[0002] A method for manufacturing fiber-reinforced plastic is known in which a resin material stored in a resin reservoir is pressurized by a pressure device and supplied to a preform through a runner in a mold to impregnate the fiber layer of the preform with the resin material (for example, Patent Document 1). [Prior art documents] [Patent documents]
[0003] [Patent Document 1] JP 2019-056415 A Summary of the Invention [Problem to be solved by the invention]
[0004] However, in the finished fiber-reinforced plastic, problems such as floating of the fibers and disorder of the arrangement may occur. [Means for solving the problem]
[0005] The present disclosure can be realized in the following forms.
[0006] (1) According to one embodiment of the present disclosure, there is provided a method for producing fiber-reinforced plastic, comprising: a mold clamping step of placing a base using a fiber material in a base housing part inside a mold and closing the mold; a resin storage step of supplying a resin material from a resin supply port of the closed mold and storing the resin material in a resin storage part provided in a resin supply path communicating between the resin supply port and the base housing part, the resin storage step storing the resin material in the resin storage part while a gate part, the gate part being provided in the resin supply path at a position closer to the base housing part than the resin storage part and having an adjustable opening degree, is fully closed; and a filling step of pressurizing the resin material stored in the resin storage part while the gate part is opened to a predetermined first degree, and supplying the resin material to the base housing part. According to this form of manufacturing method for fiber-reinforced plastic, when the resin material is supplied to the base accommodation section, it is possible to suppress or prevent the high-pressure resin material from colliding with the fiber layer of the base, and it is possible to suppress or prevent defects such as floating of the fiber material of the base or disruption of the arrangement. (2) The method for producing a fiber-reinforced plastic of the above aspect may further include an impregnation step, after the filling step, of pressurizing the resin material stored in the resin storage section with the gate section being opened to a second opening degree smaller than the first opening degree, thereby impregnating the base with the resin material. According to this aspect of the method for producing a fiber-reinforced plastic, the fiber layer of the substrate is impregnated with the resin material while applying pressure, thereby making it possible to suppress or prevent the generation of voids in the substrate. In the method for producing a fiber-reinforced plastic according to the above aspect, the resin material may be a two-component epoxy resin. In the resin storing step, a base agent and a curing agent may be supplied by being mixed by collision. According to this form of manufacturing method for fiber reinforced plastic, it becomes easier to grasp the timing when the resin material starts to harden, and it becomes easier to estimate the timing when the viscosity of the resin material will increase. (4) In the method for producing a fiber-reinforced plastic according to the above aspect, the base may include a container for storing a fluid. The filling step may further include a step of acquiring an internal pressure of the container and a pressure for pressurizing the resin material, pressurizing the resin material so that a differential pressure between the acquired internal pressure of the container and the pressure for pressurizing the resin material is equal to or greater than a predetermined threshold, and supplying the resin material to the base accommodation portion. According to this aspect of the method for producing fiber reinforced plastic, defects such as deformation of the base body due to the pressure of the resin material when the resin material is supplied to the base body accommodation portion can be suppressed. (5) According to another aspect of the present disclosure, there is provided a fiber-reinforced plastic manufacturing apparatus, which includes an openable and closable mold having a base housing section capable of housing a base using a fiber material, a resin supply port for introducing a resin material into the mold, a resin supply path communicating between the resin supply port and the base housing section, and a resin storage section provided in the resin supply path for storing the supplied resin material, a resin supply section for supplying the resin material from the resin supply port to the mold, a pressurizing section for pressurizing the resin material stored in the resin storage section and supplying the resin material to the base housing section, a gate section provided in the resin supply path closer to the base housing section than the resin storage section and capable of adjusting the opening degree, and a control section capable of controlling the resin supply section, the pressurizing section, and the gate section. The control unit supplies the resin material from the resin supply port with the gate portion fully closed, and stores it in the resin storage portion, and controls the pressurizing unit to supply the resin material to the base accommodation portion with the gate portion at a predetermined first opening degree. According to this form of fiber-reinforced plastic manufacturing apparatus, when resin material is supplied to the base accommodation section, it is possible to suppress or prevent the high-pressure resin material from colliding with the fiber layer of the base, and it is possible to suppress or prevent defects such as floating of the fiber material of the base and disruption of the arrangement. (6) In the fiber reinforced plastic manufacturing apparatus of the above aspect, the control unit controls the gate unit. The first opening angleand then, after supplying the resin material to the base accommodation section in this state, the opening degree of the gate section is set to a second opening degree smaller than the first opening degree, the pressurizing section may be controlled to pressurize the resin material stored in the resin storage section, thereby impregnating the base with the resin material. According to the fiber-reinforced plastic manufacturing apparatus of this aspect, the fiber layer of the base is impregnated with the resin material while being pressurized, thereby making it possible to suppress or prevent the generation of voids in the base. (7) In the fiber-reinforced plastic manufacturing apparatus of the above aspect, the gate portion may have an elongated shape along at least a part of an outer edge of the base body accommodation portion. According to this form of fiber-reinforced plastic manufacturing apparatus, when the resin material is supplied to the base accommodation section, the pumping pressure of the resin material can be dispersed, and collision of the high-pressure resin material with the fiber layer of the base can be more reliably suppressed or prevented. (8) In the fiber-reinforced plastic manufacturing apparatus of the above aspect, the resin storage portion may include a first resin storage portion and a second resin storage portion arranged along a longitudinal direction of the gate portion. According to this form of fiber-reinforced plastic manufacturing apparatus, resin material can be pressure-fed from multiple resin reservoirs to each portion along the longitudinal direction of the base, thereby reducing or preventing variation in impregnation of the resin material between different portions of the base. The present disclosure can also be realized in various forms other than the manufacturing method for fiber-reinforced plastic and the manufacturing apparatus for fiber-reinforced plastic, for example, a method for forming a fiber-reinforced resin layer, a manufacturing method for a gas tank, a control method for a manufacturing apparatus for fiber-reinforced plastic, a computer program for implementing the control method, a non-transitory recording medium on which the computer program is recorded, etc. [Brief description of the drawings]

DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0008] A. First embodiment: FIG. 1 is an explanatory diagram showing the configuration of a gas tank 100. In FIG. 1, the appearance and cross-sectional view of the gas tank 100 are shown typically with the central axis AX of the gas tank 100 as the boundary. The gas tank 100 includes a fiber-reinforced resin layer 19 formed using fiber-reinforced plastics (FRP) as the first embodiment of the present disclosure. X, Y, and Z shown in FIG. 1 and the subsequent figures represent three spatial axes that are orthogonal to each other. In this specification, the directions along these axes are also referred to as the X-axis direction, the Y-axis direction, and the Z-axis direction.
[0009] The gas tank 100 is a storage container for storing a high-pressure fluid of 10 to 70 MPa. The gas tank 100 can be formed in any shape, and in the example of Fig. 1, the gas tank 100 has an external shape of a long, approximately cylindrical shape along a central axis AX. The axial direction of the gas tank 100 coincides with the Y-axis direction.
[0010] In this embodiment, the gas tank 100 is used to store hydrogen gas to be supplied to, for example, a fuel cell for a vehicle or a fuel cell for a stationary use. The gas tank 100 includes a liner 10, nozzles 16 and 17 disposed on both ends of the liner 10, and a fiber-reinforced resin layer 19 formed on the outer peripheral surfaces of the liner 10 and the nozzles 16 and 17. The gas tank 100 may store various fluids such as oxygen and natural gas in addition to hydrogen gas.
[0011] The liner 10 is a container having an internal space for sealing a fluid. The liner 10 is formed of a resin having gas barrier properties, such as nylon, polyamide, ethylene vinyl alcohol copolymer (EVOH), polyethylene, polypropylene, epoxy, polystyrene, or the like. The liner 10 includes a cylindrical body 12 and two hemispherical dome portions 14 disposed on both ends of the body 12 along a central axis AX. An opening is provided at the top of the dome portion 14. The liner 10 may be formed of a metal instead of a resin.
[0012] The nozzles 16, 17 are attached to openings provided at the top of each dome portion 14 of the liner 10 so as to protrude outward from both ends of the liner 10. The nozzle 16 is used, for example, to fill the gas tank 100 with gas or to release gas from the gas tank 100. The nozzle 17 is sealed and is used for centering during manufacturing, etc.
[0013] The fiber reinforced resin layer 19 is a reinforcing layer for reinforcing the liner 10. The fiber reinforced resin layer 19 is formed using fiber reinforced plastic manufactured by the manufacturing method of fiber reinforced plastic of this embodiment. In this embodiment, the fiber reinforced resin layer 19 is formed by placing a base (also called a "fiber preform") using a fiber material in a mold, and pressurizing and filling the mold with resin by a so-called RTM (Resin Transfer Molding) method to impregnate the fiber material and harden it, as described below.
[0014] FIG. 2 is an explanatory diagram showing a schematic diagram of the base 20. The base 20 is formed by winding a fiber bundle 18 on the outer surfaces of the liner 10 and the nozzles 16, 17. Specifically, a shaft (not shown) is connected to the nozzles 16, 17 and centered, and the fiber bundle 18 is wound on the outer surfaces of the liner 10 and the nozzles 16, 17 in a state of being rotated via the shaft, thereby forming the base 20. The layer on the outer surfaces of the liner 10 and the nozzles 16, 17 on which the fiber bundle 18 is wound is also called a "fiber layer". In this embodiment, carbon fiber is used as the fiber material. In addition to carbon fiber, glass fiber, aramid fiber, boron fiber, high-strength polyethylene fiber, etc. can be used as the fiber material, and a combination of multiple types of these fibers may be used.
[0015] In this embodiment, the fiber bundle 18 is wound around the outer circumferential surface of the trunk portion 12 by helical winding, and around the outer circumferential surface of the dome portion 14 by braiding winding. The fiber bundle 18 is wound to such an extent that a plurality of layers, for example, about 10 to 20 layers, can be formed. The helical winding means a method of winding the fiber bundle 18 around the entire outer circumferential surface of the trunk portion 12 at a predetermined winding angle θ1 with respect to the central axis AX of the liner 10, and then winding the fiber bundle 18 by crossing the central axis AX of the liner 10 at a predetermined winding angle θ2. The braiding winding means a method of winding the fiber bundle 18 so as to be woven alternately. In the example of FIG. 2, the fiber bundle 18 is wound around the central axis AX of the liner 10 at a winding angle θ1 and a winding angle θ2.
[0016] The winding angles θ1 and θ2 can be set arbitrarily. The winding angles θ1 and θ2 are preferably set, for example, in consideration of the stress applied to the liner 10. In this embodiment, the winding angle θ1 is set, for example, in the vicinity of 54.7 degrees, and the winding angle θ2 is set, for example, at -54.7 degrees. The fiber bundle 18 is not limited to the above method, and may be wound around the trunk portion 12 by braiding winding and around the dome portion 14 by helical winding. The fiber bundle 18 may be wound around the liner 10 using only one of helical winding and braiding winding.
[0017] The configuration of a fiber reinforced plastic manufacturing apparatus 200 (hereinafter also simply referred to as "manufacturing apparatus 200") of this embodiment will be described with reference to Figs. 3 and 4. Fig. 3 is a schematic cross-sectional view showing the internal configuration of the fiber reinforced plastic manufacturing apparatus 200. Fig. 4 is a plan view showing the schematic configuration of the lower die 52 as viewed from above. Fig. 3 typically shows a state in which the base body 20 is arranged, and Fig. 4 typically shows a state in which the base body 20 is not arranged. The cross-sectional view shown in Fig. 3 is a cross-section taken along the III-III position in Fig. 4.
[0018] The manufacturing apparatus 200 uses the RTM method to impregnate the fiber layer of the substrate 20 with a resin material, and then hardens the impregnated resin material to form a fiber-reinforced plastic. A fiber-reinforced resin layer 19 using the fiber-reinforced plastic is formed on the outer peripheral surface of the liner 10, thereby manufacturing the gas tank 100.
[0019] As shown in FIG. 3, the manufacturing apparatus 200 includes a control unit 80, a mold 50, a resin supply unit 40, a pressurizing mechanism 60, and a gate mechanism 70. The control unit 80 is a microcomputer having a central processing unit (CPU) and a storage device. The storage device is, for example, a RAM, a ROM, or a hard disk drive (HDD). The HDD or ROM stores various programs for implementing the functions provided in this embodiment, and the various programs read from the HDD or ROM are deployed on the RAM and executed by the CPU. The storage device stores the detection results of each of the sensors described above. The control unit 80 also includes a timer (not shown) for counting the elapsed time. The timer may be configured as either hardware or software. The control unit 80 uses the detection results of each sensor and the time measurement results of the timer to control the resin supply unit 40, the pressurizing mechanism 60, the gate mechanism 70, and the gas supply mechanism 90. The control unit 80 may obtain the elapsed time from a time server instead of the timer.
[0020] The mold 50 includes an upper mold 51, a lower mold 52, and a base housing section 54 for housing the base 20. In the mold 50, the upper mold 51 and the lower mold 52 are opened and closed by a drive device (not shown) under the control of a control section 80. In this disclosure, the "mold" refers to a state in which the upper mold 51 and the lower mold 52 are closed. In this embodiment, the mold 50 houses the base 20 with a shaft attached thereto.
[0021] The upper mold 51 includes a resin supply port 510 and an upper base accommodating portion 514. The resin supply port 510 is an inlet for introducing a resin material provided in the mold 50. In this embodiment, the resin supply port 510 is an opening provided in the surface of the upper mold 51 facing the lower mold 52. The resin supply portion 40 is attached to the resin supply port 510. The upper base accommodating portion 514 is a recess provided in the surface of the upper mold 51 facing the lower mold 52.
[0022] As shown in Fig. 3 and Fig. 4, the lower mold 52 includes shaft accommodating portions 521 and 523, a lower base accommodating portion 524, a resin storage portion 526, a second resin supply path 525, a third resin supply path 527, and a fourth resin supply path 528. The lower base accommodating portion 524 is a recess provided on the surface of the lower mold 52 facing the upper mold 51. As shown in Fig. 3, in the mold 50 in the clamped state, the base accommodating portion 54 is defined by the inner peripheral surface of the lower base accommodating portion 524 and the inner peripheral surface of the upper base accommodating portion 514. The base accommodating portion 54 forms a space having substantially the same shape as the outer shape of the base 20, and can accommodate the base 20.
[0023] The shaft accommodating sections 521, 523 accommodate the shafts connected to the nozzles 16, 17 when the base 20 is accommodated in the base accommodating section 54. The shaft accommodating section 523 is provided with a gas supply mechanism 90. The gas supply mechanism 90 supplies gas into the liner 10 of the base 20 through the internal space of the shaft connected to the nozzle 16 under the control of the control section 80. For example, nitrogen can be used as the gas to be supplied. The gas supply mechanism 90 is provided with a pressure sensor 33 for detecting the internal pressure of the liner 10.
[0024] The resin reservoir 526 is a recessed portion having a substantially cylindrical shape formed in the lower mold 52. The pin 62 is accommodated in the resin reservoir 526. As shown in FIG. 4, in this embodiment, the resin reservoir 526 is a plurality of resin reservoirs, including a first resin reservoir 526A, a second resin reservoir 526B, a third resin reservoir 526C, a fourth resin reservoir 526D, and a fifth resin reservoir 526E, each of which has the same configuration. In this disclosure, when the resin reservoirs 526A to 526E are not to be distinguished from one another, they are referred to as "resin reservoirs 526". The resin reservoir 526 is not limited to a cylindrical shape, and various shapes such as a prism shape or a polygonal shape can be adopted.
[0025] The resin reservoirs 526A to 526E are arranged along the Y-axis direction, which is the longitudinal direction of the base 20. Specifically, they are arranged at positions that individually correspond to the two dome portions 14 and the body portion 12 of the liner 10. According to the manufacturing apparatus 200 configured in this manner, the resin material can be pumped from the multiple resin reservoirs 526 to each portion along the longitudinal direction of the base 20, so that the resin material can be sufficiently fed to each portion along the longitudinal direction of the base 20, and the impregnation variation of the resin material among the portions of the base 20 can be reduced or prevented. However, the number of resin reservoirs 526 is not limited to five, and any number of two or more may be provided. For example, if the resin material can be sufficiently impregnated, one may be provided.
[0026] The base accommodating section 54 is provided with a pressure sensor 32. In this embodiment, three pressure sensors 32 are provided on the inner wall surface of the upper base accommodating section 514. The pressure sensor 32 functions as a part of the inner wall of the base accommodating section 54 and can detect the internal pressure of the resin material filled in the base accommodating section 54. The internal pressure of the resin material corresponds to the external pressure applied by the resin material to the outer periphery of the base 20 when the base 20 is installed in the base accommodating section 54. In this embodiment, the detection result of the pressure sensor 32 is treated as the pressure-feeding pressure of the resin material that is pressure-fed from the resin storage section 526 by the pin 62 described later. The detection result of the internal pressure of the base accommodating section 54 by the pressure sensor 32 is transmitted to the control section 80. The number of pressure sensors 32 is not limited to three, and may be one, or any number of two or more. The pressure sensor 32 may be provided on the inner wall surface of the lower base accommodating section 524 instead of or together with the inner wall surface of the upper base accommodating section 514. The pressure sensor 32 is not limited to being placed in the base housing portion 54, and may be placed at any position in the internal space of the mold 50, such as in the resin supply path or the resin reservoir portion 526. In addition, for example, in a case where the pressurizing mechanism 60 includes a sensor for detecting the pressure of the resin material pumped by the pin 62 against the resin material, the pressure sensor 32 may be omitted.
[0027] The second resin supply path 525, the third resin supply path 527, and the fourth resin supply path 528 are concave grooves formed in the lower mold 52, and function as "resin supply paths" that communicate between the resin supply port 510 and the base accommodating portion 54. The second resin supply path 525 is a flow path connected to the first resin storage portion 526A as shown in FIG. 4. The second resin supply path 525 communicates between the resin supply port 510 and the first resin storage portion 526A in the mold 50 in a clamped state. The third resin supply path 527 is a flow path that connects between each of the resin storage portions 526A to 526E along the Y-axis direction. The fourth resin supply path 528 is a flow path of the resin material that connects between each of the resin storage portions 526A to 526E and the base accommodating portion 54. As described below, the fourth resin supply path 528 is provided with a gate portion 72 of the gate mechanism 70 at a position that is a boundary CP with the base accommodating portion 54. The boundary CP refers to an end of the fourth resin supply path 528 that is closer to the base accommodating portion 54 than the resin storage portion 526. The gate portion 72 can also be provided at any position in the fourth resin supply path 528 that is closer to the base accommodating portion 54 than the resin storage portion 526.
[0028] The resin supply unit 40 supplies the resin material from the resin supply port 510 to the inside of the mold 50 under the control of the control unit 80. In this embodiment, a two-component epoxy resin is used as the resin material. For example, any type of epoxy resin may be used, such as bisphenol A type epoxy resin, bisphenol F type epoxy resin, multifunctional epoxy resin, flexible epoxy resin, glycidyl ester type epoxy resin, polymer type epoxy resin, and biphenyl type epoxy resin. For the curing agent, various curing agents such as amine type, acid anhydride type, and latent curing agent type may be used. However, the resin material is not limited to two-component epoxy resin, and may be one-component epoxy resin. In addition to the curing agent, a curing catalyst such as a tertiary amine, imidazole, phosphorus compound, or thermal base generator may be mixed into the epoxy resin. For example, the resin material is not limited to epoxy resin, and a thermosetting resin such as phenol resin, melamine resin, urea resin, polyester resin, and polyimide resin may be used. In cases where the fiber reinforced plastic has sufficient strength, a thermoplastic resin such as polyolefin, polyamide, polycarbonate, or polyphenylene sulfide may be used in place of the thermosetting resin.
[0029] The resin supply section 40 includes a base supply section 41 for supplying an epoxy resin as a base, a hardener supply section 42 for supplying a hardener, a base supply path 43, a hardener supply path 44, and a collision mixing section 46. The base supply section 41 and the hardener supply section 42 each include a pump or other pressure-feeding device (not shown) and pump the base and hardener at high speed and high pressure. The base supply path 43 is a flow path for the base that connects the base supply section 41 and the collision mixing section 46, and the hardener supply path 44 is a flow path for the hardener that connects the hardener supply section 42 and the collision mixing section 46. The collision mixing section 46 is a space formed at the connection position of the base supply path 43 and the hardener supply path 44. The collision mixing section 46 is connected to a resin supply port 510 and functions as a first resin supply path that guides the resin material supplied from the resin supply section 40 into the mold 50. The length of the collision mixing section 46 is preferably short from the viewpoint of approaching the timing of the start of curing of the resin material and the timing of introducing the resin material into the mold 50. The base agent supplied from the base agent supply section 41 through the base agent supply path 43 and the hardener supplied from the hardener supply section 42 through the hardener supply path 44 are mixed by so-called collision mixing in which they collide with each other in a high-speed, high-pressure state in the collision mixing section 46. This shortens the mixing time of the base agent and the hardener, improving productivity. The resin material collision-mixed in the collision mixing section 46 is led from the resin supply port 510 to the inside of the mold 50, specifically to the second resin supply path 525.
[0030] Under the control of the control unit 80, the pressurizing mechanism 60 pressurizes the resin material in the resin reservoir 526 and sends it to the base accommodation unit 54. The pressurizing mechanism 60 includes a pin 62, a drive unit 64, and a shaft unit 66. The pin 62 is a so-called piston that is connected to the drive unit 64 via the shaft unit 66. The drive unit 64 is a motor, a hydraulic cylinder, or the like.
[0031] The pin 62 is housed in the resin reservoir 526. As shown in Fig. 3, the pin 62 has a generally disk shape, and as shown in Fig. 4, the pin 62 has a circular shape that generally matches the outer shape of the resin reservoir 526 in a plan view. In this disclosure, "plan view" refers to a state in which the object is viewed along the Z-axis direction. A seal member may be provided on the side of the pin 62 to restrict the resin in the resin reservoir 526 from moving toward the shaft 66.
[0032] The pin 62 can reciprocate in the resin storage section 526 in a direction DP1 toward the upper mold 51 and a direction DP2 away from the upper mold 51 along the direction DP shown in FIG. 3 by driving the shaft section 66 by the driving section 64. In the example of FIG. 3, the pin 62 is located at the end of the direction DP2, and is in an initial position where the pin 62 abuts against the bottom surface of the resin storage section 526. The pin 62 functions as a pressurizing section that pressurizes the resin material by moving in the resin storage section 526. An upper surface 62T of the pin 62 facing the upper mold 51 is a portion that abuts against the resin material stored in the resin storage section 526 and is a portion that transmits pressure to the resin material. By moving the pin 62 along the direction DP1, the resin material filled in the resin storage section 526 can be pressurized by the upper surface 72T and sent to the base accommodation section 54.
[0033] In this embodiment, the pressurizing mechanism 60 further includes a displacement sensor 34 for detecting the displacement of the pins 62, and a torque sensor 36 for detecting the output torque of the drive unit 64. The detection results of the displacement sensor 34 and the torque sensor 36 are output to the control unit 80. The control unit 80 uses the detection result of the torque sensor 36 to control the output torque of the drive unit 64, thereby adjusting the pressure of the resin material pumped by the pins 62.
[0034] The displacement sensor 34 acquires position information of the pin 62 in the direction DP. The position information of the pin 62 may be, for example, the position or coordinates of the pin 62, and includes various information that can detect the position of the pin 62 or the displacement of the pin 62, such as the position and amount of movement of the shaft portion 66, the driving time of the driving portion 64, power consumption, number of rotations, and output torque.
[0035] The gate mechanism 70 adjusts the opening degree of the fourth resin supply path 528 at the boundary CP between the fourth resin supply path 528 and the base accommodation portion 54 under the control of the control portion 80. As shown in Fig. 3, the gate mechanism 70 includes a gate unit 72, a drive unit 74, and a shaft unit 76. The gate unit 72 is connected to the drive unit 74 via the shaft unit 76. The drive unit 74 is, for example, a motor or a hydraulic cylinder.
[0036] As shown in FIG. 3, the gate portion 72 has a substantially flat plate shape in a cross-sectional view, and is accommodated in a gate accommodation portion 78 in the lower mold 52. The gate portion 72 may be provided in the upper mold 51. As shown in FIG. 4, the gate portion 72 has an elongated shape along at least a part of the outer edge of the base body accommodation portion 54 in a plan view. In this embodiment, the gate portion 72 is provided along the outer edge of the base body accommodation portion 54 on one side in the short direction of the base body accommodation portion 54 (the X-axis direction in the example of FIG. 4) in a plan view. In this embodiment, the gate portion 72 has one elongated shape along the longitudinal direction of the base body accommodation portion 54 (the Y-axis direction in the example of FIG. 4) in a plan view. However, the gate portion 72 is not limited to one elongated shape, and for example, a plurality of gate portions 72 such as a cylinder, a rectangular prism, or a polyhedron may be provided individually at each of a plurality of boundaries CP between the fourth resin supply passage 528 and the base body accommodation portion 54. Furthermore, the gate portion 72 is not limited to being provided on one side in the short direction of the base body accommodating portion 54, but may be provided on both sides, or may be provided so as to surround the entire periphery of the base body accommodating portion 54. A seal member may be provided on the side surface of the gate portion 72 to restrict the resin in the resin supply path from moving toward the shaft portion 76.
[0037] The gate unit 72 can reciprocate in the gate housing unit 78 in a direction DG1 toward the upper mold 51 and a direction DG2 away from the upper mold 51 along the direction DG shown in FIG. 3 by driving the shaft unit 76 by the driving unit 74. The opening degree of the fourth resin supply path 528 can be adjusted by moving the gate unit 72 along the direction DG1. In the example of FIG. 3, the gate unit 72 is located at the end of the direction DG2, and is in a fully open state in which the upper surface 72T of the gate unit 72 is flush with the bottom surface of the fourth resin supply path 528. In addition, by moving the gate unit 72 to the end of the direction DG1, the upper surface 72T comes into contact with the bottom surface of the upper mold 51, and the fourth resin supply path 528 is in a fully closed state. In this state, the supply of resin to the base housing unit 54 is stopped. When the gate portion 72 is not fully closed, the gate portion 72 also functions as a flow path for the resin material that connects the multiple fourth resin supply paths 528 together.
[0038] In this embodiment, the gate mechanism 70 further includes a displacement sensor 37 for detecting the displacement of the gate portion 72, and a torque sensor 38 for detecting the output torque of the drive portion 74. The detection results of the displacement sensor 37 and the torque sensor 38 are output to the control portion 80. The configurations of the displacement sensor 37 and the torque sensor 38 are the same as the configurations of the displacement sensor 34 and the torque sensor 36 of the above-mentioned pressurizing mechanism 60, respectively, and therefore a description thereof will be omitted.
[0039] As shown in the direction D1 in FIG. 3, the resin material supplied from the resin supply unit 40 flows through the collision mixing unit 46 as a first resin supply path, is supplied to the second resin supply path 525 through the resin supply port 510, and is supplied to the first resin storage unit 526A through the second resin supply path 525 as shown in the direction D2. The resin material stored in the first resin storage unit 526A is supplied to the second resin storage unit 526B to the fifth resin storage unit 526E through the third resin supply path 527 as shown in the direction D3 in FIG. 4. When the gate unit 72 is not fully closed, the resin material stored in the resin storage unit 526 is supplied to the base housing unit 54 as shown in the direction D4. When the gate unit 72 is not fully closed, the gate unit 72 also functions as a flow path of the resin material connecting the multiple fourth resin supply paths 528 and also functions as a part of the resin supply path. In this case, the resin material flows over the upper surface 72T of the gate portion 72 as indicated by a direction D5.
[0040] FIG. 5 is a process diagram showing the manufacturing method of fiber reinforced plastic of this embodiment. In step S10, the base 20 is prepared. Specifically, the base 20 is prepared by winding the fiber bundle 18 around the outer peripheral surface of the liner 10 in a state where a shaft is attached to the nozzles 16 and 17, thereby forming the base 20 with a fiber layer formed on the outer peripheral surface of the liner 10. In step S20, the base 20 is placed in the base housing part 54 of the mold 50, and a mold clamping step is performed to clamp the mold 50. Specifically, the control unit 80 controls the drive device (not shown) of the mold 50 to close the upper mold 51, and further clamp the mold 50. Clamping the mold 50 means a step of pressurizing the mold 50 in a direction to close the mold 50 with a pressure greater than the pressure at the time of mold closing after the mold 50 is closed. However, only mold closing may be performed in step S20. In this embodiment, the mold is clamped so that the base 20 in a state where the shaft is attached is accommodated in the base housing part 54.
[0041] In step S30, the control unit 80 performs a resin storage step of supplying the resin material to the resin storage portion 526 inside the mold 50. In this embodiment, the control unit 80 supplies the resin material with the gate unit 72 in a fully closed state, and fills all of the resin storage portions 526A to 526E with the resin material.
[0042] FIG. 6 is a process diagram showing the details of the resin storage process. FIG. 7 is an explanatory diagram showing the driving status of the pressure mechanism 60 and the gate mechanism 70 in the resin storage process. In step S302, the control unit 80 controls the drive unit 74 of the gate mechanism 70 to bring the gate unit 72 into the fully closed state shown in FIG. 7. This stops the supply of the resin material to the base housing unit 54. At this time, the control unit 80 also controls the drive unit 64 of the pressure mechanism 60 to bring the pin 62 into the initial position and abut against the bottom surface of the resin storage unit 526. Note that, when the fully closed state of the gate unit 72 is set to the initial position, step S302 may be omitted.
[0043] In step S304, the control unit 80 controls the resin supply unit 40 to supply the resin material from the resin supply port 510 into the mold 50. More specifically, the control unit 80 controls the base supply unit 41 and the hardener supply unit 42 of the resin supply unit 40 to inject the epoxy resin and the hardener, cause them to collide and mix in the collision mixer 46, and supply them from the resin supply port 510 to the second resin supply path 525 inside the mold 50. The control unit 80 starts timing at least at the timing when the resin supply unit 40 starts supplying the resin material. The control unit 80 supplies a predetermined volume of the resin material into the mold 50 over a predetermined time, such as 20 seconds. The resin material supplied to the second resin supply path 525 is further filled into each part of the mold 50 other than the base housing part 54, such as the third resin supply path 527, the fourth resin supply path 528, and the resin storage part 526.
[0044] Returning to FIG. 5, in step S40, the control unit 80 controls the pressurizing mechanism 60 and the gate mechanism 70 to perform a filling step of sending out the resin material filled in the resin storage unit 526 and filling the base body accommodation unit 54. In this embodiment, the control unit 80 controls the gate mechanism 70 to set the gate unit 72 to a first opening degree, and then controls the pressurizing mechanism 60 to send the resin material to the base body accommodation unit 54 by pressurizing the pin 62. In this embodiment, the first opening degree corresponds to the gate unit 72 being fully opened. However, the first opening degree is not limited to being fully opened, and may be set to any opening degree that allows the resin material to be sent to the base body accommodation unit 54. It is preferable that the first opening degree is large from the viewpoint of increasing the flow rate of the resin material.
[0045] Fig. 8 is a process diagram showing the details of the filling step. Fig. 9 is an explanatory diagram showing the driving state of the pressurizing mechanism 60 and the gate mechanism 70 in the filling step. In step S402, the control unit 80 controls the driving unit 74 to the fully open state shown in Fig. 9.
[0046] In step S403, the control unit 80 controls the gas supply mechanism 90 to start supplying nitrogen into the liner 10 of the base 20. In step S404, the internal pressure of the base 20 is obtained from the pressure sensor 33. In step S406, the driving unit 64 of the pressurizing mechanism 60 is controlled to start moving the pin 62 in the direction DP1, and start pressurizing the resin material in the resin storage unit 526. In this embodiment, the pins 62 of the multiple resin storage units 526 are moved in synchronization with each other. However, the pins 62 of the multiple resin storage units 526 may be controlled to move individually without being synchronized. By configuring in this way, the pressure of the resin material to be supplied to each part of the base 20 can be adjusted for each part of the base 20. In step S408, the internal pressure of the base storage unit 54 is obtained from the pressure sensor 32. Note that steps S404 and S408 may be repeatedly executed at predetermined unit times, such as every 0.1 seconds.
[0047] In step S410, the control unit 80 calculates the differential pressure between the internal pressure of the base 20 and the internal pressure of the base accommodating unit 54 by subtracting the internal pressure of the base 20 from the internal pressure of the base accommodating unit 54. In this embodiment, the control unit 80 repeatedly calculates the differential pressure every predetermined unit time, such as every second. The differential pressure may be calculated, for example, every time the internal pressure of the base 20 and the internal pressure of the base accommodating unit 54 are acquired. The control unit 80 moves the pin 62 in the direction DP1 while maintaining a state in which the calculated differential pressure is equal to or greater than a predetermined threshold value, to pressurize the resin material in the resin reservoir 526. In step S412, the control unit 80 ends the filling process when it determines that the pin 62 has reached a predetermined position, for example, as shown in FIG. 9, using, for example, position information of the pin 62 acquired from the displacement sensor 34. However, the condition for ending the filling process may be set using the volume of the resin material supplied into the base accommodating section 54, the internal pressure of the base accommodating section 54, the elapsed time from when the pin 62 starts to move, etc.
[0048] Fig. 10 is an explanatory diagram showing the relationship between the internal pressure of the base 20 in the filling step and the internal pressure of the base accommodating portion 54. Fig. 10 shows a graph G1 showing the change in the internal pressure of the base 20 obtained by the pressure sensor 33, a graph G2 showing the change in the internal pressure of the base accommodating portion 54 obtained by the pressure sensor 32, and a graph G3 showing the change in viscosity of the resin material. The horizontal axis of the graph is the time axis, the vertical axis on the left side indicates pressure, and the vertical axis on the right side indicates viscosity.
[0049] As shown in FIG. 10, the supply of nitrogen to the base 20 and the movement of the pin 62 in the direction DP1 are continued while maintaining a state in which the differential pressure GP between the internal pressure of the base 20 and the internal pressure of the base housing part 54 is equal to or greater than a predetermined threshold value. In other words, the control unit 80 moves the pin 62 while maintaining a state in which the external pressure applied to the base housing part 54 by the pumping of the resin material does not exceed the internal pressure of the base 20. In this embodiment, the supply of nitrogen to the base 20 and the movement of the pin 62 in the direction DP1 are controlled so that the internal pressure of the base 20 and the internal pressure of the base housing part 54 reach the target values TG1 and TG2, respectively, by the time T1 when the viscosity starts to increase. The target values TG1 and TG2 are, for example, the pumping pressure of the resin material required for the impregnation process.
[0050] 5, in step S50, the control unit 80 performs an impregnation step of impregnating the fiber layer of the base body 20 with the resin material. In this embodiment, the control unit 80 pressurizes the resin material in the base body accommodating unit 54 while the gate unit 72 is in a second opening state, thereby impregnating the base body 20. The second opening is an opening degree of the gate unit 72 that is greater than the fully closed state and smaller than the first opening degree.
[0051] FIG. 11 is a process diagram showing details of the impregnation process. FIG. 12 is an explanatory diagram showing the driving state of the pressure mechanism 60 and the gate mechanism 70 in the impregnation process. In step S502, the control unit 80 controls the driving unit 74 to set the gate unit 72 to the second opening state shown in FIG. 12. In this embodiment, the distance (opening area) L2 from the upper surface 72T of the gate unit 72 to the upper mold 51 at the second opening is set to be about one-fourth of the distance (opening area) L1 from the upper surface 72T to the upper mold 51 shown in FIG. 9. However, the distance L2 is not limited to one-fourth of the distance L1, and may be set using any ratio such as one-fifth, one-half, one-third, or two-thirds.
[0052] In step S504, the pin 62 is moved further in the direction DP1 from the position at the end of the filling step while maintaining a state in which the differential pressure GP between the internal pressure of the base 20 and the internal pressure of the base housing portion 54 is equal to or greater than a predetermined threshold value. In this embodiment, the pressure of the resin material pumped by the pin 62 in the impregnation step is set to the same pressure as the pressure of the resin material pumped by the pin 62 at the end of the filling step. However, this is not limited to this, and the pressure may be controlled at different pressures in the impregnation step and the filling step, for example, the pressure in the impregnation step may be set higher than the pressure in the filling step. In step S506, the impregnation step is ended when a termination condition is satisfied. Examples of the termination condition for the impregnation step include a case where it is determined that the pin 62 has not been displaced within a predetermined period using the detection result of the displacement sensor 34, a case where a viscosity increase of the resin material is detected, a case where the time T1 at which the viscosity increase shown in FIG. 10 starts or any time thereafter is reached, and a case where the internal pressure of the base housing portion 54 reaches a predetermined value.
[0053] Returning to FIG. 5, in step S60, the resin material is cured. The resin material is cured by allowing a predetermined time to elapse in a state where the mold 50 is clamped. In this embodiment, the control unit 80 determines that the curing of the resin material is completed when a predetermined time has elapsed from the timing at which the resin material is started to be supplied into the mold 50. The predetermined time is set to a time required for the two-component epoxy resin to sufficiently cure, such as 600 seconds. In step S70, the control unit 80 drives a drive device (not shown) of the mold 50 to perform a mold opening step of opening the upper mold 51. The base body 20 impregnated with the resin material and cured is removed from the mold 50 in the mold-opened state by being pushed out by, for example, an ejector. As a result, a gas tank 100 having a reinforcing layer formed of fiber-reinforced plastic is obtained.
[0054] As described above, according to this embodiment, in the resin storage step, the resin storage section 526 is filled with the resin material with the gate section 72 fully closed, and the resin material stored in the resin storage section 526 in the filling step is supplied to the base housing section 54. In the resin storage step, the storage of the resin material in the resin storage section 526 can be completed while the supply of the resin material to the base housing section 54 is stopped. Here, when the gate section 72 is not used, the resin material is supplied to the base housing section 54 by the resin supply section 40 at high speed and high pressure. Also, when the gate section 72 is not used, the start timing of the supply of the resin material to the base housing section 54 is left to chance. Therefore, compared to when the gate section 72 is not used, the resin material is temporarily stored in the resin storage section 526, and then pressure-fed to the base housing section 54 is started, so that the start timing of the supply of the resin material can be adjusted. Also, the supply of the resin material to the base housing section 54 can be started using conditions under which the supply of the resin material is stable, such as low speed and low pressure. Therefore, for example, when resin material is supplied to the base accommodating section 54, it is possible to suppress or prevent the high-pressure resin material from colliding with the fiber layer of the base 20, and it is possible to suppress or prevent defects such as disruption of the arrangement of the fiber material contained in the fiber layer and peeling of the fiber material from the liner 10.
[0055] According to this embodiment, the gate portion 72 has an elongated shape along the outer edge of the base accommodating portion 54 on one side in the short direction of the base accommodating portion 54 (the X-axis direction in the example of FIG. 4) of the outer shape of the base accommodating portion 54. The resin supply path at the boundary CP between the base accommodating portion 54 and the fourth resin supply path 528 can be widened along the outer edge of the base accommodating portion 54, and the pressure of the resin material at the boundary CP is easily dissipated along the outer edge of the base accommodating portion 54 when the resin material is pumped. Therefore, when the resin material is supplied to the base accommodating portion 54, the pumping pressure of the resin material can be suppressed from concentrating, and the collision of the high-pressure resin material with the fiber layer of the base 20 can be more reliably suppressed or prevented.
[0056] According to this embodiment, the resin storage section 526 includes a first resin storage section 526A and a second resin storage section 526B arranged along the longitudinal direction of the base accommodating section 54. By arranging a plurality of resin storage sections 526 along the longitudinal direction of the base accommodating section 54, it is possible to pressure-feed the resin material from the plurality of resin storage sections 526 to a plurality of portions of the long base 20, so that the resin material can be sufficiently fed to each portion along the longitudinal direction of the base 20, and it is possible to reduce or prevent variation in impregnation of the resin material among portions of the base 20.
[0057] According to this embodiment, further, in the impregnation step after the filling step, the resin material stored in the resin storage section 526 is pressurized with the gate section 72 at a second opening degree smaller than the first opening degree, to impregnate the base 20 with the resin material. By impregnating the base 20 with the resin material with the gate section 72 open, the pressure of the resin material by the pin 62 can be transmitted to the resin material in the base accommodating section 54 during impregnation. Therefore, by impregnating the fiber layer of the base 20 with the resin material while pressurizing it, it is possible to suppress or prevent the generation of voids in the fiber layer of the base 20. In addition, by performing the impregnation step with the gate section 72 at a smaller opening degree than when it is fully open, it is possible to suppress the resin material in the base accommodating section 54 from flowing back into the space from the upper surface 72T of the gate section 72 to the upper mold 51, i.e., into the fourth resin supply path 528. This makes it possible to suppress or prevent a malfunction in which the fiber material contained in the fiber layer of the base 20 is pulled off from the liner 10 due to a backflow of the resin material. In addition, since the gate portion 72 is not fully closed, it is possible to suppress or prevent a malfunction in which the fiber material is, for example, sandwiched between the gate portion 72 and the upper die 51.
[0058] According to this embodiment, a two-component epoxy resin is used as the resin material. Therefore, it is easy to grasp the timing when the resin material starts to harden, and it is easy to estimate the timing when the viscosity of the resin material increases. In addition, in this embodiment, in the resin storage process, the base agent and the hardener are mixed by collision and supplied. By increasing the speed of mixing the base agent and the hardener, the productivity of fiber reinforced plastics can be improved.
[0059] According to this embodiment, the base 20 includes a liner 10 capable of storing a fluid. In the filling step, the internal pressure of the liner 10 is acquired by the pressure sensor 33, and the pressure at which the pin 62 pressurizes the resin material is acquired by the pressure sensor 32, and the resin material stored in the resin storage section 526 is pressurized so that the differential pressure GP between the acquired internal pressure of the liner 10 and the pressure at which the pin 62 pressurizes the resin material is equal to or greater than a predetermined threshold value. Therefore, when the resin material is supplied to the base accommodation section 54, defects such as deformation of the base 20 due to the pumping pressure of the resin material can be suppressed.
