Description
[0001] CROSS-REFERENCE TO RELATED APPLICATIONS
[0002] This application claims the benefit of provisional patent application serial number 63 / 357,776 filed on July 1, 2022, which is hereby incorporated by reference in its entirety. Background Art 1. Technical Field
[0003] The present invention relates to a sediment and air separation plant; and more particularly to a residential sediment and air separation plant.
[0004] 2. Brief Description of Related Art Small coalescing removal separators are devices commonly installed on residential hydronic HVAC systems to remove entrained gases (such as air) and solid particles (such as dirt and iron oxide) from the fluid flowing through the system. Gases trapped in hydronic systems cause potentially harmful corrosion. Solid particulate matter collects in sediments that can foul moving parts in pumps or valves, damage sensors in the system, and clog heat exchangers and boilers, reducing system efficiency. Magnetic or ferrimagnetic particles can become trapped in pumps with electronically commutated motors where the presence of magnets will collect these particles, which foul moving parts, reduce pump efficiency, and can damage the pump.
[0005] Residential coalescing removal separators work by passing HVAC system fluid through a coalescing media into a chamber and back into the system. The action of passing the fluid through the coalescing media enables entrained gases and particles to be removed from the system. The coalescing media disrupts the fluid flow and slows the fluid velocity, which allows gas bubbles to come out of solution and float to the top of the main separator chamber through their natural buoyancy to be discharged from the system. Likewise, the reduction in fluid velocity allows solids in the fluid that are heavier than the system fluid to come out of solution and fall to the bottom of the chamber to be removed later by a blowdown action. The blowdown action involves opening a valve or drain at the bottom of the removal separator chamber to the atmosphere, thereby using the difference between atmospheric pressure and the system pressure inside the chamber to squeeze out the solid contaminants that were displaced from the solution as it passed through the coalescing media. The coalescing media also provides a surface for dissolved gases and solids to collect or coalesce around. As more dissolved gases or solids pass through the coalescing media, the molecules will continue to coalesce until they have enough buoyancy to float to the top or are heavy enough to fall to the bottom.
[0006] The separator may require a magnetic separation option to effectively remove sediments containing primarily black iron oxide (also known as magnetite) or other ferromagnetic particles suspended in the water.
[0007] Disadvantages of the above known devices
[0008] There are many issues with current residential hydro separators. The coalescing media found in current residential separators can significantly increase the pressure drop across the unit, which can negatively impact overall system efficiency. Another issue is that, due to their design, current residential separators may not be effective in removing gases or solids. Current residential hydro separators with magnetic separation options face their own unique set of challenges. Most magnetic separation products do not do an effective enough job of removing magnetite or other ferromagnetic particles from hydronic system fluids. Residential separators with magnetic separation options do not provide any visual indicators to the homeowner or regular maintenance personnel to know when the system needs to be serviced to remove any sediment or magnetite that has collected in the separator. Summary of the invention
[0009] The invention described herein is a residential hydrodynamic separator that improves the pressure drop characteristics across the separator while improving the ability of the device to more effectively remove gases and solids (including ferromagnetic particles) from system fluids.
[0010] This separator utilizes a coalescing media comprised of vertically assembled stainless steel perforated sheets arranged so that they fill a majority of the volume of the separator chamber. The sheets are assembled to one another to form a rhombus shape. Alternatively, the media may be assembled from perforated corrugated stainless steel sheets where the crowns of the corrugations may be joined together to form the rhombus shape described previously. The coalescing media may also be assembled from a single sheet where the ends are joined to form a rhombus shape. The stainless steel perforated and / or corrugated sheets have an open area of 58% or greater which helps to improve the pressure drop characteristics. The rhombus shaped open area facilitates the insertion of a magnetic insert within the well assembly which will be used to capture magnetite or other ferromagnetic particles entrained in the system fluid that may pass through the separator.
[0011] Fluid flows into the separator through the inlet nozzle, into the separator chamber and through the coalescing sheet media, coming into contact with the perforated stainless steel face to slow the fluid velocity, allowing entrained gas and solids to come out of solution and rise or fall respectively based on their buoyancy. The perforations in the coalescing sheet media provide multiple surfaces for dissolved gas and solids to coalesce around.
[0012] The vertical diamond shape of the coalescing sheet media serves two purposes. First, the angled edges direct the fluid through the coalescing sheet media where maximum surface area contact can occur. Likewise, when the fluid has fully passed through the coalescing sheet media, the reverse angled edges direct the fluid to the outlet or discharge nozzle to exit the separator and allow the pressure drop to recover. These movements help reduce the overall pressure drop of the coalescing separator compared to other different designs.
[0013] Second, the vertical alignment of the coalescing sheet media is rigid and resists the compressive forces to which the coalescing sheet media will be subjected during its useful life. It also resists any rotation.
[0014] The corrugated coalescing separator media is retained within the separator chamber by the chamber head at the top of the chamber and a support flange at the bottom. This provides enough open area to allow gas bubbles to rise to the top of the separator and solids to fall to the bottom while also providing ample space in the center for a magnetic separation insert.
[0015] The magnetic separation insert is composed of a non-magnetic sleeve, preferably stainless steel, which surrounds the alternating stack of magnets and carbon steel spacers. The magnets are arranged with the same magnetic poles facing each other. This has the effect of increasing the magnetic field size generated by the magnets, and the effect of increasing the magnetic flux or magnetic field number generated by the magnet arrangement. When the system fluid passes through the separation chamber, the entrained ferromagnetic particles (such as magnetite) are attracted by the magnetic field generated by the magnet in the insert and collected there. Similarly, any other ferrite solid (such as iron oxide or pure iron or steel particles) coming out of the solution via agglomeration will be attracted by the magnetic field generated by the insert. The ferromagnetic and ferrite particles collected on the magnetic separation insert further increase the magnetic field size involved and improve the collection capacity. The stack of magnets and spacers can be removed from the inside of the magnetic separation insert, which will allow the ferromagnetic particles attached to the insert and attached to each other to fall to the bottom of the residential separator. Opening the drain valve at the bottom of the separator for discharge will allow the system fluid to flush out these particles, as well as any other sediment or debris collected inside the separator chamber.
[0016] A visual indicator notifying the system operator that maintenance is required is accomplished via a sensor located outside the separator chamber. The sensor detects an increase in magnetic flux or field activity, which increases as more ferromagnetic particles collect on the magnetic insert sleeve. The sensor, whether a Hall Effect sensor, reed switch, or other type of flux sensing, detects the magnitude of the magnetic field increasing as the number of ferromagnetic and ferrite particles collect on the magnetic separator insert. When the sensor detects the expected magnetic field or flux threshold, a light on the separator will illuminate, begin to flash, or change color, indicating that maintenance is required on the separator or system. After the magnet is removed and the system is drained or flushed, the subsequent decrease in the magnetic field will cause the light to turn off. DETAILED DESCRIPTION
