Abstract
Description
[Technical field]
[0001] The present invention relates to a brake band and a disc for a ventilated disc brake, as well as a method for manufacturing the brake band. [Background technology]
[0002] In a disc brake, a brake caliper is generally arranged astride the outer peripheral margin of the brake disc and adapted to rotate about an axis of rotation (AA) that defines an axial direction (XX). In the disc brake, a radial direction (RR) is defined that is substantially perpendicular to the axial direction (XX), and a tangential direction (CC) or circumferential direction (CC) is defined that is perpendicular to both the axial direction (XX) and the radial direction (RR).
[0003] As is known, a disc for a disc brake comprises a bell or support part configured to associate the disc with the hub of the vehicle, from which extends an annular part called the brake band, which is intended to cooperate with the pads of the caliper. In the case of ventilated type discs, the brake band is made by two plates connected to each other facing each other by connecting elements, for example in the form of pillars or fins. The outer faces of the two plates define the opposing braking surfaces, while the inner faces, together with the pillars or fins, delimit ventilation channels for cooling the disc, through which the air flows cross according to the direction of the centrifugal force during the rotational movement of the disc itself.
[0004] The braking band is intended to cooperate with a disc brake caliper that is configured to apply braking action to the vehicle by applying friction, by means of pads, to the opposing faces of two plates, called braking surfaces.
[0005] It is known that during braking, friction between the pads of the brake caliper and the braking surfaces of the brake band generates large amounts of heat which must be disposed of.
[0006] The heat that is actually generated can cause a number of undesirable phenomena, such as, for example, deformation of the brake band, the formation of cracks on the braking surface or local changes in the state of the material that forms the brake band, which leads to a deterioration of the brake band itself.
[0007] In particular, in high-performance automobiles with improved braking efficiency, a large amount of energy is wasted, and the need to treat the heat generated during braking is even more apparent.
[0008] Ventilated disks of the above mentioned type have continually evolved over time, in particular with regard to the number and shape of the so-called ventilation channels, which define a gap formed by two plates axially facing each other.
[0009] It is also known that the braking action provided by the pads against the braking surface of the disc generates heat, resulting in an increase in the temperature of the disc, especially in the case of demanding performance, to such an extent that it white-hots the disc itself. The contact between the pads and the braking surface deteriorates, as the disc deforms and the temperature it reaches during braking increases. Moreover, the friction material of the pads undergoes a kind of vitrification and contamination by the disc material.
[0010] In order to eliminate the above mentioned drawbacks, on the one hand, there is a particular need to increase the efficiency of the dissipation of the heat generated by braking in order to contain the temperatures reached by the discs during and after braking, and on the other hand, there is a need to increase the mechanical resistance of these central parts of the braking band.
[0011] However, ventilated discs of the above type do not in themselves provide a solution to another problem affecting disc brakes, and in particular disc brakes equipped with ventilated discs, which problem arises at the same time as the above problem and which must be solved at the same time, as will be briefly described below.
[0012] In particular, the need is felt for providing ventilated disc brake discs, also for mass-produced automobiles or motorcycles, in which the brake band is obtained, for example, by stamping a steel sheet (for example by blanking two plates), which are then joined by gluing or brazing.
[0013] Solutions of this kind are known from DE3432926A1 and US2017097058.
[0014] It is also known to use two plates of stamped sheet metal, into which fins or spacer rings are inserted and which are joined by brazing.
[0015] A solution of this kind is known from GB2437745.
[0016] These known solutions are suitable for mass production, but only result in products with poor mechanical properties and susceptible to corrosion, since the brazing process significantly degrades all areas of the brake band plate intended for interaction with the brake pads and is used with low melting point alloys that are susceptible to corrosion.
[0017] Furthermore, these known solutions produce brake band structures which are strongly prestressed or biased by the effect of welding distributed over a large surface having areas of mutually different mass and thermal and mechanical resistance.
[0018] These effects can result in the brazed parts requiring lengthy and expensive heat treatment processes, which in turn require machining to remove deep chips, making the entire manufacturing process very tedious and potentially expensive.
[0019] Similar solutions are known from US3730304 and US2013284549.
[0020] Solutions are known in which individual spacers are placed between the plates and the entire band is connected by brazing (as in FR 2927389) or in which shaped spacers are welded to the plates (as in US 3623579 and US 3486218). In particular, in these solutions, the shaped spacers are welded along a line, which creates two problems. The first problem is that the extension of the weld line over the entire height of the brake band creates a circumferentially varying or periodic structural discontinuity, which significantly increases the unevenness of the wear of the pad friction material and leads to abnormal wear and, in particular, unpleasant noises during the braking operation of the vehicle. The second problem lies in the unevenness of the mechanical characteristics imparted by the weld. At the weld line, the material is harder and even more fragile, which further increases the unevenness of the wear of the pads and also increases the abnormal and uneven wear of the discs themselves. This results in the need to replace the discs long before their actual lifespan expires.
[0021] There is therefore a need for a new ventilated disc structure which provides a particularly efficient cooling performance during braking, while at the same time allowing ease of manufacture.
[0022] In particular, there is a strong felt need to extend the use of disc brake discs, obtained by stamping metal sheets, to heavy applications from a mechanical and especially a thermal point of view, using efficient and cost-effective industrial processes.
[0023] The above-mentioned known examples of ventilated discs and respective brake bands are unable to adequately meet all the highly desirable requirements set out above.
[0024] The problem underlying the present invention is therefore to provide a disc for a brake band and a brake disc, which has structural and functional characteristics such that it meets the aforementioned requirements and at the same time overcomes the drawbacks described with respect to the prior art. Summary of the Invention
[0025] It is an object of the present invention to provide a braking system which has a reduced tendency to produce these waves and the resulting squealing noise.
[0026] This object and other objects and advantages are achieved by a method for manufacturing a brake disc according to claim 1, a disc brake disc according to claim 9 and a system for carrying out the aforementioned method according to claim 10.
[0027] Some advantageous embodiments are the subject of the dependent claims.
[0028] Analysis of this solution showed that the proposed solution is able to achieve a much better braking comfort with respect to prior art solutions, despite using a disc of material punched from a sheet.
[0029] Furthermore, the proposed solution maintains a very high cooling efficiency of the disks.
[0030] In particular, the proposed solution makes it clear that there is a strong need to extend the use of discs for disc brakes, obtained by stamping a single metal sheet, to various applications, both from a mechanical and especially a thermal point of view, by adopting efficient and cost-effective industrial processes.
[0031] The newly proposed solution makes it possible to produce lightweight, corrosion-resistant disks with high mechanical strength and a longer service life, with much more uniform wear than known technology solutions. Further features and advantages of the device, the brake disc and the vehicle will become apparent from the following description of preferred embodiments thereof, given as non-limiting examples, with reference to the attached drawings, in which: [Brief description of the drawings]

DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0033] According to a general embodiment, a disc braking band 4 for a ventilated disc brake 1 is provided.
[0034] The brake band 4 extends between an inner diameter D1 close to the axis of rotation XX of the brake band 1 and an outer diameter D2 remote from the axis of rotation XX. The axis of rotation defines an axial direction XX.
[0035] The braking band 1 defines a radial direction RR substantially perpendicular to the axial direction XX, and a circumferential direction CC perpendicular to both the axial direction XX and the radial direction RR.
[0036] The brake band 1 comprises two plates 3, 6 facing each other.
[0037] The plates 3,6 include inner surfaces which directly or indirectly face each other forming a gap to form a ventilation conduit 13 for the brake band 4.
[0038] The plates 3, 6 have an outer surface.
[0039] The outer surface defines opposing flat circumferential portions which define the braking surfaces 26, 27. In other words, the outer surface portions cooperate with brake pads housed in the brake caliper to apply a braking action when clamped against the brake band 4. The outer surface portions which are brushed or clamped against the pads define the braking surfaces 26, 27.
[0040] The plates 3, 6 comprise a plate body having an extension in the axial direction XX or plate thickness direction, in other words when viewed axially, each plate exhibits a plate thickness given by the axial thickness of the plate body of the plates 3, 6.
[0041] The plates 3, 6 are connected to one another by a heat dissipation or connecting element made by at least one ventilation spacer 8.
[0042] The ventilation spacers 8 are in the form of connecting bridges of the plates 3, 6 and are shaped as posts and / or ribs or fins protruding from one plate towards the opposite plate.
[0043] For example, the ventilated spacer 8 is made of a single shaped disk having projections 9,10 which form recesses 11,12. Each projection 9,10 has at its tip a flat portion 20 which abuts against the plates 3,6.
[0044] The present invention further relates to a method of manufacture.
[0045] A general embodiment of the method is a method for manufacturing a disc brake disc 1. The method comprises the following steps:
[0046] At least one sheet having a predetermined thickness is provided.
[0047] A first disk-shaped portion 2 of at least one sheet configured to make a first plate 3 of a ventilated brake band 4 is punched out.
[0048] A second disk-shaped portion 5 of at least one sheet configured to make a second plate 6 of a ventilated brake band 4 is punched out.
[0049] A third portion 7 of the at least one sheet configured to create at least one ventilated spacer 8 for the ventilated brake band 4 is punched out.
[0050] The third portion 7 is machined to define first and second protrusions 9, 10 along a circular path along the third portion 7, forming opposing first and second recesses 11, 12 configured to create a ventilation channel 13 for the ventilated brake band 4.
[0051] A first disk-shaped portion 2 adapted to create a first plate 3 is connected to the first projection 9 by means of discontinuous weld spots 14 .
[0052] A second disk-shaped portion 5 adapted to create a second plate 6 is connected to the second projection 10 by means of discontinuous weld spots 14 .
[0053] According to one embodiment, at least one sheet is made of steel suitable for brake disc applications.
[0054] According to one embodiment, at least one sheet is made of stainless steel suitable for brake disc applications.
[0055] According to one embodiment, a bell 16 is provided which is associated with the brake band 4, the bell being made of a material different from the material from which the brake band is made.
[0056] According to one embodiment, the bell 16 is made from aluminum.
[0057] According to some embodiments, the bell 16 can be made in one of the following alternatives:
[0058] Aluminium welded to the inner radial extension 15 of the brake band 4.
[0059] Alternatively, it may be made of aluminum and attached to the brake band 4 by a brake small part (i.e., the connecting device 30).
[0060] Or steel that is attached to the brake band 4 with a small part, namely the connecting device 30.
[0061] Or steel attached by deformation (eg Blechtopf® by the applicant).
[0062] Or composite materials.
[0063] According to one embodiment, at least one of the punching steps is a circular crown blanking.
[0064] According to one embodiment, at least one of the stamping steps is a circular crown blanking with an inner radial extension 15 for connection to a bell 16 for connection to a central supply and connection to a stub axle and / or wheel hub 17 of the vehicle.
[0065] According to one embodiment, at least one of the stamping steps is stamped from a full disc. A step of machining the central bell-shaped portion 18 for connection to a stub axle of the vehicle is performed simultaneously with stamping or afterwards.
[0066] According to one embodiment, the stamping and / or machining step of the dot-like portions or bosses 19 in the first and / or second disk-shaped portions 2, 5 and / or ventilated spacer 8 is performed simultaneously with or after punching to form recesses and / or raised portions suitable for localized and / or spot welding.
[0067] The term "boss" refers to a localized deformation of the shape and / or thickness of the plate 3 or 6 or the ventilated spacer 8 (i.e. defined as a point-like part), which forms a small empty chamber between the plate 3 or 6 and the ventilated spacer 8. These elements are configured to form, for example, a localized capacitive weld or, for example, an electric arc, which forms a weld spot. Since the weld spot does not directly affect the braking surface of the plate 3, 6 (i.e. the surface intended to cooperate with the brake pad), geometrical and / or structural discontinuities of the plate 3, 6 can be reduced or completely eliminated.
[0068] According to one embodiment, the further step of stamping and / or machining the bosses 19 in the first and / or second disk-shaped portions 2, 5 and / or the ventilated spacer 8 is performed simultaneously with or after punching. Also, the step of forming the bosses is performed when the discontinuous spot welds 14 are performed. This type of welding is called projection welding.
[0069] According to one embodiment, the boss housing 34 is formed before or after or simultaneously with the step of stamping and / or machining the boss 19 in the first and / or second disc-shaped portion 2 , 5 and / or the ventilated spacer 8 .
[0070] According to one embodiment, the first and second projections 9, 10 comprise at least some flat end portions 20. A step is performed of arranging the first and / or second disk-shaped portions 2, 5 onto at least some of the flat end portions.

[0072] According to one embodiment, the step of creating the first and / or second passage openings 21, 22 for welding electrodes and / or welding studs is performed simultaneously with or separately from the punching step of the first and / or second disk-shaped portions 2 in the at least one sheet.
[0073] According to one embodiment, the creation of the third passage openings 23 for welding the studs 24 is performed simultaneously with or separately from the punching step of the third portion 7 configured to create a ventilation spacer 8 in said at least one sheet.
[0074] According to one embodiment, the step of connecting the first and / or second disk-shaped portions 2,5 constituting the first and / or second plates 3,6 to the first and / or second protrusions 9,10 with discontinuous weld spots 14 is performed by a capacitive spot welding process.
[0075] According to one embodiment, the step of connecting the first and / or second disk-shaped portions 2,5 configured to form the first and / or second plates 3,6 to the first and / or second projections 9,10 by discontinuous welds 14 is a welding step using a pair of annular electrodes or welding plates, i.e. annular welding plates 32, which are placed on the plates 3,6 and generate a potential difference between the plates 3,6 and the ventilation spacer 8 such that spot welding is performed at the contact points in the bosses 19.

[0077] According to one embodiment, the step of producing the first and / or second passage openings 21, 22 for the welding electrodes 25 is carried out simultaneously or separately to the punching step of the first and / or second disk-shaped portions 2 in the at least one sheet, with a step of inserting at least a number of welding electrodes 25 into the first and / or second passage openings 25 for the welding electrodes.
[0078] According to one embodiment, a first disk-shaped portion 2 is brought close to a portion 7 forming a ventilated spacer 8 and a second disk-shaped portion 5 is brought close to the ventilated spacer 8 on the opposite side of the ventilated spacer 8 .
[0079] According to one embodiment, a further step of placing at least one first welding electrode 25 on the first or second disk-shaped portion 2,5 is performed.
[0080] According to one embodiment, the step of creating the first or second passage openings 21, 22 for welding the studs is performed simultaneously with or separately from the step of punching the first or second disk-shaped portion 2 into the at least one sheet.

[0092] According to one embodiment, the weld stud 24 is a three-part fixture (first and second disk-shaped portions 2, 5 sandwiching the third portion 7). The weld stud 24 is a fixture that is fixed with or without interference and is held in place by welding, which locally melts the weld stud 24 welded to the portions of the first and second disk-shaped portions 2, 5 and the third portion that it contacts.
[0093] According to a further embodiment, the following steps are performed:

[0098] Connecting the ventilated spacer 8 to the first and second disk-shaped portions 2, 5 by means of welding spots 14 and / or the connection being a weld and a capacitive weld.
[0099] According to one embodiment, after the step of connecting by means of weld spots 14, the first and second disc shaped portions 2, 5 are machined taking into account the durability of at least a portion of the outer surface of the ventilated braking band 4 to form both braking surfaces 26, 27 of the first and second plates 3, 6.
