Description

Domaine technique

[0001] The present invention relates to the field of hybridization of an aircraft turbomachine and, more particularly, to an electrical module allowing such hybridization.

[0002] As is known, an aircraft turbomachine comprises one or more rotating power shafts (low pressure shaft, high pressure shaft, etc.) and it has been proposed to use one or more electrical machines to take and / or inject power onto the rotating power shaft(s) depending on the operating conditions.

[0003] An electrical machine can, on the one hand, extract mechanical energy to supply electrical energy (generator operation) and, on the other hand, supply mechanical energy from electrical energy (motor operation). An electrical machine is traditionally associated with an electrical converter connected to an electrical network. In generator operation, the converter converts the electrical energy from the electrical machine to supply the electrical network. In motor operation, the converter supplies the electrical machine from the electrical network.

[0004] In order to limit the space requirement and reduce the length of wiring, it has been proposed to combine the electrical machine and its converter in the same electrical module, i.e., in the same assembly. Advantageously, the short length of wiring between the electrical machine and the converter makes it possible to reduce the input overvoltages of the electrical machine which are linked to the converter switching. In practice, the electrical module must be installed close to the power shafts, i.e., in thermal and vibration environments which are severe and which increase the risk of breakdowns.

[0005] To limit this risk, it is known to provide redundancies to ensure continuity of service. An immediate redundancy solution would be to provide two separate electrical modules, but this penalizes the size and mass too significantly. Also, it has been proposed to provide an electrical module comprising two independent functional channels, each functional channel having an electrical machine part and a converter part. In other words, the electrical module is shared between channels that can operate individually or collectively.

[0006] Although attractive in terms of size and mass, such a solution nevertheless presents, due to the proximity of the functional channels, a high risk of failure propagation from one functional channel to another. Also, each element of a functional channel must be intrinsically reliable by limiting the type and number of possible faults.

[0007] As is well known, among electrical machines, the permanent magnet machine has many advantages in terms of power density. As a reminder, a permanent magnet machine has a rotor, equipped with magnets, and a stator which has windings and insulators.

[0008] In practice, the stator insulators can develop faults and are likely to generate a short circuit in the windings, which can lead to overheating, smoke or a fire. The probability of this type of fault increases for an application relating to the hybridization of an aircraft turbomachine given that the supply voltage is high, the converter switches at high frequencies (which stresses the windings) and the pressure is low at high altitude (low pressure being likely to generate partial discharges leading to the degradation of the insulators). In addition, given that the magnetization is permanent in a permanent magnet machine, it is not possible to immediately stop the source of the short circuit when a fault is detected as long as the rotor is driven.

[0009] In order to eliminate at least some of these drawbacks, a new type of electrical module is proposed, which has a reduced footprint and includes two independent functional channels and limits the risk of failure propagation.

[0010] Incidentally, electrical power supply devices are known in the prior art from patent applications US2020162006A, FR3089715A1 and FR3087960A1. PRESENTATION DE L'INVENTION

[0011] The invention relates to an electrical module configured to be connected to a power shaft of an aircraft turbomachine, the electrical module being configured to take / inject power onto said power shaft, the electrical module comprising: An electrical machine comprising a machine housing in which a stator and a rotor configured to be mechanically connected to the power shaft are mounted, the machine housing having a cylindrical shape extending along a cylinder axis, A first electrical converter mounted in a first housing, A second electrical converter mounted in a second housing, the second converter being independent of the first converter,

[0012] The invention is remarkable in that the first housing and the second housing are each in the form of a half-cylinder extending along the cylinder axis so as to form a cylindrical assembly which is mounted in the extension of the machine housing of the electrical machine in order to limit the size of the electrical module.

[0013] Each converter advantageously has its own housing and is mounted at an equal distance from the electrical machine, which allows for uniform conversion between each inverter. Fault propagation is advantageously reduced since the housings are independent.

[0014] Preferably, each housing comprises a curved casing, a side cover and a central cover. Such a housing has significant accessibility, in particular, through the opening closed by the central cover in order to be able to mount the elements of the converter in a practical and precise manner.

[0015] Preferably, the central covers of the boxes are positioned in contact so as to limit the size and allow a robust association.

[0016] Preferably, each converter comprises at least two power inverters and the electrical machine comprises a stator comprising at least four stars connected to said power inverters. Thus, each converter can participate in the formation of the stator current. Such an architecture allows the electrical machine to be able to operate even in the event of failure of one of the converters.

[0017] Preferably, each power inverter is three-phase and connected to a star. More preferably, the electrical machine comprises a stator comprising windings connected 3 by 3. More preferably, the stator forms 4 stars which are connected to the four three-phase power inverters.

[0018] Preferably, each converter comprises only two power inverters and the electrical machine comprises a stator comprising only four stars connected to said power inverters (two inverters for each of the two converters). Such an electrical module has an optimal structure.

[0019] According to one aspect of the invention, each converter comprises a power inverter and the electrical machine comprises a stator comprising at least two stars connected to said power inverters. An inverter is thus connected to a single star.

[0020] According to a first aspect, the stars being angularly distributed in the stator, preferably uniformly, the two power inverters of a converter are connected to the stars with which they are aligned. Thus, the electrical connections are short and free of crossover, which increases reliability and reduces the probability of fault. In other words, the stars are directly connected with the converter with which the stars are aligned. The two power inverters of a converter are connected to adjacent stars.

[0021] According to a second aspect, the stars being angularly distributed in the stator, preferably uniformly, the two power inverters of a converter are not connected to the stars with which they are aligned. The two power inverters of a converter are connected to distant stars, preferably to diametrically opposed stars. Thus, the converters individually power the electrical machine in a symmetrical manner, which makes it possible to take / inject power more homogeneously on a power shaft, thus improving the service life of the turbomachine. In other words, the stars are not directly connected with the converter with which the stars are aligned. Two diametrically opposed stars are preferably connected to the same converter.

[0022] Preferably, each converter has at least one half-cylinder capacitor. Such a capacitor allows optimal use of the available space to fulfill its function.

[0023] Preferably, the converters are removably mounted in the electrical module, which facilitates maintenance and limits the propagation of faults.

[0024] Preferably, each electrical converter comprises at least one input filter. Preferably, the input filter comprising a plurality of inductors, each electrical converter comprises at least one connection terminal connected to the inductors without crossing. Any crossing of electrical connection cables is avoided, which limits the risk of fault.

[0025] Preferably, each electrical converter comprises at least one electronic interface card configured to control the power inverters.

[0026] The invention also relates to a method of assembling an electrical module, as presented previously, comprising steps: assembling the first housing of the first converter with the second housing of the second converter in order to form a cylindrical assembly and assembling said assembly in the extension of the machine housing of the electric machine.

[0027] The invention also relates to an assembly of an electrical module, as presented previously, and a power shaft of a turbomachine for an aircraft, the rotor of the electrical machine being mechanically connected to the power shaft to take / inject power onto said power shaft. The invention further relates to an aircraft comprising an assembly as presented previously. PRESENTATION DES FIGURES

[0030] With reference to the [ Fig.1 ], a power shaft 100 of an aircraft turbomachine is shown, in particular a low pressure or high pressure shaft. According to the invention, an electrical module 1 is connected to the power shaft 100 to take / inject power onto said power shaft 100.

[0031] As illustrated in [ Fig.2 ], the electrical module 1 comprises an electrical machine 2, a first electrical converter 3A and a second electrical converter 3B which are independent and thus define two functional channels.

[0032] The electrical machine 2 comprises a machine housing 20 in which is mounted a stator and a rotor configured to be mechanically connected to the power shaft 100. The electrical machine 2 is configured to operate as a motor or generator. As illustrated in [ Fig.3 ], the machine housing 20 has a cylinder shape, which is suitable for a machine rotating around the cylinder axis. The electric machine 2 will be presented in more detail later.

[0033] As shown in the [ Fig.2 ], the first electrical converter 3A is mounted in a first housing 30A and configured to perform an electrical conversion between the electrical machine 2 and a first electrical network HA. The second electrical converter 3B is mounted in a second housing 30B and configured to perform an electrical conversion between the electrical machine 2 and a second electrical network HB, the second converter 3B being independent of the first converter 3A.

[0034] According to the invention, as shown in figures 3 à 5 , the first housing 30A and the second housing 30B are each in the form of a half-cylinder so as to together form a global converter, comprising two functional channels, of cylindrical shape. The latter can thus be mounted in the extension of the machine housing 20 in order to form an electrical module 1 of reduced size.

[0035] Thanks to the invention, the two converters 3A, 3B are independent but do not increase the overall size of the electrical module 1 in order to form a compact assembly. The use of half-cylinder housings 30A, 30B makes it easier to assemble the converters 3A, 3B and increases the functional and structural separation to limit the propagation of faults between converters 3A, 3B. The complementarity of the shapes also makes it easier to interface with the electrical machine 2 which remains cylindrical.

[0036] The various elements of electrical module 1 will now be presented in detail.

[0037] As illustrated in [ Fig.2 ], the electric machine 2 comprises a stator comprising four three-armed stars E1-E4. The rotor of the electric machine 2 is not shown in this example. According to a preferred aspect, the electric machine 2 is of the permanent magnet type. As indicated previously, such an electric machine has many advantages in terms of power density. The structure of the stator will be presented subsequently with reference to figures 20 à 23 .

[0038] The first 3A converter is shown schematically in [ Fig.2 ]. The first 3A converter is mounted in a first 30A box which will be presented in more detail later. In this example, the first 3A converter comprises two three-phase inverters 31A, 32A which are interlaced so as to connect a first bus 33A, connected to the first electrical network HA, to two stars E1-E2 of the electrical machine 2. The connection between the inverters 31A, 32A and the winding of the electrical machine 2 will be presented later.

[0039] In a known manner, the first converter 3A further comprises an input filter 34A, a capacitor 35A, electronic close control cards 36A of the inverters 31A, 32A as well as one or more electronic interface cards 39A, 39B.

[0040] The second converter 3B is analogous and its internal structure will not be presented in detail. The elements of the second converter 3B are referenced analogously and are terminated by the index B.

[0041] As illustrated in figures 3 à 5 , the machine housing 20 of the electric machine 2 has a cylindrical shape in order to house the rotor centrally and the stator peripherally outside the rotor. Subsequently, the cylinder, the shape of which the machine housing 20 has, extends along an axis X oriented from the rear to the front. Subsequently, the terms "inner" and "outer" are defined radially with respect to the axis X.

[0042] The first housing 30A and the second housing 30B of the converters 3A, 3B are each in the form of a half-cylinder so as to form together a cylinder which is mounted in the extension of the machine housing 20 in order to form an electrical module 1 of reduced size. In this example, the converters 3A, 3B are secured together. Each housing 30A, 30B has a front mounting flange for securing to the machine housing 20 of the electrical machine 2.

[0043] Advantageously, each 3A, 3B converter has its own independent 30A, 30B box. The 30A, 30B boxes can thus be mounted / dismounted independently, which facilitates maintenance.

[0044] As illustrated in [ Fig.4 ], the second housing 30B comprises a curved casing 301B, a side cover 302B (rear cover), which extends orthogonally to the X axis, and a central cover 303B which extends parallel to the X axis. The second housing 30B is open on the side of its lateral face (front face) opening onto the electric machine 2. The first housing 30A is of similar structure.

[0045] This half-cylinder configuration makes it possible, on the one hand, to avoid the propagation of a fault between two converters 3A, 3B and, on the other hand, to facilitate industrialization and manufacturing. Indeed, the assembly of the elements of a converter 3A, 3B inside a housing 30A, 30B is facilitated thanks to access from the 3 sides (lateral faces and flat face), as will be presented later. Such a solution is advantageous compared to a cylindrical housing for which access is only possible from the lateral faces.

[0046] An example of implementation of a method for assembling a converter 3A, 3B, in particular, the first converter 3A, will be presented.

[0047] With reference to the [ Fig.6 ], only the curved casing 301A of the first box 30A is shown, which is accessible from the two side faces (front face opening onto the electrical machine 2 and rear face which is not closed in the absence of a side cover 302A). Due to its accessibility, components can be positioned in a practical and precise manner in the curved casing 301A. In this example, the curved casing 301A has a front part 301A-AV facing the electrical machine 2 and a rear part 301A-AR which opens onto the rear face.

[0048] The assembly steps will be presented with reference to the figures 7 à 14 .

[0049] First, an electrically insulating flange 37A is mounted in the front part 301A-AV of the curved casing 301A ([ Fig.7 ]), in particular, at the front face. The flange 37A integrates the connectors intended to be connected to the inverters 31A, 32A. In this example, the flange 37A is positioned transversely to the X axis and comprises separating walls configured to receive the inverters 31A, 32A. The flange 37A is intended to come into contact with the electrical machine 2.

[0050] As illustrated in figures 8 And 9, power inverters 31A, 32A are then positioned at the inner periphery of the curved casing 301A so as to maximize the transfer of calories. According to a preferred aspect, the curved casing 301A comprises cooling fluid channels (e.g. oil), cooling fins or other cooling means. Each power inverter 31A, 32A comprises three units which each correspond to an inverter arm. The power inverters 31A, 32A are positioned directly opposite the branches of the stars E1-E2 with which they are connected (configuration [ Fig.18 ]). Alternatively, the electrically insulating flange 37A could be positioned after the power inverters 31A, 32A.

[0051] Close control electronic cards 36A, also known to those skilled in the art as “drivers”, are positioned internally relative to the inverters 31A, 32A as illustrated in [ Fig.10 ]. This advantageously limits the presence of high voltage in this area. It goes without saying that the 36A close control electronic cards could also be integrated into the 31A, 32A inverters.

[0052] Then, with reference to the [ Fig.11 ], a 35A capacitor is mounted internally to the close control electronic boards 36A and behind the flange 37A so as to provide a connection between the power inverters 31A, 32A and the input filter 34A which will be placed at the rear. Advantageously, the 35A capacitor has a half-cylinder shape so as to fulfill its function optimally given the available space.

[0053] In order to place the input filter 34A, with reference to the [ Fig.12 ], a support plate 38A, in the shape of a half-disc, is positioned at the rear of the capacitor 35A, transversely, in order to allow the support of the capacitor 35A and the evacuation of the calories from the capacitor 35A towards the curved casing 301A. The support plate 38A has through openings in order to allow the passage of connectors of the close control electronic cards 36A.

[0054] As illustrated in [ Fig.13 ], one or more electronic interface cards 39A are positioned behind the support plate 38A and connected to the connectors of the close control electronic cards 36A so as to control them. In this example, an electronic interface card 39A is positioned transversely against the support plate 38A. Optionally, other electronic cards may be provided, for example, a lightning filter card.

[0055] A 34A inlet filter is then fixed in the rear part 301A-AR ([ Fig.14 ]), this input filter 34A comprises a set of common mode and differential mode filter elements which are preferably formed by inductors fixed on the inner face of the curved casing 301A and connected to a BORN connection terminal block. The BORN terminal block and the inductors are arranged so as to allow internal distribution of the wiring without crossover up to the capacitor 35A, thus limiting the fault modes as well as the length of the wiring. In other words, there is no crossover between the inductors of the input filter 34A and the BORN connection terminal block but also between the inductors of the input filter 34A and the capacitor 35A in order to limit the risk of fault.

[0056] Finally, with reference to the [ Fig.15 ], the first box 30A is then closed by placing the side cover 302A and the central cover 303A so as to form the first converter 3A which can be handled independently.

[0057] As illustrated in [ Fig.3 ], the first housing 30A and the second housing 30B can be assembled together in order to bring their central covers 303A, 303B into contact. This forms a global converter comprising two independent functional channels. As illustrated in [ Fig.16 ], the overall cylindrical shape of the global converter allows it to be connected in a practical manner to the electric machine 2. The front end of the global converter makes it possible to make accessible the two insulating flanges 37A, 37B of the two converters 3A, 3B which can thus cooperate in a practical manner with the electric machine 2.

[0058] The electric machine 2 will now be presented in more detail. As previously presented, the electric machine 2 comprises a stator which has four three-pointed stars E1-E4. The stars E1-E4 are distributed angularly, each star E1-E4 being diametrically opposed to another star. Subsequently, the stars E1-E4 are divided into two groups which correspond respectively to the two half-cylinders formed by the converters 3A, 3B. Each group of stars is aligned with one of the half-cylinders.

[0059] With reference to the [ Fig.17 ], an example of winding is presented in a flat peripheral projection (“unrolled” view). In this example, a peripheral structure 4 is shown in which 24 notches 40 are formed for mounting 12 annular coils 5. Two consecutive notches 40 delimit between them a tooth 41 for supporting the winding. Each coil 5 comprises a phase PH1-PH3 to be connected. In a known manner, each coil 5 comprises several turns. Each star E1-E4 thus comprises three phases PH1-PH3. In this example, there is a single phase PH1-PH3 per notch 40, that is to say, a turn extends on the outward journey into a notch 40 and extends on the return journey into an adjacent notch 40. The phases PH1-PH3 of each star E1-E4 are spaced apart, which reduces the risk of short circuit.

[0060] The chosen winding architecture allows to naturally limit possible faults without resorting to a complex insulation system. Such a winding architecture allows to limit all faults in a synergistic manner with the innovative structure of the 3A, 3B converters. As observed in [ Fig.17 ], the winding architecture allows: to increase as much as possible the distance between different phases PH1-PH3, to order the turns of the same slot 40 so as to reduce the electrical voltage between two turns of the same slot 40, in order to reduce the stress on the insulation so as not to oversize it, and to limit the number of turns crossing in the coil heads, each crossing being a possible source of fault and requiring local reinforcement of the insulation system.

[0061] An example of electrical interconnection of the winding with the converters 3A, 3B is shown schematically in [ Fig.18 ]. Regarding the interconnections of stars E1-E4 with converters 3A, 3B, direct connections are preferred with minimal connection lengths. Thus, inverters 31A, 32A, 32A, 32B are respectively connected to stars E1-E4. In this example, each converter 3A, 3B controls stars E1 / E2 and E3 / E4 of the stator which belong to the same group. Crossing turns are avoided. Despite the separation of converters 3A, 3B into half-cylinders, the connection to electrical machine 2 does not cause an increase in faults or complexity.

[0062] Another example of electrical interconnection of the winding with the converters 3A, 3B is shown schematically in [ Fig.19 ]. In this example, each converter 3A, 3B controls stars E1-E4 of the stator which belong to different groups, in particular, two diametrically opposed stars E1 / E3 and E2 / E4.

[0063] Such a configuration is advantageous since it ensures symmetry of operation, which is beneficial when drawing or injecting power onto a turbomachine shaft 100. In the event of a failure, stars belonging to different groups allow the passage of current, which avoids the generation of a tangential torque over only 180° in the electric machine 2. In the absence of a failure, symmetry is also advantageous since the power passing through each converter 3A, 3B is not always identical. The use of opposite stars E1 / E3 and E2 / E4 by the same converter 3A, 3B makes it possible to make the use symmetrical. Preferably, additional insulation is added at the crossing of the connectors linked to the inverters 31B and 32A.

[0064] An example of the realization of a stator of the electric machine 2 will be presented with reference to the figures 20 à 23 The stator has a peripheral structure 4 comprising on its internal surface 24 regularly spaced longitudinal notches 40. Two consecutive notches 40 delimit between them a tooth 41 making it possible to support the coils 5. In this example, 12 coils 5 are placed in the peripheral structure 4.

[0065] As illustrated on the figures 21 et 22 , each coil 5 has an elongated annular shape and extends into two consecutive notches 40 of the peripheral structure 4. Each coil 5 comprises in this example 16 turns but it goes without saying that the number of turns could be different. Each turn comprises one or more conductive wires in parallel. Preferably, each conductive wire has a round or rectangular section. It goes without saying that the number of notches 40 and coils 5 could be different.

[0066] As illustrated in [ Fig.22 ], with the 12 coils 5, 4 three-phase stars E1-E4 can be formed. Electrical connectors (not shown) are also provided to connect the phases PH1-PH3 of the stars E1-E4 with the converters 3A, 3B.

[0067] In this example, as shown in [ Fig.20 ], the longitudinal notches 40 have a substantially dovetail section but it goes without saying that the notches 40 could have a rectangular section. In the latter case, as shown in [ Fig.23 ], the coils 5 are inserted into rectangular notches 40' which are closed by notch shims 42. Preferably, the assembly then undergoes vacuum impregnation with resin to allow for joining. The electrical machine 2 thus formed makes it possible to advantageously take into account the advantageous specificities of the converters 3A, 3B without affecting the performance or increasing the risk of fault.

[0068] To assemble the electrical module 1, with reference to the [ Fig.3 ], it is sufficient to secure together the machine box 20, the first box 30A and the second box 30B. The electrical module 1 can be assembled in a practical and rapid manner by assembling together the converters 3A, 3B and mounting them in the extension of the electrical machine 2. The electrical module 1 thus has a limited size, which is advantageous in an aeronautical context.

[0069] With reference to the [ Fig.1 ], in motor operation, the networks HA, HB separately supply the converters 3A, 3B which respectively supply separate stars E1-E4 of the electrical machine 2, thus forming separate functional channels. In the event of a malfunction of one of the stars E1-E4 or one of the converters 3A, 3B, redundancy is ensured without risk of fault propagation.
