Description

[0001] The present invention relates to a bell cup unit for a high-speed rotary atomizer unit for generating spray jets, for example for applying paints to the surfaces of components, such as vehicle body components, vehicle attachments in the interior, in particular the interior, and in the exterior, in particular the exterior, as well as industrial components, comprising a shell unit, in particular with a paint contact surface, and a receiving unit. Furthermore, the invention relates to a high-speed rotary atomizer unit with a bell cup unit and a method for producing a bell cup unit.

[0002] In modern painting systems for painting motor vehicle body components, rotary atomizers are usually used as application devices. These have a rapidly rotating bell cup that, due to the centrifugal forces acting on the paint, transfers the paint to be applied into lamellae, which then atomize into droplets.

[0003] On the one hand, the design of such bell cups aims to keep the weight as low as possible to reduce the mechanical stresses that the bell cup exerts on the bearing unit, for example, due to the high speed of up to 100,000 rpm. Furthermore, keeping the bell cup as light as possible is also advantageous in reducing the time required for deceleration and acceleration of the bell cup, thereby increasing process reliability and efficiency.

[0004] Secondly, the design of the bell cup must achieve sufficient stability, especially high-speed stability, so the materials used must be sufficiently wear-resistant and hard. Conventional bell cups are therefore usually made of titanium or aluminum to achieve sufficient strength while keeping the weight as low as possible.

[0005] In this context, composite bell cups have also become known. These consist of a material combination of a lightweight material with relatively low strength and a heavy material with high strength, in order to achieve a bell cup with the lowest possible weight and the greatest possible strength. Composite bell cups therefore consist of several components made of different materials, with the various components being joined together during assembly.

[0006] However, even such composite bell cups do not represent a satisfactory compromise between the design goals of the lowest possible weight on the one hand and the highest possible strength on the other.

[0007] The invention is therefore based on the object of creating a bell cup and a manufacturing method for a bell cup that offers the greatest possible mechanical strength while being as lightweight as possible. Furthermore, physical requirements such as cleanability, wettability, hardness, and electrical conductivity are to be combined, as well as improving the reproducibility with regard to balancing quality and concentricity of the overall system.

[0008] The object is achieved by a bell cup unit having the features of claim 1 and a high-speed rotary atomizer unit having the features of claim 12, and by a method for producing a bell cup unit having the features of claim 14. Preferred developments are the subject of the subclaims. Further properties and advantages are the subject of the general description and the description of the exemplary embodiments.

[0009] The bell cup unit according to the invention for a high-speed rotary atomizer unit for generating spray jets, in particular for applying paints to the surfaces of components, such as vehicle body components, comprises a shell unit, in particular with a paint contact surface, for generating spray jets, which is formed essentially from a first material, and at least one receiving unit for receiving the bell cup unit on at least one drive unit, wherein the receiving unit is formed essentially from a second material. The shell unit and the receiving unit are firmly and firmly connected to one another in a material-to-material manner.

[0010] In particular, the integral connection is formed over a maximum diameter, or a maximum possible cross-sectional area of the shell unit and / or the receiving unit, between the receiving unit and the shell unit. A integral connection within the meaning of this application is a connection in which the connecting partners are held together directly by their atomic or molecular forces. It is also advantageous to simultaneously have a non-detachable connection, which can in particular only be separated by destroying the connecting means. Preferably, the receiving unit and the shell unit have at least partially congruent and preferably congruent cross-sections at a transition, or within a transition region, between the receiving unit and the shell unit.Alternatively or additionally, the receiving unit and the shell unit can also have at least partially a force-locking and / or form-locking connection.

[0011] The invention has many advantages. A significant advantage of the invention is that the materially bonded and secure connection between the receiving unit and the shell unit creates a mechanically high-strength and resilient bell cup unit. This advantageously results in power transmission across or through the maximum available diameter, or the maximum possible cross-sectional area. This minimizes the stresses present at the transition between the bell unit and the receiving unit. As a result, the required diameters and cross-sectional areas at a transition can be reduced, allowing the overall weight to be further reduced. This also means less power is required for the drive. At the same time, the materials of the shell unit and the receiving unit can be optimally selected for the respective task or circumstances.Another advantage is that the load on the storage area can be reduced.

[0012] The integral connection also prevents any possible relative rotation or other relative positional changes between the receiving unit and the shell unit during operation, which could occur, for example, due to joining tolerances in multi-part rotary atomizers. Advantageously, effects resulting from such a relative positional change, such as a change in balance, cannot occur.

[0013] The bell cup unit preferably has a rotationally symmetrical structure and is rotatable about a rotational axis. The bell cup unit can preferably rotate about the rotational axis at a high speed of at least 2000 rpm or 5000 rpm or 10000 rpm or 30000 rpm or 50000 rpm or 70000 rpm or 100000 rpm or even higher speeds. The operating speeds are preferably between 15000 rpm and 80000 rpm. Advantageously, the receiving unit and the shell unit together have at least one feed opening along the rotational axis through which a viscous fluid such as a paint can be fed to the shell unit. The feed opening can have a conical, cylindrical, or even discontinuous cross-sectional area.In particular, the shell unit comprises at least one paint running surface, preferably designed as a widening section to which a viscous fluid, such as a varnish or a liquid paint, can be applied. The widening section can preferably have, for example, a conical shape or a shape which, at least in sections, preferably corresponds to one or more functions, in particular a non-linear function, such as an exponential function. Viscous fluid applied to the rotating shell unit expediently moves outwards due to inertia and is released as a spray jet from a tear-off edge at an outer radial end of the shell unit. The receiving unit is preferably arranged along the axis of rotation at an end of the bell cup unit opposite the tear-off edge.

[0014] Advantageously, at least the shell unit and / or the receiving unit, in particular each, are manufactured using an additive manufacturing process. Preferably, the bell cup unit is manufactured using an additive manufacturing process. Advantageously, an additive manufacturing process enables the production of integral and strong connections, in particular between the shell unit and the receiving unit.

[0015] Preferably, the first material, i.e. the material of the shell unit, is non-magnetic. In particular, the second material, i.e. the material of the receiving unit, is magnetic. This advantageously makes it possible to realize a magnetic holding force by the receiving unit, while, however, transport of a viscous fluid on the shell unit is possible without interaction by magnetic forces between the first metal of the shell unit and the viscous fluid, such as, for example, a paint with metal particles. Further advantageously, a magnetic holding force can be generated by the entire receiving unit. This makes particularly high holding forces possible. Furthermore, the magnetic holding force can be applied or transmitted homogeneously over the entire length or surface of the receiving unit.

[0016] Particularly preferably, the first material is formed from titanium or aluminum or from austenitic and, in particular, non-magnetic steel, such as stainless steel or another steel alloy. These high-strength materials advantageously have sufficient strength for the high rotational speeds, so that thin material cross-sections can be realized. This advantageously minimizes inertial forces that occur. Furthermore, these high-strength materials have a low density and high corrosion resistance and chemical stability against the substances contained in the paint or solvent. The metals are also advantageously non-magnetic. In particular, titanium and austenitic steels can also be processed using additive manufacturing processes. Furthermore, the first material can also be formed from a different metal. In particular, the second material is formed as a ferromagnetic steel with a ferritic or martensitic structure. Preferably, the second material can also be formed, for example, as a structural steel. Alternatively, other magnetic materials are also possible as the first and second materials, such as a composite material with a metallic matrix or the like.

[0017] Preferably, at least one transition, and in particular a material transition, is present between the receiving unit and the shell unit. In particular, the transition between the shell unit and the receiving unit extends over a transition region which extends over partial regions of the shell unit and / or the receiving unit along the axis of rotation. Preferably, the extent of the transition region is small in relation to a height of the bell cup unit. The transition region preferably extends over a region between 0.1% and 5% of the height of the bell cup unit, and preferably over a region between 0.5% and 3.5% of the height of the bell cup unit, and particularly preferably over a region between 1% and 2% of the height of the bell cup unit.In addition, the transition area can also extend over an area corresponding to up to 10% or up to 20% of the height of the bell cup unit or even an even larger proportion of the height of the bell cup unit.

[0018] In particular, in the transition region, particularly locally limited, between the shell unit and the receiving unit, the first material is present exclusively within the shell unit and the second material is present exclusively within the receiving unit. Advantageously, due to this abrupt material transition, essentially only one material is present in each of the shell unit and the receiving unit. Advantageously, the material properties in the shell unit and the receiving unit are precisely defined. This minimizes any interaction between the various atoms or molecules, particularly influenced by a structural design, such as a lattice structure or the like, of the materials.

[0019] In another advantageous development, there is a continuous material transition between the first material and the second material in the transition region, i.e. the second material is present proportionally in the shell unit and / or the first material is present proportionally in the receiving unit within the transition region. Preferably, a distribution of the proportions of the two materials follows a predetermined distribution, in particular along a rotation axis. Preferably, the proportion of the first material in the receiving unit and / or the shell unit and / or the proportion of the second material in the receiving unit and / or the shell unit changes at least partially linearly, quadratically, exponentially or logarithmically along the transition region. Furthermore, a distribution of the proportions within the transition region can be composed of different distributions of the proportions in sections. The proportion can be defined as a mass fraction, a volume fraction, or even a molecular fraction. A smooth material transition advantageously allows the material properties in the transition region to change continuously, particularly according to desired specifications. Alternatively, other distributions are also possible, e.g., in the circumferential or radial direction. In particular, a transition region along the rotational axis is so small that any influence on the viscous fluid by a second, particularly magnetic, material present in the bell unit is small and, in particular, negligible.

[0020] Additionally or alternatively, at least one further material, preferably a transition material, can be present in the transition region. Several different transition materials can also be present. The transition material can advantageously form a separate transition unit in the transition region, or alternatively, the transition material can also be present proportionally as an additional material in a smooth material transition. The transition material can advantageously positively influence a connection between the first and second materials, e.g., as an adhesion promoter or as a damping agent between the first and second materials. Other effects and advantages not listed here are possible.

[0021] Preferably, at least one tear-off edge unit is included and / or present, which forms a tear-off edge. The tear-off edge unit is expediently firmly and materially connected to the shell unit. Advantageously, the tear-off edge unit provides a defined geometry of a region around the tear-off edge, which particularly advantageously contributes to a defined formation of a spray jet. For this purpose, the tear-off edge unit can preferably comprise knurling along a circumference or the like, which positively influences the formation of spray jets. Expediently, the geometry of the tear-off edge unit can be precisely defined by machining. In particular, the tear-off edge unit is arranged at a radial end of the shell unit. Alternatively, the tear-off edge unit can also be received on the shell unit in a force-fitting and / or form-fitting manner. In an alternative embodiment, the tear-off edge unit is formed integrally with the shell unit from the first material.

[0022] Advantageously, the tear-off edge unit is essentially formed from a separate material, in particular one different from the first material. The tear-off edge unit preferably comprises at least partially or at least essentially ceramic and / or titanium and / or steel. Ceramic advantageously has a high level of hardness and strength, making it particularly suitable for generating the spray jets. Furthermore, it is advantageously also highly resistant to wear and, in particular, abrasion. Other materials, in particular metals or metal alloys, are also possible as a separate material. Preferably, here too, analogous to the previously described transition region, a further transition region can be present at a transition between the shell unit and the tear-off edge unit, which can be formed abruptly or continuously and / or comprises at least one transition material. All of the above statements can also be applied to this further transition area.

[0023] In particular, the separate material comprises particles, in particular ceramic particles and / or tungsten carbide particles or the like, which inhibit wear.

[0024] The separate material preferably comprises, in particular, additional particles. The particles preferably comprise ceramic particles and / or tungsten carbide particles or the like. Advantageously, the particles can inhibit and / or reduce wear of the tear-off edge unit. Advantageously, the particles can also be incorporated into the separate material using an additive manufacturing process. Furthermore, the particles can advantageously dampen elastic deformation during acceleration of the bell cup unit, thereby reducing stresses that could lead to microcracks and the like.

[0025] In particular, the bell cup unit is formed as a single piece and / or in one piece. Preferably, the bell cup unit is manufactured as a single piece using a single manufacturing process. Advantageously, at least the shell unit and the receiving unit, and in particular the tear-off edge unit and / or a transition unit, are not non-destructively separable from one another, in particular inseparable, and are preferably connected to one another without any, in particular visible, joints. Advantageously, this prevents any structural stress concentration during force transmission. Advantageously, this reduces or minimizes the risk of a material connection failing at the sensitive joints. Furthermore, the required structural component cross-sections and thus the weight of the bell cup unit can be minimized, so that a bell cup unit with a significantly lower weight compared to the prior art can be obtained.

[0026] Preferably, a homogeneous material or microstructure is present within the bell cup unit, and in particular at least within the shell unit and / or the receiving unit. Advantageously, there are no unwanted and manufacturing-related inclusions such as cavities or graphite pockets or the like, which locally influence and, in particular, weaken the material structure. Such a homogeneous microstructure is advantageously obtainable through additive manufacturing processes.

[0027] The shell unit preferably comprises at least one distribution disc element. Advantageously, the distribution disc element is firmly and firmly bonded to the shell unit as a component of the shell unit and is also formed from the first material. Due to the one-piece design, there are no joints, which would weaken the structural design in particular. Advantageously, the distribution disc element promotes a uniform distribution of the viscous fluid and its transport in the radial direction along the paint running surface of the shell unit.

[0028] Particularly preferably, the shell unit and / or the receiving unit comprise at least one flushing opening and / or a plurality of flushing openings. The flushing openings are preferably designed as flushing lines, which can be formed at least during production using an additive process. Alternatively or additionally, flushing openings or flushing lines can also be formed or reworked by machining. Advantageously, the flushing openings enable cleaning or cleaning of the outer contour of the bell cup unit, and in particular of the shell unit, from the interior of the bell cup.

[0029] The receiving unit expediently comprises at least one, in particular approximately cylindrical, conical, tapered, or prismatic machine holder. In particular, the machine holder preferably has standardized dimensions. Advantageously, the conical or tapered machine holder can be inserted into a complementary shaped profile and clamped against the shaped profile in a force-fitting manner, in particular elastically.

[0030] In particular, the bell cup unit has at least one and preferably a plurality of internal and closed or sealed cavities. In particular, the shell unit and / or the receiving unit comprises at least one cavity. Such cavities can advantageously lead to further significant weight savings. Preferably, a lattice or honeycomb structure can be provided in the cavity to further optimize strength and / or weight. At the same time, some of the saved material can be used at other locations for strength or wear-critical areas. Overall, a lower total weight can be achieved.

[0031] Further advantageous developments of the bell cup unit and its properties and advantages arise from the entire application.

[0032] The high-speed rotary atomizer unit according to the invention comprises at least one bell cup unit as described above and a drive motor on which the bell cup unit can be or is mounted, in particular in a force-fitting and / or form-fitting manner. The lower weight of the bell cup unit according to the invention also reduces the load on the bearings of the drive motor. Further advantages and properties emerge from the entire application.

[0033] The method according to the invention for producing a bell cup unit as described above comprises at least the following method steps, in any order: Construction, in particular layer-by-layer construction, of a first body by additive manufacturing, which is essentially formed from a first, in particular magnetic or non-magnetic, material; and construction, in particular layer-by-layer construction, of a second body integrally connected to the first body by additive manufacturing, wherein the second body is essentially formed from a second, in particular magnetic, material.

[0034] The process also offers many advantages. By constructing the bodies layer by layer, any proportion of the individual materials and their distribution can be advantageously provided at a transition or transition area between the bodies. A further advantage is a homogeneous material structure with high strength within the bodies. Bonded joints between two bodies can be produced with homogeneous and, above all, high quality across the entire cross-section or a maximum diameter.

[0035] Another significant advantage of the process is that additive manufacturing allows for virtually any geometry. Internal and closed cavities can be incorporated directly during production.

[0036] Furthermore, a relative change in the position of the materially bonded bodies to each other cannot occur.

[0037] The method preferably comprises the construction of at least one third body, in particular a tear-off edge unit, by additive manufacturing, which is materially and firmly connected to at least the first body and / or the second body. The third body is preferably formed substantially from a separate material, in particular a ceramic. Other materials are also possible. Alternatively, the third body, in particular one that is present, can preferably be provided as a basis for the construction of the first body. In this case, the third body can also be produced by a different manufacturing process. The third body then serves as the basis for the construction of the first body by additive manufacturing.

[0038] The additive manufacturing process preferably comprises at least one laser deposition welding process. Preferably, at least the first and / or the second material is in powder form, i.e., as a powder which is heated and, in particular, melted by a laser, in particular in a locally limited area, so that a material-to-material connection is created with an existing piece of a body and / or an adjacent body. Advantageously, transition regions, for example between two bodies, can be manufactured economically and efficiently with continuous changes in the material proportions. Particularly advantageously, a further material, such as a transition material, can also be provided without any problem in a transition region.

[0039] In particular, the first body is designed as a shell unit. Preferably, the second body is designed as a receiving unit. Advantageously, the third body is designed as a tear-off edge unit.

[0040] Preferably, the bell cup unit is machined and / or a surface coating is applied, in particular to provide the required surface quality for generating a spray jet or to enable the required balancing and / or roundness for the particularly high speeds required. Machining and / or machining can advantageously be carried out, in particular, by turning, milling, drilling, or the like. Alternatively or additionally, a ceramic coating, for example, can further increase wear resistance.

[0041] Further advantageous developments of the method as well as its properties and advantages are evident from the entire application.

[0042] Further features and advantages of embodiments of the invention are described below with reference to the drawings. The same reference numerals are used for identical or similar parts and for parts with identical or similar functions. They show: Fig. 1 is a schematic sectional view of a bell cup unit according to the invention in a first exemplary embodiment; Fig. 2 is a schematic perspective view of the bell cup unit according to the first exemplary embodiment; Fig. 3 is a schematic sectional view of a bell cup unit according to the invention in a second exemplary embodiment; Fig. 4 is a schematic perspective view of the bell cup unit according to the second exemplary embodiment; Fig. 5 is a schematic sectional view of a bell cup unit according to the invention in a third exemplary embodiment; Fig. 6 is a schematic perspective view of the bell cup unit according to the third exemplary embodiment; and Fig. 7 is a detailed view for visualizing the method according to the invention for producing the bell cup unit.

[0043] It is not necessary for a bell cup unit according to the invention to have all of the features described below. It is also possible for a bell cup unit according to the invention to have only individual features of the exemplary embodiments described below.

[0044] Fig. 1 shows a schematic sectional view of a bell cup unit 100 according to the invention according to a first exemplary embodiment. The bell cup unit 100 comprises a shell unit 1, which is essentially made of a first material 2, and a receiving unit 3, which is essentially made of a second material 4. The bell cup unit 100 is rotationally symmetrical and extends along a rotation axis 5, about which the bell cup unit 100 can be rotatably mounted on a drive machine via the machine holder 15 of the receiving unit 3.

[0045] Furthermore, the bell cup unit 100 here comprises a separation edge unit 6. The separation edge unit 6 is essentially made of a further separate material 7, which here is designed as a ceramic 7. The separate material here comprises additional particles 7a, here separate tungsten carbide particles, which inhibit wear of the separation edge unit 6. The separation edge unit 6 here comprises a separation edge 13. During operation, a viscous fluid, such as a paint, is introduced through a feed opening 17, which is transported along the paint running surface 18 of the rotating shell unit 1 in the radial direction 5a outwards to the separation edge 13, at which the viscous fluid detaches from the separation edge in the radial direction during operation in the form of droplet or lamellar atomization. This spray is formed by shaping and / or directing air into one or more spray jets, which can be used, for example, for painting vehicle body components.

[0046] The second material 3 of the receiving unit 4 is ferromagnetic steel. The ferromagnetic steel applies a holding force for holding the bell cup unit 100 on a drive machine directly and without additional components such as a magnetic ring. The first material 2 of the shell unit 1 is non-magnetic to prevent any interaction and resulting influence between the viscous fluid, such as a paint laden with metal particles, and the shell unit 1. The first material 2 is titanium, which has high strength.

[0047] Advantageously, the bell cup unit 100 is formed as a single piece, meaning that the shell unit 1, the receiving unit 3, and the tear-off edge unit 6 cannot be separated without causing damage. There are no joints with structural elements such as joining notches that weaken the flow of force. This allows the weight of the bell cup unit 100 to be further reduced.

[0048] The bell cup unit 100 according to the invention is manufactured here using an additive manufacturing process. First, the shell unit 1 is constructed as a first body A through additive manufacturing. Subsequently, the receiving unit 3 is directly and firmly connected as a second body B and assembled onto the shell unit 1.

[0049] The tear-off edge unit 6 as a third body C, which is also constructed here by additive manufacturing, is directly and firmly connected to the shell unit 1 as the first body A.

[0050] A transition 8a between the shell unit 1, ie body A, and the receiving unit 3, ie body B, is designed here as a transition area 8, see in detail Fig. 7 . A further transition 19a is present here between the shell unit 1 and the tear-off edge unit 6.

[0051] Furthermore, the bell cup unit 100 here comprises several internal cavities 16, which reduce the weight of the bell cup unit 100 and can be manufactured particularly efficiently using the additive manufacturing process. The cavities 16 are distributed symmetrically around the rotation axis 5 and extend through the receiving unit 3 and the shell unit 1.

[0052] Fig. 2 shows a schematic perspective view of the rotationally symmetrical bell cup unit 100 according to the first embodiment.

[0053] Fig. 3 shows a schematic sectional view of a bell cup unit 100 according to the invention according to a second exemplary embodiment. Here, the bell cup unit 100 comprises additional flushing openings 10 designed as flushing lines 10. Advantageously, the flushing openings 10 are also manufactured using the additive manufacturing process, so that no accessibility for machining is necessary.

[0054] Fig. 4 shows a perspective sectional view of the bell cup unit 100 according to the second embodiment with the rinsing openings 10. An outer surface of the shell unit 1 can be cleaned through the rinsing openings 10. A rinsing fluid flows out through the rinsing openings 10 and is collected and redirected by the surrounding bead present there, particularly due to the Coanda effect (external cleaning). The bead can be avoided if necessary by skillfully aligning the channel channels of the rinsing fluid bores, which cannot be achieved using machining processes.

[0055] Fig. 5 shows a schematic sectional view of a bell cup unit 100 according to the invention according to a third exemplary embodiment. Here, the shell unit 1 of the bell cup unit 100 comprises, in addition to the bell cup unit 100 according to the second exemplary embodiment, a distribution disc element 9, by means of which the transport of the viscous fluid to the paint running surface 18 of the shell unit 1 can be controlled.

[0056] Fig. 6 shows a schematic perspective view of the bell cup unit 100 according to the third embodiment.

[0057] Fig. 7shows a detailed view to visualize the method according to the invention for producing the bell cup unit 100. Here, a detailed view of the transition 8a between the receiving unit 3 and the shell unit 1 is shown as an example. The transition 8a between the shell unit 1 and the receiving unit 3 is designed here as a transition region 8, which extends over one region of the shell unit 1 and the receiving unit 3. The bodies A, B, C are each built up here by a laser 12 by means of laser deposition welding. The materials are provided as powder 11, i.e. in powder form, and melted by the laser 12 so that they form the bodies A, B, C. The bodies B, C are built up on the already at least partially present body C and are thus directly and firmly connected to the body A in a material-to-material manner. In the transition area 8, there is a material connection between the shell unit 1 and the receiving unit 3, so that overall a one-piece bell cup unit 100 is present, wherein the shell unit 1 and the receiving unit 3 cannot be separated from each other without destruction.

[0058] The transition region 8 extends here along the rotation axis 5. Various distributions of the materials 2, 4 are possible in the transition region 8. Curve a shows a sudden material transition, curve b a continuous material transition with a sectionally linear distribution of the mass fractions and a sectionally exponential distribution of the mass fractions of the first and second materials 2, 4, and in curve c, a transition material 14 is additionally present within the transition region 8. The transition material 14 forms a separate transition unit here.

[0059] Analogously, the previously described properties apply to the further transition 19a and a transition area 19 formed here between the shell unit 1 and the tear-off edge unit 6.

[0060] Advantageously, the bell cup unit 100 is machined after production using the additive manufacturing process, and thus also balanced, for example. Subsequently, certain areas, such as the painted running surface 18 of the shell unit 1, are coated to provide the necessary wear resistance and surface quality for generating the spray jets.
