide torque for propelling the motor vehicle. For example, the separately excited electric machine can be a component of a drive system for the motor vehicle, such as an electric axle drive. The separately excited electric machine has a rotor shaft in which an inductive excitation device with a primary and a secondary device is arranged, at least partially. The inductive excitation device is designed to inductively transmit an electrical signal, in particular an electric current, from the primary device, which is usually stationary, to the secondary device, which is usually rotating with the rotor shaft.

[0008] The transmitted electrical signal is rectified by a control unit in the secondary circuit and can then be fed into the rotor windings of the electric machine's rotor. The control unit is associated with a cooling unit, or the control unit, for example a rectifier board, is mounted on a heat sink of the cooling unit.

[0009] The invention is based on the finding that the electric machine has at least one positioning device designed to position the secondary device, in particular with respect to a desired orientation, in the rotor shaft. The positioning device thus allows the secondary device to be positioned precisely in the rotor shaft, meaning that it achieves and maintains its defined desired orientation, especially when inserted into the rotor shaft. This specifically enables the secondary device to be mounted "blindly" in the rotor shaft, since contact elements on the side of the secondary device align with connection elements on the side of the rotor winding, which engage radially into the rotor shaft, due to the ensured positioning of the secondary device during insertion into the rotor shaft.

[0010] In other words, the positioning device ensures the correct alignment of the secondary device when it is inserted into the rotor shaft, thus guaranteeing that the contact elements make defined contact with the terminals and therefore establish contact between the secondary device and the rotor winding. The positioning device thus allows for blind installation of the secondary device. Consequently, incorrect installation is prevented, where the secondary device is misoriented circumferentially with respect to the axis of rotation of the rotor shaft or the secondary device itself. Such incorrect installation would result in the contact elements failing to make contact with the terminals when the secondary device is inserted into the rotor shaft, thus preventing contact between the secondary device and the rotor winding.Furthermore, the positioning device can ensure the set positioning or target alignment of the secondary device throughout operation, for example by blocking a rotational movement of the secondary device relative to the rotor shaft.

[0011] In one embodiment of the separately excited electric machine, at least one positioning device can be designed to align the secondary device during installation in the rotor shaft and / or to prevent the secondary device from rotating within the rotor shaft. As already described, the positioning device ensures that the secondary device is correctly aligned during installation, particularly so that the electrical connection between the contact elements of the secondary device and the terminal elements of the rotor winding is established. Furthermore, the positioning device prevents the secondary device from rotating. Once the secondary device is installed in the rotor shaft, the positioning device ensures the desired alignment as described above.Rotational movements, or generally forces or accelerations acting on the rotor shaft and / or the secondary device, cannot therefore cause the secondary device to twist, since the positioning device supports the secondary device in the rotor shaft.

[0012] According to a further embodiment, at least one positioning device can have at least one positioning element, in particular a positioning rib or a positioning guide, which is designed to engage in an axially extending positioning guide. The interaction between the positioning guide and the positioning element ensures, for example, that the secondary device can only be inserted into the rotor shaft in the correct orientation, since the positioning element and the positioning guide can only be found in this orientation, i.e., the positioning element can only be inserted into the positioning guide in the correct orientation.

[0013] Furthermore, the positioning element can provide support on the positioning guide, so that forces or accelerations can be supported.

[0014] When the secondary device is inserted, the positioning element is guided in the positioning guide, thus preventing deviation, particularly circumferential rotation of the secondary device during assembly. This ensures, in particular, that the blind assembly is carried out correctly, specifically that the contact elements of the secondary device are brought into contact with the connection elements of the rotor shaft or rotor winding. The positioning element can be designed, for example, as a positioning rib or guide, and the positioning guide as a groove. For example, the described principle follows a tongue-and-groove guide. The described separately excited electric machine can be further developed such that the at least one positioning element is arranged on the secondary device, in particular on the cooling device, or on an intermediate element arranged axially between the cooling device and a secondary ferrite, and engages in a positioning guide in the rotor shaft. In principle, the assignment of the positioning element and the positioning guide is arbitrary; for example, it is possible to assign the positioning element to the rotor shaft and the positioning guide to the secondary device, or vice versa.

[0015] In the described embodiment, the positioning element is arranged on the secondary device. Specifically, the positioning element can be arranged on the cooling device, for example, on a heat sink of the cooling device, and project radially beyond an outer surface of the heat sink. It is also possible for the positioning element to be arranged on the intermediate element, which is arranged axially between the secondary ferrite and the cooling device. In this case, the positioning element can also project radially beyond an outer surface of the secondary ferrite and thus engage in the axially extending and radially open positioning guide in the rotor shaft. The positioning guide in the rotor shaft can, for example, be designed as a radially formed groove in the inner wall of the rotor shaft, extending axially.

[0016] When the positioning element is integrated into the intermediate element, the shorter tolerance chain of the intermediate element can advantageously be utilized, thus achieving improved circumferential positioning of the contact elements. Arranging the positioning element on the cooling device can improve the positioning of the cooling device relative to the rotor shaft. In principle, it is also possible to arrange one or more positioning elements on both the cooling device and the intermediate element. As previously described, the positioning guide can alternatively be located in the secondary device, particularly on the cooling device or the intermediate element, and the at least one positioning element can be arranged in a recess, particularly temporarily in a fluid channel, in the rotor shaft. In principle, a combination of positioning guide in the secondary device and positioning element in the rotor shaft is also possible, for example at different circumferential positions.

[0017] In the embodiment described herein, the positioning guide is provided by the secondary device, specifically in the cooling device or the intermediate element. The positioning element can be provided by the rotor shaft, for example, as a pin, screw, or similar component, which engages radially into the interior of the rotor shaft and thus engages with the positioning guide in the secondary device. It can be provided, in particular, that the positioning element is only temporarily inserted into the rotor shaft to ensure that the secondary device is correctly aligned circumferentially so that the blind assembly can be carried out correctly. The positioning element can then be removed. Specifically, the positioning element can be inserted into an existing fluid channel, for example, an oil channel, until the secondary device is correctly assembled. The positioning element can then be removed. Alternatively, the positioning element can be permanently integrated into the rotor shaft, particularly to ensure the anti-rotation feature described earlier, even during operation.

[0018] In a further embodiment of the separately excited electric machine, the positioning device may include at least one positioning element extending axially on an intermediate element located axially between the cooling device and a secondary ferrite, with the positioning element engaging in a recess in a radial step in the rotor shaft. In other words, in this embodiment, the positioning element does not project radially from the secondary device or the rotor shaft, but rather extends axially and engages in a recess or positioning guide. The recess is formed in a step in the rotor shaft that engages radially into the interior of the rotor shaft. In other words, the correct positioning of the secondary device is only achieved when the positioning element engages in the recess or positioning guide. The positioning guide engages in the axial direction. Otherwise, the secondary device cannot be fully inserted into the rotor shaft, as the positioning element would then be in contact with the step.

[0019] The secondary device can further be configured to include an intermediate element with at least one connection point for a protective circuit, particularly for a varistor. The described configuration allows a protective circuit, which can also be associated with the control device, to be arranged on the intermediate element. For example, the protective circuit can comprise a varistor mounted on the intermediate element, thus spatially separated from the control device. This enables spatial separation between the protective circuit and the rectifier circuit, offering, for instance, greater flexibility in the use of available space.

[0020] As a measure to protect against voltage spikes, it may be necessary to connect electronic components such as a varistor in parallel with the rotor winding. From a space-saving perspective, integrating these components into the intermediate element is a cost-effective solution. This is especially true if the component is a relatively large through-hole (THT) part, which, unlike a more compact surface-mount (SMD) component, cannot simply be placed on one of the existing circuit boards. A recess can be machined on the back of the intermediate element, deep enough to accommodate a varistor.

[0021] The legs of the varistor, for example, protrude through bores to the opposite side of the intermediate element, where they are guided onto or through an intermediate circuit board attached to the intermediate element and thus soldered in place. In general, the intermediate element can have at least one cavity or at least one recess that accommodates at least one electronic component. The component is held securely in place by the shape of the recess.

[0022] The positioning device may further include at least one positioning element arranged on an intermediate element located axially between the cooling device and a secondary ferrite. This positioning element is designed as a positioning receptacle and is configured to receive a connecting element that engages radially in the rotor shaft. As described, the positioning device can, firstly, ensure the circumferential position during assembly and, secondly, support accelerations or forces. In the described embodiment, the positioning device may form a positioning receptacle that is open in the axial direction, for example, V-shaped or Y-shaped. The positioning receptacle is designed to receive and guide the connecting elements that engage in the rotor shaft when the secondary device is inserted into the rotor shaft.Specifically, the connecting elements come into contact with a curved contact edge of the positioning device, meaning that the circumferential position of the contact edge changes in the axial direction. If the positioning of the secondary device is not perfect, the connecting element or its insulation can still come into contact with the contact edge, thus achieving a controlled rotation of the secondary device in the rotor shaft. This allows the connecting element to slide along the contact edge, guiding the secondary device into the desired alignment.

[0023] This ensures that, when the connecting elements engage with their assigned positioning fixtures, the secondary device can still be mounted even if it initially deviates from the intended alignment, and furthermore, it ensures that subsequent rotation of the intermediate element is prevented.

[0024] As described, during the manufacturing of the separately excited electric machine, a blind assembly is to be performed when inserting the secondary device into the rotor shaft. Specifically, the inductive excitation device can be mounted in the rotor shaft after the rotor of the electric machine is completed, and in particular, blindly connected. In other words, the rotor of the electric machine can be fully manufactured before the secondary device is installed; in particular, the lamination stack or the rotor shaft end can be heated and slid onto the cooled rotor shaft. The rotor windings can also be fully manufactured, in particular potted with a potting compound and cured, specifically under temperature control. Subsequently, the secondary device is inserted into the rotor shaft, in particular, pushed in.The positioning device described above ensures the correct alignment of the secondary device within the rotor shaft, specifically with regard to its circumferential position and orientation. This improves the blind contact, as even with positional deviations, the contact edges still make contact with the connection element or its insulation, thus guiding the intermediate element into the correct circumferential position.

[0025] In addition to the separately excited electric machine described above, the invention relates to a drive arrangement comprising such a separately excited electric machine. Furthermore, the invention relates to a motor vehicle comprising such a drive arrangement and / or a previously described separately excited electric machine. All advantages, details, and features described with respect to the separately excited electric machine are fully transferable to the drive arrangement and the motor vehicle.

[0035] Fig. 10 is a perspective view of the externally excited electrical machine of Figs. 8 and 9.

[0036] Fig. 1 schematically shows a section of a separately excited electric machine 1 according to a first embodiment. Figs. 1-3-5-7 show, purely schematically, inductive excitation devices 2 of the separately excited electric machine 1, which are arranged in a rotor shaft 3. The inductive excitation device 2 has a primary device 4 and a secondary device 5. The secondary device 5 in turn has a control device 6, which is configured to rectify electrical signals, in particular electrical currents, that are transmitted from the primary device 4 to the secondary device 5. The control device 6 is, by way of example, arranged on a cooling device 7; in particular, a rectifier board 8 is arranged on a heat sink 9 of the cooling device 7.The heat sink 9 is in particular in contact with an inner wall 10 of the rotor shaft 3, so that heat generated during the operation of the control device 6 can be introduced into or removed from the rotor shaft 3 via the heat sink 9.

[0037] The separately excited electric machine 1 has a positioning device 11 designed to position the secondary device 5 in the rotor shaft 3, in particular to ensure a desired alignment. Specifically, the desired alignment is in the circumferential direction with respect to an axis of rotation of the rotor shaft 3, so that the secondary device 5 is correctly oriented about the axis of rotation in or is inserted into the rotor shaft 3. Various embodiments of the positioning device 11 are described in Figures 1-7. These positioning devices 11 can be freely interchanged and combined with one another and can also be applied to the embodiment shown in Figures 8-10, even though they are not explicitly depicted there.

[0038] The first embodiment shown in Fig. 1 has a positioning device 11 comprising a positioning element 12, for example a positioning rib, arranged on an intermediate element 13 of the inductive excitation device 2. The intermediate element 13 is arranged, for example, in the axial direction with respect to the axis of rotation of the separately excited electric machine 1 between the cooling device 7 and a secondary ferrite 14. The positioning element 12 projects, for example, radially beyond an outer surface of the intermediate element 13 and engages in a positioning guide 15, for example a groove in the inner wall 10, in the rotor shaft 3. As will be described below, the positioning element 12 can also be arranged on the cooling device 7, or the arrangement of the positioning element 12 and the positioning guide 15 can be reversed, i.e.,The positioning guide 15 can be located in the intermediate element 13 or the cooling device 7, and the positioning element 12 can be arranged accordingly on the rotor shaft 3. When the secondary device 5 is inserted into the rotor shaft 3, this can only be done in the intended orientation, since only then is the positioning element 12 in the same circumferential position as the positioning guide 15 and thus able to be inserted into the positioning guide 15. Consequently, the circumferential orientation is ensured when the secondary device 5 is inserted into the rotor shaft 3 with respect to the axis of rotation. Furthermore, the positioning device 11 provides anti-rotation protection, so that the intended orientation cannot be changed during the assembly of the secondary device 5. Even during operation of the separately excited electric machine 1, accelerations or forces acting on the rotor shaft 3 or the secondary device 5 cannot change the intended orientation.Instead, the positioning device 11 absorbs such forces or accelerations on the rotor shaft 3.

[0039] As described, Fig. 2 shows an alternative embodiment in which the positioning element 12 is arranged in the rotor shaft 3 and the positioning guide 15 is arranged in the heat sink 9 of the cooling device 7. As already described, it is alternatively also possible to arrange the positioning guide 15 in the intermediate element 13 instead of in the heat sink 9. The remaining description is transferable from Fig. 1. In the second embodiment according to Fig. 2, the positioning device 11 also provides anti-rotation protection and positions the secondary device 5. In the entire embodiment, it can be provided, in particular, that the positioning element 12 is only temporarily received in a recess 16 in the rotor shaft 3 and can be removed, for example, when the assembly of the secondary device 5 is complete. The positioning guide 15 and the recess 16 can be used, for example, for guiding fluid through the rotor shaft 3.be trained for that.

[0040] Fig. 3 shows yet another embodiment of the electric machine 1. Here, the positioning guide 15 is again mounted in the rotor shaft 3, and the positioning element 12 is arranged on the heat sink 9 of the cooling device 7. As described, a different embodiment is also possible in which the positioning element 12 is located on the intermediate element 13 and a corresponding positioning guide 15 is provided in the rotor shaft 3, as shown, for example, in Fig. 1.

[0041] Fig. 4 shows an axial view in which the positioning element 12 is arranged in the positioning guide 15. Here, the positioning element 12 is arranged on the heat sink 9 by way of example only and projects radially towards an outer surface of the heat sink, thus engaging the inner wall 10 of the rotor shaft 3, namely the positioning guide 15. The arrangement of the positioning device 11, in particular of the positioning element 12 and the positioning guide 15, can be changed as desired, for example to a different circumferential position.

[0042] Fig. 5 shows another embodiment of the separately excited electric machine 1. Here, the positioning device 11 is not designed in the radial direction, but in the axial direction. A positioning element 12 is shown, which extends axially from the intermediate element 13 and engages in a positioning guide 15 in the rotor shaft 3. The positioning guide 15, which can also be considered a recess, is formed in a radial step 17 that engages radially into the rotor shaft 3 or into the interior of the rotor shaft 3. When the secondary device 5 is inserted into the rotor shaft 3, achieving the assembled position shown in Fig. 5 is only possible if the positioning element 12 and the positioning guide 15 are in the same circumferential position, so that the positioning element 12 can engage in the positioning guide 15.

[0043] Furthermore, the secondary device 1, as shown in Figures 6 and 7, can be provided with a positioning device 11, which is arranged on the intermediate element 13 and also extends in the axial direction. The positioning device 11 forms a positioning receptacle 18, which is open in the axial direction, for example, in a V-shape or Y-shape. The positioning receptacle 18 is designed to receive and guide connecting elements 19 that engage with the rotor shaft 3 when the secondary device 1 is inserted into the rotor shaft 3, and to align the secondary device with these connecting elements. For example, curved contact edges 20 can be formed on the positioning receptacle 18, against which the connecting element 19 can rest or slide when the secondary device 1 is inserted, so that the positioning receptacle 18 can position the intermediate element 13 in the circumferential direction. This also ensures that subsequent rotation of the intermediate element 13 is prevented when the connecting elements 19 engage with their associated positioning receptacles 18. Furthermore, the blind contact can be improved, since even if the secondary device 5 deviates from its position, a contact edge 20 comes into contact with the connecting element 19 or with an insulation of the connecting element 19, thus guiding the intermediate element 13, and consequently the entire secondary device 5 connected to the intermediate element 13, into the correct circumferential position.

[0044] Figures 8-10 show an electric machine 1 according to a further embodiment. The intermediate element 13 has connection points 21 for a protective circuit 22, in particular for a varistor. The described design allows the protective circuit 22, which can also be assigned to the control unit 6, to be arranged on the intermediate element 13. For example, the protective circuit 22 can comprise a varistor that is arranged on the intermediate element 13 and can thus be spatially separated from the rest of the control unit 6, in particular from the rectifier elements. This allows for spatial separation between the protective circuit 22 and the rectifier elements, thus enabling, for example, greater flexibility in the use of installation space.

[0045] As a measure to protect against voltage spikes, it may be necessary to connect electronic components such as a varistor in parallel with the rotor winding. From a space-saving perspective, integrating these components into the intermediate element 13 is a cost-effective solution. This is especially true if the component is a relatively large through-hole (THT) component, which, unlike a more compact surface-mount (SMD) component, cannot simply be placed on one of the existing circuit boards. A recess 23 on the back of the intermediate element 13 can be made deep enough to accommodate a varistor. The varistor's leads protrude, for example, through holes to the opposite side of the intermediate element 13, where they can be guided onto or through an intermediate circuit board attached to the intermediate element 13 and thus soldered in place. In general, the intermediate element 13 can have at least one cavity or...The component has at least one recess 23 which accommodates at least one electronic component. The component is held securely in place by the shape of the recess 23. Specifically, the electronic component is configured as the protection circuit 22 described above.

[0046] The advantages, details and features shown in the individual embodiments can be combined, interchanged and transferred to one another as desired.
