Abstract
Description
[Technical field]
[0001] The present invention relates to laminated films and adhesive compositions used in lamination processes to produce laminated films. [Background technology]
[0002] The flexible packaging industry continues to look for ways to improve the productivity of the lamination processes used in the industry in order to get to market in the fastest way possible. The lamination industry routinely uses solvent-based products in an attempt to provide a fast lamination process for some of the most challenging structures, such as polyethylene terephthalate (PET) / polyethylene (PE) and PET / aluminum (Al) / PE structures that are commonly used for chemically aggressive products. However, one of the limiting factors in the lamination processes used in the flexible packaging industry is the cure time dictated by the lamination adhesive used in the lamination process. The cure time limits the speed at which converters can process film rolls or webs after the lamination step in the manufacturing process to produce a laminate. The cure time of the lamination adhesive affects the rate at which the bond strength of the adhesive builds up to achieve the final maximum bond strength value of the adhesive. Typically, converters can produce the films used in the lamination process or purchase the films from film manufacturers. The converter can then print the film and laminate it to a substrate to create a final laminate that can be delivered to a brand owner who can use the laminate on a packaging line to make packaging articles such as pouches for packaging various products.
[0003] Some of the known adhesives that have been used so far as lamination adhesives, such as "high performance lamination adhesive systems", i.e., adhesive systems of polymeric compositions having high solids and low molecular weight, may have a small "green tack" (e.g., less than (<) 0.772 Newtons / centimeter [N / cm] or 200 grams force / inch [gf / in]), which is an undesirable characteristic of the adhesive system. Although the high solids, low molecular weight adhesives described above with a small green tack can be easily processed and applied to film substrates, the adhesives may cause other processing problems. For example, laminated films using the adhesives described above may "stretch" (i.e., layers of the film may slip relative to each other). Also, adhesives with a small green tack may cause delays in the overall packaging manufacturing process, as the next packaging production step in the process must wait for the laminated film to adhere sufficiently to have sufficient integrity to be passed to the next production step. Summary of the Invention
[0004] The present invention can solve the process problems of the prior art by providing a combination structure of functionalized film and lamination adhesive with high green tack properties (e.g., greater than [>]0.772 N / cm or 200 g-f / in) that can be laminated to a substrate to form a laminate product that can be immediately used in a manufacturing process to produce packaging articles. Thus, the present invention provides a novel combination of (a) a suitable monolayer or multilayer film structure and (b) a suitable polymeric lamination adhesive composition of different functionalized polymers with high green tack values. The use of the above combination of components (a) and (b) in the lamination process can minimize or eliminate problems such as stretching encountered in the lamination process of the prior art. Advantageously, the use of the above combination of (a) film structure and (b) lamination adhesive composition in the lamination process allows converters to perform a very fast subsequent conversion step after the lamination step to convert the film structure into a laminate to produce a packaging film. This increases the productivity of the entire packaging film manufacturing process.
[0005] In accordance with the present invention, one embodiment relates to a combined film and adhesive structure comprising: (a) at least one functionalized film layer comprising a polar reactive group polyolefin layer used as an inner layer in a film structure; and (b) a lamination adhesive composition present on and in contact with at least a portion of a surface of the inner layer, wherein the adhesive composition has a green tack value of >0.772 N / cm (200 g-f / in).
[0006] In another embodiment, the present invention relates to a process for producing the above-described film / adhesive construction.
[0007] In yet another embodiment, the present invention relates to a laminate comprising: (a) at least one functionalized film layer comprising a polar reactive group polyolefin layer used as an inner layer in a film structure; (b) a lamination adhesive composition present on and in contact with at least a portion of a surface of the inner layer, wherein the adhesive composition has a Green Tack Value of >0.772 N / cm (200 g-f / in); and (c) at least one polar or non-polar substrate, wherein at least a portion of the surface of the substrate is in contact with the adhesive composition.
[0008] In yet another embodiment, the present invention relates to a process for producing the laminate described above.
[0009] In yet another embodiment, the invention relates to packaging articles made with adhesives having strong adhesion and high green tack values >0.772 N / cm (200 g-f / in). [Brief description of the drawings]
[0010] [Figure 1] FIG. 1 is a schematic diagram showing a multilayer film structure of the present invention. [Diagram 2]1 is a bar chart graph showing the Green Tack Values of ADCOTE™ L76-205 / 87-124, a high performance laminating adhesive, with a variety of different polyethylene formulations. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0011] "High performance lamination adhesive" in this specification refers to a two-component polyurethane adhesive, which once the adhesive is fully cured and properly applied between two substrate films, develops excellent bond strength to avoid the possibility of separating the substrate films. Also, the adhesive can withstand high thermal stress such as heat sealing (e.g., 180°C to 220°C) and / or sterilization, and / or can withstand attack by different aggressive chemicals (e.g., acids, spices, surfactants, essential oils, alcohol, hydrogen peroxide). In comparison, "medium performance adhesives", "general performance adhesives", or "general-purpose adhesives" will lose adhesion in two substrate film structures when the adhesive between the two films is subjected to the same influences as the above-mentioned high performance lamination adhesives.
[0012] "Green tack" or "green bond", as used herein with respect to adhesive compositions, refers to the initial bond strength value produced by the adhesive immediately after the adhesive-containing structure (e.g., a film / adhesive / film structure) passes through the nip section of a laminator (the nip is the small contact between two cylinders, one made of steel and the other made of rubber). Generally, higher molecular weight adhesives result in higher viscosities, which in turn result in greater green bonds.
[0013] "Bond strength" refers herein to the adhesive composition and the ability to resist delamination of a film laminate structure. Bond strength may refer to an adhesive composition. In two-component adhesives, for example, the selection of the correct stoichiometry of the adhesive composition may be important. For example, polyester-rich adhesives adhere better to polar films such as aluminum foil, metallized films, polyethylene terephthalate, polyamides, etc. And, for example, polyether polyol-rich adhesives adhere better to non-polar substrates such as polyethylene, polypropylene, etc.
[0014] "Predominantly isocyanate groups" or "predominantly hydroxyl groups," as used herein with reference to adhesive compositions, refer to active or functional groups present in the adhesive system. For example, isocyanate groups are functional / reactive groups present in part A of a two-component polyurethane adhesive, and part B of the two-component polyurethane adhesive contains primarily hydroxyl groups that react with the isocyanate groups (of part A) to form the adhesive. The chemical reaction begins after part A and part B are blended together.
[0015] "Functionalized," as used herein with respect to polymer resins, means when a functional (polar) group is chemically incorporated into another polar or non-polar polymer chain (e.g., polyethylene or ethylene copolymer) that provides an "appended chemical polar functionality."
[0016] One broad embodiment of the present invention includes (a) at least one functionalized film layer comprising a polar reactive group polyolefin layer used as an inner layer in a film structure, and (b) a lamination adhesive composition present on and in contact with at least a portion of a surface of the inner layer, where the adhesive composition has a green tack value of >0.772 N / cm (200 g-f / in).
[0017] The film structure produced in combination with the laminating adhesive composition can include a single layer or a multi-layer film structure. The multi-layer laminate film structure is not limited to any particular number of layers, and thus in a preferred embodiment, the number of layers of the film structure can include, for example, 1 to 13 layers produced using a coextrusion process. For example, the film structure can include one or more layers of low density polyethylene (LDPE), linear low density polyethylene (LLDPE), or a blend of LDPE / LLDPE in any layer of the film structure, provided that the inner layer of the film structure is a layer containing polar components.
[0018] The lamination adhesive composition, component (b), used in combination with the film structure, component (a), may comprise a blend of (α) at least one isocyanate component and (β) at least one polyol component. The isocyanate component (α) of the lamination adhesive formulation or composition of the present invention comprises at least one isocyanate compound, with the isocyanate being the predominant compound present in the adhesive composition, i.e., the concentration of the isocyanate component (α) is greater than the concentration of the polyol component (β).
[0019] For example, adhesives useful in the present invention contain a predominant content of isocyanate groups in component (α) compared to the content of hydroxyl (OH) groups in component (β). Thus, in accordance with the present invention, the concentration of the isocyanate compound, component (α), used in the formulation of the present invention can generally be, for example, 0.5% to 10% by weight in one embodiment, 1% to 5% by weight in another embodiment, and 2% to 3% by weight in yet another embodiment, based on the total weight of all components in the formulation.
[0020] Examples of adhesives containing primarily isocyanate content and useful in the present invention include high performance two-component adhesives such as Adcote L76-205 / L87-124, and mixtures of the above with any other adhesives, which advantageously provide a rapid green bond.
[0021] The adhesive formulations of the present invention have advantageous properties and benefits. For example, in one embodiment, the adhesives of the present invention have enhanced green tack compared to other adhesive formulations that do not contain an isocyanate component that is a major component in the adhesive composition.
[0022] In general, the adhesive compositions of the present invention include lamination adhesive compositions having high green tack adhesion values, for example, in one embodiment >200 g-f / in, in another embodiment >300 g-f / in, and in yet another embodiment >400 g-f / in. In other embodiments, the green tack adhesion values of the adhesive compositions can range from, for example, >200 g-f / in to 500 g-f / in.
[0023] One advantage of the innovative design of the laminated film layer in contact with the adhesive composition of the present invention is that the adhesive composition has (1) a rapid development of green tack, and (2) a faster development of bond strength, based on the chemical interaction between the laminate and the adhesive layer after the lamination process. For example, when a predominantly isocyanate product is used to form the adhesive composition, the green bond (i.e., green tack value) of the adhesive increases unexpectedly faster for an adhesive containing a predominantly isocyanate product than for an adhesive product without functionalized resin. For example, an adhesive composition with a high content of functionalization (e.g., as described in Inv.Ex.1 and Inv.Ex.4 [Amplify g-MAh+MAh] in the present specification below) can have a higher green bond.
[0024] Another advantage of the present invention is that designing the lamination film with OH functionality during lamination promotes better instant adhesion and eliminates the delay times of hours or days that are typically required to allow adhesion buildup after adhesive cure. By providing better instant adhesion and eliminating the delay times, a significant reduction in overall conversion process time can be achieved. Currently, laminators must wait 12 hours (hr) to 24 hours after application of the lamination adhesive before the laminator can perform subsequent conversion steps (e.g., slitting or second lamination steps). The long wait times between 12 and 24 hours can be attributed to the small green tack, especially of the low-medium molecular weight (MW) adhesives used in the lamination process.
[0025] Generally, the process for producing the film structure of the present invention comprises: (i) providing at least one functionalized film layer comprising a polar reactive group polyolefin layer for use as an inner layer in the film structure of (a); (ii) providing a lamination adhesive composition of (b) having a green tack value of >0.772 N / cm (200 g-f / in); (iii) applying the laminating adhesive composition to at least a portion of a surface of the inner layer to form a combined inner layer and laminating adhesive composition film structure.
[0026] The process for making the film structure can include any layer making equipment and processes known to those skilled in the art, such as coextrusion processes and equipment.
[0027] In general, a laminate may include: (a) at least one functional film layer comprising a polar reactive group (functionalized) polyolefin layer used as an inner layer in a film structure; (b) a lamination adhesive composition present on and in contact with at least a portion of a surface of the inner layer, the adhesive composition having a green tack value of >0.772 N / cm (200 g-f / In); and (c) at least one polar or non-polar substrate, at least a portion of a surface of the substrate being in contact with the adhesive composition.
[0028] Referring to FIG. 1, a number of layers forming a laminate are shown and generally designated by the numeral 10. As mentioned above, the film structure generally designated by the numeral 20 may be a single layer, for example, layer 21, which may serve as both an inner layer and an outer layer. In the embodiment shown in FIG. 1, the film structure 20 includes an inner layer 21 adhered to a separate and distinct outer layer 22. Although not shown in FIG. 1, another embodiment of the invention may include any number of layers sandwiched between the inner layer 21 and the outer layer 22. As shown in FIG. 1, an adhesive layer 31 is applied to the inner surface 21, and a substrate 41 is contacted with the adhesive layer 31 to adhere the substrate to the film structure 20 via the adhesive 31 and the inner layer 21. The layers 20, 31, and 41 may be compressed together to form the multi-layer laminate 10.
[0029] Thus far, the combination film / adhesive structure of the present invention has been described. Once the adhesive has been applied to the film layer, the substrate component (c) may be brought into contact with the film / adhesive structure via the adhesive surface.
[0030] The substrate useful in the present invention for producing laminates can be, for example, at least one polar or non-polar substrate.Examples of polar substrates useful for contacting with the above-mentioned film / adhesive combinations can include polyethylene terephthalate (PET), biaxially oriented polyamide (BOPA), metallized polyethylene terephthalate (metPET), metallized BOPP, and aluminum foil.Examples of non-polar substrates useful for contacting with the above-mentioned film / adhesive combinations can be polypropylene (PP), polyethylene (PE), and BOPP, as well as non-oriented polypropylene (cPP) films.
[0031] The process for producing the laminate described above comprises the steps of: (I) Providing at least one functionalized film layer comprising a polar reactive group polyolefin layer for use as an inner layer in the film structure of (a); (II)(b) providing a lamination adhesive composition having a green tack value of >0.772 N / cm (200 g-f / in); (III) providing at least one polar or non-polar substrate; (IV) applying a laminating adhesive composition to at least a portion of a surface of the inner layer to form a combined inner layer and laminating adhesive composition film structure; (V) contacting at least one polar or non-polar substrate with the adhesive composition present on the inner layer, where at least a portion of the surface of the substrate is in contact with the adhesive composition to achieve a strong bond between the substrate adhered to the inner layer and form a laminate.
[0032] The process of producing the laminate may include any of the laminate making equipment and processes known to those skilled in the art, such as dry lamination, where an adhesive-containing solvent is applied to one of the webs to be laminated, and then the solvent is evaporated from the web that has a binder-containing solvent applied on its surface. The evaporation may be carried out in a drying oven to provide a first dry web. The first dry web is then laminated to another second web under strong pressure applied by heated rollers to provide a permanent bond between the two webs.
[0033] Laminates produced in accordance with the present invention advantageously have several advantageous properties and benefits, for example, in one embodiment, the laminates may be immediately used to make articles, such as packaging articles, without having to wait for long adhesive cure times due to the high green tack exhibited by the adhesive and film combination.
[0034] In another embodiment, the invention relates to packaging articles made using the above laminates produced with adhesives having strong bonds and green tack values >200 g-f / in. Examples of packaging articles include pillow pouches, stand-alone pouches, bags, sachets, other laminate webs, etc.
[0035] The process for making the packaging article may include any of the packaging making equipment and processes known to those skilled in the art, such as vertical form / fill / seal (VFSS), horizontal form / fill / seal (HFFS), form stand alone pouch (SUP), and form / fill / seal stand alone pouch (FFS SUP) machines.
[0036] Film structures and laminates made according to the present invention may be useful in a variety of applications including, for example, food or non-food laminate packaging produced in two, three or more layers such as polyester / foil / PE, paper / poly / foil, BOPP / foil / PE, or BOPP / metallized PP / PE, BOPP, or cPP, or laminates performed using a triple or tandem lamination process that may laminate three substrates or similar substrates in-line such as PET / foil / PE, BOPP / foil / PE, PET / BOPP / PE. EXAMPLES
[0037] The following examples are presented to further illustrate the invention, but should not be construed as limiting the scope of the claims. Unless otherwise indicated, all parts and percentages are by weight.
[0038] The various ingredients used in the examples are listed in Table I below. [Table 1]
[0039] Examples 1-4 and Comparative Example A In the following examples of the present invention (Inv. Ex.) and comparative examples (Comp. Ex.), a solvent-based adhesive was used to: (1) N Chill Acrylates A PET layer was laminated (and bonded) to several functionalized substrates, including (1) ethylene vinyl acetate (EEA), (2) ethylene vinyl acetate (EVA), and (3) substrates based on maleic anhydride (MAH) groups. The effect of the substrate on the green tack (bond strength after 10 min of lamination) of the adhesive was evaluated.
[0040] Five different films with the resin formulations listed in Table II were extruded using a five-layer coextrusion line. The films were laminated to a polyethylene terephthalate (PET) substrate (12 micron thick) using a Labo Combi machine, and one side of the film was corona treated before applying 3 g of adhesive to the corona treated surface of the film. Then, 3 g of a high solids, high performance two-component adhesive, ADCOTE™ L76-205 / 87-124, was applied to the corona treated surface of the film. In the examples, a high solids adhesive was used to understand the effect of functionalized films on the adhesive performance related to green tack. The mix ratio and chemical composition of the adhesive, ADCOTE™ L76-205 / 87-124, used in the examples is listed in Table III. [Table 2] [Table 3]
[0041] Method A - How to Make AMPLIFY™ EA101-g-MAH Amplify EA is an ethylene ethyl acrylate (EEA) copolymer. This copolymer may be grafted with about 1% maleic anhydride (MAH) groups to increase the functionality of the copolymer. Copolymers such as EEA, EVA or EMA copolymers are polar and tend to form polar-polar (non-reactive) interactions with the adhesive layer. However, the MAH-g-group portion of the MAH graft copolymer tends to form covalent bonds with any excess polyol in the adhesive.
[0042] The product description of AMPLIFY™ EA 101-g-MAH is set forth in Table IV, and the process for preparing AMPLIFY™ EA 101-g-MAH can be carried out by grafting the polymer with maleic anhydride (MAH) groups using a reactive extrusion process.
[0043] A 92 mm co-rotating twin screw extruder with medium strength screws is used for reactive extrusion. The formulation consists of a base polymer (e.g., AMPLIFY™ EA 101, maleic anhydride (MAH), 99%) and 2,5-dimethyl-2,5-di(t-butylperoxy)hexane (DBPH, peroxide (POX)). The POX is diluted (e.g., in a 1:1 ratio) with mineral oil to improve ease of handling and feeding of the feed material. The MAH feed concentration is 1.4 wt% to 1.5 wt%, and the peroxide feed concentration is 330 ppm to 650 ppm. The extruder is operated at a rate of 862 kg / h to 953 kg / h with a screw speed of 475 rpm to 630 rpm. The temperature profile of the extruder (in °C) for grafting is shown in Table V. [Table 4] [Table 5]
[0044] Green Tack Bond Strength - Measurement Method The green tack bond properties of the adhesives can be measured using an Instron Tensile machine according to the procedure described in ASTM F904-98. According to the procedure, two sides of the laminate structure are held by the machine jaws and then the laminate structure is stretched uniaxially. Data is obtained by taking two sample measurements for each sample, and then the data is analyzed using a computer that reports average values and graphics. The green tack properties are measured 10 minutes after the laminate structure has undergone lamination.
[0045] The graph in Figure 2 shows the green tack values of the high solids adhesive ADCOTE™ L76-205 / 87-124 with different PE formulations. When comparing all functionalized film layer substrates (Inv.Ex.1, Inv.Ex.2, Inv.Ex.3 and Inv.Ex.4) with Comp.Ex.A (reference resin: 100% ELITE™ 5400 50 microns thick without additives), a very significant increase in green bond value was found, ranging from 16% to 86%. The Inv.Ex.1 film layer substrate produced with 100% AMPLIFY EA101 adhesive grafted with 1% g-MAH had a maximum green tack value of 364 g-f / inch when measured just 10 minutes after lamination. The high solids high performance two-component adhesive showed a green tack value of 86%. This unexpected behavior of the Inv.Ex.1 laminate allows one skilled in the art to use (1) tandem (triple) lamination or (2) on-line lamination and cutting, which were not possible before. The Inv.Ex.4 sample also showed an increase in green bond value of 44%. In summary, as shown in Figure 2, the above green tack test results demonstrate that the copolymer Amplify EA (1% MAH) and "Copolymer EA + Amplify 1057" (1% MAH in the formulation) formulations give better green bond for lamination when compared to Comp.Ex. A process for producing a laminate comprising at least a first layer and at least a second layer, comprising: (I) providing at least one functionalized film layer forming said at least a first film layer, said functionalized film layer being a polar reactive group polyolefin layer used as an inner lamination in said laminate, said inner lamination consisting of maleic anhydride grafted ethylene ethyl acrylate (MAH-g-EEA) and optional maleic anhydride grafted polyethylene (MAH-g-PE); (II) providing at least one polar or non-polar film substrate forming said at least second film layer; (III) providing a lamination adhesive composition comprising an isocyanate component and a polyol component, the lamination adhesive composition having a green tack value, measured according to ASTM F904-98, of greater than 0.772 Newtons per centimeter; (IV) applying the lamination adhesive composition to at least a portion of a surface of the at least first film layer to form an inner film layer / lamination adhesive composition combination; (V) contacting the at least one polar or non-polar film substrate with the lamination adhesive composition present on at least a portion of the surface of the inner film layer such that the lamination adhesive composition is disposed between the first film layer and the second film layer, wherein at least a portion of the surface of the film substrate is contacted with the lamination adhesive composition to provide a bond between the inner film layer and the film substrate to form a laminate.
12. 12. The process of claim 11, wherein the bond strength is sufficient for the laminate to withstand a measured adhesion force of at least 200 g-f / in (0.772 N / cm) when the laminate is subjected to a delamination test in an attempt to delaminate the first film layer from the second film layer with the delamination resistant laminating adhesive composition disposed between the layers.
13. 12. The process of claim 11, wherein the at least a second film substrate layer is selected from the group consisting of polyethylene terephthalate, biaxially oriented polyamide, metallized polyethylene terephthalate, metallized biaxially oriented polypropylene, aluminum foil, polypropylene, polyethylene, biaxially oriented polypropylene, and unoriented polypropylene.
