ONE-COMPONENT (1K) HEAT-ACTIVATABLE WATERBORNE POLYURETHANE ADHESIVE AND USE THEREOFTECHNICAL FIELD OF THE INVENTION

[0001] The present invention relates to a one-component (1K) heat-activatable waterborne polyurethane adhesive and use thereof. In particular, the present invention relates to a 1K heat-activatable waterborne polyurethane adhesive; a process for preparing a composite using the adhesive; a dried, tack-free adhesive film obtained from the adhesive; a process for preparing a composite using the adhesive film; composites obtained using the adhesive or the adhesive film or the processes; articles comprising the composites; and use of the adhesive, especially in garment industry.BACKGROUND OF THE INVENTION

[0002] Polyurethane adhesives may be used for bonding of various substrates. Typically, such polyurethanes are fully-formed non-reactive polymers or reactive isocyanate-terminated prepolymers. Polyurethane adhesives, which contain the reactive isocyanate-terminated prepolymers, usually undesirably require extended curing time to develop a sufficient bonding strength, and also exhibit poor storage stability due to the sensibility of isocyanate groups to moisture. The fully-formed non-reactive polymers may be dissolved in a solvent (solvent-borne) , dispersed in water (waterborne) , or processed as thermoplastic solid materials (hot-melt) . Solvent-borne polyurethane adhesives face ever-tightening health and environmental legislation aimed at reducing volatile organic compound (VOC) and hazardous air pollutant (HAP) emissions. Hot-melt polyurethane adhesives, although environmentally safe and easily applied as films, generally have high set and poor recovery when subject to repeated stretch cycles. Waterborne polyurethane adhesives thus are paid much attention.

[0003] One class of waterborne polyurethane adhesives is a 1K heat-activatable waterborne polyurethane adhesive, and a heat activation process is usually employed when it is used for bonding of substrates. In this process, a heat-activatable waterborne polyurethane adhesive is first applied to a substrate; water is then substantially evaporated therefrom to form a dried adhesive film; the dried adhesive film is activated by heating and brought into a tacky state at a later stage as required; and then the bonding of substrates is performed. The temperature at which the dried adhesive film becomes tacky is referred to as “activation temperature” .

[0004] Due to its good flexibility, low-temperature resistance and good adhesion, the 1K heat-activatable waterborne polyurethane adhesive may be used in garment industry, for example, for bonding or laminating of textiles, or preparing a composite material of textile (s) with other substrate (s) (e.g., a PU foam) . However, currently available 1K heat-activatable waterborne polyurethane adhesives exhibit a poor water-washing resistance (i.e., a poor bonding strength after water-washing) , a low bonding strength for textiles, a poor bonding strength after a long-term storage of pre-coated substrates and the heat activation, a poor yellowing resistance on bio-based materials, and the like. These drawbacks seriously limit its application in garment industry.

[0005] In view of the foregoing, there is a need in the art to develop a 1K heat-activatable waterborne polyurethane adhesive which may be especially used in garment industry without some or all of the aforesaid shortcomings.SUMMARY OF THE INVENTION

[0006] The present inventors have conducted an intensive study, and found that the aforesaid object can be achieved by a one-component (1K) heat-activatable waterborne polyurethane adhesive as expatiated hereinafter. In particular, the use of a specific combination of aqueous crystalline polyurethane dispersions with their respective specific molecular weights ensures that the 1K heat-activatable waterborne polyurethane adhesive exhibits excellent bonding strength for textiles even after a long-term storage of pre-coated substrates and the heat activation, and excellent water-washing resistance (i.e., an excellent bonding strength after water-washing) . Meanwhile, the further use of a specific antioxidant further imparts the 1K heat-activatable waterborne polyurethane adhesive with an excellent yellowing and aging resistance on bio-based materials.

[0007] In a first aspect, the present invention is directed to a one-component (1K) heat-activatable waterborne polyurethane adhesive, comprising:

[0008] (a) a first aqueous crystalline polyurethane dispersion containing a crystalline polyurethane polymer with a number-average molecular weight Mn ranging from 24,000 g / mol to 27,000 g / mol;

[0009] (b) a second aqueous crystalline polyurethane dispersion containing a crystalline polyurethane polymer with a number-average molecular weight Mn ranging from more than 27,000 g / mol to 30,000 g / mol;

[0010] (c) an antioxidant;

[0011] (d) a crosslinker;

[0012] (e) optionally, a defoamer;

[0013] (f) optionally, a surfactant; and

[0014] (g) optionally, a thickener.

[0015] In a second aspect, the present invention is directed to a process for preparing a composite, comprising:

[0016] (a) providing a first substrate and a second substrate;

[0017] (b) applying the 1K heat-activatable waterborne polyurethane adhesive of the first aspect onto one or more regions of a surface to be bonded of the first substrate and / or the second substrate;

[0018] (c) drying the applied adhesive to form a dried, tack-free adhesive;

[0019] (d) optionally, rolling up or stacking up and further storing and / or transporting the first and second substrates;

[0020] (e) heating the substrates on which the dried, tack-free adhesive is present, to activate the dried, tack-free adhesive; and

[0021] (f) contacting and bonding the surfaces to be bonded of the first and second substrates.

[0022] In a third aspect, the present invention is directed to a dried, tack-free adhesive film obtained from the 1K heat-activatable waterborne polyurethane adhesive of the first aspect.

[0023] In a fourth aspect, the present invention is directed to another process for preparing a composite, comprising:

[0024] (i) sandwiching the dried, tack-free adhesive film of the third aspect between a first substrate and a second substrate to form a laminate;

[0025] (ii) heating the laminate to activate the dried, tack-free adhesive film; and

[0026] (iii) bonding the first substrate and the second substrate together with or without an exertion of a pressure, so as to form the composite.

[0027] In a fifth aspect, the present invention is directed to a composite obtained using the 1K heat-activatable waterborne polyurethane adhesive of the first aspect, or by the process of the second aspect, or using the dried, tack-free adhesive film of the third aspect, or by the process of the fourth aspect.

[0028] In a sixth aspect, the present invention is directed to an article comprising the composite of the fifth aspect.

[0029] In a seventh aspect, the present invention is directed to use of the 1K heat-activatable waterborne polyurethane adhesive of the first aspect in garment industry.

[0086] Polyisocyanate (s) , which is used to react with the polyol (s) to produce the crystalline polyurethane polymer, refers to any organic compound containing two or more isocyanate groups in one molecule. The polyisocyanate used in the present invention is not particularly limited, and may be an aliphatic polyisocyanate, an alicyclic polyisocyanate, an aromatic polyisocyanate, or any combination thereof; preferably an aliphatic polyisocyanate, an alicyclic polyisocyanate, or any combination thereof.

[0204] Post-Activation Bonding Strength

[0205] A 1K heat-activatable waterborne polyurethane adhesive was evenly applied onto one surface of a PET release film in size of 20 cm × 20 cm at an application amount of 20 g using a 120 μm applicator. This PET release film and the adhesive applied thereon were then dried at 60℃ for 5-10 min via an oven, until a dried, tack-free adhesive film with a qualified thickness of 0.04-0.06 mm was obtained. The pre-coated PET release film was then stored at room temperature for 14 days. The dried, tack-free adhesive film was then released from the PET release film, and sandwiched between two pieces of Lycra fabric each in size of 25 cm × 25 cm to form a laminate. This laminate was then heated at 180℃ for 50 seconds to activate the adhesive film, and those two pieces of Lycra fabric thus were bonded together at a pressure of 0.2 MPa to form a composite. The composite was then tested for the peel strength in accordance with FZ / T 60011-2016. Each peel strength was measured for 3 times, and the average value was recorded in a unit of kgf / cm. The peel strength was evaluated in accordance with the following criteria:

[0214] Yellowing Resistance on Bio-based Polyurethane Foam

[0215] A 1K heat-activatable waterborne polyurethane adhesive was evenly applied onto one surface of a bio-based PU foam in size of 15 cm × 10 cm at an application amount of 20 g using a 120 μm applicator. This PU foam and the adhesive applied thereon were then dried at 60℃ for 8-10 min via an oven, until a dried, tack-free adhesive film was obtained. The pre-coated foam was then stored at room temperature for 1 day. The PU foam and the dried, tack-free adhesive film were then heated at 180℃ for 50 seconds, thereby activating the dried, tack-free adhesive film. Another bio-based PU foam in size of 15 cm × 10 cm was then overlaid on the activated adhesive, and bonded with the prior PU foam together at a pressure of 0.2 MPa, so as to form a composite. The composite was then aged in a constant temperature and humidity test chamber at 60℃ and 90%relative humidity (RH) for 7 days. After aging, the composite was removed from the test chamber, and evaluated for its degree of yellowing using grey scale for color assessment in accordance with GB / T 250-2008. The yellowing resistance was evaluated in accordance with the following criteria:

[0218] Samples 1-3 (i.e., S1 to S3) of 1K heat-activatable waterborne polyurethane adhesives of the present invention and comparative samples 1-8 (i.e., CS1 to CS8) were prepared using the materials and amounts (in wt. %) listed in Table 1 below by the process as described above, and tested according to the test procedures as described above. The test results were also shown in Table 1. The test results were shown in the form of both specific test values or grades obtained in test procedures and symbols of evaluation criteria, wherein the post-activation bonding strength and post-washing bonding strength was in a unit of kgf / cm.

[0220] It was clear that the absence of any one or both of component (a) and component (b) had significant negative impacts on the post-activation bonding strength and post-washing bonding strength of samples. In specific, comparative samples 1, 4 &7 contained no both components (a) and (b) , and comparative samples 2, 3, 5 &6 contained only one of components (a) and (b) . All of comparative samples 1-7 exhibited poor or even very poor post-washing bonding strength, and comparative samples 3-4 even exhibited very poor post-activation bonding strength.

[0221] It was also clear that the absence of antioxidant or the inclusion of an inappropriate antioxidant could not improve the yellowing and aging resistance of samples. In specific, all of comparative samples 1-7 contained no antioxidant, the aged composites thereof significantly yellowed and were assigned with a yellowing resistance grade of 3.5. Comparative sample 8 could be compared with sample 2 directly, due to the only difference on the type of antioxidant therebetween. In contrast, the aged composite of comparative sample 8 containing a liposoluble antioxidant was significantly yellowed, and was assigned with a yellowing resistance grade of 3.5; however, the aged composite of sample 2 containing a water-soluble antioxidant was very slightly yellowed, and was assigned with a yellowing resistance grade of 4.

1.A one-component heat-activatable waterborne polyurethane adhesive, comprising:(a) a first aqueous crystalline polyurethane dispersion containing a crystalline polyurethane polymer with a number-average molecular weight Mn ranging from 24, 000 g / mol to 27, 000 g / mol;(b) a second aqueous crystalline polyurethane dispersion containing a crystalline polyurethane polymer with a number-average molecular weight Mn ranging from more than 27,000 g / mol to 30,000 g / mol;(c) an antioxidant;(d) a crosslinker;(e) optionally, a defoamer;(f) optionally, a surfactant; and(g) optionally, a thickener.2.The one-component heat-activatable waterborne polyurethane adhesive according to claim 1,wherein the first and second aqueous crystalline polyurethane dispersions each independently have a solid content of 40-50 wt. %, preferably 45-50 wt. %; and / orwherein the first aqueous crystalline polyurethane dispersion is used in an amount of 50-95 wt. %, preferably 60-93 wt. %, and more preferably 65-91 wt. %, based on the total weight of the adhesive; and / / or salts thereof, erythorbic acid and / or salts thereof, green tea polyphenols, glutathione, lipoic acid, tea extract, rosemary extract, and triethylene glycol bis-3- (3-t-butyl-4-hydroxy-5-methylphenyl) propionate; and more preferably, wherein the antioxidant is triethylene glycol bis-3- (3-t-butyl-4-hydroxy-5-methylphenyl) propionate; and / orwherein the crosslinker is used in an amount of 0.1-5 wt. %, preferably 0.5-3 wt. %, and more preferably 0.75-2 wt. %, based on the total weight of the adhesive.8.The one-component heat-activatable waterborne polyurethane adhesive according to any of preceding claims,wherein the defoamer includes mineral oil defoamers, silicone defoamers, silicone-free polymeric defoamers and any combination thereof, preferably polydimethylsiloxane, polyether-polysiloxane copolymers, polyethers, polyacrylates and any combination thereof, more preferably polyether-polysiloxane copolymers; and / orwherein the defoamer is used in an amount of 0.01-2 wt. %, preferably 0.02-1 wt. %, and more preferably 0.03-0.5 wt. %, based on total weight of the adhesive.9.The one-component heat-activatable waterborne polyurethane adhesive according to any of preceding claims,wherein the surfactant includes non-fluorinated, silicon-free alkyl surfactants, preferably alkylated acetylenic diols, more preferably ethoxylated acetylenic diols, and especially preferably ethoxylated 2, 4, 7, 9-tetramethyl-5-decyne-4, 7-diol; and / orwherein the surfactant is used in an amount of 0.01-2 wt. %, preferably 0.05-1.5 wt. %, and more preferably 0.15-1 wt. %, based on total weight of the adhesive.10.The one-component heat-activatable waterborne polyurethane adhesive according to any of preceding claims,wherein the thickener includes natural organic thickeners, preferably dextrin, guar gum and starch; cellulose ethers, preferably sodium carboxymethyl cellulose, sodium carboxymethyl 2-carboxyethyl cellulose, hydroxyethyl cellulose, methyl cellulose, 2-hydroxypropyl methyl cellulose, 2-hydroxyethyl methyl cellulose, 2-hydroxybutyl methyl cellulose, 2-hydroxyethyl ethyl cellulose, and 2-hydroxypropyl cellulose; alkali swelling poly (meth) acrylic thickeners; associative polyurethane thickeners, preferably hydrophobically modified ethoxylated urethanes; inorganic thickeners, preferably clay-based thickeners and silica; or any combination thereof; and / orwherein the thickener is used in an amount of 0.1-2 wt. %, and preferably 0.15-1 wt. %, based on total weight of the adhesive.11.A process for preparing a composite, comprising:(a) providing a first substrate and a second substrate;(b) applying the one-component heat-activatable waterborne polyurethane adhesive according to any of claims 1-10 onto one or more regions of a surface to be bonded of the first substrate and / or the second substrate;(c) drying the applied adhesive to form a dried, tack-free adhesive;(d) optionally, rolling up or stacking up and further storing and / or transporting the first and second substrates;(e) heating the substrates on which the dried, tack-free adhesive is present, to activate the dried, tack-free adhesive; and(f) contacting and bonding the surfaces to be bonded of the first and second substrates.12.A dried, tack-free adhesive film obtained from the one-component heat-activatable waterborne polyurethane adhesive according to any of claims 1-10.13.A process for preparing a composite, comprising:(i) sandwiching the dried, tack-free adhesive film according to claim 12 between a first substrate and a second substrate to form a laminate;(ii) heating the laminate to activate the dried, tack-free adhesive film; and(iii) bonding the first substrate and the second substrate together with or without an exertion of a pressure, so as to form the composite.14.A composite obtained using the one-component heat-activatable waterborne polyurethane adhesive according to any of claims 1-10, or by the process according to claim 11, or using the dried, tack-free adhesive film according to claim 12, or by the process according to claim 13.15.Use of the one-component heat-activatable waterborne polyurethane adhesive according to any of claims 1-10 in garment industry.
