AQUEOUS EPOXY REACTIVE CURING AGENT AND TWO-COMPONENT AQUEOUS EPOXY COATING COMPOSITION AND ARTICLES FORMED THEREFROMCROSS REFERENCE TO RELATED APPLICATION

[0001] The present application claims priority to the Chinese Patent Application No. 202410123252.7 entitled “AQUEOUS EPOXY REACTIVE CURING AGENT AND TWO-COMPONENT AQUEOUS EPOXY COATING COMPOSITION AND ARTICLES FORMED THEREFROM” and filed on January 29, 2025, which is incorporated herein by reference in its entirety.TECHNICAL FIELD

[0002] The present application relates to the field of two-component aqueous epoxy coating compositions, specifically to an aqueous epoxy reactive curing agent for providing a long pot life, as well as a two-component aqueous epoxy coating composition formulated therefrom and articles as formed.BACKGROUND

[0003] Epoxy resins have a wide range of application value in paint industry. It is well known that epoxy resin-curing systems (also known two-component epoxy coating compositions) upon curing can form coatings with good adhesion to substrates, especially metals, and possess high mechanical strength, good chemical resistance, and corrosion resistance. Therefore, epoxy coating compositions are considered to be one of the most cost-effective coating compositions in practice.

[0004] In the application of two-component coating compositions, their workable time depends on the pot life of the two-component coating compositions. Currently, the mainstream two-component aqueous epoxy coating compositions on the market generally have a pot life of 2-4 hours, which requires construction personnel to complete the construction within a very limited time after the coating composition is mixed. Otherwise, they will face the risk of difficult application or reduced performances in the later stages. Moreover, it is precisely because of this limited workable time that two-component aqueous epoxy coating composition is not advisable to be formulated in an extremely large batch once, and thus multiple repetitions of the formulation process are required. As a result, different batches of coating composition are prone to variations, making it difficult to maintain consistency in coating performances.

[0005] At present, research on the pot life of two-component epoxy coating compositions mainly focuses on the design of resin components and adjustments to the formula, with less research on curing agents. Moreover, research on curing agents mainly concentrates on latent curing agents, which have issues such as complex structures, difficult synthesis, and unstable reactivity.

[0006] In view of the above circumstances, there is a need in the epoxy resin paint industry to provide a new type of epoxy reactive curing agent that can significantly increase the pot life of coating compositions while ensuring coating performance characteristics.SUMMARY

[0007] The present application provides, in a first aspect, an aqueous epoxy reactive curing agent comprising at least an adduct of at least one polyamide resin and at least one epoxide, wherein the at least one polyamide resin has in its backbone moieties derived from at least one dibasic acid, the at least one dibasic acid comprising at least one dimeric fatty acid having a carbon atom number of up to 28 or more; wherein the at least one adduct comprises at least one primary and / or secondary amino functional group; and wherein the at least one adduct further comprises at least one quaternary ammonium cation hydrophilic group. Preferably, the at least one dimeric fatty acid has a carbon atom number of up to 32 or more, preferably of 36.

[0008] In some embodiments of the present application, the at least one dibasic acid is present in an amount of at least 34 wt%, preferably at least 36 wt%, and more preferably at least 38 wt%, relative to the total weight of feedstock constituting the at least one polyamide resin. Preferably, the at least one dimeric fatty acid is present in an amount of at least 85%by weight, preferably at least 90%by weight, more preferably at least 95%by weight, and most preferably in an amount of 100%by weight, relative to the total weight of the at least one dibasic acid.

[0009] In one embodiment of the present application, the aqueous epoxy reactive curing agent is obtained by: i) optionally, in the presence of at least one monobasic acid, reacting the at least one dibasic acid with the at least one polyamine for an amidation reaction, thereby obtaining at least one polyamide resin comprising amino functional groups; ii) reacting the amino functional groups of the at least one polyamide resin with epoxy groups of the at least one epoxide for a ring opening reaction, thereby forming an adduct of the at least one polyamide resin and the at least one epoxide; iii) quaternising tertiary amine groups of the adduct using a C2-C8 monocarboxylic acid.

[0010] The present application provides, in a second aspect, a two-component aqueous epoxy coating composition comprising: a) a film-forming resin composition, the film-forming resin composition comprising at least one epoxy resin matrix; and b) an aqueous epoxy reactive curing agent; wherein the aqueous epoxy reactive curing agent is the aqueous epoxy reactive curing agent according to the first aspect of the present application.

[0012] In the present application, the applicant has successfully synthesized, for the first time, an adduct with a specific structure of at least one polyamide resin and at least one epoxide in which the at least one polyamide resin has in its backbone moieties derived from at least one dimeric fatty acid and the adduct comprises at least one primary and / or secondary amino functional group; and further comprises at least one quaternary ammonium cation hydrophilic group. This adduct has been successfully applied as an aqueous epoxy reactive curing agent in the formulation of two-component aqueous epoxy coating compositions. The resulting two-component coating compositions have a significantly extended pot life. For example, after mixing an epoxy resin-based film-forming resin composition with the above-mentioned aqueous epoxy reactive curing agent, the resulting mixture has a pot life of up to 5 hours or more, preferably 6 hours or more at a temperature of 25℃. Moreover, two-component coating compositions formulated with the aqueous epoxy reactive curing agent according to the present application exhibit coating performance characteristics that are comparable to, or even better than, those of two-component coating compositions formulated with commercially available curing agents.

[0013] It was surprisingly found by the inventors of the present application that, compared to the two-component coating compositions formulated with commercially available curing agents, the use of the aqueous epoxy reactive curing agent synthesized according to the present application in the formulation of two-component waterborne epoxy coating compositions allows the resulting coating composition to have one or more, preferably more of the following properties: i) it allows a significantly larger amount of water to be added to the coating composition; ii) the resulting coating compositions show significantly improved anti-sagging performance; iii) the coatings formed from the resulting coating compositions have excellent acid resistance, which was difficult to anticipate prior to the present application.

[0033] As described in the background, the conventional two-component aqueous epoxy coating compositions generally have a pot life of 2-4 hours, which requires construction personnel to complete the construction within such a very limited time after the coating composition is mixed. Otherwise, they will face the risk of difficult application or reduced performances in the later stages. Moreover, it is precisely because of this limited workable time that two-component aqueous epoxy coating composition is not advisable to be formulated in an extremely large batch once, and thus multiple repetitions of the formulation process are required. The inventors of the present application have conducted extensive experimental research and surprisingly found that by introducing moieties derived from a dimeric fatty acid into the skeleton of an amino polyamide resin and designing the adduct of the amino polyamide resin and epoxide to retain the amino functional groups and incorporate quaternary ammonium cation hydrophilic groups, the resulting adducts can be successfully applied to the formulation of two-component aqueous epoxy coating compositions as an aqueous epoxy reactive curing agent. Moreover, the resulting two-component coating compositions have a significantly extended pot life. In some embodiments of the present application, after mixing an epoxy resin-based film-forming resin composition with the water-based epoxy reactive curing agent according to the present application, the resulting mixture has a pot life of up to 5 hours or more at a temperature of 25℃, preferably 6 hours or more, and more preferably 8 hours or more. In other words, according to the present application, by introducing a dimeric fatty acid during an amidation reaction and treating the adduct of the resulting polyamide resin and epoxides with C2-C8 monobasic organic carboxylic acids, a novel aqueous epoxy reactive curing agent with a significantly extended pot time can be synthesized. This novel curing agent, when combined with the resin primary composition, would form coating compositions that, compared to the two-component coating compositions formulated with commercially available curing agents, result in a cured coating with comparable or even better coating performances.

[0037] It was surprisingly found by the inventors of the present application that in the synthesis of polyamide resins, increasing the amount of dibasic acid above a certain threshold can significantly increase the pot life of the adduct of the polyamide resins and epoxides when is used as an aqueous epoxy reactive curing agent, which was difficult to anticipate prior to the present application. Not bound by any theory, the inventors of the present application speculate that the extent of amidation of the polyamide resin is related to the pot life of the polyamide resin-epoxide adduct formed therefrom as an aqueous epoxy reactive curing agent because the amide bond is an electron-withdrawing group, which is conducive to reducing the reactivity of active hydrogens in the molecule, thereby affecting the pot life of the molecule. Moreover, it was further found by the inventors of the present application that as the amount of dibasic acid is further increased, there is a trend of further extending the pot life of the resulting adduct. Therefore, in some embodiments of the present application, the at least one dibasic acid is present in an amount of at least 34 wt%, preferably at least 36 wt%, and more preferably at least 38 wt%relative to the total weight of feedstock for forming the at least one polyamide resin. By way of example, the at least one dibasic acid can be added in an amount of at least 34.5 wt%, 35.0 wt%, 35.5 wt%, 36.0 wt%, 36.5 wt%, 37.0 wt%, 37.5 wt%, 38.0 wt%, 38.5 wt%, 39.0 wt%, 39.5 wt%, 40.0 wt%, 40.5 wt%, 41 wt%, 42 wt%or within a range consisting of any two of the above values, relative to the total weight of feedstock for forming the at least one polyamide resin. However, the addition amount of the at least one dibasic acid should not be too high, for example, not exceeding 50 wt%. Therefore, in a presently preferred embodiment, the at least one dibasic acid is present in an amount of 34 wt%to 50 wt%, preferably 34 wt%to 42 wt%relative to the total weight of feedstock for forming the at least one polyamide resin.

[0042] It was found by the inventors of the present application that in the synthesis of polyamide resins, the type and composition of the polyamines used could affect the pot life of the aqueous epoxy reactive curing agent obtained therefrom. Not based on any theory, the inventors speculate that the reactivity of alicyclic polyamines and / or aromatic polyamines is lower than that of aliphatic polyamines, and thus increasing the proportion of alicyclic polyamines and / or aromatic polyamines can result in a longer pot life of the aqueous epoxy reactive curing agent prepared therefrom. Therefore, in some embodiments of the present application, the polyamine may comprise a combination of aliphatic polyamines, alicyclic polyamines, and optionally aromatic polyamines, and the aliphatic polyamines are present in an amount of 38 wt%or less, preferably 35 wt%or less, more preferably 30 wt%or less, and even more preferably 28 wt%or less, relative to the total weight of the at least one polyamine.

[0043] In the synthesis of the above polyamide, the appropriate conditions for the reaction carried out depend on various factors, including the types of dibasic acid, monobasic acid, and polyamine used, the presence or absence of a catalyst, the type of catalyst if present, etc., which can be determined by those skilled in the art based on experience.

[0103] It can be seen from the results of Examples 1-2 above that the aqueous epoxy reactive curing agent according to the present application has a significantly increased pot life, and the two-component aqueous coating composition formulated therefrom further exhibit significantly increased water addition, anti-sagging properties, and acid resistance. In contrast, in Comparative Example 1, a lower dosage of dibasic acid particularly dimer fatty acid is incorporated and no organic acid is used for quaternization; and in Comparative Example 2, no dibasic acid is incorporated. Therefore, the resulting aqueous epoxy reactive curing agent has a significantly shortened pot life after mixing with Component A, which cannot meet the application needs of the coating industry. Moreover, compared to the commercially available curing agent, the aqueous epoxy reactive curing agent according to the present application not only has an increased pot life but also shows significantly improved water addition, anti-sagging properties, and acid resistance. Effect of Amidation Degree on Pot Life

1.An aqueous epoxy reactive curing agent comprising at least an adduct of at least one polyamide resin and at least one epoxide,wherein the at least one polyamide resin has in its backbone moieties derived from at least one dibasic acid, the at least one dibasic acid comprising at least one dimeric fatty acid having a carbon atom number of up to 28 or more;wherein the at least one adduct comprises at least one primary and / or secondary amino functional group; andwherein the at least one adduct further comprises at least one quaternary ammonium cationic hydrophilic group.2.The aqueous epoxy reactive curing agent as claimed in claim 1, wherein the at least one dimeric fatty acid has a carbon atom number of 32 or higher, preferably 36.3.The aqueous epoxy reactive curing agent as claimed in claim 1, wherein the at least one dibasic acid further comprises at least one C4-C10 dibasic organic acid.4.The underwater epoxy reactive curing agent as claimed in claim 1, wherein the at least one dibasic acid is present in an amount of at least 34 wt%, preferably at least 36 wt%, and more preferably at least 38 wt%, relative to the total weight of starting materials constituting the at least one polyamide resin.5.The aqueous epoxy reactive curing agent as claimed in claim 1, wherein the at least one dimeric fatty acid is present in an amount of at least 85%by weight, preferably at least 90%by weight, more preferably at least 95%by weight, and most preferably in an amount of 100%by weight, relative to the total weight of the at least one dibasic acid.6.The aqueous epoxy reactive curing agent as claimed in claim 1, wherein the at least one polyamide resin further has in its backbone moieties derived from at least one monobasic acid, preferably the at least one monoacid having a carbon atom number of 8 or higher, preferably 18.7.The aqueous epoxy reactive curing agent as claimed in claim 6, wherein a weight ratio of the at least one dibasic acid to the at least one monobasic acid is in the range of 10: 1 to 5: 1.8.The aqueous epoxy reactive curing agent as claimed in claim 1, wherein the at least one polyamide resin further comprises in its backbone moieties derived from at least one polyamine.9.The aqueous epoxy reactive curing agent as claimed in claim 8, wherein the at least one polyamine comprises an aliphatic polyamine, an alicyclic polyamine, an aromatic polyamine, or combinations thereof, having at least two carbon atoms per molecule, preferably 1, 2-ethylenediamine, 1, 2-propanediamine, 1, 3-propanediamine, 1, 2-butanediamine, 1, 3-butanediamine, 1, 4-butanediamine, 1, 5 pentylenediamine, 1, 6-hexanediamine, diethylenetriamine, triethylenetetramine, tetraethylenepentamine, polyetheramine, 4, 4'-diaminodicyclohexylmethane, isophorone diamine, m-xylylenediamine, p-phenylenedimethylamine, o-phenylenedimethylamine, or combinations thereof, more preferably diethylenetriamine, triethylenetetramine, tetraethylenepentamine, 4, 4 '-diaminodicyclohexylmethane, isophorone diamine, m-xylylenediamine, polyetheramine, or combinations thereof.10.The aqueous epoxy reactive curing agent as claimed in claim 8 or 9, wherein the aliphatic polyamine is present in an amount of 38 wt%or less by weight relative to the total weight of the at least one polyamine.11.The aqueous epoxy reactive curing agent as claimed in any one of claims 1 to 10, wherein the at least one epoxide comprises at least one epoxy resin.12.The aqueous epoxy reactive curing agent as claimed in claim 11, wherein the epoxy resin has an epoxy equivalent in the range of 150 g / eq to 1000 g / eq, preferably an epoxy equivalent in the range of 180 g / eq to 800 g / eq, more preferably an epoxy equivalent in the range of 180 g / eq to 500 g / eq.13.The aqueous epoxy reactive curing agent as claimed in claim 11, wherein the epoxy resin is one or more selected from: a diglycidyl ether of polyphenol; a diglycidyl ether of polyol and a polyglycidyl ether of phenolic resin.14.The aqueous epoxy reactive curing agent as claimed in claim 13, wherein the diglycidyl ether of polyphenol has a structure shown in formula (I) below: wherein.D denotes -S-, -S-S-, -SO-, -SO2-, -CO2-, -CO-, -O-, or divalent C1-C10 alkylene.each Y independently denotes halogen, or optionally substituted monovalent C1-C10 hydrocarbonyl, theeach m independently represents 0, 1, 2, 3, or 4, andn is an integer from 0 to 4, preferably 0.15.The aqueous epoxy reactive curing agent as claimed in claim 13, wherein the diglycidyl ether of polyphenol is modified with para-aminobenzoic acid.16.The aqueous epoxy reactive curing agent as claimed in claim 13, wherein the diglycidyl ether of polyol has a structure shown in formula (II) below: wherein n is an integer in the range 1-40.17.The aqueous epoxy reactive curing agent as claimed in claim 11, wherein the at least one epoxide further comprises at least one monoglycidyl ether.18.The aqueous epoxy reactive curing agent as claimed in any one of claims 11 to 17, wherein the diglycidyl ether of the polyphenol is present in an amount of 5 wt%or more by weight relative to the total weight of the epoxide.19.The aqueous epoxy reactive curing agent as claimed in any one of claims 1 to 18, wherein the aqueous epoxy reactive curing agent is obtained by:i) optionally, in the presence of at least one monobasic acid, reacting the at least one dibasic acid with the at least one polyamine for an amidation reaction, thereby obtaining at least one polyamide resin comprising amino functional groups;ii) reacting amino functional groups of the at least one polyamide resin with the epoxy group of the at least one epoxide for a ring opening reaction, thereby forming an adduct of the at least one polyamide resin and the at least one epoxide;iii) quaternising tertiary amine groups of the adduct using a C2-C8 monocarboxylic acid.20.A two-component aqueous epoxy coating composition comprising:a) a film-forming resin composition, the film-forming resin composition comprising at least one epoxy resin matrix; andb) an aqueous epoxy reactive curing agent;wherein the aqueous epoxy reactive curing agent is the aqueous epoxy reactive curing agent according to any one of claims 1 to 19.21.The two-component aqueous epoxy coating composition as claimed in claim 20, wherein the at least one epoxy resin matrix has an epoxy equivalent in the range of 300-2000 g
