Description

Welding apparatus for producing a welded joint and method for producing a welded jointDescription

[0001] The invention relates to a welding apparatus for producing a welded joint and to a method for producing a welded joint.

[0002] WO 2021 / 043418 A1 discloses a welding device and a method for welding at least two components to one another. The welding device has an ultrasonic welding device and a laser welding device. The welding device is configured to weld the two components to one another in a first area by ultrasonic welding using the ultrasonic welding device and, while the ultrasonic welding is ongoing, to weld the two components to one another in a second area, which is smaller than the first area and which is arranged within and / or adjacent to an outer edge of the first area, by laser welding using the laser welding device. To this end, the ultrasonic welding device may comprise an ultrasonic sonotrode and / or an anvil which have a passage opening within the first area. The laser welding device may be configured to direct a laser beam through the passage opening to the second area on the two components in order to additionally weld the two components to one another by laser welding.

[0003] The invention is based on the object of providing a welding apparatus for producing a welded joint and providing a method for producing a welded joint, each ofwhich enable the production of a welded joint which has high mechanical strength and produces a reliable electrical connection with a low electrical resistance.

[0004] The invention achieves this object by providing a welding apparatus having the features of claim 1 and a method having the features of claim 5. Advantageous configurations and developments of the invention arise from the dependent claims.

[0005] A welding apparatus according to the invention is suitable for producing a welded joint between a foil stack and an electrical conductor. The welded joint comprises a laser-welded joint and an ultrasonically welded joint. The welding apparatus comprises an ultrasonic  welding device for producing a first portion of the ultrasonically welded joint and a second portion of the ultrasonically welded joint. The welding apparatus comprises a laser welding device for producing the laser-welded joint between the first portion of the ultrasonically welded joint and the second portion of the ultrasonically welded joint.

[0006] Advantageously, the welding apparatus can enable the production of a stable, reliable welded joint as a result ofarranging the laser-welded joint between the first portion ofthe ultrasonically welded joint and the second portion of the ultrasonically welded joint. In particular, the laser-welded joint can serve to secure the ultrasonically welded joint.

[0007] What can further advantageously be achieved by combining ultrasonically welded joint and laser-welded joint is that less volume needs to be melted for the production ofthe welded joint. In particular, this can reduce a heat input into the foil stack and / or electrical conductor, whereby it is likewise possible to reduce or entirely prevent formation oftears which may occur as a result of shrinkage while the foil stack is cooled following the production of the welded joint. Therefore, the welding apparatus can reduce or entirely prevent an occurrence of processing defects, in particular welding defects of the welded joint, whereby a high mechanical strength of the welded joint can be achieved.

[0008] Further, the welding apparatus can advantageously enable a reliable electrical connection between the foil stack and the electrical conductor. The first portion ofthe ultrasonically welded joint, the second portion ofthe ultrasonically welded joint, and the laser-welded joint can each be designed to electrically connect the foil stack to the electrical conductor. Consequently, the foil stack can be electrically connected to the electrical conductor at three mutually different locations. As a result, the foil stack can be electrically connected to the electrical conductor particularly reliably and with a low electrical resistance. In particular, the combination of different welding technologies for electrically connecting the foil stack to the electrical conductor allows the foil stack to be electrically connected to the electrical conductor particularly reliably. As a result, an occurrence of a faulty electrical connection between the electrical conductor and the foil stack can advantageously be reduced or entirely prevented.

[0009] The first portion of the ultrasonically welded joint and the second portion of the ultrasonically welded joint can be formed separately from one another. In particular, the first portion of the ultrasonically welded joint and the second portion of the ultrasonically welded joint can be formed as two portions formed separately from one another. The first portion of the  ultrasonically welded joint and the second portion of the ultrasonically welded joint cannot adjoin one another.

[0010] The first portion of the ultrasonically welded joint and the second portion of the ultrasonically welded joint can be separated from one another by the laser-welded joint. The laser-welded joint can serve to separate the first portion of the ultrasonically welded joint from the second portion of the ultrasonically welded joint.

[0011] The laser-welded joint can have a straight course. The laser-welded joint can be formed as a linear laser-welded joint.

[0012] The ultrasonic welding device can be designed to produce the first portion and the second portion ofthe ultrasonically welded joint simultaneously. The ultrasonic welding device can be designed to produce the first portion and the second portion of the ultrasonically welded joint by introducing ultrasonic vibrations in the foil stack.

[0013] The ultrasonic welding device may comprise an ultrasonic source for the generation of the ultrasonic vibrations. The ultrasonic welding device may comprise a sonotrode module for introducing ultrasonic vibrations into the foil stack. The sonotrode module may be vibration-coupled to the ultrasonic source in order to introduce the ultrasonic vibrations ofthe ultrasonic source into the foil stack for the purpose of producing the ultrasonically welded joint. The introduction of the ultrasonic vibrations enables the foil stack to be heated in such a way that the ultrasonically welded joint is produced.

[0014] The ultrasonic vibrations ofthe ultrasonic source may be at a frequency with a value in a range from 20 kHz (kilohertz) to 40 kHz. Advantageously, such a frequency can prevent a deposition of spatter which arises during the production of the welded joint and strikes the sonotrode module.

[0015] The laser welding device can be designed to produce the laser-welded joint simultaneously with the production ofthe first portion and the second portion ofthe ultrasonically welded joint. In an alternative, the laser welding device can be designed to produce the laser-welded joint temporally, in particular directly, after the production ofthe first portion and the second portion of the ultrasonically welded joint.

[0016] The laser welding device may comprise a laser beam source for the generation of a laser beam.

[0017] The laser welding device may comprise a beam deflection device for steering the laser beam to the foil stackforthe purpose of producing the laser-weldedjoint. The beam deflection device may be designed as a scanner optical unit. The beam deflection device may comprise at least one scanner mirror used to guide the laser beam. The scanner mirror can be brought into different positions or alignments, especially for the purpose of guiding the laser beam over the foil stack. To this end, the scanner mirror may comprise a piezo drive or a galvo drive. Phrased differently, the scanner mirror may be designed as a piezo mirror or as a galvo mirror.

[0018] Alternatively, the beam deflection device can be designed as a small field scanner or as flying optics.

[0019] The beam deflection device may comprise at least one ultra-light mirror. Advantageously, this allows the laser-welded joint to be positioned precisely and allows a fast transverse movement of the laser beam over the foil stack to be obtained.

[0020] The beam deflection device may have a magnification in a range from 1: 1 to 5: 1, in particular 2:1 to 3: 1.

[0021] The welding apparatus may comprise an optical cable for guiding the laser beam from the laser beam source to the foil stack. The optical cable may be designed to split the laser beam into a plurality of individual beams. For example, the optical cable may comprise a circular core and an annular core, with the circular core and the annular core being arranged concentrically with respect to one another. Advantageously, this enables stabilization of a keyhole which occurs during the production ofthe laser-welded joint. Further advantageously, this can reduce or entirely prevent the occurrence ofspatter and / or pores during the production of the laser-welded joint.

[0022] The ultrasonically welded joint may comprise more than the two portions. In particular, aplurality of portions of the ultrasonically welded joint may form the ultrasonically welded joint. For example, the ultrasonically welded joint may comprise 3, 4 or 5 portions arranged in a row. The laser-welded joint may comprise a number of portions. The number of portions of the laser-weldedjoint can total 1 less than the number of portions ofthe ultrasonicallywelded joint. In particular, a portion of the laser-welded joint may in each case be arranged between two adjacent portions of the ultrasonically welded joint.

[0023] The ultrasonic welding device may be designed to produce the plurality of portions of the ultrasonically welded joint, especially at the same time. The laser welding device may be designed to produce the number of portions of the laser-welded joint.

[0024] The foil stack may consist of foils, especially electrode foils, arranged one above the other. For example, the foil stack may consist of 10 to 120 foils, especially 40 to 100 foils, which overlap one another. Each foil may have a thickness with an absolute value in a range from 3μm (micrometers) to 50μm, in particular 6μm to 20μm.

[0025] The foil stack may be formed from metallic foils. Each foil may be formed from a material containing aluminum, copper or lithium. By preference, the foil stack and / or each foil may be formed from pure aluminum, pure copper or pure lithium. Pure aluminum can be understood to be a material of the 1000 series of aluminum alloys and / or a material having a proportion by weight of at least 99%aluminum. Pure copper can be understood to be Cu-OF copper or Cu-ETP copper. In addition or in an alternative, pure copper can be understood to be a material having a proportion by weight of at least 99%copper. Pure lithium can be understood to be a material having a proportion by weight of at least 99%lithium.

[0026] The foil stack can be referred to as electrode foil stack. The foil stack can be suitable for the formation ofa battery cell, especially a lithium-ion battery or a solid-state battery. The foil stack can be a foil stack of a battery cell.

[0027] The electrical conductor can be a discharger of a battery cell. The electrical conductor may be formed from the same material as the foil stack. Alternatively, the material of the electrical conductor and the material of the foil stack may differ from one another; for example, one of the two materials may be pure copper and the other of the two materials may be pure aluminum. The electrical conductor may have a thickness from 0.1 mm (millimeters) to 2 mm, in particular 0.3 mm to 0.5 mm.

[0028] Producing the welded joint between the foil stack and the electrical conductor can be understood to mean joining the foils of the foil stack to one another and joining the foil stack to the electrical conductor.

[0029] The laser beam can be a pulsed laser beam or a continuous wave laser beam. Aseam of the welded joint can be formed without interruptions, in particular as a linear seam, using the continuous wave laser beam. Aseam ofthe welded joint may have interruptions as a result of  the pulsed laser beam. In particular, aseam of the welded joint produced by the pulsed laser beam can be in the form of a step seam or pulsed welding seam. Areduced heat influx into the foil stack can be achieved as a result of the interruptions.

[0030] The laser beam can be a single mode laser beam or a multi-mode laser beam. The laser beam may have a beam quality factor M2 of less than or equal to 2, in particular in a range from 1 to 1.4. In an alternative, the laser beam may have a beam quality factor M2 of greater than 4. By preference, the laser beam may have a Gaussian intensity profile or a top hat intensity profile.

[0031] The welding apparatus, in particular the beam deflection device, may comprise a lens for focusing the laser beam on the foil stack. The laser beam may be a laser beam focused on the foil stack. A laser spot ofthe laser beam may form on the foil stack as a result of the laser beam being focused on the foil stack. The laser beam may be focused on the foil stack in such a way that the laser beam is incident on the foil stack with a beam parameter product in a range from 0.38 mm*mrad (millimeters*milliradians) to 16 mm*mrad. By preference, the laser beam may be incident on the foil stack with a beam parameter product in a range from 0.4 mm*mrad to 0.6 mm*mrad. The laser beam may be focused on the foil stack in such a way that the laser beam is incident on the foil stack with a beam parameter product of 0.6 mm*mrad should the laser beam be a single mode laser beam or in such a way that the laser beam is incident on the foil stack with a beam parameter product of less than or equal to 8 mm*mrad, in particular 4 mm*mrad, should the laser beam be a multi-mode laser beam.

[0032] The laser beam may be focused on the foil stack in such a way that a beam diameter of the laser beam on the foil stack has an absolute value in a range from 30μm to 500μm, in particular 30μm to 200μm. Should the laser beam be a single mode laser beam, the beam diameter ofthe laser beam on the foil stack may have an absolute value in a range from 30μm to 80μm. Should the laser beam be a multi-mode laser beam, the beam diameter ofthe laser beam on the foil stack may have an absolute value in a range from 60μm to 200μm.

[0033] The laser beam may be a laser beam bundle made of a plurality of, in particular 2, 3, 4 or 6, individual beams, which form the laser beam. The laser beam bundle may be focused on the foil stack in such a way that each beam forms a focus on the foil stack. The beams may rotate about an optical axis of the laser beam bundle while the welded joint is being produced. This may enable uniform, fast and large-area fusing.

[0034] The laser beam may have a wavelength in a range from 800 nm (nanometers) to 1200 nm, in particular 1030 nm to 1070 nm. By preference, the laser beam may have a wavelength of 1030 nm, 1064 nm or 1070 nm. In an alternative, the laser beam may have a wavelength in a range from 400 nm to 450 nm or 500 nm to 550 nm. By preference, the laser beam may have a wavelength of 515 nm. Advantageously, alaser beam at a wavelength of 515 nm may be particularly suitable for producing the laser-welded joint in copper.

[0035] The laser beam may have a power in a range from 0.1 kW (kilowatts) to 6 kW, in particular 0.5 kW to 2 kW.

[0036] The laser beam may be formed by a superposition of two component beams which differ from one another in terms of their beam diameters. Following the superposition, the optical axes of the two component beams may be the same. Advantageously, this enables stabilization of a keyhole which occurs during the production of the welded joint.

[0037] The laser beam can be formed by means of a first partial beam and a second partial beam, the first partial beam having a circular intensity profile and the second partial beam having an annular intensity profile. A beam diameter of the first component beam may be smaller than an internal diameter of the second component beam. The first component beam may be surrounded by the second component beam. Phrased differently, the second component beam may define an internal region, with the first component beam being arranged in the internal region of the second component beam. Advantageously, this enables stabilization of the keyhole which occurs during the production of the laser-welded joint.

[0038] The welded joint between the foil stack and the electrical conductor can be formed by guiding the laser beam over the foil stack. For example, the laser beam can be guided over the foil stack with a speed in a range from 50 mm / s (millimeters / second) to 2000 mm / s, in particular 100 mm / sto 400 mm / s. The speed can be understood to mean the speed which a focus of the laser beam has on the film stack relative to the film stack.

[0039] A further aspect of the welding apparatus may be that a production time for producing the welded joint is reduced as a result of producing the ultrasonically welded joint and the laser-welded joint at the same time.

[0040] A further aspect of the welding apparatus may be that the ultrasonic welding device for producing the ultrasonically welded joint presses against the foil stack in such a way that gaps  between individual foils of the foil stack are reduced, whereby the occurrence of tears can be reduced or entirely prevented.

[0041] In a development of the welding apparatus, the ultrasonic welding device comprises a first sonotrode element for producing the first portion ofthe ultrasonicallyweldedjoint and a second sonotrode element for producing the second portion ofthe ultrasonically welded joint. The first sonotrode element and the second sonotrode element may form the sonotrode module. The first sonotrode element and the second sonotrode element may be formed separately from one another. The ultrasonic welding device may comprise more than the two sonotrode elements. In particular, the ultrasonic welding device may comprise a plurality of sonotrode elements. The plurality of sonotrode elements may be equal in number to the plurality of portions of the ultrasonically welded joint.

[0042] In a development of the welding apparatus, the first sonotrode element and the second sonotrode element are spaced apart from one another at a distance and define an intermediate region therebetween. The laser welding device is designed to generate a laser beam and steerthe laser beam to the foil stack through the intermediate region forthe purpose of producing the laser-welded joint. Advantageously, the two sonotrode elements can act as a welding mask as a result. As a result, the foil stack may have a smoother surface and fewer gaps between the individual foils of the foil stack following the production of the welded joint.

[0043] Should the ultrasonic welding device comprise more than two sonotrode elements, all sonotrode elements can be respectively spaced apart from one another at a distance, with two adjacent sonotrode elements in each case defining an intermediate region therebetween. The laser welding device can be designed to steer the laser beam to foil stacks through the intermediate regions for the purpose of producing the laser-welded joint.

[0044] A focal spacing can be more than 300 mm if the laser beam is a single mode laser beam. Advantageously, the two sonotrode elements can be designed relatively largely, especially with a large thickness, as a result.

[0045] An absolute value of the distance between the two sonotrode elements can be greater than or equal to twice an absolute value of the beam diameter of the laser beam on the foil stack. Advantageously, this can prevent inadvertentjoining ofthe sonotrode elements to the foil stack while the laser-welded joint is produced.

[0046] In a development of the welding apparatus, the distance between the first sonotrode element and the second sonotrode element is less than a width of the first sonotrode element and / or a width of the second sonotrode element. Advantageously, this allows a compact welded joint to be produced.

[0047] In a development of the welding apparatus, the first sonotrode element comprises a contact surface for contacting the foil stack and the second sonotrode element comprises a contact surface for contacting the foil stack. The intermediate region is designed to form a clear area on the foil stack for the purpose of producing the laser-welded joint. Asurface area ofthe clear area is smaller than a surface area ofthe contact surface ofthe first sonotrode element and / or smaller than a surface area of the contact surface of the second sonotrode element.

[0048] A method according to the invention is designed for producing a welded joint between a foil stack and an electrical conductor. The welded joint comprises a laser-welded joint and an ultrasonically welded joint. The ultrasonically welded joint comprises a first portion and a second portion. The laser-welded joint is arranged between the first portion of the ultrasonically welded joint and the second portion of the ultrasonically welded joint. The method includes the steps: producing the first portion ofthe ultrasonically welded joint and the second portion of the ultrasonically welded joint by introducing ultrasonic vibrations into the foil stack; and producing the laser-welded joint by irradiating the foil stack with a laser beam.

[0049] The method may be designed to operate the above-described welding apparatus. The description relating to the welding apparatus, provided above, may also apply to the same or functionally corresponding features of the method, and / or vice versa.

[0050] The two portions of the ultrasonically welded joint and the laser-welded joint can be produced at the same time or in succession.

[0051] Irradiating the foil stack with the laser beam can be understood as meaning steering the laser beam on the foil stack.

[0052] While the foil stack is irradiated by the laser beam, the laser beam can carry out an oscillation with an amplitude of greater than 0.3 mm. Advantageously, this can increase a molten region of the foil stack.

[0053] The method may comprise producing a plurality of, for example 3, 4, 5 or 6, portions of the ultrasonically welded joint. In addition, the method may comprise producing a plurality of, for  example 2, 3, 4 or 5, portions of the laser-welded joint, wherein each portion of the laser-welded joint is arranged between two adjacent portions of the ultrasonically welded joint.

[0054] In a development of the method, apower of the laser beam is modified while the foil stack is irradiated by the laser beam. Advantageously, this can avoid an undercut. An undercut can be understood to mean a welding defect which has a furrow or a groove at the seam transition. Phrased differently, an undercut can be understood to mean the occurrence of a depression, in particular as a notch, at the base of the laser-welded joint.

[0055] The laser-welded joint may comprise an initial portion, an end portion and a central portion arranged between the initial portion and the end portion. The initial portion and / or the end portion may have a length which equals 10%of a length of the laser-welded joint. The laser-welded joint may extend from a start point to an end point. The start point may form a start of the initial portion. The end point may form an end of the end portion.

[0056] A power of the laser beam for producing the initial portion and the end portion may differ from a power of the laser beam for producing the central portion.

[0057] In particular, the power of the laser beam may be lower for the production of the initial portion and the end portion than for the production of the central portion.

[0058] In a development of the method, the laser beam has a beam quality factor with a value of less than or equal to 1.5 or in a range from 2 to 10.

[0059] In a development of the method, the laser beam has a core region and a ring region. The ring region circumferentially surrounds the core region. Advantageously, this enables stabilization of the keyhole which occurs during the production of the laser-welded joint. In particular, this allows spatter and the formation of pores to be reduced or entirely prevented.

[0060] The core region may have a circular intensity profile and the ring region may have an annular intensity profile. A beam diameter ofthe core region may be smaller than an internal diameter of the ring region. The ring region may define an internal region, with the core region being arranged in the internal region of the ring region.

[0061] In a development of the method, the core region is formed by a first component beam and the ring region is formed by a second component beam. Apower of the first component beam  and / or a power of the second component beam is modified while the foil stack is irradiated by the laser beam.

[0062] For example, the power of the second component beam for producing the initial portion can be reduced continuously during the irradiation of the foil stack, with the power of the first component beam for producing the initial portion being increased continuously. An absolute value of the power increase of the first component beam and an absolute value of the power reduction of the second component beam can be the same. Advantageously, this allows spatter to be reduced or entirely prevented, and a shorter production time can be achieved for the production of the laser-welded joint.

[0063] For example, the power of the second component beam for producing the end portion can be increased continuously during the irradiation of the foil stack, with the power of the first component beam for producing the end portion being reduced continuously. An absolute value of the power increase of the second component beam and an absolute value of the power reduction of the first component beam can be the same. Advantageously, this allows pores to be reduced or entirely prevented, and a shorter production time can be achieved for the production of the laser-welded joint.

[0064] In a development of the method, the irradiation of the foil stack by the laser beam comprises a guidance of the laser beam over the foil stack along a trajectory.

[0065] The trajectory may run between the first portion of the ultrasonically welded joint and the second portion of the ultrasonically welded joint.

[0066] The trajectory can have a straight course.

[0067] The laser beam can be guided over the foil stack along a trajectory at a speed in a range from 0.2 m / min to 60 m / min, in particular 10 m / min to 30 m / min.

[0068] Further advantages and advantageous configurations of the invention can be gathered from the figures, the description thereof, and the claims. All features disclosed in the figures, the description thereof, and the claims may be essential to the invention both on their own and in any desired combination with one another. In the figures:

[0071] Fig. 3 shows a schematic plan view ofthe foil stack and the electrical conductorfollowing the production of the welded joint,

[0072] Fig. 4 shows a schematic illustration of an intensity profile of a laser beam for producing the welded joint, and

[0073] Fig. 5 shows a schematic sequence of a method for producing a welded joint between a foil stack and an electrical conductor.

[0074] Fig. 1 shows a welding apparatus 10. The welding apparatus 10 is configured to produce a welded joint between a foil stack 12 in the form of an electrode foil stack and an electrical conductor 14 in the form of a discharger of a battery cell.

[0075] The foil stack 12 is formed by a plurality of foils, especially electrode foils, which are arranged one above the other, in particular placed one above the other. In the depicted exemplary embodiment, the foil stack 12 is formed by a total of 60 foils arranged one above the other. Each foil may have a thickness of 10μm. Each foil is made of a material of the 1000 series of aluminum alloys.

[0076] The electrical conductor 14 and the foils ofthe foil stack 12 are formed from the same material. The electrical conductor 14 is made of a material of the 1000 series of aluminum alloys. The electrical conductor 14 has a thickness of 0.4 mm.

[0077] The electrical conductor 14 and the foil stack 12 are suitable for the formation of a battery cell if the foil stack 12 and the electrical conductor 14 are connected to one another by means of the welded joint.

[0078] As a result of the welded joint, the foil stack 12 and the electrical conductor 14 are mechanically connected to one another in stable fashion and electrically connected to one another with a low electrical resistance, for the formation of the battery cell.

[0079] The welded joint is formed by a laser-welded joint and an ultrasonically welded joint. The ultrasonically welded joint has a first portion and a second portion.

[0080] The welding apparatus 10 has an ultrasonic welding device 16 for producing the first portion of the ultrasonically welded joint and the second portion of the ultrasonically welded joint.

[0081] The ultrasonic welding device 16 has an ultrasonic source 18 for the generation of ultrasonic vibrations. The ultrasonic vibrations ofthe ultrasonic source 18 are at a frequency with a value in a range from 20 kHz to 40 kHz.

[0082] The ultrasonic welding device 16 has a sonotrode module 20 which comprises a first sonotrode element 22 for producing the first portion of the ultrasonically welded joint and a second sonotrode element 24 for producing the second portion of the ultrasonically welded joint.

[0083] The first sonotrode element 22 and the second sonotrode element 24 are formed separately from one another. The first sonotrode element 22 and the second sonotrode element 24 are vibration-coupled to the ultrasonic source 18. As a result, the ultrasonic vibrations generated by the ultrasonic source 18 are introduced into the first sonotrode element 22 and into the second sonotrode element 24. The ultrasonic vibrations are introduced into the foil stack 12 via the two sonotrode elements 22, 24 for the purpose of producing the ultrasonically welded joint. As a result, the first portion and the second portion of the ultrasonically welded joint can be produced at the same time.

[0084] The welding apparatus 10 has a laser welding device 26 for producing the laser-welded joint. The laser welding device 26 has a laser beam source 28 for the generation of a laser beam 30. The laser beam source 28 is a solid-state laser in the form of a fiber laser. However, it is also conceivable for the laser beam source 28 to be designed as a disk laser, aslab laser or a gas laser, in particular a CO2 laser.

[0085] The laser beam 30 produced by the laser beam source 28 is a continuous wave laser beam. The laser beam 30 is a single mode laser beam having a Gaussian intensity profile and a beam quality factor M2 of less than 1.4. The laser beam 30 has a wavelength of 1064 nm and a power of 200 W (watts) .

[0086] The laser welding device 26 has a beam deflection device 32 for steering the laser beam 30 to the foil stack 12 for the purpose of producing the laser-welded joint. For example, the beam deflection device 32 may have a magnification in a range from 1.6: 1 to 1.9: 1.

[0087] The beam deflection device 32 is designed as a scanner optical unit having at least one scanner mirror 34. The laser beam 30 is guided via the scanner mirror 34. The scanner mirror 34 has a galvo drive which can tilt a mirror surface ofthe scanner mirror 34 and can thus bring the scanner mirror 34 into different positions or alignments. By tilting the mirror surface, the laser beam 30 is guided over the foil stack 12.

[0088] Guiding the laser beam 30 over the foil stack 12 for the purpose of producing the laser-welded joint can be implemented at a speed of 150 mm / s.

[0089] The laser beam 30 is a focused laser beam. The laser beam 30 forms a laser spot, especially a focus, on the foil stack 12. To form the focus on the foil stack 12, the welding apparatus 10, especially the beam deflection device 32, may comprise a focusing lens not depicted in fig. 1.

[0090] The laser beam 30 is incident on the foil stack 12 with a beam parameter product of 0.6 mm*mrad. A beam diameter of the laser beam 30 on the foil stack 12 is 40μm. However, it is also conceivable that the beam diameter of the laser beam 30 on the foil stack 12 has an absolute value in a range from 30μm to 170μm.

[0091] Fig. 2 shows the two sonotrode elements 22, 24 as viewed from below. The first sonotrode element 22 has a contact surface 36 for contacting the foil stack 12. The second sonotrode element 24 has a contact surface 38 for contacting the foil stack 12. In fig. 2, the two contact surfaces 36, 38 are identified by a dotted edge.

[0092] To produce the ultrasonically welded joint, the two sonotrode elements 22, 24 contact the foil stack 12 so as to form touching contact between the contact surface 36 of the first sonotrode element 22 and the foil stack 12 and so as to form touching contact between the contact surface 38 of the second sonotrode element 24 and the foil stack 12. In the process, the two sonotrode elements 22, 24 press against the foil stack 12 such that gaps between individual foils of the foil stack 12 are reduced, whereby the occurrence of tears can be reduced or entirely prevented.

[0093] Fig. 2 also shows that the first sonotrode element 22 and the second sonotrode element 24 are spaced apart from one another at a distance 42. An absolute value of the distance 42 between the two sonotrode elements 22, 24 is greater than twice an absolute value of the beam diameter of the laser beam 30 on the foil stack 12. The distance 42 is 1 mm in the depicted exemplary embodiment.

[0094] The first sonotrode element 22 has a width 44 and the second sonotrode element 24 has a width 46. The width 44 and the width 46 of the two sonotrode elements 22, 24 are the same in terms of their absolute value. The width 44 of the first sonotrode element 22 and the width 46 of the second sonotrode element 24 are greater than the distance 42 between the two sonotrode elements 22, 24.

[0095] The first sonotrode element 22 produces the first portion of the ultrasonically welded joint and the second sonotrode element 24 produces the second portion of the ultrasonically welded joint. The first portion and the second portion of the ultrasonically welded joint are formed separately from one another. In particular, the first portion and the second portion of the ultrasonically welded joint are two portions which are formed separately from one another and which do not adjoin one another. The first portion and the second portion of the ultrasonically welded joint are spaced apart from one another at a distance corresponding to the distance 42 between the two sonotrode elements 22, 24.

[0096] The two sonotrode elements 22, 24 define an intermediate region 48 therebetween. The intermediate region 48 forms a clear area 50 on the foil stack 12 for producing the laser-welded joint when the two sonotrode elements 22, 24 are pressed against the foil stack 12. The clear area 50 is indicated in dashed lines in fig. 2.

[0097] A surface area of the clear area 50 is smaller than a surface area of the contact surface 36 of the first sonotrode element 22 and smaller than a surface area ofthe contact surface 38 ofthe second sonotrode element 24.

[0098] Fig. 1 shows that the laser welding device 26, in particular the beam deflection device 32, is designed to steer the laser beam 30 through the intermediate region 48 to the foil stack 12, in particular to the clear area 50, for the purpose of producing the laser-welded joint.

[0099] Fig. 3 shows the electrical conductor 14 and the foil stack 12 after the welded joint 52 has been produced. The laser-welded joint 54 is arranged between the first portion 56 of the ultrasonically welded joint 58 and the second portion 60 of the ultrasonically welded joint 58. The first portion 56 of the ultrasonically welded joint 58 and the second portion 60 of the ultrasonically welded joint 58 are depicted using dashed lines in fig. 3.

[0100] In particular, fig. 3 shows that the first portion 56 of the ultrasonically welded joint 58 and the second portion 60 of the ultrasonically welded joint 58 are separated from one another by the laser-welded joint 54.

[0101] The laser-welded joint 54 has a straight course, which is why the laser-welded joint 54 can be referred to as a linear laser-welded joint.

[0102] The laser welding device 26 has modified a power of the laser beam 30 during the production of the laser-welded joint 54. The laser-welded joint 54 may be divided into an initial portion, an end portion and a central portion arranged between the initial portion and the end portion. The initial portion and the end portion each have a length corresponding to 10%of an overall length of the laser-welded joint.

[0103] The power of the laser beam 30 can be modified in such a way during the production of the laser-welded joint 54 that the laser beam 30 has a lower power for the production of the initial portion and the end portion than for the production of the central portion.

[0104] Fig. 4 shows a further exemplary embodiment of the laser beam 30 from figs. 1 to 3, wherein the same reference signs are used for identical and functionally equivalent elements and, in this respect, reference can be made to the explanations given above in relation to the exemplary embodiment of figs. 1 to 3, with the result that essentially only the existing differences are discussed.

[0105] Fig. 4 schematically shows an intensity profile of the laser beam 30. The laser beam 30 has a first component beam 62 and a second component beam 64. The first component beam 62 has a circular intensity profile and the second component beam 64 has an annular intensity profile. A beam diameter of the first component beam 62 is smaller than an internal diameter of the second component beam 64. The second component beam 64 defines an internal region, in which the first component beam 62 is arranged.

[0106] Fig. 5 shows an exemplary sequence of a method for operating the above-described welding apparatus 10 for producing the welded joint 52 between the foil stack 12 and the electrical conductor 14.

[0107] The method includes the steps: a) producing the first portion 56 of the ultrasonically welded joint 58 and the second portion 60 ofthe ultrasonically welded joint 58 by introducing ultrasonic vibrations, generated by means of the ultrasonic source 18 and guided by the two sonotrode  elements 22, 24, into the foil stack 12; and b) producing the laser-welded joint 54 by irradiating the foil stack 12 with the laser beam 30.

[0108] Steps a) and b) are carried out simultaneously.

[0109] The irradiation of the foil stack 12 by the laser beam 30 comprises a guidance of the laser beam 30 over the foil stack 12 along a straight trajectory. The trajectory extends between the first sonotrode element 22 and the second sonotrode element 24.

[0110] The irradiation ofthe foil stack 12 by the laser beam 30 comprises a modification ofthe power ofthe laser beam 30 while the laser-welded joint 54 is produced. The power ofthe laser beam 30 can be kept constant in the central portion of the laser-welded joint 54, can be increased at a constant rate in the initial portion of the laser-welded joint 54, and can be reduced at a constant rate in the end portion of the laser-welded joint 54.

[0111] Should the laser beam have the intensity profile shown in fig. 4, the irradiation of the foil stack 12 by the laser beam 30 may comprise a change in the power ofthe first component beam 62 and a change in the power of the second component beam 64. The power of the first component beam can be increased continuously in the initial portion of the laser-welded joint 54, wherein the power ofthe second component beam is reduced continuously. The power of the first component beam and the power ofthe second component beam can be kept constant in the central portion of the laser-welded joint 54. The power of the first component beam can be reduced continuously in the end portion of the laser-welded joint 54, wherein the power of the second component beam is increased continuously.
