SECONDARY BATTERY BINDERS USING VINYL ACETATE-ETHYLENE-BASED COPOLYMER AND RELATED SYSTEMS AND METHODS

[0001] CROSS-REFERENCES TO RELATED APPLICATIONS

[0002] NOT APPLICABLE

[0003] STATEMENT AS TO RIGHTS TO INVENTIONS MADE UNDER FEDERALLY SPONSORED RESEARCH AND DEVELOPMENT

[0004] NOT APPLICABLE

[0005] REFERENCE TO A "SEQUENCE LISTING, " A TABLE, OR A COMPUTER PROGRAM LISTING APPENDIX SUBMITTED ON A COMPACT DISK

[0006] NOT APPLICABLEBACKGROUND OF THE INVENTION

[0007] Secondary batteries, also referred to as rechargeable batteries, accumulate and store energy through a reversible electrochemical reaction. The most common electrochemical reactions use nickel metal hydride chemistries or lithium-ion chemistries. Generally, secondary batteries include electrodes that facilitate the electrochemical reactions that generate voltage and current and an electrolyte that allows for transporting ions between the electrodes. Because the electrochemical reactions occur at the interfaces of the electrodes and the electrolyte, it is important that contact between various materials within the battery and the individual battery components is maintained. Loss of contact reduces the performance and lifetime of the secondary battery. Binders are used to adhere materials together.

[0008] Preferably, binders have a high binding force and chemically inert to the chemistries of the battery. Further, binders are preferably flexible because materials like the electrode-active materials can swell and shrink during charge and discharge cycles of secondary batteries. Some of the more common binders include polyvinylidene fluoride, styrene-butadiene copolymer, and polyacrylic acid. As the architectures, applications, and desired operating condition thresholds of secondary batteries expand, a wider variety of binders may be advantageous.

[0017] FIG. 2 illustrates at least a portion of a multi-cell battery.

[0019] The present disclosure relates to secondary battery binders comprising vinyl acetate-ethylene-based (VAE-based) copolymer. The present disclosure further includes the batteries, the battery components, and the methods using said binders.

[0020] The binders of the present disclosure that comprise VAE-based copolymer may be used to bind electrode-active materials together to form a portion of an electrode, specifically the electrode-active structure of the electrode. The electrode-active structure is bound to a current collector to form the electrode. As illustrated herein, the VAE-based copolymer provides strong bonding between the electrode-active structure and the current collector and forms smooth films with minimal defects. Advantageously, these properties help maintain electrical contact between the materials during charge and discharge cycles, which improves the lifetime of the battery.

[0021] Depending on the composition of the electrode-active materials said electrode may be useful as a cathode or an anode. Accordingly, secondary batteries of the present disclosure may include an anode that comprise a VAE-based copolymer, a cathode that comprise a VAE-based  copolymer, or both. Said secondary batteries may have an architecture (or assembly) that includes a single-cell structure and a multi-cell structure. Examples of secondary battery architectures may include, but are not limited to, stacked, wound, stacked and folded, cable, the like, and any combination thereof.

[0026] The battery 200 also include a housing 210 that at least partially contains the foregoing components of the battery 200. Additionally, to mitigate separation between the solid-state electrolyte 206 and the electrode-active structures 214 and 218, the housing 210 may be configured to apply an inward pressure 220.

[0032] As described in more detail below, the VAE-based copolymer may be produced using emulsion polymerization. After polymerization, the dispersion may be dried (e.g., via freeze drying, drum drying, fluidized bed, spray drying, and the like) to form a redispersible polymer powder, which may be used to make the slurry described herein. That is, when making the slurry, the VAE-based copolymer may be from a VAE-based copolymer dispersion (also referred to as a dispersion) and / or a VAE-based copolymer redispersible polymer powder. VAE-based copolymer dispersion and redispersible polymer powders are described in more detail below. Examples of emulsion polymerization methods, redispersible polymer production methods, and  related compositions are described in US Patent Nos. 8, 053, 511, 8, 785, 540, and 8, 882, 907, which are incorporated herein by reference.

[0116] Hereinafter, the present invention will be better understood in view of the following nonlimiting examples.

[0117] Examples

[0118] A comparative sample was prepared with a styrene butadiene rubber (SBR) dispersion (SBR1) . And, three VAE-based copolymer dispersions (VAE1-VAE3) were prepared by emulsion polymerization. Prior to initiating the polymerization reaction, a water phase solution was prepared by mixing polyvinyl alcohol, ferrous sulfate, and optionally components like non-ionic surfactants, ionic monomers, and ionic surfactants in deionized water. The pH value of the water phase solution was adjusted to 4.0 by using phosphoric acid. The water phase solution was combined with a first portion of the vinyl acetate monomer and ethylene monomer in a reactor.  The reactor was operated at a pressure below 60 bar and a temperature of 55 ℃. Once at the desired pressure and temperature, t-butyl hydroperoxide aqueous solution and FF6 aqueous solution were metered into the reactor. When the temperature heated to 85 ℃, the remaining portion of the vinyl acetate monomer and ethylene monomer were charged into the reactor. After the reaction, the reactor was cooled to 75 ℃ and degassed. The properties of the four VAE-based copolymer dispersions (VAE1-VAE3) are provided in Table 1.

[0119] Table 1 *Measured at 25℃ using a Brookfield DV-I+ Viscometer with spindle 62 (SBR1, VAE2) ,  spindle 4 (VAE1) , or spindle 2 (VAE3) at a speed of 20 rpm (VAE1, VAE3) or 60 rpm (SBR1, VAE3) .

[0120] Four example electrode slurry formulations (ES1-ES4) were prepared using a SBR (comparative example) (ES1) or vinyl acetate-ethylene-based copolymer (ES2-ES4) in the binder according to the compositions in Table 2. Briefly, the CMC solution was mixed with the carbon black then graphite. The dispersions from Table 1 was then added to the mixture to produce an electrode slurry.

[0121] Table 2

[0122] The electrode slurry formulations (ES1-ES4) were used to produce an electrode film on a copper foil current collector to produce four example electrodes (E1-E4, respectively) . Briefly, the slurry formulation was coated onto the copper foil at a speed of 240 mm / min and dried for 1 minute at 80 ℃ to produce an anode film on the copper foil current collector. The anode films appeared smooth and uniform with no crimping or cracking. Each electrode (E1-E4) was cut into 2.5 cm by 12 cm strips for 180° Peel Strength testing to assess the strength of the binding between the anode film and the copper foil (Table 3) . Further, a coin cell was prepared using the prepared electrodes to test the battery capacity (Table 3) , initial battery efficiency (Table 3) , and the rate performance (FIG. 3) .
