Description

[Technical field]

[0001] The present invention relates to a poly(meth)acrylic resin sheet for molding and a processed molded product using the same. The present invention also relates to a method for producing the poly(meth)acrylic resin sheet for molding and a method for decomposing and recovering the same. [Background technology]

[0002] Resin sheets are used as resin molded articles or materials thereof, such as signs, soundproof walls, resin exterior wall sheet materials for agricultural greenhouses, and even roof materials for carports and garages. In particular, (meth)acrylic resin sheets are widely used as resin molded articles or materials thereof that are installed outdoors, because of their excellent color development, moldability, and weather resistance. Such resin molded bodies installed outdoors run the risk of being damaged or shattered, causing secondary damage to people or property, when they come into contact with or are hit directly by flying stones, objects flying or scattered by wind and rain, or are struck by an automobile or other vehicle. Therefore, resin molded bodies are required to have the property of not scattering fragments even if they are damaged or shattered by impact (hereinafter sometimes simply referred to as "shatterproof property").

[0003] A technique has been proposed for improving shatterproofing properties by providing a shatterproofing member such as a synthetic resin net on a resin sheet or a resin molded body. For example, Patent Document 1 proposes "a soundproofing member made of shatterproof acrylic glass, which is prevented from falling fragments, characterized in that a plurality of synthetic fiber threads, a synthetic resin belt, or a synthetic resin net that keeps fragments generated when the acrylic glass is shattered from scattering by stretching action is embedded in the soundproofing member almost at the center." Also, Patent Document 2 proposes "a shatterproof synthetic resin plate having excellent shatterproofing properties when broken, characterized in that a net or sheet for preventing shattering is embedded in a sandwich shape in a synthetic resin plate or attached to one side of the plate, and the outer periphery of the net or sheet is extended outward from the synthetic resin plate all around." Furthermore, Patent Document 3 proposes "a non-fragmentable panel made of a thermoplastic polymer material, comprising at least one network of strands adhered to the thermoplastic polymer material constituting the panel, each strand of the network being embedded in the thermoplastic polymer material constituting the panel in close proximity to at least one surface of the panel." [Prior art documents] [Patent documents]

[0004] [Patent Document 1] Special Publication No. 08-026525 [Patent Document 2] Publication number 05-006119 [Patent Document 3] JP 2000-336176 A Summary of the Invention [Problem to be solved by the invention]

[0005] The resin sheets or resin molded bodies described in Patent Documents 1 to 3 are all said to be capable of improving shatterproof properties, but the inventors' investigations have revealed that even among these resin sheets or resin molded bodies, some do not fully exhibit shatterproof properties, and there is therefore room for further improvement. Incidentally, since resin molded bodies are installed outdoors, it is important that they have excellent design and visibility, and it is required that the shatterproof member provided in the resin molded body is not visible from the outside (concealment of the shatterproof member). In particular, in outdoor signs that are lit at night by a light-emitting device such as a fluorescent lamp installed inside, the shatterproof member is easily seen through and has poor concealment. In addition, since resin sheets are processed into various shapes according to the application to form processed molded bodies, they are also required to have excellent processability into processed molded bodies, for example, so that they can be easily molded into a predetermined shape. However, Patent Documents 1 to 3 do not consider at all a resin sheet or resin molded article that exhibits excellent shatterproof properties while also realizing the hiding property of the shatterproof member and the processability into a resin molded article.

[0006] The present invention aims to provide a (meth)acrylic resin sheet for molding that exhibits excellent shatterproof properties while also exhibiting excellent concealment properties for a synthetic fiber fabric that is a shatterproof member, and excellent processability into a molded product, and a molded product using the sheet. Another objective of the present invention is to provide a method for producing a poly(meth)acrylic resin sheet for molding, and a method for decomposing and recovering the same. Effect of the Invention

[0008] The present invention can provide a (meth)acrylic resin sheet for molding that exhibits excellent shatterproof properties while also exhibiting excellent concealment properties for a synthetic fiber fabric that is a shatterproof member and excellent processability into a processed molded product, as well as a processed molded product using the sheet. The present invention can also provide a method for producing a poly(meth)acrylic resin sheet for molding and a method for decomposing and recovering the sheet. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS

[0009] In the present invention and this specification, the term "(meth)acrylic resin" refers to either or both of an acrylic resin and a methacrylic resin. The same applies to "(meth)acrylic monomer", "(meth)acrylic acid ester" and "(meth)acrylate". In addition, in the present invention and this specification, a numerical range expressed using "to" means a range that includes the numerical values before and after "to" as the lower limit and upper limit.

[0010] [[Poly(meth)acrylic resin sheet for molding]] The poly(meth)acrylic resin sheet for molding of the present invention (hereinafter, sometimes simply referred to as the "sheet of the present invention") has a poly(meth)acrylic resin plate having a single-layer structure and a synthetic fiber cloth, and the synthetic fiber cloth is embedded on one surface side of the poly(meth)acrylic resin plate. As a result, when used as a resin molded body such as a signboard or when incorporated into a resin molded body, the resin molded body can exhibit excellent shatterproof properties, and the synthetic fiber cloth as a shatterproof member is also excellent in concealment. In addition, it is easy to mold into a resin molded body and has excellent (secondary) processability into a resin molded body. Therefore, the sheet of the present invention can be used as various resin molded bodies such as the above-mentioned signboard or as a material thereof, and in particular, it can be suitably used for a resin molded body (outdoor resin molded body) or a material thereof that is installed outdoors, and can be particularly suitably used as an outdoor signboard such as a sign pole, a resin exterior wall sheet material for an agricultural house, a roof material for a carport or a garage, or a material thereof.

[0011] The dimensions of the sheet of the present invention are set to a predetermined or arbitrary dimension depending on the application, etc. For example, the thickness is not particularly limited and can be set to the same range as the thickness of the poly(meth)acrylic resin plate described later.

[0012] [Poly(meth)acrylic resin plate] The poly(meth)acrylic resin plate that serves as the base of the sheet of the present invention is a plate-shaped molded product of a single layer structure made of poly(meth)acrylic resin, and contains a synthetic fiber fabric, which will be described later, inside. The poly(meth)acrylic resin board incorporating the synthetic fiber fabric will be described below, and the embedded state of the synthetic fiber fabric will be described later. This poly(meth)acrylic resin plate has a single-layer structure. When the poly(meth)acrylic resin plate has a single-layer structure, peeling of the poly(meth)acrylic resin plate can be prevented, and a decrease in strength, exposure of the synthetic fiber fabric, and deterioration of the design can be suppressed. In the present invention, the term "single layer structure" refers to a structure consisting of a single layer having the same composition, and does not include a multilayer structure consisting of multiple layers laminated by fusion, adhesion, bonding, or the like even if they have the same composition, and a multilayer structure including an intermediate layer, adhesive layer, pressure-sensitive adhesive layer, or the like.

[0013] The dimensions of the poly(meth)acrylic resin plate are set to a predetermined or arbitrary dimension depending on the application to which the sheet of the present invention is applied, i.e., the type and application of the processed molded product, etc. For example, the thickness TS is not particularly limited as long as it allows the synthetic fiber fabric described below to be embedded in the embedded state described below, and can be 1 to 15 mm, and when the sheet of the present invention is applied to a signboard, it is preferably 2 to 6 mm within the above range. The poly(meth)acrylic resin plate may be in the form of a long sheet, a short sheet, or a sheet.

[0014] <Poly(meth)acrylic resin> The poly(meth)acrylic resin forming the poly(meth)acrylic resin plate may be a homopolymer or copolymer resin having structural units derived from a (meth)acrylic monomer such as a (meth)acrylic acid ester or (meth)acrylonitrile, and examples thereof include homopolymers having structural units derived from the above-mentioned (meth)acrylic monomers or copolymers having structural units derived from two or more of the above-mentioned (meth)acrylic monomers, and further copolymers having structural units derived from the above-mentioned (meth)acrylic monomers and structural units derived from other monomers.

[0015] The (meth)acrylic acid ester is not particularly limited, but includes (meth)acrylic acid alkyl ester, (meth)acrylic acid aryl ester, etc., and is preferably a (meth)acrylic acid alkyl ester. The alkyl group constituting the (meth)acrylic acid alkyl ester is not particularly limited, but is preferably an alkyl group having 1 to 8 carbon atoms. The (meth)acrylic acid alkyl ester is, for example, methyl (meth)acrylate, ethyl (meth)acrylate, n-butyl (meth)acrylate, sec-butyl (meth)acrylate, tert-butyl (meth)acrylate, 2-ethylhexyl (meth)acrylate, cyclohexyl (meth)acrylate, lauryl (meth)acrylate, benzyl (meth)acrylate, etc., and is preferably methyl methacrylate. Examples of other monomers include monofunctional monomers having one polymerizable carbon-carbon double bond in the molecule, and polyfunctional monomers having two or more polymerizable carbon-carbon double bonds in the molecule. Examples of such monofunctional monomers include styrene compounds such as styrene, α-methylstyrene, and vinyltoluene; vinyl cyanide compounds such as (meth)acrylamide (excluding (meth)acrylonitrile); unsaturated carboxylic acids or acid anhydrides thereof such as (meth)acrylic acid and maleic anhydride; and N-substituted maleimide compounds such as phenylmaleimide compounds, cyclohexylmaleimide compounds, and methylmaleimide. Examples of the polyfunctional monomer include polyunsaturated carboxylic acid esters of polyhydric alcohols such as ethylene glycol dimethacrylate, butanediol dimethacrylate, and trimethylolpropane triacrylate; alkenyl esters of unsaturated carboxylic acids such as allyl acrylate, allyl methacrylate, and allyl cinnamate; polyalkenyl esters of polybasic acids such as diallyl phthalate, diallyl maleate, triallyl cyanurate, and triallyl isocyanurate; and aromatic polyalkenyl compounds such as divinylbenzene.

[0016] As the poly(meth)acrylic resin, methacrylic resin is preferred in terms of excellent color development, moldability, and weather resistance, and a resin consisting of a homopolymer having a structural unit derived from one type of methacrylic monomer or a copolymer having a structural unit derived from two or more types of methacrylic monomer, and a resin consisting of a copolymer having a structural unit derived from one or more types of methacrylic monomer and a structural unit derived from an acrylic monomer and / or other monomer are more preferred. The methacrylic monomer contained in these homopolymers and copolymers is more preferably methyl methacrylate, and examples thereof include a homopolymer of methyl methacrylate (polymethyl methacrylate (PMMA)) and a copolymer of methyl methacrylate. The content of the structural unit derived from each polymerizable monomer in the poly(meth)acrylic resin can be appropriately determined according to the application and characteristics, for example, the total content in the poly(meth)acrylic resin having the structural unit derived from the (meth)acrylic monomer can be, for example, 50 to 100 mass%, and when the poly(meth)acrylic resin is a copolymer, it is preferably 90 to 99.0 mass%. The content of the structural unit derived from methyl methacrylate in the (meth)acrylic monomer in the copolymer can be appropriately determined in consideration of the above total content, for example, 80 to 100 mass%, and when the poly(meth)acrylic resin is a copolymer, it is preferably 90 to 99.0 mass%.

[0017] The poly(meth)acrylic resin may be prepared by polymerizing (meth)acrylic monomers in advance by a conventional polymerization method, but is preferably formed by polymerizing and curing a polymerizable composition during the production of the sheet of the present invention. That is, the poly(meth)acrylic resin plate is preferably formed during the production of the sheet of the present invention without being formed into a plate shape in advance.

[0018] <Pigments and dyes> The poly(meth)acrylic resin plate preferably contains at least one of a pigment and a dye in addition to the poly(meth)acrylic resin, from the viewpoint of hiding power of the synthetic fiber fabric. As the pigment and dye, those usually used in resin compositions can be used without any particular limitation, and appropriate pigments and dyes can be applied taking into consideration the application, design, etc. of the processed molded product. Examples of the pigment include inorganic pigments and organic pigments. Examples of the inorganic pigment include white pigments such as zinc oxide, white lead, lithopone, titanium dioxide, and barium sulfate, red pigments such as red lead and red iron oxide, blue pigments such as ultramarine blue and Prussian blue, and black pigments such as carbon black. Examples of the organic pigment include polycyclic pigments such as azomethine, quinacridone, perylene, and phthalocyanine, azo pigments, and fluorescent pigments. Examples of the dyes include natural dyes, synthetic dyes, fluorescent dyes, etc. Examples of the synthetic dyes include anthraquinone dyes, azo dyes, nitro dyes, indigoid dyes, phthalocyanine dyes, etc.

[0019] The poly(meth)acrylic resin plate may contain one type or two or more types of pigments and dyes. The content of the pigment and dye in the poly(meth)acrylic resin plate is not particularly limited and is appropriately determined in consideration of the design of the processed molded product, the hiding power of the synthetic fiber fabric, etc. For example, the content of the pigment and dye is preferably 1 to 10 mass %, and more preferably 2 to 6 mass %, of 100 mass % in total with the poly(meth)acrylic resin (total mass of polymerizable monomers) forming the poly(meth)acrylic resin plate.

[0020] <Other ingredients> The poly(meth)acrylic resin plate may contain other components that can be generally used in resin compositions, as long as the effects of the present invention are not impaired. The other components are not particularly limited, and examples thereof include a release agent, an ultraviolet absorber, an antioxidant, a lubricant, and an antistatic agent. Examples of the release agent include higher fatty acid esters, higher aliphatic alcohols, higher fatty acids, higher fatty acid amides, higher fatty acid metal salts, and fatty acid derivatives. Examples of the ultraviolet absorbing agent include a benzophenone ultraviolet absorbing agent, a cyanoacrylate ultraviolet absorbing agent, a benzotriazole ultraviolet absorbing agent, a malonic acid ester ultraviolet absorbing agent, and an oxalanilide ultraviolet absorbing agent. Examples of the antioxidant include a phenol antioxidant, a sulfur antioxidant, and a phosphorus antioxidant. Examples of the lubricant include silicone oil and polysiloxane compounds. Examples of the antistatic agent include conductive inorganic particles, tertiary amines, quaternary ammonium salts, cationic acrylic acid ester derivatives, and cationic vinyl ether derivatives.

[0021] The poly(meth)acrylic resin sheet may contain one type or two or more types of each of the other components. The total content of other components in the poly(meth)acrylic resin plate is appropriately determined within a range that does not impair the effects of the present invention, and can be, for example, 0.5 parts by mass or less, and preferably 0.01 to 0.3 parts by mass, relative to 100 parts by mass of the poly(meth)acrylic resin (total mass of polymerizable monomers) forming the poly(meth)acrylic resin plate, the pigment, and the dye. The content of each component in the poly(meth)acrylic resin plate is appropriately determined in consideration of the total content, and can be, for example, preferably 0.01 to 0.2 parts by mass, and more preferably 0.01 to 0.1 parts by mass.

[0022] [Synthetic fiber fabric] The synthetic fiber fabric of the sheet of the present invention may be any fabric formed using threads made of synthetic fibers (synthetic fiber threads), and includes woven fabrics and nonwoven fabrics. Woven fabrics are made by weaving threads in two intersecting directions, usually perpendicular directions. In this case, multiple threads arranged parallel to one direction are called warp threads, and multiple threads arranged parallel to the other direction are called weft threads. In other words, when a synthetic fiber fabric is a woven fabric, the synthetic fiber threads that make up the synthetic fiber fabric extend parallel to each other in two directions. In the present invention, "parallel" may include the range of tolerance allowed for a woven fabric, and includes a case where multiple synthetic fiber threads (multiple warp threads or multiple weft threads) arranged in the same direction are strictly parallel, and a case where multiple synthetic fiber threads arranged in the same direction are arranged at an angle of ±5° from strictly parallel. Furthermore, "orthogonal" may include the range of tolerance allowed for a woven fabric, and includes a case where the warp threads and weft threads are strictly orthogonal (crossing angle of 90°) and a case where the warp threads and weft threads cross at a crossing angle of (90±5°). The weaving method of the woven fabric is not particularly limited, and various known weaving methods can be applied, such as plain weave, twill weave, and satin weave. In terms of the shatterproof properties of the processed molded product and the processability into the processed molded product, plain weave is preferred.

[0023] Nonwoven fabric refers to a sheet-like material made by intertwining synthetic fiber yarns without weaving them.

[0024] The synthetic fiber (synthetic resin) forming the synthetic fiber thread is not particularly limited, and known synthetic fibers can be used. Among the synthetic fibers, synthetic resins such as polyethylene, polypropylene, nylon, and polyethylene terephthalate are preferable. Examples of nylon include nylon 6, nylon 6,6, and nylon 12. By using a synthetic fiber thread (synthetic resin thread) formed from any of polyethylene, polypropylene, nylon, and polyethylene terephthalate, the sheet of the present invention can be realized, which has a better balance between the processability into a processed molded product, the shatterproof property of the processed molded product, and the hiding property of the synthetic fiber cloth. In the present invention, the synthetic fiber cloth formed using synthetic resin thread may be referred to as a synthetic resin cloth. The synthetic fibers preferably have a density different from that of the (meth)acrylic resin or the polymerizable composition described later, in that the synthetic fiber cloth described later is embedded in the poly(meth)acrylic resin plate and the sheet of the present invention having the above three properties can be easily produced by the production method described later. The density of the (meth)acrylic resin or the polymerizable composition described later (depending on the composition) is about 1.17 to 1.20 g / cm 3 The density of the synthetic fiber may be higher or lower than that of the (meth)acrylic resin, for example, 0.90 to 1.15 g / cm. 3 and can be set to 0.95 to 1.10 g / cm 3 On the other hand, the density higher than the density of the (meth)acrylic resin is, for example, 1.20 to 1.80 g / cm. 3 and can be set to 1.25 to 1.40 g / cm 3 It is more preferable that:

[0025] The synthetic fiber yarn is preferably a filament yarn (long fiber yarn), and may be a monofilament yarn formed from one filament yarn, or a multifilament yarn formed from two or more filament yarns. The diameter of the filament yarn (monofilament yarn) is not particularly limited, but from the viewpoints of processability into a processed molded product, shatterproof properties of the processed molded product, and hiding properties of the synthetic fiber fabric, it is preferably, for example, 0.005 to 1.0 mm, more preferably 0.01 to 0.5 mm, and even more preferably 0.02 to 0.3 mm. The outer diameter of the multifilament yarn (the diameter of a circumscribed circle circumscribing a bundle of two or more monofilament yarns) is appropriately determined depending on the number and diameter of the monofilament yarns, and can be, for example, 0.03 to 1.5 mm, and is preferably 0.05 to 1.0 mm. Here, the diameter of the monofilament yarn refers to the diameter of a vertical cross section at any position of the monofilament yarn, and is calculated as the area equivalent diameter. When a commercially available product is used as the synthetic fiber fabric, the catalog value can be used.

[0026] The synthetic fiber yarn is preferably a monofilament yarn in terms of processability into a molded article, the shatterproof properties of the molded article, and the hiding properties of the synthetic fiber fabric, and is more preferably a monofilament yarn having a diameter in the above range. The warp and weft in the woven fabric may be the same filament yarn or different filament yarn. In terms of processability into a molded product, shatterproof properties of the molded product, and hiding properties of the synthetic fiber fabric, the warp and weft are preferably the same filament yarn, more preferably monofilament yarn, and even more preferably monofilament yarn having a diameter in the above range.

[0027] In a synthetic fiber fabric (woven fabric), a plurality of synthetic fiber threads extending in parallel in one direction, i.e., a warp group and a weft group, are arranged (woven) at an arbitrary interval, and the interval is determined appropriately. In terms of processability into a processed molded product, shatterproof properties of the processed molded product, and hiding properties of the synthetic fiber fabric, the interval between the warp group and the weft group (average interval between two adjacently arranged threads) is preferably 0.05 to 10 mm, and more preferably 0.1 to 5.0 mm, respectively. The interval between the warp group and the weft group may be the same or different. The interval between the warp yarn group and the weft yarn group is determined by measuring the distance between the outer surfaces of two adjacent yarns (corresponding to the mesh size of the fabric) at several points and averaging the measured values. The number of measurements is not particularly limited, but may be, for example, five points. When a commercially available synthetic fiber fabric is used, a catalog value (e.g., mesh size value) may be used.

[0028] The thickness TC of the synthetic fiber fabric is not particularly limited and can be appropriately determined depending on the application and the type and diameter of the synthetic fiber yarn used, etc. The thickness TC of the synthetic fiber fabric is preferably 0.1 to 2.0 mm, more preferably 0.15 to 1.5 mm, in terms of processability into a molded product, shatterproof properties of the molded product, and hiding properties of the synthetic fiber fabric. In the sheet of the present invention, the ratio [TC / TS] of the thickness TC of the synthetic fiber cloth to the thickness TS of the poly(meth)acrylic resin plate is not particularly limited as long as the thickness allows the synthetic fiber cloth described below to be embedded in the embedded state described below. From the viewpoints of processability into a molded product, shatterproof properties of the molded product, and hiding properties of the synthetic fiber cloth, the ratio is preferably 0.01 to 0.5, and more preferably 0.02 to 0.2.

[0029] The synthetic fiber fabric may be manufactured using synthetic fiber yarn, or a commercially available product may be used. Examples of synthetic fiber fabrics (woven fabrics) using polyethylene yarn or polypropylene yarn include NIP (trade name, manufactured by Tokyo Screen Co., Ltd.) and PROPYLTEX (trade name, manufactured by SEFER Co., Ltd.). Examples of synthetic fiber fabrics (woven fabrics) using nylon yarn include NYTAL (trade name, manufactured by SEFER Co., Ltd.). Examples of synthetic fiber fabrics (woven fabrics) using polyethylene terephthalate yarn include PETEX (trade name, manufactured by SEFER Co., Ltd.).

[0030] <Buried state> In the sheet of the present invention, the synthetic fiber cloth is embedded on one surface side of the poly(meth)acrylic resin plate, i.e., the synthetic fiber cloth is embedded unevenly toward one surface (also referred to as the main surface) in the thickness direction of the poly(meth)acrylic resin plate. Specifically, the synthetic fiber cloth is embedded in the poly(meth)acrylic resin plate in such a state that the amount of the synthetic fiber cloth embedded in the depth region from one surface of the poly(meth)acrylic resin plate to the center in the thickness direction is greater than the amount of the synthetic fiber cloth embedded in the depth region from the other surface of the poly(meth)acrylic resin plate to the center in the thickness direction. In other words, the synthetic fiber cloth only needs to be embedded in the depth region from the surface of the poly(meth)acrylic resin plate to the center in the thickness direction, and a part of the synthetic fiber cloth (synthetic fiber yarn) may be embedded beyond the center in the thickness direction of the poly(meth)acrylic resin plate. However, the synthetic fiber cloth is not exposed on one surface of the poly(meth)acrylic resin plate. The depth region in which the synthetic fiber cloth is embedded is not particularly limited, so long as it is a region from the center to the surface side in the depth direction of the poly(meth)acrylic resin plate; however, in terms of processability into a processed molded body, the shatterproof properties of the processed molded body, and the concealment properties of the synthetic fiber cloth, for example, it is preferable that the midpoint of the thickness of the synthetic fiber cloth is in a depth region up to 75% from the surface of the depth (thickness) from the center to the surface of the poly(meth)acrylic resin plate in the depth direction, and more preferably a depth region up to 60% from the surface. The sheet of the present invention differs from a sheet in which a synthetic fiber cloth is bonded or heat-fused (e.g., heat-pressed) to the surface of a poly(meth)acrylic resin plate, such that the synthetic fiber cloth is present (exposed) on the surface, in that the synthetic fiber cloth is embedded in the above-mentioned depth region. In the sheet of the present invention, it is sufficient that the synthetic fiber cloth is embedded on one surface side of the poly(meth)acrylic resin plate, and it is preferable that the synthetic fiber cloth is not embedded on the other surface side of the poly(meth)acrylic resin plate.

[0031] In the sheet of the present invention, the synthetic fiber cloth may be embedded in a part of the sheet, but is preferably embedded over the entire sheet, and may be embedded so as to have a size larger than the sheet and protrude from the edge of the sheet, for example, as in the synthetic resin plate described in Patent Document 2. Here, "a part" and "the entire sheet" refer to the area relative to the sheet surface when the sheet is viewed from above. In the sheet of the present invention, the synthetic fiber fabric is usually embedded in a spread state, specifically in a state where it is spread parallel to the surface of the poly(meth)acrylic resin plate.

[0032] The synthetic fiber fabric, while embedded in the poly(meth)acrylic resin plate, i.e., in the sheet of the present invention, generally maintains various states of the synthetic fiber fabric used in the production of the sheet of the present invention. For example, when the synthetic fiber fabric is a woven fabric, in the sheet of the present invention, the synthetic fiber yarns constituting the synthetic fiber fabric extend parallel to each other in two directions. When the synthetic fiber yarn is a monofilament yarn, its diameter is preferably within the above range, and when it is a multi-monofilament yarn, its outer diameter is preferably within the above range. Furthermore, the synthetic fiber yarn is preferably a monofilament yarn having a diameter within the above range. In the sheet of the present invention, for the synthetic fiber fabric (woven fabric), the intervals between the warp yarn groups and the weft yarn groups, as well as the thickness TC and the thickness ratio [TC / TS], are preferably within the above ranges. The above-mentioned properties of the synthetic fiber fabric in the sheet of the present invention can be identified or measured in the same manner as the synthetic fiber fabric used in the sheet of the present invention. The method for extracting the embedded synthetic fiber fabric from the sheet of the present invention is not particularly limited, and may be, for example, the decomposition and recovery method of the poly(meth)acrylic resin sheet for molding of the present invention described below.

[0033] [Other configurations] The sheet of the present invention only needs to have a molding poly(meth)acrylic resin plate incorporating the above-mentioned synthetic fiber cloth, and may have a protective layer, a release layer, etc. for protecting this poly(meth)acrylic resin plate, and the surface may be subjected to surface treatment such as hard coating, water repellency treatment, hydrophilic treatment, photocatalytic treatment, etc., as necessary.

[0034] [Method of manufacturing poly(meth)acrylic resin sheet for molding] The molding poly(meth)acrylic resin sheet of the present invention can be manufactured by a method capable of embedding the synthetic fiber cloth in the above-mentioned embedded state in the poly(meth)acrylic resin plate. The manufacturing method of the molding poly(meth)acrylic resin sheet of the present invention (hereinafter, sometimes simply referred to as the "sheet manufacturing method of the present invention") having the following steps is preferred in that it is easy to embed the synthetic fiber cloth in the above-mentioned embedded state (easy to adjust the embedding position within a predetermined depth range). The sheet manufacturing method of the present invention has a step of immersing the synthetic fiber cloth in a polymerizable composition containing a (meth)acrylic monomer or a partial polymer thereof to polymerize and harden the polymerizable composition. In this step, the polymerizable composition is polymerized and hardened in a state in which the synthetic fiber cloth is suspended or sunk in the polymerizable composition (within the above-mentioned depth range) by utilizing the density difference between the polymerizable composition and the synthetic fiber cloth.

[0035] <Polymerizable composition> The polymerizable composition used in the sheet manufacturing method of the present invention contains a polymerizable monomer such as a (meth)acrylic monomer capable of forming a poly(meth)acrylic resin plate (poly(meth)acrylic resin), and preferably contains a pigment and a dye, and may further contain other components.

[0036] (Polymerizable monomer) The polymerizable monomer is not particularly limited, but may be a monomer corresponding to the desired poly(meth)acrylic resin, specifically, the above-mentioned (meth)acrylic monomers and other monomers. The composition of the polymerizable monomer is selected so as to correspond to the desired poly(meth)acrylic resin. In the present invention, the polymerizable monomer may contain a polymer in which a part of the polymerized monomer has been polymerized in advance. A polymerizable monomer containing a polymer may be conveniently referred to as a "partial polymer." The proportion of the polymerizable monomer that is polymerized in advance is appropriately determined depending on the physical properties of the poly(meth)acrylic resin, the polymerization conditions, and the density of the polymerizable composition, and is preferably 30% by mass or less, and more preferably 1 to 20% by mass, based on the total amount of the polymerizable monomer.

[0037] (Pigments and Dyes) The pigments and dyes contained in the polymerizable composition are the same as those preferably contained in the poly(meth)acrylic resin plate, and the contents thereof are preferably in the same ranges.

[0038] (Other Ingredients) Other components that may be contained in the polymerizable composition include other components that may be contained in the poly(meth)acrylic resin plate, and in addition to the above-mentioned components, include a polymerization initiator, a polymerization regulator, a polymerization inhibitor, a chain transfer agent, etc. As the polymerization initiator, the polymerization regulator, the polymerization inhibitor, and the chain transfer agent, any one that can be used for polymerization of (meth)acrylic resin can be used without any particular limitation. Specifically, as the polymerization initiator, a known radical polymerization initiator such as an azo compound such as azobisisobutyronitrile (AIBN) or a peroxide such as 1,1-di(tert-butylperoxy)cyclohexane can be used. Note that the polymerization initiator, the polymerization regulator, the polymerization inhibitor, and the chain transfer agent may each be used alone or in combination of two or more. The content of the polymerization initiator, etc. in the polymerizable composition is not particularly limited and is determined appropriately. For example, the content of the polymerization initiator in the polymerizable composition can be 0.01 to 1.0 part by mass, and preferably 0.1 to 0.9 part by mass, relative to 100 parts by mass of the total of the polymerizable monomer, pigment, and dye. The polymerizable composition may contain various solvents that are usually used in the polymerization of (meth)acrylic resins in order to make the polymerization reaction uniform and adjust the density. The polymerizable composition can be prepared, for example, by mixing the above-mentioned components.

[0039] <Synthetic fiber fabric> The synthetic fiber fabric used in the sheet manufacturing method of the present invention is the same as the synthetic fiber fabric used in the sheet of the present invention. In the sheet manufacturing method of the present invention, the synthetic fiber fabric immersed in the polymerizable composition usually maintains its shape, physical properties, etc. even after the polymerizable composition is polymerized and cured.

[0040] <Polymerization and hardening process> (Mold (cell)) In the sheet manufacturing method of the present invention, when carrying out the polymerization and curing step, it is preferable to use a mold (cell) having a hollow portion for injecting the polymerizable composition and housing the synthetic fiber fabric. This hollow portion has the same shape and dimensions as the sheet of the present invention, and can be constructed using two flat sheets and a peripheral seal (gasket), for example, as described in Patent Document 3.

[0041] (polymerization hardening) In the sheet manufacturing method of the present invention, first, a synthetic fiber cloth is placed in the hollow part of the mold, and a polymerizable composition is poured in. Then, the mold is positioned so that the flat sheet is horizontal, and the synthetic fiber cloth is floated or submerged in the polymerizable composition until it is embedded in a predetermined state. The synthetic fiber cloth is spread out and placed so that it is parallel to the inner surface of the hollow part (flat sheet). Here, the synthetic fiber cloth is preferably selected from synthetic fiber yarns having a density different from that of the polymerizable composition, and the synthetic fiber cloth is made to float or sink in the polymerizable composition by utilizing the density difference between the synthetic fiber cloth and the polymerizable composition. The floating or sinking of the synthetic fiber cloth can be adjusted by the density difference, the elapsed time in which the mold is arranged so that the flat sheet is horizontal, etc. For example, the elapsed time can be 30 to 120 minutes.

[0042] In the sheet production method of the present invention, the polymerizable composition is then heated to polymerize and harden it. The polymerization temperature is not particularly limited and can be a normal polymerization temperature applied to a (meth)acrylic monomer, for example, in the temperature range of 50 to 90° C., preferably 60 to 80° C. Furthermore, the polymerization can be carried out under multi-stage temperature conditions as necessary. The polymerization time is not particularly limited and can be appropriately determined depending on the degree of polymerization, etc. For example, it can be 1 to 10 hours, or 2 to 5 hours.

[0043] <Other processes> In the sheet manufacturing method of the present invention, a step other than the step of polymerization and curing can also be performed. For example, a heat treatment step can be mentioned. This step is performed to polymerize the polymerizable composition to a high degree to obtain a (meth)acrylic resin molded body. The temperature of the heat treatment is not particularly limited as long as the polymerization proceeds to a high degree, and is, for example, about 65 to 140°C. The heat treatment time can be appropriately set according to the desired degree of polymerization. The heat treatment may be performed in multiple stages, and it is preferable to have a stage where the difference between the heat treatment temperature and the Vicat softening temperature of the obtained (meth)acrylic resin molded body (heat treatment temperature - Vicat softening temperature) is -20 to 40°C. Examples of the heat treatment method include known methods such as hot air heating, hot water spray heating, steam heating, electric heating, and infrared heating. Among these, hot air heating is preferable.

[0044] The sheet manufacturing method of the present invention can produce the sheet of the present invention in which the synthetic fiber cloth is embedded in a predetermined embedding state in the poly(meth)acrylic resin plate by the simple process of storing or filling a synthetic fiber cloth and a polymerizable composition in the hollow part of a mold and polymerizing and curing the composition.

[0045] [Method for decomposing and recovering poly(meth)acrylic resin sheets for molding] Although off-spec products, manufacturing intermediates, manufacturing waste, or used recovered products of the sheet of the present invention (including the sheet of the present invention recovered from the processed molded product of the present invention) may be discarded or incinerated, it is preferable to recycle them from the viewpoints of reducing the environmental load (environmental protection) and building a recycling-oriented society (sustainable society), etc. As a result of the inventor's investigations, it has been found that polymerizable monomers such as (meth)acrylic monomers can be recovered and recycled from the sheet of the present invention by the following method.

[0046] That is, the sheet of the present invention is decomposed at a temperature of 380° C. or higher, and the resulting volatile components and solid matter are separated. By using such a decomposition and recovery method of the present invention, the (meth)acrylic monomer constituting the poly(meth)acrylic resin plate can be chemically recycled. The heating temperature (decomposition temperature) of the sheet of the present invention may be 380°C or higher, and is appropriately determined depending on the type (boiling point, decomposition temperature, etc.) of the poly(meth)acrylic resin forming the poly(meth)acrylic resin plate and the synthetic fiber thread forming the synthetic fiber cloth. For example, the temperature at which the poly(meth)acrylic resin is decomposed and the resulting (meth)acrylic monomer becomes gaseous is preferable, specifically, 385°C or higher is preferable, and 390°C or higher is more preferable. The upper limit of the heating temperature is not particularly limited, but for example, it is preferable to set it to a temperature at which the synthetic fiber forming the synthetic fiber thread does not decompose or volatilize, specifically, 500°C or lower is preferable, and 460°C or lower is more preferable. The heating time is not particularly limited, and can be appropriately determined depending on the decomposition degree of the poly(meth)acrylic resin. For example, it can be 5 to 20 minutes. In this way, the poly(meth)acrylic resin of the poly(meth)acrylic resin plate forming the sheet of the present invention can be thermally decomposed into polymerizable monomers such as (meth)acrylic monomers.

[0047] In the decomposition and recovery method of the present invention, the volatile components and solid matter obtained during or after the thermal decomposition of the poly(meth)acrylic resin are separated. Although various known separation methods can be applied for this separation, it is preferable to separate the (meth)acrylic monomer into a gaseous state as a volatile component at the decomposition temperature and the other components into solid matter, thereby performing gas-solid separation.

[0048] In the decomposition and recovery method of the present invention, steps other than the above-mentioned decomposition and separation steps can also be performed, such as a step of purifying the recovered (meth)acrylic monomer, a step of cutting the sheet of the present invention, and a step of recovering the sheet of the present invention from the processed molded product of the present invention.

[0049] The decomposition and recovery method of the present invention can decompose and recover the sheet of the present invention by the simple steps of decomposition and separation described above, and specifically, can separate and recover polymerizable monomers such as (meth)acrylic monomers from the sheet of the present invention.

[0050] [[Processed molded body]] The processed molded product of the present invention is formed by secondary processing the sheet of the present invention into a shape and size according to the application. When the processed molded product of the present invention is molded as a secondary process, it is easily molded into a predetermined shape, and while it exhibits excellent shatterproof properties, it also has excellent hiding power for synthetic fiber fabrics. When the processed molded product of the present invention is in the form of a sheet, the sheet of the present invention can be used as it is (without processing) as the processed molded product of the present invention. As for the processing method, various processing methods can be applied depending on the shape and dimensions, and examples thereof include molding, rolling, cutting, etc. The molding method is not particularly limited, and examples thereof include heat press molding, vacuum molding, air blow molding, etc. As the processing method, a molding method that can utilize the excellent processability of the sheet of the present invention is preferable, and a heat press molding method is more preferable. The processing conditions for each processing method are not particularly limited and are appropriately determined in consideration of the physical properties of the sheet of the present invention. For example, the heating temperature can be 150 to 200°C, and the pressing pressure can be 1 to 15 MPa. In addition, the cooling condition can be 10 to 50°C.

[0051] The shape and dimensions of the processed molded body are determined according to the application, etc., and are not unique. For example, the total thickness of the processed molded body cannot be determined uniquely, but can be, for example, 3 to 20 mm, and the layer thickness when used as an outdoor signboard can be 2 to 6 mm. The processed molded product of the present invention may have, in addition to the sheet of the present invention, other constituent members, for example, functional layers such as a surface protection layer, a printed layer, and a reinforcing layer, and further, frame members, lighting members, and the like.

[0052] In the processed molded product of the present invention, the surface with the synthetic fiber cloth embedded nearby may be placed on either surface side of the processed molded product when used for a specific purpose. For example, when the processed molded product of the present invention is used as an outdoor signboard (e.g., a pole sign) with a built-in lighting device, it is preferable to place the surface with the synthetic fiber cloth embedded nearby on the inside of the outdoor signboard. By placing the surface with the synthetic fiber cloth embedded nearby on the inside of the outdoor signboard, the concealment properties of the synthetic fiber cloth can be maintained while further improving the shatterproof properties.

[0053] The processed molded product and the sheet of the present invention can be used for various purposes, and in particular, by utilizing the excellent shatterproof property and the concealing property of the synthetic fiber cloth, they can be suitably used as signs, soundproof walls, resin exterior wall sheet materials for agricultural greenhouses, and even roof materials for carports and garages. In particular, they can be suitably used as various resin molded products installed outdoors, and are particularly suitable for outdoor (large) signs such as pole signs. EXAMPLES

[0054] Examples of the present invention will be described below, but the present invention is not limited to these.

[0055] A poly(meth)acrylic resin sheet for molding was prepared as follows, and the shatterproof property, the hiding property of synthetic fiber cloth, and the processability to processed molded products were evaluated. The prepared poly(meth)acrylic resin sheet for molding was also decomposed and collected.

[0056] [Example 1] <Preparation of polymethacrylic resin sheet for molding> A polymerizable composition was prepared by mixing 95.88 parts by mass of methyl methacrylate partial polymer syrup (containing about 5% by mass of polymethyl methacrylate), 0.12 parts by mass of titanium oxide (white pigment), 4 parts by mass of barium sulfate (white pigment), 0.07 parts by mass of 2,2'-azobisisobutyronitrile (AIBN: radical polymerization initiator), 0.05 parts by mass of sodium di(2-ethylhexyl)sulfosuccinate (mold release agent), 0.01 parts by mass of 1-methyl-4-isopropylidene-1-cyclohexene (polymerization regulator), and 0.01 parts by mass of 2-(2-hydroxy-5-methylphenyl)benzotriazole (ultraviolet absorber). The resulting polymerizable mixture was degassed under vacuum.

[0057] Next, two pieces of glass, 10 mm thick and 300 mm square, were placed facing each other, and a polyethylene (PE resin) net (polyethylene monofilament yarn woven fabric (plain weave), monofilament yarn diameter 86 μm, warp and weft yarn openings (spacing) both 125 μm, thickness TC 175 μm, Nip (Tokyo Screen Co., Ltd.)) as a synthetic fiber cloth and a 3 mm thick soft polyvinyl chloride gasket (sealing material) were sandwiched between the two surfaces to form a cell, into which the prepared polymerizable composition was injected. This cell was placed horizontally in a polymerization tank using a heat medium and allowed to stand for a while, and then heated at 60°C for 8 hours and then at 110°C for 1 hour to carry out a polymerization reaction, thereby polymerizing and curing the polymerizable composition. During the above-mentioned standing, the PE resin net floated and was unevenly distributed in the upper part of the hollow part due to the density difference. The polymerization reaction started before the PE resin net reached the inner surface of the hollow part. In this way, a polymethacrylic resin plate (thickness TS: 3 mm) having a PE resin net built in on one surface side of the polymethacrylic resin plate was formed, producing a molding polymethacrylic resin sheet (thickness 3 mm) of Example 1. The polymethacrylic resin plate was semi-milk colored.

[0058] [Example 2] A molding polymethacrylic resin sheet of Example 2 was produced in the same manner as in Example 1, except that a PET resin net was used instead of the PE resin net in Example 1. The PET resin net was PETEX (product name) from SEFER, a woven fabric (plain weave) of polyethylene terephthalate monofilament yarn, with a diameter of 220 μm, warp and weft openings (spacing) of 500 μm each, and a thickness TC of 410 μm.

[0059] [Example 3] A molding polymethacrylic resin sheet of Example 3 was produced in the same manner as in Example 1, except that a nylon resin net was used instead of the PE resin net in Example 1. The nylon resin net was NYTAL (product name) manufactured by SEFER, a woven fabric (plain weave) of nylon monofilament yarn, with the diameter of the monofilament yarn being 160 μm, the openings (spacing) of the warp and weft yarns both being 5000 μm, and the thickness TC being 1290 μm.

[0060] [Comparative Example 1] A molding polymethacrylic resin sheet of Comparative Example 1 was produced in the same manner as in Example 1, except that the PE resin net was not used.

[0061] [Comparative Example 2] A molding polymethacrylic resin sheet of Comparative Example 2 was produced in the same manner as in Example 1, except that glass fiber was used instead of the PE resin net in Example 1. The glass fiber is a nonwoven fabric called E Glass Fiber Mat EM135SL (product name, basis weight 11.7g / 0.09m) manufactured by Nippon Electric Glass Co., Ltd. 2 ) was.

[0062] [Comparative Example 3] A 1.5 mm thick Sumipex E (semi-milky, acrylic extruded sheet) and a PET resin net the same as that used in Example 2 were placed between two glass plates whose gap had been adjusted to 3 mm in advance with a gasket, and the polymerizable composition prepared in Example 1 was poured into the hollow part of the cell. This cell was placed horizontally in a polymerization tank using a heat medium, and then heated at 60°C for 8 hours and then at 110°C for 1 hour to carry out a polymerization reaction, thereby polymerizing and curing the polymerizable composition. In this way, a polymethacrylic resin plate (thickness 3 mm) was formed with a PET resin net embedded in the vicinity of the center in the thickness direction of the polymethacrylic resin plate, to produce a molding polymethacrylic resin sheet (thickness 3 mm) of Comparative Example 3. This polymethacrylic resin plate was white.

[0063] [Comparative Example 4] The same PET resin net as that used in Example 2 was heat-pressed and heat-sealed on the surface of Sumipex (milk semi-tinted, PMMA cast molding sheet, thickness 3 mm) using a hydraulic heating press (pressing pressure 5 MPa) at 240°C for 3 minutes to produce a molding polymethacrylic resin sheet (thickness 3 mm) of Comparative Example 4. In this sheet, the PET resin net was exposed on the surface of the Sumipex.

[0064] [Evaluation of shatterproof properties] The prepared polymethacrylic resin sheet for molding was used to carry out a shatterproof test by DuPont drop weight test (1 kg load, 1 m height). In Examples 1 to 3, the weight was dropped on the surface (back side) of the polymethacrylic resin sheet for molding opposite to the surface where the synthetic fiber cloth was embedded. In Comparative Example 4, the weight was dropped on the surface (back side) opposite to the surface where the PET resin net was heat-sealed. The shatterproofing property was evaluated as "OK" (passed) if no large pieces were scattered, and as "NG" (failed) if large pieces were scattered. The results are shown in Table 1.

[0065] [Evaluation of processability (moldability)] The prepared polymethacrylic resin sheet for molding was heated in an oven at 200°C for 15 minutes, then removed and placed on a convex aluminum die, and pressed down with a concave aluminum die to perform hot convex press molding (press pressure 10 MPa). In Examples 1 to 3, the surface side of the polymethacrylic resin sheet for molding where the synthetic fiber cloth was embedded, and in Comparative Example 4, the surface side where the PET resin net was heat-sealed, were placed on the convex aluminum die side. The evaluation of processability (moldability) was given as "OK" (pass) when the molding polymethacrylic resin sheet could be molded into the shape of the mold (when it could be shaped), and as "NG" (fail) when it could not be molded into the shape of the mold. The results are shown in Table 1.

[0066] [Evaluation of the concealment properties of synthetic fiber fabrics] The prepared polymethacrylic resin sheet for molding was visually inspected by transmitting the light of a fluorescent lamp, and the concealment property of the resin net was evaluated. In Examples 1 to 3, the fluorescent lamp was placed on the surface side of the polymethacrylic resin sheet for molding where the synthetic fiber cloth was embedded, and in Comparative Example 4, the fluorescent lamp was placed on the surface side where the PET resin net was heat-sealed. The evaluation of the concealment was made as "OK" (pass) when the resin net was not visible and the mask was concealed, and as "NG" (fail) when the resin net was visible. The results are shown in Table 1.

[0067] [Disassembly and recovery] The prepared polymethacrylic resin sheets for molding were decomposed and recovered, and it was evaluated whether the methyl methacrylate (MMA) component could be recovered. Specifically, a polymethacrylic resin sheet for molding was thermally decomposed in a tubular furnace at 450°C for 10 minutes, and the decomposition products were measured by GC-MS to qualitatively identify the detected components. During this thermal decomposition, volatile components were generated and black solid matter remained on the combustion board inside the tubular furnace. The volatile components were measured by GC-MS and found that the main component recovered was methyl methacrylate (MMA). Components derived from the synthetic resin that made up the resin net were detected, but the peak position was different from that of the MMA component, which was judged as "OK" (passed). The peak position overlapped with that of the MMA component, and the MMA component could not be separated, which was judged as "NG" (failed). The results are shown in Table 1.

[0068] [Table 1]

[0069] As is clear from the results shown in Table 1, when the molding methacrylate resin sheet does not have synthetic fiber cloth embedded in the polymethacrylic resin plate (Comparative Examples 1 and 2), or when it has synthetic fiber cloth but it is not embedded on the surface side of the polymethacrylic resin plate (Comparative Examples 3 and 4), the processability (moldability) into the processed molded body, the hiding power of the resin net, and the shatter prevention properties are inferior, and it is found that these three properties cannot be achieved in balance. In contrast, when a molding methacrylate resin sheet has a synthetic fiber cloth embedded on the surface side of a polymethacrylate resin plate, the processability (moldability) into a molded product, the hiding power of the resin net, and the shatterproof properties are all excellent, and it is found that these three properties can be achieved in balance (Examples 1 to 3).
