Abstract
Description
Technical Field
[0001] This invention relates to a scrubbing pad, and more particularly to a semi-disposable scrubbing pad that has good cleaning effect and foaming properties, a soft feel, and adequate durability for short-term use. Background Technology
[0002] Scrubbing pads are commonly used tools in the kitchen or for other cleaning purposes. Generally, they are usually cut into single pieces, which can be used alone or combined with a sponge to help create foam for easier cleaning. In addition, there are also rolled scrubbing pads, so consumers can choose the appropriate type for cleaning according to different needs.
[0003] To improve user convenience and reduce bacterial growth caused by dirt residue on scrubbing pads, disposable scrubbing pads are now available that can be discarded after use. WO2019073423A1 discloses a disposable scrubbing pad that uses thinner fibers to reduce the overall thickness of the pad. While its durability is not as good as traditional scrubbing pads, it allows for the manufacture of disposable scrubbing pads at a lower cost while maintaining abrasion performance higher than the minimum abrasion performance required for cleaning. However, the pads are intended for single use only. Furthermore, the use of disposable scrubbing pads can be environmentally unfriendly, leading to the development of scrubbing pads made from natural fiber materials. For example, US20070026754A1 describes a scrubbing material whose majority of the fibers by weight are natural fibers, overcoming the problems of natural fibers' inability to effectively carry abrasive substances and their difficulty in mass production. CN109090822A discloses a disposable dishcloth / kitchen sponge made from corn husks. While sponges made from natural materials can overcome the potential environmental pollution caused by disposable sponges, the raw material selection for disposable sponges made from natural fibers is relatively limited. US20230364880A1 describes a sponge comprising fiber filler and at least partially surrounding the fiber filler to increase foam generation, provide greater absorbency, require less force to compress, reduce overall weight, and minimize environmental impact using environmentally friendly and sustainable raw materials.
[0004] Regarding the reduction of dirt residue, US11230801B2 discloses a wiping pad that restricts the penetration of food residue through a semi-dense fiber layer, thereby increasing durability and improving cleaning performance, but the semi-dense fiber material must be manufactured using a process to achieve the desired effect.
[0005] Both WO2000006341A1 and US5712210 disclose a scouring pad that can be easily packaged and stored, and both ensure the cleaning effect of the scouring pad by adding abrasives and using high-strength polymer fibers. Summary of the Invention
[0006] As described above, scrubbing pads manufactured for different purposes have varying performance characteristics, but none simultaneously achieve a balance of hygiene, cleaning ability, foaming properties, and environmental friendliness. Therefore, this invention provides a scrubbing pad that is soft and has a pleasant feel, excellent foaming properties and cleaning effect, and maintains a certain level of durability during short-term use, allowing it to be discarded afterward (semi-disposable). It combines hygiene and environmental considerations, and its softness allows for various packaging options, such as easy roll-up or cutting into sheets, to facilitate different forms of use for users.

[0010] In some embodiments, the binding resin of the coating composition is a carboxylated styrene-butadiene emulsion or a phenol-formaldehyde resin, and may also include one or more of a surfactant, a defoamer, a crosslinking agent and a coupling agent, or optionally include an abrasive particle.
[0011] This invention also provides a method for manufacturing a scrubbing pad, comprising the following steps: providing a first fiber and a second fiber, wherein the thickness of the second fiber is at least twice that of the first fiber; uniformly mixing the second fiber and the first fiber in a ratio of 5:5 to 9:1 (wt / wt); processing the first fiber and the second fiber through processes such as opening, combing, web laying, and carding to obtain a fiber web; coating the fiber web with a coating composition, the coating composition comprising at least 50% to 90% of a binding resin; and curing the coating composition to obtain the scrubbing pad, wherein the rigidity of the scrubbing pad is less than 400g, and the weight of the fiber web is between 45% and 65% of the weight of the scrubbing pad.
[0012] In some embodiments, the coating composition is applied by a roller coating apparatus. Attached Figure Description

[0018] Please see Figure 1 The image shown is a photograph of a cleaning mat used in this case. This cleaning mat is a cleaning tool that can be used in various fields, such as for cleaning tableware, kitchens, bathrooms, and for household or automotive cleaning. Figure 2 This is a schematic diagram of a partial fiber web structure of a scrubbing pad according to an embodiment of the present invention. Figure 2As shown, the scrubbing pad includes a fiber web 1 comprising a first fiber 11 and a second fiber 12. In this embodiment, the first fiber 11 and the second fiber 12 refer to two groups of fibers with different thicknesses (i.e., fineness), and the thickness of the second fiber 12 is at least twice that of the first fiber 11. In this embodiment, the thickness of the first fiber 11 can range from 3 to 6 denier, and the thickness of the second fiber 12 can range from 15 to 25 denier. The two fibers can be selected from thermoplastic polyester fibers, polyamide fibers, regenerated cellulose fibers, polylactic acid fibers, natural fibers, or combinations thereof, and can be the same fiber or different fibers. In one embodiment of this invention, the first fiber 11 and the second fiber 12 may be selected from the same type of fiber, such as polyethylene terephthalate (PET), but are not limited thereto; they may also be selected from the same type of polyamide fiber (e.g., nylon). Of course, the first fiber 11 and the second fiber 12 may also be selected from different types. For environmental considerations, in some embodiments, the first fiber 11 and the second fiber 12 are preferably selected from recycled fibers. For example, the first and second fibers 11 and 12 may be selected from recycled thermoplastic polyester fibers (e.g., 100% recycled PET fibers), or from recycled polyamide fibers (e.g., 100% recycled nylon fibers), or a combination of two recycled fibers.
[0019] The second fiber 12 and the first fiber 11 are blended in a weight ratio (wt / wt) ranging from 5:5 to 9:1, for example: 50 grams of second fiber 12 (i.e., 50%) and 50 grams of first fiber 11 (i.e., 50%) in 100 grams of all fibers, or 70% second fiber 12 and 30% first fiber 11. Of course, the second fiber 12 and the first fiber 11 can be any ratio between 5:5 and 9:1, for example: 5.5:4.5, 6:4, 6.5:3.5, 7:3, 7.5:2.5, 8:2, 8.5:1.5, or 9:1.
[0020] To enable the two fibers to bond together and form a stable fiber web 1, this invention utilizes a coating composition (not shown) to coat the fiber web 1, allowing the first fiber 11 and the second fiber 12 to be linked together to create a scrubbing pad. The coating composition contains a binding resin, with the binding resin comprising 50%-90% (wt / wt) of the coating composition, for example: 50%, 55%, 57%, 60%, 65%, 70%, 73%, 75%, 80%, 88%, 89.2%, 90%, but not limited to these values; any value within the 50-90% range is acceptable. The binding resin can be a styrene-butadiene emulsion or a phenol-formaldehyde resin, with the styrene-butadiene emulsion preferably being a carboxylated styrene-butadiene emulsion. Furthermore, in addition to the binding resin, the coating composition may also include one or more of a surfactant, defoamer, crosslinking agent, and coupling agent. To further enhance the cleaning ability of the scrubbing pad, in some embodiments, abrasive particles may be selectively added to the coating composition, such as high-hardness inorganic mineral powders like calcium carbonate, aluminum oxide, or silicon carbide, but this is not a limitation. Of course, pigments may also be selectively added to the coating composition to provide more color variations for the scrubbing pad, making it easier for consumers to differentiate between products. The scrubbing pad produced in this invention has a total fiber weight between 45% and 65% of the total weight of the scrubbing pad, and a rigidity of less than 400g.
[0021] The method for manufacturing the scrubbing pad in this case may include: providing a first fiber and a second fiber, wherein the thickness of the second fiber is at least twice that of the first fiber; mixing the second fiber and the first fiber, wherein the ratio (wt / wt) of the second fiber to the first fiber is between 5:5 and 9:1; and processing the first and second fibers through processes such as opening, carding, web laying, and carding to obtain a structure as shown in the figure. Figure 2 The fiber web shown is coated with a coating composition. The coating composition can be applied to the fiber web using a roll coating apparatus, but is not limited thereto. Any method that allows the coating composition to be uniformly dispersed and coated onto the fiber web can be used in this application. The coating composition comprises at least 50% to 90% binding resin. The coating composition is then cured on the fiber web after coating, thereby producing a product as shown in the image. Figure 1 The scrubbing pad shown is of 45-65% of the total weight of the scrubbing pad, and the rigidity of the scrubbing pad is less than 400g. As for the types and proportions of the first and second fibers, the composition of the coating composition, and the selection and proportions of various materials, including binding resins, in the coating composition, they are all as previously described and will not be repeated here.
[0022] The following detailed description is intended to illustrate the invention by way of example and not limitation.
[0023] Table 1 shows the materials and sources used in the experimental examples (Experiments 1-6) and comparative examples (Comparative Examples 1-4) of this case. These materials, according to the fiber ratios in Table 2, were processed through opening, carding, cross-laying, and random combing to obtain various fiber webs. These webs were then coated with the coating compositions from Table 2 using a roller coating device. After curing, each group of wiping pads was produced. Comparative Examples 1 and 2, in addition to applying the coating composition using a roller coating device, also underwent a spray coating process to increase the amount of coating composition. The properties of each group of wiping pads were tested as follows:
[0024] Washing pad characteristics
[0025] Weight was measured using a scale, thickness was measured using a thickness gauge, and the tensile strength in the mechanical direction (MD) and transverse direction (CD) of each group of scrubbing pads was mechanically measured. Samples were prepared in two sizes: 10cm x 10cm for weight and thickness assessment, and 1 inch x 2 inch for tensile strength testing. Tensile strength was measured using a Lloyd Instrument LF Plus at a constant speed of 300 mm / min, and the peak applied force was recorded.
[0026] rigid scrubbing pad
[0027] Using a handle-O-meter (Swin-Albert Instruments, USA) and in conjunction with ASTM D6828-02, each group of samples was cut into 10cm*10cm sizes. The direction to be tested was placed perpendicular to the slot of the handle-O-meter. A linear variable differential transformer (LVDT) was used to detect the feedback resistance of each group of samples to the movement of the test blade in the mechanical direction (MD) and the cross direction (CD) to evaluate the stiffness (flexibility) of different samples.
[0028] Foaming performance
[0029] Mix 150ml of water with 1.5g of soap detergent. Fix each group of samples, each measuring 100mm*155mm, onto the robotic arm. Move the robotic arm up and down in the detergent mixture 60 times / minute for three minutes and observe the height of the foam produced.
[0030] Cleaning power
[0031] Mix 120g whole milk powder, 20g flour, 100g sugar, and 120g cream cheese at low speed for five minutes until evenly combined. After chilling, spread the mixture onto a 4-inch diameter, 1 / 8-inch thick stainless steel plate. Dry at 232°C for 20 minutes. Measure the weight of the coating and use a plate with a coating amount of 0.34±0.02g. Fix the plate to the drive plate of a Schiefer Abrasion Tester (purchased from Frazier Precision Company, Gaithersburg, Md.). Cut 4-inch diameter circular samples from each group and fix them to the support pad using hooks and loops. A 5-pound load was placed on the weight platform of the abrasion tester, and the mounted samples were lowered onto the sheet metal. The machine was set to automatically stop after 100 cycles. After every 100 test cycles, debris was wiped off the workpiece. The test was performed for 1000 total cycles and another 1000 total cycles (a total of 2000 total cycles), and the cutting amount was weighed. The cleaning force was calculated as follows:
[0032] Cleaning power = (Weight of board before grinding - Weight of board after grinding) / Weight of board before grinding * 100%
[0033] Durability
[0034] The durability of each sample group was assessed using a manual method. Each scrubbing pad was rinsed, 1 gram of detergent was applied, and then gently rubbed to create lather. Each sample group was used to wash a set of 10 plates and 5 cups. Afterward, any remaining soap was rinsed off, and the durability of the samples was assessed. Results were categorized into three performance levels: sufficient for 1-2 uses (recorded as 1-2 uses), sufficient for at least 10 uses (recorded as at least 10 uses), and sufficient for at least 20 uses (recorded as at least 20 uses) – best.
[0035] Table 1 lists the materials used in this case and their sources.
[0036]
[0037]
[0038] Table 2 shows the composition of the fiber web and the proportion of the coating composition for each group.
[0039]
[0040] Table 3 shows the characteristics of each group of scrubbing pads.
[0041]
[0042]
[0043] Generally, scouring pads and similar cleaning pads, in order to achieve a certain cleaning ability, are mostly made of fibers with a density of at least 15D or higher, or have abrasive particles added to enhance their cleaning effect. Comparing Comparison 1 and Comparison 2, both involve a two-stage coating process, and Comparison 1 adds abrasive particles. Therefore, it can be seen that a cleaning pad using only 6D fibers is less effective than one using 15D fibers without abrasive particles (Comparison 2). However, comparing Comparison 4 and Experiments 3-6 shows that by mixing 15D fibers with another finer fiber, such as 6D fibers (Experiments 3-6, a 7:3 ratio of 15D and 6D fibers), even without adding abrasive particles and replacing them with adhesive resin, the cleaning effect is still better than using only 15D fibers. The 15D fiber with added abrasive particles (Comparison 4) was only 10% lower. If the 15D fiber was reduced to 50% (Experiment 2), its cleaning effect was still better than that of the 6D fiber alone (Comparisons 1 and 3). Although the cleaning effect of the scrubbing pad of Comparison 2 was excellent, it was obtained by two coating processes and the weight of the coating combination accounted for 70% of the scrubbing pad, making its rigidity much greater than that of Experiments 1-6. In other words, although Comparison 2 had a stronger structure, it was not easy to roll up for users to use and would give users a harder feel. In addition, the foaming property of Comparison 2 was much lower than that of Experiments E1-E6.
[0044] Compared to Comparison 2, while using only finer 6D fibers to make the scrubbing pad (Comparison 1) or simplifying the process and reducing the proportion of the coating composition (Comparison 3) can improve the softness and feel of the scrubbing pad, its cleaning ability is still inferior to that of Experiment 2, which uses a blend of two types of fibers. Furthermore, because this invention uses a blend of two types of fibers, the scrubbing pad has pores of various sizes, which helps improve its foaming properties. Even when made into a thinner scrubbing pad (as in Experiment 5), it still maintains good foaming performance. As shown in Experiment 2 compared to Experiment 1, selectively adding abrasive particles such as calcium carbonate not only improves cleaning ability but also does not affect the foaming properties, softness, and feel of the scrubbing pad. Therefore, the scrubbing pad prepared in this invention can be easily wound into rolls, which also helps to reduce the overall packaging size and the amount of packaging material used. Of course, the scrubbing pad prepared in this invention can also be cut into pieces or other convenient forms for users to use, without any limitations. Understandably, the increased softness of the scrubbing pad not only provides users with a better feel and makes it easier to clean corners or crevices of the items being cleaned, but also offers more choices and benefits in terms of packaging.
[0045] Regarding durability, Experiments 3, 4, and 6 in this case, even after only a single roll coating process, exhibit strength comparable to Comparisons 1 and 2, which involved both roll coating and spraying. While increasing the proportion of finer fibers (Experiment 2) or reducing the overall thickness of the scrubbing pad (Experiment 5) reduces the pad's durability, it still maintains its integrity after use (e.g., ...). Figure 3 (As shown) and can be used for at least 10 cleaning sessions; furthermore, comparing Experiment 1 and Experiment 2 shows that although reducing the amount of binding resin used affects the durability of the scrubbing pad, even after one use, the scrubbing pad of Experiment 1 does exhibit some unevenness in density (such as...). Figure 3 (As shown), but it still remains a single, intact sheet and has not broken into pieces. It is still sufficient to be washed at least 1-2 times, so it is suitable as a disposable scrubbing pad that is to be discarded after one use.
[0046] Furthermore, as shown in the comparison of Experiments 1 to 6, it can be seen that blending two different types of fibers in the scrubbing pad not only takes into account the initial strength of the scrubbing pad, but also further improves the softness of the scrubbing pad. When the proportion of 15D fiber is increased to 70%, the cleaning ability and durability of the scrubbing pad can be improved. Even if the thickness of the scrubbing pad is reduced, good softness, cleaning power and durability can still be taken into account. Compared with scrubbing pads that use only fine fibers (Comparison 1, 3), the present invention blends two different types of fibers to improve its cleaning ability. Compared with scrubbing pads that are coated twice and can be reused (Comparison 2), the present invention also helps to produce a soft, good-feeling, durable, foaming and effective scrubbing pad with a certain cleaning effect through a simplified process.
[0047] In summary, this invention provides a scrubbing pad and a method for manufacturing a scrubbing pad, utilizing a blend of two fibers of different finenesses, and combining the two fibers with a coating composition containing 50-90% binding resin. One fiber is at least twice as fine as the other conventionally used fiber for making scrubbing pads, and the ratio (wt / wt) of the coarser fiber to the finer fiber is between 5:5 and 9:1. The total weight of the fiber web is 45%-65% of the weight of the scrubbing pad, thereby producing a scrubbing pad with a rigidity of less than 400g. This not only simplifies the process but also... The process is streamlined, eliminating the use of abrasive particles (making their use optional) and reducing production costs without compromising cleaning power or abrasion performance. The resulting scrubbing pads are softer, improving the user experience and making them easy to bend and deform for cleaning corners and grooves. They also offer more flexibility in packaging, being available in single sheets or rolled up. Furthermore, their softness allows for smaller rolls, reducing the need for packaging materials.
[0048] Because the scrubbing pad blends fibers of two different thicknesses, it produces excellent foaming, which aids in cleaning. Furthermore, while this scrubbing pad incorporates some lower-grit fibers and omits the spray coating process typically used for abrasive particle adhesion in scrubbing pads, it still provides durability for at least one wash. In some embodiments, the durability is even comparable to reusable pads, allowing for reuse within a short period (e.g., at least 20 uses). This reduces manufacturing costs compared to conventional reusable scrubbing pads, allowing for their production at a lower price, and also avoids the bacterial growth problems that can occur with prolonged use of conventional scrubbing pads. In addition, since the fibers used in this invention can be recycled, it also offers environmental benefits.
[0049] Those skilled in the art will understand that various modifications can be made to the above-described embodiments without departing from the basic principles of the invention. Furthermore, it will be apparent to those skilled in the art that various improvements and modifications can be made to the invention without departing from its spirit and scope.
