Description

Technical Field

[0001] The present invention relates to a solid linear alkylbenzene sulfonate anionic detersive surfactant particle. The particle contains a polycationic salt of linear alkylbenzene sulfonic acid having both magnesium cations and sodium cations. The weight ratio of the magnesium salt of linear alkylbenzene sulfonic acid to the sodium salt of linear alkylbenzene sulfonic acid is strictly controlled. The particle has good storage stability and good solubility when in contact with water. Background Art

[0002] Laundry detergent manufacturers prepare products with surfactants as core chemicals to provide fabric cleaning during washing. A type of such surfactant category comprises anionic linear alkylbenzene sulfonate (LAS), which can be delivered in a variety of physical forms. For the manufacture of solid powder detergents, these forms generally comprise spray-dried particles, agglomerated particles or flaky particles. Which of these forms is used generally depends on the following factors, such as but not limited to the surfactant activity of the particles, the manufacturing cost of the particles, the production rate of the particles, the physical properties of the particles and / or any combination of these and / or other factors.

[0003] Most of solid powder detergent industry provides LAS in the form of spray-dried particles or agglomerated particles. These particles are usually limited to the maximum mass / particle mass (that is, particle activity) of LAS with regard to its manufacturing capacity or the physical properties of final particles.Due to the adhesive properties of LAS, especially under wet conditions, the more active LAS particles tend to be more difficult to process. It is usually observed that the activity that increases LAS particles reduces the humidity when the processing problem is observed.Due to the industry's desire to obtain more concentrated preparations to reduce the carbon footprint of its application, therefore more active surfactant particles become more and more attractive, which has expanded the challenge of providing free-flowing powder detergent formulations to consumers.

[0004] The highest activity LAS particles currently available commercially are so-called LAS flakes, which are usually more than 80% by weight LAS. Therefore, they are particularly sensitive to moisture. The inventors have found that changing the counterions of the LAS material can affect the sensitivity of LAS to moisture, particularly the effect of moisture (the amount present) on its physical properties such as bulk flow. Compared with its NaLAS counterpart, it is observed that the highly active MgLAS2 particles maintain their free-flowing properties until a higher degree of moisture is present (measured as the relative humidity of the particles).

[0005] The inventors have also found that the dissolution kinetics of MgLAS2 particles are inferior to their NaLAS counterparts. However, the inventors have found that by preparing particles containing both MgLAS2 and NaLAS in very specific ratios, the negative cohesive properties of NaLAS can be avoided while avoiding the negative dissolution properties of MgLAS2. Summary of the invention

[0248] Process for preparing solid linear alkylbenzene sulfonate anionic detersive surfactant particles

[0249] The method obtains a polycationic salt of a linear alkylbenzene sulfonic acid. The polycationic salt of a linear alkylbenzene sulfonic acid is obtained by the following process steps:

[0250] (a) partially neutralizing linear alkylbenzene sulfonic acid with a magnesium neutralizer to form partially magnesium-neutralized linear alkylbenzene sulfonic acid; and

[0251] (b) completely neutralizing the partially magnesium-neutralized linear alkylbenzene sulfonic acid from step (a) with a sodium neutralizer to form a polycationic salt of the linear alkylbenzene sulfonic acid comprising both magnesium cations and sodium cations.

[0252] Preferably, the magnesium neutralizing agent is selected from magnesium bicarbonate, magnesium carbonate, basic magnesium carbonate, magnesium hydroxide and any combination thereof.

[0253] Preferably, the sodium neutralizing agent is selected from sodium bicarbonate, sodium carbonate, sodium hydroxide and any combination thereof.

[0254] This method is a particularly efficient way to prepare the particles of the present invention.

[0255] Example

[0256] Example 1

[0257] Eleven linear alkylbenzene sulfonate (LAS) anionic detersive surfactant flakes were prepared, each having a different ratio of magnesium linear alkylbenzene sulfonate (MgLAS2) anionic detersive surfactant to sodium linear alkylbenzene sulfonate (NaLAS) anionic detersive surfactant.

[0258] All LAS flakes were prepared by drying pre-made LAS pastes. LAS pastes were prepared by neutralizing linear alkylbenzene sulfonic acid (HLAS) with magnesium hydroxide (Mg(OH)2) and / or sodium hydroxide (NaOH). For pastes and flakes containing both MgLAS2 and NaLAS, the order of addition of the hydroxide salts was MgOH2, then NaOH, to avoid precipitation of MgOH2 before complete neutralization of HLAS. The HLAS grade used contained trace amounts of sulfuric acid (H2SO4), which was neutralized before HLAS due to its lower pKa value. The reaction that occurred was therefore:

[0259] Neutralized with Mg(OH)2 only (Paste / Flake A below)

[0260] 1.H2SO4+Mg(OH)2→MgSO4+2H2O

[0261] 2. 2HLAS+Mg(OH)2→Mg(LAS)2+2H2O

[0262] Neutralize with both Mg(OH)2 and NaOH (paste / sheet BJ below)

[0263] 1.H2SO4+Mg(OH)2→MgSO4+2H2O

[0264] 2. 2HLAS+Mg(OH)2→Mg(LAS)2+2H2O

[0265] 3. HLAS+NaOH→NaLAS+H2O

[0266] Neutralized with NaOH only (paste / sheet K below)

[0267] 1.H2SO4+2NaOH→Na2SO4+2H2O

[0268] 2. HLAS+NaOH→NaLAS+H2O

[0269] All eleven pastes were prepared in a beaker with an overhead stirrer to speed up the neutralization reaction and paste homogenization. The impeller speed was varied between 300 RPM and 1000 RPM, depending on the gradual thickness of the paste observed as the HLAS was neutralized to LAS. For all pastes listed in the table below, the order of addition was as follows:

[0270] For the paste containing Mg(LAS)2 (AJ):

[0271] 1. Water (liquid)

[0272] 2.Mg(OH)2(solid)

[0273] 3. HLAS (liquid)

[0274] 4. NaOH (aqueous solution) (if present)

[0275] 5. Polycarboxylate polymer (liquid)

[0276] 6.Sodium sulfate (solid)

[0277] For pastes (K) without Mg(LAS)2:

[0278] 1. Water (liquid)

[0279] 2.NaOH (aqueous solution)

[0280] 3. HLAS (liquid)

[0281] 4. Polycarboxylate polymer (liquid)

[0282] 5. Sodium sulfate (solid)

[0283] Table 1-A

[0284]

[0285] When prepared, the LAS paste is applied and spread onto a silicone baking mat in a layer with a thickness of up to 5 mm. The silicone baking mat with the applied LAS paste is then placed in an oven set at 110°C and allowed to dry for 16 hours. After 16 hours, the LAS paste is removed from the silicone baking mat as large flakes. These large flakes are then ground on a sieve with a hole size of 1180 μm, optionally with sieves with hole sizes of 600 μm and 425 μm below the sieve, with a pan at the bottom. In this way, dry flakes with particle sizes of 0 μm-425 μm, 425 μm-600 μm, 600 μm-1180 μm and 0 μm-1180 μm are obtained.

[0286] Table 1-B

[0287]

[0288] All eleven sheets were placed in a unique combined solid laundry detergent composition matrix, the composition of which is listed in Table 1-C. Each composition matrix was combined via enclosing the composition matrix in nonwoven polyvinyl alcohol. All eleven combined solid laundry detergent composition matrices were placed in a climate chamber at 25°C and 60% relative humidity for 12 weeks. After 12 weeks, the free-flowing properties of the solid laundry detergent composition inside each combined matrix were evaluated. After evaluation, the relative humidity of the solid laundry detergent composition was measured to be (60 ± 2)% RH, thus indicating that equilibrium conditions were achieved.

[0289] Table 1-C

[0290] raw material Raw material activity [wt%] Raw material fraction in the composition [wt %] LAS slices 90.0 45.4 Sodium Percarbonate 87.6 30.2 TAED 92.0 9.00 Zeolite 80.0 3.45 Polycarboxylate 92.0 2.10 Carboxymethyl cellulose 65.0 1.80 Sodium sulfate 100.0 8.05

[0291] In order to evaluate the physical flow properties of the powder composition matrix after storage at 60% relative humidity, the non-woven polyvinyl alcohol was removed and the powder was poured on a sieve with a hole size of 2 mm. After shaking the sieve for 30 seconds, the mass on the sieve was measured, and the mass passing through the sieve was measured. The results are listed in Table 1-D.

[0292] Since the powders in each combined matrix contained 45.4 wt% LAS flakes, any amount of powder less than 45.4 wt% on the 2 mm sieve means that not all LAS flakes contribute to consolidated particles with a size greater than 2 mm. Thus, the present invention contemplates flakes present in any powder where less than 45.4 wt% of the powder is retained on the 2 mm sieve.

[0293] Table 1-D

[0294]

[0295] It was observed that flakes A, B, C, D, E, F and G all resulted in a powder matrix having a fraction of less than 45.4% of its total mass retained on the 2 mm sieve. Flakes H, I, J and K all produced a powder matrix having a fraction of more than 45.4% of its total mass retained on the 2 mm sieve.

[0296] Example 2

[0297] Two linear alkylbenzene sulfonate (LAS) anionic detersive surfactant flakes were prepared as described in Example 1. For these flakes and their paste precursors, the polycarboxylate polymer was omitted. One of the flakes and its paste precursor used a HLAS source in which the unsulfonated linear alkylbenzene (LAB) precursor was classified as having a high content of 2-phenyl isomers, while the other flake used a HLAS source in which the LAB precursor was classified as having a low content of 2-phenyl isomers.

[0300] Table 2-B

[0301]

[0302] The two sheets were placed in a unique combined solid laundry detergent composition matrix, the composition of which is listed in Table 2-C. Each composition matrix was combined via enclosing the composition matrix in nonwoven polyvinyl alcohol. The two combined solid laundry detergent composition matrices were placed in a climate chamber at 25°C and 60% relative humidity for 14 weeks. After 14 weeks, the free-flowing properties of the solid laundry detergent composition inside each combined matrix were evaluated. After evaluation, the relative humidity of the solid laundry detergent composition was measured to be (60 ± 2)% RH, thus indicating that equilibrium conditions were achieved.

[0305] In order to evaluate the physical flow properties of the powder composition matrix after storage at 60% relative humidity, the non-woven polyvinyl alcohol was removed and the powder was poured on a sieve with a hole size of 2 mm. After shaking the sieve for 30 seconds, the mass on the sieve was measured, and the mass passing through the sieve was measured. The results are listed in Table 2-D.

[0308] It was observed that flakes containing the lower-2-phenyl isomer performed particularly well.

[0309] Example 3

[0310] For flakes A, B, C, D, E, F and K prepared as in Example 1, the dissolution kinetics were analyzed via UV-visible spectrophotometry. For each measurement, 0.44 grams of "fresh" flakes were dissolved in 800 mL of deionized water under mechanical stirring. A sample of each flake was stirred for 24 hours and then a wavelength scanning experiment was performed to obtain the absorbance value of each flake in the wavelength range of 190 nm-400 nm. Table 3-A shows the absorbance (in absorbance units, AU) of each flake at a wavelength of 250 nm.

[0311] Table 3-A

[0312] Thin slice UV-Visible absorbance at 250nm [AU] A 0.46 B 0.51 C 0.53 D 0.54 E 0.55 F 0.54 K 0.54

[0313] The absorbance of different samples of each sheet was then measured at a wavelength of 250 nm at intervals of 1, 2, 5 and 10 minutes over a period of 10 minutes. The measured absorbance values were then calculated as the percentage of the dissolution rate measured after 24 hours, as listed in Table 3-A. The results are shown in Table 3-B.

[0314] Table 3-B

[0315]

[0316] *A = "UV-Visible Spectrophotometric Absorbance at 250 nm [AU]"

[0317] **D = "Dissolution rate percentage compared to the 24-hour dissolution rate in Table 3-A [%]"

[0318] It was observed that after 10 minutes, sheets B, C, D, E, F and K had a dissolution percentage of at least 60% of their respective 24 hour dissolution values.

[0319] The dimensions and values disclosed herein are not to be understood as being strictly limited to the exact numerical values cited. Instead, unless otherwise indicated, each such dimension is intended to represent the stated value and a functionally equivalent range around that value. For example, a dimension disclosed as "40 mm" is intended to mean "about 40 mm".
