[0006] A typical installation of a lockset requires installing person to use a chisel and a mallet to mortis a recess into the distal end of a door into which the latch plate is to be seated. The installer also bores out two holes in the door end to receive the latch bolt and the door handle. Similarly, the installer uses a chisel and a mallet to mortis a recess into the door frame into which the strike plate is to be seated. The installer also bores out a strike hole in the door frame.
[0007] A partial solution to these problems is provided by the invention disclosed in Patent Application No. PCT / AU2018 / 050221, which was published as WO 2018 / 161128 in September 2018. The contents of WO 2018 / 161128 are hereby incorporated in their entirety by way of reference. It has been appreciated by the present inventor that there is scope to improve upon the lockset installation apparatus and process disclosed in WO 2018 / 161128.
[0008] SUMMARY OF THE INVENTION
[0009] It is an object of the present invention to overcome, or substantially ameliorate, one or more of the disadvantages of the prior art, or to provide a useful alternative. In one aspect of the present invention there is provided a lockset installation kit including: a door jig configured for attachment to a distal end of a door; and a first template removably attachable to the door jig such that, in use, the first template is positionable in a predefined geometric relationship relative to the end of the door; wherein the first template is shaped so as to guide a cutting tool in the morticing of a latch plate recess into the end of the door; wherein the door jig includes a first self-centring clamp configured, in use, to clamp the door jig to the end of the door at a position below the first template; and wherein the door jig includes a second self-centring clamp configured, in use, to clamp the door jig to the end of the door at a position above the first template.
[0010] In an embodiment, each of the self-centring clamps includes a shaft having a bidirectional screw thread formed thereon, a first jaw being threadedly engaged with a first threaded direction of the bi-directional screw thread and a second jaw being threadedly engaged with a second threaded direction of the bi-directional screw thread. In this embodiment, each shaft of each self-centring clamp defines a central lug disposed intermediate the screw thread defining the first threaded direction and the screw thread defining the second threaded direction. [0043] DETAILED DESCRIPTION OF PREFERRED EMBODIMENTS OF THE INVENTION
[0044] Many of the general principles of operation of the lockset installation kit of the preferred embodiment are the same as, or have similarities with, those disclosed in Patent Application No. PCT / AU2018 / 050221, which was published as WO 2018 / 161128. Hence, the present patent specification is to be construed with reference to this prior art document. However, the embodiment of the present invention has various important refinements, improvements and new features as discussed in detail below.
[0045] The lockset installation kit includes a door jig 1 configured for attachment to a distal end of a door. As shown for example in figure 20, a first template 2 is disposed on arm 50, which is rotatably attached to the door jig 1. In use, the first template 2 is positionable in a predefined geometric relationship relative to the door end. In the preferred embodiment, this predefined geometric relationship is centered relative to the door end. The first template 2, along with arm 50, can be swivelled into an operative position in which the first template 2 abuts the door end in preparation for morticing of the latch plate recess. The first template 2, along with arm 50, also swivels into a clearance position away from the door end. This provides clearance for the first guide hole 12 (discussed in greater detail below) to be moved into an operative position against the door end.
[0046] The door jig 1 clamps to the distal end of the door by means of a pair of self-centring clamps 3, 4. Each of the clamps 3, 4 has a pair of jaws 5, 6 that are threadedly engaged with a shaft 7 having a bi-directional screw thread formed thereon. That is, one end of the shaft 7 has a left hand thread formed on it and the other end of the shaft 7 has a right hand thread formed on it. A conformable material 53, such as rubber or the like, is disposed on the inner faces of each of the jaws 5, 6 to help avoid the clamping action from causing damage to the door end.
[0047] As shown for example in figures 22 and 24, each shaft 7 of each self-centring clamp 3, 4 defines a central lug 8 disposed intermediate the screw thread defining the first threaded direction and the screw thread defining the second threaded direction. The first jaw 5 of each of the clamps 3, 4 is threadedly engaged with one of the threaded directions of the bidirectional screw thread. The second jaw 6 of each of the clamps 3, 4 is threadedly engaged with the other threaded direction of the bi-directional screw thread. The user rotates the handle 54, which communicates the rotation to the shaft 7, which causes each of the jaws 5 and 6 to be equally displaced either inwardly or outwardly depending upon the direction of rotation of the shaft 7. Hence, whilst being displaced, the jaws 5 and 6 remain equidistant from the central lug 8.
[0048] In use, the door jig 1 is positioned onto the door such that the door end is received into the gap between each pair of jaws 5, 6 of each of the clamps 3, 4. The first template 2 is located intermediate the first and second clamps 3, 4. Hence, when clamped onto the door end, one of the clamps 3 clamps the door jig 1 to the end of the door at a position below the first template 1. The second clamp 4 clamps the door jig 1 to the end of the door at a position above the first template. When thus clamped to the door end, and when the first template 9 is swivelled into in the operative position, the centre of the door is accurately aligned with the centre of the pair of self-centring clamps 3, 4 and with the centre of the first template 9. In other words, clamping the door jig 1 onto the door end 2 automatically centres the first template 9 relative to the door end 2. It has been appreciated by the inventor that the double clamping arrangement of the preferred embodiment centres and retains the first template 2 more accurately and more dependably upon the door end. This contributes to more accurate morticing of the latch plate recess into the door end as compared to the prior art door jig disclosed in WO 2018 / 161128, which merely features a single clamp.
[0049] In this embodiment, a first portion (i.e. substantially one side) of the central circular lug 8 is rotatably engagable with a slot 9 formed in the door jig 1. A second portion (i.e. substantially the other side) of the central circular lug 8 is rotatably engagable with a slot 10 formed in an insertable clip 11. Preferably, during manufacture of the door jig 1, each of the jaws 5, 6 is screwed an equal distance, preferably all the way, onto each of the threads on the shaft 7. The first portion of the central lug is then engaged with the slot 9 formed in the door jig 1 and then the clip 11 is positioned on the door jig 1 such that the slot 10 formed in the insertable clip 11 encases the second portion of the central lug. The clip is then permanently affixed into position upon the door jig 1, for example by means of plastic welding or the like. This manufacturing process allows for easy and accurate provision of the pair of self centring clamps 3, 4 onto the door jig 1.
[0050] With reference to figures 6 and 14 to 16, the lockset installation kit includes a first guide hole 12 moveably disposed on the door jig 1. More specifically, the first guide hole 12 is defined at a distal end of a rotatable arm 15. This allows the arm and the first guide hole 12 to be rotated into and out of an operative position. When in the operative position, the first guide hole 12 is in a predefined geometric relationship, which is typically centred, relative to the end of the door to which the door jig 1 is clamped. The first guide hole 12 removably houses an insert 13, which is configured so as, in use, to guide a pilot hole cutting tool in the creation of a pilot hole for a latch bolt hole. The insert 13 is cylindrically shaped, with an outer diameter matching the diameter of the first guide hole 12, which is 25 mm. Hence, the insert can slide into and out of the first guide hole 12. A 6.5 mm diameter hole 14 extends axially through the insert 13. In use, the door jig 1 is clamped onto the door end and the arm 15 is rotated into the operative position so that the insert 13 abuts the door end. The installer then inserts a 6.4 mm drill bit into the hole 14 in the insert 13, which accurately guides the drilling of the pilot hole. After formation of the pilot hole, the insert 13 is removed from the first guide hole. A 25 mm hole saw, which has a centrally mounted 6.4 mm drill bit, is then inserted into the first guide hole 21, which also requires the 6.4 mm drill bit to be inserted into the pilot hole. Hence, the 25 mm hole saw is guided by both the first guide hole 21 in the rotatable arm 15 and the pilot hole in the door end whilst forming the latch bolt hole. This combination guides the 25 mm hole saw very accurately. In contrast, the prior art jig disclosed in WO 2018 / 161128 only provides a 25 mm guide hole for this guidance. It has been appreciated by the inventor that latch bolt holes formed using the prior art door jig may suffer from inaccuracy of alignment, which can cause the latch bolt hole to impinge upon the latch plate recess. This problem is avoided or ameliorated by the substantially improved accuracy of placement of the latch bolt hole yielded by the preferred embodiment of the present invention. With reference to figures 7 and 8, the lockset installation kit includes an arm 30 slidably disposed on the door jig 1. The arm 30 has an attachment formation 16 disposed on the distal end thereof. The attachment formation 16 is in the form of a circular member defining two internal slots 17, 18 and two external slots 19, 20. The attachment formation 16 is releasably engagable with a variety of door handle hole templates, such as the external door handle hole template 21 (i.e. for installation of door handles on external doors) as depicted in figure 12. An internal door handle hole template 22 (i.e. for installation of door handles on internal doors) is depicted in figures 5 and 13. As shown for example in figure 4, the external door handle hole template 21 has two inwardly extending lugs 23, 24. As shown for example in figure 3, these lugs 23, 24 engage with the two external slots 19, 20 of the attachment formation 16 to accurately position and releasably retain the external door handle hole template 21 upon the attachment formation 16. As shown for example in figure 5, the internal door handle hole template 22 has two outwardly extending lugs 25, 26. As shown for example in figure 3, these lugs 25, 26 engage with the two internal slots 17, 18 of the attachment formation 16 to accurately position and releasably retain the internal door handle hole template 22 upon the attachment formation.
[0051] Another embodiment of the internal door handle hole template provides a central 6.5mm guide hole for the drilling of a 6.3mm pilot hole. This pilot hole can then be used to centre the boring of holes at the desired diameter, which in some embodiments is either 54mm or 32mm.
[0052] In some embodiments, some or all of the drilling guide holes are lined with a sacrificial material, for example a plastics material. The intention of such embodiments is that, if the cutting tool is mishandled as it is being inserted into the guide hole, or during drilling, it is the sacrificial material that is likely to take the damage, thereby protecting the remainder of the product. In such embodiments, the sacrificial lining is preferably replaceable. That is, if the sacrificial lining becomes sufficiently damaged, it may be removed and replaced with a fresh sacrificial lining.
[0053] The external door handle hole template 21 defines guide holes 27, 28, 29 to assist with guiding a cutting tool in the creation of holes for installation of the door handle. In use, when the door jig 1 is clamped to the door end, this positions the guide holes 27, 28, 29 in the external door handle hole template 21 in a predefined geometric relationship relative to the door end. The guide holes 27, 28, 29 in the external door handle hole template 21 are configured so as to, in use, guide a cutting tool, such as a circular saw or a drill, in the creation of the holes needed for installation of a door handle. An aspect of the predefined geometric relationship corresponds to a standard distance by which the door handle is typically set back from the door end 2. The preferred embodiment accommodates two such standard distances: 60 mm and 70 mm. For this reason, the arm 30 is moveably mounted to the door jig 2 so as to slide between two positions. In the extended position, guide hole 27 is set back from the door end by 70 mm. In the retracted position, guide hole 27 is set back from the door end by 60 mm. The user can simply slide the arm 30 between the two positions as required, with detents being provided to help locate the arm 30 in either position.
[0054] As shown for example in figure 5, the internal door handle hole template 22 has a larger central hole 31, of 32 mm diameter, which is used to guide a cutting tool such as a hole saw in the formation of the main hole for installation of the door handle. This template 22 also has a pair of smaller holes 32, 33, each of 6 mm diameter, to guide a cutting tool such as a drill bit, in the creation of a pair of holes to accommodate the screws for attachment of the door handle to the door.
[0055] As shown in figure 3, the attachment formation 16 can simultaneously accommodate both the external door handle hole template 21 and the internal door handle hole template 22. This allows for guidance to be provided for the formation of a total of six holes, with the main 32 mm hole of the internal door handle hole template 22 being for the handle, the 54 mm hole 27 of the external door handle hole template 21 being for a deadlock and the two 12 mm holes 28, 29, along with the two 6 mm holes 32, 33, being fastener mounting holes. This particular arrangement is suitable for installation of the Trilock variety of locksets. It will be appreciated that the lockset kit can also be supplied with other door handle hole templates to accommodate the installation of other commercially available door handles.
[0056] As shown for example in figure 22, the door jig 1 includes a depth finder region 42 disposed adjacent to the first template 2. The depth finder region 42 has three surfaces 43, 44, 45, each surface defining a specific depth, which in the preferred embodiment is 2 mm, 3 mm and 4 mm, relative to the first template 2. In use, a rebating tool is placeable upon the first template and a depth of a blade of the rebating tool is settable relative to a selected one of the surfaces. The lockset installation kit includes a frame jig 34 that is attachable to the door jig 1 via a an articulated linkage member 38, which provides mechanical coupling between the two jigs 1, 34. This maintains a desired alignment between the two jigs 1, 34 as described in more detail in WO 2018 / 161128. One end 39 of the articulated linkage member 38 is rigidly attached to the door jig 1. The other end 40 of the articulated linkage member 38 is rigidly attached to the frame jig 34. Articulation 41 of the linkage member is provided at an intermediate position along its length.
[0057] Once properly positioned, the frame jig 34 is fastened to the door frame via removable fasteners such as screws, which are driven through holes 35, 36 and into the door frame. This temporarily affixes the frame jig 34 to the door frame.
[0058] A second template 37 is disposed on an arm 55 that is rotatably attached to the frame jig 34 such that, in use, the second template 37 is positionable in a predefined geometric relationship relative to the door frame. [0060] With reference to the exploded depictions in figures 22, 23 and 24, the method of manufacturing the door jig 1 makes use of injection moulding to form a majority of the parts, including a first half 46 of a body of the door jig and a second half 47 of the body of the door jig. As used in this document, including in the claims, the terms “half, “halves” and the like are to be construed broadly as not requiring an exact halving and also not requiring the halves to be identical. Each of the halves 46, 47 of the body define pin receiving formations 48. These are configured to receive the pins 49 that are on the proximal ends of the rotatable arm 15 and the arm 50 to which the first template 2 is attachable. Additionally, each of the halves 46, 47 of the body define a slot 51 into which the one of the pair of lugs 52 disposed at opposite sides of the proximal end of the arm 30 are receivable. The two halves 46, 47 are brought together with each of the pins 49 being respectively received into each of the pin receiving formations 48 and with each of the lugs 52 being respectively received into each of the slots 51. Whilst being maintained in this condition, the first half 46 of the body is joined to the second half 47 of the body, for example by plastic welding or the like. This rotatably retains the pins 49 of the arms 15 and 50 within the respective pin receiving formations 48. It also slidably retains the lugs 52 within the slots 51. This makes for an efficient and effective method of manufacture. A similar method is used in the manufacture of the frame jig 34.

Claims
THE CLAIMS DEFINING THE INVENTION ARE AS FOLLOWS:
1. A lockset installation kit including: a door jig configured for attachment to a distal end of a door; and a first template removably attachable to the door jig such that, in use, the first template is positionable in a predefined geometric relationship relative to the end of the door; wherein the first template is shaped so as to guide a cutting tool in the morticing of a latch plate recess into the end of the door; wherein the door jig includes a first self-centring clamp configured, in use, to clamp the door jig to the end of the door at a position below the first template; and wherein the door jig includes a second self-centring clamp configured, in use, to clamp the door jig to the end of the door at a position above the first template.
2. A lockset installation kit according to claim 1 wherein each of the self-centring clamps includes a shaft having a bi-directional screw thread formed thereon, a first jaw being threadedly engaged with a first threaded direction of the bi-directional screw thread and a second jaw being threadedly engaged with a second threaded direction of the bi-directional screw thread.
3. A lockset installation kit according to claim 2 wherein each shaft of each self-centring clamp defines a central lug disposed intermediate the screw thread defining the first threaded direction and the screw thread defining the second threaded direction.
4. A lockset installation kit according to claim 3 wherein a first portion of the central lug is engagable with a slot formed in the door jig and a second portion of the central lug is engagable with a slot formed in an insertable clip.
5. A lockset installation kit according to claim 4 wherein, during manufacture of the door jig, the first portion of the central lug is engaged with the slot formed in the door jig and then the clip is positioned on the door jig such that the slot formed in the insertable clip encases the second portion of the central lug, the clip then being permanently affixed into position upon the jig door.
6. A lockset installation kit according to any one of claims 2 to 5 wherein a conformable material is disposed on an inner face of each of the jaws.
7. A lockset installation kit according to any one of the preceding claims further including a first guide hole moveably disposed on the door jig and being positionable in a predefined geometric relationship relative to the end of the door, the first guide hole housing an insert being configured so as, in use, to guide a pilot hole cutting tool in the creation of a pilot hole for a latch bolt hole.
8. A lockset installation kit according to claim 7 wherein the insert is removable from the first guide hole to allow the first guide hole to guide a cutting tool in the creation of the latch bolt hole.
9. A lockset installation kit according to any one of the preceding claims further including an attachment formation disposed on the door jig, the attachment formation being engagable with a door handle hole template defining a guide hole so as, in use, to position the guide hole of the door handle hole template in a predefined geometric relationship relative to the end of the door, the guide hole of the door handle hole template being configured so as to, in use, guide a cutting tool in the creation of a door handle hole.
10. A lockset installation kit according to claim 9 wherein the attachment formation is a circular member defining a plurality of internal slots and a plurality of external slots and wherein a plurality of lugs are formed upon the door handle hole template, at least some of the lugs of the door handle hole template being receivable into at least some of the slots of the circular member so as to releasably attach the door handle hole template to the attachment formation.
11. A lockset installation kit according to claim 9 or 10 wherein the door handle hole template defines at least one additional guide hole so as, in use, to guide a cutting tool in the creation of a hole to accommodate a screw for attachment of a door handle to the door.
12. A lockset installation kit according to claim 9 or 10 wherein the door handle hole template defines at least one additional guide hole so as, in use, to guide a cutting tool in the creation of a hole to accommodate a deadlock.
13. A lockset installation kit according to any one of the preceding claims further including a frame jig configured for attachment to a door frame, wherein a second template is disposed on the frame jig such that, in use, the second template is positionable in a predefined geometric relationship relative to the door frame, the second template being shaped so as to guide a cutting tool in the morticing of a strike plate recess and wherein mechanical coupling between the door jig and the frame jig is provided by an articulated linkage member having an end configured for attachment to the door jig and an opposite end configured for attachment to the frame jig, at least one of said ends being rigidly connected to the door jig and / or the frame jig.
14. A lockset installation kit according to claim 13 further including a spacer configured to mate with the frame jig for adjustment of a thickness of a rebate to be formed into the door frame.
15. A lockset installation kit according to any one of the preceding claims wherein the door jig includes a depth finder region disposed adjacent to the first template, the depth finder region having a plurality of surfaces, each surface defining a specific depth relative to the first template, whereby, in use, a rebating tool is placeable upon the first template and a depth of a blade of the rebating tool is settable relative to a selected one of the surfaces.
16. A method of manufacturing a door jig configured for attachment to a distal end of a door, the door jig including a first self-centring clamp configured, in use, to clamp the door jig to the end of the door at a position below the first template and a second self-centring clamp configured, in use, to clamp the door jig to the end of the door at a position above the first template, the method including: injection moulding a first half of a body of the door jig and a second half of the body of the door jig, wherein each of the first half of the body and the second half of the body define a pin receiving formation;providing a first arm having a formation configured to removably receive a first template whereby, in use, the first template is positionable in a predefined geometric relationship relative to the end of the door, the first arm having a pair of pins disposed at opposite sides of a proximal end thereof; positioning one of the pins of the first arm into the pin receiving formation of the first half of the body and positioning the other of the pins of the first arm into the pin receiving formation of the second half of the body; and joining the first half of the body to the second half of the body so as to rotatably retain the pins of the first arm within the respective pin receiving formations.
17. A method according to claim 16 including: providing a second arm having a first guide hole disposed at a distal end thereof, the second arm having a pair of pins disposed at opposite sides of a proximal end thereof; positioning one of the pins of the second arm into the pin receiving formation of the first half of the body and positioning the other of the pins of the second arm into the pin receiving formation of the second half of the body; and joining the first half of the body to the second half of the body so as to rotatably retain the pins of the second arm within the respective pin receiving formations.
