[Diagram 3] 1 is a schematic cross-sectional view showing a conventional manufacturing process for a thermally expandable adhesive sheet. [Figure 4] 1 is a schematic cross-sectional view showing a conventional manufacturing process for a thermally expandable adhesive sheet. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS

[0009] Hereinafter, a thermal expansion sheet according to one embodiment of the present invention will be described. <Thermal expansion adhesive sheet> FIG. 1 is a schematic cross-sectional view showing the configuration of a thermally expandable adhesive sheet 1 according to this embodiment. The thermally expandable adhesive sheet 1 according to this embodiment can be used in various fields, for example, as a conductive sheet for electronic equipment or electronic devices, an insulating sheet for electronic equipment or electronic devices, and the like. This thermally expandable adhesive sheet 1 is, for example, placed inside a gap and heated at a high temperature, for example, 120°C or higher and 250°C or lower, to bond two opposing adherend surfaces that are separated by a gap, and comprises a substrate 10, thermally expandable layers 20 formed on both sides of the substrate 10, and an intermediate layer 30 formed between the substrate 10 and the thermally expandable layer 20.

[0010] In the thermally expandable adhesive sheet 1 according to this embodiment, when a shear force capable of destroying the thermally expandable adhesive sheet 1 is applied in a shear strength test at 200°C, a fracture interface exists within the thermally expandable layer 20. By having a fracture interface exist within the thermally expandable layer 20, it is possible to stabilize the adhesive strength between the substrate 10 and the intermediate layer 30, and between the intermediate layer 30 and the thermally expandable layer 20, and to suppress peeling of the thermally expandable layer 20 from the substrate 10 after a high-temperature durability test (e.g., 200°C for 500 hours). The shear strength test was performed, for example, by taking a sample in which the thermally expandable adhesive sheet 1 was sandwiched between two support plates and heated to expand so as to firmly adhere to the two support plates, and then measuring the shear adhesive strength when the two support plates of this sample were pulled in opposite directions along the surface direction of the thermally expandable adhesive sheet 1.

[0011] The shear adhesive strength (shear strength (adhesive strength) based on JIS K6850) capable of destroying the thermally expandable adhesive sheet 1 after thermal expansion is, for example, preferably 2.0 MPa or more at 23°C, more preferably 2.5 MPa or more, and even more preferably 3.0 MPa or more. The shear adhesive strength at 200°C is preferably 0.4 MPa or more, more preferably 0.45 MPa or more, and particularly preferably 0.5 MPa or more. If the shear adhesive strength capable of shear destruction is 0.4 MPa or more at 200°C and the fracture interface at that time exists within the thermal expansion layer 20, this is preferable because the adhesive strength of the interface between the substrate 10 and the intermediate layer 30 and between the intermediate layer 30 and the thermal expansion layer 20 is sufficiently high even after thermal expansion in a high temperature environment. A high temperature environment here refers to, for example, an environment of 100°C or higher and 250°C or lower, and examples of this include when the motor is used to insert the adhesive between a stator core (also referred to as a first adherend) and a coil (also referred to as a second adherend) as described below and bond them together, and the adhesive is constantly exposed to temperatures of 120°C or higher and 160°C or lower after thermal expansion due to heat generation by the motor, or is momentarily exposed to high temperatures of 170°C or higher and 220°C or lower.

[0012] The thermal expansion adhesive sheet 1 according to this embodiment preferably has high electrical insulation after thermal expansion. The breakdown voltage of the thermal expansion adhesive sheet 1 based on JIS C 2107 is preferably, for example, 3 kV or more, more preferably 5 kV or more. The thermal conductivity of the thermal expansion adhesive sheet 1 after thermal expansion is preferably, for example, 0.1 W / mK or more, more preferably 0.15 W / mK or more. The electrical insulation can be adjusted by the type of base material used in the manufacture of the thermal expansion adhesive sheet and the type of resin contained in the thermal expansion layer and intermediate layer. The electrical insulation can also be improved by increasing the thickness of the thermal expansion adhesive sheet. The thermal conductivity can be adjusted by the type and content of the filler contained in the thermal expansion layer. A preferred configuration example and production example of the thermally expandable adhesive sheet 1 having such properties will be described below.

[0013] <<Base material>> The substrate 10 functions as a support material for supporting the thermal expansion layer 20 .

[0014] Specifically, the substrate 10 is preferably in the form of a sheet, and may have a single-layer structure or a multi-layer structure. The substrate 10 may or may not have a porous structure inside. The thickness of the substrate 10 is preferably, for example, 1 μm or more and 125 μm or less, more preferably 10 μm or more and 75 μm or less, and particularly preferably 20 μm or more and 50 μm or less. For example, when the thermally expandable adhesive sheet 1 according to the present embodiment is inserted into a motor slot, the substrate 10 is made to have a certain thickness to prevent the thermally expandable adhesive sheet 1 from buckling when inserted into the motor slot. In addition, by not making the substrate 10 too thick, the space factor of the coil can be sufficiently secured. For these reasons, it is preferable to set the thickness of the substrate 10 within the range described above.

[0015] The material of the substrate 10 is not particularly limited and may be an inorganic or organic material. For example, a metal film can be used when the thermally expandable adhesive sheet 1 is required to have electrical conductivity, and a resin film can be used when the thermally expandable adhesive sheet 1 is required to have electrical insulation.

[0016] The metal film is not particularly limited, but may be, for example, copper foil or aluminum foil. The thickness of the metal film is, for example, 1 μm or more and 100 μm or less, preferably 10 μm or more and 70 μm or less, and more preferably 15 μm or more and 50 μm or less. When a metal film is used as the material of the substrate 10, the thermal conductivity of the thermally expandable adhesive sheet 1 can be increased compared to when an organic material is used.

[0017] Examples of resins contained in the resin film include polyester resins such as polyethylene terephthalate (PET), polybutylene terephthalate, polyethylene naphthalate (PEN), and aromatic polyester; polycarbonate; polyarylate; polyurethane; polyamide resins such as polyamide and polyetheramide; polyimide resins such as polyimide, polyetherimide, and polyamideimide; polysulfone resins such as polysulfone and polyethersulfone; polyetherketone resins such as polyetherketone and polyetheretherketone; polyphenylene sulfide (PPS); and modified polyphenylene oxide. The glass transition temperature of the resin is preferably, for example, 80° C. or higher, and may be 140° C. or higher, or may be 200° C. or higher. Furthermore, a liquid crystal polymer (LCP) may be used as the resin.

[0018] In this embodiment, the substrate 10 is preferably electrically insulating, and preferably contains polyimide (PI) or polyethylene naphthalate (PEN). Polyimide and polyethylene naphthalate have high heat resistance and are suitable for use in cases where the thermally expandable adhesive sheet 1 is thermally expanded by heating and foamed and cured. Polyimide and polyethylene naphthalate are also preferred because they have high insulating properties and can insulate members from each other using the thermally expandable adhesive sheet 1 after foaming and curing, for example.

[0019] <<Thermal expansion layer>> The thermally expandable layer 20 is a layer that expands when heated and exhibits adhesive properties, and in this embodiment, it is formed on both sides of the substrate 10 to form the outermost surface of the thermally expandable adhesive sheet 1 . The thermal expansion layer 20 may be a continuous layer that continuously covers the surfaces of the substrate and the intermediate layer, or may be a discontinuous layer consisting of a plurality of islands provided on the surface of the substrate or the intermediate layer. Examples of discontinuous layers include stripes and dots. The surface of the thermal expansion layer 20 may have an uneven shape such as an embossed shape.

[0020] The surface of the thermal expansion layer 20 may be adhesive enough to be temporarily fixed to an adherend, but the thermal expansion layer 20 may be non-adhesive (tack-free) before being heated and expanded. In the thermal expansion adhesive sheet 1 according to this embodiment, the dynamic friction coefficient of the outer surface of the thermal expansion layer 20 (i.e., the outermost surface of the thermal expansion adhesive sheet) is, for example, preferably 0.60 or less, more preferably 0.55 or less, and even more preferably 0.50 or less. Furthermore, the dynamic friction coefficient is preferably, for example, 0.15 or more. By making the thermal expansion adhesive sheet 1 have a dynamic friction coefficient of the surface of 0.60 or less, it is possible to make the thermal expansion adhesive sheet 1 easy to insert into a gap between components such as a motor slot and easy to use.

[0021] When the thermal expansion layers 20 are disposed on both sides of the substrate 10 as in the thermal expansion adhesive sheet 1 according to the present embodiment, the dynamic friction coefficient of the outer surface of at least one of the two thermal expansion layers 20 may be within the above range. In particular, it is preferable that the dynamic friction coefficients of the outer surfaces of both of the two thermal expansion layers 20 are within the above range. The dynamic friction coefficient of the outer surface of the thermal expansion layer 20 can be determined in accordance with JIS K7125. The dynamic friction coefficient of the outer surface of the thermal expansion adhesive sheet can be adjusted, for example, by providing irregularities on the surface of the outermost layer to reduce the contact area with the adherend. In addition, when a resin with a high elastic modulus is used as the resin contained in the outermost layer, the dynamic friction coefficient tends to be small, so it can also be adjusted by the resin composition of the outermost layer.

[0022] When the coefficient of dynamic friction of the outer surface of the thermal expansion layer 20 is 0.60 or less, the slipperiness and insertability can be further improved. For example, when the thermal expansion adhesive sheet 1 is placed between two members to bond the two members, the thermal expansion adhesive sheet 1 can be smoothly inserted into the gap between these members, or one member can be smoothly inserted into the gap after the thermal expansion adhesive sheet 1 is placed on the other member. A specific application is, for example, a case where a stator core and a coil are bonded to each other to manufacture a motor. As described above, if the thermal expansion adhesive sheet has a coefficient of dynamic friction of 0.60 or less on the outer surface of the thermal expansion layer 20, the thermal expansion adhesive sheet can be inserted more smoothly into the gap of the stator core, and the coil can be inserted more smoothly into the narrower gap due to the insertion of the adhesive sheet.

[0023] In addition, in the thermal expansion layer 20 according to this embodiment, it is preferable that the thermal expansion layer 20 has a minimum viscosity temperature at which the viscosity of the thermosetting resin is at a minimum in the temperature range from the thermal expansion start temperature of the thermal expansion agent to the curing activation temperature in the curing behavior during the expansion and curing process. By making the thermal expansion adhesive sheet 1 have such properties, the resin can be cured after the thermal expansion layer is sufficiently expanded, which is preferable because the expansion rate and adhesiveness of the thermal expansion adhesive sheet 1 as a whole can be optimized. The minimum viscosity temperature at which the viscosity of the thermosetting resin is at its minimum can be determined, for example, as the temperature showing an off-peak on the complex viscosity curve from the relationship between the temperature measured by a viscoelasticity measuring device and the melt viscosity (complex viscosity) of the resin sample.

[0024] A specific example of the thermal expansion layer 20 according to this embodiment is one that contains a thermosetting resin, a curing agent, and a thermal expansion agent. An example of the thermosetting resin is an epoxy resin. As the epoxy resin, bisphenol A type epoxy resin, bisphenol F type epoxy resin, bisphenol S type epoxy resin, hinderedoin type epoxy resin, biphenyl type epoxy resin, alicyclic epoxy resin, triphenylmethane type epoxy resin, phenol novolac type epoxy resin, cresol novolac type epoxy resin, naphthol novolac type epoxy resin, dicyclopentadiene / phenol epoxy resin, alicyclic amine epoxy resin, aliphatic amine epoxy resin, and epoxy resins obtained by various modifications of these can be used alone or in combination of two or more kinds.

[0025] The content of the thermosetting resin in the thermal expansion layer 20 is preferably 20 wt % or more and 80 wt % or less, more preferably 30 wt % or more and 70 wt % or less, and particularly preferably 40 wt % or more and 60 wt % or less.

[0026] The curing agent may be any agent capable of curing the above-mentioned thermosetting resin, and a wide variety of curing agents can be used, including, for example, amide-based curing agents such as dicyandiamide and aliphatic polyamide; amine-based curing agents such as diaminodiphenylmethane, metaphenylenediamine, ammonia, triethylamine, and diethylamine; phenol-based curing agents such as bisphenol A, bisphenol F, phenol novolac resin, cresol novolac resin, and p-xylene novolac resin; and acid anhydride-based curing agents.

[0027] Any of the above-mentioned curing agents can be used without any problem, and the content is not particularly limited. However, among these, it is particularly preferable that the curing agent contains an amide-based curing agent, and the equivalent ratio (C / E) between the functional group (E) such as an epoxy group of the thermosetting resin and the functional group (C) such as a carboxyl group that can react with the functional group (E) of the curing agent is 0.6 or more and 0.9 or less. By setting the equivalent ratio to 0.6 or more, a sufficient curing reaction can be caused in the thermal expansion layer 20, and the strength of the thermal expansion layer 20 can be sufficiently increased. In addition, by setting the equivalent ratio to 0.9 or less, it is possible to suppress a decrease in adhesive strength due to the excess curing agent, and by leaving the excess epoxy resin that has not reacted with the curing agent, a crosslinking reaction can be caused between this epoxy resin and, for example, a resin having a carboxyl group contained in the intermediate layer 30, and the adhesiveness at the interface between the intermediate layer 30 and the thermal expansion layer 20 can be ensured.

[0028] The suitable content of each component varies depending on the combination of the thermosetting resin and the curing agent used, but in order to realize the above-mentioned equivalent ratio, the content of the curing agent in the thermal expansion layer is preferably 1% by mass or more and 40% by mass or less with respect to 100% by mass of the thermosetting resin in the thermal expansion layer. For example, when an amide-based curing agent is used as the main component as the curing agent, the content of the curing agent in the thermal expansion layer is preferably 1% by mass or more and 15% by mass or less with respect to 100% by mass of the thermosetting resin contained in the thermal expansion layer. On the other hand, when a phenol-based curing agent is used as the main component as the curing agent, the content of the curing agent in the thermal expansion layer is preferably, for example, 5% by mass or more and 40% by mass or less with respect to 100% by mass of the thermosetting resin in the thermal expansion layer.

[0029] The thermal expansion agent preferably has a thermal expansion onset temperature of 100°C or more and 150°C or less, and more preferably has a thermal expansion onset temperature of 120°C or more and 130°C or less. Specifically, inorganic foaming agents such as ammonium carbonate, ammonium hydrogen carbonate, ammonium nitrite, ammonium borohydride, and azides, organic foaming agents such as fluorinated alkanes such as trichloromonofluoromethane, azo compounds such as azobisisobutyronitrile, hydrazine compounds such as paratoluenesulfonylhydrazide, semicarbazide compounds such as p-toluenesulfonylsemicarbazide, triazole compounds such as 5-morpholyl-1,2,3,4-thiatriazole, and N-nitroso compounds such as N,N'-dinitrosoterephthalamide, as well as microencapsulated foaming agents obtained by microencapsulating a hydrocarbon solvent, can be suitably used. Among them, it is more preferable to use a microencapsulated foaming agent. These may be used alone or in combination.

[0030] The content of the thermal expansion agent in the thermal expansion layer 20 is preferably 3 wt% or more and 19 wt% or less, more preferably 4 wt% or more and 17 wt% or less, and even more preferably 5 wt% or more and 15 wt% or less. It is preferable that the content of the thermal expansion agent in the thermal expansion layer 20 is 3 wt% or more, since the thermal expansion layer 20 can be sufficiently expanded, thereby improving the adhesive strength. It is also preferable that the content of the thermal expansion agent in the thermal expansion layer 20 is 19 wt% or less, since it is possible to suppress a decrease in adhesive strength caused by excessive expansion of the thermal expansion layer 20, and it is also possible to ensure a sufficient content of epoxy resin, thereby suppressing heat resistance.

[0031] The thermal expansion layer 20 may further contain a thermoplastic resin. The thermoplastic resin may include, for example, at least one of polyester resin, butyral resin, urethane resin, acrylic resin, carboxyl-terminated butadiene nitrile rubber (CTBN) and epoxy-modified butadiene. Among these, the thermoplastic resin preferably includes an elastomer-based resin, and more preferably includes at least one of butyral resin, acrylic thermoplastic elastomer and urethane thermoplastic elastomer. When two or more kinds of thermoplastic resins are used, it is preferable that the glass transition temperature Tg of at least one of the thermoplastic resins is 100°C or higher and 120°C or lower.

[0032] When the thermal expansion layer 20 contains a thermoplastic resin, the content of the thermoplastic resin in the thermal expansion layer 20 is preferably 3 wt% or more and 30 wt% or less, more preferably 4 wt% or more and 20 wt% or less, and even more preferably 5 wt% or more and 15 wt% or less. By making the content of the thermoplastic resin 3 wt% or more, the flexibility and toughness of the thermal expansion layer 20 can be increased, and the adhesion of the thermal expansion layer to the substrate can be further improved. In addition, by making the content of the thermoplastic resin 30 wt% or less, the complex melt viscosity of the adhesive sheet when the thermal expansion agent contained in the thermal expansion adhesive sheet 1 reaches the thermal expansion start temperature during thermal expansion can be suppressed, and the thermal expansion layer 20 can be sufficiently expanded.

[0033] The thermal expansion layer 20 may further contain a filler. Examples of the filler include inorganic fillers such as aluminum oxide, magnesium oxide, calcium oxide, aluminum hydroxide, magnesium hydroxide, magnesium carbonate, boron nitride, silicon nitride, silicon oxide, talc (magnesium silicate), titanium oxide, potassium titanate, and boehmite.

[0034] The shape of the filler can be polygonal, spherical, fibrous, scaly, needle-like, irregular, or other shapes. When a filler with a relatively high aspect ratio is used, the rigidity of the thermally expandable adhesive sheet 1, particularly the bending resistance, can be improved, which is preferable. The aspect ratio is preferably 10 to 50, and more preferably 20 to 40. Examples of fillers with a relatively high aspect ratio include fibrous fillers, scaly fillers, and needle-like fillers, but it is particularly preferable to use needle-like fillers because of their good dispersibility and their high effect of improving the rigidity of the thermally expandable adhesive sheet 1.

[0035] The bending resistance of the entire thermally expandable adhesive sheet obtained by incorporating the filler as described above into the thermally expandable layer 20 is, for example, 0.1 mN or more, and preferably 0.2 mN or more. On the other hand, the bending resistance is, for example, preferably 5.0 mN or less, and preferably 4.0 mN or less. By setting the bending resistance within this range, it is expected that the shape retention of the thermally expandable adhesive sheet will be good. The bending resistance can be calculated by testing a test piece prepared by cutting a sheet of 25 x 25 mm from the thermally expandable adhesive sheet using a Gurley type testing machine (manufactured by Toyo Tester Kogyo Co., Ltd.) in accordance with JIS L 1085.

[0036] When the thermal expansion layer 20 contains a filler, the filler content in the thermal expansion layer 20 is preferably 5 wt% or more and 50 wt% or less, more preferably 7 wt% or more and 35 wt% or less, and particularly preferably 10 wt% or more and 25 wt% or less. It is preferable to set the filler content in the thermal expansion layer 20 to 5 wt% or more, as this can further improve the thermal conductivity and rigidity of the thermal expansion adhesive sheet 1. Furthermore, if the filler content in the thermal expansion layer 20 is set to 50 wt% or less, excessive expression of thixotropy in the solvent-containing adhesive solution state before being formed into a sheet can be suppressed, and manufacturing restrictions on the thermal expansion adhesive sheet 1 can be kept small.

[0037] The thickness of one layer of the thermal expansion layer 20 before thermal expansion is preferably 10 μm or more and 100 μm or less, more preferably 15 μm or more and 75 μm or less, and particularly preferably 20 μm or more and 50 μm or less.

[0038] <<Middle layer>> The intermediate layer 30 is for bonding the thermal expansion layer 20 to the substrate 10, and is formed between the substrate 10 and the thermal expansion layer 20. In this embodiment, the intermediate layer 30 is formed on both sides of the substrate 10. The intermediate layer 30 may be a continuous layer that continuously covers the surface of the substrate, or may be a discontinuous layer consisting of a plurality of islands.

[0039] It is preferable that the intermediate layer 30 has almost no cross-linked structure before the thermal expansion layer 20 is laminated, and is capable of undergoing a cross-linking reaction with the thermal expansion layer 20 when the thermal expansion layer 20 is heated and expanded. In order to ensure a sufficient cross-linking reaction with the thermal expansion layer 20, it is preferable that the intermediate layer 30 contains a resin containing a carboxyl group as a functional group. For the same reason, it is preferable that the intermediate layer 30 according to this embodiment does not contain a curing agent for curing the resin contained in the intermediate layer 30.

[0040] Examples of the resin containing a carboxyl group include polyester resins such as polyester and copolymers containing polyester. In addition, the acid value of the resin containing a carboxyl group is preferably not less than 5. By making the acid value not less than 5, the carboxyl group can be sufficiently crosslinked with the epoxy resin contained in the thermal expansion layer when the thermal expansion layer 20 is heated and expanded, so that the adhesive strength between the intermediate layer 30 and the thermal expansion layer 20 can be sufficiently increased and peeling of the thermal expansion layer 20 can be sufficiently suppressed.

[0041] The intermediate layer 30 is formed between the substrate 10 and the thermal expansion layer 20, and preferably serves to relieve stress generated between the thermal expansion layer 20 and the substrate 10, and therefore preferably contains a material with excellent flexibility. In addition to the above-mentioned resin, the intermediate layer 30 may contain a filler for the purpose of improving heat resistance, thermal conductivity, and rigidity. The filler that can be used may be the same as that contained in the thermal expansion layer 20. The intermediate layer 30 and the thermal expansion layer 20 may use the same type of filler, or different types of fillers. When the intermediate layer 30 contains a filler, the content of the filler in the intermediate layer 30 is preferably 10 wt % or less. By setting the content of the filler in the intermediate layer 30 within the above-mentioned range, a sufficient area for the resin contained in the intermediate layer 30 and the resin contained in the thermal expansion layer 20 to contact each other can be secured, which is preferable because the adhesive strength between the intermediate layer 30 and the thermal expansion layer 20 can be maintained high.

[0042] In order to increase the expansion coefficient of the thermally expandable adhesive sheet 1 as a whole, the intermediate layer 30 may contain a thermal expansion agent. The type of thermal expansion agent that can be used may be the same as that contained in the thermal expansion layer 20. The intermediate layer 30 and the thermal expansion layer 20 may use the same type of agent, or different types of agents.

[0043] When the intermediate layer 30 contains a thermal expansion agent, the content of the thermal expansion agent in the intermediate layer is preferably less than the content of the thermal expansion agent in the thermal expansion layer, for example, 25 wt% or less. It is more preferably 10 wt% or less, and is particularly preferably 5 wt% or less, since this sufficiently reduces the possibility of the thermal expansion agent expanding between the substrate and the intermediate layer, and sufficiently suppresses peeling between the intermediate layer 30 and the thermal expansion layer 20.

[0044] The thickness of the intermediate layer 30 is preferably 0.1 μm or more and 10 μm or less, more preferably 0.3 μm or more and 7 μm or less, and particularly preferably 0.5 μm or more and 4 μm or less.

[0045] <Method of manufacturing thermally expandable adhesive sheet>

[0046] The thermally expandable adhesive sheet 1 according to this embodiment can be produced, for example, by the following procedure and method. A varnish-like or slurry-like intermediate layer composition is prepared by dissolving or dispersing the material (e.g., polyester resin, etc.) forming the intermediate layer 30 having the above-mentioned configuration in an appropriate solvent. Also, a varnish-like or slurry-like thermal expansion layer composition is prepared by dissolving or dispersing the material (e.g., thermosetting resin, curing agent, thermoplastic resin, filler, thermal expansion agent) forming the thermal expansion layer 20 described above in an appropriate solvent.

[0047] Next, the intermediate layer composition is applied onto one surface of the substrate 10 using, for example, a roll-to-roll coating device so that the thickness after drying will be an arbitrary thickness, as shown in, for example, Fig. 2. Examples of the application method include roll coating, reverse roll coating, transfer roll coating, gravure coating, gravure reverse coating, comma coating, rod coating, blade coating, bar coating, wire bar coating, die coating, lip coating, dip coating, etc. The intermediate layer composition applied to the surface of the substrate by the method described above is dried for 30 to 300 seconds at a temperature of 50°C or higher and 110°C or lower, which is a temperature lower than the expansion starting temperature of the thermal expansion layer 20, to form the intermediate layer 30a.

[0048] A thermal expansion layer composition is then applied onto the intermediate layer 30a thus formed using a roll-to-roll film forming apparatus so that the thickness after drying is an arbitrary thickness. The thermal expansion layer composition applied onto the intermediate layer 30a is dried at a temperature of 50° C. to 110° C. for 30 to 300 seconds to form the thermal expansion layer 20a.

[0049] Only when the intermediate layer 30a and the thermal expansion layer 20a are formed on one side of the substrate is the roll removed from the film forming apparatus and reinstalled in the film forming apparatus in an orientation that allows the next layer to be formed on the surface of the substrate 10 opposite to the surface on which the intermediate layer 30a and the thermal expansion layer 20a are formed. Thereafter, the same procedure as described above is carried out on the other surface of the substrate to form a second intermediate layer 30b and a second thermal expansion layer 20b on the substrate 10, thereby producing the thermal expansion adhesive sheet 1 according to this embodiment.

[0050] <Effects of the thermal expansion adhesive sheet according to this embodiment> In the thermal expansion adhesive sheet 1 according to this embodiment, in a shear strength test at 200°C (i.e., the same temperature as when the thermal expansion adhesive sheet 1 is thermally expanded and used for adhesion), when a shear force is applied until the thermal expansion adhesive sheet 1 is broken, the fracture interface exists within the thermal expansion layer 20. This shows that the shear strength of not only the substrate 10 but also the intermediate layer 30 of the thermal expansion adhesive sheet 1 is higher than that of the thermal expansion layer 20, and the adhesive strength between the substrate 10 and the intermediate layer 30 and between the intermediate layer 30 and the thermal expansion layer 20 is also sufficiently high, and in particular peeling of the thermal expansion layer 20 from the substrate 10 can be sufficiently suppressed not only when the thermal expansion adhesive sheet 1 is thermally expanded but also in a high-temperature environment after thermal expansion.

[0051] Since the intermediate layer 30 is in a state where it is hardly cross-linked before the thermal expansion layer 20 is thermally expanded, a cross-linking reaction can occur between the intermediate layer 30 and the thermal expansion layer 20 when the thermal expansion adhesive sheet 1 is thermally expanded (when used for adhesion purposes). As a result, the adhesive strength between the thermal expansion layer 20 and the intermediate layer 30 can be increased during thermal expansion when the thermal expansion layer 20 is prone to peeling off from the substrate 10, and peeling of the thermal expansion layer 20 can be suppressed more than ever before. In addition, since the intermediate layer 30 according to this embodiment has a carboxyl group as a polar group, intermolecular forces such as hydrogen bonds and van der Waals forces act not only between the thermal expansion layer 20 but also between the substrate 10, and the intermediate layer 30 and the substrate 10 are strongly bonded. Therefore, after the thermal expansion adhesive sheet 1 according to this embodiment is thermally expanded, the adhesive strength between the thermal expansion layer 20 and the intermediate layer 30, and between the intermediate layer 30 and the substrate 10, is sufficiently high. On the other hand, although the thermal expansion layer 20 according to this embodiment is designed to have a sufficiently high cohesive strength within the layer, the cohesive strength within the layer is weakened compared to the adhesive strength between the layers due to the formation of an air layer inside by thermal expansion, and it is considered that cohesive failure occurs within the thermal expansion layer 20. Whether the intermediate layer 30 and the thermal expansion layer 20 are crosslinked can be confirmed, for example, by observing an exothermic peak by DSC (differential scanning calorimetry) or by observing the disappearance or decrease of a peak derived from a carboxyl group that existed before crosslinking by FT-IR (Fourier transform infrared spectroscopy). In addition, when the intermediate layer 30 and the thermal expansion layer 20 are crosslinked, the adhesive strength between these layers becomes sufficiently strong, and it is difficult to peel the intermediate layer 30 and the thermal expansion layer 20 at the interface in the above-mentioned shear strength test, and when an attempt is made to peel them, destruction occurs inside the thermal expansion layer 20. Therefore, it is also possible to judge the presence or absence of crosslinking by whether the intermediate layer 30 and the thermal expansion layer 20 can be peeled at the interface between these two layers.

[0052] Since the thermal expansion layer 20 contains an epoxy resin and the intermediate layer 30 contains a resin having a carboxyl group as a functional group, the thermal expansion layer 20 and the intermediate layer 30 can be reliably crosslinked when the thermal expansion adhesive sheet 1 is heated and expanded.

[0053] By making the acid value of the resin having a carboxyl group as a functional group contained in the intermediate layer 30 to be 5 or more, sufficient cross-linking can be formed with the thermal expansion layer 20, and the adhesive strength between the intermediate layer 30 and the thermal expansion layer 20 can be further increased.

[0054] When manufacturing a thermally expandable adhesive sheet 1 that includes a base material 10, intermediate layers 30a and 30b formed on both sides of the base material 10, respectively, and thermally expandable layers 20a and 20b formed on the outer sides of the intermediate layers 30, respectively, and in which the intermediate layers 30a and 30b have heat resistance, it is necessary to make the intermediate layers 30a and 30b thermosetting. For this reason, it has been common in the past to form the intermediate layer 30 by thermosetting before laminating the thermally expandable layer 20 on the intermediate layer 30. However, this conventional manufacturing method has a problem in that when the intermediate layer 30a and the thermally expandable layer 20a are laminated on one side and then the intermediate layer 30b is formed on the other side, the thermally expandable layer 20a formed first expands.

[0055] Therefore, a conventional method for manufacturing a thermally expandable adhesive sheet 1 comprising a substrate 10, intermediate layers 30a and 30b formed on both sides of the substrate 10, and thermally expandable layers 20a and 20b formed on the outsides of the intermediate layers 30a and 30b, is to first form only the intermediate layers 30a and 30b on both sides of the substrate 10, and then form the thermally expandable layers 20a and 20b on the outsides of the intermediate layers 30a and 30b, as shown in FIG. 3.

[0056] However, this manufacturing method requires four steps, as shown in FIG. 3, of forming the intermediate layers 30a and 30b on both sides of the base material 10 and forming the thermal expansion layers 20a and 20b on the outer sides of the intermediate layers 30a and 30b, respectively. Furthermore, between these four steps, the roll needs to be removed from the apparatus and reset. eye, This takes more than twice as much time and effort as the manufacturing process for a thermally expandable adhesive sheet 1 that does not include the intermediate layer 30.

[0057] To manufacture a thermally expandable adhesive sheet 1 having intermediate layers 30a and 30b in roughly the same time and effort as a thermally expandable adhesive sheet 1 without intermediate layer 30, a special device capable of laminating intermediate layers 30a and 30b and thermally expandable layers 20a and 20b on both sides of substrate 10 at the same time is required, as shown in FIG. 4.

[0058] In contrast, according to the thermally expandable adhesive sheet 1 of this embodiment, as described above, the thermally expandable layers 20a and 20b are laminated without cross-linking the intermediate layers 30a and 30b in advance, and then the thermally expandable adhesive sheet 1 is cross-linked when it is used (i.e., when the thermally expandable adhesive layers 20a and 20b are heated to thermally expand them). As a result, the thermally expandable adhesive sheet 1 can be manufactured without the need for special equipment and with almost the same time and effort as a manufacturing method for a thermally expandable adhesive sheet 1 that does not have an intermediate layer 30.

[0059] <Modification> The present invention is not limited to the above. For example, the thermally expandable adhesive sheet 1 of the present invention does not have to have an intermediate layer 30 and a thermally expandable layer 20 on both sides of the substrate 10, but may have an intermediate layer 30 and a thermally expandable layer 20 on only one side of the substrate 10. A release paper may be further laminated on the outermost surface of the thermal expansion layer. In addition, various modifications of the embodiments and combinations of parts of the embodiments may be made without departing from the spirit of the present invention. EXAMPLES

[0060] The present invention will be described in more detail below by giving specific examples, but it goes without saying that the present invention is not limited to these. Here, several types of thermally expandable adhesive sheets were produced as examples and comparative examples, and their physical properties were evaluated. <Production of Thermally Expandable Adhesive Sheets According to Examples 1 to 3 and Comparative Examples 1 to 3> <<Formation of intermediate layer 30a>> An intermediate layer composition containing the components set forth in Table 2 below was applied onto substrate 10 using a Baker-type applicator to a dried thickness set forth in Table 2. As the substrate 10, Kapton (registered trademark) 100EN-S, a product of DuPont-Toray Co., Ltd., was used. This was dried at 80° C. for 120 seconds to remove the solvent, thereby forming the intermediate layer 30a. In this example and comparative example, toluene and methyl ethyl ketone (MEK) were used as the solvent.

[0061] <<Formation of Thermal Expansion Layer 20a>> A thermal expansion layer composition containing the components shown in Table 1 below was applied onto the previously formed intermediate layer 30a using a Baker-type applicator so as to have a desired thickness after drying. This was dried at 110° C. for 90 seconds to remove the solvent, thereby forming a thermal expansion layer 20a.

[0062] [Table 1] The units of values in Table 1 are all mass % relative to 100 mass % of the thermal expansion layer, except for the equivalent ratio. The components in the table are as follows. A1: "EPICLON N-690" epoxy equivalent 225g / eq (DIC) A2: "EPICLON N-890" epoxy equivalent 210g / eq (manufactured by DIC) Hardener: "Dicy7" amine equivalent 21g / eq (Mitsubishi Chemical) hardening Accelerator: EH-5046S (ADEKA) Thermoplastic resin: S-LEC KS-6Z (manufactured by Sekisui Chemical Co., Ltd.) Thermal expansion agent: Matsumoto Microsphere FN-100SSD (manufactured by Matsumoto Yushi Pharmaceutical Co., Ltd.) Filler: CT-76 (Asada Flour Milling Co., Ltd.)

[0063] <<Formation of intermediate layer 30b>> The same intermediate layer composition as intermediate layer 30a was applied using a Baker-type applicator to the side of substrate 10 opposite to the side on which intermediate layer 30a and thermal expansion layer 20a were formed so as to have a desired thickness after drying. This was dried at 80° C. for 120 seconds to remove the solvent, thereby forming an intermediate layer 30b.

[0064] <<Formation of Thermal Expansion Layer 20b>> The same thermally expansible layer composition as that for thermally expansible layer 20a was applied onto intermediate layer 30b using a Baker-type applicator to a desired dry thickness. This was dried at 110° C. for 90 seconds to remove the solvent, thereby forming a thermal expansion layer 20b.

[0065] <Evaluation of thermally expandable adhesive sheets> The thermally expandable adhesive sheets prepared as described above were subjected to the following evaluation tests. <<Shear adhesive strength>> A sheet measuring 12.5×25 mm was cut out from the thermally expandable adhesive sheet before it was heated and expanded, and this was used for measurements according to the following procedure. A sample was prepared by fixing a thermally expandable adhesive sheet to an SPCC plate using a 110°C rubber roll, placing 0.4 mm thick spacers on both sides of the thermally expandable adhesive sheet, placing another SPCC plate on top of that, and fixing the gap between the SPCC plates using a fixing jig (clamp, etc.).

[0066] The sample was heated to 200°C at a heating rate of 50°C / min and heated at 200°C for 7 minutes to expand (expand 3.2 times) the thermally expandable adhesive sheet in the sample and harden it. At this time, the gap between the two SPCC plates was fixed at 0.4 mm. Then, using a universal testing machine (AGS-10kNX, load cell capacity: 10 kN, manufactured by Shimadzu Corporation), the test atmosphere was set to 200°C and the test speed was set to 5 mm / min. The two SPCC sheets of the above sample were pulled in opposite directions along the surface direction of the sample, and the applied pressure when the sample broke was measured as the shear adhesive strength. In addition, the fracture interface after the test was observed and classified into the following categories A to C. The results are shown in Table 2. A: Cohesive failure of the thermal expansion layer B: Cohesive failure of the thermal expansion layer, but near the intermediate layer C: Cohesive failure of the intermediate layer, or interfacial peeling between the thermal expansion layer and the intermediate layer

[0067] <<Peeling of substrate when thermally expanded>> The thermal expansion adhesive sheet was cut into a size of 50 x 50 mm and placed in a heating furnace set at 160°C for 10 minutes to allow it to expand and harden. The appearance was then visually inspected and the degree of lifting of the thermal expansion layer was evaluated according to the following criteria. The results are shown in Table 2. ×: The thermal expansion layer was lifted from the substrate and peeled off. ◯: No lifting or peeling of the thermal expansion layer.

[0068] <<Check for cracks in the expansion adhesive layer>> A 10 x 100 mm sheet was cut out from the thermal expansion adhesive sheet, folded 180 degrees, and a 2 kg weight was applied to the folded part for 5 seconds. After the load was released, the surface condition of the thermal expansion adhesive sheet was visually observed and the cracking tendency of the thermal expansion layer was evaluated according to the following criteria. The results are shown in Table 2. ×: Cracks occurred in the thermal expansion layer. ◯: No cracks in the thermal expansion layer.

[0069] [Table 2] The components shown by their abbreviations in Table 2 are as follows: The content of each resin is shown in mass % relative to the total content (100 mass %) of resins contained in the intermediate layer. C1: Vylon 74SS (Toyobo Co., Ltd.), acid value 3300 C2: Vylon GK-810 (Toyobo Co., Ltd.), acid value 5 C3: Vylon 200 (Toyobo Co., Ltd.), acid value <2 A3: "Epofriend AT501" epoxy equivalent 1050g / eq (manufactured by Daicel Corporation)

[0070] <Consideration> From the results of the Examples and Comparative Examples, when a shear force capable of destroying the thermally expandable adhesive sheet is applied in a shear strength test at 200° C., the fracture interface exists within the thermally expandable layer. Comparing Examples 1 to 5 with Comparative Examples 1 to 3, in the thermally expandable sheets in which the fracture interface exists within the thermally expandable layer, the shear adhesive strength at 200° C. is far greater than 0.4 MPa even when the composition is changed, and it has been confirmed that not only peeling during thermal expansion is suppressed, but also peeling of the thermally expandable layer during use at an extremely high temperature of 200° C. can be sufficiently suppressed. In addition, if the thermal expansion layer is formed after the intermediate layer is crosslinked in advance, the elastic modulus of the thermal expansion adhesive sheet as a whole becomes high and the stress relaxation effect becomes low. On the other hand, in the case of the present invention in which the thermal expansion layer is laminated without crosslinking the intermediate layer, the elastic modulus of the intermediate layer is suppressed to be low and the stress relaxation effect is high, so that even if the elastic modulus of the expandable adhesive layer arranged on the outside is high and prone to cracking, the stress relaxation effect of the intermediate layer can suppress the expandable adhesive layer from cracking when the expandable adhesive sheet is bent. [Industrial Applicability]

[0071] According to the present invention, it is possible to provide a thermally expandable adhesive sheet that can sufficiently suppress peeling between a substrate and a thermally expandable layer when heated to expand the thermally expandable layer. [Explanation of symbols]
