POWDER COATING COMPOSITION, COATED SUBSTRATE, COMPONENT, AND METHOD OF TREATING A SUBSTRATETECHNICAL FIELD

[0001] The present disclosure relates generally to the field of coatings, specially to a powder coating composition, a coated substrate, a component, and a method of treating a substrate.BACKGROUND

[0002] Powder coatings are a class of solvent-free, volatile-free solid coatings with advantages such as harmlessness, environmental friendliness, high efficiency, and low cost. In recent years, with the continuous increase of environmental protection efforts at home and aboard and the constant improvements of users’ environmental awareness, the demand for powder coatings is becoming more and more urgent in various fields. Currently, powder coatings have been widely used in the fields of automobiles, pipelines, household appliances, furniture, aluminum profiles, and the like.

[0003] With the development of science and technology, various industrial, household, and digital products (such as, various processing tools, automobiles, household appliances or tools, instruments / apparatus, desktop computers, notebook computers, and mobile phones) have gradually become indispensable tools in people’s production and life. Shell coating of the products is an important link in the production process, which can not only provide various decorations for the products, but also can provide protection to metal or plastic substrates of the shell to enhance its hardness, scratch resistance, wear resistance, and durability. In existing technologies, many products have shells made of steel, aluminum, magnesium or their alloy materials, but existing powder coatings have shortcomings, e.g., in adhesion to the coated surface, leveling property, and / or weather resistance.

[0004] Hence, there is a need to develop a powder coating composition having both good mechanical properties and good appearance properties.SUMMARY

[0005] The inventors have done a lot of research and developed a powder coating composition suitable for metal substrates. The powder coating composition can achieve a bright appearance effect (e.g., an effect of simulating bright silver or even electroplating silver or other aesthetic appearance) , and further achieve good hardness, flatness, leveling, adhesion, scratch resistance, weather resistance and comfortable feel similar to skin touch. It can also avoid poor coverage at the edge and / or corner (e.g., by reducing or even eliminating coverage defects such as shrinked edge or fat edge) , which commonly occurs in coating layers formed by spraying and curing an existing powder coating. Thus, the powder coating composition may be advantageously used to coat a substrate made from steel, aluminum, magnesium or any alloy thereof, such as a component of various industrial, household, or digital products (e.g., notebook computers, etc. ) .

[0006] In an aspect, the present disclosure provides a powder coating composition comprising a first ingredient and a second ingredient, wherein the first ingredient comprises a combination of a high-hydroxyl value polyester resin with a hydroxyl value of 200-400 mgKOH / g and a low-hydroxyl value polyester resin with a hydroxyl value of 30-70 mgKOH / g; and the second ingredient comprises an isocyanate curing agent.

[0019] The powder coating composition according to the present disclosure may also have an excellent leveling property. In some examples, the powder coating composition according to the present disclosure may even have a leveling property comparable to the good leveling property of liquid coatings. As used herein, the term “leveling” or “leveling property” of the powder coating refers to the flatness and smoothness of the coating layer formed by the powder coating composition on the substrate surface, which may directly affect the surface gloss and color consistency of the coating layer. The higher the leveling grade, the better the flatness and smoothness of the coating on the coating surface, and the higher the color consistency. In addition, the leveling grade may also directly affect the service life and weather resistance of the coating layer. The coating with good leveling property may have good adaptability and stability to changes in environment and temperature, and may effectively prolong the service life of the coating layer. In summary, the leveling grade of powder coatings is one of the important standards to evaluate the quality and surface smoothness of the coatings. Appropriate leveling grade may facilitate to obtain good coating effect and service life, which contributes to provide good quality and competitiveness of the product. In some examples, the powder coating according to the present invention may have a leveling grade of ≥7, suitably ≥8. As used herein, the “leveling grade” is rated with reference to the PCI standard panels developed by the Powder Coating Institute (PCI) and produced by ACT. These panels represent the degrees of smoothness achievable with the powder coatings and are considered the benchmark for smoothness within the powder coating industry.

[0020] The powder coating composition according to the present invention may be a thermoset coating composition, namely, the powder coating composition may irreversibly form a coating film by curing, which cannot be molten upon reheating and cannot be dissolved in a solvent. Herein, the term “cured” means that at least some ingredients in the powder coating composition are polymerized and / or cross-linked, or dried to form a hardened coating film. The powder coating composition according to the present disclosure is curable by heating. For example, the powder coating composition is curable by heating (e.g., by baking) at 180-240℃for 8-20 min. As used herein, the term “curable” means that after heating (e.g., by baking) for a curing time under appropriate conditions (e.g., at a temperature of 180-240℃ and atmospheric pressure) , the formed film layer has a MEK double wipe value of at least about 50, or even at least about 70, as measured in accordance with ASTM D4752-10 (2015) . Suitably, the powder coating composition is curable by heating at 220℃ (e.g., by baking) for 8-15 min. Suitably, a film cured from the powder coating composition may have a thickness ranging from about 50 μm to about 150 μm, e.g., about 60 μm to about 90 μm.

[0022] Suitably, the high-hydroxyl value polyester resin may have a number average molecular weight (Mn) of about 2,000-3,000, e.g., about 2,500; and the low-hydroxyl value polyester resin may have a Mn of about 3,000-4,000, e.g., about 3,500. The Mn may be determined by gel permeation chromatography using a suitable standard such as polystyrene standard. If the molecular weight of the high-hydroxyl value polyester resin and / or the low-hydroxyl value polyester resin is too high or too low (i.e., higher than the upper limit of the corresponding range or lower than the lower limit of the corresponding range) , it may cause problems such as unstable gloss, poor leveling, and poor mechanical properties in the coating layer.

[0023] Suitably, the high-hydroxyl value polyester resin may have an acid value of not more than about 15 mgKOH / g, such as not more than about 10 mgKOH / g, e.g., not more than about 8 mgKOH / g, e.g., not more than about 2 mgKOH / g. The low-hydroxyl value polyester resin may have an acid value of not more than about 15 mgKOH / g, such as not more than about 10 mgKOH / g, e.g., not more than about 8 mgKOH / g, e.g., not more than about 6 mgKOH / g, e.g., not more than about 2 mgKOH / g. As used herein, the term “acid value” refers to milligrams of KOH required by neutralizing a free acid in 1 gram of resin. If the acid value of the high-hydroxyl value polyester resin and / or the low-hydroxyl value polyester resin is too high (i.e., higher than the upper limit of the corresponding range) , it may cause unstable gloss and insufficient curing of the coating film.

[0024] Suitably, the high-hydroxyl value polyester resin may have a glass transition temperature (Tg) of about 50-55℃, and the low-hydroxyl value polyester resin may have a Tg of about 55-60℃. The Tg may be determined by dynamic thermomechanical analysis (DMA) using a TA Instruments Q800 instrument, with the following measuring parameters: a frequency of 10 Hz, an amplitude of 5 mm, and a temperature ramp of -100℃ to 250℃, and the Tg is determined as the peak of the tanδ curve according to ASTM D7028 (2015) .

[0025] Suitably, at least one of the high-hydroxyl value polyester resin and the low-hydroxyl value polyester resin has super-weatherability. Preferably, both the high-hydroxyl value polyester resin and the low-hydroxyl value polyester resin have super-weatherability. As used herein, the term “super-weatherability” means that if a resin is prepared into a powder coating (e.g., the powder coating composition of the present disclosure) , and a coating layer formed by spraying and curing the so-prepared powder coating has a gloss retention rate of greater than or equal to about 90%after 1000 hours of xenon lamp aging test according to GB / T 16422.2-2014, then the resin is deemed to have super-weatherability; and the phrase “meeting requirements of super-weatherability” means that the coating layer formed by spraying and curing the coating has a gloss retention rate of greater than or equal to about 90%after 1000 hours of xenon lamp aging test according to GB / T 16422.2-2014.

[0026] Suitably, the weight ratio of the high hydroxyl value polyester resin to the low hydroxyl value polyester resin may range from about 1: 2 to about 1: 5, such as, from about 1: 2.5 to about 1: 5, from about 1: 3 to about 1: 5, from about 1: 3.5 to about 1: 5, from about 1: 4 to about 1: 5, from about 1: 4.5 to about 1: 5; or such as, from about 1: 2 to about 1: 1.4.5, from about 1: 2 to about 1: 4, from about 1: 2 to about 1: 3.5, from about 1: 2 to about 1: 3; or, e.g., 2: 3. If the content of the high-hydroxyl value polyester resin in the first ingredient is too low (e.g., the weight ratio is lower than about 1: 5) , it may result in extinction difficulty of the coating film; and if the content of the high-hydroxyl value polyester in the first ingredient is too high (e.g., the weight ratio is higher than 1: 2) , it may result in poor mechanical property the coating film.

[0027] Suitably, the second ingredient of the powder coating composition may comprise an isocyanate curing agent, such as, mono-, di-, and / or polyisocyanate, or any combination thereof. The term “mono-isocyanate” refers to a compound comprising a single -NCO group in the molecule; the term “di-isocyanate” refers to a compound comprising two -NCO groups; and the term “polyisocyanate” refers to a compound comprising three or more isocyanate (-NCO) groups. Suitably, the isocyanate contained in the second ingredient of the powder coating composition according to the present disclosure may comprise aliphatic and / or alicyclic isocyanates. In some examples, the isocyanate curing agent may be a self-blocked polyisocyanate.

[0046] The powder coating compositions according to the present disclosure were prepared using the ingredient and amounts as listed in Table 1 below, wherein the powder coating compositions Ex1 to Ex8 are plain powder coatings, and the powder coating compositions Ex9 to Ex12 are metal-bound powder coatings. The preparation method comprised: uniformly mixing all the components except the externally added fat edge modifying aid (labelled with the superscript “n” in Tables 1 and 2, when applicable) under stirring, and then uniformly mixing the externally added fat edge modifying aid (when applicable) with the so-prepared mixture, thereby giving the desired powder coating composition. The units of the values listed in Tables 1 and 2 below are parts by weight. [0049] The leveling grade of the powder coating composition was assessed using the ACT PCI standard panels to detect the leveling property. After testing, it is found that the level grade of the powder coating compositions Ex1 to Ex12 is ≥ 7. The ACT PCI standard panels used here are developed by the Powder Coating Institute (PCI) and produced by ACT, which are used to evaluate the degrees of smoothness of the powder coatings and considered the benchmark for smoothness within the powder coating industry.3. Appearance

[0050] The surface of the formed coating layer was observed by naked eyes to detect the appearance. After testing, it is found that the coating surfaces formed by powder coating compositions Ex1 to Ex12 have no sand hole, no bubble, no crack, no local accumulation or bulge, no shrinked edge or fat edge, and have smooth and flat surface.4. Hardness

[0051] The hardness of the coating layer was detected according to ASTM 3363 (2005) . After testing, it is found that the hardness of the powder coating compositions Ex1 to Ex12 is greater than or equal to 2H, indicating good hardness effect.5. Adhesion to the Substrate

[0052] The adhesion of the coating layer was detected according to ASTM D3359 (2017) . After testing, it is found that the adhesion of the powder coating compositions Ex1 to Ex12 to the aluminum substrate is ≥ 5B.6. Weather Resistance

[0053] The weather resistance of the coating layer wad detected according to GB / T 16422.2-2014. After 1000 hours of testing, the powder coating compositions Ex1 to Ex12 meet the requirement of gloss retention rate ≥90%, and color difference ≤2.7. Fat Edge Index

[0054] The powder coating was sprayed onto a 150 mm x 75 mm x 0.6 mm aluminum plate, baked at 200℃ for 10 minutes to curing the coating layer. 1 cm x 1 cm samples were randomly taken from the edge region and central region of the sample plate, embedded in a resin, polished, and measured by microscope for their film thickness. The maximum film thickness of the sample taken from the edge region was recorded as E1, and the film thickness of the sample taken from the central region was recorded as M1. The fat edge index F1 was calculated by the following formula:

[0055] The detection was carried out in triplicate, and the average of Fs was calculated as the final fat edge index F. In general, an F value <50%represents good, an F value of 50-100%represent medium, and an F value >100%represents poor. 8. MEK Wipe Test

[0056] The coatings were subjected to MEK wipe test according to ASTM D4752-10 (2015) . It is found that all the coatings have MEK double wipe value of at least about 50.

Claims

1.A powder coating composition comprising a first ingredient and a second ingredient, wherein the first ingredient comprises a combination of a high-hydroxyl value polyester resin with a hydroxyl value of about 200-400 mgKOH / g and a low-hydroxyl value polyester resin with a hydroxyl value of about 30-70 mgKOH / g; and the second ingredient comprises an isocyanate curing agent.2.The powder coating composition of claim 1, wherein the high-hydroxyl value polyester resin has an acid value of less than about 8 mgKOH / g, and the low-hydroxyl value polyester resin has an acid value of less than about 6 mgKOH / g.3.The powder coating composition of claim 1 or 2, wherein a weight ratio of the first ingredient to the second ingredient ranges from about 3: 1 to about 1: 1.4.The powder coating composition of any one of claims 1-3, wherein a weight ratio of the first ingredient to the second ingredient ranges from about 5: 2 to about 2: 1.5.The powder coating composition of any one of claims 1-4, wherein the isocyanate curing agent has a total NCO content of about 10-18 wt%, and a free NCO content of less than about 1 wt%.6.The powder coating composition of any one of claims 1-5, wherein the isocyanate curing agent comprises a combination of two or more isocyanate curing agents.7.The powder coating composition of any one of claims 1-6, further comprising one or more selected from the group consisting of: a leveling agent, a rheology-modifying agent, and a degassing agent.8.The powder coating composition of any one of claims 1-7, further comprising a wax.9.The powder coating composition of any one of claims 1-8, further comprising a fat edge-modifying additive.10.The powder coating composition of any one of claims 1-10, which is curable at 180-240℃ for 8-20min.11.The powder coating composition of any one of claims 1-10, wherein a film cured from the powder coating composition has a thickness ranging from about 50 μm to about 150 μm.12.A coated substrate comprising a substrate and a powder coating composition of any one of claims 1-11 coated on at least a portion of the substrate.13.The coated substrate of claim 12, wherein the substrate comprises one or more selected from the group consisting of aluminum, magnesium, stainless steel, titanium, nickel, or any alloy thereof.14.The coated substrate of claim 12 or 13, wherein the substrate is a metallic component of an industrial product, a house article, or a digital product.15.The coated substrate of any one of claims 12-13, wherein the substrate is a laptop cover.16.A component comprising a coated substrate of any one of claims 12-15.17.The component of claim 16, wherein the coating meets one or more of:i) a leveling of ≥ rating 7 as measured according to PCI;ii) an adhesion of ≥ 4B as measured according to ASTM D3359 (2017) ;iii) a hardness of ≥ 2H as measured according to ASTM D3363 (2005) ;iv) no remarkable fat edge; andv) a weather resistance meeting requirements of super-weatherability.18.A method of treating a substrate, comprising:spraying the powder coating composition of any one of claims 1-11 onto at least a portion of the substrate; andcuring the powder coating composition.
