Abstract

The present disclosure relates to an artificial turf yarn from post-consumer recycled material, a method for producing the artificial turf yarns and an artificial turf comprising the artificial turf yarns. The method comprises reducing moisture content of the post-consumer recycled material to less than 0.01 wt%. In the present disclosure, the method for producing artificial turf yarns exhibits good processability, i.e., a little fiber / monofilament breakage during processing, especially when PCR materials as used have a content of ≥50%and the monofilaments or yarns have a low a linear density ≤800 dtex.

Description

ARTIFICIAL TURF YARN FROM POST-CONSUMER RECYCLED MATERIALFIELD

[0001] The present disclosure relates to an artificial turf yarn from post-consumer recycled material, and more particularly to a method for producing the artificial turf yarns and an artificial turf comprising the artificial turf yarns.BACKGROUND

[0002] Artificial turf comprises polyethylene yarn to mimic the real grass blades. As leisure turf and landscaping turf do not require high durability nor have certification barriers from sports or governmental bodies, leisure turf and landscaping turf become a very suitable application to accommodate polyethylene (PE) post-consumer recycled (PCR) materials, for example, sourced from stretch cling film applications, into a second added-value life. However, above PE PCR has difficulties (e.g., with severe fiber breakage) to process well for PE yarns, especially for high PCR content (≥50%) and low dtex yarn (≤800) .

[0003] Hence, there is an urgent request for a unique method for producing the artificial turf yarns with good processability, i.e., a little fiber / monofilament breakage during processing.SUMMARY

[0004] After persistent exploration, the inventors have surprisingly developed a novel method for producing an artificial turf yarns, the artificial turf yarn as produced and an artificial turf comprising the same.

[0005] In a first aspect of the present disclosure, it provides a method for producing artificial turf yarns, the method comprises:

[0006] (1) providing a post-consumer recycled material (PCR) comprising, based on the total weight of PCR, at least 75% linear low density polyethylene (LLDPE) and less than 25% low density polyethylene (LDPE) , wherein the PCR has a melt index (MI) of 0.5 - 5 g / 10 min and a density between 0.900 - 0.940 g / cm3;

[0007] (2) reducing moisture content of the post-consumer recycled material to less than 0.01 wt%;

[0008] (3) providing a blend comprising, based on the total weight of the blend:

[0009] (i) at least 50% of the post-consumer recycled material obtained by step (2) ;

[0010] (ii) less than 50% of a virgin linear low-density polyethylene (PE) having a melt index of 0.5 - 5 g / 10 min and a density between 0.900 - 0.940 g / cm3; and

[0011] (iii) optionally, a high density polyethylene (HDPE) having a melt index of 0.3-5 g / 10 min and a density ≥ 0.950 g / cm3; and

[0012] (4) coextruding the blend into monofilaments and / or artificial turf yarns.

[0013] In a second aspect of the present disclosure, it provides an artificial turf yarn comprising at least one monofilament, wherein each of the at least one monofilament comprises, based on the total weight of the monofilament:

[0014] (a) at least 50% of a post-consumer recycled material (PCR) , which comprises, based on the total weight of PCR, at least 75% linear low density polyethylene (LLDPE) and less than 25% low density polyethylene (LDPE) , wherein the PCR has a melt index of 0.5 - 5 g / 10 min, a density between 0.900 - 0.940 g / cm3, and a moisture content of less than 0.01 wt%;

[0015] (b) less than 50% of a virgin linear low-density polyethylene (PE) having a melt index of 0.5 - 5 g / 10 min and a density between 0.900 - 0.940 g / cm3; and

[0016] (c) optionally, a high density polyethylene (HDPE) having a melt index of 0.3-5 g / 10 min and a density ≥ 0.950 g / cm3.

[0017] In a third aspect of the present disclosure, it provides an artificial turf comprising a textile carrier and the artificial turf yarns, the yarns being incorporated into the carrier.

[0023] Herein, the term “post-consumer recycled material” and / or “PCR” refers to a material from packaging waste. According to ISO 14021:2016, the definition of PCR is the following: PCR material is generated by households or by commercial, industrial and institutional facilities in their role as end-users of the product which can no longer be used for its intended purpose. PCR material includes returns of material from the distribution chain. PCR has a melt index range of 0.5-5 g / 10 min, preferably 1-3 g / 10 min and most preferably 1.5-2.5 g / 10 min. The density of PCR is generally between 0.900-0.940 g / cm3, preferably 0.905-0.935 g / cm3 and most preferably 0.910-0.930 g / cm3. The PCR material is often a blend of, for example, two or more compounds such as a combination of a linear low-density polyethylene (LLDPE) and a low density polyethylene (LDPE); a polyamide (PA) and ethylene vinyl alcohol (EVOH); and a high density polyethylene (HDPE) and a polypropylene (PP) .

[0024] "Linear low-density polyethylene" (LLDPE) as used herein is a substantially linear polymer (polyethylene) , with significant numbers of short branches. LLDPE differs structurally from conventional LDPE because of the absence or reduced number of long chain branching. The linearity of LLDPE results from the different manufacturing processes of LLDPE and LDPE. In general, LLDPE is produced at lower temperatures and pressures by copolymerization of ethylene and alpha-olefins with the aid of a catalyst system.

[0025] "Low-density polyethylene" (LDPE) as used herein is a thermoplastic made from the monomer ethylene having a density in the range of 0.910-0.940 g / cm3. "High-density polyethylene" (HDPE) as used herein is a PE having a density of greater or equal to 0.941 g / cm3. HDPE has a low degree of branching. The mostly linear molecules pack together well, so intermolecular forces are stronger than in highly branched polymers. HDPE can be produced by chromium / silica catalysts, Ziegler-Natta catalysts or metallocene catalysts; by choosing catalysts and reaction conditions, the smaller amount of branching that does occur can be controlled by adding alpha-olefins, acting as co-monomers. These catalysts prefer the formation of a transition state at the reacting ends of the growing polyethylene molecules. They cause new monomers to add to the ends of the molecules, rather than along the middle, causing the growth of a linear chain. HDPE has high tensile strength.

[0026] Herein, the term "virgin" refers to "newly synthesized" , "newly produced" or "unaged" . The virgin linear low-density PE as used herein is any PE polymer that has not been in use as a component of a product. For example, a virgin linear low-density PE can be a PE polymer sold as a raw material to the polymer and plastic processing industry. In addition, or alternatively, the virgin linear low-density PE can be a PE polymer that was already processed by the polymer and plastic processing industry (e.g., by adding additional substances such as additives and pigments to the virgin polymer) but was not yet in use as part of a product. Hence, the virgin PE polymer may in fact also be several years old, but - contrary to aged polymers - has not yet been exposed to sunlight, rain, or mechanical stress, or has been exposed to said factors for less than one year and preferably for less than six months.

[0027] A "masterbatch" as used herein is a solid or liquid additive for plastic used for coloring plastics (color masterbatch) or imparting other properties to plastics (additive masterbatch, e.g., anti-aging masterbatch) . A masterbatch is a concentrated mixture of pigments and / or additives encapsulated during a heat process into a carrier resin, which is then cooled and cut into a granular shape. A masterbatch allows the processor to color raw polymer economically during the plastics manufacturing process. The alternatives to using masterbatches are buying a fully compounded material (which may be more expensive and less open to, for instance, color variability of the product) or compounding from raw materials on-site (which is prone to issues with achieving full dispersion of the colorants and additives, and with preparing more material than is needed for the production run) . As masterbatches are already premixed compositions, their use alleviates issues with the additive or colorant clumping or with insufficient dispersion. The concentration of the additive in the masterbatch is much higher than in the end-use polymer, but the additive is already properly dispersed in the host resin. In a way, their use is similar to uses of ferroalloys for adding alloying elements to steels. According to embodiments, the masterbatches can be fairly highly concentrated (in comparison with the target composition) with high "letdown ratios" , e.g., one 25-kilogram bag can be used for one ton of the polymer mixture. The relatively diluted nature of masterbatches (in comparison with the raw additives) allows higher accuracy when dosing small amounts of expensive components. The compact nature of the grains of solid masterbatches eliminates problems with dust that is otherwise inherent in fine-grained solid additives. Solid masterbatches are also solvent-free; therefore, they tend to have a longer shelf life, as the solvent won′t evaporate over time. The masterbatch usually contains 40 to 65% of the additive, but the range can be much wider, e.g., 15 to 80%. The carrier material of the masterbatch can be based on a wax (universal carrier) or on a specific polymer identical or compatible with the compensatory polymer used (polymer-specific) . The carrier of the masterbatch can be referred to as the "base polymer" .

[0028] Exemplary of the PCR material useful in the artificial turf yarns of the present disclosure include for example two or more of the following compounds: LLDPE, LDPE, high density polyethylene (HDPE) , polypropylene (PP) , PA, EVOH, polyethylene terephthalate (PET) and mixtures thereof. In a preferred embodiment, the PCR material may include, for example, LLDPE, LDPE and mixtures thereof. In an embodiment of the present disclosure, the PCR material is generally a blend of at least 75% linear low density polyethylene (LLDPE) and less than 25% low density polyethylene (LDPE) .

[0029] In general, the PCR material is sourced from packaging waste, such as material generated by households or by commercial, industrial and institutional facilities in their role as end-users of the product. Alternatively, the PCR material is commercially available from DOW as tradename XUS 60924.01. In some embodiments, the PCR material has a melt index in the range of from 0.5 g / 10 min to 5 g / 10 min; from 1.0 g / 10 min to 4 g / 10 min; from 1.5 g / 10 min to 3 g / 10 min; or from 2.0 g / 10 min to 2.5 g / 10 min. The density of the PCR material is generally from 0.900 to 0.940 g / cm3; from 0.910 g / cm3 to 0.935 g / cm3; from 0.915 g / cm3 to 0.930 g / cm3; or from 0.920 g / cm3 to 0.925 g / cm3.

[0030] In one embodiment of the present disclosure, a blend useful for preparing an artificial turf yarn includes, for example, a blend of: (a) a post-consumer recycled material; (b) a virgin linear low density polyethylene and optionally (c) a high density polyethylene (HDPE) .

[0031] In prior arts, the PCR material used in the blend should be present in an amount generally <40 wt % PCR material. In general, if the PCR material is used >40 wt %, the resultant yarn is not processable due to extrusion instability and filament breakages during stretching. However, in the present disclosure, by reducing moisture content of the post-consumer recycled material to less than 0.01 wt% before extrusion for forming yarns, the PCR material can be present in an amount of at least 50 wt%, based on the total weight of the blend. In one embodiment of the present disclosure, the PCR material can be present in an amount of 50-90 wt%, 55-85 wt%, 60-80 wt%, 65-75 wt%, or 70 wt%, based on the total weight of the blend.

[0032] In one embodiment of the present disclosure, the virgin linear low density polyethylene is generally used as a “booster” resin, because it can advantageously boost the performance of PCR material to make the PCR material more suitable for use in artificial turf yarns, wherein the yarns have a combination of processability and mechanical performance for the artificial turf application. The virgin linear low-density polyethylene (PE) can have a melt index in the range of from 0.5 g / 10 min to 5 g / 10 min; from 1.0 g / 10 min to 4 g / 10 min; from 1.5 g / 10 min to 3 g / 10 min; or from 2.0 g / 10 min to 2.5 g / 10 min. The density of the virgin linear low-density polyethylene (PE) is generally from 0.900 to 0.940 g / cm3; from 0.910 g / cm3 to 0.935 g / cm3; from 0.915 g / cm3 to 0.930 g / cm3; or from 0.920 g / cm3 to 0.925 g / cm3.

[0033] In the present disclosure, the amount of virgin linear low density polyethylene can be less than 50%, , based on the total weight of the blend. In one embodiment of the present disclosure, the virgin linear low density polyethylene can be present in an amount of 10-50 wt%, 15-45 wt%, 20-40 wt%, 25-35 wt%, or 30 wt%, based on the total weight of the blend.

[0036] In another embodiment, the blend of the present disclosure can include a wide variety of other optional additives. The additives in combination with the blend of the present disclosure may be formulated to enable performance of specific functions while maintaining the excellent benefits / properties of the blend. For example, the following additives may be blended with the blend to form the yarns of the present disclosure including: antioxidants, pigments, colorants, UV stabilizers, UV absorbers, curing agents, cross linking co-agents, boosters and retardants, processing aids, fillers, coupling agents, ultraviolet absorbers or stabilizers, antistatic agents, nucleating agents, slip agents, plasticizers, lubricants, viscosity control agents, tackifiers, anti-blocking agents, surfactants, extender oils, acid scavengers, and metal deactivators, and the like; and mixtures thereof. In a specific embodiment, the blend further comprises optional additives selected from the group consisting of a plasticizer, a flame retardant additive, a colorant, a filler, an anti-aging additive, an antioxidant, a lubricant, a heat stabilizer, a UV stabilizer, an antistatic agent and a combination thereof.

[0047] Suitable conventional (mono) filament extruders, particularly artificial turf (mono) filament extruders, in the present disclosure may be equipped with a single general-purpose screw and a melt pump (“gear pump” or “melt pump”) to precisely control the consistency of polymer volume flow into a die. Artificial turf yarn dies may have multiple single holes for the individual filaments distributed over a circular, rectangular or diamond spin plate. The shape of the holes corresponds to the desired filament cross-section profile, including for example, a rectangular shaped profile, a dog-bone shaped profile, a v-shaped profile, a Mexican hat shaped profile and a diamond shaped profile. A standard spin plate has 50 die holes to 160 die holes of specific dimensions. Lines can have output rates from 50 kg / hr to 350 kg / hr in one general embodiment.

[0048] The artificial turf (mono) filaments / yarns may be extruded into a water bath with a die-to-water bath distance of from 16 mm to 40 mm in one general embodiment. Coated guiding bars in the water redirect the filaments towards the first takeoff set of rollers. The linear speed of this first takeoff set of rollers may vary generally from 15 m / min to 70 m / min. The first takeoff set of rollers can be heated and used to preheat the filaments after the water bath and before entering the stretching oven. The stretching oven may be a heated air or water bath oven. The filaments may be stretched in the stretching oven to a predetermined stretched ratio. In some embodiments, the stretch ratio is at least 3.5. In other embodiments, the stretch ratio is at least 4.5, at least 4.8, at least 5.0, at least 5.2, or at least 5.5. The stretching ratio is the ratio between the speed of the second takeoff set of rollers after the stretching oven and the speed of the first takeoff set of rollers before the stretching oven. The second takeoff set of rollers may be run at a different (higher or lower) speed than the first set of rollers.

[0050] The artificial turf yarn may optionally undergo further post-extrusion processing (e.g., annealing, cutting, and the like) .

[0051] The present artificial turf yarns may be defined by various properties. For example, in some embodiments herein, the artificial turf yarns may exhibit a shrink of <8.0%, <7.0% or <6.0%; a tenacity of >0.8 cN / dtex, >0.9 cN / dtex or >1.0 cN / dtex; and an elongation of >40%, >45%, or >50%. In one embodiment, the monofilaments and / or artificial turf yarns have a linear density of 800 dtex or less, 700 dtex or less, 600 dtex or less or 500 dtex or less. All individual values and subranges of above values are included and disclosed herein.

[0052] In the present disclosure, the method for producing artificial turf yarns exhibits good processability, i.e., a little fiber / monofilament breakage during processing, especially when PCR materials as used have a content of ≥50% and the monofilaments or yarns have a low a linear density≤800 dtex. Herein, said “little” generally refers to less than 10%, preferably less than 5% of fiber breakage observed during at least 6 hours’ processing / production.

[0053] Some of the advantageous / beneficial properties exhibited by the filament (or yarn) produced according to the above-described method, can include, for example, the yarn is processable when using the present disclosure. The processability is limited due to pressure increase in the extruders. The present disclosure allows a possibility to maintain the pressure inside the extruder close to constant and to minimize the pressure increase inside the extruder. If the pressure increase become too high, the yarn cannot be produced in a stationary way. The mechanical properties remain constant in all the blends used in the present disclosure (for example, there is no impact of the recycled material incorporated into the structure) .

[0054] For example, the pressure increase is measured by measuring the slope of the pressure inside the extruder. In one general embodiment, the pressure increase inside the extruder is kept at <700 mbar / min.

[0072] In order to reduce residual water on surface of PCR flakes, one centrifuge was added at the end of washing tank, which made the water ratio of PCR flakes from 2 wt% ~ 3 wt% to less than 1wt%. After PCR flakes were subjected to a washing and drying process, further actions were taken to reduce moisture ratio: a waving cylinder was added when compounded resin masterbatch came out of the extruder. The waving cylinder can shake the resin masterbatch at high frequency 100 ~ 150 / mins to get rid of moisture on surface of resin masterbatch.

Claims

1.A method for producing artificial turf yarns, the method comprises:(1) providing a post-consumer recycled material (PCR) comprising, based on the total weight of PCR, at least 75%linear low density polyethylene (LLDPE) and less than 25%low density polyethylene (LDPE) , wherein the PCR has a melt index of 0.5 -5 g / 10 min and a density between 0.900 -0.940 g / cm3;(2) reducing moisture content of the post-consumer recycled material to less than 0.01 wt%;(3) providing a blend comprising, based on the total weight of the blend:(i) at least 50%of the post-consumer recycled material obtained by step (2) ;(ii) less than 50%of a virgin linear low-density polyethylene (PE) having a melt index of 0.5 -5 g / 10 min and a density between 0.900 -0.940 g / cm3; and(iii) optionally, a high density polyethylene (HDPE) having a melt index of 0.3-5 g / 10 min and a density ≥ 0.950 g / cm3; and(4) coextruding the blend into monofilaments and / or artificial turf yarns.2.The method according to claim 1, wherein step (2) comprises:(i) conducting the PCR to drying and / or centrifugation to reduce the moisture content to less than 1wt%, and(ii) granulating the PCR by extrusion at a temperature higher than 200 ℃ to reduce the moisture content of PCR resin to less than 0.01 wt%.3.The method according to claim 2, wherein the PCR resin just coming out from extruder is introduced into a waving cylinder.4.The method according to claim 1, wherein the blend further comprises optional additives selected from the group consisting of a plasticizer, a flame retardant additive, a colorant, a filler, an anti-aging additive, an antioxidant, a lubricant, a heat stabilizer, a UV stabilizer, an antistatic agent and a combination thereof.5.The method according to claim 1, wherein the monofilaments and / or artificial turf yarns have a linear density of 800 dtex or less.6.An artificial turf yarn comprising at least one monofilament, wherein each of the at least one monofilament comprises, based on the total weight of the monofilament:(a) at least 50%of a post-consumer recycled material (PCR) , which comprises, based on the total weight of PCR, at least 75%linear low density polyethylene (LLDPE) and less than 25%low density polyethylene (LDPE) , wherein the PCR has a melt index of 0.5 -5 g / 10 min, a density between 0.900 -0.940 g / cm3, and a moisture content of less than 0.01 wt%;(b) less than 50%of a virgin linear low-density polyethylene (PE) having a melt index of 0.5 -5 g / 10 min and a density between 0.900 -0.940 g / cm3; and(c) optionally, a high density polyethylene (HDPE) having a melt index of 0.3-5 g / 10 min and a density ≥ 0.950 g / cm3.7.The artificial turf yarn according to claim 6, wherein the monofilament comprises 50%-80%of the PCR, and 20%-40%of the virgin linear low-density PE, based on the total weight of the monofilament.8.The artificial turf yarn according to claim 6, wherein the monofilament further comprises optional additives selected from the group consisting of a plasticizer, a flame retardant additive, a colorant, a filler, an anti-aging additive, an antioxidant, a lubricant, a heat stabilizer, a UV stabilizer, an antistatic agent and a combination thereof.9.The artificial turf yarn according to claim 6, wherein (1) the PCR has a melt index of 1 -3 g / 10 min, a density between 0.910 -0.930 g / cm3, and a moisture content of less than 0.005 wt%;(2) the virgin linear low-density polyethylene (PE) has a melt index of 1 -3 g / 10 min and a density between 0.910 -0.930 g / cm3; and / or(3) the high density polyethylene (HDPE) has a melt index of 0.5-3 g / 10 min.10.An artificial turf comprising a textile carrier and the artificial turf yarns according to claim 6, the yarns being incorporated into the carrier.
